[産業上の利用分野] 本発明は、難燃性不織布成形天井材に関する。
さらに詳しくは、自動車の天井材として使用しう
る難燃性不織布成形天井材に関する。 [従来の技術] 難燃性不織布は、従来より遅燃性あるいは自消
性に優れたものが開発され、実用化がなされてお
り、たとえば自動車内装材として天井材、フロ
ア、ドア、シート、リヤーパーセル、トランクな
どの表皮として用いられている。 これらの用途に用いられている難燃性不織布と
しては、バインダーとしてスチレン−ブタジエン
系共重合体、エチレン−酢酸ビニル系共重合体、
アクリル系樹脂などのエマルジヨンに難燃剤を加
えたものをロールコーター、スプレー、泡立てな
どの含浸方法で付着させた不織布が使用されてい
る。 [発明が解決しようとする問題点] しかしながら上記のような従来の難燃性不織布
は発泡ポリスチレンにホツトメルトフイルムを介
在させて付着したばあい、難燃性に不都合が生じ
る。 そこで本発明者らは上記のような問題点を解決
しうる難燃性不織布をうるべく鋭意研究を重ねた
ところ、不織布にバインダーとして、塩化ビニリ
デン−アクリル系共重合体エマルジヨンを付着さ
せたばあい、従来の難燃性不織布よりも一層難燃
性に優れ、米国の難燃規格(以下、FMVSS No.
302という)を満足しうるものがえられること
を見出したが、この難燃性不織布もホツトメルト
フイルムにより発泡ポリスチレンと一体化した成
形天井材としての難燃性がFMVSS No. 302の
難燃性を満足するに至らなかつた。 そこでさらに難燃性に優れた難燃性不織布成形
天井材をうるべく検討を重ねたところ、驚くべき
ことに不織布のバインダーとしてエチレン−塩化
ビニル共重合体エマルジヨンを使用し、その不織
布と、両表面にポリスチレンフイルムを付着した
発泡ポリスチレンとの間にホツトメルトフイルム
を設け、接着成形したばあい、極めて難燃性の高
いものがえられるという事実を見出し、本発明を
完成するに至つた。 [問題点を解決するための手段] 本発明は、両表面にポリスチレンフイルムを付
着した発泡ポリスチレンにエチレン−塩化ビニル
共重合体エマルジヨンおよび難燃剤からなるバイ
ンダーを含浸した不織布をホツトメルトフイルム
により接着成形してなる難燃性不織布成形天井材
に関する。 [作用および実施例] エチエン−塩化ビニル共重合体エマルジヨンお
よび難燃材からなるバインダーを付着した不織布
を、ポリアミド系ホツトメルトフイルムで、両表
面にポリスチレンフイルムを付着した発泡ポリス
チレンに成形接着することによりえられる難燃性
不織布成形天井材は、従来の塩化ビニリデン系樹
脂エマルジヨンを塗布した不織布をホツトメルト
フイルムにより発泡ポリスチレンに貼合せた成形
天井材よりもその難燃性がより一層優れているほ
か、良好な耐光性をも有する。 本発明で使用される不織布には、たとえばポリ
スエステル繊維、ポリエチレン繊維、ポリプロピ
レン繊維、ポリ塩化ビニル繊維、ポリ塩化ビニリ
デン繊維、ポリアミド繊維、エチレン−酢酸ビニ
ル共重合体繊維などの合成繊維、レーヨン繊維、
アセテート繊維などの半合成繊維、綿、羊毛など
の天然繊維からなる不織布があげられるが、これ
らのなかでもとくにポリエステル繊維は耐熱性、
耐光性、耐摩耗性などが優れているので自動車内
装用としてとくに好ましい。 不織布化法としては、スパンボンド法、メルト
ブロー法などの直接不織布化法や従来より行なわ
れている繊維接着法(フアイバーボンデイング
法)、ポイント接着法、ニードルパンチ法、水流
絡合法などの乾式法などが採用できる。 本発明に用いるバインダーとしては、エチレン
−塩化ビニル共重合体エマルジヨン、難燃剤のほ
かに増粘剤などを含有したものを使用しうる。 前記エチレン−塩化ビニル共重合体エマルジヨ
ンは、エチレン−塩化ビニル共重合体中の塩素の
含有率の高いものほど難燃効果が大きく、塩化ビ
ニルの含有率が30%以上、とくに50%以上のもの
が好ましく、バインダー中にエチレン−塩化ビニ
ル共重合体が固形分として70〜90重量%程度含ま
れるように調整して用いられる。 前記難燃剤としては、リン系、ハロゲン、アセ
チン系、水酸化化合物系、有機リンハロゲン系難
燃剤などがあげられるが、これら難燃剤は単独で
用いてもよく、また2種以上併用することもでき
る。該難燃剤はバインダー中に固形分として10〜
30重量%程度含まれるように調整して用いられ
る。 ところで前記バインダーは不織布に対してバイ
ンダー目付が15g/m2以上、好ましくは25g/m2
以上、総目付が100g/m2以上、好ましくは
200g/m2以上となるように調整してホツトメル
トフイルムを付着させる面に付着させる。 バインダー目付は15g/m2未満のばあい、後述
する炭化骨格を形成させるに足る難燃効果をもつ
皮膜形成が不可能となり、また総目付が100g/
m2未満のばあい、繊維の重量が上記炭化骨格形成
の補助をするので炭化骨格形成が不可能であるだ
けでなく、繊維集合体の隠ぺい力が不足しホツト
メルトフイルムあるいは発泡ポリスチレンが透け
て見えるため、表面意匠効果がわるく、天井材と
して不適当なものとなるので、前記の範囲で使用
するのが好ましい。 バインダーの付着方法としては、あらかじめ不
織布製造用の繊維に付着させる方法、製造された
不織布に塗布、含浸、浸漬、吹付けなどによつて
付着させる方法などがあげられるが、本発明の難
燃性不織布をうるうえにおいてはいずれの方法を
も採用することができる。 また、バインダーには必要に応じてセルロース
系増粘剤、アルギン酸ソーダ系、ポリアクリル酸
系増粘剤などの増粘剤を適宜添加してもよい。 なお、本発明では、両表面にポリスチレンフイ
ルムを付着した発泡ポリスチレンが用いられる
が、この発泡ポリスチレンへのポリスチレンフイ
ルムの付着は、公知の付着手段によつて行なうこ
とができ、たとえば発泡ポリスチレンの両表面に
ポリスチレンフイルムを熱ラミネートによつて付
着する手段があげられる。 両表面にポリスチレンフイルムを付着した発泡
ポリスチレンとホツトメルトフイルムを加熱して
不織布と積層し、プレス成形することにより、本
発明の難燃性不織布成形天井材がえられる。 前記天井材は、通常不織布が形成された面が表
面となるようにして使用される。 前記不織布自身がFMVSS No. 302規格に合
格しないにもかかわらず、前記発泡ポリスチレン
と付着した成形天井材では優れた難燃効果を発揮
するのは、該成形天井材が燃焼した際、その燃焼
熱によりバインダーが溶融し、前記発泡ポリスチ
レンとの界面で炭化骨格を有する難燃性皮膜を形
成するので燃焼速度遅延作用を示すからである。 この作用は、従来のスチレン−ブタジエン系共
重合体ラテツクス、エチレン−酢酸ビニル系共重
合体エマルジヨン、アクリル樹脂エマルジヨン、
塩化ビニリデン−アクリル共重合体エマルジヨン
などを付着させた不織布を用いた成形天井材の燃
焼時にはえられない作用であり、不織布自身の難
燃効果とは無関係で本発明においてのみ固有にえ
られる現象である。 本発明の難燃性不織布成形天井材は、そのまま
所定の形状に裁断して、自動車用天井材、ドアト
リム材、ピラーガーニツシユ材などとして使用さ
れる。 つぎに本発明の難燃性不織布成形天井材を実施
例に基づいて説明するが、本発明はかかる実施例
のみに限定されるものではない。 実施例 1 ポリエステル繊維(繊維径:3デニール、繊維
長:64mm)製ウエブを形成したのち、ニードルパ
ンチ法(針密度:150本/cm2、針深さ:10mm)に
よりパンチフエルト不織布(目付:200g/m2
厚さ2.0mm)をえた。 えられた不織布に第1表に示したバインダーを
泡立て含浸法で目付が30g/m2となるように塗布
したバインダー付着不織布をえた。 えられたバインダー付着不織布の物性として難
燃性を下記の方法で調べた。その結果を第2表に
示す。 つぎにえられたバインダー付着不織布をポリス
チレンフイルムを熱ラミネートによつて付着した

イルムを用いて接着成形し、難燃性不織布成形天

材の難燃性を下記の方法で調べた。その結果を第
2表に示す。 また上記で使用したポリアミド系ホツトメルト
フイルムを上記と同様にして両表面にポリスチレ
ンフイルムを付着した発泡ポリスチレンに貼り合
わせたものの難燃性を下記の方法で調べた。その
