Description

【発明の詳細な説明】[Detailed description of the invention]

〔技術分野〕 本発明は複合金属炭化物焼結体の新規な製造方
法に関する。更に詳しくは、炭化ケイ素を主体と
する複合金属炭化物焼結体の製造方法に関する。 〔背景技術〕 炭化ケイ素の微粉末を原料として得られるセラ
ミツク焼結体は、従来の金属材料と比較して高温
における機械的強度がすぐれているので、エンジ
ン、ガスタービンなどへの用途が期待される。 かかる炭化ケイ素の焼結体は、炭化ケイ素の微
粉末にホウ素、炭素などの焼結助剤を少量加え
て、均一に混合したものを一旦冷間成形した後
に、これを非酸化性雰囲気中で1900〜2200℃に加
熱して得る方法が知られている(例えば特公昭57
−32035号、特公昭57−40109号、特公昭59−
34147号)。 しかしながら、この様な方法で得られるセラミ
ツク焼結体は、機械的強度のバラツキが大き過ぎ
るため完全な信頼性に欠けることが工業的実用化
にとつて障害となつている。 〔発明の開示〕 本発明者等は上記問題点を解決し機械的強度が
大きくしかもそれらのバラツキが小さい、セラミ
ツク焼結体の製造を目的として鋭意検討を重ねた
結果、原料として炭化ケイ素に特定量の炭化チタ
ンが分子レベルで均一に混合された複合金属炭化
物微粉末を用い、これに焼結助剤を添加混合した
後焼結すれば、上記目的を達成出来ることを見出
し本発明を完成するに至つたものである。 即ち、本発明のセラミツクス焼結体の製造方法
は、水蒸気を含む熱ガス中に分解性ケイ素化合
物、分解性チタン化合物及び分解性炭素化合物を
注入・分解して、ケイ素酸化物、チタン酸化物及
び単体炭素を含む混合エーロゾルを生成せしめ、
該生成した分散質を捕集して得たC/(Si+Ti)
式量比が3.5より大である含炭素組成物を加熱し
て得られる、炭化ケイ素70重量%以上かつ95重量
%未満と、炭化チタン5重量%以上かつ30重量%
未満とから実質的になる金属炭化物微粉末(以下
複合金属炭化物微粉末という)100重量部に、0.1
〜4.0重量部の単体ホウ素または単体ホウ素に相
当するホウ素化合物と0.5〜4.0重量部の単体炭素
とを加えた後、焼結することを特徴とする複合金
属炭化物焼結体の製造方法に関する。 本発明では、複合金属炭化物微粉末中の炭化ケ
イ素と炭化チタンは、勿論均一に混合され、実質
的に「一般審査基準」にいう「組成物」に該当し
た状態となつていることが望ましく、その比表面
積は3〜50m2/g程度の微粉末であることが好ま
しい。複合金属炭化物微粉末の比表面積が3m2
g未満では、該複合金属炭化物微粉末の焼結駆動
力が不充分となつて、緻密な焼結体が得られにく
い。逆に比表面積が50m2/gを越える様な極めて
微細な粉末では、焼結させる前の冷間成形体の密
度が上がり難いといつた問題が生じる。なお、こ
こにいう比表面積とは窒素吸着比表面積(いわゆ
るBET法で測定したもの)であり、概してこの
値が大きいことは粒子径が小さいことを示すこと
はいうまでもない。本発明での複合金属炭化物微
粉末は、特開昭59−49828号公報において本発明
者等が提案した方法によつて得られる含炭素組成
物、即ち、水蒸気を含む熱ガス中に分解性金属化
合物(すなわち分解性ケイ素化合物および分解性
チタン化合物)と分解性炭素化合物を注入・分解
して、該金属酸化物及び単体炭素のそれぞれのエ
ーロゾルを含む混合エーロゾル分解質を生成せし
め、該生成した分散質を捕集して得られる含炭素
組成物を加熱して複合金属炭化物とする、ことに
よつて得られる。 上記特開昭59−49828号公報で開示した含炭素
組成物の製造方法を、本発明での複合金属炭化物
を得る方法に適用するについて詳細に説明する。 上記特開昭59−49828号公報記載の方法で本発
明の複合金属炭化物を得るには、先ず含炭素組成
物を得なければならない。該含炭素組成物は、水
蒸気を含む熱ガス中に分解性ケイ素化合物、分解
性チタン化合物及び分解性炭素化合物を注入・分
解して、ケイ素酸化物、チタン酸化物及び単体炭
素を含む混合エーロゾルを生成せしめ、該生成し
た分散質を捕集することにより得ることが出来
る。 分解性ケイ素化合物及び分解性チタン化合物と
しては、ケイ素またはチタンのハロゲン化合物、
アルキル化合物、アルコキシド化合物、酸エステ
ル化合物などのうち、水蒸気を含む熱ガス中で溶
易に熱分解、酸化または加水分解を起し、ケイ素
酸化物またはチタン酸化物となるものである。 この様な分解性化合物を例示すると、例えば分
解性ケイ素化合物としては;SiCl4、CH3SiCl3
(CH32SiCl2、(CH33SiCl、(CH34Si、HSiCl3
H2SiCl2、H3SiCl、SiH4、SiF4、SiH2F2
Si2H6、Si2F6などがあり、分解性チタン化合物と
しては;TiCl4、TiBr4、TiI4、TiF4、TiH4、Ti
(OCH34、Ti(OC2H54、CH3TiCl3、C2H5TiCl3
などの化合物を好ましいものとして挙げることが
出来るが、上記したごとく、水蒸気を含む熱ガス
中で分解性のものであればもちろんこれに限定さ
れるものではない。 本発明の実施に用いる分解性炭素化合物とは、
後に述べたような熱ガス中に装入された場合、容
易に分解して単体炭素(スス)を生成しうるよう
なもので、そのままで気相もしくは液相状態か昇
温により容易に液相状態になり得るものが好適に
使用可能である。例えばLPG、ナフサ、ガソリ
ン、燃料油、灯油、軽油、重油、潤滑油、流動パ
ラフインなどの石油製品類;メタン、エタン、プ
ロパン、ブタン、ペンタン、メタノール、エタノ
ール、プロパノール、エチレン、アセチレン、n
−パラフイン、ブタジエン、イソプレン、イソブ
チレン、ベンゼン、トルエン、キシレン、シクロ
ヘキサン、シクロヘキセン、ジシクロベンタジエ
ン、エチルベンゼン、スチレン、キユメン、プソ
イドクメン、メシチレン、アルキルベンゼン、α
−メチルスチレン、ジシクロドデカトリエン、ジ
イソブチレン、塩化ビニル、クロルベンゼン、
C9溜分混合物、エチレンボトムなどの石油化学
製品;タール、ピツチ、クレオソート油、ナフタ
レン、アントラセン、カルバゾール、タール酸、
フエノール、クレゾール、キシレノール、ピリジ
ン、ピコリン、キノリンなどのタール製品類;大
豆油、ヤシ油、アマニ油、綿実油、ナタネ油、キ
リ油、ヒマシ油、鯨油、牛脂、スクワラン、オレ
イン酸、ステアリン酸などの油脂類などが好まし
いものとしてあげられるが、もちろんこれに限ら
れるものではない。 本発明の実施に使用する分解性炭素化合物は、
炭素の供給が目的であるから、この目的からはた
とえば上記のごとく広範囲に選択可能である。し
かしながら取扱いの簡便さ、炭素収率の面から比
較的炭素量の多いトルエン、キシレン、ベンゼ
ン、灯油、軽油、重油、C9溜分混合物、エチレ
ンボトムなどが特に好ましい。 水蒸気を含む熱ガスを得る方法としては、通電
発熱方式、高周波加熱方式、放電方式によつて得
た熱ガス中に水蒸気を注入することによつても得
ることができるが、水素、メタン、エタン、プロ
パンなどあるいは原料とする炭化水素のように燃
焼して水蒸気を生成する可燃物を空気で燃焼させ
る方法が一工程で水蒸気を含む熱ガスを得ること
ができるので装置上簡便であり、熱効率の面から
経済的である。 含炭素組成物を得るには第1図に示す様な炉を
用いるのが便利である。 かくして得られた熱ガス中の混合エーロゾル分
散質は炉の外に誘導した後、含まれる固形物をバ
グフイルター、サイクロン、電気集塵機等の公知
の捕集装置を使用した固一気分離操作により捕集
する。 本発明においては、複合金属炭化物微粉末中の
炭化ケイ素の含有量は70重量%以上95重量%未満
(以下重量%は単に%と記す。)炭化チタンは5%
以上30%未満とする必要があるが、この含有量の
調節は、該複合金属炭化物微粉末を前記含炭素組
成物から得る場合は、水蒸気を含む熱ガス中に注
入する分解性ケイ素化合物及び分解性チタン化合
物の量を調節することにより簡便に実施できる。 本発明においては、含炭素組成物中のC/(Si
+Ti)式量比、すなわちC(g−atm)/(Si+
Ti)(g−atm)の比は3.5より大であることが望
ましい。該含炭素組成物中に炭素を過剰に含む方
が、これを加熱して得られる複合金属炭化物微粉
末の平均粒子径が小さくなるという、本発明者ら
の実験的知見に基づくものである。但しこの値が
20を越えるようなあまり大きい値の場合には、そ
れ以上の際立つた効果は得られない上、炭素化合
物の単なる損失にしかならない。C/(Si+Ti)
式量比は好ましくは、3.5以上20未満、より好ま
しくは4以上10未満である。 かくして得られたケイ素酸化物、チタン酸化物
および単体炭素からなる含炭素組成物は、これを
そのままで、あるいはアルゴン、ヘリウム、窒素
などの不活性ガス雰囲気中で、高周波加熱炉、ア
チソン型の直接通電抵抗炉などにより、1600〜
2100℃、好ましくは1700〜1900℃程度に加熱すれ
ば、下記(1)式及び(2)式により複合金属炭化物微粉
末を得ることが出来る。 SiO2+3C→SiC+2CO …(1) TiO2+3C→TiC+2CO …(2) しかしながら、含炭素組成物中に含まれる単体
炭素はC/(Si+Ti)式量比が3.5より大とする
ことが望ましいので、上式に従つて炭化ケイ素及
び炭化チタンを生成する量以上に化学量論的に過
剰の炭素が含まれている。従つて、ここで生成さ
れる複合金属炭化物微粉末中には過剰の単体炭素
が残存しているが、該過剰単体炭素はこの微粉末
を空気中で500〜1000℃に加熱すれば、単体炭素
を簡単に燃焼除去することが出来る。 次にかくして得られた複合金属炭化物微粉末か
らセラミツクス焼結体の製造方法について述べ
る。 本発明での複合金属炭化物微粉末から複合金属
炭化物焼結体の製造方法は、背景技術の項でも述
べた如く、セラミツクス業界で通常行われている
それ自体公知の方法を準用することが出来る。 即ち、複合金属炭化物微粉末に少量の単体ホウ
素または単体ホウ素に相当するホウ素化合物及び
単体炭素を混合した微粉末を、加圧成形、鋳込み
成形等の方法によつて所望する形状にし、しかる
後に1900〜2200℃程度に加熱すれば焼結体とする
ことができる。焼結方法としてはホツトプレスに
よる方法、熱間静水圧加圧法、(HIP)などの方
法ももちろん採用可能ではあるが、大気圧以下の
圧力で加熱する方法、いわゆる常圧焼結法が工業
的に有利である。加熱時の雰囲気は、アルゴン、
ヘリウム、窒素などの不活性ガス中あるいは真空
中とすることが望ましい。 本発明では、複合金属炭化物微粉末の比表面積
は3〜50m2/g程度の微粉末が好ましいことは前
述の通りである。 本発明において、複合金属炭化物微粉末を得る
には、次のような方法がある。すなわち、水蒸気
を含む熱ガス中に分解性金属化合物(すなわち、
分解性ケイ素化合物及び分解性チタン化合物)と
分解性炭素化合物を注入・分解して、該金属酸化
物及び単体炭素のそれぞれのエーロゾルを含むエ
ーロゾル分散質を生成せしめ、該生成した分散質
を捕集して得た含炭素組成物を加熱する方法であ
る。 この方法で得られた複合金属炭化物微粉末を用
いれば、本発明の効果はより顕著であることを本
発明者らは確認している。本発明の複合金属炭化
物微粉末は、炭化ケイ素を主体とした組成のもの
でかつ特定量の炭化チタンを含有するものである
が、夫々の含有量は炭化ケイ素が70%以上95%未
満で炭化チタンが5%以上30%未満でなければな
らないことは前述の通りである。その理由は、炭
化チタンが5%未満であると炭化ケイ素単独の微
粉末の状態に近くなつて本発明の効果が得られな
くなり、一方30%以上であると緻密な焼結体が得
られにくくなるためである。 本発明では焼結に先立つて、複合金属炭化物微
粉末に焼結を促進させるための焼結助剤として、
単体ホウ素または単体ホウ素に相当するホウ素化
合物及び単体炭素を少量添加混合することが好ま
しい。その添加量は、複合金属炭化物微粉末100
重量部(以下重量部は単に部と記す。)に対し前
者は0.1〜4.0部程度、後者は0.5〜4.0部程度であ
る。焼結助剤はその目的上複合金属微粉末と出来
るだけ均一に混合させることが望ましく、従つ
て、単体ホウ素またはホウ素化合物は比表面積が
3m2/g以上、単体炭素は比表面積が30m2/g以
上の例えばカーボンブラツクやアセチレンブラツ
クの様な微粉末状のものが好ましい。 混合はボールミル、振動ミル等で行う方法で実
施されるが、より均一な混合物を得るためには、
水あるいはメタノール、エタノールなどの有機溶
媒を加えて、湿式で上記ボールミル、振動ミル等
を使用して混合する方法が好ましい。即ち、一つ
の方法として単体ホウ素またはホウ素化合物微粉
末と単体炭素微粉末を、水あるいは有機溶媒に分
散懸濁させ、この懸濁液を複合金属炭化物微粉末
と混合した後、水あるいは有機溶媒を蒸発除去す
る方法がある。また他の方法として、単体ホウ素
またはホウ素化合物微粉末、単体炭素微粉末及び
複合金属炭化物微粉末に、水あるいは有機溶媒を
加えて混合した後、水あるいは有機溶媒を蒸発除
去する方法があるが、本発明では何れの方法をも
採用し得る。なお、本発明で使用しうる単体ホウ
素に相当する上記ホウ素化合物としてはB4C、
BN、AlB2などが好ましいもとのして挙げられ
る。 〔発明の作用効果〕 本発明の複合金属炭化物焼結体の製造方法は、
以上詳細に説明した如く、炭化ケイ素を主体とし
これに特定量の炭化チタンが加わつた複合金属炭
化物微粉末を焼結助剤の存在のもとに焼結すると
云う方法であり、該複合金属炭化物微粉末が、水
蒸気を含む熱ガス中に分解性ケイ素化合物、分解
性チタン化合物及び分解性炭素化合物を注入・分
解して、ケイ素酸化物、チタン酸化物及び単体炭
素を含む混合エーロゾルを生成せしめ、該生成し
た分散質を捕集して得たC/(Si+Ti)式量比
が3.5より大である含炭素組成物を加熱して得た
複合金属炭化物微粉末であるが、本発明の実施に
よつて得られるセラミツクス焼結体は機械的強度
が大きく、しかも強度のバラツキが極めて小さい
という作用効果を奏するのである。何故この様に
優れた焼結体が得られるかの詳細な理由は勿論現
在のところ明らかではないが、本発明者等は一応
次の様に推察している。 現在セラミツク業界で一般的に信じられている
学説もしくは通説に従えば、機械的強度が大きく
しかも強度のバラツキが小さいセラミツク焼結体
であるためには、(1)焼結体の内部に成形時の欠陥
が残存していないことと共に、(2)焼結体を構成す
る粒子の一つ一つの大きさが均等であり、かつ微
細であること、が要請される。 本発明の効果は主としてこの後者に起因すると
推察され、このことはSEM写真像により焼結体
を構成する粒子の組織状態を調べることによつて
も裏付けられる。すなわち、本発明の方法により
得られた焼結体と、従来の製造方法によつて得ら
れた焼結体のそれぞれのSEM写真像を比較する
と、本発明によつて得られた焼結体は従来の焼結
体に比べ格段に微細な組織の焼結体であることが
確認される。何故にこのような微細な組織となる
かは必ずしも明らかではないが、本発明者らは次
の様に推察している。 即ち、本発明で得られるセラミツク焼結体は、
複合金属炭化物微粉末が、水蒸気を含む熱ガス中
に分解性ケイ素化合物、分解性チタン化合物およ
び分解性炭素素化合物を注入・分解しケイ素酸化
物、チタン酸化物及び単体炭素を含む混合エーロ
ゾルを生成させて、この分散質を加熱して得た
C/(Si+Ti)式量比が3.5より大である含炭素
組成物を加熱することによつて生成した複合金属
炭化物微粉末である時は、本発明の効果は顕著で
ある。その理由は、上記方法によつて得られた複
合金属炭化物微粉末は炭化ケイ素粉末と炭化チタ
ン粉末が更に一層均一に混合された状態になつて
いるので複合金属炭化物微粉末中における炭化チ
タンの分散が更に一段と良好なためと考えられ
る。 〔発明を実施するための好ましい形態〕 以下実施例により本発明をさらに具体的に説明
する。 実施例 1 第1図に示す含炭素組成物の製造装置を用い、
ダクト2より空気を燃焼バーナー3よりプロパン
をそれぞれ100Nm3/h、2Nm3/hの流量で装入
し火炎を発生させた。また分解性ケイ素化合物と
してSiCl4を、分解性チタン化合物としてTiCl4
を、分解性炭素化合物としてA重油をそれぞれ選
択し、これを予め重量比で1:0.084:2に混合
しノズル4より30Kg/hの流量で炉内に注入し
た。 得られたエーロゾルはダクト6より系外に導か
れ、エーロゾル中の分散質を捕集してケイ素酸化
物、チタン酸化物からなる含炭素組成物を10.6
Kg/hの生成量で得た。該含炭素組成物は
SiO232.2%、TiO23.2%、炭素64.1%でC/(Si
+Ti)式量比は9.3であつた。この含炭素組成物
の500gを高周波加熱炉を用いて1750℃で2時間
加熱し、一旦冷却後空気中で600℃に加熱して残
存した炭素を燃焼除去し、更にフツ酸水溶液で洗
浄して複合金属炭化物115gを得た。 この複合金属炭化物には89%の炭化ケイ素と11
%の炭化チタンが含まれ、比表面積は14.7m2/g
であつた。この複合金属炭化物の100gにB4C微
粉末を1.5gとカーボンブラツク2.0g及びエタノ
ール50c.c.を加えてこれらを湿式で20時間混合し
た。得られた混合物を加熱してエタノールを蒸発
除去して得た微粉末の80gを円筒容器に入れ、
0.5T/cm2の荷重で1軸圧縮した後2T/cm2の静水
圧でラバープレスし成形した。次にこの成形体を
10-1〜1torrの真空下窒素雰囲気中で2050℃、30
分間加熱して複合金属炭化物焼結体を得た。この
焼結体の密度を測定したところ3.31g/c.c.の複合
金属炭化物の焼結体を得た。 この焼結体をダイヤモンドカツターで切断して
20片の試験片を作成し、JIS R−1601の方法に従
つて室温で曲げ強度を測定した。この結果、曲げ
強度の平均均は72Kg/mm2で標準偏差は3.0Kg/mm2
であつた。この焼結体の内部組織をSEM写真像
にて解析したが比較例1のものに比べ格段に微細
な組織の焼結体であることが確認された。 比較例 1 比表面積1.2m2/gの炭化ケイ素90gと比表面
積0.9m2/gの炭化チタン10gとを、振動ミルを
用いて50時間粉砕混合し、比表面積15.1m2/gの
複合金属炭化物微粉末100gを得た。この複合金
属炭化物微粉末に、比表面積が5.3m2/gのB4C
の微粉末1.5gと、比表面積が120.5m2/gのカー
ボンブラツク2.0gと、50c.c.のエタノールを加え
て湿式で20時間混合し、複合金属炭化物微粉末と
これらの混合物を得た。得られた混合物を加熱し
てエタノールを蒸発除去して得た微粉末の80gを
円筒容器に入れ、0.5T/cm2の荷重で1軸圧縮し
た後2/cm2の静水圧でラバープレスし成形した。
次にこの成形体を10-1〜1Torrの真空下窒素雰囲
気中で2050℃、30分間加熱して複合金属炭化物焼
結体を得た。この焼結体の密度を測定したところ
3.30g/c.c.であつた。 次にこの焼結体をダイヤモンドカツターで切断
して20片の試験片を作成し、JIS R−1601の方法
に従つて室温で曲げ強度を測定した。この結果曲
げ強度の平均値は63Kg/mm2で標準偏差は4.6Kg/
mm2であつた。 比較例 2 実施例1と同様な方法に従つて、分解性ケイ素
化合物としてSiCl4を、分解性チタン化合物とし
てTiCl4を、分解性炭素化合物としてA重油をそ
れぞれ選択し、これを予め重量比で1:0.022:
1.8に混合しノズル4より30Kg/hの流量で炉内
に注入した。 得られたエーロゾル中の分散質を補集してケイ
素酸化物、チタン酸化物からなる含炭素組成物を
10.2Kg/hの生成量で得た。該含炭素組成物は
SiO235.9%、TiO20.9%、炭素63.2%でC/(Si
+Ti)式量比は8.6であつた。この含炭素組成物
を加熱、洗浄して複合金属炭化物123gを得た。 この複合金属炭化物には97%の炭化ケイ素と3
%の炭化チタンが含まれ、比表面積は15.6m2/g
であつた。 この複合金属炭化物を実施例1と同様な処理を
行い焼結体の密度を測定したところ3.21g/c.c.の
複合金属炭化物の焼結体を得た。 この焼結体の曲げ強度を測定した。この結果、
曲げ強度の平均値は65Kg/mm2で標準偏差は4.5
Kg/mm2であつた。 この焼結体の内部組織をSEM写真像にて解析
したが比較例1のものに比べ微細組織に粒成長が
確認された。 比較例 3 実施例1と同様な方法に従つて、分解性ケイ素
化合物としてSiCl4を、分解性チタン化合物とし
てTiCl4を、分解性炭素化合物としてA重油をそ
れぞれ選択し、これを予め重量比で1:0.33:
2.8に混合しノズル4より30Kg/hの流量で炉内
に注入した。 得られたエーロゾル中の分散質を捕集してケイ
素酸化物、チタン酸化物からなる含炭素組成物を
9.2Kg/hの生成量で得た。該含炭素組成物は
SiO224.2%、TiO29.6%、炭素66.2%でC/(Si
+Ti)式量比は10.4であつた。この含炭素組成物
を加熱、洗浄して複合金属炭化物127gを得た。 この複合金属炭化物には67%の炭化ケイ素と33
%の炭化チタンが含まれ、比表面積は14.9m2/g
であつた。 この複合金属炭化物を実施例1と同様な処理を
行い焼結体の密度を測定したところ3.71g/c.c.の
複合金属炭化物の焼結体を得た。 この焼結体の曲げ強度を測定した。この結果、

複合金属炭化物微粉末という)100重量部に、0.1
〜4.0重量部の単体ホウ素または単体ホウ素に相
当するホウ素化合物と0.5〜4.0重量部の単体炭素
とを加えた後、焼結することを特徴とする複合金
属炭化物焼結体の製造方法。
