Description

【発明の詳細な説明】[Detailed description of the invention]

本発明は発色性の良好なポリエステル強撚糸の
製造方法に関するものである。さらに詳しくは不
活性無機微粒子を含むポリエステル繊維を強撚
し、次いでアルカリ溶解処理することを特徴とす
る発色性良好なポリエステル繊維の製造法に関す
るものである。ポリエステル繊維はすぐれた物理
的特性、化学的特性を有するが故に衣料用、工業
用に広く使用されている。 しかしながら、ポリエステル繊維は他の繊維た
とえばアセテート、レーヨン、羊毛、絹などの繊
維に比べて染色布の発色性(黒の深味あるいは有
彩色の鮮明性)が劣つていた。特に黒色の深味は
前記他の繊維に比べて大幅に劣るためブラツクフ
オーマル分野などでは黒の発色性向上(深味向
上)が強く望まれていた。 従来かかるポリエステル繊維の欠点である染色
布の発色性を改善する方法として、 (1) 有機合成繊維にグロー放電プラズマ中でプラ
ズマ照射して繊維表面に0.1〜0.5μの凹凸を付
与する方法(特開昭52−99400号公報) (2) 繊維表面に低屈折率成分の薄膜をほどこす方
法(特開昭53−111192号公報) (3) 平均粒径80mμ以下であるシリカゾルなどの
無機微粒子を0.5〜10重量%添加したポリエチ
レンテレフタレート繊維をアルカリ溶解処理
し、特定の表面構造を付与する方法(特開昭54
−120728号公報) などが提案されている。 これらのうち(1)の方法はプラズマ放電の設備が
高いためコストアツプが大きくなることおよび顕
著な発色性向上効果が期待できないなどの問題点
があつた。 また、(2)の方法は繊維表面に低屈折率成分を付
着せしめる方法であるため、たしかにその発色性
向上効果は大きいが、摩擦堅ろう度が悪いという
問題点があつた。 さらに(3)の方法は繊維に特定の表面形態を付与
できるため、発色性向上効果はある程度向上する
もののその効果は十分でなかつた。 本発明者らは上記した問題点に鑑み、鋭意検討
した結果本発明に到達したものである。 すなわち、本発明は含ケイ素無機微粒子、周期
律表第族金属の酸化物および/またはその塩類
からなる無機微粒子、酸化アルミニウム、酸化ト
リウムおよび酸化ジルコニウムからなる群から選
ばれる平均の一次粒子径が5μ以下である不活性
無機微粒子を0.1〜4重量%と分散剤としてテト
ラアルキルアンモニウム化合物および/又はスル
ホン酸金属塩化合物共重合ポリエステルを該不活
性無機微粒子に対して1〜50重量%含み、かつ全
酸成分の少なくとも70モル%がテレフタル酸成分
であるポリエステル繊維を下式で定義する撚係数
(K)が3500以上となるように強撚し、次いでアルカ
リ溶解処理することを特徴とする発色性のすぐれ
たポリエステル繊維の製造方法である。 K=T√ (ここで、D:繊維のデニール数、T:繊維1
m当りの撚数) 本発明におけるポリエステルとはエチレングリ
コールまたは1,4―ブタンジオールを主たるグ
リコール成分とし、テレフタル酸またはそのエス
テルを主たるジカルボン酸成分とするポリエステ
ルを対象とする。 このジカルボン酸成分の一部をたとえば5―ス
ルホイソフタル酸のモノアルカリ金属塩、イソフ
タル酸、ジフエニルジカルボン酸、ナフタレンジ
カルボン酸、アジピン酸、セバシン酸、ドテカン
二酸などのジカルボン酸またはそのエステル、p
―オキシ安息香酸、p―β―オキシエトキシ安息
香酸などのオキシカルボン酸またはそのエステル
で置き換えても良く、また脂肪族または脂環式グ
リコールの一部をたとえば炭素数2〜10のアルキ
レングリコール、1,4―シクロヘキサンジメタ
ノール、1,4―ビス(β―オキシエトキシ)ベ
ンゼン、ビスフエノールAのビスグリコールエー
テル、ポリアルキレングリコールなどの主グリコ
ール成分以外のグリコールで置き換えても良い。 さらにペンタエリスリトール、トリメチロール
プロパン、トリメリツト、トリメシン酸などの鎖
分岐剤やモノハイドリツクポリアルキレンオキサ
イド、フエニル酢酸などの重合停止剤を少割合使
用することも可能である。 かかる原料からポリエステルを製造するには、
たとえばテレフタル酸ジメチルを脂肪族または脂
環式グリコールでエステル交換反応せしめるか、
テレフタル酸を脂肪族グリコールで直接エステル
化反応せしめるか、またはテレフタル酸にエチレ
ンオキサイドを付加反応せしめるかしてテレフタ
ル酸の脂肪族または脂環式グリコールエステルお
よび/またはその低重合体を合成し、次いで該生
成物を常法により重合反応せしめる方法が最も広
く採用される。 さらに本発明を実施するポリエステルの合成に
当つては当業界周知の触媒、着色防止剤、艶消
剤、エーテル結合副生防止剤、抗酸化剤、難撚剤
などを適宜使用することができる。 本発明における含ケイ素無機微粒子とは、500
℃で2時間加熱したのちに酸化ケイ素として20重
量%以上のケイ素を含有し、かつポリエステルの
合成反応を阻害せず、ポリエステル合成時に極端
な着色をもたらすことのない、該ポリエステルに
実質的に不溶性の無機微粒子を意味する。かかる
不活性無機微粒子は天然に産する原石を粉砕した
もの、合成して得られるものおよびその表面処理
したものを問わず、たとえばマイカ、タルク、カ
オリン、ガラス粉末、珪酸ジルコニウム、酸化ケ
イ素などを挙げることができる。 本発明における第族金属の酸化物および/ま
たはその塩類からなる無機微粒子とは天然に産す
る原石を粉砕したもの、合成して得られるものお
よび表面処理したものを問わず、酸化亜鉛、酸化
カドミユーム、炭酸カルシウム、硫酸カルシウ
ム、炭酸バリウム、硫酸バリウム、リン酸バリウ
ム、リン酸マグネシウムおよび硫酸ストロンチユ
ームなどを挙げることができる。 さらに本発明における不活性無機微粒子として
は、前記含ケイ素無機微粒子および第族金属の
酸化物および/またはその塩類の他に酸化アルミ
ニウム、酸化ジルコニウムおよび酸化トリウムを
挙げることができる。これらの無機微粒子の中で
は酸化ケイ素、酸化アルミニウムは発色性向上効
果が大きいため特に好ましい。 また、一般にポリエステルの製造において、本
発明の不活性無機微粒子以外に、不活性無機微粒
子としては酸化チタンが広く使用されている。し
かし、酸化チタンでは本発明の目的である発色性
向上効果はまつたく発現しないのである。この原
因はまだ明確になつていないが、おそらく酸化チ
タンの屈折率が高く、繊維表層での光の反射率が
高くなることも一因と考えられる。 本発明における不活性無機微粒子の平均の一次
粒子径は5μ以下であり、好ましくは2μ以下、特
に好ましくは100mμ以下である。5μを越えると
発色性向上効果が低下するため好ましくない。 また、必然的に粗大粒子が混入するためポリマ
中の粗大粒子数が増加し、紡糸工程での砂の目
詰りあるいは糸切れなどのトラブルが発生するた
め好ましくない。そのため自然沈降法、遠心分離
法、風篩分級法などの一般に良く知られた方法で
分級し、粗大粒子を除去する方法が好ましく利用
できる。 ここで平均粒径とは測定した全粒子の50重量%
の点にある粒子の「等価球形直径」を意味する。
「等価球形直径」(E.S.D.,Equivalent Spherical
Diameter)とは粒子と同じ容積を有する想像上
の球の直径を意味し、粒子の電子顕微鏡写真また
は通常の沈降法による測定から計算することがで
きる。 本発明における不活性無機微粒子の添加量は生
成するポリエステル組成物に対して、0.1〜4重
量%の範囲であり、0.3〜2重量%の範囲が特に
好ましい。0.1重量%未満では発色性向上効果が
不十分で好ましくなく、また4重量%を越える量
では発色性向上効果が飽和してしまい添加量アツ
プの効果がなくなつてしまうので好ましくない。 また、粒子種によつては添加量が4%を越える
量ではアルカリ溶解処理後の発色性が悪化するも
のである。さらに4%を越える量では得られるポ
リエステル中の粗大粒子数も増加するので好まし
くない。 また、本発明における不活性無機微粒子は脂肪
族グリコール、脂肪族アルコールあるいは水など
にすでに公知の方法で分散させることができる
が、特に該ポリエステルの原料となるグリコール
に分散させることが好ましい。 本発明における不活性無機微粒子の分散スラリ
ーは従来公知の方法で調製できる。 たとえば、本発明の不活性無機微粒子とエチレ
ングリコールを特開昭53−125495号公報記載の回
転方向と平行した複数個のせん断翼をもつ高速撹
拌機中で分散させる方法が好ましい。 また、該分散方法で調製したスラリー中の粗大
粒子を除去するため、フイルターで過してスラ
リー中の粗大粒子を除去する方法も好ましく利用
できる。本願発明における分散剤の添加量は不活
性無機粒子に対して1〜50重量%の範囲であり、
特に好ましくは3〜40重量%の範囲である。1重
量%未満では不活性無機粒子の分散性向上効果お
よび染色布の発色性向上効果が小さく、また50重
量%を越えると不活性無機粒子が再凝集してポリ
マ中で粗大粒子となる。分散剤としては、特にテ
トラアルキルアンモニウム化合物およびスルホン
酸アルカリ金属塩化合物共重合ポリエステル系分
散剤は発色性向上効果および不活性微粒子の凝集
防止効果が大きく、好適である。ここで、テトラ
アルキルアンモニウム化合物としては水酸化テト
ラメチルアンモニウム、塩化テトラメチルアンモ
ニウム、水酸化テトラエチルアンモニウム、塩化
テトラエチルアンモニウム、臭化テトラエチルア
ンモニウム、水酸化テトラプロピルアンモニウ
ム、塩化テトラプロピルアンモニウム、酸化テト
ライソプロピルアンモニウム、塩化テトライソプ
ロピルアンモニウム、水酸化テトラブチルアンモ
ニウム、塩化テトラブチルアンモニウムなどが挙
げられるが、なかでも水酸化テトラエチルアンモ
ニウムが特に好ましい。 また、スルホン酸金属塩化合物共重合ポリエス
テル系分散剤としては、スルホン酸金属塩化合物
を10〜50モル%およびジエチレングリコール、ト
リエチレングリコール、テトラエチレングリコー
ルおよびポリエチレングリコールからなる群から
選ばれるグリコール10モル%以上含有する水溶性
ポリエステルが好ましい。 なお、該ポリエステル系分散剤の合成には通常
行なわれているポリエステルの合成方法が適用で
きる。 分散剤の添加時期はポリエステルの重合が完結
するまでの任意の段階で添加できるが、特に不活
性微粒子のグリコールスラリーを調製するときが
不活性微粒子の再凝集を防ぐために好ましい。 ここで、分散剤の使用は添加粒子の分散性向上
の他に染色布の発色性向上においても効果を有す
る。この理由は明確ではないが、分散剤を添加し
てポリマ中の粒子分散性を向上せしめることによ
り、アルカリ水溶液処理系をより好ましい糸表面
に改善するものと思われる。 本発明における不活性無機微粒子のグリコール
スラリーの添加時期はポリエステルの重合が完結
するまでの任意の段階で添加できるが、特に該ポ
リエステルの重合反応開始前が不活性無機微粒子
の粗大粒子数が少ないので好ましい。 しかし、不活性無機微粒子の分散媒を変えて、
本発明のポリエステルと同じポリエステルに不活
性無機微粒子を高濃度に分散させるいわゆるマス
ターバツチ方式であれば重合完結後でも、紡糸時
でも添加可能である。 本発明におけるポリエステルチツプの極限粘度
(〔η〕)は得られるポリエステルチツプの粗大粒
子数およびアルカリ溶解処理後の糸の強度などの
面で0.45以上が好ましく、特に0.60以上が好まし
い。 本発明における強撚加工は一般に行なわれてい
るイタリー式、またはダブルツイスター式が採用
されるが発色性向上効果は撚係数に依存する。 本発明における強撚糸は、繊維のデニール数(D)
と繊維1m当りの撚数(T)より、次式により算
出される撚糸係数(K) K=T√ が3500以上のものであり、望ましくは5500以上の
ものである。ここで撚係数とは繊維に対する撚角
度に関係する数であり、撚係数を上げることによ
り撚角度が増し、繊維束の単位長さ当りの単繊維
間の接触部分の長さが増大することは周知のとお
りである。 したがつて、不活性無機微粒子を含むポリエス
テル繊維を強撚し、アルカリ処理する場合に特に
発色性が大巾に向上するのは、強撚により増大し
た単繊維間の接触部分に、アルカリ処理による減
量で風隙が生じ、この風隙が光に対する一種のト
ンネルとなり、光の吸収効率を上げることに加
え、不活性無機微粒子を含むポリエステル繊維を
アルカリ処理することに起因する繊維表面の粗面
化が前記の単繊維間の風隙によるトンネル効果を
より効果的に行なわせしめることによるものと考
えられる。 したがつて、強撚糸の撚係数が3500を下回る場
合、十分な量の単繊維間の風隙が得られない。 また、撚係数を上げることにより、染色物の発
色性は向上するが、過大な撚は繊維の強度低下を
併い、実用上、K=25000をもつて上限とされる。 本発明のアルカリ溶解処理は苛性ソーダ、苛性
カリなどのアルカリ金属の水酸化物、水に溶かし
た時にアルカリ金属水酸化物の形になるアルカリ
金属化合物、アルカリ金属の炭酸塩など、塩基性
アルカリ金属化合物の水溶液中で繊維または織編
物を加熱するか、または塩基性アルカリ金属化合
物の水溶液を織編物にパツド/スチーム処理する
ことなどによつて達成される。 本発明におけるアルカリ溶解は上述のようなア
ルカリ溶解処理法で減量率を繊維または織編物に
対し5〜50重量%、好ましくは10〜30重量%の範
囲にする必要がある。5重量%未満では発色性向
上効果が十分でないため好ましくなく、また50重
量%を越えると糸の強度が低下しすぎるので好ま
しくない。 また、アルカリ溶解処理にはセチルトリメチル
アンモニウムブロマイド、ラウリルジメチルベン
ゼンアンモニウムクロライドなどのアルカリ溶解
促進剤を適宜使用することができる。 以上詳述したように本発明の効果は、(イ)特定の
分散剤と特定の不活性無機微粒子を含むポリエス
テル繊維を、(ロ)強撚加工し、(ハ)しかるのちにアル
カリ溶解処理することによつてはじめて顕著に発
現するものであり、特開昭54−120728号公報の実
施例1に記載されているようなシリカゾル添加糸
の仮撚加工糸のアルカリ溶解処理のみでは本発明
の効果は小さいのである。 すなわち、本発明の目的である発色性向上は前
記(イ)、(ロ)、(ハ)が必須要件であり、このうちのどれ
か一つが欠けても本発明の目的を達成できないこ
とは以下の実施例からも明らかである。 以下実施例を挙げて本発明を具体的に説明す
る。 なお、実施例中の部は重量部を、%は重量%を
意味する。また、以下の本発明における〔η〕、
粗大粒子数、発色性の測定法およびアルカリ溶解
条件は次のとおりである。 〔極限粘度〔η〕の測定法〕 ポリマをO―クロルフエノールに溶解し、25℃
で測定した値である。 〔粗大粒子数の測定法〕 試料約10mgを18mm×18mmのカバーグラスにはさ
み、280℃〜300℃のホツトプレート上で熱圧着
し、直径約10mmのフイルムを作成する。このフイ
ルムを位相差顕微鏡(100倍)で観察し、最大長
さ10μ以上の粗大粒子を測定し、試料10mg当たり
の粗大粒子の数を算出し、1水準当たり10回測定
した平均値とする。 〔発色性の測定方法〕 評価すべきフイラメント糸を27ゲージのトリコ
ツト靴下編機〔小池機械製作所(株)製〕により、筒
編地を編成したのち、常法により0.2%の非イオ
ン活性剤〔サンデツトG―900(三洋化成(株)製〕と
0.2%のソーダ灰を含む沸騰水中で5分間煮沸精
練し、次いで水洗、乾燥した。 次に180℃に調整したベーキング試験装置〔大
栄化学精器製作所(株)製MODEL―DK―1H〕を用
いて30秒間無緊張状態で乾熱処理を行ない筒編地
をセツトした。次いで、 Sumikaron Black S―BB (住友化学(株)製分散染料) 10%owf 酢 酸 0.5c.c./ 酢酸ソーダ 0.2g/ からなる浴比1:30の130℃の水溶液中で60分間
染色を行なつたのち、常法に従い、 ハイドロサルフアイト 2g/ 苛性ソーダ 2g/ 非イオン活性剤(サンデツトG―900)
2g/ からなる80℃の水溶液中で20分間還元洗浄を行な
い、水洗、乾燥した。 発色性の評価は、デジタル測色色差計算機〔ス
ガ試験機(株)製〕で筒編地を6枚以上重ね、照射光
が透過しない状態で測定されるL値で行なつた。
L値は濃色ほど値が小さく、淡色ほど値が大きく
なる。 〔アルカリ溶解条件〕 筒編地1重量部を水酸化ナトリウム(3重量
%)の沸騰水溶液50重量部中に浸漬し、撹拌しな
がら所定時間処理したのち水洗し、次いで1%酢
酸水溶液で中和し、さらに水洗および乾燥した。
アルカリ溶解処理時間は、あらかじめ予備検討
し、所定の減量率になるように設定した。 なお、減量率の算出は処理前の筒編地を100℃
の熱風中で20分間乾燥し、重量を測定〔この時の
重量を(A)とする〕し、減量加工後の筒編地を同様
に100℃で20分間乾燥し重量を測定〔この時の重
量を(B)とする〕して、式 A−B/A×100=減量率(%) より求めた。 実施例 1 テレフタル酸ジメチル100部、エチレングリコ
ール60部、酢酸マンガン・4水和物0.05部、三酸
化アンチモン0.04部をエステル交換缶に仕込み、
窒素ガス雰囲気下4時間かけて140℃から230℃ま
で昇温して生成するメタノールを連続的に系外へ
留去しながらエステル交換反応を行なつた。続い
て得られた生成物にリン酸トリメチルを0.05部加
えた。 さらに平均の一次粒子径が12mμの乾式法酸化
ケイ素と水酸化テトラエチルアンモニウムの20%
水溶液とエチレングリコールを重量比が5:
2.5:92.5の混合物をJanke&Kunkel社製Ultra
Turrax T45 DX(10000rpm)で45分間分散せし
めたスラリーを酸化ケイ素として得られるポリエ
ステルに対して1.0%になるように添加した。次
いで系を徐々に減圧にして1時間30分かけて760
mmHgから1mmHgまで減圧し、同時に1時間30
分かけて230℃から280℃まで昇温した。1mmHg
以下の減圧下、重合温度280℃でさらに2時間、
合計3時間30分重合した。反応終了後直径3mmの
棒状ポリマが得られるように水中に吐出した。さ
らに該ポリマを長さ5mmに切断して〔η〕が
0.670、粗大粒子数は10個のポリエステルチツプ
を得た。 得られたポリエチレンテレフタレートを160℃
で5時間減圧乾燥後、紡糸温度290℃、引取速度
900m/minで紡糸し、次いで延伸倍率3.45倍、
ピン温度100℃で延伸し、75デニール/36フイラ
メントの延伸糸を得た。 この延伸糸をイタリー式撚糸機を用いて、撚糸
数20000になるよう撚をかけたのち、95℃の温度
の飽和水蒸気中で20分間撚止セツトを行なつた。
次いで前記の方法により筒編地を作成した。次い
で精練し、減量率が25%になるようにアルカリ溶
解処理したのち発色性を評価した。アルカリ溶解
処理後の糸強度は2.9g/dで問題ないレベルで
あつた。また、発色性は表1に示した。表1の結
果から酸化ケイ素添加―強撚加工―アルカリ溶解
処理の組合せが良好な発色性向上効果を有するこ
とは明白である。 比較実施例 1 酸化ケイ素を添加しない以外は実施例1と同様
にして重合、製糸、強撚加工、編製およびアルカ
リ溶解処理した後発色性を評価した。L値は表1
に示したとおりである。 比較実施例 2 実施例1で得られた原糸を強撚加工しないでそ
のまま編製およびアルカリ溶解処理を実施した後
発色性を評価した。L値は表1に示したとおりで
ある。 比較実施例 3 実施例1で得られた延伸糸をヒーター長110cm
のスピンドル式仮撚加工機を用いてヒーター温度
200℃、仮撚加工速度100m/min、加撚数
2400tpmで仮撚加工し、次いで編製およびアルカ
リ溶解処理を実施した後発色性を評価した。L値
は表1に示したとおりである。 比較実施例 4 実施例1で得られた強撚編物をアルカリ溶解処
理しないでそのまま発色性を評価した。L値は表
1にまとめたとおりである。

2.5:92.5の混合物をJanke&Kunkel社製Ultra
Turrax T45 DX(10000rpm)で45分間分散せし
めたスラリーを酸化ケイ素として得られるポリエ
ステルに対して1.0%にあるように添加した。次
いで系を徐々に減圧にして1時間かけて760mmH
gから1mmHgまで減圧し、同時に1時間かけて
225℃から250℃まで昇温した。 1mmHg以下の減圧下重合温度250℃でさらに
2時間、合計3時間重合した。反応終了後直径3
mmの棒状ポリマが得られるように水中に吐出し
た。さらに該ポリマを長さ5mmに切断してポリエ
ステルチツプを得た。得られたポリエステルチツ
プの極限粘度は0.815、粗大粒子数は15個であつ
た。 さらに得られたポリエステルチツプを140℃で
5時間減圧乾燥後、紡糸温度260℃、引取速度
1200m/minで紡糸し、次いで延伸倍率2.8倍で
延伸し、75デニール/36フイラメントの糸を得
た。 この延伸糸の強度は3.8g/d、伸度は30.5%
であつた。この延伸糸を実施例1の場合と同様に
強撚、筒編、精練をした後、ベーキング試験機を
用いて170℃の温度で30秒間無緊張熱処理を行な
つた。これを水酸化ナトリウム5%を含む、沸騰
水中に撹拌しながら浸漬した後水洗、中和および
水洗を行ない、減量率25%の筒編地を得た。 得られた筒編地を実施例1同様にしてL値を評
価した結果、12.6で非常に良好な発色性を示し
た。 比較実施例 15 実施例41において酸化ケイ素を添加しない以外
は実施例1と同様にして重合、製糸、強撚加工、
編製およびアルカリ溶解処理を施した後発色性を
評価した。L値は13.7で不良であつた。

上となるように強撚し、次いでアルカリ溶解処理
することを特徴とする発色性のすぐれたポリエス
