Detailed Description of the Invention
[0001]
[Technical Field to which the Invention Belongs]
The present invention relates to a wall material sheet that is used for the interior decoration of buildings, vehicles, etc., has a moisture absorbing and releasing function, and is capable of reducing fluctuations in the relative humidity of the atmosphere.
[0002]
2. Description of the Related Art
Conventionally, a typical interior decorative material such as wallpaper has been formed by forming a polyvinyl chloride resin layer on a substrate. Also known is a decorative sheet in which a moisture-absorbing layer is provided on the surface of a sheet substrate, the moisture-absorbing layer being made by adding a hydrophilic substance such as a highly water-absorbent polymer (a cross-linked water-soluble polymer) or polysaccharide starch to a binder resin.
[0003]
[Problem to be solved by the invention]
However, decorative materials constructed by forming a polyvinyl chloride resin layer on the above-mentioned decorative material substrate have poor moisture absorption and desorption properties, and are unable to reduce the humidity fluctuation range inside a building and converge humidity changes when the outside temperature or indoor humidity changes. Compared to decorative materials made from materials that themselves have moisture absorption and desorption properties, such as conventional wall plaster and wood (especially paulownia wood), indoor humidity changes are greater. In particular, when the indoor humidity increases, not only does the discomfort index increase, but condensation occurs on the surface of the decorative material or inside the hollow wall, if the wall is hollow, resulting in problems such as mold growth on the surface of the decorative material or inside the wall, and corrosion and rust of the building material.
[0004]
On the other hand, although cosmetic materials having the above-mentioned moisture-absorbing layer can absorb moisture when humidity increases, they do not release the moisture once absorbed, and therefore cannot release moisture and maintain a constant humidity level when humidity decreases. Furthermore, when the moisture-absorbing layer absorbs moisture, the water-absorbent polymer or water-soluble resin swells or dissolves, causing problems such as stickiness, cracks, and blisters on the surface of the cosmetic material, thereby reducing the physical properties of the cosmetic material itself. Furthermore, since cosmetic materials are often touched by people, high safety is also important. However, as mentioned above, there is a risk that the water-absorbent polymer or water-soluble resin will swell or dissolve and come into contact with people, which also poses safety issues.
[0005]
The present invention has been made in view of the above-mentioned problems, and aims to provide a wall material sheet with moisture absorption and desorption functions that has high moisture absorption and desorption properties, is capable of converging the range of humidity fluctuations that accompany changes in the outside temperature, has good surface properties that do not change even with long-term use, and is highly safe.
[0006]
[Means for solving the problem]
The gist of the present invention is (1) a wall material sheet having moisture absorbing and releasing functions, characterized by having a moisture absorbing and releasing resin layer made of a binder resin and diatomaceous earth, (2) a wall material sheet having moisture absorbing and releasing functions as described in claim 1, in which a moisture absorbing and releasing resin layer is laminated on a decorative material substrate , and (3) a wall material sheet having moisture absorbing and releasing properties as described in claim 1 or 2, in which the moisture absorbing and releasing resin layer is a cellular foam.
[0007]
[Embodiments of the Invention]
The present invention will be described in detail below with reference to the drawings. As shown in Figure 1, the moisture-absorbing and desorbing wall material sheet of the present invention (hereinafter simply referred to as the wall material sheet ) has a moisture-absorbing and desorbing resin layer 1 made of a binder resin 2 and diatomaceous earth 3.
[0008]
The binder resin 2 may be any resin capable of supporting diatomaceous earth and forming a layer, such as ethylene-vinyl acetate copolymer, acrylic resin, polyolefin resin, or other thermoplastic resin. The ethylene-vinyl acetate copolymer includes saponified versions of these. Examples of acrylic resins include polymethyl (meth)acrylate, polyethyl (meth)acrylate, polybutyl (meth)acrylate, methyl (meth)acrylate-butyl (meth)acrylate copolymer, methyl (meth)acrylate-ethyl (meth)acrylate copolymer, homopolymers or copolymers of alkyl (meth)acrylate esters such as 2-ethylhexyl (meth)acrylate, β-hydroxymethyl (meth)acrylate, and glycyl (meth)acrylate (wherein "(meth)acrylate" refers to an acrylate or methacrylate compound). Among the acrylic resins listed above, compounds with a glass transition temperature of 15 to 60°C are preferred. Examples of polyolefin resins include polyethylene, polypropylene, and ethylene-propylene-butene copolymers.
[0009]
The preferred binder resin 2 is an ethylene-vinyl acetate copolymer or a saponified product of said copolymer, because the resin itself has moisture absorption and release properties, is compatible with diatomaceous earth, disperses diatomaceous earth well, and allows for increased amounts to be added. A mixed resin of ethylene-vinyl acetate copolymer and acrylic resin can also be used. Furthermore, when diatomaceous earth is embedded inside the resin layer rather than just on the surface, the binder resin 2 must be moisture permeable to allow water vapor to pass through.
[0010]
Diatomaceous earth 3 is a hydrous colloidal silicate, a type of opalite, formed by the accumulation of diatom remains on the seabed. In addition to diatoms, it also contains radiolarians, sponge spines, and limestone particles. Its specific gravity is generally approximately 2.0, and its hardness is similar to clay . Diatomaceous earth has internal pores that retain moisture (water) within the pores or release moisture from the pores depending on the humidity of the atmosphere, acting as a moisture absorber and desorber and mitigating humidity changes. In this context, humidity refers to relative humidity. Diatomaceous earth 3 does not dissolve or swell in water, and even when exposed to air for long periods of time, it does not deteriorate or develop mold, allowing it to effectively repeat cycles of moisture absorption and desorption. The average particle size of the diatomaceous earth used is preferably 0.1 to 100 μm. Furthermore, the average pore diameter of diatomaceous earth is preferably 2 to 6 nm in order to maintain a humidity of 40 to 60%, and the specific surface area is preferably 100 m2 /g or more. Diatomaceous earth is specifically mined in various places, such as Wakkanai, Akita, Okayama, Ishikawa, and Oita, but it is particularly preferable to use diatomaceous shale from Wakkanai. Wakkanai diatomaceous shale has a large pore volume, with pores with a pore radius of 2 to 8 nm accounting for 70% or more of the total pore volume.
[0011]
The amount of diatomaceous earth 3 added to the binder resin 2 is preferably 5 to 200 parts by weight, more preferably 30 to 150 parts by weight, per 100 parts by weight of the resin. If the amount of diatomaceous earth added is less than 5 parts by weight, the moisture absorbing and desorbing effect is insufficient for practical use in the application of converging humidity changes that accompany changes in temperature in a normal indoor atmosphere, while if the amount added exceeds 200 parts by weight, the practical moisture absorbing and desorbing effect becomes saturated, the strength of the moisture absorbing and desorbing resin layer decreases, and film formation may become difficult.
[0012]
The moisture absorptive and desorptive resin layer 1 can take the forms shown in Figures 1 to 4, as described below. In the form shown in Figure 1, diatomaceous earth 3 is dispersed in binder resin 2 and embedded in the layer. In the form shown in Figure 2, binder resin 2 is foamed to form a cellular foam with bubbles 7 inside the layer, and diatomaceous earth 3 is dispersed and embedded within the resin of the foam. In the form shown in Figure 3, diatomaceous earth 3 is fixed to the surface of a layer consisting only of binder resin 2, and is not present inside the moisture absorptive and desorptive resin layer but is present only on the surface. In the form shown in Figure 4, diatomaceous earth 3 is both embedded inside the resin layer and fixed to the surface.
[0013]
If necessary, additives such as flame retardants such as magnesium hydroxide and aluminum hydroxide, antifungal agents such as 10,10'-oxybisphenoxyarsine, antibacterial agents such as silver ion-supported zeolite, colorants such as dyes or pigments, heat stabilizers, plasticizers, extender pigments, and ultraviolet absorbers may be added to the moisture absorbing and releasing resin layer 1.
[0014]
The moisture absorptive and desorptive resin layer 1 may be a non-foamed material that does not contain any internal bubbles, as shown in Figures 1, 3, and 4, or a cellular foamed material that has numerous internal bubbles 7, as shown in Figure 2. The thickness of the moisture absorptive and desorptive resin layer 1 is preferably 50 to 300 µm, whether it is a non-foamed material or a foamed material. When the moisture absorptive and desorptive resin layer 1 is a cellular foamed material that has numerous cavities that open to the surface, it has good breathability and therefore good moisture absorption and desorptive properties. That is, in such a cellular foamed material, the diatomaceous earth, which is a moisture absorptive and desorptive agent, efficiently comes into contact with the outside air.
[0015]
The cavities that open to the surface of the foam refer to cavities that communicate from the inside of the resin layer to the surface of the resin layer. It is preferable that such multiple cavities are interconnected and that the interconnected cavities are distributed throughout the resin layer, as this provides a good moisture absorption and desorption effect. The cavities may also be interconnected from the front surface to the back surface of the resin layer. In particular, when the decorative material substrate is a moisture absorption and desorption material such as paper, moisture absorption and desorption from the decorative material substrate side can also be utilized. Of course, in addition to the cavities that open to the surface, cavities that do not open to the surface may also exist in parallel.
[0016]
The diameter of the cavity body is usually in the range of about 10 to 100 μm. The cavity body may be open directly to the surface of the resin layer, or may be connected to the surface of the resin layer via a passage. The diameter of the passage is also in the same range as the diameter of the cavity body.
The shape of the cavity body may be a sphere, a spheroid, a polyhedron, or any other shape. The cavity body and the wall surfaces of the passage are made of the resin that constitutes the resin layer.
[0017]
A typical method for forming a cellular foam is to heat and foam a composition obtained by adding a foaming agent to the resin. Examples of foaming agents include the following compounds (1) to (3).
(1) A microcapsule-type blowing agent in which a volatile, thermally expandable substance such as butane, hexane, or pentane is encapsulated in a hollow resin such as acrylonitrile, vinylidene chloride, or vinylidene chloride-acrylonitrile copolymer.
(2) Thermal decomposition type blowing agents such as azodicarbonamide, azobisisobutyronitrile, 4-4'-oxybisbenzenesulfonylhydrazide, N-N-dinitrosopentamethylenetetramine, ammonium bicarbonate, ammonium carbonate, sodium bicarbonate, and sodium boron hydride, and if necessary, foaming accelerators such as metal soaps of lead, calcium, tin, etc., dibasic lead sulfite, tribasic lead, and zinc oxide are further added.
(3) A mixture of (1) and (2) above.
[0018]
The amount of foaming agent added is usually 1 to 10 parts by weight per 100 parts by weight of binder resin. By adding a larger amount of a thermally decomposing foaming agent or by adding a surfactant to the resin, it is possible to create cavities that are open to the surface.
[0019]
As a means for increasing the efficiency of contact of the diatomaceous earth in the moisture absorptive and desorptive resin layer with the outside air, other than the foaming method, there is a method of uniaxially or biaxially stretching a non-foamed moisture absorptive and desorptive resin layer that has been formed in advance so that the diatomaceous earth is contained within the layer. Stretching the moisture absorptive and desorptive resin layer generates voids around the diatomaceous earth in the moisture absorptive and desorptive resin layer due to shear stress (although not as extreme as shown in Figure 2), resulting in a structure with air bubbles similar to that shown in Figure 2.
[0020]
The wall material sheet of the present invention may be composed of only the moisture absorptive and desorptive resin layer 1 as shown in Figures 1 to 4, or may be composed by laminating the moisture absorptive and desorptive resin layer 1 on a decorative substrate 4 as shown in Figure 5. Furthermore, as shown in Figure 6, a moisture-proof and waterproof layer 5 may be laminated on the surface of the decorative substrate 4 opposite the moisture absorptive and desorptive resin layer 1 (the back surface of the moisture absorptive and desorptive resin layer 1).
[0021]
The decorative material substrate 4 serves as a support for the moisture absorptive and desorptive resin layer 1, and may be in the form of either a sheet or a plate. Examples of materials include wood such as wooden veneer, wooden plywood, particle board, and wood fiberboard (MDF), metals such as iron, copper, and aluminum, resins such as polyvinyl chloride, acrylic resin, polyolefin resin, polyester resin, ABS resin, and phenolic resin, ceramics such as glass and porcelain, non-ceramic ceramic materials such as gypsum, calcium silicate, and cement, paper, fabric, and nonwoven fabric.
[0022]
The decorative substrate 4 of the wall material sheet is preferably made of paper such as fine paper, tissue paper, wallpaper backing paper, or Japanese paper, each weighing approximately 20 to 120 g/ m² , or a woven or nonwoven fabric made of glass fiber, asbestos, polyester fiber, or vinylon fiber. In the case of paper, a flame retardant such as aluminum hydroxide powder can be added.
[0023]
When a material with moisture absorptive and desorptive or water permeable properties, such as paper or wood, is used as the decorative substrate 4, the moisture adsorbed in the moisture absorptive and desorptive resin layer 1 may penetrate through the substrate to its back surface (for example, the inside of a wall, etc.). In some cases, the moisture that penetrates to the back surface may cause the material on the back surface to become damp, warp, or develop mold and rust. Therefore, in order to prevent this phenomenon, it is preferable to provide a moisture-proof and waterproof layer 5 on the back surface of the decorative substrate 4, as shown in Figure 6.
[0024]
Furthermore, although not specifically shown, the moisture-proof/waterproof layer 5 may be formed on the front side (the moisture absorbing/desorbing resin layer side) or on both the front and back sides of the decorative material substrate 4. The moisture-proof/waterproof layer 5 may be made of any moisture-proof or waterproof material, such as polyethylene, polyvinylidene chloride, or silica-deposited polyethylene terephthalate. The thickness of the moisture-proof/waterproof layer 5 is preferably 30 to 100 μm, and it can be formed by bonding with an adhesive such as a two-component curing urethane resin, or by coating using a melt extrusion method (extrusion coating method), etc.
[0025]
The wall material sheet may have a decorative layer on the surface of the moisture absorptive and desorptive resin layer 1 (or on the back side if the resin layer is transparent), as long as the moisture absorptive and desorptive properties are not impaired. Examples of decorative layers include a patterned layer formed using a known ink and printing method, and a thin metal layer such as aluminum. In this case, it is preferable to form the decorative layer on a part of the surface rather than the entire surface.
[0026]
Furthermore, decorative effects can be achieved by adding known dyes or pigments to the interior of the resin layer of the wall material sheet within a range that does not impair moisture absorption and desorption. Furthermore, the surface of the moisture-absorbing and desorbing resin layer can be embossed with a concave-convex pattern, and colored ink can be filled into the embossed recesses by wiping.
[0027]
When the wall material sheet has a single layer structure of the moisture absorptive and desorptive resin layer 1, it can be obtained by forming a film from the above resin by an inflation method, a calendaring method, an extrusion method, a casting method, etc. When the wall material sheet is constructed by laminating a moisture absorptive and desorptive resin layer on a decorative material substrate, the moisture absorptive and desorptive resin layer can be formed by adhering a pre-formed film of the moisture absorptive and desorptive resin layer 1 to the decorative material substrate 4 by adhesive or thermocompression bonding, or by coating a liquid composition such as a diluted solution of an organic solvent or an emulsion of a water dispersion, evaporating and drying the solvent (or dispersion medium), solidifying it, and laminating it.
[0028]
When forming the moisture absorptive and desorptive resin layer 1, film-forming methods such as the calendaring method, in which heated and molten resin that does not contain water is cooled and solidified to form a film, have the advantage over coating methods that use paint compositions such as organic solvents or emulsions that there is no risk of water and organic components in the composition being adsorbed by the diatomaceous earth, or of the resin and diatomaceous earth separating and settling before the paint (liquid) solidifies, which would reduce the moisture absorptive and desorptive effect of the moisture absorptive and desorptive resin layer.
[0029]
The wall material sheet of the present invention is typically used as interior materials for buildings such as walls, floors, and ceilings, but can also be used for interior materials for vehicles such as automobiles, trains, ships, and aircraft, fittings such as doors, sliding doors, window frames, and handrails, furniture such as chests of drawers, partitions, containers, etc.

[Humidity adjustment test]
The wall material sheets of Example 1 and Comparative Example 1 were tested and compared for humidity control performance by the following method.
One of the above-described sheets (25 x 25 cm each) was attached to the inner wall of an aluminum case having an inner dimension of 25 x 25 x 25 cm. The initial temperature and humidity were set to constant at 20°C and 50% RH, and the aluminum case was then sealed. The ambient temperature was cycled through 20°C for 0.5 hours, 30°C for 2 hours, 20°C for 2 hours, and 10°C for 2 hours, and the humidity change inside the aluminum case was measured. The measurement results are shown in Figure 7. As shown in Figure 7, it was confirmed that Example 1 had a smaller humidity fluctuation range than Comparative Example 1.
[0033]
[Effects of the Invention]
Because the wall material sheet of the present invention has a moisture-absorbing and desorbing resin layer made of a binder resin and diatomaceous earth, it not only absorbs moisture but also releases the moisture absorbed by the diatomaceous earth when the relative humidity of the atmosphere drops, effectively repeating the cycle of moisture absorption and desorption, compared to conventional decorative materials that have a moisture-absorbing layer containing an absorbent polymer or hydrophilic substance. Therefore, when the ambient temperature changes, it is possible to reduce the fluctuation range of humidity in the atmosphere when the wall material sheet is used.
[0034]
Furthermore, the diatomaceous earth used as the moisture absorbing and desorbing agent in the moisture absorbing and desorbing resin layer of the present invention does not swell or dissolve in water, so there is no risk of the surface of the wall material sheet swelling, and it is stable and does not suffer from problems such as surface cracking, deterioration of physical properties, etc. In addition, the wall material sheet itself has good processing properties and is highly safe for the human body.
