Description
[産業上の利用分野]
本発明はチタン、ジルコニウムなどの活性金属
やそれらの合金(以下本明細書において合金をも
単に金属ということがある)或いはクロム、バナ
ジウム等の高融点金属の鋳造を行うに好適な鋳型
の製造方法に関するものである。
[従来の技術]
カルシア質耐火物は熱力学的に高温でも安定で
あると共に、特有の精練作用を有するので、本発
明者らより種々の高融点金属、高活性金属の溶製
に適用し得ることが明らかにされつつある。
本発明者らが提案した溶製方法によれば、いず
れも従来法では溶製が困難であつた高活性及び/
又は高融点金属の溶製を容易に行うことができ
る。しかも、得られる合金溶湯は極めて高清浄な
ものである。
しかして、高清浄な鋳造体を得るには、高清浄
金属溶湯を溶製すると共に、溶湯を汚染すること
のない鋳型を用いる必要がある。従来、活性金属
であるチタン或いはジルコニウムの金属(合金を
含む)の鋳造用鋳型としては、ラムド型、インベ
ストメント型、水冷銅、砂型(ジルコン砂、オリ
ビン砂などを用いる)などが知られている。ラム
ド型は黒鉛粉末を骨材とし、炭素系又は樹脂系の
バインダーで成形乾燥後に焼成されたものでる。
インベストメント型は、タングステン粉末被覆鋳
型と称されるスラリーにタングステンを使用し、
金属質のバインダーを用いたものと、酸化物鋳型
といわれる酸化物系のスラリーに酸化物のバイン
ダーを組み合わせたもの、そして黒鉛系のスラリ
ーに炭素を含有するバインダーで固めた黒鉛鋳型
の3種類がある。
また、チタン又はチタン合金の鋳型材料とし
て、純マグネシア又はマグネシアを主成分とする
マグネシア鋳型材料やマグネシアを主成分とする
骨材にアルカリ金属の炭酸水素塩等の硬化促進剤
やアルミニウム粉末を添加した鋳型材料も公知と
されている(特公昭58−5749、特開昭59−
218237)。
[発明が解決しようとする問題点]
しかしながら、これらの鋳型へ活性金属を鋳込
むと、鋳型材との反応がおこり、黒鉛質の鋳型材
の場合には炭素が、またマグネシア質やジルコニ
ア質の鋳型の場合には酸素のコンタミネーシヨン
がおこり、鋳肌の汚染が生ずる。また、インベス
トメント型のうち酸化物バインダ系のもは酸素の
みならず窒素の侵入がある。このような鋳肌表面
の汚染は、鋳物表面の汚染層の除去工程が必要と
なり、鋳造工程が甚だ煩雑となる。また、水冷銅
による鋳造方法では、鋳型が高価であると共に消
耗し易いという問題がある。
更に、水冷銅以外の酸化物い或いは黒鉛系など
の鋳型においては、熱伝導度が大きいので引けの
位置が低くなり、鋳造歩留まりが悪くなるという
問題がある。また、これら酸化物系或いは黒鉛系
の鋳型にあつては、いずれも緻密なものであるの
で、耐熱衝撃性が低く、割れが生じ易く、耐久性
に乏しい、繰り返し使用に不向きであるなどの問
題があつた。
[問題点を解決するための手段]
本発明は、CaO含有率40重量%以上のカルシア
質粉粒体であつて、最大粒径1mm以下、粒径0.1
mm以下の微粉分20重量%以下のカルシア質粉粒体
100重量部に対して有機バインダ0.1〜20重量部を
加えて混練したものを射出成形して鋳型形状とな
し、これを350〜500℃で脱バインダ処理した後、
焼結体が気孔率10〜40体積%の多孔質となるよう
に温度及び時間を選定して焼成を行なうことを特
徴とするものである。
[作用]
本発明によつて提供される鋳型は、その材質が
高融点でありしかも高温で熱力学的に安定なカル
シア質であるので、高融点及び/又は高活性金属
の鋳造を容易に行うことができ、鋳肌表面の汚染
のない鋳物を得ることが可能である。また、本発
明によつて提供される鋳型は多孔質であるから、
耐熱衝撃性に優れると共に保温性が高く、耐久性
に優れ、繰り返し使用可能である等の特徴を有
し、しかも引けの位置が高くなり鋳造歩留まりも
向上する。
以下本発明について更に詳細に説明する。
本発明によつて製造される鋳型はカルシア質で
ある。カルシアは、前述の如く高融点であり、か
つ高温でも熱力学的に安定である。このカルシア
鋳型は、CaOの含有量が高まるにつれその安定性
及び耐熱性が向上するので、本発明では、得られ
るカルシア鋳型が、CaOを少なくとも40重量%
(以下特に断わらない限り%は重量%を示す。)含
有し、好ましくは70%以上とりわけ80%以上含有
するように原料配合を行なう。CaO含有率が40%
未満では、高融点金属に対する耐火度の低下、さ
らには高活性金属との反応が起こりやすくなり、
鋳型壁と金属溶湯の反応をおさえることが難しく
なる。
本発明の鋳型の製造方法において、CaO以外に
用いることができる原料物質としては、酸化物、
炭化物、窒化物、炭素、ハロゲン化物などが挙げ
られる。酸化物としては具体的にはマグネシア
(MgO)やジルコニア(ZrO2)等の高融点のも
のが好適でる。炭化物や窒化物としては炭化珪
素、窒化珪素、窒化アルミなどが挙げられる。
ハロゲン化物としてはアルカリ金属、アルカリ
土類金属や鉛のフツ化物や塩化物、あるいはそれ
らを含む複塩などが挙げられる。具体的には、例
えば、CaF2、MgF2、BaF2、SrF2、NaF、LiF、
KF、PbF2、CsF、Na3AlF6、CaCl2、MgCl2、
NaCl、KCl等が挙げられる。このようなハロゲ
ン化物は例えば、上記の化合物の1種又は2種以
上を0.1〜8%程度添加するのが好ましい。この
ハロゲン化物の添加により鋳肌を滑らかにし、ま
たカルシア鋳型の焼成を容易にすることができる
という作用が奏される。
また、本発明の鋳型の製造方法は、CaO以外の
原料物質として炭素(C)を用いることができ
る。炭素原料としては黒鉛が好適である。黒鉛に
は天然黒鉛と人工黒鉛とがあるが、そのいずれを
も用い得る。なお、黒鉛は鱗片状を呈しているた
め成形性が悪く、また本来、反応性に乏しくセラ
ミツクボンドを形成しがたいので焼結体強度が低
下し易い。このため、黒鉛をカルシア質鋳型材料
として用いるに際しては金属アルミニウムを少量
添加することが効果的である。アルミニウムは非
酸化性雰囲気で焼成すると、炭化アルミニウムや
窒化アルミニウム等の高耐食性反応生成物を生成
し、鋳型の耐食性を高めるとと共に、黒鉛と周囲
組織との結合を高め鋳型の強度が改善されるよう
になる。
なお、CaO源となる原料としては、石灰石、こ
れを仮焼した生石灰、アーク炉で溶解させた電融
カルシアの他、水酸化カルシウム等をも用い得
る。更に、CaOを含有する鉱物例えばラルナイ
ト、メルウイナイト、アノルサイト、ドロマイト
等をも用い得る。
本発明に従つて鋳型を製造するには、このよう
なカルシア質原料に所望により前記した酸化物、
炭化物、窒化物、炭素、ハロゲン化物の1種又は
2種以上を併用して原料粉粒体となす。この原料
粒子の粒径が過度に小さいと、後工程における焼
成時の収縮が過度に大きくなつたり、或いは焼結
体が緻密質となり易いので、粒径が0.1mm以下の
微粉分を20%以下、好ましくは10%以下となるよ
うに分級する。また、粒子の粒径が過度に大きい
と、射出が困難であると共に、鋳型表面が粗くな
り鋳物の鋳肌も粗くなるので、最大粒径は1mm以
下好ましくは0.5mm以下特に0.3mm以下とする。
本発明では、この原料微粉体に有機バインダを
添加して混練したものを射出成形する。
有機バインダとしては、カルシアを消化させな
い非水系のものを使用する。このバインダとして
は、例えば、ポリスチレン、ポリエチレン、酢酸
セルロース、ポリビニルアルコール、アクリル、
ポリプロピレン等の熱可塑性樹脂のほか、ノボラ
ツク等の熱硬化性樹脂が用いられる。その他、可
塑剤や滑剤、助剤を併用しても良い。
可塑剤としてはジエチルフタレート、パラフイ
ン、ジプチルフタレート、ワツクス、ジオクチル
フタレート、脂肪酸エステルなどが好適である。
また、滑剤としては、ステアリン酸亜鉛、ステア
リン酸アルミニウム、ステアリン酸マグネシウ
ム、ステアリン酸ジグリコール、パン粉、鉱油な
どが好適である。助剤としては、アタクチツクポ
リプロピレン、分解温度の異なる複数の樹脂群、
ナフタリン等の昇華物、ピーナツや大豆等天然の
植物油、天然の動物油などが好適である。有機バ
インダの添加量は、原料粉粒体100重量部に対し
0.1〜20重量部とする。有機バインダは、形成助
剤として添加する必要があり、これを適切に添加
することにより、射出成形により所望形状を得る
ことができる。但し、添加量が20重量部を超える
と、焼結前の所望形状が得がたく、ハンドリング
上問題があるため、20重量部以下とする。可塑
剤、滑剤、助剤を用いる場合、その添加量は、合
量で10重量部以下とするのが好適である。可塑剤
等の添加は、形成助剤として有機バインダを使用
することから、特に不可欠としない。
有機バインダ等を添加した後、必要があれば例
えば80〜150℃程度に加熱し、撹拌、混練した後、
冷却して固化する。これを、好ましくは0.5mm以
下特に好ましくは0.3mm以下に破砕、整粒する。
なお、破砕する代わりに、押出等により造粒して
も良い。
このようにして得た射出原料を射出成形機に供
給し、金型内に射出、成形して成形体を得る。射
出成形機としてはスクリユーインライン式、プラ
ンジヤー式など、各種型式のものを用いることが
できる。この成形機では、良く知られているよう
に、射出原料は、加熱シリンダ内で加熱及び混練
により可塑化されると共に、スクリユー又はプラ
ンジヤの前進により金型内に射出される。この金
型は、目的とする鋳型の雌型としての形状を有す
るものである。
得られた成形体は、必要に応じ、切削、研削又
は研摩して所定形状に仕上げ処理した後、脱バイ
ンダ処理する。この脱バインダ処理を行なうに
は、空気雰囲気下で350〜500℃の温度に徐々に昇
温し、樹脂成分を分解、昇華もしくは酸化等によ
つて除去する。有機バインダの存在のため、350
℃未満の脱バインダ処理温度では、完全にバイン
ダが抜けきれず、焼成時の不良の原因となるた
め、350℃以上とする。また、500℃以下としたの
は、バインダを抜くのに十分な温度であり、これ
を超える高温処理では、コスト面で不利となるこ
とによる。
しかる後、焼成した焼結体とする。しかして、
本発明の鋳型製造方法においては、この本焼成を
行うに際し得られる焼結体が気孔率10〜40体積%
の多孔質となるように温度及び時間を選定する。
この焼成条件は、鋳型中のCaO以外の成分によつ
て種々異なり、ハロゲン化物や、CaOと低融点の
化合物を形成する酸化物を比較的多量に含む組成
の場合には焼成温度は低くなり、焼成時間も短く
なる。また、当然のことながら、焼成温度も高く
すれば焼成時間は短くなり焼成温度を低くすれば
焼成時間は長くなる。具体的には、CaO含有量が
40〜80%の間にある組成にあつては、通常は850
〜1350℃程度で1〜10時間程度の焼成を行う。ま
たCaO含有量が80%を超えるものにあつては1000
℃〜1500℃の比較的高い温度にて1〜5時間程度
焼成を行うのが好適である。
かかる焼成によつて得られた焼結体は、必要に
応じ研削、研磨等の仕上加工を施して鋳型とす
る。
本発明の鋳型は多孔質のものであり、その気孔
率は10〜40体積%、好ましくは15〜30体積%であ
る。気孔率が10体積%を下回る場合には、鋳型の
耐熱衝撃性が低下すると共に、保温効果が低下す
る。気孔率が40体積%を超えると、鋳型強度の低
下及び溶湯のしみこみ欠陥が発生し易くなり、好
ましくない。
本発明の鋳型によれば、高融点及び/又は高活
性金属の鋳造を容易に行うことができる。高融点
金属例えばクロム、バナジウムの純金属、或いは
それを多量に含む合金にあつては、鋳型として
CaO含有率の高いもの例えばCaOを80重量%以上
含むものが好適である。また、高活性のチタン、
ジルコニウム等の純金属或いはそれを多量に含む
合金を鋳造する場合にも、CaO含有率の高い鋳型
を用いるのが好適である。
なお、本発明の鋳型を用いて鋳造するに好適な
重量%金属、高活性金属としては次のようなもの
が挙げられる。Sc、Y、La、原子番号58〜71の
Ce、Pr等のランタノイド元素、Ti、Zr、Hf、
V、Nb、Ta、Cr、Mo、W、Mn、Tc、Re、
Ru、Os、Co、Ni、Rh、Pd、Ir、Pt。また、そ
の合金としては、これらの元素の1種又は2種以
上を含むものが挙げられる。
なお、本発明の鋳型の製造方法は、外型のみな
らず中子と称される内型の製造にも適用できる。
またCaOは消化性を有しているから、本発明によ
つて製造される鋳型は、この消化性を利用して水
和させることにより鋳型の除去を図ることも可能
である。
本発明の鋳型を用いて高融点金属、高活性金属
又はそれらの合金の鋳造を行うには、雰囲気は真
空或いはアルゴン等の不活性ガス雰囲気とするの
が好適である。
[実施例]
以下実施例について説明するが、本発明はその
要旨を超えない限り以下の実施例に限定されるも
のではない。
実施例 1
電融カルシア(CaO純度98%)を0.3mm〜0.1mm
に破砕及び分級したものを80重量%、市販の試薬
1級のCaOO3を10重量部、マグネシアクリンカ
を0.5mm以下に破砕したもの10重量部を混ぜて100
重量部の原料粉粒体を用意した。また、ポリエチ
レンの粉末を5重量部用意した。
これら原料粉粒体及びポリエチレンを、ヒータ
付の撹拌機に投入し、150℃に加熱して良く混練
した後、冷却した。これをライカイ機にて破砕
し、次いで0.3mm以下となるように篩分けした。
これをスクリユーインライン式の射出成形機に投
入し、金型内に射出した。
得られた成形体のバリ取りを行なつた後、空気
中にて500℃に加熱し3時間保持して脱バインダ
し、次いで、1200℃に昇温し、3時間焼成して円
筒容器状の鋳型とした。第1図はこの鋳型の寸法
図である。なお、鋳型の気孔率は24体積%であつ
た。
この鋳型を用いて純Tiの鋳造を行つた。鋳造
時の雰囲気はAr1気圧、鋳造時の溶湯温度は1700
℃である。鋳型内に溶湯を鋳湯して凝固させた
後、鋳物表面部分のO、Nの化学分析を行つた。
また、鋳物を切断して引けの高さを測定した。結
果を第1表に示す。
実施例 2
実施例1において次の(イ)〜(ヘ)のように条件を変
えた他は同様にして鋳型の製造及びそれを用いた
鋳造を行つた。
(イ) 原料の配合を次とする。
ドロマイトクリンカ(CaO64.5%、MgO30.9
%、Fe2O32.3%、SiO21.8%、Al2O30.4%)を
0.3mm〜0.1mmに粉砕及び分級したもの90重量
部、石灰石を0.3mm以下に破砕したもの10重量
部。
(ロ) バインダとしてポリエチレンの粉末を用い
る。
(ハ) 上記固形原料とバインダとの混合率を100:
5とする。
(ニ) 本焼成時の条件を1100℃×3時間とする。
(ホ) 鋳造合金をZr60%、Co40%のものとする。
(ヘ) 鋳造時の溶湯温度を1500℃とする。
得られた鋳物の表面の化学分析及び引けの高さ
の測定結果を第1表に示す。なお鋳型の気孔率は
30体積%であつた。
実施例 3
実施例1において次の(イ)〜(ヘ)のように条件を変
えた他は同様にして鋳型の製造及びそれを用いた
鋳造を行つた。なお、鋳型の気孔率は32体積%で
あつた。
(イ) 原料の配合を次とする。
市販の生石灰(CaO98.0%、SiO20.08%)を
0.5mm〜0.1mmに粉砕及び分級したもの60重量
部、Ca(OH)210重量部、ドロマイトクリンカ
(実施例2と同じ)を0.3mm以下に破砕したもの
30重量部。
(ロ) バインダとしてポリプロピレンを用いる。
(ハ) 上記固形原料とバインダとの混合率を100:
5とする。
(ニ) 本焼成時の条件を1100℃×3時間とする。
(ホ) 鋳造合金を純Crとする。
(ヘ) 鋳造時の溶湯温度を1950℃とする。
比較例 1
実施例3の鋳型を金型(鋼製)としたこと以外
は同一条件で鋳込んだ。得られた鋳物の表面の化
学分析及び引けの高さの測定結果を第1表に示
す。

The amount shall be 0.1 to 20 parts by weight. The organic binder needs to be added as a forming aid, and by adding it appropriately, a desired shape can be obtained by injection molding. However, if the amount added exceeds 20 parts by weight, it will be difficult to obtain the desired shape before sintering and there will be problems in handling, so the amount should be 20 parts by weight or less. When a plasticizer, lubricant, or auxiliary agent is used, the total amount thereof is preferably 10 parts by weight or less. Addition of a plasticizer or the like is not particularly essential since an organic binder is used as a forming aid.
