Description

【発明の詳細な説明】[Detailed description of the invention]

本発明はFeBR系焼結永久磁石材料に関し、特
に、その温度特性を改良すると共に、好ましい磁
気特性を具現しうる特定の結晶粒径を有するもの
に関する。本発明において、RはYを含む希土類
元素を表わす。 永久磁石材料は昨今のエレクトロニクスの技術
の進歩に伴い、機械的エネルギー−電気的エネル
ギー間のエネルギー交換や、イオン・電子ビーム
のローレンツの力による偏向の原理などを利用し
て、スピーカ、モータ、磁気デイスク駆動装置、
地震計、発電機、マグネトロンなどの装置に巾広
く利用されており、工業的に重要な材料の一つで
ある。 また、これまでの永久磁石材料としてはアルニ
コ、ハードフエライト、サマリウムコバルト
(SmCo)系などがよく知られており、実用に供
されている。このうちアルニコは高い残留磁速密
度(以下、Brと略記)を有するが、保磁力(以
下、Hcと略記)が小さく、またハードフエライ
トは大きいHcを有するがBrが低い。 エレクトロニクス技術の進歩に伴い、電気部品
は高集積化・小型化の傾向にあるが、アルニコ、
ハードフエライトを用いた磁気回路は他の部品と
比較して重量・容積ともに大きくならざるを得な
い。これに対し、SmCo系磁石は高いBrと大きな
Hcを有するため磁気回路の小型化・高性能化の
要求に合致しているが、原料に用いるサマリウム
は希少資源であり、またコバルトは資源が特定の
地域に偏在しているため供給が不安定な状況にあ
る。従つて、これらの問題点を有しない新規な永
久磁石材料の開発が望まれていた。 しかし、希土類磁石材料がもつと広い分野で安
価に、かつ多量に使われるようになるためには、
高価なコバルトを多量に含まず、かつ希土類金属
として、鉱石中に多量に含まれている軽希土類を
主成分とすることが必要である。このような永久
磁石材料の一つの試みとして、RFe2系化合物
(ただしRは希土類金属の少なくとも一種)が検
討された。クラーク(A.E.Clark)はスパツタし
たアモルフアスTbFe2は4.2〓で29.5MGOeのエネ
ルギー積をもち、300〜500℃で熱処理すると、室
温で保磁力Hc=3.4kOe、最大エネルギー積
(BH)max=7MGOeを示すことを見い出した。
同様な研究はSmFe2についても行なわれ、77〓
で、9.2MGOeを示すことを報告されている。し
かし、これらの材料はどれもスパツタリングによ
り作製される薄膜であり、一般のスピーカやモー
タに使う磁石ではない。また、PrFe系合金の超
急冷リボンが、Hc=2.8kOeの高保磁力を示すこ
とが報告された。 さらに、クーン等は(Fe0.82B0.18)0.9Tb0.05
La0.05の超急冷アモルフアスリボンを627℃で焼
鋭すると、Hc=9kOeにも達することを見い出し
た(Br=5kG)。但し、この場合、磁化曲線の角
形性が悪いため(BH)maxは低い(N.C.Koon

リボンを作製し、Fe−Pr二成分系で室温にて
kOeレベルのHcをもつものがあると報告してい
る。 これらの超急冷リボン又はスパツタ薄膜はそれ
自体として使用可能な実用永久磁石(体)ではな
く、これらのリボンや薄膜から実用永久磁石を得
ることはできない。 即ち、従来のFe・B・R系超急冷リボン又は
RFe系スパツタ薄間からは、任意の形状・寸法を
有するバルク永久磁石を得ることができない。こ
れまでに報告されたFe・B・R系リボンの磁化
曲線は角形性が悪く、従来慣用の磁石に対抗でき
る実用永久磁石材料とはみなされえない。また、
上記スパツタ薄膜及び超急冷リボンは、いずれも
本質上等方性であり、これらから磁気異方性の実
用永久磁石を得ることは、事実上不可能である。 従つて、本発明の基本目的は上述の従来法の欠
点を除去し、従来のハードフエライトと同等程度
以上の磁気特性を有する新規な実用永久磁石材料
を得ることにある。さらに詳細には、本発明は、
室温以上で良好な温度特性・磁気特性を有し、任
意の形状・実用寸法に成形でき、磁化曲線の角形
性が高く、さらに磁気異方性を有する実用永久磁
石材料であつて、しかもRとして資源的に豊富な
軽希土類元素を有効に使用できるものを得ること
を目的とする。 本発明者等はさきに、サマリウムを必ずしも必
要とせず、資源的に豊富で、且つ現在までほとん
ど用途が知られていないNbなど軽希土類と、Fe
を主成分とするFeBR系化合物永久磁石を開発
し、本願と同一出願人により出願した(特願昭57
−145072(特開昭59−46008))。 このFeBR系磁石材料は高Brと高いエネルギー
積(以下(BH)maxと略記)を有しており、従
来のアルニコ、ハードフエライト、SmOo系磁石
に置換わるまつたく新しい工業的永久磁石材料で
ある。 本発明は、このFeBR系焼結永久磁石材料にお
いてさらに良好な温度特性・磁石材料を得るため
の焼結体結晶粒径の範囲を与えることを具体的目
的とする。 このFe・B・R系磁石材料のキユリー点は一
般に300℃前後、最高370℃である。このキユリー
点は従来のアルニコ系ないしSmCo系の永久磁石
材料の約800℃のキユリー点と比べてかなり低い
ものである。そのためFe・B・R系永久磁石材
料は従来のアルニコ系やSmCo系磁石材料に比し
磁気特性の温度依存性が大であり、高温において
は磁気特性の低下が生ずる。 本発明等の研究結果によれば前述のFe・B・
R系磁石材料は約100℃以上の温度で使用すると
その温度特性が劣化するため、約70℃以下の通常
の温度範囲で使用することが適当であることが判
明した。そのため各種の実験を経てFe・B・R
系永久磁石材料の温度特性の改善にはFeの一部
をCoで置換することが有効であることを見い出
したものである。 即ち、本発明は、FeBR系焼結永久磁石材料に
おいて、原子百分比で8〜30%のR(但しRはY
を包含する希土類元素の一種又は二種以上)、2
〜28%のB、及び残部実質的にFeから成り、前
記Feの一部を全組成に対して50%以下のCo(Co0
%を除く)で置換し、焼結体の平均結晶粒径が1
〜90μmであり、かつ磁気異方性であることを特
徴とする。ここで、Rは好ましくはその50%以上
がNdとPrの一種又は二種である。 以下本発明について詳述する。 FeBR系合金は、特願昭57−145072に開示の通
り、焼結体として高い磁気特性を発現しキユリー
点300℃前後ないし約370℃を有する全く新規な結
晶性の合金である。本発明者は、このFeBR系合
金が溶解、鋳造、粉砕、磁界中配向成形、焼結と
いう工程により、焼結体とすることにより、従来
この系では確認できなかつた磁気特性を備えた永
久磁石をもつとも効果的に得ることを見出した
が、さらに、本願発明では、永久磁石としての優
れた温度特性・磁気特性を発現しうるのは、Fe
の一部をCoで置換すると共に焼結体の平均結晶
粒径が一定の範囲内にある場合であることを、広
汎な実験により明確にし高性能のFeCOBR系焼
結永久磁石を工業的に安定して製造可能としたも
のである。 FeCoBR系合金は本発明者等の測定によつて高
い結晶磁気異方性定数Kuを有し、従来のSmCo
系磁石に匹敵する異方性磁界Haを有することが
判つた。 単磁区粒子の理論によると、高いHaをもつ磁
性体はハードフエライトやSmCo系磁石のように
高性能の微粒子型磁石になる可能性を持つてい
る。このような観点から、本発明者はFeCoBR系
の焼結後の結晶粒径を変化させた焼結微粒子型磁
石材料を作成し、永久磁石特性を測定した。その
結果、得られた磁石特性は焼結後の平均結晶粒径
と密接な関わりを持つことを見出した。 一般に、単磁区微粒子型磁石では粒子が大きけ
れば粒子内に磁壁を有するようになるため、磁化
の反転は磁壁の移動によつて容易に起きて、Hc
は小さい。一方、粒子が小さくなつてある寸法以
下になると、粒子内の磁壁を有さなくなり、磁化
の反転は回転のみによつて進行するため、Hcは
大きくなる。この単磁区になる限界寸法は各材質
によつて異なつており、鉄の場合は0.01μm、ハ
ードフエライトは1μm、SmCo系は4μm位である
といわれている。 またこれらの各材質のHcはこの限界寸法付近
で高い値が得られている。本発明のFeCoBR系永
久磁石材料においては、平均結晶粒径が1〜90μ
mの範囲でHc1kOe以上が得られ好ましくは1.5
〜50μmの範囲でHc4kOe以上が得られる。本発
明の永久磁石材料は焼結体として得られる。その
ため焼結体の焼結後の結晶粒子の大きさが問題で
ある。焼結体のHcを1kOe以上とするため、この
焼結後の平均結晶粒径は1μm以上が必要である
ことが実験的に確められた。これ以上微細な焼結
体結晶粒径を得るためには、焼結前に微粉末を作
成する必要がある。しかしFeCoBR系の微粉末は
酸化し易いこと、微粒子に加わる歪みが影響が大
きくなること、さらに粒子径が極端に小さくなる
と強磁性体ではなく超常磁性体になること、等に
より焼結体のHcは著しく低下するものと考えら
れる。また結晶粒径が90μmより大きくなると、
粒子は単磁区微粒子ではなくなり、粒子内部に磁
壁を有するようになつて、磁化の反転が容易に起
こり、Hcは小さくなる。Hc1kOe以上であるた
めには90μm以下でなければならない。特に好ま
しくは1.5〜50μmで、Hcは4kOe以上の高特性の
ものが得られる(以下第2図参照)。 本発明の永久磁石材料はFe・B・R系合金の
FeをCoに置換して磁石組成中にCoを50%以下
(原子百分率)含有せしめることにより温度特性
を実質的に改善するものである。更にはCoの含
有により希土類元素Rとして資源的に豊富なNd
やPrなどの軽希土類を用いて高い磁気特性を発
現する。このため本発明のFe・Co・B・R系磁
石材料は従来のSmCo磁石に比して資源的・価格
的点においても有利である。 一般にFe合金にCoを添加するとその添加量に
比例してキユリー点が上昇するものと逆に下降す
るものがあり、添加効果を予測することは困難で
ある。 本発明においてFe・B・R系磁石材料にFeの
一部でCoで置換したときのキユリー点は、第1
図に示す通り、Coの置換量の増大に伴いキユリ
ー点は徐々に増大することが明らかとなつた。
Coの置換はわずか(例えば0.1%〜1%)でもキ
ユリー点増大に有効であり第1図に示すようにそ
の置換量により約300〜約800℃の任意のキユリー
点をもつ合金が得られる。キユリー点の上昇は磁
石の温度特性、特にBrの温度係数の改善に効果
がある。Coは5%以上でBrの温度係数約0.1%/
℃以下を示し、25%以下で他の磁気特性を実質的
に損なうことなくTc増大に寄与する。 Co含有量が25%を越えると(BH)maxは徐々
に低下していき、35%を越えると急激な低下が起
る。これは主として磁石のHcの低下による。Co
量が50%になると(BH)maxはハードフエライ
トの4MGOe程度にまで低下する。したがつてCo
量は50%が限度である。Co量が35%以下の方が
(BH)maxも高く原料価格も安くなるので望ま
しい。またCoはFeに比べて耐食性を有するので
Coを含有することにより耐食性を付与すること
も可能となる。 本発明の永久磁石材料に用いる希土類元素Rは
Yを包含し、軽希土類及び重希土類を包含する希
土類元素であり、そのうち一種以上を用いる。即
ちこのRとしては、Nd、Pr、La、Ce、Tb、
Dy、Ho、Er、Eu、Sm、Gd、Pm、Tm、Yb、
Lu及びYが包含される。Rとしては、軽希土類
が好ましく、特にNd、Prが好ましい。また通例
Rのうち一種をもつて足りるが、実用上は二種以
上の混合物(ミツシユメタル、ジジム等)を入手
上の便宜等の理由により用いることができ、La、
Ce、Pm、Sm、Eu、Gd、Er、Tm、Yb、Lu、
Y、特にSm、La、Er、Tmは他のR(Nd、Pr、
Dy、Ho、Tb)、特にNd、Prとの混合物として
用いることができる。なお、このRは純希土類元
素でなくともよく、工業上入手可能な範囲で製造
上不可避な不純物(他の希土類元素、Ca、Mg、
Fe、Ti、C、O等)を包含するもので差支えな
い。 B(ホウ素)としては、純ボロン又はフエロボ
ロンを用いることができ、不純物としてAl、Si、
C等を含むものも用いることができる。 本発明の永久磁石材料は、既述の8〜30%R、
2〜28%B、50%以下のCo、残部Fe(原子百分
率)において、保磁力Hc≧1kOe、残部磁束密度
Br4kG以上の磁気特性を示し、最大エネルギー
積(BH)maxはハードフエライト(4MGOe程
度)と同等以上となる。 Rは8原子%未満であると、Hcが1kOeより低
くなる。Rは8%から急峻に立上り、その後Rが
増加するにつれて、Hcは上昇するが、30原子%
を越えるとBrがハードフエライトのもつBrの値
約4kG未満になる。Bも同様の傾向を示し、2%
未満ではHcが1kOeより低くなり、28%を越える
とBrが4kGより低くなる。 NdとPrの一種又は二種をRの主成分(即ち全
R中50原子%以上)とし、11〜24%R、3〜27%
B、5〜40%Co、残部Feの組成は、最大エネル
ギー積(BH)max≧7MGOeを示し、好ましい
範囲である。 最も好ましくは、Nd、PrをRの主成分(同
上)とし、12〜20%R、4〜24%B、10〜30%
Co、残部Feの組成であり、最大エネルギー積
(BH)max≧10MGOeを示し、(BH)maxは最
高33MGOe以上に達する。 本発明の永久磁石材料はFe・Co・B・R系で
あり、Fe・B・R系に比して良好な温度特性を
示しBrはほぼ同程度、iHcは同等あるいは少い低
いが角形性が改善されるため(BH)maxは同等
かあるいはそれ以上である。またRとしては資源
的に豊富な軽希土類を用いることができ、必ずし
もSmを必要とせず或いはSmを主体とする必要も
ないので原料が豊富で安価であり、きわめて有用
である。 以下本発明の態様及び効果について、実施例に
従つて説明する。但し実施例及び記載の態様は、
本発明をこれらに限定するものではない。 第1表は、つぎの工程によつて作成した種々の
Fe(Co)BR化合物から成る焼結体の特性を示す
(本発明の範囲外のものも対比のためC符号を付

せについても、Dy、Ho、TbはNd、Prと同様に
単独でも、またそれ以外のR(La等11種)はNd、
Pr、Dy、Ho、Tbのいずれか一種以上と組合せ
て、Fe(Co)BR化合物に基づく本発明のFe(Co)
BR系結晶質材料は良好な永久磁石特性を示す。
Fe(Co)BR化合物に基づくFe(Co)BR系結晶質
材料は適当なB量およびR量において良好な永久
磁石特性を示す。Fe・Co・B・R系においてB
を0から増大していくと、Hcは増大していく。
一方、残留磁束密度Brは、最初単調に増大する
が10原子%付近でピークに達し、これにともない
(BH)maxは7〜20MGOe、最大33MGOe以上
にも達し、現在知られている最高級永久磁石であ
るSmCo磁石に匹敵する高特性を示す。さらにB
量を増大させるとBrは単調に減少していく。 永久磁石材料としては少くとも1kOe以上のHc
が必要であるから、これを満たすため、B量は少
くとも2原子%以上でなければならない(好まし
くは3原子%以上)。本発明永久磁石材料は高Br
であることを特徴としており、高い磁束密度を必
要とする用途に多く使われる。 ハードフエライトのBr約4kG以上とするため
には、B量は28原子%以下でなければならない。
なお、B3〜27原子%、4〜24原子%は夫々
(BH)max7MGOe以上、10MGOe以上とするた
めの好ましい、又は最適の範囲である。 つぎにR量の最適範囲を検討する。永久磁石材
料としては、さきに述べたようにHcが1kOe以上
必要であるから、そのためにはR量は8原子%以
上でなければならない。そしてRの量が多いほど
Hcが高くなり、永久磁石材料として望ましい。
しかし、R量の増大にともない、高Hcになるの
は良いが、Rは大変酸化されやすいため、高R合
金の粉末は燃えやすく、取扱いが困難となる。従
つて大量生産性を考慮すると、Rの量は30原子%
以下であることが望ましい。Rの量がこれ以上で
あると、粉末が燃えやすく大量生産が大変困難と
なる。 また、RはFeに比べれば高価であるから、少
しでも少ない方が望ましい。本発明の永久磁石材
料のように高い永久磁石特性は、従来知られてい
るFeR系やFeBR系アモルフアスリボンによつて
決して得られないものである。 次に、前記の方法中(2)粉砕をFisher社製のサ
ブ・シーブ・サイザ(sub−sieve−sizer)での
平均粒度測定値が0.5〜100μmの各値をとるよう
適当に粉砕時間を変更して行い、第1表に示す各
組成の試料を作成した。 比較例 100μmの結晶粒径とするため、焼結後に焼結
温度よりも5〜20℃低い温度でAr雰囲気中にて
長時間保持した(第1表、No.C7)。 このようにして得られた第1表に示す各組成の
試料について磁石化の検討を行い、磁石特性及び
平均結晶粒径を測定した。その結果を第1表に示
す。ここで平均結晶粒径とは、試料面を研摩、腐
蝕後光学顕微鏡を用いて×100〜×1000の倍率の
顕微鏡写真を撮影し、既知面積の円を描いて円を
8等分する直線を描き、直径上にある平均粒子数
を数え、算出した。但し、境界上(円周上)にて
区切られた粒子は1/2個として数える(この方法
はHeynの方法として知られている)。空孔の部分
は計算より省く。 第1表において符号Cを添付したものは比較例
を示す。 また、C7、C8から結晶粒径が本発明範囲外で
はHcが1kOe以下に低下していることがわかる。 つぎに第1表のうちNo.13、16の組成の平均結晶
粒径DとiHcoの関係について詳細に検討を行い、
第2図に示すような関係を得た。第2図よりiHc
はDが3〜10μ付近をピークにして、それよりも
小さい場合は急激に、また大きな場合はなだらか
に減少する様子がわかる。本発明組成範囲内で組
成が変化してもiHcと平均結晶粒径Dの関係は同
じ傾向を示す。このことはFeCoBR系磁石が単磁
区とほぼ同等の大きさの微粒子からなる磁石であ
ることを示している。 第1表及び第2図の結果より、FeCoBR系磁石
のBrがハードフエライトの約4kG以上となり、
且つiHcが1kOe以上であるためには、組成が本
発明範囲内で且つ平均結晶粒径が約1〜約90μm
であること、さらにiHc4kOe以上の高特性を得
るためには1.5〜50μmであることを示される。 焼結体の結晶粒径の制御は、粉砕、焼結、熱処
理等の製造条件を制御することによつて可能であ
る。 以上の通り、本発明のFeCoBR四元系磁気異方
性焼結体から成る永久磁石材料は、Fe、Co、B、
Rの外工業的製造上不可避な不純物の存在を許容
できるが、さらに、以下の展開も可能であり、一
層実用性を高めることができる。即ち、本発明の
永久磁石材料にC、S、P、Si等が混入すること
も可能であり、製造性改善、低価格化が可能とな
る。 さらに、基本組成FeCoBRにAl、Ti、Ni、V、
Cr、Mn、Zr、Hf、Nb、Mo、Ge、Ta、W、
Sn、Bi、Sbの一種以上を添加することにより、
高保磁力化が可能である。なお、Cu、S、C、
P、Ca、Mg、O、Si等を少量含むことができ、
Ca、Mg、C各4%以下、Cu、P各3.5%以下、
S2.0%以下、Si5%以下、計5%以下は許容でき、
従来のハードフエライト以上のBr(約4kG)とな
る。Cは有機成形助剤等からP、Cu、Ca、Mg、
Si等は安価な原料から、Sは製造工程から混入す
ることがある。 以上、本発明は特定の平均結晶粒径を有し、か
つFeを主体とし、またRとしても資源的に豊富
であり工業上入手し易い希土類元素(Nd、Pr)
を主体とすることができる従来の永久磁石材料と
は全く異なるタイプの新規な磁気異方性永久磁石
材料を提供するものであり、これを用いることに
より従来のハードフエライトと同等以上、更に好
ましい態様においてはSmCo系をも上回る高残留
磁化、高保磁力、高エネルギー積を有する磁気異
方性永久磁石を実現したものである。 永久磁石材料としての利点は、従来のSmCo系
と対比するとその主成分元素の点で極めて顕著に
なる。又提案されている非晶質リボンでは得られ
ない実用的に十分なバルクの永久磁石材料として
得ることができ、極めて有用である。又、FeBR
三元系に対比してみても、Feの一部をCoで置換
することにより温度特性(キユリー温度)を改善
して従来のアルニコ、SmCo系に匹敵する温度特
性を備えたものとなつている。 又、本永久磁石材料の平均結晶粒径1〜90μm
が磁気特性に与える臨界的意義については、それ
らの値を界として極めて急激な変化があることを
示す多くの実施例データ(特に第1表、第2図)
によつて明瞭に裏付けられている。そして、この
Fe(Co)−B−R化合物結晶粒径が優れた異方性
磁気特性を発現する永久磁石材料としての微細構
造を形成している。

However, although it is good to have a high Hc as the amount of R increases, since R is very easily oxidized, powders of high R alloys are easily flammable and difficult to handle. Therefore, considering mass productivity, the amount of R is 30 atomic%.
The following is desirable. If the amount of R is more than this, the powder becomes easily flammable and mass production becomes very difficult. Furthermore, since R is more expensive than Fe, it is desirable to have as little R as possible. The high permanent magnet properties of the permanent magnet material of the present invention cannot be obtained by conventionally known FeR-based or FeBR-based amorphous ribbons. Next, in the above method (2) pulverization, the pulverization time was changed appropriately so that the average particle size measured with a Fisher sub-sieve sizer was 0.5 to 100 μm. Samples having the respective compositions shown in Table 1 were prepared. Comparative Example In order to obtain a crystal grain size of 100 μm, the sample was held for a long time in an Ar atmosphere at a temperature 5 to 20° C. lower than the sintering temperature after sintering (Table 1, No. C7).
