Description
【発明の詳細な説明】
本発明はポリα−オレフインの製造方法に関
し、詳しくは特定の活性化チタン触媒成分および
有機アルミニウム化合物を主成分とする触媒を用
いてα−オレフインを重合し、高度に立体規則性
を有すると共に、粒径分布が良好で嵩密度の大き
いポリα−オレフインを高活性で得る方法に関す
る。
従来から、マグネシウムとチタンを含有する固
体触媒成分と有機アルミニウム化合物からなる触
媒を用いて、α−オレフインから立体規則性の高
いポリα−オレフインを製造する方法が種々提案
されており、例えば特開昭56−74103号公報、特
開昭56−99207号公報、特開昭56−115301号公報、
特開昭56−120711号公報、特開昭56−166205号公
報および特開昭57−63308号公報等に開示された
方法などがある。
しかし、これらのいずれの方法においても、立
体規則性の高いポリα−オレフインを製造するた
めには、使用する触媒を調製するにあたつて、多
量のチタン化合物を消費することが必要である。
そのため、高価なチタン化合物を多量に使用する
こと、ならびに触媒調製の際あるいはオレフイン
の重合の際に排出されるチタン化合物の処理準備
が必要不可欠であることから、ポリオレフインの
製造コストが高くなるなど工業的に様々な問題が
あつた。
そこで本発明者らは、上記従来法の問題点を解
決して、調製段階でチタン化合物の消費量の少な
い触媒を用いて、立体規則性、粒径分布および嵩
密度のいずれの点でも充分に満足しうるポリα−
オレフインを効率よく製造する方法を開発すべく
鋭意研究を重ねた。その結果、特定の条件下でマ
グネシウム化合物とチタン化合物を反応させたも
のを、さらに塩化チオニルで処理して得られる固
体生成物を重合触媒の一成分として用いることに
よつて目的を達成しうることを見出した。本発明
はこの知見に基いて完成したものである。
すなわち本発明は、(A)マグネシウム化合物と四
ハロゲン化チタンとの反応生成物および(B)有機ア
ルミニウム化合物を主成分とする触媒を用いてα
−オレフインを重合し、立体規則性を有するポリ
α−オレフインを製造する方法において、一般式
Mg(OR1)oX1 2-o〔式中、R1は炭素数1〜20のアル
キル基を示し、nは0以上2以下の実数であり、
X1はハロゲン原子を示す。〕で表わされるマグネ
シウム化合物を、電子供与性化合物の存在下に、
四ハロゲン化チタンと反応させ、次いで塩化チオ
ニルで処理して得られる固体生成物を、上記触媒
の(A)成分として用いることを特徴とするポリα−
オレフインの製造方法を提供するものである。
本発明に用いるマグネシウム化合物は一般式
Mg(OR1)oX1 2-oで表わされるものである。ここで
R1は炭素数1〜20、好ましくは1〜10個の直鎖
状あるいは側鎖を有するアルキル基などを示す。
またX1は塩素、臭素等のハロゲン原子を示し、
さらにnは0以上2.0以下の間の実数を示す。こ
のマグネシウム化合物を具体的に示せばマグネシ
ウムジメトキシド、マグネシウムジエトキシド、
マグネシウムジプロポキシド、マグネシウムジブ
トキシドなどのマグネシウムジアルコキシドある
いはマグネシウムモノクロロモノメトキシド、マ
グネシウムモノクロロモノエトキシド、マグネシ
ウムモノクロロモノプロポキシドなどのマグネシ
ウムモノハロゲン化モノアルコキシドなどをあげ
ることができる。
本発明では上記マグネシウム化合物を電子供与
性化合物の存在下で、チタン化合物と反応させ
る。ここで用いる電子供与性化合物は、通常は酸
素、窒素、リンあるいは硫黄を含有する有機化合
物である。具体的には、アミン類、アミド類、ケ
トン類、ニトリル類、ホスフイン類、ホスホルア
ミド類、エステル類、チオエーテル類、チオエス
テル類、酸無水物類、酸ハライド類、アルデヒド
類、有機酸類などがあげられる。
より具体的には、安息香酸、p−オキシ安息香
酸のような芳香族カルボン酸の如き有機酸;無水
コハク酸、無水安息香酸、無水p−トルイル酸の
ような酸無水物;アセトン、メチルエチルケト
ン、メチルイソブチルケトン、アセトフエノン、
ベンゾフエノン、ベンゾキノンなどの炭素数3〜
15のケトン類;アセトアルデヒド、ポロピオンア
ルデヒド、オクチルアルデヒド、ベンズアルデヒ
ド、トルアルデヒド、ナフトアルデヒトなどの炭
素数2〜15のアルデヒド類;ギ酸メチル、酢酸メ
チル、酢酸エチル、酢酸ビニル、酢酸プロピル、
酢酸オクチル、酢酸シクロヘキシル、プロピオン
酸エチル、酪酸メチル、吉草酸エチル、クロル酢
酸メチル、ジクロル酢酸エチル、メタクリル酸メ
チル、クロトン酸エチル、ピバリン酸エチル、マ
レイン酸ジメチル、シクロヘキサンカルボン酸エ
チル、安息香酸メチル、安息香酸エチル、安息香
酸プロピル、安息香酸ブチル、安息香酸オクチ
ル、安息香酸シクロヘキシル、安息香酸フエニ
ル、安息香酸ベンジル、トルイル酸メチル、トル
イル酸エチル、トルイル酸アミル、エチル安息香
酸エチル、アニス酸メチル、アニス酸エチル、エ
トキシ安息香酸エチル、p−ブトキシ安息香酸エ
チル、o−クロル安息香酸エチル、ナフトエ酸エ
チル、γ−ブチロラクトン、δ−バレロラクト
ン、クマリン、フタリド、炭酸エチレンなどの炭
素数2〜18のエステル類;アセチルクロリド、ベ
ンジルクロリド、トルイル酸クロリド、アニス酸
クロリドなどの炭素数2〜15の酸ハライド類;メ
チルエーテル、エチルエーテル、イソプロピルエ
ーテル、n−ブチルエーテル、アミルエーテル、
テトラヒドロフラン、アニソール、ジフエニルエ
ーテル、エチレングリコールブチルエーテルなど
の炭素数2〜20のエーテル類;酢酸アミド、安息
香酸アミド、トルイル酸アミドなどの酸アミド
類;トリブチルアミン、N,N′−ジメチルピペ
ラジン、トリベンジルアミン、アニリン、ピリジ
ン、ピコリン、テトラメチルエチレンジアミンな
どのアミン類;アセトニトリル、ベンゾニトリ
ル、トリニトリルなどのニトリル類;テトラメチ
ル尿素、ニトロベンゼン、リチウムブチレートな
どを例示することができる。このうち好ましく
は、エステル類;エーテル類、ケトン類、酸無水
物類などである。とりわけ、芳香族カルボン酸の
アルキルエステル、例えば安息香酸、p−メトキ
シ安息香酸、p−エトキシ安息香酸、トルイル酸
の如き芳香族カルボン酸の炭素数1〜4のアルキ
ルエステルが好ましく、またベンゾキノンのよう
な芳香族ケトン、無水安息香酸のような芳香族カ
ルボン酸無水物、エチレングリコールブチルエー
テルのようなエーテルなども好ましい。
さらに、本発明においては、チタン化合物とし
て、四ハロゲン化チタンを用いる。ここで四ハロ
ゲン化チタンは、一般式TiX2 4で表わされるもの
である。式中、X2は塩素原子、臭素原子、沃素
原子などのハロゲン原子を示す。これらを具体的
に示せば、TiCl4,TiBr4,TiI4などが挙げられ、
特に四塩化チタン(TiCl4)を用いることが好ま
しい。
本発明の方法は、まず上述のマグネシウム化合
物と四ハロゲン化チタンを電子供与性化合物の存
在下で反応させる。この反応にあたつての条件
は、特に制限されないが、通常マグネシウム化合
物1モルに対して電子供与性化合物0.01〜10モ
ル、好ましくは0.05〜5モル加え、さらに四ハロ
ゲン化チタンをマグネシウム化合物1モルに対し
て0.1〜20モル、好ましくは5〜10モルの範囲で
加え、20〜200℃にて0.5〜10時間好ましくは50〜
150℃にて1〜5時間反応させる。本発明の方法
によれば、上述した程度の使用量で充分に所期の
目的を達成することができる。またこの反応系に
は必要に応じてペンタン、ヘキサン、ヘプタン等
の不活性炭化水素を溶媒として加えることもでき
る。
本発明の方法では、上述の反応後、さらに塩化
チオニルで処理することが必要である。この塩化
チオニル処理にあたつては、一般に上述の反応の
生成物をヘプタンなどの不活性溶媒で不純物を除
いて洗浄したものに、塩化チオニルを該生成物中
のマグネシウム化合物1モルに対して0.1〜20モ
ル、好ましくは5〜10モルの範囲で加え、20〜
200℃で0.5〜10時間、好ましくは50〜150℃で1
〜5時間反応を行なう。
本発明の方法では、このような塩化チオニルに
よる処理を行なうことにより、前述した四ハロゲ
ン化の使用量を低減することができる。これは、
塩化チオニルが、活性点に関与しないチタン原子
の引き抜きおよび再配列を生ぜしめ、その結果有
効チタン濃度が増加し、活性が向上するためであ
ると思われる。
本発明の方法では、上述の塩化チオニル処理を
行なつて得られた固体生成物を、不活性溶媒、例
えばヘプタン等にて充分に洗浄し、これを触媒の
(A)成分(固体触媒成分)とする。
一方、本発明に用いられる触媒の(B)成分である
有機アルミニウム化合物は、各種のものが考えら
れるが、通常は一般式AlR4lX3 3-lで表わされるも
のが広く用いられる。ここでR4は炭素数1〜10
のアルキル基、シクロアルキル基またはアリール
基であり、lは1〜3の間の実数であり、X3は
塩素、臭素などのハロゲン原子を示す。具体的に
はトリメチルアルミニウム、トリエチルアルミニ
ウム、トリイソプロピルアルミニウム、トリイソ
ブチルアルミニウム、トリオクチルアルミニウム
等のトリアルキルアルミニウム化合物およびジエ
チルアルミニウムモノクロリド、ジイソプロピル
アルミニウムモノクロリド、ジイソブチルアルミ
ニウムモノクロリド、ジオクチルアルミニウムモ
ノクロリド等のジアルキルアルミニウムモノハラ
イドが好適であり、またこれらの混合物も好適な
ものとしてあげられる。
本発明の触媒は基本的には上記(A)および(B)成分
からなり、さらに必要により(C)成分として電子供
与性化合物を加えることができる。この電子供与
性化合物としては前述の触媒の(A)成分の調製の際
に挙げたものと同様であり、(A)成分調製の際に用
いたものと全く同一の化合物であつてもよく、異
なるものであつても良い。
本発明の方法は、上記の成分よりなる触媒を用
いて、α−オレフインの重合を行なう。ここで用
い得るα−オレフインは、通常は一般式R3−CH
=CH2(R3は水素または炭素数1〜20のアルキル
基あるいはシクロアルキル基を示す。)で表わさ
れるもの、例えばエチレン、プロピレン、ブテン
−1、ヘキセン−1、オクテン−1等の直鎖モノ
オレフイン類をはじめ、4−メチル−ペンテン−
1等の分岐モノオレフン類、ブタジエン等のジエ
ン類その他各種のものがあげられ、本発明はこれ
らの単独重合、あるいは各種α−オレフイン相互
の共重合に有効に利用できる。
α−オレフインの重合にあたつては、反応系に
(A)成分である前記の固体生成物の分散液、(B)成分
である有機アルミニウム化合物および必要により
(C)成分である電子供与性化合物を加え、次いでこ
の系にα−オレフインを導入する。
重合方法ならびに条件等は特に制限はなく、溶
液重合、懸濁重合、気相重合等のいずも可能であ
り、また連続重合、非連続重合のどちらも可能で
ある。触媒成分の添加量は、溶液重合あるいは懸
濁重合の場合を例にとれば、(A)成分をチタン原子
に換算して0.001〜5ミリモル/l、好ましくは
0.005〜1ミリモル/lとし、(B)成分を(A)成分中
のチタン原子に対して1〜1000(モル比)、好まし
くは10〜500(モル比)とする。また、(C)成分を添
加する場合の添加量は(A)成分中のチタン原子に対
して0.01〜100(モル比)、好ましくは0.1〜50(モ
ル比)とすべきである。また、反応系のα−オレ
フイン圧は常圧〜50Kg/cm2Gが好ましく、反応温
度は30〜200℃、好ましくは50〜150℃とする。重
合に際しての分子量調節は公知の手段、例えば水
素等により行なうことができる。なお、反応時間
は10分〜10時間、好ましくは30分間〜5時間の間
で適宜選定すればよい。
本発明の方法によれば、用いる触媒の活性が極
めて高く、しかも得られるポリα−オレフインの
立体規則性が大きく、また嵩密度、粒径分布が良
好であつて、製品価値の高いものとなる。さら
に、触媒調製の際に、チタン化合物の消費量を減
少することができるため、廃チタン化合物の処理
を必要とせず、その結果従来より低コストで製造
することができる。
従つて本発明の方法は高活性重合であると共に
立体規則性の大きいポリα−オレフインが得ら
れ、触媒の除去工程や非晶性ポリα−オレフイン
の抽出工程を簡略化あるいは省略することが可能
であり、また経済的な面からも非常に効率の良い
重合を行なうことができる。
次に本発明の実施例を示す。なお以下の実施例
における操作はすべてアルゴン気流下にて行なつ
た。また実施例において求めた触媒活性、立体規
則性係数(I.I.)および全立体規則性係数(全I.I)
は次のように定義した。
触媒活性:70℃、2時間、プロピレン分圧7
Kg/cm2の条件の重合でチタン原子1gあた
りに生成した全ポリマーの重量(Kg)。

実施例 1
(1) 固体触媒成分の調製
乾燥した500mlセパラブルフラスコに、脱水精
製したn−ヘプタン150ml、マグネシウムジエト
キシド10g(88ミリモル)および安息香酸n−ブ
チル3.14g(17.6ミリモル)を加え、40℃に昇温
して、そこへ四塩化チタン83.5g(440ミリモル)
を滴下し、110℃において2時間反応を行なつた。
得られた反応生成物を70℃において、n−ヘプタ
ンで洗浄した後、塩化チオニル52.4g(440ミリ
モル)を加え、85℃で1時間反応を行なつた。次
いで、得られた生成物を70℃においてn−ヘプタ
ンで洗浄して固体触媒成分を調製した。
この固体触媒成分について、比色法によりチタ
ン担持量を測定したところ21mg−Ti/g−担体
であつた。
(2) ポリプロピレンの製造
1lのステンレス製オートクレープに精製したn
−ヘプタン400ml、トリエチルアルミニウム
(TEA)2.0ミリモル、ジエチルアルミニウムモ
ノクロリド2.0ミリモル、p−トルイル酸メチル
0.75ミリモルおよび上記(1)で調製した固体触媒成
分をチタンとして、0.02ミリモル加えて70℃に昇
温した。次いでオートクレーブに水素を0.3Kg/
cm2Gとなるように導入し、さらにプロピレンを連
続的に導入して全圧が8.0Kg/cm2Gとなるように
して2時間重合反応を行なつた。未反応モノマー
をパージし、ポリプロピレン192.2gを得た。結
果を第1表に示す。
実施例 2
(1) 固体触媒成分の調製
実施例1(1)において塩化チオニルの使用量を
31.1g(261ミリモル)としたこと以外は実施例
1(1)と同様して固体触媒成分を調製した。この固
体触媒成分のチタン担持量は、20mg−Ti/g−
担体であつた。
(2) ポリプロピレンの製造
実施例1(2)において、固体触媒成分として上記
(1)で調製した固体触媒成分を用いた以外は実施例
1(2)と同様にしてプロピレンの重合反応を行な
い、ポリプロピレン143.0gを得た。結果を第1
表に示す。
実施例 3
(1) 固体触媒成分の調製
実施例1(1)において、電子供与性化合物として
安息香酸n−ブチルのかわりに安息香酸エチル
2.7g(17.6ミリモル)を用いた以外は、実施例
1(1)と同様にして固体触媒成分を調製した。この
固体触媒成分のチタン担持量は25mg−Ti/g−
担体であつた。
(2) ポリプロピレンの製造
実施例1(2)において、固体触媒成分として上記
(1)で調製した固体触媒成分を用いた以外は実施例
1(2)と同様して、プロピレンの重合反応を行な
い、ポリプロピレン135.0gを得た。結果を第1
表に示す。
比較例 1
(1) 固体触媒成分の調製
実施例1(1)において、塩化チオニルによる処理
を行なわなかつた以外は、実施例1(1)と同様にし
て、固体触媒成分を調製した。この固体触媒成分
のチタン担持量は51mg−Ti/g−担体であつた。
(2) ポリプロピレンの製造
実施例1(2)において、固体触媒成分として上記
(1)で調製した固体触媒成分を用いた以外は実施例
1(2)と同様にして、プロピレンの重合反応を行な
い、ポリプロピレン67.3gを得た。結果を第1表
に示す。
比較例 2
(1) 固体触媒成分の調製
実施例3(1)において塩化チオニルによる処理を
行なわなかつた以外は、実施例3(1)と同様にし
て、固体触媒成分を調製した。この固体触媒成分
のチタン担持量は40mg−Ti/g−担体であつた。
(2) ポリプロピレンの製造
実施例1(2)において固体触媒成分として上記(1)
で調製した固体触媒成分を用いた以外は実施例1
(2)と同様にして、プロピレンの重合反応を行な
い、ポリプロピレン82.4gを得た。結果を第1表
に示す。
