Description
本発明はビニル単量体で改質されたエチレン系
重合体にカーボンブラツクを配合した成形加工
性、成形品外観、成形品強度および導電性の秀れ
た樹脂組成物に関する。
熱可塑性樹脂にカーボンブラツクを配合して導
電性樹脂を得ることは公知であり、ポリオレフイ
ンについてもカーボンブラツク配合導電性樹脂組
成物が検討され、一部で実用化されている。しか
しながら、従来のカーボンブラツク配合ポリオレ
フイン組成物は、一般に成形加工性や成形品外観
および成形品強度が悪く、カーボンブラツクの高
い配合割合のものが特に不良であるといつた欠点
があり、応用範囲が極めて制約されるという大き
な問題点があつた。
この問題点を軽減せしめる為に、本発明者らは
先づ公知のいくつかの技術をカーボンブラツク配
合ポリオレフイン組成物に適用してその効果を確
認した。
第一に、カーボンブラツクを配合した熱可塑性
樹脂組成物の成形加工性を改良するために提案さ
れた、ポリエチレンまたはエチレン重合体にカー
ボンブラツクおよび特定の液状添加剤(ワツク
ス、脂肪酸、金属石ケン等)の一体化したものを
特定の熱可塑性樹脂(ポリアミド、ポリエステ
ル、ポリカーボネート等)に分散せしめる方法
(特開昭52−47848号公報)をポリエチレンについ
て適用して詳細検討した。その結果、単にポリエ
チレンにカーボンブラツクを配合したものに比較
して確かにある程度の成形加工性は認められるも
のの、その程度はあまり大きくなく、導電性はむ
しろ悪化する傾向が認められることを知つた。
第二に、カーボンブラツクを配合した熱可塑性
樹脂組成物の導電性を更に向上させるために提案
された、互に相溶しにくい二種以上の材料(ポリ
ウレタンとブチルゴム等)を主材とし、この主材
の境界面にカーボンブラツクを存在せしめる方法
(特公昭49−14532号公報)をポリプロピレン、ポ
リエチレンについて適用して詳細に検討した。そ
の結果これらポリオレフインに単にカーボンブラ
ツクを配合したものに比較して、導電性能のある
程度の向上は認められたものの、目的とする成形
加工性、成形品強度(可撓性も含む)の改良は認
められなかつた。
即ち、該公知技術は互に相溶しにくい二種以上
の材料を主材としているが、実施例に明記されて
いる通り主体はゴム同志あるいはゴムとエラスト
マーであり、ポリオレフインのごときプラスチツ
クについてはその効果が明らかになつていない。
本発明者らの検討では、たとえばポリエチレン
とポリメチルアクリレートのごとき溶解パラメー
ター(SP値)の異なるプラスチツク同志を主材
とする場合は、その相溶性の悪さから、成形時の
層間剥離現象(デラミネーシヨン)が顕在化し、
たとえカーボンブラツクを両成分の境界面に介在
させたとしても材料の可撓性は付与できず、得ら
れる配合組成物は著しく脆弱で実用に耐えないこ
とが認められた。
このような状況を踏まえて、本発明者らは鋭意
検討を行なつた結果、ビニル単量体で特定な方法
により改質されたエチレン系重合体に特定のカー
ボンブラツクを所定量配合することにより、成形
加工性、成形品外観、成形品強度に秀れ、しかも
導電性能も飛躍的に高められたカーボンブラツク
配合樹脂組成物が得られることを見出して本発明
を完成した。
すなわち、本発明は、下記(a)〜(c)の各成分を配
合することを特徴とする導電性樹脂組成物であ
る。
(a) エチレン系重合体粒子95〜40重量%とビニル
単量体5〜60重量%および重合開始剤とを含む
水性懸濁液中で、このビニル単量体の少なくと
も80重量%をこの重合体粒子中に含浸させ、つ
いでこの単量体を重合させて得られる改質エチ
レン系重合体10〜100重量部。
(b) オレフイン重合体90〜0重量部。
(c) スーパー・コンダクテイブ・フアーネス(S.
C.F.)、コンダクテイブ・フアーネス(C.F.)
およびエクストラ・コンダクテイブ・フアーネ
ス(X.C.F.)から選ばれた少なくとも1種のカ
ーボンブラツク上記(a)および(b)成分合計100重
量部に対して3〜100重量部。
以下、本発明の内容を詳しく述べる。
(1) オレフイン重合体
前記(a)成分のベース樹脂であるエチレン系重合
体および(b)成分のオレフイン重合体は、脂肪族モ
ノないしジオレフイン重合体のことをいい、この
ような重合体の一群は脂肪族モノないしジオレフ
インの単独重合体((a)成分はポリエチレン)であ
り、他の一群はこれらオレフイン相互のあるいは
これらオレフインと共重合性単量体との共重合体
(後者の共重合体の場合は、これらオレフインの
含量は50重量%以上である)である。((a)成分の
場合は、エチレンが少なくとも50重量%以上の共
重合体)。「共重合体」はランダム、ブロツクおよ
びグラフト共重合体を包含するものとする。ま
た、このような重合体はこれら相互の混合物であ
つてもよく、またこのような重合体に対してその
40重量%までの他の相溶性重合体との混合物であ
つてもよい。
このような重合体を単量体種によつて分類した
場合の一例は、炭素数2〜20程度のα〜オレフイ
ン(エチレンを包含するものとする)の単独重合
体、これら相互の共重合体、およびこれらと共重
合可能な単量体との共重合体(α―オレフイン含
量60重量%以上のものが好ましい)である。具体
的には、たとえば、高圧法、中圧法または低圧法
ポリエチレン、ポリプロピレン、ポリブテン―
1、エチレン―プロピレン共重合体、エチレン―
プロピレン―ブテン―1ランダム共重合体、エチ
レン―酢酸ビニル共重合体、エチレン―(メタ)
アクリル酸共重合体、エチレン―(メタ)アクリ
ル酸エステル共重合体、不飽和カルボン酸変性ポ
リエチレン、等が代表的なものである。なかでも
ポリエチレン、エチレン―酢酸ビニル共重合体が
好ましい。
また、これらの重合体は50重量%未満の範囲で
他の混合可能な樹脂やエラストマーを配合したも
のを排除するものではない。
(b)成分は(a)成分との合計量100重量部に対して
0〜90重量部の範囲で使用されるが、(b)成分とし
てプロピレン50重量%以上のオレフイン重合体を
用いる場合は、60重量部以下とすることが好まし
い。(b)成分を用いる目的は、ビニル単量体単位の
多い改質エチレン系重合体(一般にはビニル単量
体40重量部程度以上)を用いる場合、あるいはカ
ーボンブラツクの配合量が多い場合(一般には20
重量部程度以上)に所定の機械的強度が得られな
い場合が多いが、それらの際に品質補強の目的で
用いられる。
(2) ビニル単量体
本発明で使用されうるビニル単量体の具体例を
挙げれば、スチレンおよびスチレン誘導体、たと
えばα―メチルスチレン、ビニルトルエン、クロ
ロスチレン等、メタクリル酸メチル等のメタクリ
ル酸エステル(特にC1〜C8のアルキルエステ
ル)、アクリル酸エチル等のようなアクリル酸エ
ステル(特に、C1〜C8のアルキルエステル)、
1,3―ブタジエン、イソプレンのような共役ジ
エン、酢酸ビニル等のようなビニルエステル、ア
クリロニトリル、メタクリロニトリルのような不
飽和ニトリル、塩化ビニル、塩化ビニリデンのよ
うな不飽和モノないしジハライド等がある。これ
らは、併用することができる。また、このような
単量体に架橋性ジエンないしポリエン単量体、た
とえばジビニルベンゼン、を極く少量併用するこ
とができる。
ビニル単量体の改質量については、エチレン系
重合体との合計重量を基準としてエチレン系重合
体40〜95重量%、ビニル単量体60〜5重量%であ
る。
5重量%未満では本発明の効果が出ない。一方
60重量%超過では生成樹脂材料に対するエチレン
系重合体の機械的強度の寄与が低下する。
本発明におけるビニル単量体によるエチレン系
重合体の改質には、次の手法が採られる。
すなわち、エチレン系重合体粒子(一般には1
〜7mm、好ましくは2〜5mm径のもの)40〜95重
量%とビニル単量体5〜60重量%および重合開始
剤とを含む水性懸濁液中で、このビニル単量体の
少なくとも80重量%をこの重合体粒子中に含浸さ
せ、ついでこの単量体を重合させることによつて
改質エチレン系重合体が得られる。
ここで用いる重合開始剤や単量体の含浸方法、
重合方法の詳細は以下の通りである。
(3) ラジカル重合開始剤
ビニル単量体を実質的にその重合を伴なわずに
水性媒体中でエチレン系重合体粒子に含浸させ、
その後この水性分散液を昇温して単量体を重合さ
せるのであるが、重合はラジカル重合開始剤によ
つて促進するのがふつうである。
この重合開始剤は単量体と共にエチレン系重合
体粒子に含浸可能でなければならない。
従つて、使用されるラジカル重合開始剤は油溶
性のものである。そして、10時間の半減期を得る
ための分解温度が50〜150℃であるものが好まし
い。ここで、「10時間の半減期を得るための分解
温度」とは、ベンゼン1リツトル中に重合開始剤
を0.1モル添加してある温度に10時間放置したと
きに、重合開始剤の分解率が50%となるその温度
を意味する。なお、含浸工程を充分低温で実施す
れば、これより低温分解性の重合開始剤を用いる
ことができることはいうまでもない。
使用されうるラジカル重合開始剤の具体例を挙
げれば、ラウロイルパーオキシド(62℃)、ベン
ゾイルパーオキシド(74℃)、t―ブチルパーオ
キシベンゾエート(104℃)、ジクミルパーオキシ
ド(117℃)等のような有機過酸化物、アゾビス
イソブチロニトリル(65℃)等のようなアゾ化合
物、その他がある(上記カツコ中の温度は上記の
半減期温度)。
重合開始剤の量には制限はないが、一般に使用
単量体重量の0.01〜10重量%程度、通常は0.1〜
2.0重量%程度である。
重合開始剤は、ビニル単量体に溶存させて使用
するのがふつうである。
(4) 水性媒体中でのエチレン系重合体粒子に対す
る単量体の含浸
水性媒体中でエチレン系重合体粒子にビニル単
量体に含浸させる代表的な方法は、エチレン系重
合体粒子の水性分散液に好ましくは重合開始剤
(および必要に応じてその他の添加剤)が溶存し
ている単量体を加えて撹拌することからなる。そ
の他の方法としては、重合開始剤溶存単量体の水
性分散液にエチレン系重合体粒子を加えて撹拌す
る方法がある。
含浸工程では実質的に重合が起らないように、
使用重合開始剤の分解温度との相関で充分低い温
度で、一般には室温〜100℃で操作すべきである。
この工程で、遊離単量体の量が単量体使用の量
の80重量%以下となるように単量体を含浸させ
る。エチレン系重合体はビニル単量体と比較的相
溶性があるので、重合開始前に80重量%以上の単
量体が遊離していても重合中にこれら単量体はエ
チレン系重合体粒子に含浸するので、これら単量
体を重合して得られる重合体粒子が改質されたエ
チレン系重合体粒子と独立して析出することはな
い。
含浸時間は2〜8時間程度が普通である。
水性分散液中のエチレン系重合体粒子とビニル
単量体との含量は、水100重量部に対して5〜100
重量部程度であるのがふつうである。
このような水性分散液は単に撹拌を充分に行な
うだけでも安定に分散状態に維持することができ
るが、適当な懸濁安定剤を使用すればより容易か
つより安定に分散液を調製することができる。こ
の場合の懸濁安定剤としては、ビニル単量体の水
性懸濁重合の際に懸濁安定剤として使用しうるも
のが一般に使用可能であつて、具体的には、たと
えばポリビニルアルコール、メチルセルロース、
ヒドロキシセルロース等の水溶性高分子物質、ア
ルキルベンゼンスルホネート等のような陰イオン
性界面活性剤、ポリオキシエチレンアルキルエー
テル等の非イオン性界面活性剤、あるいは酸化マ
グネシウム、リン酸カルシウム等の水不溶性の無
機塩等が単独であるいは混合して水に対して0.01
〜10重量%程度の量で使用される。
エチレン系重合体粒子にビニル単量体(および
重合開始剤)を含浸させる際に、可塑性、滑剤、
酸化防止剤、発泡剤、離型剤、着色剤等の補助資
材を同時に含浸させることができる(これらの補
助資材はエチレン系重合体に既に添加されている
場合もあり、また重合後に配合することもでき
る)。
(5) 重 合
このようにして調製した水性分散液を昇温し
て、使用した重合開始剤が適当な速度で分解する
温度以上に到らせれば、含浸されたビニル単量体
は重合して改質エチレン系重合体粒子が生成す
る。ラジカル重合を行なわせるのであるから、実
質的に酸素を含有しない雰囲気で加熱を行なうべ
きであり、また重合進行中の水性分散液を適当に
撹拌することが好ましい。
重合温度は使用重合開始剤の分解温度との相関
において定まるが、一般に50〜150℃程度である。
重合温度は重合期間を通じて一定である必要はな
い。重合時間は2〜10時間程度であるのがふつう
である。重合圧力は常圧〜10Kg/cm2程度がふつう
である。
また、ビニル単量体の重合の結果生じる重合体
の分子量調節のため、n―ブチルメルカプタン、
n―ドデシルメルカプタン、t―ドデシルメルカ
プタン等の連鎖移動剤を添加すると良い。
重合後、通常のビニル単量体(たとえばスチレ
ン)の水性懸濁重合の後処理と同様の処理を行な
えば、使用したエチレン系重合体粒子の形状がほ
ぼそのまま保持されていて直ちに成形用材料とし
て使用することができる改質エチレン系重合体粒
子が得られる。
本発明の改質エチレン系重合体は均一に分散さ
れたビニル単量体からの重合体を内蔵するエチレ
ン系重合体あるいはビニル単量体がエチレン系重
合体幹にグラフトしたもの、あるいはこれらの混
合物と推定され、ビニル単量体独自の重合体粒子
がエチレン系重合体粒子と別個に存在するもので
ない。
(6) カーボンブラツク
本発明で使用するカーボンブラツクは、比表面
積の大きいS.C.F.(Super Conductive Furnace)、
C.F.(Conductive Furnace)およびX.C.F.(Fxtra
Conductive Furnace)から選ばれた少なくとも
1種のものであり、これらは、少量の配合で高度
の導電性が得られる点で有利である。
これらの市販のものから適宜選んで使用でき、
例えばS.C.F.としてはCabot社製「バルカンSC」
や「バルカンP」が、C.F.としては同じく「バル
カンC」が、またX.C.F.としてはAKZO社製「ケ
ツチエンブラツク」のほかCabot社製「バルカン
XC―72」や「CSX―99」が代表的である。
本発明で用いるカーボンブラツクは、着色用や
充填用のカーボンブラツクにみられる無定形構造
ゆえに導電性の極めて劣るカーボンブラツクとは
異なり、表面層がグラフアイト構造を有する導電
性カーボンの中でも特に特定の高導電性フアーネ
スブラツクを選択的に用いるものである。なお、
この特定フアーネスブラツクにチヤンネルブラツ
クやアセチレンブラツク等の他のカーボンブラツ
クを従重量割合の範囲で配合した導電性複合カー
ボンブラツクも本発明の態様として用いることが
できる。
その配合量は、前述の改質エチレン系重合体と
オレフイン重合体の合計量100重量部に対して3
〜100重量部である。
カーボンブラツクの配合量が上記範囲未満では
導電性に乏しく、上記範囲超過では材料強度が低
下して好ましくない。
本発明組成物はバンバリーミキサー、ロール、
ブラベンダープラストグラフなどのバツチ式の混
練機のほかに、一軸押出機、二軸押出機などの連
続式の押出機で容易に得ることができる。配合順
序は特に限定されるものではなく、配合物を一度
に混合して混練する方法のほかに、初めにバツチ
式あるいは連続式の押出機で改質エチレン系重合
体とカーボンブラツクとを混練しておき、その混
練物と該改質エチレン系重合体あるいはオレフイ
ン重合体とを混練することもできる。また、これ
らを混練工程を経ずにドライブレンドして射出成
形等の成形工程に供することも可能である。
カーボンブラツク配合樹脂組成物において、樹
脂として該改質エチレン系重合体を用いることに
よつて以下のような効果を見出した。
オレフイン重合体とカーボンブラツク配合系に
比較し、本発明の改質エチレン系重合体とカーボ
ンブラツクの配合系の場合、同一カーボンブラツ
ク配合量における導電性が著しく向上する。すな
わち、ある水準の導電性を付与する場合本発明系
はカーボンブラツクの配合量を従来に比較し大巾
に削減することができる。この効果は、とりわけ
導電性付与の難かしい低密度ポリエチレン(長鎖
分岐構造の多いもの)、酢酸ビニル高含量のエチ
レン―酢酸ビニル共重合体において顕著である。
さらに本発明者らの見出したこれらの技術要件
は、特公昭49−14532号公報に包括される技術内
容とは次の点で異なる。
特公昭49−14532号公報では、互に相溶しにく
い二種類以上の材料を主材とし、これに導電材料
を混入分散せしめた導電可撓性混和物が提供され
るとあり、さらに詳しくは主材に混入する導電材
料は主材を構成するゴムまたは熱可塑性プラスチ
ツクの何れに対しても結合力があるために、互に
相溶しにくい隣り合う主材の境界面に導電材料の
微粒子が入り込み、これらの導電材料を介して隣
り合う主材が見掛け上の相溶性を得ることにより
良好な可撓性を有するとされている。しかしなが
ら、前述のように相溶性の悪いプラスチツク同志
が主材の場合、とりわけ一方が無極性のオレフイ
ン重合体の場合は、導電材料を介して相溶性が改
良される傾向はほとんど見られず層間剥離の激し
い実用に耐えない脆弱な配合組成物となつてしま
う。
本発明は、エチレン系重合体の存在化、特定条
件でビニル単量体を重合させて得られる改質エチ
レン系重合体を用いるものであつて、かつ該重合
体はミクロン単位に均一に分散されたビニル単量
体からの重合体を内蔵するエチレン系重合体ある
いはビニル単量体が樹脂幹にグラフトしたもの、
あるいはこれらの混合物と推定され、ビニル単量
体独自の重合体粒子がエチレン系重合体粒子と別
個に存在するものではないが故に、異種ポリマー
の混在系にもかかわらず極めて均質な分散構造を
有する複合樹脂であり、カーボンブラツクを相当
量配合しても材料強度を維持できる点、さらには
異種ポリマーの単純ブレンド系に比較して同一カ
ーボンブラツク配合量における導電性が優れると
いう従来の公知技術からは全く類推できなかつた
新規な点を有している。
以上のような効果から、従来技術に比較して一
般にカーボンブラツク配合量を低減できるため、
次のような長所を有することを見出した。
1 コンパウンド製造時の加工性が著しく改善さ
れ、一軸押出機、二軸押出機などの連続混練機
で容易に混練できるようになつた。
2 各種成形性、とりわけフイルム(延伸も含
む)成形性、射出成形性が改良された。
3 成形品の外観不良、例えばフローマーク、光
沢むらなどが著しく改良され、美麗な外観の成
形品が得られるようになつた。
4 上記1)〜3)の効果により、従来進出でき
なかつた永久帯電防止材料分野、高導電材料分
野、超高導電材料分野等各種用途への展開が可
能となつた。
以下、本発明の効果について実施例にて説明す
る。
参考例 1
内容量50のオートクレーブ内に純水20Kgおよ
び懸濁剤として第三リン酸カルシウム600gとド
デシルベンゼンスルホン酸ナトリウム0.6gを加
えて水性媒質となし、これに粒径2〜3mmの低密
度ポリエチレン(MI.7、密度0.918三菱油化社製
ユカロンLM―30)粒子7Kgをかくはんにより懸
濁させた。別に重合開始剤として過酸化ベンゾイ
ル8g及びt―ブチルパーオキシベンゾエート4
gをスチレン3Kgに溶解させ(スチレン30重量
%)、これを前記懸濁系に投入し、オートクレー
ブ内温度を70℃に昇温させ、該温度で3時間保持
して重合開始剤を含むスチレンを低密度ポリエチ
レン粒子中に含浸させた。
この水性懸濁液を90℃に昇温し、該温度で7時
間維持して重合を行なわせ、更に120℃に昇温し、
該温度で5時間維持して重合を完成させた。冷却
後、内容物をとり出し、水洗して粒径3〜4mmの
スチレン改質低密度ポリエチレン粒子10Kgを得
た。
参考例 2
内容量50のオートクレーブ内に純水20Kg及び
懸濁剤として第三リン酸カルシウム600gとドデ
シルベンゼンスルホン酸ナトリウム0.6gとを加
えて水性媒質となし、これにエチレン―酢酸ビニ
ル共重合体(MI15、酢酸ビニル含量28重量%三
菱油化社製ユカロンエバX502)粒子5Kgをかく
はんにより懸濁させた。別に重合開始剤として過
酸化ベンゾイル10g及びt―ブチルパーオキシベ
ンゾエート5gをスチレン5Kg(スチレン50重量
%)に溶解させ、これを前記懸濁系に投入し、オ
ートクレーブ内温度を45℃に昇温させ、該温度で
3時間保持して重合開始剤を含むスチレンをエチ
レン―酢酸ビニル共重合体粒子中に含浸させた。
この水性懸濁液を80℃に昇温し5時間、更に
125℃で5時間維持して重合を完結させた。冷却
後、内容物をとり出し水洗して、スチレン改質エ
チレン―酢酸ビニル共重合体粒子10Kgを得た。
更に、エチレン―酢酸ビニル共重合体5Kgとス
チレン3.75Kgとアクリロニトリル1.25Kg(両モノ
マー50重量%)の量比で、同一の方法で重合を行
ない、スチレン―アクリロニトリル改質エチレン
―酢酸ビニル共重合体粒子10Kgを得た。
参考例 3
内容量200のオートクレーブ内に、純水100
Kg、懸濁剤として第三リン酸カルシウム2Kg、お
よび懸濁剤としてドデシルベンゼンスルホン酸ナ
トリウム3gを加えて水性媒質となし、これに参
考例1で用いたと同じ低密度ポリエチレンペレツ
ト35Kgを撹拌により懸濁させた。別に重合開始剤
としてt―ブチルパーオキシベンゾエート142g
をメタクリル酸メチル15Kg(30重量%)に溶解さ
せ、これを上記水性媒質に投入し、オートクレー
ブ内を窒素ガスで置換した後、系内温度を90℃に
昇温したまま3時間保持して、重合開始剤を含む
メタクリル酸メチルをポリエチレンペレツトに含
浸させた。
この水性懸濁液を105℃に昇温したまま3時間
保持して重合を行なわせ、更に120℃に昇温した
まま2時間保持して重合を完結させた。
冷却後、酸洗い及び水洗いして、メタクリル酸
メチル改質低密度ポリエチレン粒子(メタクリル
酸メチル改質量20重量%)50Kgを得た。
実施例 1
参考例1で得られた、スチレン改質低密度ポリ
エチレン粒子に、ケツチエンブラツク8重量部、
ブラベンダープラストグラフにて溶融混練(温度
160℃、時間5分)し得られた組成物をプレス成
形(温度160℃、圧力150Kg/cm2)によりシートを
作製し、導電性、材料強度について評価した。結
果を表―1に示す。
比較例 1
参考例1で用いたのと同じ低密度ポリエチレン
樹脂にケツチエンブラツク8重量部を溶融混練し
得られた組成物を実施例1同様の評価を行なつ
た。結果を表―1に示す。
比較例 2
比較例1で用いたのと同じ低密度ポリエチレン
樹脂70重量部に、市販ポリスチレン(三菱モンサ
ント社製HF―77)を30重量部、ケツチエンブラ
ツク8重量部を溶融混練し得られた組成物を実施
例1同様の評価を行なつた。結果を表―1に示
す。
実施例 2
参考例2で得られた、スチレン改質エチレン―
酢酸ビニル共重合体粒子を所定量エチレン―酢酸

Claims (1)
