Description

【発明の詳細な説明】[Detailed description of the invention]

〔技術分野〕 この発明は、UHFまたはSHF帯等で使用され
るプリント配線板を形成するためのプリント配線
板材料に関する。 〔背景技術〕 UHFまたはSHF帯で使用されるプリント配線
板には、回路の小型化が望まれている。そのため
には、高誘電率の絶縁基板を備えたプリント配線
板材料が必要となる。従来、高誘電率の絶縁基板
としては、無機物、たとえば、セラミツク(アル
ミナ)からなる基板があつた。このセラミツク基
板は、誘電率が、エポキシ樹脂またはポリイミド
樹脂等からなる有機基板の誘電率が5程度と低い
のに対し、10程度と高かつた。しかし、有機基板
と比べて、加工性が劣り、実用に供することがで
きなかつた。そこで、有機基板並の加工性とセラ
ミツク基板並の誘電率を有する絶縁基板を備えた
プリント破線板材料の開発が望まれていた。 〔発明の目的〕 以上の事情に鑑みて、この発明は、加工性に優
れ、誘電率が高い絶縁基板を備えるとともに十分
な実用性のあるプリント配線板材料を提供するこ
とを目的としている。 〔発明の開示〕 前記目的を達成するため、この発明は、絶縁基
板が、ポリフエニレンオキサイド、多官能マレイ
ミド系以外の架橋性ポリマおよび/または多官能
マレイミド系以外の架橋性モノマ、ならびに、無
機充填材を含むポリフエニレンオキサイド系樹脂
組成物の層と、前記ポリフエニレンオキサイド系
樹脂組成物以外の樹脂が含浸された樹脂含浸基材
の層とが、この樹脂含浸基材が外側に前記ポリフ
エニレンオキサイド系樹脂組成物の層が内側にそ
れぞれくるように構成されているプリント配線板
材料をその要旨としている。 以下に、この発明を、その一実施例をあらわす
図面を参照しながら詳しく説明する。 第1図はこの発明にかかるプリント配線板材料
の一実施例をあらわしている。図にみるように、
このプリント配線板材料は、絶縁基板1を備えて
いる。絶縁基板1の両面には、導体層2が形成さ
れている。絶縁基板1は、ポリフエニレンオキサ
イド(ポリフエニレンエーテルともいう)、架橋
性ポリマおよび/または架橋性モノマ、ならび
に、無機充填材を含むポリフエニレンオキサイド
系樹脂組成物の層3と、ポリフエニレンオキサイ
ド(以下、「PPO」と言う)系樹脂組成物以外の
樹脂、たとえば、エポキシ樹脂、ポリイミド樹脂
などの熱硬化性樹脂が含浸された樹脂含浸基材の
層(以下、「樹脂含浸基材の層」と言う)4,4
とで構成されている。 このプリント配線板材料は、たとえば、第2図
にみるように、1枚の無機充填材を含むPPO系
樹脂組成物シート31の両側にPPO系樹脂組成
物以外の樹脂、この実施例では、エポキシ樹脂が
含浸された樹脂含浸基材41をそれぞれ2枚ずつ
配し、さらに、その外側に金属箔21をそれぞれ
配するようにして、これらを重ね合わせ、加熱圧
締等により成形し、硬化させることによつて得ら
れる。つまり、加圧成形および硬化により、第2
図におけるPPO系樹脂組成物シート31が第1
図におけるPPO系樹脂組成物の層3となり、第
2図における樹脂含浸基材41が第1図における
樹脂含浸基材の層4となるのである。また、第2
図における金属箔21は第1図における導体層2
となる。 無機充填材を含むPPO系樹脂組成物の層3は、
この実施例ではPPO系樹脂組成物シート31か
ら形成されているが、無機充填材を含むPPO系
樹脂組成物が含浸された樹脂含浸基材から形成さ
れていてもよいし、これらを組み合わせたものか
ら形成されていてもよい。つまり、無機充填材を
含むPPO系樹脂組成物を単独の材料として層3
が構成されていてもよいし、他の材料と組み合わ
されて層3が構成されていてもよい。 無機充填材を含むPPO系樹脂組成物の層およ
び樹脂含浸基材の層の層数と配列順序はPPO系
樹脂組成物の層が樹脂含浸基材の層の内側である
かぎりにおいて限定はない。したがつて、第2図
において、無機充填材を含むPPO系樹脂組成物
シート31が2枚以上あつてもよく、樹脂含浸基
材41の間にも配置されていてもよい。樹脂含浸
基材41の数ももつと多くても少なくてもよい。
PPO系樹脂組成物シート31と樹脂含浸基材4
1との配置もどのようにされてもよいが、プリン
ト配線板材料の反りを小さくするためには、第2
図に示したように、上下対称となるように配置す
ることが好ましい。金属箔21との接着界面には
PPO系樹脂組成物シート31がくるように組み
合わせたほうが接着力という点では好ましい。金
属箔21とPPO系樹脂組成物シート31の接着
はPPO系樹脂組成物シート31の熱融着性を利
用できるので、加熱圧締温度はPPO系樹脂組成
物シート31のガラス転移点以上で、だいたい
160〜300℃ぐらいの範囲が好ましい。 ここで、この発明に用いられるPPO系樹脂組
成物について説明する。この発明に用いられる
PPO系樹脂組成物は、PPO、架橋性ポリマおよ
び/または架橋性モノマ、ならびに、無機充填材
を含んだものである。 PPOは、たとえば、つぎの一般式、 〔ここに、Rは、水素または炭素数1〜3の炭
化水素基を表し、各Rは、同じであつてもよく、
異なつていてもよい。〕 で表されるものであり、その一例としては、ポリ
(2,6−ジメチル−1,4−フエニレンオキサ
イド)が挙げられる。 このようなPPOは、たとえば、USP4059568号
明細書に開示されている方法で合成することがで
きる。たとえば、2,6−キシレノールを、触媒
の存在下で、酸素を含む気体およびメタノールと
酸化カツプリング反応させて、ポリ(2,6−ジ
メチル−1,4−フエニレンオキサイド)を得る
方法であるが、この方法に限らない。ここで、触
媒としては、銅()化合物、N,N′−ジ−tert
−ブチルエチレンジアミン、ブチルジメチルアミ
ンおよび臭化水素を含むものである。メタノール
は、これを基準にして2〜15重量%の水を反応混
合系に加え、メタノールと水の合計が5〜25重量
%の重合溶媒となるようにして用いる。特に限定
するものではないが、たとえば、重量平均分子量
(Mw)が50000、分子量分布Mw/Mn=4.2(Mn
は数平均分子量)のポリマが好ましく使用され
る。 架橋性ポリマとしては、とくにこれらに限定さ
れる訳ではないが、たとえば、1,2−ポリブタ
ジエン、1,4−ポリブタジエン、スチレンブタ
ジエンコポリマ、変性1,2−ポリブタジエン
(マレイン変性、アクリル変性、エポキシ変性)、
ゴム類などが挙げられ、それぞれ、単独でまたは
2つ以上併せて用いられる。ポリマ状態は、エラ
ストマーでもラバーでもよいが、成膜性を向上さ
せるという点から言えば特に高分子量のラバー状
がよい。 架橋性モノマとしては、たとえば、エステル
アクリレート類、エポキシアクリレート類、ウレ
タンアクリレート類、エーテルアクリレート類、
メラミンアクリレート類、アルキドアクリレート
類、シリコンアクリレート類などのアクリレート
類、トリアリルシアヌレート、トリアリルイソ
シアヌレート、エチレングリコールジメタクリレ
ート、ジビニルベンゼン、ジアリルフタレートな
どの多官能モノマ、ビニルトルエン、エチルビ
ニルベンゼン、スチレン、パラメチルスチレンな
どの単官能モノマ、多官能エポキシ類などが挙
げられ、それぞれ、単独であるいは2つ以上併せ
て用いられるが、特にこれらに限定される訳では
ない。ただし、架橋性モノマとしては、トリアリ
ルシアヌレートおよび/またはトリアリルイソシ
アヌレートを用いるのが、PPOと相溶性が良く、
成膜性、架橋性、耐熱性および誘電特性の面で好
ましいのでよい。トリアリルシアヌレートとトリ
アリルイソシアヌレートとは、化学構造的には異
性体の関係にあり、ほぼ同様の成膜性、相溶性、
溶解性、反応性などを有するので、同様に、いず
れか一方ずつまたは両方ともに使用することがで
きる。 架橋性ポリマおよび/または架橋性モノマは、
架橋(硬化)させることにより、PPOの特性を
損なわずに耐熱性等を向上させるなどのために用
いられる。これらは、いずれか一方のみを用いる
ようにしてもよいし、併用するようにしてもよい
が、併用するほうが、より特性改善に効果があ
る。 無機充填材としては、酸化アルミニウム、二酸
化ケイ素(SiO2)、二酸化チタン(TiO2)、ガラ
ス繊維、ガラスチツプ、チタン酸バリウム
(BaTiO3)、チタン酸鉛(PbTiO3、チタン酸ス
トロンチウム(SrTiO3)、チタン酸カルシウム
(CaTiO3)、チタン酸マグネシウム(MgTiO3)、
ジルコン酸バリウム(BaZrO3)、ジルコン酸鉛
(PbZrO3)、K2O−PbO−SiO2系ガラス、およ
び、チタン酸鉛とジルコン酸鉛の固溶体などが挙
げられ、それぞれ、単独でまたは2つ以上併せて
用いられるが、これらに限定されない。ただし、
得られるプリント配線板材料の誘電率を極めて高
いものにする必要がある場合は、酸化アルミニウ
ム、二酸化チタン、シリカ(二酸化ケイ素)、チ
タン酸バリウム、チタン酸鉛、その他周知の誘電
率の高い誘電材料を無機充填材として用いるよう
にする。 無機充填材は、プリント配線板材料の特性に不
都合をもたらさないような大きさであることが好
ましく、微粒子として用いることが好ましい。粒
子サイズは、約50μm以下であることが好ましく、
あまりにも小さすぎると取り扱いが悪くなるなど
のおそれがあるので、1〜20μm(なお好ましく
は、1〜10μm)の範囲であればより好ましい。
なお、無機充填材の種類と量を調節することによ
つて、プリント配線板材料の誘電率を広い範囲に
わたつて調節することも可能である。 以上の原材料の配合割合は、特に限定されない
が、PPO10〜95重量部(より好ましくは、20〜
90重量部)に対し、架橋性ポリマおよび/または
架橋性モノマ1〜50重量部、無機充填材1〜200
重量部とするのが好ましい。架橋性ポリマおよ
び/または架橋性モノマの割合が前記範囲を下回
ると、密着性などが不充分になることがあり、前
記範囲を上回ると、PPOの特性が現れないこと
がある。無機充填材の割合が前記範囲を下回る
と、無機充填材を入れた効果があらわれないこと
があり、前記範囲を上回ると、PPO系樹脂組成
物の固化物が多孔質となつたり、強度を損なう等
の好ましくない傾向を呈しはじめることがある。
また、特に限定されないが、架橋性モノマ1重量
部に対し、架橋性ポリマを20重量部以下の割合で
用いるのが好ましい。 無機充填材として、特に、フレーク状のもの
(無機物)を用いるようにすると、PPO系樹脂組
成物の固化物の寸法安定性、耐溶剤性、反りなど
が良くなる。 フレーク状の無機充填材としては、ガラスフレ
ーク、マイカなどがあげられ、それぞれ、単独で
または2つ以上併せて用いられるが、これらに限
定されない。たとえば、日本硝子繊維(株)製のマイ
クロガラスフレークのように偏平なガラス片で、
厚み2〜3μm、粒度10〜325メツシユのフレーク
状ガラス、および/または、トピー工業(株)製のダ
イモナイトのように5〜100メツシユの微粒のマ
イカなどがある。マイカは、電気特性の面から
は、白雲母が好ましいが、特にこれち限定されな
い。なお、フレーク状の無機充填材は80メツシユ
以下の大きさが好ましい。80メツシユを超える大
きさであると、下記のようにしてPPO系樹脂組
成物を溶液にした場合、フレーク状の無機充填材
が沈降しやすく、溶液での保存性が悪くなるおそ
れがある。フレーク状の無機充填材は、平均厚み
が3μm以下および/またはアスペクト比が100以
下のものが好ましい。平均厚みが3μmより大き
く、かつ、アスペクト比が100より大きいと、下
記のようにして、PPO系樹脂組成物をキヤステ
イング法によりシートにする場合、乾燥速度が遅
くなるので、作業能率が悪くなり、シートの物性
が悪くなるおそれがある。また、プリント配線板
材料の寸法安定性などを向上させる効果の面から
は、フレーク状の無機充填材のアスペクト比が10
以上であることが好ましい。また、フレーク状の
無機充填材の厚みは1μm以上が好ましい。 フレーク状無機充填材は、PPO系樹脂組成物
の固化物中において、樹脂間を結ぶ骨格の役割を
はたしてその固化物の強度を向上させ、また、板
状であるため、溶剤などの薬品の浸入を防ぐ働き
もする。もちろん、寸法安定性にも寄与してい
る。 このほか、PPO系樹脂組成物には、普通、開
始剤が用いられる。開始剤としては、PPO系樹
脂組成物を紫外線硬化型または熱硬化型にするか
により以下の2通りのものを選ぶことができる
が、これらに限定されない。 紫外線硬化型の光開始剤(すなわち、紫外線照
射によりラジカルを発生するもの)としては、ベ
ンゾイン、ベンジル、アリルジアゾニウムフロロ
ほう酸塩、ベンジルメチルケタール、2,2−ジ
エトキシアセトフエノン、ベンゾイルイソブチル
エーテル、p−tert−ブチルトリクロロアセトフ
エノン、ベンジル(o−エトキシカルボニル)−
α−モノオキシム、ビアセチル、アセトフエノ
ン、ベンゾフエノン、ミヒラーケトン、テトラメ
チルチウラムスルフイド、アゾビスイソブチロニ
トリルなどがある。 熱硬化型の開始剤(すなわち、熱によりラジカ
ルを発生するもの)としては、ジクミルパーオキ
サイド、tert−ブチルクミルパーオキサイド、ベ
ンゾイルパーオキサイド、ジ−tert−ブチルパー
オキサイド、2,5−ジメチル−2,5−ジ−
(tert−ブチルパーオキシ)ヘキシン−3、2,
5−ジメチル−2,5−ジ−(tert−ブチルパー
オキシ)ヘキサン、α,α′−ビス(tert−ブチル
パーオキシ−m−イソプロピル)ベンゼン〔1,
4(または1,3)−ビス(tert−ブチルパーオキ
シイソプロピル)ベンゼンともいう〕などの過酸
化物、1−ヒドロキシシクロヘキシルフエニルエ
ドン、2−ヒドロキシ−2−メチル−1−フエニ
ル−プロパン−1−オン、1−(4−イソプロピ
ルフエニル)−2−ヒドロキシ−2−メチルプロ
パン−1−オン、2−クロロチオキサントン、メ
チルベンゾイルフオーメート、4,4−ビスジメ
チルアミノベンゾフエノン(ミヒラーケトン)、
ベンゾインメチルエーテル、メチル−o−ベンゾ
イルベンゾエート、α−アシロキシムエステル、
日本油脂(株)のビスクミルなどがある。開始剤は、
それぞれ、単独でまたは2つ以上併せで用いても
よい。 紫外線による開始剤と熱による開始剤とを併用
してもかまわない。 開始剤の配合割合は、前記原料配合割合に対し
て、0.1〜5重量部(より好ましくは、0.1〜3重
量部)にするのが好ましい。開始剤の割合が前記
範囲を下回ると、PPO系樹脂組成物の硬化が不
充分となることがあり、前記範囲を上回ると、硬
化後の物性に悪影響を与えることがある。 プリント配線板材料を得る際には、PPO系樹
脂組成物は加熱されるが、このときの加熱でラジ
カル開始剤による架橋反応が行われれば、いつそ
う強固な接着が得られるようになる。架橋反応は
紫外線照射などにより行われてもよい。熱架橋、
光架橋が行われないときには、放射線照射による
架橋を行えばよい。また、熱架橋、光架橋が行わ
れたあとに放射線照射による架橋を行つてもよ
い。 その他、PPO系樹脂組成物の原材料として、
ポリスチレンを用いてもよい。ポリスチレンを用
いると、PPO系樹脂組成物を後述するキヤステ
イング法によりシート状にする場合、その成膜性
が良くなり、好ましい。成膜性を向上させるとい
う点からは、高分子量のポリスチレンを用いるよ
うにすることが、より好ましい。 なお、PPOと、ポリスチレンおよび/または
スチレンブタジエンコポリマと併用する場合に
は、 PPOの重量部/ポリスチレンの重量部
+スチレンブタジエンコポリマの重量部≧1 の配合重量比とするのが好ましい。 以上に述べたPPO系樹脂組成物の原料は、所
定の割合で配合されて、通常、溶剤(溶媒)に溶
かされて分散され(無機充填材は、普通、溶けな
い)、混合(溶液混合)される。この場合、溶剤
100重量%に対し、樹脂固形分量が10〜30重量%
の範囲とするのが好ましい。混合後、溶剤を除去
することにより、PPO系樹脂組成物が得られる。
前記溶剤としては、トリクロロエチレン、トリク
ロロエタン、クロロホルム、塩化メチレン、テト
ラクロロエチレン、クロロベンゼンなどのハロゲ
ン化炭化水素、ベンゼン、トルエン、キシレンな
どの芳香族炭化水素、アセトン、四塩化炭素など
があり、特にトリクロロエチレンが好ましく、こ
れらをそれぞれ単独でまたは2つ以上混合して用
いることができるが、これらに限定されない。な
お、混合は他の方法によつてもよい。 PPO系樹脂組成物は、たとえば、上記のよう
に原料を溶剤に溶かして混合し、適宜のものに流
延または塗布されるなどして薄層にされたのち乾
燥させられて溶剤を除去されること(キヤステイ
ング法)により、固化物とすることができる。こ
のキヤステイング法によれば、コストがかかるカ
レンダー法によらず、しかも低温でPPO系樹脂
組成物の固化物をつくることができるのである。
このようなキヤステイング法により、前記実施例
におけるPPO系樹脂組成物シート31は作られ
る。 以上のように、前記実施例におけるPPO系樹
脂組成物シート31は、キヤステイング法により
つくることができるが、この方法以外の方法によ
つてもよい。 なお、PPO系樹脂組成物シートとして、キヤ
ステイングシートを用いる場合は、配合されてい
る開始剤の分解温度よりも低く、用いた溶剤の沸
点よりも高い温度で充分に乾燥させ、残留溶剤を
なくすようにしておく。 キヤステイング法について詳しく述べれば、
PPO系樹脂組成物またはその原材料を上記の溶
剤に、たとえば、5〜50重量%の割合で溶かして
混合した溶液を、鏡面処理した鉄板またはキヤス
テイング用キヤリアーフイルムなどの上に、たと
えば、5〜700(好ましくは、5〜500)μmの厚み
に流延(または、塗布)し、十分に乾燥させて溶
剤を除去することによりシートを得るというもの
である。なお、ここでシートとは、フイルム、
膜、テープなどといわれているものを含み、厚み
方向に直交する面の広がり、長さについては特に
限定はなく、厚みについても用途などに応じて
種々設定することが可能である。キヤステイング
用キヤリアーフイルムとしては、特に限定するわ
けではないが、ポリエチレンテレフタレート(以
下、「PET」と略す)フイルム、ポリエチレンフ
イルム、ポリプロピレンフイルム、ポリエステル
フイルム、ポリイミドフイルムなど上記溶剤に不
溶のものが好ましく、かつ、離型処理されている
ものが好ましい。キヤステイング用キヤリアーフ
イルムに流延(または、塗布)されたPPO系樹
脂組成物溶液は、風乾および/または熱風による
乾燥などで溶剤を除去される。乾燥時の設定温度
は、その上限が溶剤の沸点よりも低いか、また
は、キヤステイング用キヤリアーフイルムの耐熱
温度よりも低いこと(キヤステイング用キヤリア
ーフイルム上で乾燥を行う場合)が好ましく、そ
の下限が乾燥時間や処理性などによつて決めら
れ、たとえば、トリクロロエチレンを溶剤とし、
PETフイルムをキヤステイング用キヤリアーフ
イルムとして用いる場合には、室温から80℃まで
の範囲が好ましく、この範囲内で温度を高くすれ
ば乾燥時間の短縮が可能となる。 なお、このようにして作製されたPPO系樹脂
組成物シートは、ラジカル開始剤を用いた熱架
橋、光架橋、放射線を利用した架橋などを行うこ
とによつて、さらに、引つ張り強さ、衝撃強さ、
破裂強さ、耐熱性などを高めることができる。 前述したPPO系樹脂組成物が含浸された樹脂
含浸基材もどのような方法でつくつてもよいが、
一般的に以下のような方法でつくることができ
る。 すなわちPPO系樹脂組成物またはその原料を、
上記の溶剤に、たとえば、5〜50重量%の割合で
