Description

【発明の詳細な説明】[Detailed description of the invention]

〔産業上の利用分野〕 本発明は炭素繊維用粗原料ピツチの製造方法に
関するもので、より詳しくは高特性ピツチ系炭素
繊維を高収率で得ることのできる炭素繊維用粗原
料ピツチの製造方法に関するものである。 〔従来の技術〕 近年炭素繊維はプラスチツクあるいは金属との
複合材料としてその性能を高く評価されており、
特にピツチ系の炭素繊維については種々研究がな
されている。 ピツチ系炭素繊維の高特性化は、従来紡糸原料
として使用していた等方質ピツチの代りに原料ピ
ツチを加熱処理して異方性が発達し配向しやすい
分子種が形成されたピツチ、すなわちメソフエー
ズピツチが使用され、主に紡糸ピツチの性状を調
節することにより行われている。 しかしながら、通常のピツチ類は、加熱処理に
より生成するメソフエーズを形成するに有用な成
分、すなわちβ−レジン成分の含有量が少なくか
つ、低分子から高分子までの広い分子量分布を有
しているため、これら原料ピツチを用い紡糸ピツ
チを製造する場合、メソフエーズの形成に関与す
る部分も少なく、また、熱処理によつて低分子域
と高分子域でのメソフエーズ生成が異なり、均一
なメソフエーズの生成が困難となる欠点があつ
た。 そこでこれらの欠点を克服する方法として、コ
ールタール又はコールタールソフトピツチを芳香
族系溶媒又は芳香族系溶媒と脂肪族溶媒との混合
溶媒で処理する方法(特開昭54−16047号公報、
特開昭58−156027号公報参照)が提案されてい
る。 〔発明が解決しようとする問題点〕 しかしながら、これらのいずれの方法において
も、炭素繊維の形成に有用な成分を効率よく取得
し、かつ均一なメソフエーズを生成するには未だ
十分ではなかつた。 〔問題点を解決する手段〕 そこで本発明者等はこれら溶媒処理方法につい
て更に種々検討を重ねた結果、コールタールから
軽沸分を除去して得られる特定範囲の初留点を有
するコールタールピツチを用い、特定種類の溶剤
を組み合わせた二段抽出法により、炭素繊維の形
成に有用な成分が濃縮されて炭素繊維の歩留が向
上し、更に分子量分布が狭くなり紡糸性が向上す
ることを見い出しこの知見に基づいて本発明を完
成した。 すなわち、本発明の目的は高特性のピツチ系炭
素繊維を収率よく得ることのできる炭素繊維用粗
原料ピツチを製造する方法を提供するものであつ
て、この目的は190〜400℃の初留点を有するコー
ルタールピツチと脂肪族炭化水素物質および/ま
たは脂環式炭化水素物質よりなる第1溶剤とを混
合し、得られた第1次混合物を第1次軽液層と第
1次重液層とに第1次成層分離し、次いで得られ
た第1次重液層と芳香族炭化水素物質ならびに脂
肪族炭化水素物質および/または脂環式炭化水素
物質の混合物よりなる第2溶剤とを混合し、得ら
れた第2次混合物を第2次軽液層と第2次重液層
とに第2次成層分離し、得られた第2次軽液層か
ら前記溶剤を除去することにより達成される。 以下本発明を詳細に説明すると、本発明の出発
原料であるコールタールピツチはコールタールを
通常の常圧蒸留法あるいは減圧蒸留法により軽沸
分を除去することによつて得たものであり、初留
点が190〜400℃のもの、好ましくは200〜350℃、
更に好ましくは220〜270℃のコールタールピツチ
である。 具体的には通常ロードタール、タールピツチ、
ソフトピツチ、ハードピツチ等と呼称される各種
のピツチがあげられる。 初留点は除去する軽沸点の沸点によつて調節さ
れる。すなわち、蒸留塔の塔頂部での留出温度を
前記温度範囲に設定することにより、塔底部より
得られるコールタールピツチの初留点が決定され
る。特に留出温度範囲を220〜270℃の範囲より選
定する場合は、炭素繊維の形成に有用な成分の濃
縮率が向上する。 即ち、塔頂温度を調節することにより塔底留分
として得られる抽出原料のピツチ中の360℃迄の
留分が変動するが、この留分の量が少ないと、溶
剤へのピツチの溶解然が低下し、ピツチと溶剤と
の混合物の成層分離に於いて、有用な成分が下層
に濃縮される割合が少なくなり、2段抽出時にお
いて、有用な成分の濃度が少なくなる。又逆に多
くなると溶剤と低沸点物の相溶性の増加で有効な
成分が上層に持ち去られ、下層への濃縮割合が低
下し2段抽出時において有用な成分の濃度が少な
いので好ましくない。 本発明で用いられる第1溶剤としては、沸点ま
たは95容量%の留出温度が65〜290℃、好ましく
は80〜250℃である脂肪族炭化水素物質、又は脂
環式炭化水素物質を用いる。290℃以上の重質炭
化水素油を用いた場合は、抽出処理後に溶媒を除
去する操作において、熱負荷が大きくなるので、
有利ではない。これらの脂肪族炭化水素物質とし
ては、ヘキサン、ヘプタン、オクタン、デカン、
ペンタデカン等のC6〜C15のパラフイン類、ナフ
サ、灯油等が挙げられる。また脂環式炭化水素物
質としては、シクロヘキサン、メチルシクロヘキ
サン、エチルシクロヘキサン、シクロヘプタン、
メチルシクロヘプタン、エチルシクロヘプタン、
シクロオクタン、デカリン等のC6〜C10の脂環式
炭化水素又はアルキル基を有する脂環式炭化水素
が挙げられるが、経済性及び操作性の点からナフ
サ又は灯油を用いるのが好ましい。これらの溶剤
は抽出原料として用いるコールタールピツチの初
留温度より溶剤の乾点が数℃程度以上低くなるも
のを選定するのが好ましい。特に回収した溶剤を
循環使用する場合は、この選定条件は重要とな
る。 回収溶剤中に低沸点物質が含まれる場合は、回
収溶剤を更に蒸留精製して循環使用すればよい。 上記第1溶剤は2種以上を混合して使用するこ
とができる。第1溶剤の使用量は、あまり少ない
と次の工程での成層分離が困難となり、またあま
り多量に用いると成層分離液からの第1溶剤の回
収に時間を要し経済的でないので、通常は出発原
料として用いるコールタールピツチ1重量部に対
し1〜10重量部、好ましくは2〜6重量部用いら
れる。 コールタールピツチと溶剤との混合は、撹拌
槽、軸流混合機、二軸流ノズル、エゼクター、ス
タテイツクミキサー等を用いて常温〜200℃の好
ましくは100〜180℃の温度で実施される。混合時
間は混合機の種類によつて異なり、撹拌槽の場合
は数分以上を要するがその他の混合機の場合は、
数秒〜1分程度で充分である。得られた第1次混
合物は、該混合物から成層分離した軽液層が液状
を保つて分離可能な温度、例えば常温〜200℃好
ましくは100〜180℃に0.2〜2時間、常圧又は加
圧下に静置保持することによつて、第1次軽液層
と、第1次重液層とに第1次成層分離が行なわれ
る。 上記混合物の静置、分離は、加熱用のジヤケツ
トを備えた容器又はシツクナー等を用いて実施さ
れる。 得られた第1次重液層は、次いで第2溶剤と混
合されるが、該第2溶剤としては沸点または95容
量%の留出温度が、65〜400℃、好ましくは80〜
250℃である脂肪族炭化水素物質および/または
脂環式炭化水素物質と沸点又は95%容量の留出温
度が200〜400℃好ましくは210〜300℃である芳香
族炭化水素物質との混合物を用いる。これらの脂
肪族炭化水素物質および/または脂環式炭化水素
物質としては、前述の第1溶剤として挙げたもの
と同様のものを用いることができる。 また、芳香族炭化水素物質としては、ナフタリ
ン、メチルナフタリン、アントラセン等の炭素単
環又は炭素多環を有する炭化水素物質、コールタ
ールの蒸留によつて得られる中油、重油、アント
ラセン油等が用いられるが、芳香族溶媒の沸点が
あまり低いと歩留が低下して好ましくない。 第2溶剤中の芳香族炭化水素物質の割合は、該
溶剤を第1次重液層と混合した後に於ける全溶剤
中に占める割合が30〜60容量%となるように選定
されるが、通常は脂肪族炭化水素物質および/ま
たは脂環式炭化水素物質1重量部に対し0.5〜1.5
重量部混合される。つまり第2溶剤中の芳香族炭
化水素物質の割合が30〜60重量部となるよう混合
される。この芳香族送化水素の混合割合をあまり
多くするとキノリン不溶分が水添用ピツチ中に多
くなり、過工に負荷がかかり、又あまり少ない
と有効成分であるβ−レジンが少なくなり、適当
な割合を選定する必要がある。 次に第2溶剤の使用量についても、上記芳香族
成分混合比同様あまり少ないとキノリン不溶分の
除去率が低く、またあまり多量に用いると有効成
分であるβ−レジンが少なくなると同時に成層分
離液からの溶剤の回収に時間を要し経済的でない
ので、通常は第1次重液層1重量部に対し、0.3
〜1.5重量部、好ましくは0.5〜1.0重量部用いられ
適当に選定する必要がある。 第1次重液層と第2溶剤との混合静置は、温度
を200〜350℃、好ましくは220〜330℃とし静置時
間は30分以内とする以外は、前述したコールター
ルピツチと第1溶剤との混合の場合と同様の条件
で実施されるが、静置時間をあまり長くするとβ
−レジンの沈降が生じよくない。その后第2次軽
液層と第2次重液層とに第2次成層分離が行なわ
れる。 得られた第2次軽液層は、蒸発器又は蒸留塔を
用い、常圧又は減圧下の蒸留により溶剤留分を留
去する。留去された溶剤留分は、そのまま又は精
製した後溶剤として循環使用される。この蒸留に
おいて岳残又は塔底留分として得られる目的の生
成物は、出発原料として用いるコールタールの品
質によつても異なるが、通常GPCを用いたポリ
スチレンとトルエンの検量線で得た数平均分子量
が650〜850℃、トルエン不溶分20〜25wt%、キ
ノリン不溶分0〜1wt%、β−レジン20〜25wt%
の黒褐色のピツチ状のものであり、炭素繊維用粗
原料ピツチとして好ましい物性を有している。 得られた粗原料ピツチは常法に従い、メソ化処
理を行なつた後紡糸用ピツチとして用いられる。 なお、第1次成層分離で得られる第1次軽液層
は、適当に処理することにより、カーボンブラツ
ク原料油として用いられるが、190〜400℃の初留
点を有するコールタールピツチを得るに際し留去
した留分および/またはコールタールの蒸留で得
られたカルボン油、ナフタリン油あるいは石油蒸
留残渣の熱分解又は接触分解もしくはナフサの熱
分解により得られるカーボンフラツク原料油と混
合して使用することもできる。また、第2次成層
分離で得られた第2次重液層はそのまま燃料等の
用途に供するか、あるいは蒸留器又は蒸留塔およ
びエクストリユーザー等の押し出し機を用いて常
圧又は減圧下の蒸留もしくは水蒸気蒸留により溶
剤留分を除去し、しかるのち冷却后高圧スチーム
でカツテイングし燃料又はピツチコークス、各種
炭素材の原料等に用いられる。回収した溶剤留分
は溶剤として循環使用される。 さらに、第2溶剤で抽出処理される第1次重液
層は、蒸発器又は蒸留塔を用い、常圧又は減圧下
の蒸留により溶剤留分を留去した後第2溶剤と混
合してもよい。留去された溶剤留分は溶剤として
循環使用される。 〔効果〕 以上詳述したように、本発明では、コールター
ルから190℃以下の軽沸点留分を除去した塔底留
分を特定の溶剤を用いて2段抽出し、成層分離し
た軽液層から溶剤を留去するという簡単な操作に
より、後記実施例に示すようにメソフエーズ生成
に有用な成分(β−レジン)を20%以上の高濃度
に含有し、かつ分子量中の狭いピツチを得ること
ができるので、炭素繊維用粗原料ピツチの製法と
して極めて有用である。 また、本発明で得られた粗原料ピツチは、常法
に従つてメソ化処理を施すことにより、容易に紡
糸性のよい紡糸用ピツチを得ることができる。ま
た、必要に応じて水素化処理を行なつた後、メソ
化処理を行なつてもよい。このようにして得られ
た紡糸用ピツチを常法に従い、溶融紡糸し、不融
化処理および炭化処理、必要に応じて黒鉛化処理
を行なうことにより高特性のピツチ系炭素繊維を
得ることができる。 〔実施例〕 次に本発明を実施例により更に具体的に説明す
るが、本発明はその要旨を越えない限り以下の実
施例に限定されるものではない。 実施例 1 コールタールの蒸留で得られたコールタールピ
ツチ(初留点230℃、360℃迄の留分38.9重量%、
トルエン不溶分7.5重量%、キノリン不溶分2.8重
量%、β−レジン4.7重量%)200重量部と、初留
点140℃、95%留出点170℃の軽質灯油(第1溶
剤)360重量部とを140℃で20分間混合し、同温度
に20分間静置した。次いで第一次成層分離された
下層100重量部と、初留点が140℃、95%留出点
170℃の軽質灯油とナフタリン油との1:1.25重
量比の混合物(第2溶剤)90重量部とを混合して
300℃で15分間撹拌し、次いで同温度に0.5時間静
置した。第2次成層分離された上層の151重量部
を回収し、該回収物より減圧蒸留により溶剤を除
き60重量部のピツチを得た。得られたピツチの物
質を測定しその結果を第1表に示す。 実施例 3 コールタールの蒸留で得られたコータールピツ
チ(初留点260℃、360℃迄の留分26.5重量%、ト
ルエン不溶分8.5重量%、キノリン不溶分3.2重量
%、β−レジン5.3重量%)200重量部と実施例1
で用いたのと同じ第1溶剤400重量部とを140℃で
20分間混合し、同温度に20分間静置した。次いで
第1次成層分離された下層の100重量部と、実施
例1で用いたのと同じ第2溶剤90重量部とを混合
して300℃で15分間撹拌し、次いで同温度に0.5時
間静置した。第2次成層分離された上層の151重
量部を回収し、該回収物より減圧蒸留により溶剤
を除き60重量部のピツチを得た。得られたピツチ
の物質を測定しその結果を第1表に示す。 比較例 1 実施例1の140℃で第1次成層分離された重液
層100重量部を減圧蒸留にて、溶剤を除き85重量
部を得た。得られたピツチ物性を第1表に示し
た。 参考例 1 実施例1で得られたピツチ100重量部とテトラ
ヒドロキノリン100重量部とを密閉容器中で撹拌
下430℃迄昇温し、同温度に10分間保持した。次
いで内容物を過した後、減圧蒸留により軽沸分
を除いた。 得られた水添ピツチ60重量部を、撹拌、窒素ガ
ス導入下、450℃で40分間加熱し、95%の異方性
を有するメソフエーズピツチを得た。 このメソフエーズピツチを、温度340℃、紡糸
ノズル内径0.3mm、紡糸速度400m/分の条件下で
紡糸したところ、12μの糸径を有する繊維を長時
間(1時間以上)安定して得ることができた。 さらに、このピツチ繊維を310℃で不融化処理
した後1200℃で炭化処理を行なうことにより、
9.7μの糸径を有する炭素繊維を得た。 この炭素繊維の引張り強度及び引張り弾性率を
測定したところ270Kg/mm2及び24500Kg/mm2であつ
た。 参考例 2 実施例2で得られたピツチを参考例1と同様に
処理して95%の異方性を有するメソフエーズピツ
チを得た。 このメソフエーズピツチを参考例1と同じ条件
で紡糸したところ、12μの糸径を有する繊維を長
時間(1時間以上)安定して得ることができた
が、このピツチ繊維を参考例1と同様に処理して
得られた炭素繊維は、引張り強度260Kg/mm2、引
張り弾性率22600Kg/mm2であつた。 参考例 3 比較例1で得たピツチを参考例1と同様にして
処理し95%の異方性を有するメソフエーズピツチ
を得た。 このメソフエーズピツチを参考例1と同じ条件
で紡糸したところ12μの糸径を有する繊維を1時
間以上安定して、得ることができたが、実施例
1、2のピツチと比較し、若干、糸の特性が低下
し、引張り強度250Kg/mm2、引張り弾性率18100
Kg/mm2であつた。
