Description

【発明の詳細な説明】[Detailed description of the invention]

〔産業上の利用分野〕 本発明は、耐候性、耐衝撃性および外観に優れ
た熱可塑性樹脂組成物に関する。 〔従来の技術〕 耐衝撃性樹脂として、樹脂−ゴム二相系からな
るABS樹脂がある。しかし、このABS樹脂は、
耐衝撃性を付与するためのゴム成分であるブタジ
エン系重合体がその主鎖中に化学的に不安定な二
重結合を多く有しているため、紫外線などによつ
て劣化しやすく、耐候性に劣ることが良く知られ
ている。 このABS樹脂の耐候性を改良する方法として、
主鎖中に二重結合を殆ど有さない飽和ゴム状重合
体を使用する方法が提案されており、その代表的
なものにアクリル酸エステル系ゴムを使用したも
のが知られている。このアクリル酸エステル系ゴ
ムにスチレンおよびアクリロニトリルをグラフト
重合したいわゆるASA樹脂は、優れた耐候性に
加え、ABS樹脂と同様に機械的強度、耐衝撃強
度、耐熱性等の物性のバランスが良好で、成形加
工しやすいという特徴を有するため、車輛、家庭
電気製品、工業部品分野等において屋内外にわた
り広く利用されている。 しかしながら、これらの利用分野で、あるいは
新規な用途開発において、ASA樹脂には、以下
のような問題点が発生している。すなわち、アク
リル酸エステル系ゴムは紫外線に対しては安定で
ある反面、架橋やグラフト活性点を有していない
ため、樹脂−ゴム二相系樹脂での必須条件である
ゴム架橋やグラフト構造をとりにくく、ジエン系
ゴムを用いたものに比べると、軟らかく、弾性率
が低く、弾性回復が遅いという欠点がある。その
ため、アクリル酸エステル系ゴムを用いたABS
樹脂に類似した樹脂組成物を成形材料として用い
て射出成形を行うと、ゴム粒子の配向が著しく、
成形物の表面の全領域あるいは一定流動方向に真
珠様光沢が発現する。また、顔料などで着色され
た場合に、更にこの傾向が強調されるため商品価
値が低下するという欠点があつた。この欠点を改
良するために架橋剤の種類を選定して共重合する
方法、過酸化物架橋などによる方法、ジエン系ゴ
ムを粒子内部に含む多重構造架橋アクリルゴムを
使用する特公昭47−47863号公報、特開昭58−
86918号公報、特開昭56−133311号公報、特開昭
57−167308号公報、特開昭58−120663号公報等に
開示された方法等が提案されている。 〔発明が解決しようとする問題点〕 しかるに上記公報等に記載された樹脂組成物に
ついては、 1 耐候性において ABS樹脂よりは良好であるが本来の耐候性樹
脂としてのレベルに達していない。 2 成形性において 射出成形時に、ゴム粒子の変形配向が著しく、
成形物表面の全領域にあるいは一定流動方向に依
然として真珠様光沢が発現する。 3 成形物光沢と耐衝撃性の関係において 光沢−耐衝撃性のバランスが低レベルにあり、
特に低温耐衝撃性が低レベルにある。 などの改良すべき問題点が指摘され、目的とする
優れた耐衝撃性、耐候性および成形性を有する熱
可塑性樹脂は未だ得られていないのが現状であ
る。 〔問題点を解決するための手段〕 本発明者らはこのような現状に鑑み、これらの
改良を目的として鋭意検討した結果、特定の方法
で製造した小粒子径ジエン系ゴムラテツクスを酸
基含有共重合体ラテツクスで肥大化したジエン系
ゴムを粒子内部に含み、アクリル酸エステルを主
成分とし、グラフト交叉剤と加橋剤とを併用して
形成された架橋アクリル酸エステル系重合体がそ
の外層部を構成してなる多重構造アクリル系ゴム
を含むラテツクスの存在下に、芳香族ビニル化合
物の少なくとも一種とエチレン性不飽和化合物の
少なくとも一種とを共重合させてグラフト共重合
体樹脂を製造し、これをAES樹脂および他の硬
質の熱可塑性樹脂と配合することにより、上記問
題点が一挙に解決でき、常温および低温での耐衝
撃性、耐候性および成形外観の全てに優れた熱可
塑性樹脂組成物が得られることを見い出し本発明
に到達した。 すなわち本発明の熱可塑性樹脂組成物は、酸基
含有共重合体ラテツクスで肥大化したジエン系ゴ
ム(i)2〜80重量%を粒子内部に含み、アクリル酸
エステルを主成分とし、グラフト交叉剤と加橋剤
とを併用して形成された加橋アクリル酸エステル
系重合体(ii)20〜98重量%がその外層部を構成して
なる多重構造加橋アクリル系ゴム(1)のラテツクス
5〜90重量部(固形分として)の存在下に、芳香
族ビニル化合物の少なくとも一種10〜90重量%
と、一般式CH2=CRX (式中、RはHまたはCH3を、XはCNまたは
COOR1を表わす。但し、R1は炭素数1〜8のア
ルキル基である。) で表わされるエチレン性不飽和化合物の少なくと
も一種90〜10重量%とからなる単量体混合物(2)95
〜10重量部((1)と(2)の合計量100重量部)を重合
してなるグラフト共重合体樹脂()5〜95重量
%、AES樹脂5〜95重量%()および他の硬
質の熱可塑性樹脂()0〜80重量%からなり、
()、()および()の合計量が100重量%と
なるよう配合されてなる熱可塑性樹脂組成物であ
る。 本発明において、多重構造加橋アクリル系ゴム
(1)の粒子内層を構成する肥大化ジエン系ゴム(i)
は、1,3−ブタジエン100〜50重量%およびこ
れと共重合可能なCH2=C基を有する単量体0
〜50重量%(合計100重量%)とから構成される
ものであり、1,3−ポリブタジエンホモポリマ
ーまたは1,3−ブタジエン単位50重量%以上か
ら構成される共重合体である。該共重合体の例と
しては、例えばブタジエン−スチレン共重合体、
ブタジエン−ビニルトルエン共重合体などのよう
なブタジエン−芳香族ビニル化合物共重合体;ブ
タジエン−アクリロニトリル共重合体;ブタジエ
ン−メタクリロニトリル共重合体;ブタジエン−
アクリル酸メチル共重合体、ブタジエン−アクリ
ル酸エチル共重合体、ブタジエン−アクリル酸ブ
チル共重合体、ブタジエン−アクリル酸2−エチ
ルヘキシル共重合体などのようなブタジエン−ア
クリル酸アルキルエステル共重合体;ブタジエン
−メタクリル酸メチル共重合体、ブタジエン−メ
タクリル酸エチル共重合体などのようなブタジエ
ン−メタクリル酸アルキルエステル共重合体;な
どを含み、更に1,3−ブタジエン単位50重量%
以上から構成される三元共重体も含む。これら
は、通常、公知の乳化重合によつて容易に製造す
ることができる。また、このジエン系ゴムの製造
に使用する触媒、乳化剤等は特に制限なく各種の
ものが使用できるが、このゴムの粒子径は0.04〜
0.2μmのものが好ましい。 本発明においては、上記ジエン系ゴムのラテツ
クスを肥大化するために酸基含有共重合体ラテツ
クスを使用する。この酸基含有共重合体ラテツク
スは、酸基含有単量体とアクリル酸アルキルエス
テルとを構成成分とすることが不可欠の条件であ
る。酸基含有単量体としてはアクリル酸、メタク
リル酸、イタコン酸およびクロトン酸等が挙げら
れる。またアクリル酸アルキルエステルとして
は、アルキル基の炭素数が1〜12のアクリル酸ア
ルキルエステルの少なくとも一種が選ばれる。 アクリル酸アルキルエステルの代りに、例えば
メタクリル酸エステル、スチレン、アクリロニト
リル等の単量体を用いても全く肥大化効果は見ら
れない。しかし、アクリル酸アルキルエステルの
半量以下を上記他の単量体等で置換することは可
能である。 酸基含有単量体は、酸基含有共重合体の構成モ
ノマーの3〜30重量%となる範囲で使用される。
3重量%未満では肥大化能力が小さく、また、30
重量%を超えると逆に肥大化能力が強すぎて、
1μmを超える過大な粒子を生成させる傾向にな
りあまり好ましくない。 また、酸基含有単量体の最適構成量は、用いる
アクリル酸アルキルエステルの親水性の度合によ
つても変化する。アクリル酸アルキルエステルの
親水性が高い場合には、酸基含有単量体の量が少
ない領域で肥大化の効果が発揮されるが、酸基含
有単量体の量が多くなるとラテツクスが破壊され
るため好ましくない。逆にアクリル酸アルキルエ
ステルの親水性が低い場合には、酸基含有単量体
の量の低い領域では肥大化効果が少なく、酸基含
有単量体の量がある程度より多くならないと効果
が発揮できない。例えば親水性の高いアクリル酸
アルキルエステルであるアクリル酸メチルやアク
リル酸エチルの場合には、酸基含有単量体の量が
5〜10重量%のときが最適であるのに対し、アル
キル基の炭素数が4以上の疎水性アクリル酸アル
キルエステルであるアクリル酸ブチルやアクリル
酸2−エチルヘキシルの場合には、酸基含有単量
体の量が13〜20重量%の場合に最適となる。なお
親水性の高いアクリル酸アルキルエステルを用い
ると、酸基含有単量体の量が5〜10重量%の場合
であつても系が不安定になりやすく、そのために
カレツト(粗大粒子)が生じやすいという難点が
あるのに対し、疎水性アクリル酸アルキルエステ
ルを用いれば、系が不安定になることもなく、均
一な肥大化粒子が得られることが多い。 酸基含有単量体としては、前記単量体の他に、
桂皮酸、無水マレイン酸、ブテントリカルボン酸
等があるが、これらは肥大化能力が小さいので実
用的でない。 この酸基含有共重合体はラテツクスの形で使用
されるが、その粒子の大きさは肥大化能力に大き
な影響を与え、好ましい平均粒子径は0.05〜0.2μ
mの範囲である。0.05μmより小さい場合はその
肥大化能力は著しく低下し、また0.2μmより大き
い場合には、肥大化後のゴム粒子径が大きくなり
過ぎるので、引続いてグラフト重合を行なつたり
する場合に不安定となり凝集しやすくなる。 ジエン系ゴムの肥大化は、0.04〜0.2μmのよう
うな小粒子径のジエン系ゴムラテツクスに酸基含
有共重合体ラテツクスを添加することにより行わ
れる。酸基含有共重合体ラテツクスの添加量は基
体ジエン系ゴムラテツクス100重量部(固形分と
して)に対して0.1〜10重量部(固形分として)
であり、特に好ましくは0.5〜5重量部である。
このような添加量で肥大化ジエン系ゴム(i)のラテ
ツクスの粒子径は0.15〜1μmに調整され、このゴ
ムを内部に含有する加橋アクリル酸エステル系重
合体のラテツクスの粒子径が成形物の外観上好ま
しい0.18〜3μmの範囲になる。 本発明において、ジエン系ゴムの肥大化処理を
行う場合、基体ジエン系ゴムラテツクスのPHは7
以上に保つておくことが好ましい。PH値が酸性側
にある場合には、酸基含有共重合体ラテツクスを
添加しても肥大化効果が低く、本発明の目的とす
る組成物を有利に製造することが困難である。 この基体ジエン系ゴムラテツクスのPHを7以上
にするのは、この基体ジエン系ゴムの重合中に調
節しても良いし、また肥大化処理の前に別に行つ
ても良い。 本発明における加橋アクリル酸エステル系重合
体(ii)の主成分(50重量%以上)であるアクリル酸
エステルとしては、例えばエステル部分がメチ
ル、エチル、n−プロピル、n−ブチル、2−エ
チルヘキシル、n−ラウリルなど炭素数1〜12の
アルキルエステル;アクリル酸クロルエチルのよ
うなハロアルキルエステル;アクリル酸ベンジル
またはフエネチルなどの芳香族エステル;などが
用いられる。 これらアクリル酸エステルと共重合可能な単量
体としては、メタクリル酸メチル、メタクリル酸
ブチルのようなメタクリル酸エステル;アクリロ
ニトリル;スチレンなどがあり、加橋アクリル酸
エステル系重合体(ii)の製造に際し、これらを構成
単位50重量%以下で所望により用いてもよい。 このアクリル酸エステル系重合体に加橋構造を
とらせるには、前記アクリル酸エステルを主成分
とする単量体または単量体混合物に、多官能性グ
ラフト交叉剤または多官能性加橋剤を単独で使用
し重合する方法が一般的である。しかし、本発明
では多官能性グラフト交叉剤と多官能性加橋剤と
を組合わせて使用することにより、上記の単独使
用系で生じた成形性ならびに成形品の光沢等の問
題点を解決した重合法である。ここで用いるグラ
フト交叉剤とは、付加重合性を有する不飽和基を
2〜3個有し、その各不飽和基の重合反応性に大
きな差のある化合物を指し、具体例としてして
は、アクリル酸、メタクリル酸、マレイン酸、フ
マル酸、シアヌル酸、イソシアヌル酸等の不飽和
酸のアリルエステル等が挙げられる。また、多官
能性加橋剤とは、付加重合性を有する不飽和基を
複数個有し、その各不飽和基の重合反応性がほぼ
同じか差の小さい化合物を指し、具体例として
は、ポリアルキレングリコールのジアクリル酸エ
ステル、ジメタクリル酸エステルやジビニルベン
ゼン等が挙げられる。 本発明の熱可塑性樹脂組成物の製造に際し、加
橋アクリル酸エステル系重合体(ii)の粒子内部に肥
大化ジエン系ゴム(i)を含ませる方法としては次の
ような方法がある。 まず、肥大化ジエン系ゴム(i)を、ジエン系ゴム
の乳化重合とそれに引き続く酸基含有共重合体ラ
テツクスの添加による肥大化処理により調製す
る。次にこの肥大化ジエン系ゴムラテツクス2〜
80重量%、好ましくは5〜50重量%(固形分とし
て)の存在下で、加橋アクリル酸エステル系重合
体構成単量体混合物20〜98重量%、好ましくは50
〜95重量%を重合させるいわゆるシード重合を実
施する。このようにして重合された多重構造加橋
アクリル系ゴム(i)の膨潤度(メチルエチルケトン
中、30℃、24時間浸漬静置後の膨潤重量と絶乾重
量との比)は、成形物の外観衝撃強度などの樹脂
特性バランスを考慮すると4〜16、好ましくは6
〜9であることが望ましい。膨潤度をこの範囲に
調節するためには、前記グラフト交叉剤と加橋剤
とを併用してその合計量がアクリル酸エステル系
重合体構成単量体に対し0.1〜10重量%となるよ
う添加することが好ましい。グラフト交叉剤と加
橋剤の合計量が0.1重量%未満であると膨潤度が
上記範囲外になり、成形物の外観上好ましくな
く、10重量%を超える添加量では衝撃強度が低下
する傾向となる。また、このようなシード重合は
加橋アクリル系ゴムが肥大化ジエン系ゴムを完全
に被覆するように行わないと目的とする外観、耐
候性の優れた樹脂は得られない。 次いで、このようにして得られた多重構造加橋
アクリル系ゴム(1)のラテツクス5〜90重量部(固
形分として)の存在下に、芳香族ビニル単量体の
少なくとも一種10〜90重量%と、一般式 CH2=CRX (式中、RはHまたはCH3を、XはCNまたは
COOR1を表わす。但し、R1は炭素数1〜8のア
ルキル基である。) で表わされるエチレン性不飽和化合物の少なくと
も一種90〜10重量%とからなる単量体混合物(2)95
〜10重量部((1)と(2)の合計量が100重量部)を、
ラジカル開始剤の存在下に、単量体混合物(2)の全
量を一時にあるいは分割もしくは連続的にラテツ
クス中に添加して重合を行う。添加する単量体混
合物の量が多い場合には、生成する重合物の溶融
流動性の保持およびグラフト重合体の生成を助長
するために連続注入法が望ましい。 前記芳香族ビニル化合物としては、スチレン、
α−メチルスチレン、ビニルトルエン等が代表的
なものとして挙げられる。また一般式CH2=
CRXで表わされるエチレン性不飽和化合物化合
物としてはアクリロニトリル、メタクリロニトリ
ル、アクリル酸またはメタクリル酸のメチル、エ
チル、プロピル、ブチルエステル等が代表的なも
のとして挙げられる。 また、本発明に用いるAES樹脂()として
は、AES樹脂の製造に用いられるEPDM(エチレ
ン−プロピレン−非共役ジエン系ゴム弾性体)
が、エチレン/プロピレン重量比が80/20〜30/
70で、非共役ジエン(ジシクロペンタジエン、ア
ルキリデンノルボルネン、1,4−ヘキサジエン
等)の量が0.1〜10モル%のものであり、かかる
EPDMに、スチレン、α−メチルスチレン、ビ
ニルトルエン、核ハロゲン化スチレン等の芳香族
ビニル化合物、好ましくはスチレンと、アクリロ
ニトリル、メタクリロニトリル等のシアン化ビニ
ル化合物、好ましくはアクリロニトリルとを塊
状、塊状−懸濁または乳化重合法によりグラフト
重合させる周知の方法により得られるものであれ
ば、特に制限なく使用できる。 本発明の熱可塑性樹脂組成物は、主として上記
グラフト共重合体樹脂()5〜95重量%および
AES樹脂()5〜95重量%から構成されるが、
所望によりこれに他の硬質の熱可塑性樹脂()
を全樹脂組成物に対して0〜80重量%まで配合す
ることができ、これら()、()および()
の合計量を100重量%とする。 硬質の熱可塑性樹脂()としては、常温で硬
質のものであれば特に制限なく使用することがで
きるが、例えばメチルメタクリレート、エチルメ
タクリレート、プロピルメタクリレート等のアル
キルメタクリレートの単独重合体、アクリロニト
リル−スチレン共重合体、アクリロニトリル−α
−メチルスチレン共重合体、α−メチルスチレン
−メチルメタクリレート−アクリロニトリル三元
共重合体、スチレン−メチルメタクリレート共重
合体、スチレン−アクリロニトリル−メチルメタ
クリレート三元共重合体、スチレン−無水マレイ
ン酸共重合体、アクリロニトリル−スチレン−無
水マレイン酸三元共重合体、スチレン−マレイミ
ド類共重合体、アクリロニトリル−マレイミド類
共重合体、ポリスチレン、ポリ塩化ビニル、塩素
化ポリエチレン等のビニル系重合体、ABS樹脂
やポリカーボネート樹脂等の耐衝撃性樹脂、さら
にはポリフエニレンエーテル、ポリエチレンテレ
フタレート、ポリスルホン等のエンジニアリング
プラスチツク等を挙げることができる。 本発明の熱可塑性樹脂組成物は、上記グラフト
共重合体樹脂()、AES樹脂()および所望
により他の硬質の熱可塑性樹脂()を上述した
範囲で配合し、これをヘンシエルミキサーやタン
ブラー等で機械的に混合した後、溶融押出機やバ
ンバリーミキサーで混練しペレツト化することに
より得られる。 本発明の熱可塑性樹脂組成物には、必要に応じ
て染顔料などの各種着色剤、金属石鹸等の滑剤、
光に対する安定剤としてヒンダードアミン系化合
物、ベンゾトリアゾール系化合物、ベンゾフエノ
ン系化合物を単独でまたは併用して、熱に対する
安定剤としてヒンダードフエノール系化合物、チ
オエーテル系化合物、ホスフアイト系化合物を単
独でまたは併用して、無機または有機の粒状、粉
状または繊維状の充填剤、発泡剤等を添加するこ
とができる。 また、この組成物は、射出成形、押出成形など
の各種加工法により成形され、耐衝撃性および耐
候性の優れた各種成形物として、またラミネート
構造物の構成要素、例えば太陽光に曝される最外
層としても利用することができる。 〔実施例〕 以下、実施例により、本発明を更に具体的に説
明する。 実施例中、%、部はそれぞれ重量%、重量部を
表わし、各ラテツクスの粒子径はメチルメタクリ
レート/アクリロニトリル/スチレン=20/20/
60(重量比)から構成される未架橋樹脂ラテツク
スに関して電顕法で求めた粒子径と、そのラテツ
クスの稀釈溶液(0.5g/)の波長700μmにお
ける吸光度との関係から検量線を作成し、各種ラ
テツクスの吸光度を測定してその検量線から求め
たものである。 また、多重構造加橋アクリル系ゴム(1)のゲル含
量および膨潤度は、次式により算出した。 ゲル含量=W2/W0×100(%) 膨潤度=W1−W2/W2 (但し、W0=初めの試料の重量、W1=約150
倍量のメチルエチルケトンに試料を浸漬し、30
℃、24時間静置後の重量、W2=W1の絶乾状態で
の重量) 実施例 1〜5 () 肥大化ジエン系ゴム(A)の合成 1 肥大化ジエン系ゴム(A−1)の合成 基本ゴム(a−1)の合成 1,3−ブタジエン (Bd) 66部 n−ブチルアクリレート(BuA) 9部 スチレン(ST) 25部 ジイソプロピルベンゼンヒドロパーオキサイド
0.2部 オレイン酸カリウム 1.0部 不均化ロジン酸カリウム 1.0部 ピロリン酸ソーダ 0.5部 硫酸第一鉄 0.005部 デキストローズ 0.3部 無水硫酸ナトリウム 0.3部 イオン交換水 200部 上記の組成物を100のオートクレーブ中で50
℃で重合した。9時間でほぼ重合は完了し、転化
率97%、粒子径0.08μm、PH9.0のゴムラテツクス
が得られた。次いで、肥大化用の酸基含有共重合
体(B)ラテツクスを下記のようにして合成した。 BuA 85部 メタクリル酸 15部 オレイン酸カリウム 2部 ジオクチルスルホコハク酸ソーダ 1部 クメンヒドロパーオキサイド 0.4部 ナトリウムホルムアルデヒドスルホキシレート
0.3部 イオン交換水 200部 上記組成物を別の重合装置で70℃で、4時間重
合させた。転化率は98%であり、平均粒子径
0.08μmのラテツクスが得られた。基体ゴム(a
−1)ラテツクス100部(固形分)に上記酸基含
有共重合体(B)ラテツクス2部(固形分)を攪拌し
ながら添加し、更に30分間攪拌を続け、平均粒子
径0.27μmの肥大化ジエン系ゴム(A−1)ラテ
ツクスを得た。 2 肥大化ジエン系ゴム(A−2)の合成 基体ゴム(a−2)の合成 Bd 100部 ジイソプロピルベンゼンヒドロパーオキサイド
0.2部 t−ドデシルメルカプタン 0.5部 オレイン酸カリウム 1.0部 不均化ロジン酸カリウム 1.0部 ピロリン酸ソーダ 0.5部 硫酸第一鉄 0.005部 デキストローズ 0.3部 無水硫酸ナトリウム 0.4部 イオン交換水 200部 上記の組成物を100のオートクレー中で50℃
で重合した。9時間でほぼ重合は完了し、転化率
96%、粒子径0.08μm、PH8.8の基体ゴム(a−
2)ラテツクスが得られた。このゴムラテツクス
100部(固形分)に前記酸基含有共重合体(B)ラテ

ゴム(株)製)と、市販のAS樹脂粉末(AN/ST=
26/74(重量比)、ηsp/C=0.65)、市販のAN−
α−メチルスチレン(αMS)共重合体樹脂
(αSAN)(AN/αMS=20/80(重量比)、ηsp/
C=0.45)またはポリカーボネート粉末(三菱瓦
斯化学(株)製ユーピロンS−2000)とを第1表に示
した割合で配合した樹脂組成物100部に、ステア
リン酸バリウム1部、アンテージW−300(商品
名、川口化学(株)製、フエノール系酸化防止剤)
0.1部、チヌビン−P(商品名、チバカイギー社
製、紫外線吸収剤)0.5部を加え、ヘンシエルミ
キサーで2000rpm、5分間混合した後、40mmφ押
