Abstract

PURPOSE:To provide the subject thermoplastic resin composition composed of a hydroxyalkylated polyphenylene ether and a polycarbonate, excellent in compatibility thereof, excellent in moldability and mechanical strength and useful as an industrial material. CONSTITUTION:With (A) 5-95wt.% modified PPE of formula III synthesized by adding an alcoholic OH to a terminal phenolic OH of a polyphenylene ether (herein after abbreviated PPE) using a modifier and then reacting 1-50mol glycidol of formula II with 1mol terminal phenolic OH of the resultant hydroxyalkylated PPE, e.g. PPE represented by formula I (Q<1> is halogen, primary or secondary alkyl, etc.; Q<2> is H, halogen, primary or secondary alkyl, etc.; m is >=10) in the presence of a basic catalyst using or without using an organic solvent at 50-200 deg.C, (B) 95-5wt.% polycarbonate (Bisphenol A is preferably used as main raw material) and, as necessary, an impact strength improve and other additives are blended, thus giving the objective resin composition.

【発明の詳細な説明】 【0001】 【産業上の利用分野】本発明は、ヒドロキシアルキル化
ポリフェニレンエーテルとポリカーボネートからなる樹
脂組成物であって、成形加工性及び機械的強度が優れ、
工業材料として有用な熱可塑性樹脂組成物に関する。 【0002】 【従来の技術】ポリフェニレンエーテル(以下、PPE
と略称する)は優れた耐熱性、寸法安定性、非吸湿性、
電気的特性を有するエンジニアリングプラスチックとし
て知られているが、溶融流動性が悪く、成形加工が困難
であり、かつ耐溶剤性及び耐衝撃強性が劣るという欠点
がある。 【0003】一方、ポリカーボネートは、耐衝撃性など
に代表される機械的強度、寸法安定性、光学的透明性な
どが優れた特性を有し、成形材料としてさまざまな用途
に使用されている。 【0004】これら両者を混合し、それぞれの長所を損
なわずに欠点を相補った成形材料を提案する目的で、種
々の組成物が提案されている。例えば、米国特許第32
21080号明細書には、PPEとポリカーボネートか
らなる樹脂混合物が開示されている。しかしながらPP
Eとポリカーボネートとは本来相溶性が悪く、このよう
な単純な樹脂混合物では、界面における親和性が乏しく
、成形時に相分離が生じ、機械的強度の優れた樹脂成型
体は得られない。 【0005】このため両者の相溶性を改善する方法が、
従来いくつか提案されている。例えば、ジフェノール化
合物とPPE、溶剤、水及び第三アミンの混合物とホス
ゲンを共存させて得られるPPEとポリカーボネートの
ブロック共重合体とする方法(特開昭60−42456
号公報)、両者の相溶化剤としてポリ(メチル水素)シ
ロキサンを添加する方法(特開昭61−62555号公
報)、両者の相溶化剤として酸イミド化合物を添加する
方法(特開平2−252757号公報)、PPEとして
脂肪族不飽和ジカルボン酸等で変性したPPEを用いる
方法(特開平2−654号公報)等が知られている。 【0006】しかしながら、これらの方法を用いても、
得られた組成物の機械的強度は未だ十分とはいえず、よ
り一層の改良が望まれていた。 【0007】 【発明が解決しようとする課題】本発明は、上記の問題
点を解決するため、PPEとポリカーボネートの両者の
相溶性を一層向上させ、成形加工性が良好で、しかも耐
衝撃性、剛性などの機械的強度バランスが改良された熱
可塑性樹脂組成物を提供することを目的とする。 【0008】 【課題を解決するための手段】本発明者らは、このため
鋭意検討を重ねた結果、PPEとしてPPEにヒドロキ
シアルキル基を導入したヒドロキシアルキル化PPEを
用いることにより、ポリカーボネートとの相溶性を向上
させ、成形加工性と機械的強度のバランスの優れた熱可
塑性樹脂組成物が得られることを見出し、本発明を完成
した。 【0009】すなわち、本発明は、下記の成分(a)及
び(b)からなる熱可塑性樹脂組成物である。 (a)  ヒドロキシアルキル化PPE       
               5〜95重量%(b)
  ポリカーボネート

0010】以下、本発明を詳細に説明する。 【0011】<ヒドロキシアルキル化PPE>本発明で
使用するヒドロキシアルキル化PPE(以下、変性PP
Eという)は、PPEの末端フェノール性水酸基に変性
剤によりアルコール性水酸基を付加したPPEであって
、例えば、本発明者等の一部により発明され既に特許出
願された方法等、具体的には、PPEと変性剤とを、P
PEを溶解できる有機溶剤の存在下又は非存在下で、塩
基性触媒を用いて50〜200℃の温度で反応させるこ
とにより得ることができる。 【0012】(i)PPE 原料のPPEは、一般式 【0013】 【化1】 【0014】(式中、Q1 は各々ハロゲン原子、第一
級若しくは第二級アルキル基、フェニル基、アミノアル
キル基、炭化水素オキシ基又はハロ炭化水素オキシ基を
表し、Q2 は各々水素原子、ハロゲン原子、第一級若
しくは第二級アルキル基、フェニル基、ハロアルキル基
、炭化水素オキシ基又はハロ炭化水素オキシ基を表す。 mは10以上の数を表す)で示される構造を有する単独
重合体又は共重合体である。Q1 及びQ2 の第一級
アルキル基の好適な例は、メチル、エチル、n−プロピ
ル、n−ブチル、n−アミル、イソアミル、2−メチル
ブチル、n−ヘキシル、2,3−ジメチルブチル、2−
、3−若しくは4−メチルペンチル又はヘプチルである
。第二級アルキル基の好適な例は、イソプロピル、se
c −ブチル又は1−エチルプロピルである。多くの場
合、Q1 はアルキル基又はフェニル基、特に炭素数1
〜4のアルキル基であり、Q2 は水素原子である。 【0015】好適なPPEの単独重合体としては、例え
ば、2,6−ジメチル−1,4−フェニレンエーテル単
位からなるものである。好適な共重合体としては、上記
単位と2,3,6−トリメチル−1,4−フェニレンエ
ーテル単位との組合せからなるランダム共重合体である
。多くの好適な、単独重合体又はランダム共重合体が、
特許、文献に記載されている。例えば、分子量、溶融粘
度及び/又は衝撃強度等の特性を改良する分子構成部分
を含むPPEも、また好適である。 【0016】PPEの分子量は通常クロロホルム中で測
定した、30℃の固有粘度が0.2〜0.8dl/g 
程度に相当するものである。 【0017】PPEは、通常前記のモノマーの酸化カッ
プリングにより製造される。PPEの酸化カップリング
重合に関しては、数多くの触媒系が知られている。触媒
の選択に関しては特に制限はなく、公知の触媒のいずれ
も用いることができる。例えば、銅、マンガン、コバル
ト等の重金属化合物の少なくとも一種を通常は種々の他
の物質との組合せで含むもの等である。 【0018】(ii)  ヒドロキシアルキル化変性剤
及びそれにより得られる変性PPEは、例えば、以下の
(A)〜(E)に示す方法により製造することができる
。 【0019】(A)PPE(II)に、式【0020】 【化2】 【0021】で示されるグリシドールを反応させ、一般
式 【0022】 【化3】 【0023】(式中、Q1 、Q2 及びmは前記と同
じ。 nは1〜10の数を表す)で示される変性PPEを製造

8のアルキル基を表す)で示されるアルキレンオキシド
、例えばエチレンオキシド又はプロピレンオキシド等を
反応させ、一般式 【0041】 【化10】 【0042】(式中、Q1 、Q2 、m及びR3 は
前記と同じ)で示される変性PPEを製造する方法(特
開昭63−128021号公報)。 【0043】なお、ここで、使用する有機溶媒は、ベン
ゼン、トルエン、キシレン等の芳香族炭化水素;クロロ
ホルム、四塩化炭素等のハロゲン炭化水素;クロルベン
ゼン、ジクロルベンゼン等のハロゲン化芳香族炭化水素
;N−メチル−2−ピロリドン、1,3−ジメチル−2
−イミダゾリジノン等の複素環式化合物等である。 【0044】また、塩基性触媒としては、ナトリウムメ
トキシド、ナトリウムエトキシド等のアルコラート;水
酸化ナトリウム、水酸化カリウム等のアルカリ金属水酸
化物;炭酸ナトリウム、炭酸カリウム等のアルカリ金属
炭酸塩等が挙げられる。 【0045】これらの反応に用いるPPEと変性剤の反
応量比は、PPEの末端フェノール性水酸基1モルに対
して、変性剤1〜50モルであり、塩基性触媒の使用量
は、PPE100重量部に対し、0.5〜50重量部で
ある。 【0046】以上の(A)〜(E)に示す方法により得
られる変性PPE(IA)〜(IE)の中で、本発明に
おいては、反応活性及び反応性の異なるアルコール性水
酸基を2個以上有する(IA)又は(IB)が好ましく
、(IA)が特に好ましい。 【0047】本発明において用いる成分(a)の変性P
PEは、その一部を未変性PPEにおきかえて使用して
も良い。その場合未変性PPEは、樹脂組成物中、80
重量%以下の割合で用いる。変性PPEの割合が、全組
成物に対して5重量%より少ないと相溶性の改良効果が
低くなり好ましくない。 【0048】<ポリカーボネート>本発明で使用するポ
リカーボネートは、芳香族ジヒドロキシ化合物又はこれ
と少量のポリヒドロキシ化合物を、ホスゲン又は炭酸の
ジエステルと反応させることによって作られ、分岐して
いてもよい熱可塑性芳香族ポリカーボネート重合体であ
る。芳香族ジヒドロキシ化合物の一例は、2,2−ビス
(4−ヒドロキシフェニル)プロパン(ビスフェノール
A)、テトラメチルビスフェノールA、テトラブロモビ
スフェノールA、ビス(4−ヒドロキシフェニル)−p
−ジイソプロピルベンゼン、ハイドロキノン、レゾルシ
ノール、4,4′−ジヒドロキシジフェニル、ビス(4
−ヒドロキシフェニル)メタン、ビス(4−ヒドロキシ
フェニル)エーテル、ビス(4−ヒドロキシフェニル)
スルホン、ビス(4−ヒドロキシフェニル)スルホキシ
ド、ビス(4−ヒドロキシフェニル)スルフィド、ビス
(4−ヒドロキシフェニル)ケトン、1,1−ビス(4
−ヒドロキシフェニル)エタン、1,1−ビス(4−ヒ
ドロキシフェニル)シクロヘキサンなどであり、特に、
ビスフェニルAが好ましい。 【0049】また、分岐した芳香族ポリカーボネート樹
脂を得るには、フロログルシン、4,6−ジメチル−2
,4,6−トリ(4−ヒドロキシフェニル)ヘプテン−
2、4,6−ジメチル−2,4,6−トリ(4−ヒドロ
キシフェニル)ヘプタン、2,6−ジメチル−2,4,
6−トリ(4−ヒドロキシフェニル)ヘプテン−3、4
,6−ジメチル−2,4,6−トリ(4−ヒドロキシフ
ェニル)ヘプタン、1,3,5−トリ(4−ヒドロキシ
フェニル)ベンゼン又は1,1,1−トリ(4−ヒドロ
キシフェニル)エタンなどで例示されるポリヒドロキシ
化合物;あるいは3,3−ビス(4−ヒドロキシアリー
ル)オキシインドール[イサチン(ビスフェノール)]
、5−クロロイサチン、5,7−ジクロルイサチン又は
5−ブロモイサチンなどで前記ジヒドロキシ化合物の一
部、例えば、0.1〜2モル%を置換する。 【0050】更に、分子量を調節するのに適した一価芳
香族ヒドロキシ化合物は、m−若しくはp−メチルフェ
ノール、m−若しくはp−プロピルフェノール、p−ブ
ロモフェノール、p−tert−ブチルフェノール又は
p−長鎖アルキル置換フェノールなどが好ましい。芳香
族ポリカーボネート樹脂としては代表的には、ビス(4
−ヒドロキシフェニル)アルカン系化合物、特にビスフ
ェノールAを主原料とするポリカーボネートが挙げられ
、2種以上の芳香族ジヒドロキシ化合物を併用して得ら
れるポリカーボネート共重合体、三価のフェノール系化
合物を少量併用して得られる分岐化ポリカーボネートも
挙げることができる。芳香族ポリカーボネート樹脂は2
種以上の混合物として用いてもよい。 【0051】<付加的成分>本発明による熱可塑性樹脂
組成物には、他の付加的成分を添加することができる。 例えば、ポリカーボネートに周知の酸化防止剤、耐候性
改良剤、難燃剤等の添加剤を;PPEに周知の酸化防止
剤、耐候性改良剤、可塑剤、流動性改良剤等を付加的成
分として使用できる。また有機・無機充填剤、補強剤、
特にガラス繊維、マイカ、タルク、ワラストナイト、チ
タン酸カリウム、炭酸カルシウム、シリカ等の添加は剛
性、耐熱性、寸法精度等の向上に有効である。実用のた
めに各種着色剤及びそれらの分散剤なども周知のものが
使用できる。 【0052】更に耐衝撃強度向上剤の添加、特にスチレ
ン−ブタジエン共重合体ゴム及びその水素化物、エチレ
ン−プロピレン−(ジエン)共重合体ゴム、更にそれら
のα,β−不飽和カルボン酸無水物変性体及び不飽和グ
リシジルエステル若しくは不飽和グリシジルエーテルと
の変性体並びに不飽和エポキシ化合物とエチレンからな
る共重合体又は不飽和エポキシ化合物、エチレン及びエ
チレン系不飽和化合物からなる共重合体等の添加は組成
物の耐衝撃強度向上に特に有効である。上記の耐衝撃強
度向上剤は単独で用いても良いし、2種又はそれ以上併
用しても良い。耐衝撃強度向上剤の配合量は、目標とす
る物性値により異なるが、例えば組成物の剛性と耐衝撃
強度のバランス改良の場合は、組成物の樹脂成分100
重量部当り5ないし30重量%である。 【0053】<構成成分の組成比>本発明の熱可塑性樹
脂組成物における成分(a)の変性PPEと成分(b)
のポリカーボネートの組成は、耐熱剛性と成形加工性の
バランスから組成物中、(a)変性PPE5〜95重量
%、好ましくは20〜80重量%、未変性PPE0〜8
0重量%、好ましくは0〜60重量%、(b)ポリカー
ボネート95〜5重量%、好ましくは80〜20重量%
である。ポリカーボネートが5重量%未満では、成形加
工性が劣り好ましくなく、95%超過では耐熱剛性が十
分でなく好ましくない。また、ヒドロキシアルキル化P
PEが5重量%未満ではPPEとポリカーボネートの相
溶性が悪く、得られる成形体の強度が弱い。 【0054】<混合組成物の製法及び成形法>本発明の
熱可塑性樹脂組成物を得るための溶融混練の方法として
は、熱可塑性樹脂について一般に実用されている混練方
法が適用できる。例えば、粉状又は粒状の各成分を、必
要であれば、付加的成分の項に記載の添加物等と共に、
ヘンシェルミキサー、リボンブレンダー、V型ブレンダ
ー等により均一に混合した後、一軸又は多軸混練押出機
、ロール、バンバリーミキサー等で混練することができ
る。 【0055】本発明の熱可塑性樹脂組成物の成形加工法
は特に限定されるものではなく、熱可塑性樹脂組成物に
ついて一般に用いられている成形法、すなわち射出成形
、中空成形、押出成形、シート成形、熱成形、回転成形
、積層成形、プレス成形等の成形法が適用できる。 【0056】 【実施例】以下、本発明を実施例によって、詳しく説明
する。 【0057】使用した各成分は次のとおりである。 PPE:日本ポリエーテル(株)にて試作したポリ(2
,6−ジメチル−1,4−フェニレンエーテル)で30
℃におけるクロロホルム中で測定した固有粘度[η]0
.31dl/g を用い、更に以下の方法により変性し
た。 【0058】変性PPE:上記のPPE500g に、
トルエン5リットルを加え、窒素雰囲気下、80℃で撹
拌して完全溶解させた。この溶液に触媒のナトリウムエ
トキシド75g をあらかじめ溶解させたエタノール5
00mlを加えた後、グリシドール250g を滴下し
た。更に、100℃で5時間撹拌を続けた。反応混合物
をメタノール25リットル中に注ぎ、生成物の変性PP
Eを沈殿させた。生成物をろ別して、メタノールで2回
洗浄後、80℃で減圧加熱乾燥した。 【0059】この変性PPEはその赤外線吸収スペクト
ルの3,380cm−1付近に水酸基に由来する吸収を
示した。また、末端基のフェノール性水酸基の定量を実
施したところ、74%が反応していることが判明した。 【0060】なお、PPEの末端フェノール性水酸基の
反応率は、ジャーナル・オブ・アプライド・ポリマー・
サイエンス:アプライド・ポリマー・シンポジウム(J

ェノール性水酸基を定量して計算した。 【0061】ポリカーボネート:三菱瓦斯化学(株)製
、商品名「ユーピロンS2000」(粘度平均分子量2
.5×104 )を用いた。 【0062】実施例1、2、3及び比較例1、2、3表
1に示した配合組成に従がい、各成分の所定量を、東洋
精機(株)製ラボプラストミルを用い、温度280℃、
ローター回転数60rpm の条件で5分間溶融混練し
て熱可塑性樹脂組成物を得た。 【0063】 【表1】 【0064】この試料を粉砕機をを用い粒状とした。粒
状の試料を東洋精機(株)製圧縮成形機を用いて、温度
280℃の条件で縦75mm、横170mm、厚さ2m
mのシートを成形し、物性評価用の試験片を切削加工し
た。 【0065】なお、混練、成形に際して、ポリカーボネ
ートは予め100℃、10〜15時間、真空乾燥したも
のを用いた。また物性評価用試験片は、温度23℃、湿
度50%の雰囲気に2〜6日間放置した後評価した。結
果を表1に示した。なお、評価法は下記のとおりである
。 【0066】(1)MFR JIS  K7210に準拠し、東洋精機(株)製メル
トインデクサーを用いて、温度280℃、荷重10kg
の条件で測定した。 【0067】(2)弾性率 長さ62mm、幅12mm、厚さ2mmの試験片を切削
加工し、レオメトリックス社製メカニカルスペクトロメ
ーターを用いて、周波数1ヘルツのおける貯蔵弾性率(
G′)の温度依存性を測定し、23℃におけるG′値を
求めた。 【0068】(3)アイゾット衝撃強度JIS  K7
110に準拠して、厚さ2mmの試験片を3枚重ねてセ
ロハンテープで固定し、東洋精機(株)製アイゾット衝
撃試験機を用いて、23℃のノッチ無しアイゾット衝撃
強度を測定した。 【0069】(4)分散形態 成形品の一部を切り取り、スライドグラス上でフィルム
状に溶融成形した後、オリンパス光学工業(株)製位相
差顕微鏡にて、250〜500倍の倍率で観察した。な

形品の一部を四酸化ルテニウムで染色した後、ウルトラ
ミクロトームを用い超薄切片を作成し、日本電子(株)
製JEM−100SX透過型電子顕微鏡で倍率10,0

ロキシアルキル化PPE(a)とポリカーボネート(b
)の両者を組み合わせて配合することによって、ヒドロ
キシアルキル化PPEを配合しない場合の比較例に比べ
て、組成物は大幅に分散粒径が微細化し、本来非相溶な
成分の相溶性が向上し、高流動で、かつ剛性と耐衝撃強
度のバランスが優れた熱可塑性樹脂組成物が得られる。
