Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、表面硬度等の表面特性にすぐれた塗
被膜を有し、かつ耐候性にすぐれた複合化された
芳香族ポリカーボネート成形品を製造する方法に
関する。更に、詳しくは、芳香族ポリカーボネー
ト成形品の表面に熱可塑性アクリル系重合体から
なるプライマー層を形成し、次いでこのプライマ
ー層の上に、エネルギー線、具体的には紫外線又
は電子線により硬化する多官能性アクリル系化合
物から得られる合成樹脂保護膜を形成した複合化
された芳香族ポリカーボネート成形品を製造する
方法に関する。 芳香族ポリカーボネートは、透明で軽量であ
り、機械的性質に優れ、易加工性であるなど種々
の特長を持つところから、これらの本来の特長を
生かしてガラスに替る構造部品素材として使用さ
れるほか、種々の用途に用いられていることは周
知の通りである。しかし、金属やガラスに比べる
と、表面硬性、耐摩耗性、耐擦傷性、耐溶剤性等
各種表面特性に劣るところから、その用途がおの
ずから制約されている。従つて、芳香族ポリカー
ボネート成形品の表面特性を改良することは強く
要望されている。 芳香族ポリカーボネート成形品の表面特性を改
良するために、成形品の表面に塗料を塗布し、保
護被膜を形成する試みは、従来から種々提案され
ている。たとえば、熱硬化性のメラミン樹脂塗料
を塗布して熱硬化によつて保護膜を形成する方法
(特開昭47−33164号公報、同48−80175号公報、
同51−111276号公報その他)やオルガノシラン化
合物の加水分解生成物を塗布し、熱硬化によつて
オルガノポリシロキサンからなる保護膜を形成す
る方法(米国特許第3707397号明細書、特開昭52
−138565号公報、その他多数)が提案されてい
る。しかしながら、これらの加熱・硬化によつて
保護膜を形成する方法では、硬化に当つて高温か
つ長時間という厳しい条件での成形品の処理を必
要とし、この処理によつて芳香族ポリカーボネー
ト成形品がその本来のすぐれた機械的性質を損う
危険が大きくなる。さらには、ポリカーボネート
基材と保護膜との密着性や保護膜自体の耐久性に
も問題が生ずる。 一方、加熱・硬化に代る方法として、多官能性
のアクリル系化合物を塗料として用い、紫外線や
電子線といつたエネルギー線を照射することによ
つて硬化樹脂に変え、合成樹脂保護膜を形成する
方法も提案されている(たとえば、特開昭53−
7771号公報、特公表昭55−500855号公報、特公昭
49−14859号公報、特光昭52−47763号公報その
他)。ここに提案されている方法では、硬化が短
時間に終了するという利点はあるが、ポリカーボ
ネート基材と保護膜との密着性は満足できるもの
ではなく、塗膜の耐久性、特に耐候性も十分では
無く、たとえばサンシヤインウエザーオメーター
により約500時間程度で黄変し、密着不良、耐摩
耗性の劣化も認められる。 本発明者らは、公知技術における欠点を改良す
べく鋭意検討を進め、本発明を完成した。 すなわち本発明は、芳香族ポリカーボネート成
形品の表面に紫外線吸収剤を配合した熱可塑性ア
クリル系重合体からなるプライマー層を形成し、
次いで、該プライマー層の上にエネルギー線によ
つて硬化する多管能アクリル系化合物から得られ
る合成樹脂保護膜を形成して表面特性にすぐれた
複合化されたポリカーボネート成形品を製造する
に当たり、前記プライマー層をメタクリル酸アル
キルエステル70〜90重量%とアクリル酸アルキル
エステル30〜10重量%とをポリカーボネート成形
品を侵蝕しない溶剤を溶媒として重合してなる分
子量が5万以上の高分子量の熱可塑性アクリル系
共重合体の重合溶液を用いて形成させることを特
徴とする表面特性にすぐれた複合化ポリカーボネ
ート成形品の製造法である。 本発明の方法でプライマー層として用いられる
熱可塑性アクリル系共重合体とは、メタクリル酸
アルキルエステルとアクリル酸アルキルエステル
との共重合体であつて、その共重合体組成がメタ
クリル酸アルキルエステル70〜90重量%とアクリ
ル酸アルキルエステル30〜10重量%、好ましくは
前者が80〜85重量%と後者が15〜20重量%、とか
らなる共重合体を意味する。ここで特定される共
重合体組成は、これを用いたプライマー層の上に
形成した多官能性アクリル系化合物の硬化樹脂層
(トツプコート層)の耐摩耗性および長時間使用
時のトツプコート層の密着性に関与し、アクリル
酸アルキルエステルの量が多くなると耐摩耗性が
低下し、他方、アクリル酸アルキルエステルの量
が少ないと密着性が低下する。加えて、上記熱可
塑性アクリル系共重合体は、特定の分子量を持つ
ていなければならない。すなわち、本発明の方法
で好適に用いられる熱可塑性アクリル系共重合体
は、5万以上、好ましくは10万以上の高い分子量
を持つことが必要である。分子量が5万より低い
場合、特に通常市場で入手容易な分子量3万前後
のアクリル系重合体では、トツプコート層の耐摩
耗性が著しく低くなることが観察されている。逆
に、熱可塑性アクリル系共重合体の分子量が著し
く大きくなると、プライマー塗料溶液の粘度が極
端に高くなり、プライマー塗布の作業性が悪くな
り、平滑な塗膜が得難いところから、本発明に用
いる熱可塑性アクリル系共重合体の分子量は30万
以下であることが望ましい。ここで用いられるメ
タクリル酸アルキルエステルとは、メタクリル酸
メチルエステル、メタクリル酸エチルエステル、
メタクリル酸ブチルエステル等で例示されるメタ
クリル酸の低級アルキルエステルであり、アクリ
ル酸アルキルエステルとは、アクリル酸メチルエ
ステル、アクリル酸エチルエステル、アクリル酸
ブチルエステル等で例示されるアクリル酸の低級
アルキルエステルである。特にメタアクリル酸メ
チルエステルとアクリル酸ブチルエステルとの共
重合体が好適に用いられる。 プライマー塗料は、上記アクリル系共重合体を
ポリカーボネート基体を侵蝕しない溶剤に溶解し
た溶液の形で用いられる。しかし、商業的に入手
容易なアクリル系共重合体と異なり、本発明で用
いる分子量が5万以上のアクリル系共重合体は、
メチルエチルケトン、酢酸エステル、トルエン等
の高い溶解性を持つ溶剤にしか溶解せず、これら
の溶剤はポリカーボネートに対して良溶剤であ
り、従つて、本発明のアクリル系共重合体をこれ
らの良溶剤に溶解した場合には、その溶液によつ
てポリカーボネート成形品が侵蝕されるところか
ら、この溶液はプライマー塗料として使用するの
に適さない。本発明者らは、かかる不都合を解消
するために種々検討を加え、ポリカーボネートに
対する貧溶剤、例えばエチレングコールモノエチ
ルエーテル中でメタクリル酸アルキルエステルと
アクリル酸アルキルエステルとの共重合を行なわ
せ、所望の高分子量のアクリル系共重合体のエチ
レングリコールモノエチルエーテル溶液を得、こ
の溶液をプライマー塗料として用いることによつ
てポリカーボネート成形品の上に好適に所望のプ
ライマー層を形成し得ることを見出した。かかる
方法で得られたアクリル系共重合体溶液には、ポ
リカーボネート成形品を侵蝕しない限りにおい
て、所望に応じて他の溶剤を添加し、プライマー
塗料の粘度調整をすることもできる。このように
して得られるアクリル系共重合体溶液をプライマ
ー塗料として用いる方法は、本発明の方法の極め
て好適な実施態様である。 上記アクリル系共重合体を含有するプライマー
塗料における共重合体濃度は、作業性、プライマ
ー層膜厚、トツプコート層における亀裂発生等の
諸要素との関連から、5〜30重量%の範囲にある
ことが望ましい。すなわち、プライマー層の膜厚
が厚くなればなるほどトツプコート層を形成する
とき亀裂が発生しやすく、さらに、トツプコート
層を形成したポリカーボネート成形品の長時間使
用における亀裂発生も起りやすいことが観察され
ている。従つて、プライマー層の膜厚は5〜25μ
の範囲にある事が望ましく、これらの膜厚を形成
させるべくプライマー塗料溶液の濃度は、前記範
囲から適宜選定されればよい。 上述の如く、本発明の方法によつてポリカーボ
ネート成形品の表面に所定の高分子量の熱可塑性
アクリル系共重合体からなるプライマー層を形成
し、次いでこのプライマー層の上に硬化したアク
リル系樹脂保護膜を形成して所望の表面特性を有
する複合化されたポリカーボネート成形品が得ら
れるが、本発明の別の重要な目的は、長時間の屋
外での使用に耐える性能、すなわち耐候性にすぐ
れたポリカーボネート成形品を提供することにあ
る。 この目的を成就するためには、ポリカーボネー
ト基体の表面に300〜380mμの波長の紫外線の80
%以上が到達するのを阻止する必成物中80重量%
まで含有せしめるこてができる。これらの強化剤
又は充填剤を加える場合、公知のシランカツプリ
ング剤を用いることができる。また、フツ素樹
脂、モリブデン化合物などの潤滑剤も用いること
ができる。 また、本発明組成物には、本発明の目的を逸脱
しない範囲で少量の離型剤、着色剤、耐熱安定
剤、紫外線安定剤、耐候性安定剤、発泡剤、難燃
剤、難燃助剤、防錆剤を含有せしめることができ
る。更に同様に下記の如き重合体を混合して使用
できる。これら重合体体としては、エチレン、プ
ロピレン、ブチレン、ペンテン、ブタジエン、イ
ソプレン、クロロプレン、ススチレン、α−メチ
ルスチレン、酢酸ビニル、塩化ビニル、アクリル
酸エステル、メタクリル酸エステル、(メタ)ア
クリロニトリルなどの単量体の単独重合体または
共重合体、ポリウレタン、ポリアミド、ポリエス
テル、ポリカーボネート、ポリアセタール、ポリ
サルホン、ポリアリールサルホン、ポリエーテル
サルホン、ポリアーリレート、ポリフエニレンオ
キシド、ポリフエニレンエーテル、ポリエーテル
エーテルケトン、ポリイミド、ポリアミドイミ
ド、シリコーン樹脂、フエノキシ樹脂、フツ素樹
脂、ポリアリールエーテルなどの単独重体、共重
合体またはブロツク及びグラフト共重合体を挙げ
ることができる。 本発明組成物は溶融粘度が安定で、しかもその
調節が容易である。かつ予期せざることではあつ
たが、従来の酸化架橋品の場合に見られた空孔の
発生がない。又、ノボラツク型エポキシ樹脂以外
のエポキシ樹脂を混合したものに比べて強度およ
びブリード性に優れている。そのため種々の広範
な用途に使用しうる。すなわち、本発明により得
られた組成物は射出成形、圧縮成形用途だけでな
く、押出成形、中空成形、発泡成形も可能であ
り、フイルム、シート、モノフイラメント、繊維
に加工することができる。又、成形加工後、200
〜300℃で真空下又は酸素ガス存在下で加熱する
ことにより耐熱性を更に改善することができる。 次に実施例等により本発明を詳細に説明する。
尚、例中の%および部は重量基準によるものであ
る。 〔参考例 1〕 硫化ナトリウム(60%純度)98.4g、水酸化ナ
トリウム4.7gをN−メチルピロリドン3080g中
に加え、205℃まで脱水しつつ昇温したのちパラ
ジクロルベンゼン1113g、N−メチルピロリドン
510gを加え加圧下、260℃で5時間加熱し、冷却
後、水洗し乾燥した。得られたPPSは溶融粘度が
37ポイズ、非ニユートニアン係数が0.95であつ
た。これをポリマーAとする。 ポリマーAを空気中で270℃の温度でそれぞれ
3時間、4時間、5時間および6時間架橋したも
のの溶融粘度お料としては、日東化成(株)が提供す
る商品名「NUV−2836」、「NUV−165」あるい
は「NUV−1010」や三菱瓦斯化学(株)の品番
「EX 9014」や「EX 9015」等を例示する事が出
来る。 本発明の方法は、具体的には次のような操作に
従つて実施される。すなわち、芳香族ポリカーボ
ネート成形品の表面に、紫外線吸収剤を配合した
本発明の高分子量のアクリル系共重合体を含有す
るプライマー用塗料を塗布し、数分間の風乾のの
ち70〜110℃の温度で加熱乾燥してプライマー層
を形成する。プライマー用塗料の塗布は、はけ塗
り、浸漬、スプレー、ロールコーテイングなどの
公知の手段のいずれかを用いて行なわれる。次い
で、プライマー層の上に、多官能性アクリル系化
合物を含有する塗料(トツプコート用塗料)を塗
布し、紫外線又は電子線の照射により硬化させ
る。トツプコート用塗料の塗布は、はけ塗り、浸
漬、スプレー、ロールコーテイングなど公知の手
段のいずれかを用いて行なわれる。 本発明の方法が適用される芳香族ポリカーボネ
ート成形品は、芳香族二価フエノール類、代表的
にはビスフエノールAとカーボネート前駆体、た
とえばホスゲン、とを公知の方法によつて重合さ
せて得られるポリカーボネート樹脂をシートその
他の形状に成形して得られる成形品を言う。 かくして得られた複合化されたポリカーボネー
ト成形品は、その表面が耐摩耗性、耐薬品性にす
ぐれ、表面硬度も高く、保護膜のポリカーボネー
ト基体との密着性もよく、すぐれた表面特性を有
すると共に、長時間の屋外での使用によつても黄
変することもなく、トツプコート層には亀裂も発
生せず、保護膜とポリカーボネート基体との密着
性も低下しないというすぐれた耐候性も具備して
いる。 以下、参考例、実施例および比較例によつて、
本発明の方法をより具体的に説明する。 参考例、実施例および比較例において、特に断
わりがない限り、配合はすべて重量部である。 尚、実施例で示す性能の試験方法は以下の如く
である。 (1) 外観 目視により判定した。 判定基準;〇……良好 △……塗膜にクラツク発生 ×……塗膜が自然剥離する (2) スチールウールテスト #〇〇〇〇のスチールウールで塗膜面を軽く押
さえながら15往復する。その後の塗膜表面の傷の
程度を次の基準で判定し、耐摩耗性を評価した。 A′……傷がつかない A……ほとんど傷がつかない B……傷がつくが、光沢は保たれている C……無数に傷がつき、光沢が失われる (3) 接着性 塗膜に100個のゴバン目(1mm2)をつけ、セロ
ハンテープを密着させ、次いで直角に急激に剥離
する。この時剥離せずに残つた目数を全目数100
に対して表示し、接着性を評価した。 (4) 耐候試験 サンシヤインカーボンアーク型促進耐候試験機
(スガ試験機製、サンシヤインウエザーメーター
WE−SUN−HC型)を用いて試料を所定時間処
理し、耐候試験後の諸性能を評価した。 参考例 1 メタアクリル酸メチル 255部およびアクリル
酸n−ブチル 45部をエチレングリコールモノエ
チルエーテル 300部に溶解した溶液を、還流装
置、撹拌器および温度計を備えた四ツ口フラスコ
に仕込み、これにベンゾイルパーオキサイド1.5
部を加えた。窒素雰囲気下に撹拌しながら液温度
を徐々に上昇し、80〜85℃で5時間撹拌を続け
た。この重合反応により得たアクリル系共重合体
の分子量は、ゲルパーミエーシヨンクロマトによ
るトツプピークの位置より120000と求められた。 かくして得られたアクリル系共重合体の溶液を
プライマー塗料として用いる。 実施例 1 参考例1の方法に準じて、分子量が5万、10
万、20万および30万のアクリル系共重合体をそれ
ぞれエチレングリコールモノエチルエーテル中で
調製し、共重合体濃度が15重量%である溶液に稀
釈、調整した。更に、平滑性を向上させるため
に、シリコン系レベリング剤(BYK−マリンク
ロツト社製、商品名「BYK−300」)を共重合体
に対し0.1重量%の量で添加した。得られたアク
リル系共重合体溶液をプライマー塗料として用い
る。 このプライマー塗料を、それぞれバーコーター
を用いてポリカーボネート樹脂シート表面に塗布
し、プライマー層が20μになるように調整した。
プライマー塗料を塗布後約10分間風乾し、さらに
熱風循環乾燥機中で100℃、30分を要して乾燥し
た。 プライマー処理されたポリカーボネート樹脂シ
ートに、市販の紫外線硬化塗料(三菱瓦斯化学
製、商品名「EX 9014」)をバーコーターにより
膜厚が5μになるように塗布し、高圧水銀灯(日
本電池製、高圧水銀灯、80w/cm)にてライン速
度2m/minにて照射し、塗膜を硬化した。 得られた複合化されたポリカーボネート樹脂成
形品の表面特性は、表−1に示す通りである。

However, these methods of forming a protective film by heating and curing require the molded product to be cured under harsh conditions of high temperature and long time, and this treatment can damage the aromatic polycarbonate molded product. Furthermore, problems arise in the adhesion between the polycarbonate base material and the protective film and in the durability of the protective film itself.
