Description

【発明の詳細な説明】 〔産業上の利用分野〕 本発明は炭化カーボンシートとその製造方法に
係り、詳しくは熱硬化性樹脂のうちフエノール樹
脂、メラミン樹脂及びユリア樹脂から選ばれる2
者混合樹脂粉体と硬質カーボン粉体の3成分系分
散液を繊維布に含浸させた該繊維布を加圧下に加
熱焼成したことからなる炭化カーボンシートとそ
の製造方法に関するものである。 〔従来の技術〕 従来熱可塑性合成樹脂又はその共重合体もしく
は熱硬化性合成樹脂等の溶剤溶液とカーボンブラ
ツク等からなる塗液を繊維紙、布に塗布(含含
浸)し加熱又は加熱加圧して特定の物性を付与し
たもの及びその製造法は種々公知である。例えば
熱可塑性樹脂又はその共重合体を使用したものに
特公昭51―13057号、特公昭57―23591号及び実公
昭51―38949号公報が、さらには熱硬化性樹脂の
溶剤溶液を繊維布に含浸させたものに特公昭59―
2843号公報等がある。 〔発明が解決しようとする問題点〕 しかしながら従来知られたこの種の製品は、そ
れなりに所望する特定の物性を付与することはで
きても、本発明の意図する電気導伝性能及び機械
的強度にすぐれ、可撓性、耐水性、耐熱性及び耐
炎性等を併有して耐候性を有するものとはいえ
ず、このためインテリア材として例えば天井、壁
面(含腰板、床板)への貼着又はそれらの下貼
り、あるいは外装材その他電波遮断材として例え
ば放送局における放送室の内壁や船舶の無線室等
に適用して前記特性を同時に発揮できるいわゆる
多目的用途に適するものではなかつた。 従つてかかる観点から、前記諸特性のいくつか
を同時に満足させるためには、少なくともその用
途目的に対応した何等かの二次対策(処理)が必
要となるため、かかる処理を施すことは製品々質
上からもコスト上からも常に問題があつたし、又
製造上からする技術的問題が伴うものであつた。 〔問題点を解決するための手段〕 ここにおいて本発明者は前記の諸点を解消すべ
く種々実験的に研究を進めた結果、熱硬化性樹脂
のうちフエノール樹脂、メラミン樹脂及びユリア
樹脂から選ばれる2者混合樹脂(いずれも粉体)
の3種を選定することにより、それら2者の有す
る特性上の得失点を相互に補完又は加重しあうよ
う配慮するとともに、これにカーボン特有の電気
導伝性を有効利用して硬質カーボン粉体(カーボ
ンブラツクではない)の所定量を混用することに
よつて電気導伝性能の一層の向上ができようとの
見地に基き、それら混合粉体(3成分系粉体)か
らなる塗液(後記)を繊維布に含浸させ、これを
加圧下に加熱焼成して得た炭化カーボンシートの
物性を検討したところ、所望する電気導伝性能及
び機械的強度その他諸特性の殆んど全てを併有せ
しめ得ることが確認され、前記の欠陥を一挙に解
決し得ることに成功し、本発明を完成した。 本発明の第1の特徴は、前記2成分系混合樹脂
のそれぞれに硬質カーボン粉体を混用したところ
にあり、第2の特徴は、上記の如くして得られた
3成分系混合粉体の分散液を繊維布に含浸させ、
これを加圧下に加熱焼成して炭化カーボンシート
としたところにある。 すなわち本発明は、フエノール樹脂、メラミン
樹脂及びユリア樹脂から選ばれるフエノール樹脂
とメラミン樹脂、フエノール樹脂とユリア樹脂及
びメラミン樹脂とユリア樹脂の2成分系混合樹脂
粉体の1ないし3者が硬質カーボン粉体と混合し
てなる3成分系混合粉体の分散液を含浸した繊維
布が加圧下に加熱焼成された炭化カーボンシート
に関するものであり、今一つの発明はその製造方
法に関する発明で、第1の発明で選ばれるフエノ
ール樹脂とメラミン樹脂、フエノール樹脂とユリ
ア樹脂及びメラミン樹脂とユリア樹脂からなる2
成分系混合粉体の1ないし3者に硬質カーボン粉
体を混合し、該3成分系混合粉体を塩基性硬化剤
の存在下に溶媒に分散させた後該分散液を繊維布
に含浸させ、該含浸繊維布を乾燥後加圧下に加熱
焼成するものである。 本発明の目的は、電気導伝性能及び機械的強度
(圧縮強さ、引張り強さ、剪断強さ)にすぐれ可
撓性、耐水性、耐熱性、耐炎性等を併有して耐候
性良好な多目的用途に適する炭化カーボンシート
を安価に提供するとともにその製造方法を一般に
提供することにある。 本発明に使用される前記各熱硬化性樹脂粉体
は、それら各樹脂を別々に常法(ロールミル、ボ
ールミル使用)によつて粉砕、篩別して得られる
粒子径100〜200μmのものが用いられ、硬質カー
ボン粉体には、フエノール樹脂又はフルフラール
樹脂の単体(もしくは混合体であつてもよい)を
前記の如く粉砕して得た粒子径120〜250μmの粉
体を不活性ガス雰囲気中で電気焼成炉内で加熱焼
成した粒子径110〜120μmのものが使用される。 しかしてフエノール樹脂とメラミン樹脂混合粉
体、フエノール樹脂とユリア樹脂混合粉体及びメ
ラミン樹脂とユリア樹脂混合粉体を構成する2成
分系混合樹脂の混合比は、製品の用途、目的によ
つて一定し得ないが、通常100〜120:100〜80重
量部の割で常法により混合される。さらに上記2
成分系混合樹脂粉体と硬質カーボン粉体との混合
は、常法によつて行われるが、その混合比は前記
同様製品用途、目的によつて一様ではないが、前
者(混合樹脂粉体)100重量部当り30〜50重量部
好ましくは35〜50重量部である。この場合硬質カ
ーボン粉体の配合比が対前者30重量部以下となる
と、機械的強度、耐水性は得られても、電気導伝
性が対所望度低く、かつ耐熱性及び耐炎性に欠け
る傾向が大きく、しかも可撓性の増大によつて実
用上不適である。またその配合比が上限(50重量
部)以上となると、前記電気導伝性、耐熱性、耐
炎性等の改善はできるが、硬化の進むにつれ硬く
脆くなり可撓性の大巾な減少を招来して実用的で
ない。 上記において各混合樹脂粉体と硬質カーボン粉
体との混合は、前者に後者を混合するようにして
もよいし、予め前者を構成する各樹脂と後者とを
所要配合比の下に同時に混合してもよい。 ここに使用する熱硬化性樹脂としてフエノール
樹脂、メラミン樹脂及びユリア樹脂を選択したこ
とは、本発明完成に至る本発明者の各種実験に徴
してそれら3者及び適用する溶媒(アルコール
類)が、この種の他樹脂及びその溶媒より比較的
安価に入手し易く、かつ製造過程での複雑性も少
なく、しかも所望特性を有する製品を安価に提供
できるとの見地に基くものである。 上述の如くして得られた3成分系混合粉体は、
その100重量部当り溶媒(20℃加温)例えばメチ
ルアルコール、エチルアルコール又はブチルアル
コールの110〜150重量部好ましくは120〜140重量
部中に塩基性硬化剤例えば塩化アンモニウムの存
在下に常法によつて混合されるが、この場合3成
分中の樹脂の2成分は溶解して液状となる反面、
アルコール不溶の硬質カーボン粉体は分散してC.
P.400〜500の粘稠塗液となり、電気導伝性のほか
所望特性を備えた接着性良好な塗液を得る(第1
図参照)。 この場合必要に応じて公知の分散剤(ヘキサメ
タりん酸塩)、浸透剤(アルキルスルホン酸塩)、
剥離剤(ステアリン酸塩)、充填剤(タルク、ベ
ントナイト)の1種又は2種以上を添用すること
もできる。 しかして上記において、溶媒使用量が対混合樹
脂110重量部以下となると、粘度の増高により繊
維布(後記)への均一な含浸が得られず品質上か
らも実用上からも不適である。又溶媒使用量が
150重量部以上となると上記の点は避けられるが、
所望する粘稠度が得られないため、繊維布への含
浸はできても単に含浸したという程度にとどま
り、繊維布への所望する前記諸特性特に電気導伝
性及び機械的強度を付与することができない。 使用する繊維布としては綿布及び天然繊維と合
成繊維糸条で織成された交織布又は合成繊維製不
織布を使用することができ、織り目の粗密の別は
問わない。例えば織り目が網状のものから目のつ
んだかた織り状のものまで平織り、綾織には無関
係に使用できる。しかし好ましくは余りかた織で
なく、塗液の含浸時間の比較的短かくて済むもの
であることがよい。 上記繊維布に前記する3成分系分散液(塗液)
を含浸させるには、常法(浸漬法)によつてロー
ル巻きされた繊維布を塩基性硬化剤の存在下に20
℃に加温された塗液を盛つたバツト中で回転する
ロール(複数であつてもよい)に連続的に導き塗
液を含浸させ、しごきロールを介して余分の塗液
をしごき落すようにすればよい。この場合塗液の
繊維布への含浸度は塗液粘度、含浸時間の長短に
よつて左右されることはいうまでもないが、本発
明にあつては塗液粘度C.P.400〜500において短時
間(2〜5分)の含浸で十分である。次いで得ら
れたこの含浸布は後記する乾燥炉(100℃恒温)
に導通されて溶媒を揮散せしめた後一次ホツトロ
ーラープレス(以下第一プレスという)に導通さ
れ、しかる後二次ホツトローラープレス(以下第
二プレスという)を導通することにより加圧下に
加熱焼成されて含浸樹脂の硬化と相俟つて平滑面
を有する長尺の炭化カーボンシートとして得られ
るので、これをワインダーに巻取るか又は断裁し
て平判状シートとする(第2図参照)。 上記で得られる前記シートの厚さは、繊維布の
厚薄を勘案して塗液(3成分系)の含浸量、焼成
時のローラー圧力等を前記条件の範囲内において
適宜調節することによりフイルム状の薄手のもの
からシートとして厚手のものまで得られる。 しかして上記において、塗液含浸後の繊維布を
第一及び第二プレスに順次導通することは、第一
プレスにおいて予め樹脂の硬化を促進せしめると
同時に焼成後の平滑面を得るためであつて、この
時のローラー圧力(線圧:以下同じ)、温度及び
時間は、製品の用途、目的及び繊維布への塗液含
浸量の多少によつて一定し得ないが、繊維布への
含浸量が800g/m2で第二プレス後の炭化カーボ
ンシートの厚さが0.5〜0.6mmである場合は、通常
第一プレスでローラー圧力50〜60Kg/cm、温度
120〜130℃、時間2〜3分で第1次樹脂硬化と焼
成との促進を図る。そして第二プレスの条件は前
記第一プレス時を対象とした場合、ローラー圧力
70〜150Kg/cm、温度140〜150℃、時間2〜3分
で焼成を完了し平滑な炭化カーボンシートを得
る。この場合の条件すなわちロール圧力、温度及
び時間は既述した各範囲で相関々係を有し、その
いずれかが前記範囲を逸脱すると、所望する良品
質の製品が得られないばかりか、好ましい物性を
具備させることができない。 〔発明の効果〕 (1) 本発明は、フエノール樹脂、メラミン樹脂及
びユリア樹脂から選ばれるフエノール樹脂とメ
ラミン樹脂、フエノール樹脂とユリア樹脂及び
メラミン樹脂とユリア樹脂からなる2成分系混
合粉体の1ないし3者に硬質カーボン粉体を混
合し、該3成分系混合粉体を塩基性硬化剤の存
在下に溶媒に分散させた該分散液(20℃加温)
を繊維布に含浸させ、該含浸繊維布を乾燥後加
圧下に加熱焼成して得られるものであるから、
このものは前記分散液が硬質カーボン粒子の分
散する接着性結着剤として繊維布に含浸するた
め焼成後のカーボンシートからカーボン粒子の
剥脱が皆無である。 (2) フエノール樹脂とメラミン樹脂及び硬質カー
ボンからなる3成分系成分から得られた炭化カ
ーボンシートは、フエノール樹脂と介在する硬
質カーボン粒子との電気特性によつて電気導伝
性が高いばかりでなく、フエノール樹脂の耐久
性(強靭性)に支えられて機械的強度も高く、
しかも耐水性は前記両樹脂の有する耐水性の加
重により良好となり、同時に耐熱性がメラミン
樹脂によつて付与され、かつ硬質カーボン粒子
の介在によつて耐炎性となる。又可撓性メラミ
ン樹脂の硬化時における脆さをフエノール樹脂
がよく補完して適度の可撓性が付与される。 (3) フエノール樹脂とユリア樹脂及び硬質カーボ
ンの3成分から得られた炭化カーボンシート
は、上記(1)同様フエノール樹脂と介在する硬質
カーボンの電気特性により電気導伝性が高く、
又フエノール樹脂の耐久性に支えられて機械的
強度も高く同時に耐水性はユリア樹脂の有する
大きな耐水性とフエノール樹脂の耐水性との加
重とから一層の増高が図れる。耐熱性はユリア
樹脂によつて付与され、かつ耐炎性は前記(1)同
様硬質カーボン粒子の介在で良好となる。さら
に可撓性はフエノール樹脂によつて適度に調整
される。 (4) メラミン樹脂とユリア樹脂及び硬質カーボン
の3成分から得られた炭化カーボンシートは、
メラミン樹脂と硬質カーボン粒子との電気性能
によつて良好な電気的特性(導伝性)が得られ
ると同時に機械的強度がメラミン樹脂により補
完され、しかも耐水、耐熱性は前記メラミン樹
脂によつて補完され、適度の可撓性を有するも
のとなる。又耐炎性は前記(1)同様硬質カーボン
粒子の介在で良好となる。 (5) 本発明になる製品は、連続的(一貫的)生産
に適し複雑な特殊設備を要するものでもないか
ら、安価に提供できる効果があり、しかもその
製品は前記したように所望する特性の殆んど全
てを具備するので、インテリア材として天井、
壁面(含腰板、床板)への貼着又はそれらの下
貼り等のほか、たたみのとこ上又はとこ下等へ
敷設あるいは下貼り、もしくはベツドやマツト
中に用いる場合は、上記製品がすぐれた電気特
性と機械的強度を有し、かつ可撓性、耐水、耐
熱性及び耐炎性で耐候性を有するため、適用面
となじみ易く従つてその敷設又は貼着を容易な
らしめる。そして適用後の多湿時にあつても非
吸湿のためカビ等の発生もなく適用される基材
の腐蝕を皆無ならしめる。さらにはこれを、従
来家屋建設用地に慣用される炭材の代替材とし
て用いる時は、土台材及び関連材の腐蝕を防止
することができる。さらに又本製品は、土壌中
に長尺状もしくは必要に応じて平判状等適宜大
きさに断裁したシートとして埋設する時は、該
シートの電気特性によつて土壌改良材としての
効果を発揮させることもできる。特に本製品の
有効なことは、前記電気特性によつて電波を効
果的に遮断し得ることから、これを例えば放送
局(含放送室)の内壁や船舶の無線室等に適用
する場合に、最も効果的な電波遮断材として利
用できることであり、多目的用途に適する特異
の効果を発揮させることができる。 〔実施例〕 本発明の実施例を第2図(略示的製造工程図)
を参照して説明する。 ワインダー1に巻取られた長尺の綿布(又は網
目状に形成した不織布であつてもよい)2をガイ
ドローラG及びストレツチローラーSを介して予
めフエノール樹脂粉体:メラミン樹脂粉体(粒子
径いずれも100〜200μm)=100〜120:100〜80か
らなる混合粉体100重量部に硬質カーボン粉体
(粒子径110〜120μm)の30〜50重量部を常法によ
つて混合し、該混合粉体を塩化アンモニウムの存
在下にメタノール(20℃加温)110〜150重量部に
混合して得た前記カーボン粉体の分散したC.
P.400〜500の粘稠液3を入れたバツト4中で図示
の如く回転する耐アルカリ性金属又は合成ゴム製
のローラー5(複数でもよい:A図参照)に導き
綿布2に前記粘稠液3を十分に含浸させるととも
にしごきローラー6,6を介して綿布2に含浸し
た余分の含浸液(粘稠液)及び含浸布表面に付着
する付着液3をしごき落して含浸むらをなくし均
一な含浸を図つた後該含浸綿布2aを恒温(100
℃)乾燥炉(熱源は電熱、スチームいずれかの方
式でもよく本図は前者による)7に導入して含浸
綿布2aに含有されるメタノールを揮散せしめる
(この揮散メタノールの炉外への排気は常法又は
適宜の手段により吸収材を収容したタンク(複
数:図示せず)に吸引して揮散気体を吸収材に吸
収せしめる)。 次いで脱メタノール後の前記粘稠液3を含浸し
た含浸綿布2aはフード11内に架設された第一
プレス8に導入される。この第一プレス8は図示
の如くフード11内で同一方向に回転する金属性
の同径の加熱ローラー8a,8aからなり、表面
温度120〜130℃(熱源は電熱、スチームいずれの
方式でもよく本図は前者による)のローラー間に
導入され、ローラー圧力50〜60Kg/cmの下に2〜
3分を要して樹脂硬化の促進を図るとともに熱圧
時発生のカーボン臭の脱気を図りつつ焼成されて
未だ粗面の第1次炭化カーボンシート10aを得
る。しかる後該シート10aは上記同様フード1
1内に架設した第二プレス9に導入される。この
第二プレス9は第一プレス同様フード11内で同
一方向に回転する金属性の同径の加熱ローラー9
a,9aからなり、表面温度140〜150℃(熱源は
電熱、スチームのいずれの方式でもよく本図は前
者による)のローラー間に導入され、ローラー圧
力70〜150Kg/cmの下に2〜3分を要して前記第
1次炭化カーボンシートの完全焼成を終了して所
