【発明の詳細な説明】[Detailed description of the invention]

産業上の利用分野 本発明は結晶性芳香族ポリエーテルケトンの改
良された製法に関するものである。さらに詳しく
いえば、本発明は、特定の反応溶媒を用いて耐熱
性、耐薬品性、機械的強度などに優れた、高分子
量の高結晶性芳香族ポリエーテルケトンを工業的
有利に製造する方法に関するものである。 従来の技術 近年、エーテル基及びケト基を介してフエニレ
ン基が連結された結晶性芳香族ポリエーテルケト
ンは、優れた耐熱性、耐薬品性、機械的強度など
を有することから、各種分野における成形材料と
して注目されている。 この芳香族ポリエーテルケトンの製造方法とし
ては、これまで例えばケト基を含むビスフエノー
ルのジアルカリ金属塩とケト基を含むジハロゲノ
化合物とを芳香族スルホンと存在下で250〜400℃
の温度に加熱する方法(特公昭57−22938号公
報)、ケト基を含むハロフエノールをアルカリ金
属炭酸塩とともに、N−メチルピロリドン、脂肪
族スルホン又は芳香族スルホン化合物中で200〜
400℃の温度に加熱する方法(米国特許第4113699
号明細書)などが知られている。 ところで、一般に高分子量の重合体を生成させ
るには、生成した重合体が溶解するような重合媒
質中で反応を進行させることが必要であるが、結
晶性芳香族ポリエーテルケトンの場合は、このよ
うな重合媒質中に低温下では不溶なため、300℃
以下という高温下で重合を行わなければならな
い。したがつて、高分子量の結晶性芳香族ポリエ
ーテルケトンの製造方法においては、高温におい
ても安定であり、しかも適度の極性をもつ重合用
溶媒を選択することが重要な要件となつている。 従来、このような重合用溶媒としては、前記し
たように、脂肪族スルホン、芳香族スルホン、N
−メチルピロリドンなどが用いられているが、芳
香族スルホンを用いても、特に高結晶性、高融点
の重合体を目的とする場合には、高温下で長時間
の反応が必要であるため、ゲル化や着色など好ま
しくない現象を伴うという欠点があるし、N−メ
チルピロリドンや、スルホランのような脂肪族ス
ルホンは、熱的に不安定で、その重合用溶媒とし
ての能力が芳香族スルホンに比べ劣るため、これ
らを用いても高分子量の高結晶性芳香族ポリエー
テルケトンを得ることが困難であつた。 発明が解決しようとする問題点 本発明の第1の目的は、耐熱性、耐薬品性、機
械的強度などが優れた高分子量の高結晶性芳香族
ポリエーテルケトンを得るため、改良された製造
方法を提供するものである。 本発明の第2の目的は、高温下において安定で
あり、かつ適度の極性をもつ特定の重合用溶媒を
用いることにより、高分子量の高結晶性芳香族ポ
リエーテルケトンを容易に製造しうる方法を提供
することである。 問題点を解決するための手段 本発明者らは、結晶性芳香族ポリエーテルケト
ンを製造する際の重合用溶媒として、ある種のキ
サントン化合物又はチオキサントン化合物を用い
ることにより、その目的を達成しうることを見出
し、この知見に基づいて本発明をなすに至つた。 すなわち、本発明は、溶媒中において、芳香族
ジヒドロキシ化合物成分の少なくとも1種とジハ
ロゲノ芳香族ケトン成分の少なくとも1種とを縮
合重合させるか、あるいはモノヒドロキシモノハ
ロゲノ芳香族ケトン成分の少なくとも1種を縮合
重合させて結晶性芳香族ポリエーテルケトンを製
造するに当り、溶媒として、一般式 (式中のR及びR′は、それぞれ水素原子、炭素
数1〜3のアルキル基又はフエニル基であつて、
これらはたがいに同じでも又は異なつていてもよ
く、Yは酸素原子又は硫黄原子である) で表わされるキサントン化合物又はチアキサント
ン化合物を用いることを特徴とする結晶性芳香族
ポリエーテルケトンの製法を提供するものであ
る。 本発明方法における縮合重合反応は、例えば遊
離状のヒドロキシル基をもつ芳香族ジヒゾロキシ
化合物成分として遊離状のヒドロキシル基をもつ
ものを用い、これとジハロゲノ芳香族ケトン成分
との実質的等モル混合物を、所定の溶媒中、アル
カリの存在下で加熱すると、又は芳香族ジヒドロ
キシ化合物成分としてそのアルカリ金属塩を用
い、これとジハロゲノ芳香族ケトンとの実質的等
モル混合物を、所定の溶媒中で加熱することによ
り、あるいは、モノヒドロキシモノハロゲノ芳香
族ケトンとして遊離状のヒドロキシル基をもつも
のを用い、これを所定の溶媒中、アルカリの存在
下で加熱するか、又はモノヒドロキシモノハロゲ
ノ芳香族ケトンのアルカリ塩を用い、これを所定
の溶媒中で加熱することにより行うことができ
る。 本発明方法において原料として用いる芳香族ジ
ヒドロキシ化合物成分には、一般式 HO−Ar−OH ……() (式中のArは芳香族残基である) で表わされる二価フエノール及びそのアルカリ塩
があり、このようなものとしては、例えばヒドロ
キノンなどの単核二価フエノール、4,4′−ジヒ
ドロキシビフエニルなどのジヒドロキシポリフエ
ニル、1,1−ビス(4−ヒドロキシフエニル)
プロパン、ビス(4−ヒドロキシフエニル)メタ
ン、4,4′−ジヒドロキシエンゾフエノン、4,
4′−ジヒドロキシジフエニルエーテル、4,4′−
ジヒドロキシジフエニルスルフイドなどのビスフ
エノール類及びこれらの核置換体など及びそのア
ルカリ塩を挙げることができる。このアルカリ塩
は、常法に従い、前記一般式()の二価フエノ
ールとアルカリ金属水酸化物のようなアルカリと
を反応させて得られるものである。このような芳
香族ジヒドロキシ化合物成分の中で特に好適なも
のは、ヒドロキノン、4,4′−ジヒドロキシベン

る) で表わされる化合物を挙げることができる。 このような化合物としては、例えば4,4′−ジ
フロロベンヅフエノン、2,4′−ジフロロベンゾ
フエノン、4,4′−ジクロロベンゾフエノン、ビ
ス−1,4−(4−フロロベンゾイル)ベンゼン、
ビス−1,3−(4−クロロベンゾイル)ベンゼ
ン、ビス−1,4−(4−クロロベンゾイル)ベ
ンゼン、ビス−4,4′−(4−クロロベンゾイル)
ビフエニル、ビス−4,4′−(4−クロロベンゾ
イル)ジフエニルエーテルなどがある。これらの
ジハロゲノ芳香族ケトンは単独で用いてもよい
し、また2種以上混合して用いてもよい。 前記一般式()のジハロベンゼノイド化合物

好適なものは、4,4′−ジハロベンゾフエノン及
びビス−1,4−(4−ハロベンゾイル)ベンゼ
ンである。 次に別法の原料として用いるモノヒドロキシモ
ノハロゲノ芳香族ケトン成分には、例えば一般式 X−Ar′−OH ……() (式中のAr′及びXは前記と同じ意味をもつ) で示される、少なくとも1個のベンゾフエノン単
位を含むハロフエノール及びそのアルカリ塩があ
る。このようなものの例としては、4−フロロ−
4′−ヒドロキシベンゾフエノン、4−クロロ−
4′−ヒドロキシベンゾフエノン、4−(4−フロ

4′−ヒドロキシベンゾフエノン又はそのアルカリ
金属塩である。 本発明方法においては、重合用溶媒として、一
般式 (式中のR、R′及び前記と同じ意味をもつ) で表わされるキサントン化合物又はチオキサント
ン化合物を用いることが必要である。このような
化合物としては、例えばキサントン、チオキサン
トン、2−フエニルキサントン、2−フエニルチ
オキサントン、2−メチルキサントン、2−メチ
ルチオキサントン、1,3−ジメチルキサントン
などがある。これらの中で特に好適なのは、キサ
ントン及びチオキシントンである。これらの溶媒
はそれぞれ単独で用いてもよいし、2種以上混合
して用いてもよい。さらに所望に応じ本発明の目
的を損わない範囲で他の溶媒と併用することもで
きる。 本発明方法において、芳香族ジヒドロキシ化合
物成分として、前記一般式()の二価フエノー
ルを用いる場合や、モノヒドロキシモノハロゲノ
芳香族ケトン成分としては、一般式()のハロ
フエノールを用いる場合には、アルカリの存在下
で反応を行わせることが必要である。このアルカ
リとしては、例えばアルカリ金属の水酸化物、炭
酸塩、重炭酸塩、フツ化物、水素化物、アルコキ
シド、アルキル化物などが用いられる。 本発明方法に従つて、前記一般式()の二価
フエノールと一般式()のジハロゲノベンゼノ
イドとを縮合させる場合には、前記一般式()
で表わされるキサントン化合物又はチオキサント
ン化合物中に、所定量の二価フエノールとジハロ
ベンゼノイドとアルカリとを加え、200〜400℃に
加熱し、反応させる。この際の二価フエノールと
ジハロベンゼノイドとは実質的に等モルずつ用
い、一方の過剰量が5モル%を越えないようにす
るのが望ましい。 また、この際のアルカリの使用量としては、そ
のアルカリ金属原子の量がヒドロキシ基1モル当
り0.3〜2グラム原子になるような範囲が選ばれ
る。 この方法においては、原料の二価フエノールと
ジハロベンゼノイドのほかに、所望に応じ、さら
に生成する重合体の特性がそこなわれない範囲で
前記一般式()のハロフエノールや、4,4′−
ジクロロジフエニルスルホン、4,4′−ジヒドロ
キシジフエニルスルホンなどを併用することもで
きる。この場合、反応系における全ヒドロキシル
基とハロゲン原子とのモル比が1:0.95ないし
1:1.05の範囲内になるような割合を選ぶのが望
ましい。 他方、前記一般式()の二価フエノールをア
ルカリ塩の形で用いる場合は、反応系に特にアル
カリを添加する必要はない。この場合は、一般式
()のハロフエノールや、4,4′−ジヒドロキ
シジフエニルスルホンを併用する際に、これらも
アルカリ塩の形で用いることが必要である。 次に一般式()のハロフエノールを用いる本

サントン化合物又はチオキサントン化合物を用い
ていることから、高分子量を高結晶性重合体が極
めて容易に得られ、また、生成した重合体が該溶
媒に良好に溶解するため、系のかきまぜが円滑に
行われて、局部的な過熱によるゲルの生成が抑制
され、その上従来の方法に比べて、低い反応温度
又は短い反応時間で重合度を有する重合体を得る
ことができるなどの特徴がある。さらには、本発
明で用いる溶媒は、その構造から明らかなように
酸化性が無いため、モノマーのフエノール類を酸
化するおそれがなく、また、それ自体熱的に安定
であつて、繰り返し使用が可能である上に、生成
する重合体に分枝などの異種構造を生じさせにく
いなどの利点を有している。 本発明方法で得られた高分子量の高結晶性芳香
族ポリエーテルケトンは、耐熱性、耐薬品性、機
械的強度などに優れており、単独で構造材、フイ
ルム、繊維、フイブリル、被覆材などに用いるこ
とができ、さらには他のポリマーとのブレンド物
として、あるいはガラス繊維、炭素繊維、アラミ
ド繊維、炭酸カルシウム、ケイ酸カルシウムなど
の強化材又は充てん剤を混合した複合材料として
も用いられる。 実施例 次に実施例により本発明をさらに詳細に説明す
るが、本発明はこれらの例によつてなんら限定さ
れるものではない。 実施例 1 窒素導入口、窒素排出口、温度計及びかきまぜ
器を装着した100mlのセパラブルフラスコに、4,
4′−ジフロロロベンゾフエノン10.91g(0.05モ
ル)、4,4′−ジヒドロキシベンゾフエノン10.71
g(0.05モル)、炭酸カルウム7.19g(0.052モル)
及びキサントン40gを入れ、窒素置換した。これ
をときどき窒素を通しながら、窒素シール下で1
時間を要して室温から300℃まで昇温したのち、
300℃で3時間反応させた。次いで、ジクロロジ
フエニルスルホン4gを加えて末端安定化させ、
得られた反応物を冷却後、水中で粉砕したのち、
温アセトンで2度、温水で2度、さらに温アセト
ンで1度洗浄して白色の重合体粉末19.2gを得
た。収率98% この重合体は濃硫酸に完全に溶解し、濃硫酸
(比重1.84)中、25℃における還元粘度(ηsp/
C)は1.3dl/g、DSC(昇温速度(10℃/分)よ
り求めた融点は367℃であつた。 実施例 2 実施例1において、4,4′−ジフロロベンゾフ
エノン(0.05モル)及び4,4′−ジヒドロキシベ
ンゾフエノン(0.05モル)の代りに、4−フロロ
−4′−ヒドロキシベゾフエノン21.62g(0.1モル)
を用いる以外は、実施例1と全く同様にして、白
色重合体粉末19.5gを得た。収率99% この重合体は濃硫酸に完全に溶解し、濃硫酸中
25℃におけるηsp/Cは1.8dl/g、DSCより求め
た融点は367℃であつた。 実施例 3 実施例1における4,4′−ジヒドロキシベンゾ
フエノン0.05モルの代りに、ヒドロキノン5.506
g(0.05モル)を用いる以外は、実施例1と全く
同様にして、白色重合体粉末14.1gを得た。収率
98% この重合体は、濃硫酸中、25℃におけるηsp/
Cが1.0dl/g、DSCより求めた融点が340℃であ
つた。またこの重合体中にもゲルの生成は認めら
れなかつた。 実施例 4 実施例2において、溶媒としてキサントンの代
りにチオキサントンを用いる以外は、実施例2と
全く同様にして、白色重合体粉末19.4gを得た。
収率99% この重合体は、濃硫酸中25℃におけるηsp/C
が1.2dl/g、DSCより求めた融点が366℃であつ
た。 また、この重合体中にもゲルの生成は認められ
なかつた。 実施例 5 実施例1において、4,4′−ジフロロベンゾフ
エノン0.05モルの代りにビス(4−フロロベンゾ
イル)ベンゼン16.12g(0.05モル)を、4,4′−
ジヒドロキシベンゾフエノン0.05モルの代りにハ
イドロキノン5.506g(0.05モル)を用いる以外
は、実施例1と全く同様にして、白色重合体粉末
19.1gを得た。収率98% この重合体は、濃硫酸中25℃におけるηsp/C
が0.8dl/g、DSCより求めた融点が366℃であつ
た。また、この重合体にもゲルの生成は認められ
なかつた。 実施例 6 4,4′−ジヒドロキシベンゾフエノン43.016g
(0.201モル)、4規定の水酸化カリウム溶液(f
=1.0041)100ml及び100mlの蒸留水を、500mlの
ナスフラスクに入れ、窒素下で均一に溶解するま
でかきまぜた。次いでロータリーエバポレーター
で水を留去したのち、得られた黄かつ色の粘ちよ
うな液体を160℃のオイルバス上で8時間真空乾
燥して、黄色固形物を得、この固形物を窒素ボツ
クス中で粉砕して55gの黄色粉末を得た。この粉
末の一部を蒸留水に溶解し、メチルレツドを指示
薬として、0.1Nの塩酸で滴定したところ、水分
が完全に除去された、純粋な4,4′−ジヒドロキ
シベンゾフエノンのジカリウム塩であることが分
つた。 次に、このようにして得られた4,4′−ジヒド
ロキシベンゾフエノンのジカリウム塩14.52g
(0.05モル)、4,4′−ジフロロベンゾフエノン
10.91g(0.05モル)及びキサントン40gを100ml
セパラブルフラスコに入れ、実施例1と同様な実
験を行つたところ、白色粉末19.4gが得られた。
収率99% このものは、濃硫酸中25℃におけるηsp/Cが
1.8dl/gであつた。この重合体中にもゲルの生
成は認められなかつた。 実施例 7 実施例6で合成した4,4′−ジヒドロキシベン
ゾフエノンのジカリウム塩14.52g(0.05モル)、
4,4′−ジクロロベンゾフエノン7.53g(0.03モ
ル)、4,4′−ジクロロジフエニルスルホン5.74
g(0.02モル)及びキサントン40gを100mlのセ
パラブルフラスコに入れ、実施例1と同様な実験
を行つたところ、ごく淡い黄色の重合体19.8gが
得られた。収率97% この重合体は濃硫酸に均一に溶解し、濃硫酸中
25℃におけるηsp/Cが1.4であつた。 実施例 8 4−フロロ−4′−ヒドロキシベンゾフエノン
86.92g(0.402モル)4規定の水酸化カリウム溶
液(f=1.0041)100ml及び100mlの蒸留水を500
mlナスフラスコに入れ、窒素下でかきまぜて反応
させた。 次いで、ロータリーエバポレーターで水を留去
した後、得られた黄かつ色粘ちよう液体を40℃で
3時間真空乾燥し、黄色固形物の得、これを窒素
ボツクス中で粉砕して109gの黄色粉末を得た。
この粉末の一部を蒸留水に溶解し、実施例6と同
様に滴定したところ約10.5重量%の水を含んでい
ることが分つた。 次に、このようにして得られた4−フロロ−
4′−ヒドロキシベゾフエノンのカリウム塩28.101
g(0.1モル)及びキサントン40gを100mlセパラ
ブルフラスコに入れ、実施例1と同様な実験を行
つたところ、白色粉末19.4gが得られた。収率99
% このものは濃硫酸に均一に溶解し、濃硫酸中25
℃におけるηsp/Cが1.36dl/gであつた。 比較例 1 実施例1において、溶媒としてキサントンと代
りに、ジフエニルスルホンを用いる以外は、実施
例1と全く同様にして、白色重合体粉末18.6gを
得た。収率95% この重合体は、濃硫酸中25℃におけるηsp/C
が0.45dl/gと低いものであつた。 比較例 2 比較例1と同様の反応を行つたのち、温度を
330℃に上げ、さらに5時間反応を行い、淡灰色
重合体19.4gを得た。収率99% この重合体は、反応器壁に接した部分が一部淡
かつ色に変色しており、また濃硫酸中に均一に溶
解せず、ゲルの生成が認められた。
