Description

【発明の詳細な説明】[Detailed description of the invention]

本発明はアルミニウムダイカスト部品の圧洩れ
の原因となる欠陥を含浸処理によつて密封する方
法の改良に関するものである。 一般に、アルミニウムのダイカスト法は製品形
状設計の自由度が大であるとの特色を利用して各
種機械部品の製作に適用されているが、耐圧を要
求される機械部品の場合には鋳造欠陥上の問題が
ある。一般に鋳造欠陥は内部欠陥と外部欠陥に大
別されるが、ひけ巣、ブローホール、ポロシテイ
などの内部欠陥が主としてダイカスト部品の耐圧
に悪影響を与えることは言うまでもない。ところ
で現在のダイカスト法の趨勢は高速高圧ダイカス
ト法に向かつており、大型のダイカスト部品を高
能率で生産するうえでは成果をあげているが、こ
れを耐圧と流体の密封性が要求される用途に用い
ると鋳造内部欠陥による難点を免かれることがで
きなかつた。そこで、ダイカスト鋳造技術上の工
夫によりかかる欠陥を少なくするための努力が種
種なされているが、ミクロンオーダー乃至測定困
難なほどの微小内部欠陥であつても圧洩れの原因
となるので、ダイカスト鋳造技術だけで圧洩れ原
因を根絶するには至つていない。 上述のような耐圧を要求されるダイカスト部品
の一例を挙げると、自動車空調用カーコンプレツ
サーのハウジングがあり、特にフロントハウジン
グ部にはリング溝及びオイル用通し穴をダイカス
ト後加工すると、これらの部分で鋳造内部欠陥が
露出して、圧洩れの原因となり易い。すなわち、
上記ハウジングにおいて、表面に近い部分あるい
は薄肉部分では鋳造内部欠陥は形成され難いが、
その他の部分では連続した穴状の欠陥を通つてハ
ウジング内部のオイル又は冷媒ガスが外に洩出し
て、冷媒ガス等が、カーコンプレツサーの使用中
に、失なわれる。ここで、どの程度の大きさの鋳
造内部欠陥によつて圧洩れが起こるか又は起こら
ないかに関しては、その径、長さによつて左右さ
れ、しかも欠陥が表面に近いところで拡大されて
いるかどうか、あるいは表面欠陥の有無等によつ
ても左右されるので、一概には決められない。そ
こで、従来はダイカスト部品全体に以下に述べる
含浸処理を施こして来た。 従来の含浸処理法の一つはケイ酸ソーダなどの
水ガラスを用いるものであり、ドブ漬法、内部加
圧法又は真空−加圧法の何れかにより、ダイカス
ト部品表面に露出している鋳造欠陥部よりその内
部に含浸させ、次に水ガラスを加熱処理により主
としてガラス化による硬化をさせ、密封化を図る
ものであつた。ここで、密封剤に要求される性質
としては密封性、耐油性、耐水性、耐熱性、操作
性及びコストが優れていることが挙げられる。密
封剤としての水ガラスは、硬化のために、80℃で
2時間程度の加熱処理を行ない、その後1日程度
の放置処理を行なうことが、不可欠であり、硬化
処理時間が長いことが操作性上の一つの問題であ
つた。さらに重大な問題は、これらの硬化処理中
にあるいはダイカスト部品のユーザーで水ガラス
が鋳造内部欠陥の孔部より一部吹出して、結果的
には例えばコンプレツサー内に混入して、摺動部
を疵つけ、あるいは場合により密封性が劣化する
という点にあつた。主として、このような問題が
あるために、密封剤としてはフエノール、ポリエ
ステル又はアクリル等の樹脂を主成分とする有機
系密封剤が現われ、現在の主流になつている。と
ころが有機系密封剤の最大の欠点は無機系密封剤
に比較して5〜10倍程度もコスト高となることで
あり、他にも無機系密封剤に比較して耐熱性が低
いために、ダイカスト部品を高温にさらされる用
途に使用すると圧洩れが起こるという危険もあ
る。 本発明者は、無機系密封剤としての水ガラスが
従来吹出しの問題のために耐圧及び流体の密封性
を要求されるダイカスト部品に対しては使用でき
なかつたという事態を根本的に改善し、しかも従
来硬化のために比較的長い時間を必要としていた
欠点も解消して、有機系密封剤よりはコスト的に
有利な水ガラスを耐圧ダイカスト部品に使用でき
る含浸密封方法の開発研究を行ない、従来全く採
用されていなかつた酸処理によつて水ガラスを硬
化させると、従来の水ガラスの諸問題が根本的に
解決されることを見出し、特許出願を行なつた。
本発明者はさらに研究を進め、常用される水ガラ
スよりはSiO2/M2O(但しMはアルカリ金属の少
なくとも1種)のモル比率が高く4を越え5.1以
下の水ガラスを用いると上記諸問題の解決がさら
に効果的になされ、密封性能が格段に改善される
ことが分かつた。 以下、本発明の理解を容易にするために、図面
を参照としつつ、本発明及び従来法を詳しく説明
する。 第1図及び第2図は鋳造欠陥を有するアルミニ
ウムダイカスト部品1の断面を模式的に示してい
る。前述のように圧洩れの原因となる鋳造欠陥は
該部品内外面間で連続した欠陥であり、鋳造欠陥
の種類は引け巣、ブローホール等の内部欠陥であ
り、表面欠陥も圧洩れに関与している。第1図及
び第2図には、最も圧洩れを起こし易いと考えら
れる鋳造欠陥として、内部に密封剤が溜まる大き
な引け巣もしくはブローホールがあり、これに小
さなブローホール又はポロシテイもしくは表面割
れが連続しているものが示されている。以下、説
明の都合上これをブローホールと称し、図面では
“2”として表わしてある。なお図面において、
“3”は含浸された密封剤(以下含浸液と称する)
である。かかる含浸液3を従来の水ガラス法にて
80℃に加熱すると第2図の如く吹出し3′が発生
する。この原因は含浸液中に小さな蒸気泡4が発
生することにあると考えられている。一方、有機
系密封剤の場合は嫌気性樹脂の使用により吹出し
3′は防止されていたが、密封性能が劣りまたコ
スト高等の欠点があつた。 従来の水ガラス硬化法では、80℃にて2〜3時
間の加熱処理後1日の放置が行なわれていたこと
は上述のとおりであり、その硬化(固化)機構は
ガラス化反応に基づいている。なお、その硬化が
完全に終了するには数カ月を要すると認識されて
おり、ガラス化反応進行中にはブローホール2の
密封が不十分な状態であるといえる。これに対し
て、本発明の酸処理の場合は、水ガラスのゲル化
反応が起こりしかも反応速度が大であるという特
色がある。また本発明の特色は吹き出し3′が起
こらないという点にあり、ゲル化反応により水ガ
ラスを硬化させれば、従来ガラス化反応の場合の
ような吹出し3′が実用上ほぼ完全に解消するこ
とができた。なお、本発明者の実験を検討した結
果では、水ガラスがゲル化反応によつて完全に固
化しているのではなく、また完全に固化させなく
とも圧洩れ防止の目的上支障ないことが分かつ
た。さらに、ゲル化反応はガラス化反応よりも反
応速度が大であるから、本発明の酸処理によつて
水ガラスの硬化がブローホール2の出口部で急速
に進行し、酸処理後のダイカスト部品1の放置又
は使用中にも吹出し3′が有効に防止されている
ものと考えられる。 以上のような実験結果を基礎としてゲル化反応
促進条件を見出すべく本発明者は水ガラスの
SiO2/M2Oモル比がゲル化反応に及ぼす影響を
さらに調査した。Mがナトリウムの場合、
SiO2/Na2Oモル比が異なる水ガラスを小径試験
管に完全に充満させ、次に水ガラスと酢酸を試験
管の入口で30分間又は2時間接触させ、ゲル化し
た水ガラスの先端からの長さを測定した。この長
さを反応長さとして第3図に示す。第3図におい
て横軸は水ガラスのSiO2/Na2Oモル比、縦軸は
反応長さ(mm)、黒丸及び白丸は接触時間がそれ
ぞれ2時間及び30分を表わしている。第3図より
SiO2/Na2Oモル比の増加と共に反応長さが増加
し約4.2以上で反応長さがほぼ一定となることが
分かる。 したがつて、本発明においてはSiO2/M2Oモ
ル比を4を越える値とした。ここでSiO2/M2O
モル比が4以下であると、ゲル化反応促進の効果
が少なく、一方5.1を越えると水ガラスが液体と
して不安定になるのでアルミニウムダイカスト部
品の欠陥に含浸することが困難になる。したがつ
て、本発明においてはSiO2/M2Oモル比を上述
のように限定した。一般に、水ガラスにおいては
SiO2/Na2Oモル比が2〜4の範囲外となると水
ガラスにならないと称されているが、コロイドシ
リカに水ガラスを添加し、または水ガラスにコロ
イドシリカを添加し、水とともにコロイドシリカ
と水ガラスを十分に、例えば数時間から数十時間
撹拌混合すると、コロイドシリカを溶解させるこ
とができる。 このように高濃度のSiO2含有水ガラスについ
て本発明者はゲル化反応が促進されること、また
後述のようにアルミニウムダイカスト部品極めて
高信頼性下の欠陥を含浸密封を実現できることを
見出して本発明を完成した。また、水ガラスの
SiO2/M2Oモル比が4を越えると水ガラスの粘
度が増加して上記欠陥への浸透性が低下するの
で、水ガラスの一成分である水(H2O)の量を
調節するか、あるいは後述の充填剤の添加量を調
節するなどの方法を採用することが望ましい。水
分含有量を70%までにすることによつて粘度を調
節すると殆んどの場合、アルミニウムダイカスト
部品の欠陥含浸密封用として十分低い粘度が得ら
れる。この場合、上記反応長さは、水ガラスの
SiO2/M2Oモル比、酸との接触時間等により、
変わつてくるが、十分の値が得られる。 本発明においてはアルミニウムダイカスト部品
を含浸密封処理対象としているから、水ガラスと
反応させる酸によつてアルミニウムが浸食された
のでは好ましくない。そこで、アルミニウムが不
動態化し易い性質を利用して、基本的には酸化性
酸を用いると、アルミニウムダイカスト部品を実
用上損傷することなく含浸密封の目的を達成する
ことができる。本発明者は塩酸、硝酸、クエン
酸、ギ酸及び酢酸の濃度を2Nとし、また蓚酸を
濃度1Nとしアルミニウムの腐食減量を試験した
ところ、塩酸を除いて、殆んど腐食減量がないこ
とを確認した。特に有機酸が良好な結果を示し
た。また、塩酸以外の上記酸を使用して水ガラス
のゲル化を試験したところ、含浸液1グラムに対
して0.5〜1.0mlの酸添加量にて十分なゲル化が起
こつた。基本的には、アルミニウムを浸食しない
酸であれば、本発明においては使用可能であり、
例としては、リン酸、塩素酸、沃素酸、セレン
酸、ヒ酸、ホウ酸、洒石酸、ベンゼンスルホン酸
がある。上記酸を1種以上混合して使用してもよ
い。酸添加量を定めるうえでは、水ガラスは高分
子であり正確な酸モル濃度を規定するのは現実的
ではない。また含浸液は水ガラス以外に水分等を
含有しているから含浸液に対する酸添加重量比率
を定めることも現実的ではない。以上の理由より
所定含浸液に対して酸添加量を実験的に定めるべ
きである。 次に、水ガラスとしては、基本的にはケイ酸ア
ルカリ塩を主成分とするものであり、アルカリ成
分としてはナトリウム、リチウム及びカリウムの
少なくとも1種、特にアルカリ成分としてナトリ
ウムが、また酸性成分としてはSiO2が用いられ
る公知の水ガラスであれば何ら制限はない。さら
に、水ガラスは広義ではFe2O3、その他の金属酸
化物の充填剤を含むものであつてもよい。 また、含浸密封処理用水ガラスとしては、上記
充填剤の他に収縮防止剤等を含むものが市販され
ており、これを含むものであつても何ら差支えな
い。 さらに、本発明の処理対象であるアルミニウム
は、通常ダイカスト用として用いられているJIS
−H−2212系合金を含むものであり、純アルミニ
ウムに限定されないことはいうまでもない。 以下、本発明の実施態様について説明する。 既に述べたように従来の水ガラスの加熱硬化法
の欠点は硬化時間が長いところにあつたが、この
点は酸の作用により抜本的に解決される。本発明
による酸処理時間は酸温度、酸濃度及び酸の種類
によるが、工業的に汎用される酸を常温で使用す
る場合は10〜30分程度である。しかも、放置は必
要でない。 酸処理方法としては、アルミニウムダイカスト
部品を、酸水溶液中アルコール溶液、その他の溶
液中に浸せきする方法、酸液を吹付ける方法等が
ある。なお、水ガラスの含浸と酸処理は同じ容器
又は別の容器で行なうことができる。また酸液中
にアルミニウムダイカスト部品を浸せきする場合
は、酸液を加圧、加熱し硬化反応を促進させるこ
とができる。また、酸と水ガラスを予め混合させ
ておくと、水ガラスが瞬時に硬化してブローホー
ル中に含浸されないので、水ガラスを公知の方法
でブローホール中に含浸させた後に酸処理を行な
うことが必要である。なお、酸を加熱する場合
は、100℃になると水ガラス中の水分(結合水)
が一斉に放出されるために、100℃に近い温度は
絶対に避けなければならない。したがつて、酸の
温度は100℃よりできるだけ低い温度、例えば80
℃以下、が望ましい。 本発明方法の前処理として、必要ならば、アル
ミニウムダイカスト部品の清浄化、油落し、バリ
取り、マスキング等を行なつて、水ガラスの含浸
及び酸処理への妨害原因を取除くこともできる。
さらに、アルミニウムダイカスト部品の不働態化
処理を先ず行なつてから、水ガラスの含浸処理を
行ない、次に水ガラスの硬化に最も望ましい酸で
酸処理を行なうこともできる。さらに、事後処理
として、水洗及び乾燥を行なつて、酸がアルミニ
ウムダイカスト部品表面に残存しないようにす
る。なお、水蒸気発生設備があれば、水洗を蒸気
ジエツトにて行ない、その後の乾燥に要する時間
を著しく短縮することができる。以上の事後処理
の後に、カーコンプレツサー等の製品の圧洩れを
検査し、万一不良品があれば再び本発明の含浸密
封処理を施こす。 以下、アルミニウムダイカスト部品の圧洩れと
吹出し防止の実施例を説明する。 第4図に示す如き孔部を形成したアルミニウム
製試験片を多数作製した。図において、D=4
mm、H=5mm、d=0.6mmの寸法を設定した。試
験片を第5図の鋼製含浸用高圧容器10に装入し
た。装入後、容器内圧力を10分間にわたつて4cm
Hg以下の圧力に減圧し、次に30℃、比重1.29の
含浸液(水ガラス)を容器10内にタンク11か
ら注入し、そして6Kg/cm2の圧力で15分間加圧し
た。5NのCH3COOH液で30分間水ガラスを固化
した後、60℃及び80℃で試験片を乾燥した時の水

Examples are phosphoric acid, chloric acid, iodic acid, selenic acid, arsenic acid, boric acid, acetalic acid, benzenesulfonic acid. One or more of the above acids may be used in combination. In determining the amount of acid to be added, water glass is a polymer, and it is not realistic to define an accurate acid molar concentration. Furthermore, since the impregnating liquid contains water and the like in addition to water glass, it is not practical to determine the weight ratio of the acid added to the impregnating liquid. For the above reasons, the amount of acid added to a given impregnation liquid should be determined experimentally. As already mentioned, the drawback of the conventional heat curing method for water glass is that the curing time is long, but this point can be fundamentally solved by the action of acid. The acid treatment time according to the present invention depends on the acid temperature, acid concentration, and type of acid, but is about 10 to 30 minutes when an industrially commonly used acid is used at room temperature. Examples of the acid treatment method include a method of immersing the aluminum die-cast part in an acid aqueous solution, an alcohol solution, or another solution, and a method of spraying an acid solution. Note that the impregnation of water glass and the acid treatment can be performed in the same container or in separate containers. Further, when immersing an aluminum die-cast part in an acid solution, the acid solution can be pressurized and heated to accelerate the curing reaction. In addition, if acid and water glass are mixed in advance, the water glass will harden instantly and will not be impregnated into the blowhole. Therefore, acid treatment should be performed after water glass is impregnated into the blowhole using a known method. is necessary. Temperatures close to 100°C must be avoided at all costs, as the gas is released all at once. Therefore, the temperature of the acid should be as low as possible below 100°C, e.g. 80°C.

After the above-mentioned post-treatment, products such as car compressors are inspected for pressure leakage, and if any defective products are found, the impregnation and sealing treatment of the present invention is applied again. 温度は60℃のみ)を行なつたところ、20個中の吹
出個数はゼロであつた。

る。理論的説明がどうなるにせよ、本発明による
