Description

【発明の詳細な説明】[Detailed description of the invention]

本発明はセメントモルタル、コンクリートの補
強性にすぐれた繊維及び該繊維で補強されたセメ
ントモルタル、コンクリート成形物に関するもの
である。 ポルトランドセメントで代表されるセメントの
硬化物は、圧縮強度、耐久性、不燃性等のすぐれ
た性質に加えて安価なるが故に大量に建築、土木
分野等に使用されている。 しかしながら脆性物質であるために耐屈曲性が
著しく低く、引張り、曲げ応力が加わると容易に
破損したり、ひびがはいり、又耐衝撃性が弱い等
の欠点を有している。 かかる欠点を補うために、(1)鉄筋や鉄骨と組合
せる、(2)無機繊維、有機繊維等と繊維状物質を混
入する、方法が知られている。 本発明は(2)に関するものである。繊維状物質で
セメント脆性マトリツクスを補強する方法は、次
の2つの方法に大別しうる。 (A) セメントを主とするマトリツクスと繊維を稀
薄のスラリー(約50〜200g/で水/セメン
ト比が非常に大きい)状として混合し、丸網や
長網等に抄き上げプレスすることにより、過剰
の水分を除去した後硬化させる方法(以下混式
成形法と呼称)。代表的なものは石綿スレート
板であり、主としてボード類を製造する方法で
ある。 (B) セメントを主とするマトリツクスと繊維及び
最少必要限の水を添加して、そのまま型枠に流
し込んだり、種々の成形機で成形する方法(以
下乾式成形法と呼称)で、水は故意に除去され
ることなくそのままマトリツクスの硬化水とな
る。セメントの硬化体の強度は硬化時の水とセ
メントの比(以下W/Cと略記)に大きく左右
され、W/Cが小さい方が、即ち水添加量が少
ない方がよいことが常識である。 従つて(A)の方法に比し、硬化前に水を除去する
ことがないので最初から水を少なくせざるを得
ず、成形に必要な最小限を使用することになる。
従つてW/Cは0.3〜0.8程度と非常に小さい。モ
ルタル及びコンクリーはこれに該当する。 (A)の方法は、各種資材を混合する工程は前述の
如く稀薄なスラリーであるために、繊維状物質を
均一に分散することは比較的容易であり、種々の
検討がなされている。 例えば石綿スレート板は、石綿という繊維状物
質で補強された典型的なものである。しかし近年
その有害性が指摘され、その代替繊維の検討が必
死になされている。ポリビニルアルコール
(PVA)系繊維もその代替繊維の一つであり、そ
の代替の可能性の検討がなされ、一部商品として
使用されはじめている。その他ポリプロピレン、
ナイロン等が耐衝撃性の改善のために使用されて
いる。この湿式成形法で補強効果の大きい細くて
長い繊維が使用可能なのは、一つにスラリー濃度
が薄く、分岐が可能であるが故である。 一方乾式成形法は既述の如く使用される水量が
少ないので流動性に乏しく、細くて長い、即ちア
スペクト比(繊維の直径dと長さlの比l/dを
アスペクト比と呼称)の大なる繊維を混入するこ
とは非常にむつかしく、検討はなされているもの
の充分な効果を得るに到つていない。 繊維状物質による脆性物質の補強機構は単純で
はないが、モデル的には次の様に考えられる。即
ち補強メカニズムは繊維による応力の負担と補強
効率の問題である。前者については、短かく切断
された繊維物質で補強された複合体に引張りで代
表される様な外部応力が加わつた時の複合体全体
に働く応力は理想的には 補強材負担応力+マトリツクス負担応力=複合
体応力 として表わされ、脆性マトリツクスに微細なクラ
ツクが生じた後にも、左辺第一項が効果的に作用
して、複合材全体としての強度が向上するとされ
る(Hannant)。すなわち短繊維の繊維長をl、
限界繊維長をlc、繊維の破断強度をσfuとして添
加量を体積分率Vfで表わすと、引張りに関する
繊維補強効果はσRは σR=ησfu(1−lc/2l)Vf ………(1) で表わされる。但しηは繊維の配向係数。 一方、繊維〜マトリツクス間の界面接合力をτ

は、繊維強度が強く、且つマトリツクスとの界面
接合力が高い程大きいことが期待され、形態的に
はアスペクト比l/dが大きい、即ち細くて長い
繊維が補強には有効であることが示される。 一方、上記の繊維による応力負担の他に補強効
率の問題がある。上記の理論は補強材としての繊
維或いは繊維状物質がマトリツクス中に均質に分
布していることを前提としたものであり、現実の
水硬性物質をマトリツクスとする複合体の商業規
模での製造に当つては、繊維物質の均一分散は極
めて重要な問題でありかつ困難な技術である。即
ち補強性を高めんとしてアスペクト比を大きくし
たり、補強材添加率を大きくすることを試みれ
ば、それに比例して繊維物質の分散は不良化し期
待する効果は現われないばかりか、製品に斑を生
じて性能の低下を招来するのみならず、外見の美
的価値が低下して商品価値を失なうことになる。 前述のように繊維或いは繊維状物質でセメント
等の脆性物質等を補強する場合、マトリツクスに
対する接着力が秀れていること、繊維質の引張り
強度等の機械的物性が秀れていることは必須条件
であるが、その補強効果を大ならしめるために
は、繊維物質をマトリツクス中に均一に分散せし
めることが前提となる。 既述の如く乾式成形法では添加水量が小さく流
動性に乏しく、繊維状物質の均一分散は非常に難
しい。従つてアスペクト比を小にせざるを得ず、
その結果充分な補強効果が得られていない。 例えば乾式成形法で最も研究が進み一部実用化
されている補強繊維に銅繊維がある。 鋼繊維の形状は種々あるが、丸断面のほぼ0.5
mm直径相当、長さ20〜30mm(アスペクト比約40〜
60)のものが使用されている。公知文献にみられ
るが如く、鋼繊維で強化されたコンクリートの曲
げ破壊あるいは引張り破壊テスト後の破断面をみ
ると、鋼繊維は確実に抜けて繊維自身は全く破断
していない。即ちアスペクト比が小さい上にセメ
ントマトリツクスとの接着力があまりよくないの
で鋼繊維の持つ強度(約70Kg/mm2)が充分に利用
されていないことを意味しており、補強効果は左
程期待できない。 又耐アルカリガラス繊維の検討が集束糸にして
用いられているが、この集束糸は、本発明と全く
目的を異にしている。本発明の集束糸は分散をよ
くするための一時的な形態であり、補強効果を上
げるために均一分散後は単繊維へ解繊するもので
ある。一方ガラス繊維の場合は、ガラスそのもの
が脆性物質であり、非常にもろく切損しやすい。
従つて、その防止対策として集束糸にするもので
あり、単繊維への解繊がないように特に集束剤を
選んでいるものである。しかしかかる集束糸状態
としても充分でなく、水の少ないモルタル、コン
クリート中ではミキシングする際せん断力が大き
いために切損したり、極端な場合は粉々になり、
補強効果が期待できない。 加えて耐アルカリガラス繊維と言えども耐アル
カリ性を懸念されており、耐久性に問題を残して
いる。 有機繊維も検討されたが、既述の如く湿式成形
法では使用されているが、乾式成形法では分散が
むづかしく補強効果がない。 PVA系繊維は本質的にはセメントマトリツク
スの補強に対して最もすぐれた繊維であることは
公知である。即ち高強力(90Kg/mm2以上で鋼繊維
より高い)であるうえに、セメントマトリツクス
との接着力が非常にすぐれている。加えてアルカ
リ性に対して安定であり、耐久性にすぐれてい
る。 接着性のすぐれている理由はPVAの分子鎖中
にセメントと親和性の強い水酸基を多数有してい
ること、湿式又は乾式紡糸であり、かつ高度に延
伸を施しているので繊維側面に無数のヒダを有し
ているがためである。ケブラー、ポリエステル、
ナイロン等は高強力であるものの、疎水性のた
め、セメントとの接着性が悪く、セメント成形物
の曲げ、引張り特性を改善するには到らない。加
えてポリエステルは耐アルカリ性がなく、耐久性
が懸念される。 かくの如くセメントマトリツクスの補強に対し
て基本的にはすぐれた特性を有しながらも乾式成
形法でPVA系繊維が使用されていないのは、マ
トリツクス中への分散が困難なためである。 本発明者等はセメントマトリツクス中にいかに
細くて長い、即ちアスペクト比の大なるPVA系
繊維を分散するかについて鋭意研究した結果、本
発明に到達したもので、水添加量の少ない、モル
タル、コンクリートの補強用繊維及び該繊維を用
いたモルタル、コンクリート成形物に関するもの
である。 即ちアスペクト比大なる繊維を集束剤でかため
て太くして、実質的にアスペクト比を小にし分散
を容易とし、モルタル、コンクリートの成形工程
中でいつたん集束糸を均一に分散させた後、集束
剤の膨潤、溶解と撹拌によるせん断力にて単繊維
に20%以上分繊せしめることにより、平均アスペ
クト比を大とし、補強効果を大ならしめんとする
ものである。 さらに具体的には0.5〜25drの単繊維を200〜
5000デニールに集束し、親水性の樹脂で固めた後
単繊維単位のアスペクト比が100〜700になるよう
に切断する(切断された集束糸単位のアスペクト
比は、5〜145と非常に小さい)。しかる後に(イ)セ
メント、骨材を主体とするマトリツクスと乾燥状
態で混合した後、水を添加し撹拌するか、(ロ)セメ
ント、骨材と水を混ぜたペースト中に繊維を投入
し撹拌後成形するものである。 以下更に本発明を詳細に説明する。 本発明を構成する重要な因子はPVA系繊維の
強度、単繊維デニールの太さ、そのアスペクト
比、集束糸の太さ(総デニール数)、及び集束剤
である。以上の因子を適正にすればモルタル、コ
ンクリートの曲げ、引張り特性及び耐ひび割れ性
が著しく改善される上に、耐衝撃性、タフネスの
改善効果も顕著なものとなる。 モルタル、コンクリート製品中では集束糸は、
20%以上に解繊されるものであるから、単繊維の
物性が製品の物性へ著しい影響を与えることにな
る。 本発明での単繊維の具備すべき条件についてま
ず述べる。前述の如く繊維で脆性セメントマトリ
ツクスを補強する場合、繊維の引張り強度がすぐ
れていること、マトリツクスとの接着力がすぐれ
ていること、アスペクト比が大なることが重要な
要件であるが、その補強効率を大ならしめるため
にはマトリツクス中に均一に分散せしめることが
肝要である。 マトリツクス中に均一に分散せしめる手段とし
て単繊維を親水性樹脂でかためてアスペクト比の
小さい集束糸として成形品製造工程で均一に分散
させた後、20%以上を再び単繊維状にして、均一
分散でアスペクト比を高くし、補強効果を上げよ
うとするものである。 この集束糸の単繊維への解繊工程で適切な単繊
維デニール及びそのアスペクト比を選択しないと
解繊された単繊維が絡み合い、フアイバーボール
となり分散状態が悪化することになり、集束糸を
経て分散をよくしようとする努力が水泡に帰する
ことなる。 アスペクト比は分散性の点より小さい方がよい
が、補強性の点からは大きい方がよく、相矛盾す
るものであるため、両者を満足する適切なアスペ
クト比を選ぶことが肝要である。 モルタル、コンクリートに用いる繊維のアスペ
クト比は100〜2000が適切であり、より好ましく
は400〜1500である。100以下では集束糸の解繊工
程での絡み合いによる分散不良はないが補強性が
劣る。又2000以上では補強性はすぐれているもの
の、解繊過程で絡み合いが起こり、フアイバーボ
ールが出来て好ましくない。 単繊維デニールはアスペクト比程分散性、補強
性への影響はないが、種々の実験の結果から0.5
〜25drが好適である。0.5デニール以下ではアス
ペクト比を100〜2000に限定しても集束糸の解繊
工程で絡み合いによる分散不良を生じ、又25デニ
ール以上では補強性がやや低下する。又単繊維の
強度は90Kg/mm2以上が必要で、それ以下では分
散、接着がよくても補強効果は小さい。 以上が単繊維の具備すべき条件であり、本発明
を構成する第一の要件である。 本発明は上記単繊維をマトリツクス中に均一に
分散せしめる手段として、集束糸とするものであ
る。 該集束糸がマトリツクス中に均一に分散し、か
つ20%以上の単繊維に解繊することが必須要件で
ある。 本発明者等は集束糸の総デニール数及び集束剤
の種類と付着量を選択することにより目的を達成
出来ることを見い出したのである。 W/Cの小さい、即ち流動性の少ないモルタ
ル、コンクリート中へ均一に分散し、かつ20%以
上を、絡み合いによる分散不良を起さないように
単繊維に分散させるための集束糸が具備すべき重
要な要件の一つはその太さ即ち総デニール数であ
り、200〜5000デニールが適切であり、より好ま
しくは500〜2000デニールである。200デニール以
下ではアスペクト比が大きすぎてマトリツクスと
の混和時に単繊維へ未解繊のままでも、あるいは
ほんのわずか解繊した段階で絡み合いフアイバー
ボールを生じ好ましくない。又5000デニール以上
では集束糸の数が少なくなりその分散は良好であ
るが、単繊維に解繊されても、その単繊維が局部
的に点在することになり、又解繊過程でも集束糸
単位でフアイバーボールを作りやすく好ましくな
い。 成形過程で集束糸を20%以上の単繊維へ解繊す
ることが重要であるが、20%以下では平均的アス
ペクト比が小さすぎて補強効果が小さい。 20%以上に解繊するには集束剤及びその付着量
の選択が重要である。 用いる集束剤はマトリツクスとの混合初期では
集束力を維持し、アスペクト比を小さくして分散
をよくし、後期では集束力が低下し、20%以上が
単繊維に解繊させる必要がある。 かかる効果を出す集束剤は、水溶性でかつフイ
ルム形成能を有するものでなくてはならず、下記
のものが有効である。 天然物及びその誘導体ではデンプン類、セルロ
ース誘導体(例えばメチルセルロース、エチルセ
ルロース、ヒドロキシメチルセルロース、カルボ
キシルメチルセルロース等)、アルギン酸ソーダ
がある。 合成集束剤としては、ポリビニルアルコール系
として未ケン化のポリ酢酸ビニルエマルジヨン、
カチオン化ポリ酢酸ビニルエマルジヨン、部分ケ
ン化PVA、完全ケン化PVAがある。変性PVAと
しては、イタコン酸変性、フタール酸変性、アク
リル酸変性PVAがある。又酢酸ビニルとエチレ
ンを共重合したエチレン酢ビ共重合物エマルジヨ
ン、更にこのケン化物、酢酸ビニル・マレイン酸
共重合物、酢酸ビニル・クロトン酸共重合物、酢
酸ビニル、アクリル酸共重合物のエマルジヨンが

ートによる打設、吹付け成形、注入成形法等があ
り、工場成形法では振動成形、遠心力成形、押出
し成形、注入成形法等があるが、いづれの成形法
で成形されるセメント、モルタル成形品にも適用
できる。 又利用形態で述べるなら構造部材または構造物
への適用が考えられ、それには舗装やトンネルラ
イニング等の無筋コンクリート構造物の性能向上
や鉄筋コンクリート部材の代替として例えば遠心
力成形コンクリート管等がある。 又鉄筋コンクリートとの併用で鉄筋コンクリー

い。PVA系繊維は鋼繊維に比し細くて長い繊維
でかつセメントとの付着性が良いために、はね返
り防止、肌落ち防止に効果的であり、又鋼繊維は
繊維自身のはね返りが多くて問題となつている
が、PVA系繊維の場合セメントとの親和性がよ
いために材料との分離がなく、その心配が全くな
い。 繊維自体のはね返りが多いことは他の材料に比
し高価な繊維を無駄にすることになり、コスト高
となるに加えて、吹付け部の繊維の量が減少し、
設計通りの補強性を示さないことになり、非常に
やつかいな問題である。繊維自体のはねかえりが
材料のそれより多くない点はPVA系繊維の大き
な特長である。 次に法面保護工事の場合は、PVA系繊維で補
強すると既述の特性のために従来の補強鉄鋼が省
け、吹付け厚さをうすく出来るメリツトがある。 そのほか老朽化した構造物の補修にも適用され
