〔発明の技術分野〕
本発明は高い機械的信頼性を有する窒化ケイ素
質焼結体に関するものである。
〔発明の技術的背景とその問題点〕
窒化ケイ素セラミツクスは、結合強度が高く、
耐熱性が優れていることから、高温時において使
用する強度材料或いは耐摩耗材料としてその応用
が期待されている。かかる用途に使用する場合、
材料に対し高い機械的特性と信頼性が要求され
る。一般に材料の強度は、材料自体の緻密性によ
り決定され、材料内部に存在する欠陥又は空孔の
大きさが材料強度を左右する。従つて、かかる材
料には、大きな欠陥又は空孔を有さず、緻密且つ
均質な組織を形成するものが強く要求されてお
り、原料の段階から緻密な品質及び工程の管理が
必要とされる。しかし材料強度を律するものが欠
陥又は空孔であることから焼結体から完全になく
すことは不可能に近いため、上記の目的を達成さ
せる方法として、各々の欠陥サイズを小さくする
ことが重要な技術となる。
たとえば均質な粉末原料の開発、効果的な焼結
添加物の探索、製造工程の高度な管理、さらには
焼結後のHIP(熱間等方加圧)処理等は焼結体の
信類性を上げる手段として重要な研究項目であ
る。
セラミツクスのような脆性材料の破壊強度は一
般に次の数式で説明される。
σf:材料の強度
γ:表面エネルギー
E:ヤンブ率
C:欠陥の大きさ
これはグリフイスの破壊モデルから導きだされ
た式であり、要は式中Cで表わされる欠陥の大き
さを小さくすることにより材料強度が向上するこ
とを示している。また強度のバラツキの要因は作
られた材料の各々に含まれる欠陥の大きさが異る
ことにより生ずる現象で、欠陥の大きさが一定に
なると、理論的にはバラツキがなくなると考えら
れる。ここで欠陥になり得るものとしては通常焼
結体内の空孔、異物、及び−結晶粒粒子さらには
焼結体表面の研削等によるキズ等が挙げられる。
このような考え方に立脚して、セラミツク材料
の欠陥の大きさをそろえて強度的なバラツキを減
少させる具体的な方法として、焼結体を製造する
際に、あらかじめ欠陥サイズになり得る他の物質
を加えることが知られている。例えばウイスカー
又は短繊維等を加えて焼結することにより、これ
ら加えた物質が焼結体内にそのまま存在し、それ
が欠陥として働くことにより材料強度のバラツキ
が低減する方法が知られている。この場合、加え
るものとしては窒化ケイ素と反応しない物質とし
て炭化ケイ素が選ばれる。しかし母材の窒化ケイ
素と反応しないことは欠陥として存在するために
必要であるが、材料強度面から見ると、母材との
なじみがないため、ウイスカー又は短繊維のスツ
ポ抜け現象が生じ、強度そのもののバラツキは小
さくなるが、極度に低い強度となり、構造用に使
用するためには問題とされていた。
〔発明の目的〕
本発明は上記問題を解決すべくなされたもの
で、高い信頼性を有する高強度の窒化ケイ素質焼
結体を提供しようとするものである。
〔発明の概要〕
本発明者らは二酸化ケイ素−炭素−窒素系のシ
リカ還元による窒化ケイ素合成反応において、出
発原料に“種”物質をあらかじめまぜることによ
り、“種”を中心に窒化ケイ素が生成することに
着目し、炭化ケイ素のウイスカー(含む短繊維)
を“種”材として用いると、密着性の良好な窒化
ケイ素で被覆された炭化ケイ素ウイスカー(含む
短繊維)がつくり出されることを見い出した。こ
の窒化ケイ素ウイスカー(含む短繊維)を窒化ケ
イ素−希土類酸化物系に加え、焼結した所、緻密
化は希土類酸化物で達成され、焼結体内の欠陥サ
イズは加えた窒化ケイ素ウイスカー(含む短繊
維)で決定されるものの表面が窒化ケイ素でコー
テイングされているため、母材との結着が堅固と
なり、平均強度が改善されることを見い出した。
即ち、本発明の窒化ケイ素質焼結体は、加える
窒化ケイ素ウイスカー(含む短繊維)の表面が好
ましくはシリカ還元法により合成された窒化ケイ
素で緻密に被覆されているため、母材の窒化ケイ
素とのなじみが良く、結果、強度のバラツキが減
少すると同時に高強度の材料を提供できる特徴を
有する。
本発明において窒化ケイ素ウイスカー(含む短
繊維)は材料強度を律する欠陥として働くための
必須成分である。炭化ケイ素ウイスカー(含む短
繊維)は高純度であることが好ましく、通常97%
以上の純度であればよい。またその大きさはあま
り小さいと欠陥として働かないため、適度な寸法
を選定する必要がある。
なお本発明に用いる窒化ケイ素が被覆された窒
化ケイ素ウイスカー(含む短繊維)の製造法はシ
リカ還元法による窒化ケイ素粉末を合成する際、
出発素原料中にあらかじめ緻細な窒化ケイ素を存
在せしめることにより、合成された窒化ケイ素が
混合粉末中に存在する窒化ケイ素粒子を核として
成長する原理を応用したものである。
この方法において、シリカ粉末は窒化ケイ素層
の構成元素であるケイ素源として必要な成分であ
る。
用いるシリカ粉末は、例えば、純石英、珪石、
珪砂、コロイダルシリカ等の高シリカ含有物質の
粉末及び高温(但し、1550℃未満の温度)でシリ
カに転化する有機ケイ素化合物、例えばメチルケ
イ酸(CH6SiO2)等のシリカ前駆体物質を挙げ
ることができる。
シリカ粉末の粒径は1μm以下であることが好ま
しい。粒径が1μmを超えると、シリカ粉末の反応
性が低下する。
炭素粉末はシリカの還元剤として必要な成分で
ある。
用いる炭素粉末としては、例えば、カーポンブ
ラツク、グラフアイト、ランプブラツクカーボン
等及び高温(但し、1550℃未満の温度)で炭素に
転化する有機化合物、例えばフエノール樹脂等の
炭素前駆体物質の粉末等が挙げられる。
この炭素粉末の粒径は0.2μm以下であることが
好ましい。粒径が0.2μmを超えると、炭素粉末の
反応性が低下するからである。
また窒化ケイ素被覆炭化ケイ素ウイスカー(含
む短繊維)が出来る理由は次のように考えられ
る。
即ち、一次反応として
SiO2+C→SiO+CO
なる反応が進行する。この反応は固相反応であり
SiOとN2又はNH3は気相状態で容易に反応して
気相のSi3N4を生成する。しかるに本発明におい
て炭化ケイ素があらかじめ共存しているため、気
相で存在するSi3N4はSiCを核として速やかに沈
着、成長し、ちようどSiCを中心として表面層を
形成する。このようにしてウイスカー(含む短繊
維)は緻密に窒化ケイ素により被覆される。その
結果、窒化ケイ素に加えても、母材とよくなじ
み、通常繊維強化材料に云われるような繊維のス
ツポ抜けが生じにくく、そのため、材料強度が向
上するものと考えられる。
〔発明の実施例〕
以下実施例に従がい本発明をさらに説明する。
実施例 1
平均粒径0.05μmのシリカ粉末1重量部、平均
粒径0.02μmのランプブラツクカーボン0.5重量部
及び直径約2μm、長さ15μmのSiCウイスカー30重
量部から成る混合粉末を、窒素ガス中、1450℃、
5時間焼成した。しかる後この焼成物を大気中に
おいて700℃、5時間加熱し、脱炭処理を行ない
窒化ケイ素被服炭化ケイ素ウイスカーを得た。
次に平均粒径1.0μmの窒化ケイ素90%、平均粒
径0.8μmの酸化イツトリウム5%、平均粒径
0.3μmの酸化アルミニウム2%、及び炭化ケイ素
ウイスカー3%の混合粉を作り、1780℃、窒素ガ
ス中で常圧又はホツトプレス焼結した。得られた
焼結体から3×3×30mmのテストピースを切り出
し、3点曲げ強度(Kg/mm2)を測定した。その結
果を下表に示す。
