Description
〔産業上の利用分野〕
本発明はポリオレフインの製造法に関する。
さらに詳しくは、特定の触媒、共触媒を使用し
て特定の在件下に二段重合して、剛性、耐環境亀
裂性および成形性(すなわち押出性とバラス効
果)にすぐれ、かつフイツシユアイの発生し難い
重合体の製造法に関する。
〔従来の技術〕
一般にポリオレフインの吹込成形、押出成形に
おいて成形加工上、押出性とバラス効果が重要で
あり、物性上、耐環境亀裂性、衝撃強度などにす
ぐれ、しかもフイツシユアイの存在しないことが
重要であり、吹込成形のなかには高剛性であるこ
とが望まれる場合がある。
いわゆる高密度ポリエチレンの場合、平均分子
量を高くする程、耐衝撃性、耐環境亀裂性などの
物性は向上する。一方高密度ポリエチレンは一般
に溶融成形により商品化されるが上述のような特
徴をもたせるために平均分子量を高くすると溶融
時の流れが悪く、メルトフラクチヤーや肌荒れを
おこし、成形性が低下する。そこで両者をかねそ
なえるために分子量分布を広くするという方法が
ある。
分子量分布を広くすると後で定義する流出量比
(FR)が高くなり、押出性は良化し、それゆえ成
形速度を増大できる。ところが流出量比が高くな
ると一般にバラス効果も大きくなり、そのため中
空成形に際し、バリソンが太くなり、肉厚になる
という欠点を有し、また押出シート成形に際し、
エツジテイアーが生ずるという欠点を有する。
また剛性を高めるには密度を高くすればよい
が、一般に耐環境亀裂性は悪化する。
耐環境亀裂性および成形性をそなえた高密度ポ
リエチレンを得る方法の一つとして特公昭40−
5208号、同45−3215号に高分子量ポリエチレンを
低分子量ポリエチレンとを配合した組成物が提案
されている。これらの組成物の混合方法としては
回分操作バンバリーミキサーによるブレンド、あ
るいは溶媒にポリオレフインを溶かした溶液をブ
レンドする方法があるが、いずれも商業生産上生
産性が低くフイツシユアイも発生し易い。
〔課題を解決するための手段〕
そこで本発明者らは押出性にすぐれかつ低バラ
ス効果であり、しかも耐環境亀裂性にすぐれ、か
つフイツシユアイの発生しにくいポリオレフイン
を製造する方法について鋭意検討した結果多段階
重合反応によるポリマーブレンド量比、分子量、
共重合度を特定するほかにポリエチレンの製造用
触媒を特定することによつて剛性、耐環境亀裂性
および成形性(押出性とバラス効果)にすぐれた
フイツシユアイの発生しにくいポリエチレンが得
られるオレフインの重合法を見出し、本発明を達
成した。
すなわち本発明の要旨は、遷移金属化合物成分
と有機アルミニウム化合物とからなる触媒系を用
いて炭化水素溶媒中50〜100℃の温度でエチレン
の単独重合又はエチレンと他のα−オレフインと
の共重合を行なうに際し、遷移金属化合物成分と
してマグネシウムの酸素含有有機化合物とチタン
の酸素含有有機化合物とアルミニウムハロゲン化
合物との反応生成物である固体触媒成分を用い、
有機アルミニウム化合物としてアルキルアルミニ
ウムセスキクロライドを使用し、
(イ) 重合反応を2段階、すなわち第1の反応帯域
で重合して得られた反応混合物の存在下に第2
の反応帯域においてさらに重合する方式で行な
い、
(ロ) 第1および第2の反応帯域のいずれか一方の
帯域において、気相中のエチレンに対するモル
比で0.001〜1.5の水素の存在下重合して粘度平
均分子量15万〜100万の重合体Aを全重合体生
成量の10重量%〜70重量%生成させ、他方の帯
域において気相中のエチレンに対するモル比で
1.5〜15の水素の存在下重合して粘度平均分子
量1万〜8万の重合体Bを全重合体生成量の90
重量%〜30重量%生成させ、さらに(重合体A
の粘度平均分子量)/(重合体Bの粘度平均分
子量)を4〜80とし、
(ハ) 最終的に生成する全重合体のメルトインデツ
クスを0.5g/10分未満とすることを特徴とす
るポリオレフインの製造法に存する。
本発明をさらに詳細に説明するに、本発明にお
いて用いられる触媒系は遷移金属化合物成分とし
てマグネシウムの酸素含有有機化合物とチタンの
酸素含有有機化合物とアルミニウムハロゲン化合
物との反応生成物である固体触媒成分と共触媒と
して使用する有機アルミニウム化合物としてアル
キルアルミニウムセスキクロライドからなる触媒
系である。そして、この触媒系を用い、後記の製
造条件でポリオレフインを製造することにより、
剛性、耐環境亀裂性および成形性(すなわち押出
性とバラス効果)にすぐれ、かつフイツシユアイ
の発生し難い重合体が得られ、他の触媒系、例え
ば上記固体成分に有機アルミニウム化合物として
トリアルキルアルミニウムやジアルキルアルミニ
ウムクロライドなどを用いた触媒系を用いて製造
されたポリオレフインよりも有利である。
本発明で使用する固体触媒成分を調製する際に
用いられるマグネシウムの酸素含有有機化合物と
してはMg(OR1)nX1 2-n(式中、R1はアルキル基、
アリール基又はシクロアルキル基を示し、X1は
ハロゲン原子を示し、mは1又は2を示す)で表
わされる化合物、例えばマグネシウムジエトキシ
ド、マグネシウムジメトキシド、マグネシウムジ
フエノキシド、マグネシウムモノエトキシクロリ
ド、マグネシウムモノフエノキシクロリド、マグ
ネシウムモノエトキシブロミド、マグネシウムモ
ノエトキシヨウジド等が挙げられる。このうちマ
グネシウムエトキシドが好ましい。
チタンの酸素含有有機化合物としては一般式
Ti(OR2)oX2 4-o(式中、X2はハロゲン原子を示し、
R2はアルキル基、アリール基又はシクロアルキ
ル基を示し、nは1〜4の数を示す)で表わされ
る化合物、例えばテトラエトキシチタン、テトラ
−n−ブトキシチタン、ジエトキシジクロルチタ
ン、ジ−n−ブトキシジクロルチタン、トリエト
キシモノクロルチタン、トリ−n−ブトキシモノ
クロルチタン、エトキシトリクロルチタン、n−
ブトキシトリクロルチタン、メトキシトリブロム
チタン等が挙げられる。このうちトリ−n−ブト
キシモノクロルチタンが好ましい。
アルミニウムハロゲン化合物としては、一般式
AlR3 pX33−p(式中、R3はアルキル、アリー
ル又はシクロアルキル基を示し、X3はハロゲン
原子を示し、pは0<p<3の数を示す)で表わ
される化合物例えば、エチルアルミニウムジクロ
リド、エチルアルミニウムセスキクロリド、ジエ
チルアルミニウムモノクロリド、ノルマルプロピ
ルアルミニウムジクロリド等が挙げられる。この
うちエチルアルミニウムセスキクロリドが好まし
い。
上記化合物の反応はまず、マグネシウムの酸素
含有有機化合物とチタンの酸素含有有機化合物と
を混合し、100℃〜160℃に加熱して均一な液状物
を調製する。均一な液状物が生成し難い場合には
アルコールを存在させることが好ましい。アルコ
ールとしてはエチルアルコール、n−ブチルアル
コール、n−オクチルアルコール等が挙げられ
る。
次いで不活性炭化水素溶媒を添加して不活性炭
化水素溶液とする。
以上のようにして得られた不活性炭化水素溶液
にアルミニウムハロゲン化合物を添加して常温〜
100℃で反応させると反応生成物は沈殿として得
られ、未反応物は不活性炭化水素溶媒で洗浄除去
される。
各成分の量比は、マグネシウム化合物に対する
チタン化合物のモル比(Ti/Mg)で0.1〜10、マ
グネシウム化合物のモル数とチタン化合物のモル
数の和に対するアルミニウムハロゲン化合物のモ
ル数の比〔Al化合物〕/〔Mg化合物〕+〔Ti化合物〕で
1〜20で
あることが好ましい。
本発明の最も特徴とするところは上記固体触媒
成分と組み合せる共触媒として、アルキルアルミ
ニウムセスキクロライドを使用することにあり、
これにより後記の製造条件でポリオレフインを製
造することにより生成ポリマー中にフイツシユア
イを発生し難く、かつ成形性(押出性とバラス効
果)、耐環境亀裂性にすぐれた重合体が得られる。
アルキルアルミニウムセスキクロライドとして
は具体的にはエチルアルミニウムセスキクロライ
ド、イソブチルアルミニウムセスキクロライド、
イソプロピルアルミニウムセスキクロライド等が
挙げられる。好ましくはエチルアルミニウムセス
キクロライドが用いられる。
本発明においては、上記触媒系を用いて炭化水
素溶媒中50℃〜100℃の温度でエチレンの単独重
合又はエチレンと他のα−オレフインとの共重合
をおこなう。炭化水素溶媒としては、ヘキサン、
ヘプタン等の脂肪族炭化水素、ベンゼン、トルエ
ン、キシレン等の芳香族炭化水素、シクロヘキサ
ン、メチルシクロヘキサン等の脂環式炭化水素等
の不活性炭化水素溶媒が挙げられる。
共重合成分である他のα−オレフインとして
は、一般式R4−CH=CH2(式中、R4は炭素数1
〜12のアルキル基を示す)で表わされる化合物、
例えばプロピレン、ブテン−1、ヘキセン−1、
4−メチルペンテン−1、オクテン−1等が挙げ
られる。共重合成分の含有量は通常重合体中5モ
ル%以下である。
しかして、本発明においては、重合反応を、下
記(イ)、(ロ)、(ハ)の条件下でおこなう。
(イ) 重合反応を2段階、すなわち第1の反応帯域
で重合して得られた反応混合物を第2の反応帯
域においてさらに重合する方式でおこなう。
(ロ) 第1および第2の反応帯域のいずれか一方の
帯域において、気相中のエチレンに対するモル
比で0.001〜1.5の水素の存在下重合して粘度平
均分子量15万〜100万の重合体Aを、全重合体
生成量の10重量%〜70重量%生成させ、他方の
帯域において、気相中のエチレンに対するモル
比で1.5〜15の水素の存在下重合して粘度平均
分子量1万〜8万の重合体Bを、全重合体生成
量の90重量%〜30重量%生成させ、さらに(重
合体Aの粘度平均分子量)/(重合体Bの粘度
平均分子量)を4〜80とする。
(ハ) 最終的に生成する全重合体のメルトインデツ
クスを0.5未満とする。
これら(イ)、(ロ)、(ハ)、の三条件について説明する
に、(イ)の2段階重合は、連続重合方式、回分重合
方式のいずれでもおこなうことができる。連続重
合の場合は、反応器を2基シリーズにつなぎ、第
1の反応器で重合して得られた反応混合物を第2
の反応器に導入して重合を続ける。そして必要に
応じて、2基の反応器の間に、水素を大部分パー
ジしうるフラツシユ槽を設置する。回分重合の場
合は反応器1基にて逐次反応させる。このうち連
続重合が好ましい。
(ロ)の反応条件によれば、まず、第1および第2
の反応帯域のいずれか一方の帯域において、気相
中のエチレンに対するモル比で0.001〜1.5の水素
の存在下重合して、最終的に生成する全重合体の
全生成量の10重量%〜70重量%の重合体Aを生成
させるが、ここで得られる重合体Aの粘度平均分
子量は15万〜100万とする。粘度平均分子量は、
130℃テトラリン溶液中での極限粘度を測定し、
〔η〕=4.60×10-4×M0.725(〔η〕は極限粘度、
Mは粘度平均分子量の式から計算した値である。
重合体Aを、第2の反応帯域において、第1の反
応帯域で製造された重合体Bの存在下、製造した
場合には、重合体Aの粘度平均分子量は、下記
式、
〔η〕A=(100〔η〕−WB〔η〕B)/WA
(式中、〔η〕Aは重合体Aの極限粘度を示し、
〔η〕Bは重合体Bの極限粘度を示し、〔η〕は第2
の反応帯域で最終的に得られる全重合体の極限粘
度を示し、WAは第2の反応帯域で生成する重合
体Aの重量%を示し、WBは第1の反応帯域で生
成する重合体Bの重量%を示す)
から〔η〕Aを求め粘度平均分子量を計算すればよ
い。
しかして、粘度平均分子量が15万未満である
と、得られる重合体(最終的に生成する全重合
体)の衝撃強度、引裂強度、耐環境亀裂性が低く
なり、100万を超えると成形性が低くなり、好ま
しくない。好ましい範囲は23万〜90万、特に好ま
しくは30万〜80万である。気相中のエチレンに対
する水素のモル比は、0.001未満では粘度平均分
子量が100万を超えることが多く、1.5を超えると
粘度平均分子量が10万未満となることが多く好ま
しくない。生成量が10重量%未満であると、得ら
れる重合体(最終生成重合体)の衝撃強度、耐環
境亀裂性が低くなり又、バラス効果が大きくな
り、70重量%を越えると成形性が低くなり好まし
くない。好ましい範囲は15重量%〜50重量%、と
くに20重量%〜40重量%である。
重合反応は50℃〜100℃において、10分〜10時
間、0.5Kg/cm2ゲージ〜100Kg/cm2ゲージの圧力下
に実施すればよい。重合体Aは共重合体であるこ
とが好ましく、共重合成分の含有量は0.5モル%
〜4モルル好ましくは0.5モル%〜3モル%であ
ることが、成形性もしくは耐環境亀裂性の点で好
ましい。
次に、もう一方の反応帯域において、気相中の
エチレンに対するモル比で1.5〜15の水素の存在
下重合して、粘度平均分子量1万〜8万の重合体
Bを、最終的に生成する全重合体の全生成量の90
重量%〜30重量%生成させる。粘度平均分子量は
130℃テトラリン溶液中での極限粘度を測定し、
前示式から計算して求めることができる。重合体
Bを第2の反応帯域において、第1の反応帯域で
製造された重合体Aの存在下、製造した場合に
は、重合体Aの粘度平均分子量は下記式
〔η〕B=(100〔η〕−W′A〔η〕A)/W′B
(式中、〔η〕Bは重合体Bの極限粘度を示し、
〔η〕は第2の反応帯域で得られる最終生成重合
体全体の極限粘度を示し、W′Aは第1の反応帯域
で得られる重合体Aの重量%を示し、W′Bは第2
の反応帯域で得られる重合体Bの重量%を示す)
から〔η〕Bを求め粘度平均分子量を計算すればよ
い。
しかして、粘度平均分子量が1万未満である
と、得られる重合体(最終的に生成する全重合
体)の衝撃強度が低下し、8万を超えると成形性
が低下するので好ましくない。気相中のエチレン
に対する水素のモル比は1.5未満であると重合体
Bの粘度平均分子量が8万を超えることが多く、
15を超えると1万未満となることが多く好ましく
ない。好ましい範囲は2万〜6万である。生成量
が90重量%を超えると、得られる重合体(最終生
成重合体)の衝撃強度、耐環境亀裂性が低くな
り、又バラス効果が大きくなり、その上フイツシ
ユアイが発生しやすくなり好ましくない。30重量
%未満であると成形性が低くなり好ましくない。
好ましい範囲は85重量%〜50重量%とくに80重量
%〜60重量%である。
重合反応は50℃〜100℃において、10分〜10時
間、0.5Kg/cm2ゲージ〜100Kg/cm2ゲージの圧力下
に実施すればよい。重合体Bはエチレン単独重合
体が好ましいが、共重合成分含有量2モル%以下
好ましくは1モル%以下の共重合体であつてもよ
い。共重合成分の含有量は、剛性の点で、少ない
方が好ましい。
重合の順序は、重合体Aを生成させたのち重合
体Bを生成させてもよいし、重合体Bをさきに生
成させ、次いで重合体Aを生成させてもよい。
(重合体Aの粘度平均分子量)/(重合体Bの
粘度平均分子量)は4〜80好ましくは5〜60とす
る。この比が4未満であると、成形性が低下し、
60を超えるとバラス効果が増大し、好ましくな
い。
しかして、(ハ)の条件に従い、最終的に生成する
全重合体すなわち重合体Aと重合体Bの混合物の
メルトインデツクスを0.5未満とする。ここでメ
ルトインデツクスは、ASTM D−1238に基づ
き、190℃、2.16Kg荷重下で測定した値で、単位
はg/10分である。0.5以上となると、最終的に
生成する全重合体の衝撃強度、耐環境亀裂性等が
低下し好ましくない。メルトインデツクス0.1〜
0.5においては成形性および耐環境亀裂性が良好
なうえに、とくにバラス効果が小さいので、ブロ
ー成形、押出成形において高速成形性がよくエツ
ジテイアーが小さいなどの利点が得られる。メル
トインデツクス0.1以下においては成形性が良好
で、とくに0.05未満でも成形性が悪化せず、押出
機のサージングが起き難く、薄肉フイルム、大型
ブロー等の分野において有利である。
以上のようにして製造された重合体は、次いで
混練しておくことが好ましい。本発明によつて得
られた重合体は均一化されやすく、連続式混練押
出機によつて均一化されペレツト化される。そし
て混練後得られた重合体はフイツシユアイがない
利点を有している。
〔実施例〕
次に本発明を実施例によつて詳細に説明する
が、本発明は、その要旨を超えない限り以下の実
施例に限定されるものはない。
なお、図1は本発明に含まれる技術内容の理解
のためのフローチヤート図であり、本発明はこの
フローチヤート図に限定されるものではない。
なお、以下の実施例において、物性試験は得ら
れた重合体粉を30mmφ、L/D=27、グルメージ
スクリユー押出機(40r.p.m.、温度C1=160℃、
C2=180℃、D=190℃)で混練し、ペレツト化
したサンプルによつて測定した。
成形性(押出性)の尺度としての押出成形量
は、ブラベンダー社21D型単軸押出機(口径19.1
mmφ、L/D=21、圧縮比=3のフルフライトス
クリユー、ダイは直径20mmφでクリアランス0.5
mmの円型ダイ)によりダイス温度200℃、回転数
150回転/分にして押出量を測定し、押出量を回
転数(150回転/分)で除して回転数あたりの押
出成形量を求めた。フイツシユアイはこの円筒状
メルト押出物から目視により判定した。耐環境亀
裂性(ESCRと略す)は、ASTM D−1693記載
のベルテレホン法により測定した。10個の試験片
のうち5個が破損する時間で表示した。引張衝撃
強度はASTM D−1822Lにより求めた。
メルトインデツクス(MIと略す)はASTM
D−1238に基づき190℃、2.16Kg荷重下で測定し
た。流出量比(FRと略す)はASTM D−1238
に基づくメルトインデツクス装置において、剪断
応力値が106dyne/cm2及び105dyne/cm2における
流出量比(MI106/MI105)で求めた。α−オレ
フイン含有量は赤外線吸収スペクトル法により測
定し、密度はJIS K6760の密度勾配管法により測
定した。
バラス効果は島津製作所フローテスターを用い
て、口径1mm、L/D=2、ノズルへの流入角
30゜のノズルを使用して温度190℃シエアーレート
=1000sec-1での(被押出物断面積/ノズル断面
積)1000sec-1で表わした(α1000と略称)。
α1000が小さい程バラス効果が小さい。
実施例1〜5、比較例1〜3
(1) 触媒調製
マグネシウムエトキシド115gとトリ−n−ブ
トキシモノクロルチタン151gとn−ブタノール
37gとを140℃で6時間混合して均一化した。次
いで60℃まで下げてベンゼンを加え均一溶液とし
た。次いで所定温度にてエチルアルミニウムセス
キクロリドを370g滴下し、1時間撹拌した。生
成した沈殿をn−ヘキサンで洗浄することによつ
て触媒成分が得られた。得られた固体の一部を乾
燥し粉末とする。この粉末中にMgが11.0重量
%、Tiが10.5重量%含まれていた。
(2) 重合
5オートクレープにノルマルヘキサン3取
り上記スラリーを固体成分として表−1〜2に示
す量を仕込んだ。表−1〜2に示す有機アルミニ
ウム化合物を所定量仕込み、所定温度まで昇温後
水素を導入した。
次にエチレン又はエチレンと同時にα−オレフ
インを供給し、エチレンを供給しつつ、表−1〜
2に示す(水素/エチレン)気相モル比にて重合
反応を行なう。重合反応量はエチレンの供給積算
量によつて求めた。
所定の収量が得られたところでエチレンの供給
をやめ、1段目の重合体を停止し、2段目の重合
へ移行した。ここで水素のパージを行ない、今度
はα−オレフインを供給し、エチレンを供給しつ
つ、表−1〜2に示す(水素/エチレン)気相モ
ル比にて恒圧、恒温重合反応を行なつた。
重合反応量はエチレンの供給積算量によつて求
めた。
得られたポリマーの物性を測定した結果を表−
1〜2に示す。

However, as the flow rate ratio increases, the balance effect generally increases, which has the disadvantage that the balisong becomes thicker and thicker during blow molding, and when extruded sheet molding.

A preferred range is 85% to 50% by weight, especially 80% to 60% by weight. The polymerization reaction may be carried out at 50° C. to 100° C. for 10 minutes to 10 hours under a pressure of 0.5 Kg/cm 2 gauge to 100 Kg/cm 2 gauge. The polymer obtained by the present invention is easily homogenized, and is homogenized and pelletized using a continuous kneading extruder. 素含有有機化合物とチタンの酸素含有有機化合物
とアルミニウムハロゲン化合物との反応生成物で
ある固体触媒成分を用い、有機アルミニウム化合
物としてアルキルアルミニウムセスキクロライド
を使用し、 (イ) 重合反応を2段階、すなわち第1の反応帯域
で重合して得られた反応混合物の存在下に第2
の反応帯域においてさらに重合する方式で行な
い、 (ロ) 第1および第2の反応帯域のいずれか一方の
帯域において、気相中のエチレンに対するモル
比で0.001〜1.5の水素の存在下重合して粘度平
均分子量15万〜100万の重合体Aを全重合体生
成量の10重量%〜70重量%生成させ、他方の帯
域において気相中のエチレンに対するモル比で
1.5〜15の水素の存在下重合して粘度平均分子
