Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、高分子シート状物を低温プラズマ処
理したのち、1種以上のラジカル重合可能な含フ
ツ素化合物および/またはシラン化合物の単量体
および/または重合体分散液と遷移金属塩分散液
にふれさせ加熱することにより、耐久撥水性を有
する見かけのグラフト重合層を形成することを特
徴とするシート状物の加工方法に関するものであ
る。 紙、フイルム、不織布、織編物に代表される高
分子シート状物の耐久撥水加工方法は、従来、含
フツ素化合物および/またはシラン化合物の撥水
加工剤をシート状物に付着後、熱処理する方法で
あつた。しかし、熱処理法による撥水加工はいず
れも洗濯耐久性に欠ける欠点がある。原因は、撥
水加工剤が、繰り返し洗濯により脱落することで
ある。そこで、耐久性向上を目的として、高分子
シート状物を前処理したのち、撥水加工を施した
り、撥水加工剤と架橋剤を併用して処理したりし
ているが、十分な耐久撥水性は得られていないの
が現状である。 本発明者らは、前記欠点のない耐久撥水加工方
法の開発をめざし、鋭意工夫を重ねた結果本発明
に到達したものである。 本発明でいう高分子シート状物とは、天然高分
子、合成高分子等から成る紙、フイルム、不織
布、織編物である。 本発明でいう少なくとも片面を低温プラズマ処
理するとは、シート状物の片面のみに、プラズマ
処理を施せば、片面のみラジカル重合可能な活性
点を形成して、続くグラフト重合反応により片面
のみ耐久撥水性を有する見かけのグラフト重合層
を形成することが可能であり、またシート状物両
面に処理を施し、反応を行なえば、両面に耐久撥
水性の見かけのグラフト重合層を形成することが
可能であることを意味する。 本発明でいう低温プラズマ処理は、アーク放電
やコロナ放電とは異なる気体放電であり、プラズ
マを構成するイオン種として、Ar、He、H2
N2、NO2、O2、Air、フツ化炭素、ハロゲン化炭
素、炭化水素等あるいはこれらを混合した気体等
を用い直流、交流、高周波電源などでプラズマを
発生させる。この場合、真空下のガス雰囲気中に
おいて交流高周波電源により、1cm以上10cm以下
の電極間間隔を有する電極間にプラズマを発生さ
せることが好ましいが、真空度が高真空の場合に
は電極間距離を拡げ、真空度が低真空の場合に
は、電極間距離を狭めると良い。 両電極は、板状あるいは棒状の電極がそれぞれ
対をなしたものでも、また棒状電極とドラム状あ
るいは板状電極とを、それぞれ対に組み合わせた
ものでもいずれも用いることが出来る。さらに、
電極表面にガラスおよびセラミツクス等を被覆し
たものでも良い。また電極は必要に応じて冷却ま
たは加熱しても良い。 低温プラズマ処理装置は、缶体に対して一方の
電極が接地した電極あるいは缶体に対して両電極
が絶縁された非接地式電極のいずれを用いてもよ
いが、非接地式電極を使用すれば、電力が接地式
の約1/2で同等の処理を施すことが出来る長所を
有する。 該高分子シート状物を、ドラム式あるいは、板
状電極を使用して、ドラム式あるいは板状電極上
を接しながら、あるいは浮かして固定あるいは移
動させることにより、均一なラジカル重合可能な
活性点を有するシート状物を得ることが可能であ
る。 本発明にかかわる低温プラズマ処理条件は放電
に際してのガス圧力と処理電気エネルギーで定め
ることが出来る。 低温プラズマ処理における該ガス圧力は、0.01
mmHg以上20mmHg以下であることが必要である。
すなわち、0.01mmHg以下での実用化は、厳密な
装置を必要とするので好ましくない。20mmHg以
上では放電が不安定となり局所的な放電が生じ基
材に損傷を与えやすくなり、活性点を生成しにく
くなる。本発明のガス圧力は、好ましくは0.05mm
Hg以上10mmHg以下の範囲である。さらに好まし
くは0.1mmHg以上0.2mmHg以下である。この範囲
ではシート状物に損傷を与えることなく、本発明
者らが鋭気検討した範囲において、最も多くのラ
ジカル重合可能な活性点を生成する事がわかつ
た。即ち、高いグラフト重合体量を必要とする時
0.1mmHg以上0.2mmHg以下でプラズマ処理するこ
とは有効な方法である。通常的には、0.05mmHg
以上10mmHg以下の範囲で十分である。 本発明でいう低温プラズマ処理に使用するガス
は、酸素を含有しないラジカル重合可能な活性点
を形成しうるガスあるいは酸素ガスを含有するガ
スである。 本発明でいう酸素を含有しないラジカル重合可
能な活性点を形成しうるガスとは、Ar、He、
H2、N2、NO2、NO、CO2、CO、ハロゲン、ハ
ロゲン化炭素、フツ化炭素、炭化水素等、あるい
はこれらを混合した気体である。次いで、酸素ガ
スを含有するガスの代表的なものとして酸素、空
気がある。酸素を含有するガスは特に限定される
ものではなく、前記ガスを混合した気体であつて
もなんらさしつかえない。 低温プラズマ処理における該処理電気エネルギ
ーは、1ワツト・秒/cm2以上2000ワツト・秒/cm2
以下であることが必要である。該処理電気エネル
ギーは、E=W×T/S(ワツト・秒/cm2)W;放 電出力(ワツト)T;処理時間(秒)S;電極面
積(cm2)で示すことができる。該処理電気エネル
ギーが1ワツト・秒/cm2以下では、特開昭59−
80443の実施例には比較的高いグラフト重合体量
を得ることが出来、かつこの範囲で、プラズマ処
理時間によりグラフト重合体量を自由にコントロ
ール出来る旨が記載されている。たしかに1ワツ
ト・秒/cm2以下でそのような傾向が確められた。
しかし、グラフト重合体量を自由にコントロール
する方法としては、余りにプラズマ処理時間の調
節幅が狭く、実際には細かなコントロールは困難
である。また、該処理電気エネルギーが2000ワツ
ト・秒/cm2以上であると、缶体及び基材に損傷を
生じるおそれがあり、実用にはむかない。 本発明において特に好ましい該処理電気エネル
ギーは、5ワツト・秒/cm2以上1000ワツト・秒/
cm2以下である。特に通常のグラフト重合に使用す
るシート状物の処理は5ワツト・秒/cm2以上50ワ
ツト・秒/cm2以下のラジカル重合可能な活性点生
成量の安定した範囲のプラズマ処理を行うこと
が、実用上、生産管理上からも好ましい。しかる
に見かけのグラフト重合体量のコントロールは、
単量体と併用される遷移金属塩、およびグラフト
重合反応条件により可能である。また、高い見か
けのグラフト重合体量が必要であれば、50ワツ
ト・秒/cm2以上2000ワツト・秒/cm2以下の処理電
気エネルギーの中から適時選択することが可能で
ある。 低温プラズマの発生は、前記ガス圧と処理電気
エネルギー下で対放電電極間に、周波数5KHz〜
100MHzのような高周波を用いることが出来る。
さらに放電周波数帯としては、前記高周波以外に
低周波、マイクロ波、直流なども用いることが出
来る。 低温プラズマ発生装置は、外部電極型、コイル
型などの容量結合、誘導結合型のいずれであつて
もよい。 表面を低温プラズマ処理された該シート状物は
次いで酸素ガス又は、酸素ガスを含有する混合ガ
スにふれさせるか、または大気中へ取り出し、プ
ラズマ処理によりシート状物の表面に生成したラ
ジカル重合可能な活性点と酸素を反応させる。酸
素ガスあるいは、酸素ガスを含有する混合ガス中
で、プラズマ処理したものはこの操作をする必要
はない。 このように処理されたシート状物の表面上のラ
ジカル重合可能な活性点の生成量は、10-11
ル/cm2以上10-8モル/cm2以下である。活性点の生
成量が10-11モル/cm2以下だと、見かけのグラフ
ト重合体の量は少ない。また、本発明者らの詳細
な実験検討によると活性点の生成量を10-8モル/
cm2以上にするためには多量のエネルギーが必要で
あり、実用上コストが高くなりすぎる。特にグラ
フト重合に好ましい活性点の量は、10-10mol/
cm2以上10-8mol/cm2以下である。 このようにして処理された該シート状物を、次
いで0.1%以上100%以下の1種以上のラジカル重
合可能な含フツ素化合物および/またはシラン化
合物の単量体および/または重合体分散液と、
0.0001%以上1%以下の遷移金属塩分散液に、ふ
れさせる。シート状物を、単量体および/または
重合体分散液と遷移金属塩分散液にふれさせるに
際し、その組み合せおよび順序は特に定めるもの
ではない。 該シート状物を、それぞれの分散液にふれさせ
る方法は浸漬デイツプニツプ塗布等、特に定める
ものではない。要は、該シート状物のラジカル重
合可能な活性点を有する表面にふれさせれば良い
のである。 さらに、該シート状物と単量体および/または
重合体分散液と遷移金属塩分散液にふれさせる前
あるいは後、または反応中、該分散液中に不活性
ガスおよび/または過熱水蒸気を導入して脱酸素
することにより、グラフト重合反応を促進する。 ラジカル重合可能な活性点を有する該シート状
物を、該単量体および/または重合体分散液ある
いは該遷移金属塩分散液にふれさせるに際し、あ
らかじめ、該シート状物の表面を0.1mmHg以上
100mmHg以下の真空脱気あるいは高圧不活性ガス
をふきつけることにより、シート状物の含有する
酸素ガスおよび不純物等を除去することによりグ
ラフト重合反応が、より容易に進行する。また該
単量体等とふれさせて真空脱気等を行なつてもな
んらさしつかえない。 該単量体および/または重合体分散液の濃度は
0.1%以上100%以下である。好ましくは0.1%以
上50%以下である。この範囲であれば、該遷移金
属塩を用いることにより、ホモ重合反応を抑制
し、見かけのグラフト重合体量を、増大またはコ
ントロールすることが容易である。 該遷移金属塩分散液濃度は、0.0001%以上、1
%以下である。0.0001%以下の場合、ホモ重合反
応抑制効果は極めて低く実用に値しない。さらに
1%以上の場合、該シート状物への着色が著しく
なり実用的ではない。また該単量体濃度、該反応
温度、該反応時間によつて該遷移金属塩濃度を変
えることにより見かけのグラフト重合体量を増大
あるいはコントロールすることが可能である。 該反応温度は、室温あるいは20℃以上80℃以下
が好ましい。最適温度は、単量体の反応性、単量
体濃度、遷移金属塩濃度、反応時間により適宜選
択されるべきであり、特に限定出来るものではな
い。 該反応時間は10秒以上10時間以下の範囲で行な
う。反応時間は、反応方法、反応温度、単量体お
よび/または重合体濃度、遷移金属塩濃度等によ
り選択されるべきであり、特に限定出来るもので
はない。 該グラフト重合反応の方法は、該シート状物を
単量体および/または重合体および遷移金属塩の
混合溶液にふれさせると同時に加熱する方法と、
該混合溶液にふれさせたのち、適度に絞り、加熱
する方法、さらには該シート状物を、反応装置内
で熱処理後、ただちに該混合溶液にふれさせ、同
浴もしくは別途加熱する方法のいずれで行なつて
も良い。また前記の如く、単量体および/または
重合体と、遷移金属塩を別々にシート状物にふれ
させて、前記グラフト重合反応を行なつてもなん
らさしつかえない。 グラフト重合反応装置内は、酸素を排除した方
が望ましく、例えば装置内の大気および単量体お
よび/または、重合体と遷移金属塩混合分散液中
あるいは単量体、重合体、遷移金属塩各分散液中
の溶存酸素は、窒素ガスあるいは他の不活性ガス
あるいは、過熱水蒸気で置換するか、溶液の場合
溶媒をあらかじめ煮沸脱気するか、あるいは、シ
ート状物と単量体および/または重合体および遷
移金属塩と接触させた後、マングルで絞り過熱水
蒸気中へ導入して酸素を出来るだけ取り除いた方
が好ましい。 該単量体および/または重合体分散液が、排水
溶性単量体および/または重合体と乳化剤を含む
水性媒体から成るものであつても、該グラフト重
合反応にはなんらさしつかえない。特に、含フツ
素化合物やシラン化合物は水には不溶であり、有
機溶媒を用いるか、前記乳化系を用いるかのどち
らかである。それぞれ一長一短が有り特に限定出
来るものではない。 また、該シート状物表面及び内部に、ラジカル
重合を阻害しない無機微粒子、たとえばSiO2
Al2O3が存在してもなんらさしつかえないし、単
量体および/または重合体分散液中に存在しても
なんらさしつかえない。 本発明で用いられるラジカル重合可能な単量体
および/または重合体は、適時用途に応じて選択
されるべきもので、特に限定されるものではな
い。該ラジカル重合可能な含フツ素化合物の単量
体とは、炭素−炭素2重結合を有する化合物で、
ラジカルを生長末端として重合していく単量体で
ある。たとえばフルオロエチレン化合物、フルオ
ロビニル化合物、フルオロアルキル基を有するメ
タクリルあるいはアクリル化合物、スチレン化合
物、アクリルアミド化合物などである。 ラジカル重合可能なシラン化合物の単量体とは
分子内に少なくとも1個以上の炭素−炭素2重結
合および少なくとも1個以上のSi原子を有するも
の、あるいは、分子内にSi−x(xはハロゲン)
結合を有する含ケイ素有機化合物をいう。たとえ
ばハロゲン化シリコン、ハロゲン化アルキルシラ
ン、アルコキシシランおよび/またはアルキルシ
ラン基を有するメタクリルあるいは、アクリル化
合物、ビニル化合物、スチレン化合物、アクリル
アミド化合物などである。 ラジカル重合可能な含フツ素化合物および/ま
たはシラン化合物の重合体とは、前記単量体の単
独重合体や前記以外の単量体との共重合体であり
重合体混合物中に、未反応炭素−炭素2重結合や
Si−x結合の残存することを特徴とする。 本発明で用いられる遷移金属塩は、FeCl2
(NH42Fe(SO42、CuCl、Cu(NO32、CuSO4
CuCl2、Ni(NO32、Co(NO32、Cr(NO32、Pb
(NO32、LiClなどが挙げられる。該シート状物、
単量体、重合体、反応条件などに応じ、目的に合
つたものを選択することが可能である。 該シート状物表面に形成した該単量体のグラフ
ト重合反応生成物中には、グラフト重合体、耐久
性良好なホモ重合体、耐久性不良なホモ重合体、
未反応単量体等が含まれる。該グラフト重合反応
生成物を、該単量体および該重合体の良溶媒を用
いて、該良溶媒の沸点より35℃〜65℃低い温度の
良溶媒中で洗浄、あるいは超音波洗浄をすること
により、または適切な良溶媒のない場合、水また
は単量体の良溶媒中1時間の超音波洗浄により未
反応単量体および耐久性不良のホモ重合体を除去
することにより得られたものを、見かけのグラフ
ト重合層とする。すなわち、見かけのグラフト重
合層とは、グラフト重合体と耐久性良好なホモ重
合体を含む見かけのグラフト重合体より成る。さ
らに見かけのグラフト重合層を、該重合体の良溶
媒を用いて該溶媒の沸点より0℃〜25℃低い温度
の溶媒で洗浄あるいは超音波洗浄することによ
り、または、適切な良溶媒のない場合水または単
量体の良溶媒中5時間の超音波洗浄により耐久性
良好なホモ重合体をも除去したものを、グラフト
重合層とする。グラフト重合層は、グラフト重合
体より成るものである。 該シート状物表面に形成した該単量体のグラフ
ト重合反応生成物中の耐久性不良なホモ重合体お
よび未反応単量体を、化学的、物理的方法により
取り除く工程を、グラフト重合反応後、行なうこ
とにより、耐久性の良い見かけのグラフト重合層
を得ることが可能である。化学的、物理的方法と
は、水洗、溶媒抽出、超音波洗浄等である。 この工程と前記重合反応条件により、該単量体
の見かけのグラフト重合層中の耐久性良好なホモ
重合体含有量を、コントロールすることが可能で
ある。 見かけのグラフト重合層中に、90%以下の耐久
性良好なホモ重合体を含有することにより、各種
目的に応じた重合層を形成することが可能であ
る。 本発明は、従来の撥水加工方法とは異なり、グ
ラフト重合を行なうことにより、高分子シート状
物と化学的に結合した、非常に耐久性のすぐれた
撥水層を形成する方法である。 以下実施例により本発明を説明する。 実施例 1 ポリエステル加工糸織物の片面を、内部電極型
プラズマ装置にて周波数13.56MHz、出力1.24ワ
ツト/秒、真空度0.15mmHgで、Arガスを導入し
て、20秒低温プラズマ処理を行ない、グラフト重
合可能な活性点を形成した。続いて、空気中にと
りだしたのち、グラフト重合反応槽中で、真空度
10mmHgで30秒真空脱気したのち、ラジカル重合
可能な活性点3.5×10-10mol/cm2を形成した面を、
ホツトプレートで80℃に加熱後、ただちに表1に
示す組成の反応分散液中に室温でデイツプニツプ
し、ピツクアツプ100%の状態で、ただちに80℃
の加熱N2に20分間触れさせたのち、20℃のアセ
トン中で1時間超音波洗浄した。
