Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、プロピレン、エチレンおよび炭素数
4以上のα−オレフインからなる結晶性共重合体
の製造方法に関する。さらに詳しくは、ヒートシ
ール性の優れたフイルム用途に好適な共重合体を
高収量、高収率で且つ不都合な可溶性共重合体の
副生を更に低下せしめて得ることのできる方法に
関する。 ポリプロピレンは優れた物理的性質を有してい
るところから広汎な用途に供されている。例えば
包装用フイルム分野においても広く使用されてい
るが、この種の用途においては低温度におけるヒ
ートシール性を向上させるため、通常、エチレン
を1ないし5重量%程度共重合させ、プロピレ
ン・エチレン共重合体として提供されているのが
一般的である。前記のごとく改質されたポリプロ
ピレンフイルムは、同じく包装用フイルムとして
用いられている低密度ポリエチレンフイルムに比
較して透明性や耐スクラツチ性が良いという利点
が持つが、なお低温におけるヒートシール性が劣
つている。ヒートシール性を一層向上させるた
め、さらにエチレンの共重合量を増加させる方法
はあるが、この場合には利用価値のない可溶性共
重合体の生成割合が増え、目的とする共重合体の
収率が低下する不利益がある。その上、スラリー
重合において重合時のスラリー性状が悪化し、重
合が困難な状態に陥る場合さえある。 このような不利益を回避する目的で、慣用の三
塩化チタン系触媒を用い、プロピレンにエチレン
と炭素数4以上のα−オレフインを共重合させる
方法が、特開昭49−35487号、特開昭51−79195
号、特開昭52−16588号などの各公報に提案され
ている。これら提案によれば、プロピレンとエチ
レンの2元共重合を行う場合に比較して、溶媒可
溶性重合体の生成割合は減少していると言える
が、プロピレンの単独重合を行う場合に比較する
と、なお溶媒可溶性重合体の生成割合が大きく、
とくにエチレンおよびまたはC4以上のα−オレ
フインの共重合量が増すにつれ、その傾向も一層
大きくなつてくる。 本発明者らは、上記提案における三塩化チタン
系触媒に比較して、プロピレン単独重合に際して
は溶媒可溶性重合体の生成割合がほぼ同等である
特定の固体状チタン触媒成分、有機金属化合物触
媒成分及び電子供与体触媒成分から形成される担
体付触媒を、前記プロピレン、エチレンおよび炭
素数4以上のα−オレフインの共重合に用いる
と、前記提案における三塩化チタン系触媒を使用
する場合に比べ、予想外にも、可溶性重合体を一
層減少させることができ、且つ目的共重合体の収
率、触媒効率においても格段にすぐれた結果が得
られることを知り、特開昭54−26891号において
提案した。この公報に具体的に開示された触媒の
使用によつて顕著な改善が認められたが、それで
もエチレン含有率のかなり高い共重合体を製造し
ようとする場合には、おかゆ状重合体生成による
スラリー性状悪化によつて重合の続行が困難とな
つたり、固体重合体が充分高い収率で得られない
といつた難点は残つていた。融点の低い共重合体
を得るのにエチレン含有率を高めることができな
ければ、炭素数4以上のα−オレフインの含有率
を高めるしか方法はないが、融点降下の効果は該
α−オレフインの方が小さく、しかも共重合の速
度も遅いため、必要以上に該α−オレフインの含
有率を高める方法は得策とは言えなかつた。 本発明はこのような状況に鑑みてなされたもの
であつて、その目的とするところは、さらにエチ
レン含有率を高めた共重合体を操作性よく、一層
優れた収率で製造することにある。すなわち本発
明はチーグラー型オレフイン重合用触媒の存在下
に、プロピレン、エチレン及び炭素数4以上のα
−オレフインをランダム共重合してプロピレン含
有率85ないし98モル%、エチレン含有率1ないし
10モル%、炭素数4以上のα−オレフイン含有率
1ないし10モル%を含有し、結晶化度が40重量%
を越える結晶性オレフイン共重合体を製造する方
法において、 (A) マグネシウム、チタン、ハロゲン及び電子供
与体を必須成分として含有し、且つ平均粒径が
1ないし200μで粒度分布の幾何標準偏差が2.1
未満の高活性、高立体規則性チタン触媒成分、 (B) 有機アルミニウム化合物触媒成分、及び (C) 電子供与体触媒成分 から形成される触媒を用いることを特徴とする方
法に関する。 本発明で用いられる高活性、高立体規則性固体
状チタン系触媒成分(A)は、マグネシウム、チタ
ン、ハロゲン及び電子供与体を必須成分として含
有するもので、マグネシウム/チタン(原子比)
が1より大きく好ましくは3ないし50、とくに好
ましくは6ないし30、ハロゲン/チタン(原子
比)が好ましくは4ないし100、とくに好ましく
は6ないし40、電子供与体/チタン(モル比)が
好ましくは0.1ないし10、とくに好ましくは0.2な
いし6の範囲にある。その比表面積は、好ましく
は3m2/g以上、一層好ましくは約40m2/g以
上、さらに好ましくは100m2/gないし800m2/g
である。通常、常温におけるヘキサン洗浄のよう
な簡単な手段ではチタン化合物を脱離しない。そ
してそのX線スペクトルが、触媒調製に用いた原
料マグネシウム化合物の如何にかかわらず、マグ
ネシウム化合物に関して微結晶化された状態を示
すは、又はマグネシウムジハライドの通常の市販
品のそれに比べ、望ましくは非常に微結晶化され
た状態にある。そして前記必須成分以外に他の元
素、金属、官能基などを含んでもよい。さらに有
機又は無機の希釈剤で希釈されていてもよい。 固体状チタン触媒成分(A)は、平均粒径が1ない
し200μ、好ましくは3ないし100μ、とくに好ま
しくは6ないし50μであつて粒度分布の幾何標準
偏差が2.1未満、好ましくは1.9以下、更に好まし
くは1.7以下である。 ここにチタン触媒成分粒子の粒度分布の測定は
光透過法により行いうる。具体的にはデカリン等
の不活性溶媒中に0.01〜0.5%前後の濃度に触媒
成分を希釈し、測定用セルに入れ、セルに細光を
あて、粒子のある沈降状態での液体を通過する光
の強さを連続的に測定して粒度分布を測定する。
この粒度分布を基にして標準偏差σgは対数正規
分布関数ら求められる。なお触媒の平均粒子径は
重量平均径で示してあり、粒度分布の測定は、重
量平均粒子径の10〜20%の範囲でふるい分けを行
つて計算する。 固体状チタン触媒成分(A)は、高立体規則性重合
体を高い触媒効率で製造しうる性能を有してお
り、例えば同一条件下でプロピレンの単独重合を
行つた場合、アイソタクテイシテイ(沸騰n−ヘ
プタン不溶分)が92%以上、とくに96%以上のポ
リプロピレンをTi1ミリモル当り3000g以上、と
くに5000g以上更に好ましくは10000g以上製造
する能力を有している。そして好ましくは、真球
状、楕円球状、顆粒状の如き球状を呈している。 このような諸要件を満足するチタン触媒成分を
用いることにより、高いエチレン含有率の共重合
体を操作性良く、しかも高収率で製造することが
できる。 このような条件を全て満足するようなチタン触
媒成分(A)は、例えば平均粒子径及び粒度分布、さ
らに好ましくは形状が前述のような範囲にあるよ
うなマグネシウム化合物を形成した後、触媒調製
を行う方法、或いは液状のマグネシウム化合物と
液状のチタン化合物を接触させて、前記のような
粒子性状となるように固体状触媒を形成させる方
法などによつて得ることができる。かかる方法は
例えば特開昭55−135102号、同55−135103号、同
56−811号、同56−67311号、特願昭56−181019号
などに開示されている。 これらの方法の数例を簡単に述べる。 (1) 平均粒子径が1ないし200μ、粒度分布の幾
何標準偏差σgが2.1未満のマグネシウム化合
物・電子供与体錯体を、電子供与体及び/又は
有機アルミニウム化合物やハロゲン含有ケイ素
化合物のような反応助剤で予備処理し、又は予
備処理せずに反応条件下に液相をなすハロゲン
化チタン化合物、好ましくは四塩化チタンと反
応させる。 (2) 還元能を有しないマグネシウム化合物の液状
物と液状のチタン化合物を電子供与体の存在下
で反応させて、平均粒子径が1ないし200μ、
粒度分布の幾何標準偏差σgが2.1未満の固体成
分を析出させる。必要に応じてさらに液状のチ
タン化合物好ましくは四塩化チタンあるいはこ
れと電子供与体と反応させる。 とくに本発明においては、(1)の方法においてマ
グネシウム化合物、電子供与体錯体がその液状物
から球状固体として析出させたものを用いる場
合、あるいは(2)の方法での固体成分の析出を、球
状の固体が析出するような条件で行つたものを用
いる場合に良好な結果が得られる。 チタン触媒成分の調製に用いられるマグネシウ
ム化合物としては、酸化マグネシウム、水酸化マ
グネシウム、ハイドロタルサイト、マグネシウム
のカルボン酸塩、アルコキシマグネシウム、アリ
ロキシマグネシウム、アルコキシマグネシウムハ
ライド、アリロキシマグネシウムハライド、マグ
ネシウムジハライド、有機マグネシウム化合物、
有機マグネシウム化合物と電子供与体、ハロシラ
ン、アルコキシシラン、シラノール、アルミニウ
ム化合物などとの反応物などが例示するとができ
る。上記チタン触媒成分の調製に用いられること
のある有機アルミニウム化合物としては、後記オ
レフイン重合に用いることのできる有機アルミニ
ウム化合物の中から選ぶことができる。さらに、
チタン触媒成分調製に用いられることのあるハロ
ゲン含有ケイ素化合物としては、テトラハロゲン
化ケイ素、アルコキシハロゲン化ケイ素、アルキ
ルハロゲン化ケイ素、ハロポリシロキサンなどが
例示できる。 チタン触媒成分調製に用いられるチタン化合物
の例としては、テトラハロゲン化チタン、アルコ
キシチタンハライド、アリロキシチタンハライ
ド、アルコキシチタン、アリロキシチタンなどが
例示でき、とくにテトラハロゲン化チタン、中で
も四塩化チタンが好ましい。 チタン触媒成分の調製に用いることのできる電
子供与体としては、アルコール、フエノール類、
ケトン、アルデヒド、カルボン酸、有機酸又は無
機酸のエステル、エーテル、酸アミド、酸無水物
のアルコキシシランの如き含酸素電子供与体、ア
ンモニア、アミン、ニトリル、イソシアネートの
如き含窒素電子供与体などを用いることができ
る。 より具体的には、メタノール、エタノール、プ
ロパノール、ペンタノール、ヘキサノール、オク
タノール、ドデカノール、オクタデシルアルコー
ル、ベンジルアルコール、フエニルエチルアルコ
ール、クミルアルコール、イソプロピルベンジル
アルコールなどの炭素数1ないし18のアルコール
類;フエノール、クレゾール、キシレノール、エ
チルフエノール、プロピルフエノール、ノニルフ
エノール、クミルフエノールナフトールなどの低
級アルキル基を有してよい炭素数6ないし20のフ
エノール類;アセトン、メチルエチルケトン、メ
チルイソブチルケトン、アセトフエノン、ベンゾ
フエノンなどの炭素数3ないし15のケトン類;ア
セトアルデヒド、プロピオンアルデヒド、オクチ
ルアルデヒド、ベンズアルデヒド、トルアルデヒ
ド、ナフトアルデヒドなどの炭素数2ないし15の
アルデヒド類;ギ酸メチル、酢酸メチル、酢酸エ
チル、酢酸ビニル、酢酸プロピル、酢酸オクチ
ル、酢酸シクロヘキシル、プロピオン酸エチル、
酪酸メチル、吉草酸エチル、クロル酢酸メチル、
ジクロル酢酸エチル、メタクリル酸メチル、クロ
トン酸エチル、シクロヘキサンカルボン酸エチ
ル、安息香酸メチル、安息香酸エチル、安息香酸
プロピル、安息香酸ブチル、安息香酸オクチル、

ルなどの炭素数2ないし20のエーテル類;酢酸ア
ミド、安息香酸アミド、トルイル酸アミドなどの
酸アミド類;メチルアミン、エチルアミン、ジエ
チルアミン、トリブチルアミン、ピペリジン、ト
リベンジルアミン、アニリン、ピリジン、ピコリ
ン、テトラメチルメチレンジアミン、テトラメチ
ルエチレンジアミンなどのアミン類;アセトニト
リル、ベンゾニトリル、トリニトリルなどのニト
リル類;亜リン酸トリメチル、亜リン酸トリエチ
ルなどのP−O−C結合を有する有機リン化合
物;ケイ酸エチル、ジフエニルジメトキシシラン
などのアルコキシシラン類;などを挙げることが
できる。これら電子供与体は、2種以上用いるこ
とができる。 チタン触媒成分(A)に含有されることが望ましい
電子供与体は、有機酸又は無機酸のエステル、ア
ルコキシ(アリーロキシ)シラン化合物、エーテ
ル、ケトン、第三アミン、酸ハライド、酸無水物
のような活性水素を有しないものであり、とくに
有機酸エステルやアルコキシ(アリーロキシ)シ
ラン化合物が好ましく、中でも芳香族モノカルボ
ン酸と炭素数1ないし8のアルコールとのエステ
ル、マロン酸、置換マロン酸、置換コハク酸、マ
レイン酸、置換マレイン酸、1,2−シクロヘキ
サンジカルボン酸、フタル酸などのジカルボン酸
と炭素数2以上のアルコールとのエステルなどが
とくに好ましい。勿論これらの電子供与体は、必
ずしもチタン触媒調製時に原料として用いる必要
はなく、他のこれら電子供与体に変換しうる化合
物として使用し、触媒調製過程でこれら電子供与
体に変換させてよい。 前記例示の如き諸方法で得られるチタン触媒成
分は、反応終了後、液状の不活性炭化水素で充分
に洗浄することによつて精製できる。この目的に
使用される不活性液体炭化水素としては、n−ペ
ンタン、イソペンタン、n−ヘキサン、イソヘキ
サン、n−ヘプタン、n−オクタン、イソオクタ
ン、n−デカン、n−ドデカン、灯油、流動パラ
フインのような脂肪族炭化水素;シクロペンタ
ン、メチルシクロペンタン、シクロヘキサン、メ
チルシクロヘキサンのような脂環族炭化水素;ベ
ンゼン、トルエン、キシレン、サイメンのような
芳香族炭化水素;クロルベンゼン、ジクロロエタ
ンのようなハロゲン化炭化水素あるいはこれらの
混合などを例示できる。 本発明に用いられる(B)有機アルミニウム化合物
触媒成分は、少なくとも分子内に1個のAl−炭
素結合を有する化合物が利用でき、例えば、(i)一
般式R1 nAl(OR2oHpXq(ここでR1およびR2は炭素
原子通常1ないし15個、好ましくは1ないし4個

ては、次のものを例示できる。一般式R1 nAl
(OR23-n(ここでR1およびR2は前記と同じ。m
は好ましくは1.5≦n≦3の数である)。一般式
R1 nlX3-n(ここでR1は前記と同じ。Xはハロゲン、
mは好ましくは0<m≦3である)、一般式R1 n
AlH3-n(ここでR1は前記と同じ。mは好ましく
は2≦m<3である)、一般式R1 nAl(OR2oXq(こ
こでR1およびR2は前と同じ。Xはハロゲン、0
<m≦3、0≦n<3、0≦q<3で、m+n+
q=3である)で表わされるものなどを例示でき

室温に冷却した後、−20℃に保持された四塩化チ
タン200ml(1.8mmol)中に1時間に渡つて全量
滴下装入する。装入終了後、この混合液の温度を
4時間かけて110℃に昇温し、110℃に達したとこ
ろでジイソブチルフタレート4.0ml(18.8mmol)
を添加し、これより2時間同温度にて撹拌下保持
する。2時間の反応終了後熱過にて固体部を採
取し、この固体部を275mlのTiCl4にて再懸濁さ
せた後、再び110℃で2時間、加熱反応を行う。
反応終了後、再び熱過にて固体部を採取し、
110℃デカン及びヘキサンにて、洗液中に遊離の
チタン化合物が検出されなくなる迄充分洗浄す
る。以上の製造方法にて合成されたチタン触媒成
分(A)はヘキサンスラリーとして保存するが、この
うち一部を触媒組成を調べる目的で乾燥する。こ
の様にして得られたチタン触媒成分(A)の組成はチ
タン2.5重量%、塩素58.0重量%、マグネシウム
18.0wt%およびジイソブチルフタレート13.5重量
%であつた。 又チタン触媒成分(A)は平均粒度13μで粒度分布
の幾何標準偏差(σg)が1.2の顆粒状触媒であ
つた。 〔重 合〕 内容積2のオートクレーブに精製ヘキサン
750mlを装入し、40℃プロピレン雰囲気下でトリ
エチルアルミニウム0.75mmol、ジフエニルジメ
トキシシラン0.075mmolを装入し、更に前記チタ
ン触媒成分(A)をチタン原子換算で0.015mmol装入
した。次いで水素100mlを導入後、プロピレン、
エチレン、ブテン−1混合ガスを導入した後、60
℃に昇温し、2時間重合を行つた。重合中の圧力
は2.5Kg/cm2Gに保つた。 重合終了後、生成共重合体を含むスラリーを

懸濁させた後フタル酸ジイソブチル1.3mlを添加
し、該系を120℃に昇温した。120℃2時間の撹拌
混合の後、固体部を過により採取し、再び150
mlの四塩化チタンに懸濁させ、再度130℃2時間
の撹拌混合を行つた。更に該反応物より反応固体
物を過にて採取し、十分量の精製ヘキサンにて
洗浄する事によりチタン触媒成分(A)を得た。該成
分は原子換算でチタン2.3重量%、塩素64.0重量
%、マグネシウム21.0重量%であつた。又、該チ
タン触媒成分(A)は平均粒度31μで粒度分布の幾何
標準偏差(σg)は1.6を持つた球状触媒であつた。 〔重 合〕 重合は実施例1と同様の操作により行つた。 結果を表−1に示した。 実施例 5,6 〔高活性、高立体規則性固体状チタン触媒成分
(A)の調製〕 無水塩化マグネシウム4.76g、2−エチルヘキ
シルアルコール23.2mlおよびデカン25mlを120℃
で2時間加熱反応を行い均一溶液とし、さらに安
息香酸エチル1.4mlを添加する。この均一溶液を
−20℃に冷却した200mlの四塩化チタン中に1時
間にわたり撹拌滴下する。滴下終了後、該混合物
を1時間半かけ90℃に昇温し、この時安息香酸エ
チル1.8mlを添加し、更に90℃で2時間撹拌下に
保持した後、固体部分を過によつて採取し、こ
れを200mlの四塩化チタンに再び懸濁させ、90℃
で2時間の加熱反応を行つた後、過により固体
物質を採取し、洗液中に遊離のチタン化合物が検
出されなくなる迄精製ヘキサンで充分洗浄乾燥
し、触媒成分(A)を得る。該成分は原子換算でチタ
ン3.5重量%、塩素56重量%、マグネシウム18重
量%および安息香酸エチル14.5重量%を含む。又
該触媒成分(A)は平均粒度11μで粒度分布の幾何標
準偏差(σg)は1.2を持つた顆粒状触媒であつた。 〔重 合〕 内容積2のオートクレーブに精製ヘキサン

を300mlのガラスフラスコに入れ、撹拌下5℃で
トリエチルアルミニウム21.1mlを滴下したのち、
25℃で1時間撹拌し、更に80℃で3時間撹拌し
た。固体部をろ過により採取し、ヘキサンで十分
洗浄後、乾燥した。精製灯油100ml中に生成固体
を懸濁し、乾燥空気を室温で2時間撹拌下に吹き
込んだ。固体部をろ過により、採取し、十分ヘキ

下1時間にわたり滴下する。滴下終了後該混合物
を1時間半かけ90℃に昇温し、この時安息香酸エ
チルを1.8ml添加し、更に90℃、2時間撹拌下に
保持した後、固体部分を過によつて採取し、こ
れを200mlの四塩化チタンに再び懸濁させ、90℃
で2時間の加熱反応を行つた後過により固体物
質を採取し、洗液中に遊離のチタン化合物が検出
されなくなる迄精製ヘキサンで充分洗浄乾燥し、
チタン触媒成分(A)を得る。該成分は原子換算でチ
タン2.8重量%、塩素61重量%、マグネシウム20
重量%および安息香酸エチル13.8重量%を含む、
又該触媒成分(A)は平均粒度13μで粒度分布の幾何
標準偏差(σg)は1.4を持つた顆粒状触媒であつ
た。 〔重 合〕 重合は実施例5と同様の操作により行つた。 結果を表−1に示した。 比較例 1 〔固体触媒成分(A)の調製〕 無水塩化マグネシウム20g、安息香酸エチル

レス鋼(SUS−32)製ボールミル容器に装入し、
衝撃の加速度7Gで24時間接触させる。得られた
共粉砕物15gを四塩化チタン150ml中に懸濁させ、
80℃で2時間撹拌下に接触した後、固体部を過
によつて採取し、洗液中に遊離のチタン化合物が
検出されなくなるまで精製ヘキサンで充分洗浄後
乾燥し、触媒成分(A)を得る。該成分は原子換算で
チタン1.8重量%、塩素64.0重量%、マグネシウ
ム23.0重量%、安息香酸エチル7.6重量%であつ
た。又触媒成分(A)の平均粒度は28μで粒度分布の
幾何標準偏差は2.9であつた。 〔重 合〕 重合は実施例5と同様の操作により行つた。 結果を表−1に示した。 比較例 2 〔固体触媒成分(A)の調製〕 無水塩化マグネシウム20g、フタル酸ジイソブ
チル8.0mlおよび粉砕助剤してシリコン油(信越
化学社製TSS−451、20cs)3.0mlを窒素雰囲気中
直径15mmのステンレス鋼(SUS−32)製ボール
2.8Kgを収容した内容積800ml、内直径100mmのス
テンレス鋼(SUS−32)製ボールミル容器に装
入し、衝撃の加速度7Gで24時間接触させる。得
られた共粉砕物15gを四塩化チタン150ml中に懸
濁させ、110℃で2時間撹拌下に接触した後、固
体部を過によつて採取し、洗液中に遊離のチタ
ン化合物が検出されなくなるまで精製ヘキサンで
充分洗浄後乾燥し、触媒成分(A)を得る。該成分は
原子換算でチタン3.7重量%、塩素59.0重量%、
マグネシウム16.0重量%、フタル酸ジイソブチル
11.3重量%であつた。又触媒成分(A)の平均粒度は
27μで粒度分布の幾何標準偏差は3.1であつた。 〔重 合〕 重合は実施例1と同様の操作により行つた。 結果を表−1に示した。

After drying the white powdery copolymer, the yield, apparent bulk density (AD), and melt flow ratio (MFR) were measured, and the composition of the copolymer was determined using C13 -NMR.
