Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は、電着塗装および粉体上塗塗装からな
る複合塗装系によつて得られる、耐チツピング
性、防食性、層間付着性および塗面仕上がり性な
どが改良された塗膜の形成法に関する。 電着塗装・上塗塗装からなる複合塗装系に用い
る電着塗料および粉体塗料は、いずれも有機溶剤
を殆ど含まず、且つ塗装効率などにすぐれている
ため、公害防止、省資源に有効であり、最近、こ
れら両塗料による塗装システムが採用されつつあ
る。しかしながら、該塗装システムによつて形成
される塗膜は、耐チツピング性、防食性、層間付
着性および塗面仕上り性などの性能が十分でな
く、これらの性能の向上が望まれている。 たとえば、耐チツピング性についてみると、自
動車産業分野では塗膜の耐久性の問題、特に衝撃
剥離による塗膜の耐食性の低下ならびに鋼材の腐
食の進行の問題が重視されつつある。特に、欧米
の寒冷地域等では冬季自動車道路の路面凍結を防
止するために比較的粗粒に粉砕した岩塩を多量に
混入した砂利を敷くことが多く、この種の道路を
走行する自動車はその外面部において車輪で跳ね
上げられた岩塩粒子や小石が塗膜面に衝突し、そ
の衝撃により塗膜が局部的に車体上から全部剥離
する衝撃剥離現象、いわゆる“チツピング”を起
すことが屡々ある。この現象により、車体外板面
の被衝撃部の金属面が露出し、すみやかに発錆す
ると共に腐食が進行する。通常、チツピングによ
る塗膜の剥離は車体底部および足まわり部に多い
が、フードおよびルーフにまで発生し約半年〜1
年で局部的腐食がかなり顕著になることが知られ
ている。 このチツピングならびにこれに基因する腐食の
進行を防止するため、従来から車体外板金属基体
表面の化成処理、電着塗料および粉体上塗塗料に
ついて各種の検討が行なわれている。例えば、化
成処理において、結晶形の異なる燐酸鉄系皮膜お
よび燐酸亜鉛系皮膜の使用が検討されたが、かか
る化成処理によつては被衝撃部における塗膜の付
着性を充分に改善することは困難である。また、
電着塗料および粉体上塗塗料についても該塗料に
用いる樹脂および/または顔料について種々検討
されてきたが、チツピングに耐え得る充分な付着
性改善効果を有する塗料は今まで見い出すに至つ
ていない。 そこで本発明者等は、電着塗装−粉体塗装から
なる複合塗装系によつて得られる塗膜における上
記の如き欠陥を解消し、耐候性、耐化学性などを
低下させることなく、耐チツピング性、防食性、
層間付着性、塗面平滑性などが改善された複合塗
膜を形成する方法を提供することを目的に鋭意研
究を重ねた。その結果、今回、電着塗料を塗装し
た後、粉体塗料の塗装に先立つて、この電着塗膜
面に引張破断強度伸び率が大きく且つ強靭性も有
する特定の塗膜を予め形成せしめ、且つ粉体塗料
として強靭で硬質な塗膜を形成する塗料を採用す
ることにとによつて、上記目的を達成することが
でき、耐チツピング性、防食性、層間付着性およ
び塗面平滑性などが著しく改善された塗膜を形成
することに成功したものである。 しかして、本発明によれば、鋼材に電着塗料を
塗装し、その塗面に引張り破断強度伸び率が150
%以上で且つ破断点応力が20Kg/cm2以上である塗
膜を形成しうる有機溶剤系塗料を塗装し、次い
で、引張り破断強度伸び率が40%以下で且つ破断
点応力が300Kg/cm2以上である塗膜を形成し得る
熱硬性粉体上塗塗料を塗装することを特徴とする
塗膜形成法が提供される。 本発明の特徴は、鋼材に電着塗料および粉体塗
料を順次塗装する工程において、粉体塗料を塗
装するに先立ち、引張り破断強度伸び率(以下
「伸び率」と略称することがある)が150%以上で
且つ破断点応力が20Kg/cm2以上である塗膜を形成
しうる有機溶剤系塗料(以下「バリアーコート」
と略称する)を該電着塗膜面に塗装すること、な
らびに粉体塗料として、伸び率が40%以下で且
つ破断点応力が300Kg/cm2以上の塗膜を形成しう
るものを採用することにある。 本発明における耐チツピング性向上のための塗
膜の基本的構造は、塗膜内に岩塩粒子などによる
衝突エネルギーを吸収するための中間緩衝層を設
け、しかも塗膜表層部に該衝突エネルギーが集中
することなくできるだけ分散するような物性の粉
体塗装塗膜を設けたものである。具体的には、伸
び率が大きくたわみ性(弾力性)のすぐれた塗膜
(バリアーコート塗膜)を中間層に設けて塗膜が
衝撃エネルギーを吸収しやすくし、そして表層部
に、岩塩粒子などが衝突してもキズ、ワレなどが
発生しにくい靭性と衝突エネルギーを分散しやす
い硬度に調整した特定の伸び率ならびに破断点応
力を有する塗膜を形成したものである。その結
果、本発明の方法により形成される複合塗膜は、
岩塩粒子などが塗面に衝突しても、その衝突エネ
ルギーは塗膜表層部で分散するので、塗膜の単位
面積あたりに受ける衝突エネルギーが小さくなる
とともに中間層に設けたバリアーコート塗膜内に
吸収されるため、塗膜が衝突剥離することがな
く、ワレ、キズなどの発生も殆んど認められず、
鋼材表面の露出も殆んど皆無となる。このように
塗膜の耐チツピング性が向上すると、鋼材の腐
食、発錆などの問題も当然解消し、それに加え
て、本発明の方法によつて形成される塗膜自体の
防食性もバリアーコートを介さないものと比べて
著しく向上する。 さらに、本発明により形成されるは、仕上がり
外観、耐候性、耐化学性などの特性も非常にすぐ
れている。 以下、本発明の塗装方法についてさらに具体的
に説明する。 鋼材: 本発明の方法によつて塗膜を形成しうる鋼材
は、導電性被塗物であつて、電着塗装することが
可能な金属表面を有する素材であれば、その種類
は何ら制限を受けない。例えば、鉄、銅、アルミ
ニウム、スズ、亜鉛など、ならびにこれらの金属
を含む合金、およびこれらの金属、合金のメツキ
もしくは蒸着制品などの素材があげられ、具体的
にはこれらの素材を用いてなる乗用車、トラツ
ク、サフアリーカー、オートバイなどの車体、部
品および電気製品、建材などがある。該鋼材は電
着塗料を塗装するに先立つて、あらかじめリン酸
塩もしくはクロム酸塩などで化成処理しておくこ
とが好ましい。 電着塗料: 上記鋼材に塗装するための電着塗料としては、
それ自体既知のカチオン型およびアニオン型電着
塗料がいずれも使用できる。 まず、カチオン型電着塗料には、塩基性アミノ
基をもつ樹脂をベースにし、酸で中和、水溶性化
(水分散化)してなる陰極析出型の熱硬化性電着
塗料が包含され、これは上記鋼材(被塗物)を陰
極にして塗装される。 塩基性アミノ基をもつ樹脂としては、例えば
ビスフエノール型エポキシ樹脂、エポキシ基(ま
たはグリシジル基)含有アクリル樹脂、アルキレ
ングリコールのグリシジルエーテル、エポキシ化
ポリブタジエン、ボラツクフエノール樹脂のエポ
キシ化物などのエポキシ基含有樹脂のエポキシ基
(オキシラン環)へのアミン付加;塩基性アミ
ノ基をもつ不飽和化合物(例えば、N,N−ジメ
チルアミノエチルメタクリレート、N,N−ジエ
チルアミノエチルアクリレート、N−ビニルピラ
ゾールなど)を単量体として用いる重合;第3
級アミノ基含有グリコール(例えば、N−メチル
ジエタノールアミン)をグリコールの一成分とす
るグリコール成分とポリイソシアネート化合物と
の反応;酸無水物とジアミンとの反応によるイ
ミノアミンの生成反応による樹脂へのアミノ基の
導入;などによつて得られる塩基価が一般に約20
〜約200の範囲の樹脂が適している。 上記の反応に使用しうるアミンとしては、脂
肪族、脂環族もしくは芳香−脂肪族の第1級アミ
ン、第2級アミン、第3級アミン塩などがあげら
れる。また、このようなアミンに代えて第2級ス
ルフイド塩または第3級ホスフイン塩を上記の
エポキシ基含有樹脂に付加されたものもカチオン
型電着塗料のビヒクル成分として本発明において
使用できる。 そして、上記塩基性アミノ基をもつ樹脂を中和
し、水溶性化(水分散化)するための中和剤とし
ては、例えば、酢酸、ヒドロキシル酢酸、プロピ
オン酸、酪酸、乳酸、グリシンなどの有機酸;硫
酸、塩酸、リン酸等の無機酸が使用できる。中和
剤の上記樹脂に対する配合量は、上記樹脂の塩基
価(一般に約20〜約200の範囲)を基準にして中
和当量の約0.1〜約0.4倍当量の範囲が適当であ
る。 また、カチオン型電着塗膜を加熱硬化性にする
ために配合される架橋剤としては、ブロツク化し
たポリイソシアネート化合物を用いるのが一般的
であり、これにより、形成された塗膜を加熱(通
常、約140℃以上)するとブロツク剤が解離して、
イソシアネート基が再生し、上記の如きカチオン
性樹脂中に存在しうる水酸基などの活性水素含有
官能基と架橋反応し硬化する。さらに、カチオン
型電着塗料には、顔料(着色顔料、体質顔料、防
錆顔料など。顔料の配合量は樹脂固形分100重量
部あたり150重量部以下とすることが好ましい)、
親水性溶剤、水、添加剤などを必要に応じて配合
し、固形分濃度が約5〜約40重量%となるように
脱イオン水などで希釈し、PHを5.5〜8.0の範囲内
に調整する。このようにして調製されたカチオン
型電着塗料を用いてのカチオン電着塗装は、通
常、浴温15〜35℃、負荷電圧100〜400Vの条件で
被塗物を陰極として行なうことができる。電着塗
装膜厚は特に制限されないが、一般的には、硬化
塗膜に基いて10〜40μの範囲が好ましい。また、
塗膜の焼付硬化温度は一般に100〜200℃の範囲が
適している。 他方、アニオン型電着塗料は、主としてカルボ
キシル基をもつ樹脂をベースとし、塩基性化合物
で中和、水溶性化(水分散化)してなる陽極析出
型の電着塗料であつて、上記鋼材(被塗物)を陽
極として塗装される。 カルボキシル基をもつ樹脂には、例えば乾性
油(あまに油、脱水ひまし油、桐油など)に無水
マレイン酸を付加して得られるマレイン化油樹
脂;ポリブタジエン(1,2−型、1,4−型
など)に無水マレイン酸を付加しで得られたマレ
イン化ポリブタジエン;エポキシ樹脂の不飽和
脂肪酸エステルに無水マレイン酸を付加して得ら
れる樹脂:高分子量多価アルコール(分子量約
1000以上のもので、エポキシ樹脂の部分エステル
およびスチレン/アリルアルコール共重合体など
も含まれる)に多塩基酸(無水トリメリツト酸、
マレイン化脂肪酸、マレイン化油など)を付加し
て得られる樹脂;カルボキシル基含有ポリエス
テル樹脂(脂肪酸変性したものも含む);カル
ボキシル基含有アクリル樹脂;グリシジル基も
しくは水酸基を含有する重合性不飽和モノマーと
不飽和脂肪酸との反応生成物を用いて形成された
重合体もしくは共重合体に無水マレイン酸などを
付加して得られる樹脂:などがあげられ、カルボ
キシル基の含有量は酸価に基いて一般に約30〜約
200の範囲のものが適している。そして、これら
カルボキシル基含有樹脂におけるカルキシル基を
中和し、上記樹脂を水溶性化(水分散化)するた
めに用いうる中和剤(塩基性化合物)としては、
例えば、モノエタノールアミン、ジエタノールア
ミン、ジメチルアミノメタノール、などのアルカ
ノールアミン;ジエチルアミン、トリエチルアミ
ンなどのアルキルアミン;水酸化カリウム、水酸
化ナトリウムなどの無機アルカリなどが使用でき
る。これら中和剤の使用量は、上記樹脂の酸価に
対する理論中和当量の約0.1〜約1.0倍当量(好ま
しくは0.4〜0.8倍当量)の範囲が適当である。 また、上記樹脂を加熱硬化性にするため架橋剤
としては、ヘキサキスメトキシメチルメラミン、
ブトキシ化メチルメラミン、エトキシ化メチルメ
ラミンなどの低分子量メラミン樹脂を必要に応じ
て使用することができる。 さらに、アニオン型電着塗料には、顔料(着色
顔料、体質顔料、防錆顔料など。顔料の配合量は
樹脂固形分100重量部あたり150重量部以下とする
ことができる)、親水性溶剤、水、添加剤などを
必要に応じて配合し、固形分濃度を約5〜約40重
量%に脱イオン水などで調整し、PH7〜9の範囲
に保つてアニオン電着塗装に供することができ
る。アニオン電着塗装は常法に従つて行なうこと
ができ、例えば、浴温15〜35℃、負荷電圧100〜
350Vの条件で、被塗物を陽極として実施するこ
とができる。塗装膜厚は特に制限されないが、通
常、硬化塗膜に基いて10〜40μの範囲とするのが
好ましい。 アニオン電着塗膜は原則として100〜200℃、好
ましくは140〜200℃の範囲に加熱して硬化せしめ
られるが、空気乾燥性の不飽和脂肪酸で変性した
樹脂を用いた場合には室温で乾燥させることもで
きる。 バリアーコート: バリアーコートは、岩塩粒子などにある衝撃エ
ネルギーを吸収する中間緩衝層として、上記電着
塗膜面上に塗装される塗料であつて、本発明では
殊に、伸び率が150%以上で且つ破断点応力が20
Kg/cm2以上の物性の塗膜を形成する有機溶剤系の
塗料を使用する。 バリアーコート用の塗料は、ビヒクル成分と有
機溶剤を主成分とし、これにさらに必要に応じ
て、粘性付与剤、防食顔料を除く顔料(例えば、
着色顔料、体質顔料など)、紫外線吸収剤、光安
定剤、酸化防止剤などを適宜配合してなる有機溶
剤を溶媒もしくは分散媒とする被覆用組成物であ
る。 上記バリアーコートに用いうるビヒクル成分
は、上記電着塗膜および後述の粉体上塗塗膜との
付着性がすぐれ、かつ上記特性値を有する塗膜を
形成しうる熱可塑性(もしくは熱硬化性)樹脂で
あればよく、具体的には次のものを例示すること
ができるが、これらのみに限定されるものではな
い。 酢酸ビニル−エチレン共重合体: 酢酸ビニル約5〜約70重量%、好ましくは15
〜50重量%とエチレン約95〜30約重量%、好ま
しくは85〜50重量%とを通常の方法で共重合せ
しめることによつて得られる酢酸ビニル−エチ
レン共重合体が包含され、その数平均分子量は
約5000〜約500000の範囲にあることが好まし
い。 線状飽和ポリエステル樹脂: 1分子中に2個のカルボキシル基を有し、且
つ重合性不飽和結合を含まない飽和二塩基酸と
重合性不飽和結合を含まない二価アルコールと
を通常の方法で重縮合反応させることにより得
られる実質的に分枝構造を含まない線状の熱可
塑性ポリエステル樹脂が包含される。該二塩基
酸としては、例えばコハク酸、グルタル酸、ア
ジピン酸、ピメリン酸、コルク酸、アゼライン
酸、ブラシリン酸、タブミン酸などの炭素原子
数4〜34個の脂肪族系飽和二塩基酸を用いるこ
とが好ましく、これらの二塩基酸と組み合わせ
て芳香族もしくは脂肪族二塩基族、例えば無水
フタル酸、テトラヒドロ無水フタル酸、ヘキサ
ヒドロ無水フタル酸などを併用することもでき
る。一方、二価アルコールとしては、例えばエ
チレングリコール、ジエチレングリコール、ト
リエチレングリコール、1,4−ブチレングリ
コール、1,6−ヘキサンジオール、1,5−
ペンタンジオール、プロピレングリコールなど
の直鎖状脂肪族系アルコールが特に好ましく使
用され、さらに必要に応じて、2,3−プロピ
レングリコール、ネオペンチルグリコール、
1,2−ブチレングリコールなども使用でき
る。該ポリエステル樹脂は一般に約10000〜約
100000の範囲の数平均分子量を有することが好
ましく、また、ガラス転移温度は10℃以下であ
ることが適している。 熱可塑性ポリウレタンエラストマー: 両末端に水酸基をもつ分子量が約500〜約
4000の範囲にあるジオール化合物にイジソシア
ネート化合物を反応させることによつてジオー
ル化合物の鎖長を2〜50倍に延長して得られる
樹脂が包含される。該ジオール化合物として
は、例えば上記において記載した二塩基酸と
二価アルコールとのOH末端エステル化物;ポ
リプロピレングリコール、トリオール(例えば
グリセリン、ヘキサントリオール、トリメチロ
ールプロパンなど)にプロピレンオキサイドを
付加重合させたもの、エチレンオキサイドとプ
ロピレンオキサイドとの共重合物;ポリエチレ
ングリコール、ポリテトラメチレングリコール
などがあげられ、一方、該ジイソシアネート化
合物としては、例えばトリレンジイソシアネー
ト、ジフエニルメタンジイソシアネート、ヘキ
サメチレンジイソシアネート、キシリレンジソ
シアネート、リジンジイソシアネート、トリメ
チルヘキサメチレンジイソシアネート、4,
4′−メチレンビス(シクロヘキシルイソシアネ
ート)、1,3−(イソシアナートメチル)シク
ロヘキサン、イソホロンジイソシアネート、ト
リメチルヘキサメチレンジイソシアネートなど
が好適に用いられる。 ポリブタジエン含有架橋硬化性樹脂組成物: アミン基、水酸基およびカルボキシル基から
選ばれる官能基が両末端に導入された数平均分
子量が約10000〜約1000000の範囲のポリブタジ
エンまたはアクリロニトリルの含量が約1〜約
50重量%で且つ数平均分子量が約10000〜約
1000000の範囲のブタジエン−アクリロニトリ
ル共重合体と、架橋剤としてのエポキシ樹脂、
ウレタン樹脂、ポリエステル樹脂及びメラミン
樹脂から選ばれる少なくとも1種の樹脂との混
合系からなる架橋硬化性組成物が包含される。
該混合系における上記ポリブタジエンまたはブ
タジエン−アクリロニトリル共重合体と架橋剤
との混合割合は厳密に制限されるものではない
が、一般に、前者100重量部あたり、後者の架
橋剤を約10〜約60重量部の範囲で用いるのが適
している。該混合系は架橋剤の種類によつて常
温でまたは加熱によつて架橋反応が生じ硬化す
る。しかして、上記組成物を用いてバリアーコ
ートを調製する場合、上記ポリブタジエンもし
くはその共重合体の分子量、架橋剤の種類と配
合量などを適宜選択することによつて前記特性
値を持つバリアーコート塗膜を容易に形成する
ことができる。 熱硬化性ポリエステル樹脂組成物: 上記において例示した如く樹脂族二塩基酸
を主成分とする酸成分と上記において例示し
た如き直鎖状二価アルコールおよび少量の3価
もしくは4価アルコール(例えば、グリセリ
ン、トリメチロールエタン、ペンタエリスリト
ールなど)からなるアルコール成分とのエステ
ル化によつて得られる比較的低分子量(分子
量:約500〜約10000)のポリエステルの鎖長
を、上記において例示した如きジイソシアネ
ート化合物と反応せしめて2〜50倍に延長して
なるウレタン変性ポリエステル樹脂に、架橋剤
としてブロツクポリイソシアネート化合物を配
合してなる混合物が包含される。該ウレタン変
性ポリエステル樹脂は、一般に水酸基価が約20
〜約100の範囲にあるのが適している。また、
ブロツクポリイソシアネート化合物は前記に
おいて例示した如きジイソシアネート化合物
に、メタノール、フエノール、カテコールなど
の水酸基を含有するブロツク剤(活性水素化合
物)を付加させたものであることができる。該
組成物は、該ブロツクポリイソシアネート化合
物のブロツク剤の解離温度以上の温度、通常約
100℃以上の温度に加熱すると、ブロツク剤が
解離してジイソシアネート化合物が再生してウ
レタン変性ポリエステル樹脂と架橋反応し硬化
する。硬化被膜の伸び率および破断点応力の調
整はポリエステル樹脂の組成鎖長、水酸基含有
量(すなわち水酸基価)、ブロンクポリイソシ
アネート化合物の配合量などによつて任意に行
ないうる。 スチレン−ブタジエン系共重合体: スチレン1〜80重量%、好ましくは10〜40重
量%とブタジエン99〜20重量%、好ましくは90
〜60重量%との共重合によつて得られる共重合
体;またはスチレンおよびブタジエンにさらに
ビニルピリジンなどをスチレンとブタジエンと
の合計量に基いて約1〜約20重量%共重合させ
ることにより得られる共重合体があげられ、こ
れらの共重合体は一般に約10000〜約500000の
範囲の数平均分子量を有しているのが好適であ
る。 ポリブタジエン: シス−1,4−ポリブタジエンを主成分と
し、さらに場合によりトランス−1,4−結合
やビニル結合などを含有しうる樹脂であり、そ
の数平均分子量は約10000〜約500000の範囲に
あることが適している。 アクリロニトリル−ブタジエン共重合体: アクリロニトリルを10〜55重量%、好ましく
は10〜40重量%とブタジエ90〜45重量%、好ま
しくは90〜60重量%との共重合によつて得られ
る共重合体であり、さらに必要に応じて、第3
成分としてスチレン、アクリル酸、メタクリル
酸およびビニルピリジンなどを、アクリルニト
リルおよびブタジエンの合計量を基準にして
0.5〜35重量%共重合させて付着性を向上させ
た共重合体も包含される、これらの共重合体
は、好ましくは約10000〜約500000の範囲の数
平均分子量を有することができる。 ブチルゴム: イソブチレンと少量(共重合体の重量を基準
にして通常は1〜10重量%)のイソプレンとの
共重合体で、数平均分子量が約10000〜約
500000の範囲にあるものが好ましい。 アクリル系樹脂: アクリル酸エステルおよび(または)メタク
リル酸エステルを主成分とし、さらに必要に応
じて、アクリル酸、メタクリル酸、ヒドロキシ
エチルアクリレート、ヒドロキシプロピルメタ
クリレートなどの官能性モノマーおよび(また
は)その他の重合性不飽和モノマーからなるビ
ニルモノマー成分を重合することによつて得ら
れるものが包含される。上記アクリル酸エステ
ルとしては、例えばエチクアクリレート、プロ
ピルアクリレート、n−ブチルアクリレート、
iso−ブチルアクリレート、3−ペンチルアク
リレート、ヘキシルアクリレート、2−ヘプチ
ルアクリレート、オクチルアクリレート、2−
オクチルアクリレート、ノニルアクリレート、
ラウリルアクリレート、2−エチルヘキシルア
クリレート、2−エチルブチルアクリレートな
どのアクリル酸のC1〜18アルキルエステルが特
に好適であり、メタクリル酸エステルとして
は、例えばペンチルメタクリレート、ヘキシル
メタクリレート、2−エチルヘキシルメタクリ
レート、デシルメタクリレート、ラウリルメタ
クリレート、ステアリルメタクリレートなどの
メタクリル酸のC5〜18のアルキルエステルが特
に好ましい。ここに例示したこれらのアクリル
酸エステルおよびメタクリル酸エステルから誘
導される単独重合体の静的ガラス転移温度はい
ずれも0℃以下であつて、これらのモノマーか
ら選ばれる1種もしくは2種以上のアクリル酸
エステルおよびメタクリル酸エステルは上記ア
クリル系樹脂を形成するためのモノマーとして
好適である、該アクリル系樹脂は通常約5000〜
約1000000の範囲の数平均分子量をもつことが
できる。 さらに上記〜に例示したものの他、クロ
ロプロピレンゴム、クロルスルホン化ポリエチ
レン、アルキルジハライド(例えば、二塩化エ
チレン、二塩化エチレンフオルマール、二塩化
プロピレンなど)と多硫化ソーダとの反応生成
物、ケイ素ゴム(例えばジメチルケイ素ゴム、
メチルフエニルケイ素ゴム、メチルビニルケイ
素ゴム、フツ化アルキルメチルケイ素ゴム、シ
アノアルキルケイ素ゴムなど)、エチレン−プ
ロピレンゴム、プロピレンオキサイドゴム、エ
ポキシ樹脂−ポリアミド系組成物などがあげら
れる。 本発明で用いるバリアーコートのビヒクル成分
としては、上記〜に例示したものの中から選
ばれる1種もしくは2種以上があげられ、このう
ち特に上記〜およびから選ばれたものを使
用することが特に好ましい。しかしながら、上記
に例示されていないものであつても、前記の性能
ならびに特性値を有する塗膜を与える有機溶剤系
樹脂であれば同様に使用しうることを理解すべき
である。 該ビヒクル成分は有機溶剤に溶解または分散せ
しめた状態で電着塗面に塗装される。上記ビヒク
ル成分を溶解または分散せしめるための有機溶剤
としては特に制限はなく、塗料用として一般に知
られている任意の有機溶剤が使用でき、例えばベ
ンゼン、トルエン、キシレンなどの芳香族炭化水
素系;ヘキサン、ヘプタン、オクタンなどの脂肪
族系炭化水素系;トリクロルエチレン、パークロ
ルエチレン、ジクロルエチレン、ジクロルエタン
などの塩素化炭化水素系の溶剤を用いることがで
きる。 また、有機溶剤として、上記の如き有機溶剤
を、例えばジイソプロピルベンゼン、テトラリ
ン、デカリン、o−ジクロルベンゼン、トリクロ
ルベンゼン、ベンジンルアルコール、ジイソブチ
ルケトン、イソホロン、酢酸セロソルブ、酢酸カ
ルビトール、フタル酸ジメチルなどのような沸点
が150℃以上で、しかも粉体上塗塗料と親和性の
ある有機溶剤(以下「親和性溶剤」と略すること
もある)と併用することが好ましい。なぜなら
ば、親和性溶剤を含む有機溶剤で上記ビヒクル成
分を溶解または分散してなるバリアーコートを塗
装した後、該塗膜を焼付けることなくウエツトな
状態にあるろうちにすみやかに粉体上塗塗料を塗
装した後に焼付けると、バリアーコート塗膜内に
残存している親和性溶剤が揮散して粉体上塗塗膜
に達し、それが粉体樹脂粒子の加熱溶融流動性を
促進して、仕上がり塗面の平滑性を著しく向上さ
せることができるからである。バリアーコートに
おける有機溶剤中の親和性溶剤の含有量は特に制
限されないが、5〜50重量%の範囲が好ましく、
またバリアーコート中の全有機溶剤含有率は一般
に15〜95重量%の範囲が適している。したがつて
本発明では、粉体上塗塗料を、未乾燥で親和溶剤
を含むウエツトなバリアーコート塗膜面に直接塗
装することが平滑性にすぐれた塗面に仕上げるた
めに効果的である。 前述のビヒクル成分と上記有機溶剤から基本的
になるバリアーコートによつて形成される塗膜
は、伸び率(+20℃、引張速度20mm/分)が150
%以上、好ましくは180〜1500%、さらに好まし
くは200〜850%の範囲にあり、しかも破断点応力
(+20℃、引張速度20mm/分)が20Kg/cm2以上、
好ましくは30〜700Kg/cm2、さらに好ましくは40
〜500Kg/cm2の範囲の特性値を有していることが
重要である。なぜならば、伸び率が150%よりも
小さくなると、チツピング時の衝撃エネルギーを
十分に吸収できず、他方、破断点応力が20Kg/cm2
より小さくなると、チツピング時の小石などの衝
撃によつてバリアーコート塗膜が損傷を受けやす
く電着塗膜が衝撃剥離しやすくなるからである。 なお、本明細書におけるバリアーコート塗膜の
伸び率および破断点応力の値は、恒温槽付万能引
張試験機(島津製作所オートグラフS−D型)を
用い、長さ20mmの試料につき、+20℃において引
張速度20mm/分で測定したときの値であり、これ
らの測定に使用する試料は、該バリアーコートを
形成塗膜にもとずいて60μの膜厚になるようにブ
リキ板に塗装し、120℃で30分焼付けたのち、水
銀アマルガム法により単離したものである。 本発明では、上記ビヒクル成分が上記範囲内の
伸び率及び破断点応力を有していれば、それ自体
でバリアーコートとして使用できるが、上記範囲
から逸脱している場合あるいは範囲内であつても
伸び率及び/または破断点応力を微調整したい場
合などにおいて、必要に応じて粘性付与剤を配合
することができる。該粘性付与剤としては、上記
ビヒクル成分との相溶性が良好な樹脂、例えば、
ロジン、石油樹脂(クロマン樹脂)、エステルガ
ム、低分子量脂肪族エポキシ樹脂、低分子量脂肪
族ビスフエノールタイプエポキシ樹脂、ポリオキ
シテトラメチレングリコールなどがあげられ、こ
れらの配合量は上記ビヒクル成分100重量部あた
り1〜50重量部の範囲が好ましい。 また、本発明によるバリアーコートには、さら
に必要に応じて、防食顔料以外の着色顔料(例え
ば、チタン白、カーボンブランクなど)、体質顔
料(例えば、アスベスト、タルク、クレーなど)、
可塑剤(例えばジオクチルフタレート、トリクレ
シルホスフエート、セバシン酸ジブチルなど)、
タレ止め剤(例えばアルミニウムステアレート、
シリカゲルなど)を通常使われている適宜量で配
合することもできる。 さらに、本発明において、該バリアーコートに
紫外線吸収剤、光安定剤、酸化防止剤等の樹脂劣
化防止剤を含有させておくのがより好ましい。こ
れにより、上塗塗膜の隠ぺい力が小さいと、その
上塗塗膜を透過して進入る紫外線を吸収してバリ
アーコート塗膜自身及び電着塗膜表面の紫外線に
よる経時的劣化を防止することができる。 該バリアーコートに配合できる紫外線吸収剤
は、紫外線エネルギーを吸収し且つバリアーコー
ト用樹脂と相溶するかまたは該樹脂内に均一に分
散することができ、しかも塗料の焼付温度で簡単
に分解して効力を失なわないものであればいずれ
のタイプのものでもよく、たとえば、ベンゾフエ
ノン、2,4−ジヒドロキシベンゾフエノン、
2,2′,4,4′−テトラヒドロベンゾフエノン、
2−ヒドロキシ−4−メトキシベンゾフエノン、
2,2′−ジヒドロキシ−4,4′−ジメトキシベン
ゾフエノン、2,2′−ジヒドロキシ−4−メトキ
シベンゾフエノン、2−ヒドロキシ−4−オクト
キシベンゾフエノン、2−ヒドロキシ−4−ドデ
シロキシベンゾフエノン、2−ヒドロキシ−4−
メトキシ−5−スルフオベンゾフエノン、5−ク
ロロ−2−ヒドロキシベンゾフエノン、2,2′−
ジヒドロキシ−4,4′−ジメトキシ−5−スルフ

紫外線吸収剤などが挙げられ、市販されているも
のとして、ベンゾトリアゾール系紫外線吸収剤で
は例えばチヌビン900、チヌビン328等(CIBA−
Geigy社)、ベンゾフエノン系紫外線吸収剤とし
てはユビヌル400等(BASF社)蓚酸アニリド系
紫外線吸収剤としてはサンド3206等(サンドボア
社)などがある。 これらの紫外線吸収剤の配合量は、前記バリア
ーコート用樹脂100重量部あたり、0.1〜10重量
部、特に0.5〜5重量部の範囲が好ましい。 また、光安定剤としては、例えばテトラキス
(2,2,6,6−テトラメチル−4−ピペリジ
ル)−1,2,3,4−ブタンテトラカルボキシ
レート、8−アセチル−3−ドデシル−7,7,
9,9−テトラメチル−1,3,8−トリアザス
ピロ(4,5)デカン−2,4−ジオン、ビス−
(1,2,2,6,6−ペンタメチル−4−ピペ
リジニル)セバケート、ビス−(2,2,6,6
−テトラメチル−4−ピペリジル)セバケート、
ヒス(1,2,2,6,6−ペンタメチル−4−

ン、トリス−(2−メチル−4−ヒドロキシ−5
−t−ブチルフエニル)−ブタン、ペンタエリス

シシンナムアミド)などがあげられる。これらは
前記紫外線吸収剤と併用することが好ましく、配
合量は前記バリアーコート用樹脂100重量部あた
り、光安定剤は0.1〜10重量部、好ましくは0.5〜
3重量部、酸化防止剤は0.1〜5重量部、好まし
くは0.2〜3重量部の範囲が適している。 さらに、上記バリアーコートによつて形成され
る塗膜は、電着塗膜及び後述する粉体上塗塗膜と
の付着性に優れていることも重要なフアクターで
あり、それぞれの塗膜に対する付着力は少なくと
も25Kg/cm2以上であることが望ましい。ここで付
着力は、電着塗面に塗装したバリアーコート塗面
もしくはさらに中塗塗装した塗面にアタツチメン
トを固着し、抗張力測定装置で該アタツチメント
を剥離するのに要したエネルギー(Kg/cm2)であ
る。すなわち、各塗料を所定の条件で塗装し、硬
化させた後、ベリアーコート塗面および上塗塗面
に、該塗面との接触面が直径5mmの円形であるア
タツチメントをエポキシ樹脂系二液形接着剤で固
着し、次いで、該アタツチメントを、シヨツパー
式抗張力測定装置(上島製作所製)で、20℃にお
いて、引つ張り速度50mm/分で各塗膜から垂直方
向に剥離するのに要する動力(Kg/cm2)を測定す
る。 該バリアーコート塗膜における上記特性値の調
節は主としてビヒフル成分の種類、組成などの選
択によつて行なわれるが、さらに粘性付与剤の添
加、顔料(防食顔料を除く)の配合などによつて
も可能である。 本発明において、バリアーコートは、前記電着
塗膜を加熱硬化した後もしくは未硬化の状態のい
ずれかで、望ましくは予め硬化させた後に塗装す
ることができる。その塗装方法は特に限定され
ず、例えば、スプレー塗装、ハケ塗り、浸漬塗
装、静電塗装などを用いることができ、また塗装
膜厚は形成塗膜にもとずいて1〜20μ、特に5〜
10μとするのが好ましい。 バリアーコート塗膜面に粉体上塗り塗料を塗装
するにあたり、該バリアーコートは予め焼付けて
おいてもさしつかえないが、焼付けることなくウ
エツトオンウエツトで粉体上塗り塗料を塗装する
のが好ましい。バリアーコートの焼付温度は一般
に80〜180℃、特に80〜140℃の範囲が適してい
る。 粉体上塗塗料: 前記バリアーコート塗面に塗装される上塗塗料
としては、被塗物に美粧性を付与する粉体塗料が
使用されてある。従つて、仕上り外観(鮮映性、
平滑性、光沢など)、耐候性(光沢保持性、保色
性、耐白亜化性など)、耐薬品性、耐水性、耐湿
性、硬化性などのすぐれた塗膜を形成しうる熱硬
化性粉体塗料を使用することが好ましく、具体的
には例えば、アミノ−アクリル樹脂系、酸−グリ
シジル官能性アクリル樹脂系、アミノ−ポリエス
テル樹脂系、イソシアネート−ポリエステル樹脂
系、イソシアネート−アクリル樹脂系などをビヒ
クル成分とする熱硬化性粉体塗料があげられる。 これらの粉体上塗塗料による上塗塗装仕上げ方
法としては、例えば、バイアーコート塗膜面に
着色顔料を配合したソリツドカラー粉体上塗塗料
またはメタリツク顔料を配合したメタリツク粉体
上塗塗料を塗装し、加熱硬化せしめる1コート1
ベーク方式によるソリツカラーまたはメタリツク
仕上げ;バリアーコート塗膜面に、上記で用
いたソリツドカラーもしくはメタリツクの粉体塗
料または液状塗料に着色顔料もしくはメタリツク
顔料を配合してなる液状のソリツドカラーもしく
はメタリツク塗料を塗装し、加熱硬化させた後
(または加熱硬化せずに)着色顔料を殆んどもし
くは全く含まない粉体上塗クリヤー塗料を塗装し
焼付ける2コート2ベーク方式もしくは2コート
1ベーク方式によるソリツドカラーもしくはメタ
リツク仕上げなどがあげられる。 まず、上記に関しては、バリアーコート塗膜
を焼付けた後、或いは好ましくは前記親和性溶剤
を配合したバリアーコートを塗装し、焼付けるこ
となく、ソリツドカラーもしくはメタリツク粉体
上塗塗料を約30〜150μ、好ましくは40〜100μ、
さらに好ましくは45〜90μの膜厚(焼付した後の
塗膜にもとずく、以下同様)に塗装し、120〜210
℃、特に130〜180℃の温度で焼付けるのが好都合
である。バリアーコート塗膜中に親和性溶剤を含
有せしめておき、焼付けるこなく粉体上塗塗料を
塗装すると、親和性溶剤によつて該上塗塗膜の流
動性が向上し、微小な凹凸(たとえば、ゆず肌、
みかん肌)の発生が防止でき、平滑性のすぐれた
塗面に仕上げることができる。 に関しては、バリアーコートを塗装し、それ
を焼付けてからもしくは焼付せずに、ソリツドカ
ラーもしくはメタリツクの液状塗料もしくは粉体
塗料を10〜150μの膜厚に塗装し、焼付け(焼付
温度80〜170℃)または焼付けずに、次いで上記
粉体クリヤー塗料を20〜150μの膜厚に塗装した
のち、120〜210℃に加熱して焼付けるのが好適で
ある。ソリツドカラーもしくはメタリツク塗膜と
クリヤー塗膜との合計膜厚は20μ以上とすること
ができ、好ましくは40〜300μ、さらに好ましく
は50〜200μの範囲である。 該液状塗料としては例えば、アミノ−アクリル
樹脂系、アミノ−アルキド樹脂系、アミノ−ポリ
エステル樹脂系などをビヒクル成分とする有機溶
剤および(または)水を溶媒もしくは分散媒とす
る溶液形、分散形、非水分散形、ハイソリツド形
の塗料があげられる。そして、この液状塗料に
は、前記のバリアーコートに添加もしくは配合す
ることができるものとして前に例示したと同様の
紫外線吸収剤、光安定剤、酸化防止剤、着色顔
料、メタリツク顔料、親和性溶剤などを添加もし
くは配合しておくと、耐候性、平滑性などが向上
するので好ましい。 また、上塗塗膜(液状塗料塗膜も含む)は硬化
後において、伸び率が40%以下、好ましくは5〜
30%、さらに好ましくは5〜20%の範囲にあり、
しかも破断点応力が300Kg/cm2以上、好ましくは
350〜1000Kg/cm2、さらに好ましくは450〜900
Kg/cm2の範囲にあることが重要である。塗膜の伸
び率が40%より大きくなると塗膜の硬さ、耐溶剤
性の点で車体外板用塗膜として不十分となり、ま
た、破断点応力が300Kg/cm2より小さくなると耐
チツピング性の十分な向上が望めない。 上塗塗膜の伸び率及び破断点応力の測定は、前
記バリアーコート塗膜におけると同様に行なえ
る。 前記上塗塗料を用いて形成される上塗塗膜の伸
び率および破断点応力を調整する方法として、例
えば、ビヒクル成分がポリエステル樹脂、アルキ
ド樹脂からなる上塗塗料を用いる場合には、該樹
脂の原料成分である多塩基酸としつフタル酸、イ
ソフタル酸、テレフタル酸、トリメリツト酸また
はこれらの無水物などのような芳香族系のものを
使用することにより、ビヒクル成分に硬さと強靭
性をもたせる方法;ビヒクル成分がアクリル系樹
脂からなる上塗塗料を用いる場合には、該アクリ
ル系樹脂としてガラス転移温度の高いものを選ぶ
方法等が挙げられる。また、ビヒクル成分とし
て、分子量が比較的大きく且つ架橋性官能基含量
の多い樹脂を使用し、さらに触媒(内部または外
部触媒)の量、種類および/または架橋剤(もし
くは硬化剤)の種類、量等を適当にコントロール
することにより、該ビヒクル成分を用いて形成さ
れる塗膜の三次元架橋密度、すなわち伸び率およ
び破断点応力等の物性を調節することも可能であ
る。 しかし、いずれにしても用いる上塗塗料によつ
て形成される塗膜の正確な物性は、これら塗料の
少量を用いて実際に塗膜サンプルを形成し、前述
の方法で伸び率および破断点応力を測定すること
によつて知ることができ、これによつて本発明の
方法に適合する塗料を選択することができる。 以上に述べた本発明の方法に従い鋼材に電着塗
装−バリアーコート塗装−粉体上塗塗装によつて
形成した塗膜の性能は、バリアーコート塗装を省
略して形成した塗膜に比べて、特に仕上り外観
(例えば、平滑性、光沢、鮮映性など)、耐チツピ
ング性、防食性、層間付着性などが著しく改良さ
れるという特徴がある。 次に本発明に関する実施例および比較例につい
て説明する。 試料の調製 (1) 鋼板: ボンデライト#3030(日本パーカーライジ

Performance Test Results A coating film performance test was conducted using the coated plates coated in the above Examples and Comparative Examples. The results are shown in Table 2 below.
