【0001】

Detailed Description of the Invention
[Technical Field to which the Invention Belongs]
[0001]
The present invention relates to a granular thermosetting resin molding material, and more particularly to a granular thermosetting resin molding material that generates little dust, is excellent in weighing, and has excellent molding processability such as injection molding, and a method for producing the same.
2. Description of the Related Art
[0002]
Thermosetting resin, for example, phenolic resin molding materials, are excellent in properties such as mechanical strength, electrical properties, heat resistance, etc., and have conventionally been used for resin products in a wide range of industrial fields, such as the fields of automobiles, electricity, machinery, and general molded products. Phenolic resin molding materials (thermosetting resin molding materials) used as raw materials for such products are produced by mixing a compound obtained by compounding a raw resin with a reinforcing material such as glass fiber, carbon fiber, wood flour, or cloth chips, a filler, a curing agent, a mold release agent, a colorant, etc., kneading the compound with a kneading device such as a kneading roll, kneader, or screw extruder, and then pulverizing or pelletizing the kneaded mixture.
[0003]
One known method for producing such phenolic resin molding materials is extrusion granulation, in which a kneaded mixture of the above-mentioned components is extruded through a die attached to an extruder, and the extruded strands are cut to a predetermined length with a cutter to form granules. For example, Japanese Patent Application Laid-Open No. 3-246011 proposes a method for producing a phenolic resin molding material by mixing a material primarily composed of a thermosetting resin and glass fiber and extruding the mixture in an extruder. Japanese Patent Application Laid-Open No. 6-192435 proposes a method for producing a phenolic resin molding material by adding water to a phenolic resin molding material containing glass fiber as an essential component, kneading the mixture, and extruding the mixture. Japanese Patent Application Laid-Open Nos. 7-80829 and 7-80830 propose methods for producing a phenolic resin molding material by adding chopped strand glass fiber of a specific length and a solvent to a phenolic resin, kneading the mixture in a high-speed mixer, and then extruding the mixture in an extruder with a specific L/D ratio.
In the extrusion granulation method described above, a strand extruded from a die attached to an extruder is cut to a predetermined length with a cutter to produce granules. However, because the extruder is made of a thermosetting resin material, the die of the extruder is prone to clogging. Furthermore, because the extruder is made of a thermosetting resin, once clogging occurs, the recovery process is extremely difficult, resulting in poor productivity. Furthermore, glass fibers and other materials are prone to shredding, which can lead to a deterioration in the physical properties of the molded product.
[0004]
Also, a granulation method is known in which the above-mentioned compound is granulated using a high-speed agitator/mixer such as a Henschel mixer. For example, Japanese Patent Laid-Open Publication No. 2-169206 proposes a method for producing a phenolic resin molding material, which comprises kneading and pulverizing a phenolic resin molding material using a mixing roll or an extrusion kneader, adding a low-boiling solvent having a boiling point of 100°C or less, and granulating the mixture using a high-speed agitator/mixer.
However, granulation using a high-speed agitating mixer such as a Henschel mixer tends to shred glass fibers and other materials, adversely affecting physical properties such as reducing mechanical strength.Furthermore, there is also the problem of the tendency for fine powder to adhere.
[0005]
Alternatively, the above-mentioned compound may be kneaded under heat in a pressure kneader or the like to form a sheet or strand, which may then be dried, crushed in a crusher or the like, and sieved to form granules.
However, this method means that the shape of the resulting particles is irregular, which makes it difficult to measure and causes serious problems in molding processability when it comes to injection molding, etc. Furthermore, if strict sieving is performed to obtain uniform shapes of granules, productivity will drop dramatically.
Furthermore, the above method has the problem that when the sheet is pulverized into granules, fine powder is generated and easily adheres to the surface of the granules. Furthermore, if this fine powder is mixed in, when molding using the sheet, the melting temperatures of the granules and the fine powder are significantly different, resulting in a significant deterioration in the quality of the molded product, which is undesirable. Furthermore, the generation of fine powder leads to environmental pollution and also reduces productivity. Furthermore, there is a risk of fine powder scattering during use, making handling undesirable.
[Problem to be solved by the invention]
[0006]
Therefore, the problem to be solved by the present invention is to solve the problems that the above-mentioned conventional techniques have.
[0007]
The first problem to be solved by the present invention is to provide a technology for producing granular thermosetting resin molding materials such as phenolic resin molding materials and unsaturated polyester resin molding materials without using an extruder, that is, a technology that is free from problems such as die clogging, reduced productivity, and reduced physical properties of molded products due to shredding of glass fibers, etc.
[0008]
The second problem to be solved by the present invention is to provide a technology for producing a granular thermosetting resin molding material without using a high-speed agitator/mixer such as a Henschel mixer. That is, the present invention provides a technology that does not require a high-speed agitator/mixer such as a Henschel mixer, and therefore is less likely to cause problems such as shredding of glass fibers and deterioration of the physical properties of molded products.
[0009]
The third problem to be solved by the present invention is to provide a technology for producing a granular thermosetting resin molding material without using a pulverizer. That is, because no pulverizer is used, the particles obtained have a uniform shape, which results in good metering, good molding processability, and high productivity. Furthermore, the material is less likely to produce fine powder, which adheres to the surface of the granules and becomes mixed in, resulting in less deterioration of the quality of the molded product and less risk of deterioration in molding processability. This is to provide a granular thermosetting resin molding material that is suitable as a material for injection molding.
[Means for solving the problem]
[0010]
In order to solve the above problems, the present inventors have conducted extensive research into a method for producing granular thermosetting resin molding materials that produces little dust. As a result, they have discovered a very simple method that is completely different from the conventional methods using high-speed agitation mixers and extrusion granulation methods. Furthermore, this method produces granular thermosetting resin molding materials that have a uniform shape and produce little dust.
[0011]
That is, the above-mentioned problem is solved by a kneading process in which a filler, a reinforcing agent, a curing agent, and other additives are added to a thermosetting resin, and then mixed and kneaded;
a sheet forming step of forming the kneaded material obtained in the kneading step into a sheet-like material;
a cutting step of cutting the sheet-like material obtained in the sheet-forming step into string-like materials;
The aforementioned problems are solved by a method for producing a granular thermosetting resin molding material, which method comprises: a cutting step of cutting the string-like material obtained in the cutting step into granules of a predetermined length.
[0012]
In particular, this problem is solved by a method for producing a granular thermosetting resin molding material, which comprises adding a filler, a reinforcing agent, a curing agent, and other additives to a thermosetting resin, mixing and kneading the mixture, forming the kneaded mixture into a sheet having a thickness of 1 to 5 mm, cutting the sheet into string-like pieces having a width of 1 to 5 mm, and cutting the string-like pieces into lengths of 1 to 5 mm.
Alternatively, the problem is solved by a method for producing a granular thermosetting resin molding material, which comprises adding a filler, a reinforcing agent, a curing agent, and other additives to a thermosetting resin, mixing and kneading the mixture, forming the mixture into a sheet having a thickness of 1 to 5 mm using a heated roll, cutting the sheet into strings having a width of 1 to 5 mm, and cutting the strings into lengths of 1 to 5 mm in a direction perpendicular to the longitudinal direction of the strings.
[0013]
The present invention eliminates the need for high-speed agitation mixers and crushers, such as extruders and Henschel mixers, and solves the problems that arise when producing granular thermosetting resin molding materials using these devices. Specifically, it alleviates the problems of die clogging, reduced productivity, and deterioration of the physical properties of molded products due to shredding of glass fibers. Furthermore, it reduces the problem of fine powder generation, thereby alleviating the problems of poor molding processability and poor molded product quality due to variations in melting temperature during molding that occur when fine powder is mixed into the granular thermosetting resin molding material.
Furthermore, it can be obtained very easily, for example, by forming a sheet using a heated roll and then cutting or cutting the sheet.
[0014]

[Embodiments of the Invention]
[0016]
The method for producing a granular thermosetting resin molding material of the present invention includes a kneading step in which a filler, a reinforcing agent, a curing agent, and other additives are added to a thermosetting resin, followed by mixing and kneading; a sheeting step in which the kneaded material obtained in the kneading step is formed into a sheet-like material; a cutting step in which the sheet-like material obtained in the sheeting step is cut into string-like material; and a cutting step in which the string-like material obtained in the cutting step is cut to a predetermined length to form granules. The temperature of the sheet-like material in the cutting step is controlled to 25 to 100°C. The temperature of the cutting blade is controlled to a temperature of 85°C or less. The temperature of the string-like material in the cutting step is controlled to 25 to 100°C. The temperature of the cutting blade is controlled to a temperature of 85°C or less. The thickness of the sheet-like material is 1 to 5 mm, the cutting width is 1 to 5 mm, and the cutting length is 1 to 5 mm. In particular, this method involves adding a filler, a reinforcing agent, a curing agent, and other additives to a thermosetting resin, mixing and kneading the mixture, forming the mixture into a sheet 1 to 5 mm thick, cutting the sheet into strings 1 to 5 mm wide, and cutting the strings into lengths of 1 to 5 mm. Another method involves adding a filler, a reinforcing agent, a curing agent, and other additives to a thermosetting resin, mixing and kneading the mixture, forming the mixture into a sheet 1 to 5 mm thick with a heated roll, cutting the sheet into strings 1 to 5 mm wide and cutting the strings into lengths of 1 to 5 mm perpendicular to the longitudinal direction. Another method involves adding a filler, a reinforcing agent, a curing agent, and other additives to a powdered or liquid phenolic resin or unsaturated polyester resin, mixing the mixture, forming the mixture into a sheet 1 to 5 mm thick, cutting the sheet into strings 1 to 5 mm wide, and cutting the strings into lengths of 1 to 5 mm. Another method involves adding and mixing a filler, reinforcing agent, curing agent, and other additives to a powdered or liquid thermosetting resin such as a phenolic resin or an unsaturated polyester resin, kneading the mixture, and then forming the mixture into a sheet of 1 to 5 mm in thickness using a heated roll. The sheet is then continuously cut into strings of 1 to 5 mm in width using a cutting device equipped with a rotary blade, and the strings are cut into lengths of 1 to 5 mm perpendicular to the longitudinal direction.

This is explained in detail below.
In the present invention, when cutting or slicing a sheet-like material, it is preferable to control the temperature of the sheet-like material and the temperature of the cutting blade or slicing blade within a certain temperature range. The temperature of the sheet-like material is set depending on the properties of the resin used, the type and amount of reinforcing material, filler, and other additives, but is generally set preferably in the range of room temperature (usually about 25°C) to 100°C, more preferably 45 to 55°C. The temperature of the cutting blade or slicing blade is generally set preferably to a temperature of 85°C or less, more preferably 30°C or less. In other words, if the temperature of the sheet-like material is too low below the above temperature range, a large amount of fine powder is likely to be generated during cutting or slicing. Conversely, if the temperature is too high, the sheet is likely to adhere to the cutting blade or slicing blade, making it difficult to perform good cutting or slicing. In addition, there is a risk of materials adhering to each other after cutting or slicing, resulting in reduced productivity. If the temperature of the cutting blade or the slitting blade is too high above the above temperature range, the sheet tends to adhere to the cutting blade or the slitting blade, making it difficult to perform a good cut, and reducing productivity.
[0018]
The rectangular granules obtained by cutting the sheet of the present invention may be processed using a granulator such as a Marumerizer, which slightly rounds the sharp corners of the rectangular shape, improving workability and metering, and suppressing the generation of fine powder during handling.
[0019]
The shape of the granular thermosetting resin molding material of the present invention is typically a roughly rectangular parallelepiped with a thickness of 1 to 5 mm, a width of 1 to 5 mm, and a length of 1 to 5 mm. This provides excellent metering properties during injection molding. A thickness of 2 to 3 mm, a width of 2 to 3 mm, and a length of 2 to 3 mm are more preferred. This allows for more stable metering and more efficient continuous injection molding. The shape of the granular thermosetting resin molding material can be adjusted to the above range by adjusting the cutting blades, the shape of the cutting blades, the spacing between the cutting blades, the cutting and cutting temperatures, etc.
[0020]
Examples of thermosetting resins in the present invention include novolac or resol type phenolic resins, unsaturated polyester resins, diaryl phthalate resins, etc. These resins are synthetic resins used as molding materials and can be used in either solid or liquid form, but solid (powder) resins are preferred because they have good dispersibility when mixed with other fillers, reinforcing materials, and other additives.
The cutting blade or cutting blade used in the present invention can be any device capable of continuously cutting and shredding a sheet, such as a commercially available sheet pelletizer equipped with a rotary blade.
The present invention will be described in more detail below with reference to examples, in which "parts" means parts by weight.
[Example]
[0021]
[Example 1]
100 parts of powdered phenolic resin were blended with 70 parts of glass fiber (fiber length: 6 mm, diameter: 13 μm) as a filler, 70 parts of calcium carbonate, 15 parts of a curing agent (hexamethylenetetramine), and desired amounts of other additives (mold release agent, colorant), and the mixture was kneaded under heating in a kneader, and then formed into a sheet having a thickness of 3 mm and a width of 300 mm using a heated roll at 50°C.
This sheet was cut into 3 mm wide strings using a disk-shaped rotary blade with a blade gap set to 3 mm at a sheet temperature of 55°C. The strings were then cut into lengths of 3 mm using a rotary cutter. The cutting blade and rotary cutter blade were controlled at 25°C.
The phenolic resin molding material thus produced was a rectangular parallelepiped with dimensions of 3 mm length, 3 mm width, and 3 mm height. This granular phenolic resin molding material produced little fine powder, was easy to handle, had almost no measurement variation during injection molding, and exhibited good moldability, resulting in the production of good molded products.
[0022]
[Example 2]
In Example 1, the sheet temperature was set to 53°C and the blade spacing was set to 4 mm to cut into 4 mm wide strings, and the strings were then cut into 5 mm lengths using a rotary cutter to obtain a phenolic resin molding material in the shape of a rectangular parallelepiped measuring 3 mm x 4 mm x 5 mm.
This granular phenolic resin molding material generates little fine powder and is easy to handle, has almost no measurement variation during injection molding, and has good moldability, allowing the production of good molded products.
[0023]
[Example 3]
100 parts of unsaturated polyester resin were blended and mixed with 80 parts of glass fiber, 150 parts of filler (calcium carbonate), 30 parts of diallyl phthalate prepolymer, and other additives, and the mixture was kneaded under heating and then formed into a sheet having a thickness of 3 mm and a width of 300 mm using a heated roll at 50°C.
This sheet was cut into 3 mm wide strings using a disk-shaped rotary blade with a blade gap set to 3 mm at a sheet temperature of 52°C. The strings were then cut into lengths of 3 mm using a rotary cutter. The cutting blade and rotary cutter blade were controlled at 25°C.
The unsaturated polyester resin molding material thus produced was a rectangular parallelepiped with dimensions of 3 mm length, 3 mm width, and 3 mm height. This granular unsaturated polyester resin molding material produced little fine powder, was easy to handle, had almost no measurement variation during injection molding, and exhibited good moldability, resulting in the production of good molded products.

[Comparative Example 1]
The same compound as in Example 1 was kneaded to obtain a sheet, which was cooled to room temperature and then pulverized in an impact pulverizer equipped with a 3 mm screen to obtain a granular phenolic resin molding material.
The granular phenolic resin molding material obtained in this manner was difficult to handle because it generated a large amount of fine powder during handling, and the measurement variation during injection molding was large, making it impossible to perform good molding processing.
[0025]
[Comparative Example 2]
The same compound as in Example 3 was kneaded to obtain a sheet, which was cooled to room temperature and then pulverized in an impact pulverizer equipped with a 3 mm screen to obtain an unsaturated polyester resin molding material.
The unsaturated polyester resin molding material obtained in this manner was difficult to handle because it generated a large amount of fine powder during handling, and the measurement variation during injection molding was large, making it difficult to perform good molding processing.
[Effects of the Invention]
