【発明の詳細な説明】
金属射出成形用の粒状の供給原料
本発明は、合金または複合材料からなる粒状物に関する。該粒状物は、チキソ
トロープ合金の射出成形または注入成形の供給材料として用いるのに特に適当な
ものである。本明細書中において用いられる際に、「複合材料」または「合金複
合材料」とは、セラミック強化材を含有する合金マトリックスを含み、かつ金属
マトリックス複合材料を含む。
合金または複合材料の半固体加工は、現在多くの関心が示されている技術分野
である。前記加工は、通常、後に加工されるチキソトロープ合金の組成を必要と
する。チキソトロープ合金は、金属または合金の固体粒子が溶融した金属の液相
に均一に懸濁されるときに製造される。このように製造される該半固体素材は、
チキソトロープレオロジーを有する。
チキソトロープ合金は、射出成形により金属製品を製造すべく加工されるもの
である。
チキソトロープ合金を製造するための多くの方法が提案されている。ダウケミ
カル社に付与されてなる米国特許4,694,881号および4,694,88
2号の双方の、その文献に取り入れられた全体的な内容は、スクリュー押
出機のような、押出機の中へホッパーから金属合金の固体粒子を供給することか
らなるチキソトロープ合金の製造方法が記載されている。米国特許4,694,
881号では、該固体粒子は、該合金の液相線温度より高い温度まで押出機中で
加熱される。こうして得られた該溶融素材は、続いて固相線および液相線温度の
間の温度まで冷却され、そして他の状態に形成されてなる樹枝状結晶構造をこわ
すために剪断に供される。結果として生じるチキソトロープ合金の液体−固体組
成物は、成形された製品を形成するために金型中に射出される。
米国特許4,694,882号には、供給金属粒子の完全な溶融が生じること
なしに供給合金粒子が固相線と液相線温度の間の温度まで加熱されることを除き
、同様の方法を記載する。
上記方法の双方が、ハンドリングに便利なサイズの供給粒子またはチップを利
用する。特にこれらの特許は、不規則な形状を持つチップの使用を記載している
。用いられる該粒子のサイズは、その発明では重大でないものだけれども、相対
的に小さな粒子サイズが、伝熱およびハンドリング要求性能のために望ましいも
のであるとして記載されている。
本出願人により実施された実験では、米国特許4,694,881号および4
,694,882号に記載された方法に用いた粒子はホッパーで壊れやすく、か
つスクリュー
押出機で焼付くことが示されている。さらに該粒子は、優れた充填特性を示すも
のでなく、該金属粒子の部分溶融を生じるために十分な熱伝達率を達成するのに
困難を生じることがあり、また温度の制御をより困難にする。
本発明者らは、チキソトロープ合金の製造および前記合金の射出成形に用いる
のに特に好適であるところの金属の合金および複合材料の粒子を新たに開発した
ものである。
第1の目的としては、本発明は、粒子の実質的部分(substantial proportion)
が該粒子の有効径に対する該粒子の最大寸法の長さの比1.0〜4.0の範囲内
になるように作られ、粒子の実質的部分(substantial proportion)が、該粒子の
最大寸法の長さ0.5〜5mmの範囲内にある粒子サイズを有することを特徴と
する金属の合金または複合材料の粒子よりなる粒状物を提供する。好ましくは、
上記粒子が、該粒子の有効径に対する該粒子の最大寸法の長さの比1.2〜3.
0、より好ましくは1.2〜2.0の範囲内になるように作られる。以下に使用
する際には、粒子の有効径に対する該粒子の最大寸法の長さの比は、「アスペク
ト比」として示す。
粒子の有効径は、該粒子が通過することができる最小円を測定することにより
決定される。当該円の直径が、該粒子の有効径である。
好ましくは、該粒子が1〜3mmの範囲内で最大寸法を有することである。
該粒子は、粒子の該素材(mass)のタップ密度(tap density)が、好ましくは該
合金または複合材料の理論密度の少なくとも50%となるように作られる。
上記粒子は、好ましくは実質的に滑らかな表面構造を有する。
好適な実施態様としては、粒子の実質的部分(substantial proportion)が、粒
子の該素材(mass)の少なくとも40重量%、好ましくは少なくとも60重量%、
より好ましくは少なくとも80重量%、最も好ましくは粒子の該素材(mass)の少
なくとも95重量%からなるものである。
一方の実施態様としては、該粒子が好ましくはほぼ卵形の形状を有することで
ある。前記粒子は、ラグビーボールと同様な形状を有するとして、あるいは縦軸
について楕円または概ね楕円形状の回転体によって形成された形状であるとして
表現されるものであっても良い。
他の実施態様としては、該粒子は、概ね涙滴に形成された輪郭を有し、あるい
は平らになった涙滴として表現される輪郭を有するものであっても良い。当該実
施態様としては、粒子の縦断面図において、該粒子の第1端は、概ね半球状また
は半卵形の形をした部分を有する。当該概ね半球状または半卵形の形をした部分
は、それから一般に先端で平らになるであろう。当該部分は、該粒子が点である
いは小さな曲率半径を有する部分で終わるところの該粒子の第2端に向けて先細
になる。該粒子の全体にわたる形状は、
横断面の平面形状の回転体として、一般に形成されると考えてよい。しかしなが
ら、該粒子は、十分になめらかな表面構造を有すべきであり、該粒子は(該フッ
トボールの形をした粒子である場合には)、小さなざらつき度を有するであろう
ことが理解される。
第2の目的として、本発明は、金属の合金または複合材料の供給粒子が加熱さ
れ、そして実質的部分(substantial proportion)の該供給粒子各々が、該粒子の
有効径に対する該粒子の最大寸法の長さの比1.0〜4.0の範囲内にあるよう
な形状を有し、かつ該粒子の実質的部分(substantial proportion)が、該粒子の
最大寸法0.5〜5mmの範囲内にある粒子サイズを有する固体粒子および液体
の十分に均一な混合物を製造するために剪断機にかけられることを特徴とするチ
キソトロープ合金の製造方法を提供するものである。
本発明の第2の目的の好適な実施態様としては、該粒子が、該粒子の有効径に
対する該粒子の最大寸法の長さの比1.2〜3.0、より好ましくは1.2〜2
.0の範囲内となるように形造られる。
該供給粒子の実質的部分(substantial proportion)は、好ましくは該粒子の実
質的部分(substantial proportion)の最大直径が、好ましくは1〜3mmの範囲
内にあるとする粒子サイズを有する。該粒子は、好ましくは十分になめらかな表
面構造を持つ。好適な実施態様としては、該粒子
の実質的部分(substantial proportion)が、粒子の該素材(mass)の少なくとも4
0重量%、好ましくは少なくとも60重量%、より好ましくは少なくとも80重
量%、最も好ましくは粒子の該素材(mass)の少なくとも95重量%からなるもの
である。
チキソトロープ状態は、該粒子の加熱および剪断変形を含む任意な適当な方法
により製造されるものである。しかしながら、該チキソトロープ状態がスクリュ
ー押出装置の使用により製造されることが特に好ましいものである。この場合に
おいて、該供給粒子は、スクリュー押出機に供給され、その後それらは第1加熱
ゾーンに入れられ、そして該合金または、複合材料の融点より高い温度に加熱さ
れる。該溶融材料は、その後第2ゾーンに送られ、該溶融金属は、液相線温度よ
り低くかつ固相線温度より高い温度にまで冷却される。幾つかの該材料の凝固は
、固体粒子および液体の混合物の形成を生ずる。該押出機のスクリューは、該混
合物が大きな結晶構造の形成を防ぐために剪断され、そしてチキソトロープ材料
が形成されるべく回転させられる。
もしくは、該供給粒子は、該材料の固相線温度より高いが該材料の液相線温度
より低い温度にまで該スクリュー押出機の第1ゾーンで加熱されてもよい。剪断
は、チキソトロープ材料を製造するために該押出機のスクリューの回転によって
生じた液体および固体粒子の混合物に向けられる。
本発明の方法は、スクリュー押出機の使用に制限される
ものでないことは理解されるべきであるが、必要とされる温度まで該供給粒子を
加熱し、かつ液体金属および固体粒子の混合物に対する剪断力を供給することの
できる任意の手段が用いられてもよい。例えば、該混合物は、回転プレートの運
転にかけられるか、あるいはチキソトロープ材料を製造するために該混合物に十
分な剪断力を与えるために押出機の曲がりくねった経路を通って通過することで
引き出される。さらに別の場合としては、電磁撹拌が、チキソトロープ材料を得
るために用いられてもよい。
該供給粒子は、重力供給またはコンベヤー供給によりホッパーから供給されて
もよい。
本発明の第2の目的の方法によって形成されるチキソトロープ材料は、射出成
形によって金属成分の製造に用いるのに特に好適である。したがって、本発明は
また、固体粒子および液体の十分に均一な混合物を製造するために金属の合金ま
たは複合材料からなる供給粒子を加熱し、そして剪断し、金型の中に前記混合物
を射出し、該金型中で該混合物を少なくとも部分的に凝固させ、そして該金型か
ら製品を取り除くことからなるものであって、粒子の実質的部分(substantial p
roportion)が、該粒子の有効径に対する該粒子の最大寸法の長さの比1.0〜4
.0の範囲内にあるように作られ、かつ該粒子の実質的部分(substantial propo
rtion)が、該粒子の最大寸法0.5〜5mmの範囲内にあるところの粒子サイズ
を有することを特徴とする該製
品の製造方法を提供するものである。
上記粒子は、好ましくは該粒子の有効径に対する該粒子の最大寸法の長さの比
が1.2〜3.0、より好ましくは1.2〜2.0の範囲内にあるように作られ
たものである。
本発明の当該粒子は、任意に必要とされる金属の合金またはその複合材料のも
のであってもよい。幾つかの適当な材料は、金属、並びに鉛、アルミニウム、亜
鉛、マグネシウム、銅、および鉄を基材とした金属間化合物の合金を含有する。
当該好適な粒子は、アルミニウムの合金である。
本発明は、次に図面に関して、さらに記載したものであり、

好適な実施態様としては、本発明の当該粒状物の実質的部分(substantial pro
portion)の該粒子は、1.2〜3.0、より好ましくは1.2〜2.0の間の有
効径に対する最大寸法の比と共にほぼ卵形の粒子形状を有する。当該比は、該粒
子のアスペクト比として示してもよい。それらの粒子は、さらに伸ばされた球の
形状またはラグビーボール
のような形をしたものであるとしてその特徴を表すことができる。上記粒子の好
適な形状は、図1に概略的に示されている。上記粒子に関するアスペクト比は、
該粒子に関する有効径に対する長さの比から決定される。すなわち、図1につい
て、本発明は、L/D=1.0〜4.0、好ましくは1.2〜3.0、より好ま
しくは1.2〜2.0であることが必要とされる。
寸法Lは、好ましくは0.5〜5mmの範囲内である。
図2は、概ね卵形の形状であることろの実際の粒子の走査電子顕微鏡写真を示
す。また該粒子は、概ね円柱状の形状でかつ曲線的な端部を持つものとして記載
されていてもよい。
さらなる実施態様としては、該粒子は、一端で平らにされてた概ね涙滴形状を
有する。粒子の横断面図を示すところの図3に関して、おおよそ平らにされた涙
滴形状の粒子20は、概ね半球状または半卵形の形状の形であるところの第1端
21を有する。第1端21は、先端22で平らになるであろう。粒子20は、第
1端21が第2端23に向かって先細になるように形づられる。第2端23は、
点であるいは小さな曲率半径を有する部分24で終わる。
図3は、粒子20の横断面図を示す。該粒子の全体にわたる形状は、縦軸25
に対する横断面の回転体の形状とみなしてよい。
図4に関して、粒子20のアスペクト比は、1.0〜4.
0、好ましくは1.2〜3.0、より好ましくは1.2〜2.0の範囲内になる
。フットボールの形をした粒子の場合、粒子20のアクペクト比は、L/D比に
よって与えられる。ここで、寸法Lは、該粒子の最高の高さであるとみなしてよ
い。寸法Dは、該粒子が通過することができる最小の円の直径である。
さらにまた、本発明の範囲内である粒子の走査顕微鏡写真は、図5および6に
示されている。
本発明の粒状物は、上記に記載された実施態様にしたがって形づられた粒子の
実質的部分(substantial proportion)を含めるべきである。本発明の当該粒状物
の製造においては、実質的部分(substantial proportion)の不規則に形造られた
粒子もまた形成され、そして該粒状物に含められることになる。前記不規則に形
造られた粒子の存在は、該不規則に形造られた粒子が受入れ難い程大量に存在し
なければ、該粒状物の特性に不当に影響を及ぼすものでない。
金属の合金または複合材料の射出成形によりチキソトロープ材料または金属製
品を製造するために本発明の方法を用いた場合、供給粒子の素材(mass)の実質的
部分は、該粒子の全体的な長さが0.5〜5mm、より好ましくは1〜3mmの
範囲内であるような好適なサイズである。これは、スクリュー押出機が用いられ
る場合において、スクリューの巻き付けまたはべたつきをさけると同時に該粒子
の便利なハンドリングを与える。
本発明の粒状物は、本出願人らに一般に知られたいかなる金属粒状物において
も見出だされていない特性の組み合わせを有し、こうした特性の組み合わせは、
チキソモールディング(thixomolding)工程で供給原料として用いるのに特に好適
な該粒状物を作る。本発明の粒状物は、理論密度の少なくとも50%であるタッ
プ密度(tap density)を有する。これは、粒子接触で十分な粒子を確保し、そし
て加熱ゾーンに到達されるべく十分な熱伝達率を与える。これは、該粒子の最初
の溶融または部分的な溶融を生じるために用いられるべき相対的に短い加熱時間
を与え、そしてまた、保持すべきチキソトロープ状態を可能にするために保持す
べき温度の綿密な制御を与える。該粒状物は、相対的に易流動性であり、かつ供
給ホッパーを塞ぐことはありそうもない。該粒状物がスクリュー押出機に充填さ
れる際にスクリューを回転させるのに必要とされる混練トルクは、受入れ難いほ
ど高くなく、そして該粒子は、粒子が該スクリューの巻き付けの原因となる該押
出機の壁と該スクリューとの間の引っ掛かりができないことを確実するために十
分に大きなものである。
粒状物の群(group)特性は、本発明の粒子の素材(mass)特性でそれらを比べる
ために測定された。比較目的のために用いた粒子は、アルミニウムからなり、粉
末(powder)(100μm)、針状晶(needles)、顆粒(granules)および不規則な
形をした機械加工チップ(machining chips)か
らなるものとした。幾つかのこうした粒子は、当該カテゴリーでの本発明の該粒
子の特性よりも優れた、あるカテゴリーでの特性を示したけれども、該比較粒子
は、いずれも本発明の粒状物の特性のように望ましいまたは有用なものである特
性の組み合わせを持たない。
本発明の粒状物は、他の形状またはサイズの粒子と混合してもよい。しかしな
がら、これは、結果として生じる混合物の分離および沈降と関係がある問題が起
こりうるために好ましくないものである。
本発明の粒状物の性能の定量化のために、一連の比較試験が、一連の市販の粒
子と「フットボール」粒子の特性を比較して行われた。比較目的のために用いた
粒子は、アルミニウム顆粒、アルミニウム針状晶、アルミニウム球状粉末(10
0μmの平均粒子サイズ)およびアルミニウム機械チップであった。これらの粒
子は、粒子サイズ、粒子形状、見掛け密度、タップ密度、標準漏斗による流量、
混練トルクおよび安息角について試験された。得られたデータは、表1に示され
るものである。
流れ時間、タップ密度および混練トルクの3つの特性試験に使用するところの
、該粒子は、性能(「1」のランキングが、最高の性能を意味する)にしたがっ
てランクされた。該ランキングは、表2に示されるものである。
一見して、球状の粉末が3つのカテゴリーのうちの2つで最高の性能を与える
ように思われる。しかしながら、該粉末は、トルク測定装置の該スクリューと壁
との間で焼付き、そしてこれはまた、チキソモールディング(thixomolding)装置
にも発生することがありそうである。したがって、該球状粉末は、チキソモール
ディング用の供給原料として不適当なものである。
いったん該球状粉末が可能性での供給原料として取り除かれたなら、本発明の
粒状物がチキソモールディング工程用の供給原料として用いるのに最も適当なも
のであることは明らかである。
本発明の利点を実証するために、多数の粒子が調製され、本発明に包含されな
い粒子と比較された。
本発明の範囲内にある粒子は、「顆粒タイプ#1」および「顆粒タイプ#2」
として表される。該顆粒寸法の概要は、表3に与えられている。
顆粒タイプ#1および顆粒タイプ#2の粒子サイズの解析が行われ、そして顆
粒タイプ#1および顆粒タイプ#2に関して、アスペクト比の百分率度数分布、
「長さ」寸法の百分率度数分布および「幅」寸法(直径)の百分率度数分布とし
て与えられた、当該粒子サイズの解析結果が図5〜10に示されるている。該顆
粒は、Al7%のSi合金から製造されていた。
顆粒タイプ#1および#2は、混練トルクが測定することができないような易
流動性であことが見出だされた。さらに、該顆粒は、トルク測定装置の胴部に沿
って容易に輸送された。該顆粒は、理論見掛密度の56〜58%の見掛密度、お
よび理論タップ密度の69%のタップ密度を有することが見出だされた。
比較目的のために、主として針状晶からなる粒子のサンプルを得た。すべての
該針状晶が、成形スクリューシミュレーション(moulding screw simulation)を
通じて該スクリューの焼付きを生じた。該針状晶の見掛密度は、理論値の39〜
45%の範囲にわたり、そして該タップ密度は理論値の50〜59%の範囲にわ
たった。該針状晶は、該顆粒タイプ1#および#2の場合と同様のアルミニウム
合金であった。
また、Al7%のSi合金での幾つかの実験が行われ、それには該顆粒タイプ
1#および#2並びに該針状晶が液体金属と固体金属のスラリーを作るために用
いられた。こ
うした試験は、チキソトロープ合金の組成を真似た。該スラリーは、撹拌シリコ
ンカーバイト坩堝中で製造された。該撹拌機は、ブレードの2つの羽根を持って
いた。その操作には、十分な量の該粒子を400℃まで予熱することを含む。炉
の温度は、該粒子に用いたアルミニウム合金の固相線と液相線温度の間である5
90℃にセットされた。予熱された粒子は、該撹拌機の第2の羽根が撹拌する間
該粒子と接触されるように該坩堝中に充填されたが、該粒子は当該段階で該ブレ
ードの第2の羽根を覆わなかった。該撹拌速度は、100rpmにセットされた
。
アルミニウム合金は、約400℃でアルミニウム含有粒子が互いにくっ付くの
だから、チキソモールディング工程用の供給原料とし難いものであると予想され
る。当該粒子の付着は、チキソモールディング装置の該供給スクリューに閉塞を
生じる傾向があった。
チキソトロープ合金の組成を真似てなる該坩堝試験は、該顆粒タイプ#1およ
び#2の双方が少しの困難もなくスラリーを製造されたことを示した。方法の観
察は、以下の通りである:
・最初のおよびその後の炉への充填では、該顆粒の付着の形跡はない(すなわ
ち、互いに結合することは明らかでなかった。)
・約30〜40分間撹拌した後、顆粒の溶融の開始は、大きな、固体の塊の素
材の形成で明らかであった
・該撹拌効率の減少は、坩堝の壁のまわりに連続的に蓄積した材料として認め
られた
・撹拌効率を増加させるために、撹拌が該坩堝壁から材料を取り除くべく定期
的に停止された。さらに、蓄積する材料が速やかに復活されるならば、顆粒の添
加が、その後蓄積する材料の取り除きおよび優れた混練を促進するために行われ
た
・顆粒の添加はまた、溶融の間の材料の体積の減少のため必要なものであった
。
該針状晶に関して、幾つかの問題が針状晶使用のスラリーの製造において起こ
った。それらは、以下のことを含む:
・400℃での予熱段階のため互いに結合する針状晶の形跡。当該観察結果は
、試験と関係がある初期およびそれ以後の充填の間で得られた。
・該針状晶が該坩堝の熱壁と接触した場合には、該針状晶間の互いの結合が強
められた。混練で、大きい塊が仕事(labour)につれて該モーターが原因で直接に
形成された。(注意:撹拌は、15分間で停止され、該炉の温度は、材料を「軟
化」させるまで高めた。)
・いったん該塊が打ち砕かれたなら、材料が該坩堝壁のまわりに蓄積するのを
除いて該材料の混練では問題ないものであった。
上記の困難さに加えて、該針状晶はまた、供給の間にチキソモールディング装
置のスクリューを焼き付ける傾向が
あることに留意すべきである。
図13に示すところの走査電子顕微鏡写真の、多量のより針状の粒子はまた、
坩堝試験に供された。2.8mmの平均長および0.8mmの平均幅(3.4の
アスペクト比)を有するところのこうした粒子は、本発明の範囲内にある。しか
しながら、針状晶に関しては既述の困難さがある程度まで存在し、図13の粒子
は、有用なスラリーを形成することができ、それゆえにチキソモールディング用
の受け入れられる供給原料になるであろう。スクリュウーの焼付きは、アスペク
ト比4以上を有する長く、薄い針状晶についてよりも図13の粒子についてのほ
うが問題が少ないものであるらしい。
顆粒タイプ#1および#2を用いて得られた該スラリーは固化させられ、続い
て顕微鏡写真が撮られた。図11および12は、それぞれ575℃および590
℃で顆粒タイプ#1を用いて得られた該スラリーの顕微鏡写真を示す。図13お
よび14は、顆粒タイプ#2に関する同様の顕微鏡写真を示す。該スラリーは、
室温から増して合金の固相線と液相線の間の温度まで該粒子を加熱することによ
って得られた。該顕微鏡写真は、明らかに固化された液体の領域で囲まれた固体
粒子を示す。またかなりたくさんの量の空孔が存在し、それは坩堝実験に用いた
撹拌集成装置による。チキソモールディング装置が用いられた場合、該空孔が存
在することは期待できない。DETAILED DESCRIPTION OF THE INVENTION Granular Feedstock for Metal Injection Molding The present invention relates to particulates made of alloys or composites. The granulate is particularly suitable for use as a feedstock for the injection or injection molding of thixotropic alloys. As used herein, "composite material" or "alloy composite material" includes an alloy matrix containing a ceramic reinforcement and includes a metal matrix composite material. Semi-solid processing of alloys or composites is a technical area of great current interest. The processing usually requires the composition of the thixotropic alloy to be processed later. Thixotropic alloys are produced when the metal or solid particles of the alloy are uniformly suspended in the liquid phase of the molten metal. The semi-solid material thus produced has thixotropic rheology. Thixotropic alloys are processed by injection molding to produce metal products. Many methods have been proposed for producing thixotropic alloys. The general content of both U.S. Pat. Nos. 4,694,881 and 4,694,882 granted to Dow Chemical Company, incorporated by reference, is that of extruders, such as screw extruders. A method of making a thixotropic alloy comprising feeding solid particles of a metal alloy from a hopper is described. In US Pat. No. 4,694,881 the solid particles are heated in an extruder to a temperature above the liquidus temperature of the alloy. The molten mass thus obtained is subsequently cooled to a temperature between the solidus and liquidus temperatures and subjected to shearing in order to break the dendrite structure formed in other states. These particles were tested for particle size, particle shape, apparent density, tap density, standard funnel flow rate, kneading torque and angle of repose. The data obtained is shown in Table 1. As used in the three characteristic tests of flow time, tap density and kneading torque, the particles were ranked according to performance (a ranking of "1" means highest performance). The ranking is shown in Table 2. At first glance, spherical powders appear to give the best performance in two of the three categories. Also, some experiments were performed with a 7% Al Si alloy, in which the granule types 1 # and # 2 and the needles were used to make liquid metal and solid metal slurries. These tests mimic the composition of thixotropic alloys. The slurry was prepared in a stirred silicon carbide crucible. The stirrer had two blades of blades.
