Claims (110)
- 하기를 포함하는, 하부 차폐 조성물(underbody shield composition):
열가소성 중합체에 의해 함께 보유된 보강 섬유의 무작위 교차에 의해 정의된 개방 셀 구조의 웹을 포함하는 다공성 열가소성 코어층,
상기 다공성 열가소성 코어층은 열에 노출시 상기 다공성 열가소성 코어층의 두께를 증가시키는 미소구체 로프팅제들을 추가로 포함하고, 상기 다공성 열가소성 코어층은 열가소성 중합체 50중량% 이상, 보강 섬유 30중량% 내지 45중량%, 및 미소구체 로프팅제 2중량% 내지 20중량%를 포함하고, 상기 다공성 열가소성 코어층의 공극 함량은 0% 초과 내지 95%이고;
상기 다공성 열가소성 코어층의 제1 표면 상에 배치된 필름, 상기 필름은 적어도 10 mil의 두께인 폴리올레핀 공중합체 필름 또는 적어도 10 mil의 두께인 폴리올레핀 단독중합체 필름을 포함하고,
다공성 열가소성 코어층의 제2 표면에 배치된 접착층; 및
접착층에 배치된 폴리에스테르 부직포 스크림, 상기 다공성 열가소성 코어층, 필름, 및 폴리에스테르 부직포 스크림은 함께 상기 필름에 대한 손상없이 SAE J400 프로토콜에 따른 적어도 50회의 개별 충격을 견딜 수 있는 하부 차폐 물품을 제공하고, 상기 SAE J400 프로토콜은 하부 차폐 제품의 100mm X 300mm 플라크의 폴리올레핀 공중합체 필름에 1/8인치 강철 백킹에 배치된 하부 차폐 물품과 함께 8 내지 16 mm 직경의 도로 자갈을 사용하여 개별 90도 충격을 가하며, 상기 도로 자갈은 70 psi의 공기압에서 8±2 초의 간격으로 공급되고, 및 상기 필름의 손상은 다공성 열가소성 코어 층의 필름 박리 또는 필름의 균열로 인해 발생한다. - 청구항 1에 있어서, 상기 보강 섬유가 유리 섬유, 탄소 섬유, 흑연 섬유, 합성 유기 섬유, 무기 섬유, 천연 섬유, 광물 섬유, 금속 섬유, 금속화된 무기 섬유, 금속화된 합성 섬유, 세라믹 섬유, 및 이들의 조합물로 이루어진 군으로부터 선택된 하부 차폐 조성물.
- 청구항 2에 있어서, 상기 열가소성 중합체가 폴리올레핀 수지, 열가소성 폴리올레핀 블렌드 수지, 폴리비닐 중합체 수지, 부타디엔 중합체 수지, 아크릴 중합체 수지, 폴리아미드 수지, 폴리에스테르 수지, 폴리카보네이트 수지, 폴리에스테르카보네이트 수지, 폴리스티렌 수지, 아크릴로니트릴스티렌 중합체 수지, 아크릴로니트릴-부틸아크릴레이트-스티렌 중합체 수지, 폴리에테르 이미드 수지, 폴리페닐렌 에테르 수지, 폴리페닐렌 옥사이드 수지, 폴리페닐렌설파이드 수지, 폴리에테르 수지, 폴리에테르케톤 수지, 폴리아세탈 수지, 폴리우레탄 수지, 폴리벤즈이미다졸 수지, 및 이들의 공중합체 및 혼합물로 이루어진 군으로부터 선택된 중합체 수지인 하부 차폐 조성물.
- 청구항 1에 있어서, 상기 다공성 열가소성 코어층이 폴리프로필렌, 유리 섬유 및 미소구체 로프팅제를 포함하고, 상기 필름은 폴리프로필렌 단독중합체 필름이고, 상기 다공성 열가소성 코어층의 폴리프로필렌은 55중량% 내지 60중량% 포함된 것인 하부 차폐 조성물.
- 청구항 4에 있어서, 상기 필름이 임의의 개입 층 또는 재료없이 상기 다공성 열가소성 코어층의 제1 표면에 직접 배치된 하부 차폐 조성물.
- 청구항 1에 있어서, 상기 스크림에 배치된 추가의 스킨층을 추가로 포함하는 하부 차폐 조성물.
- 청구항 1에 있어서, 상기 다공성 열가소성 코어층에 커플링된 추가의 다공성 열가소성 코어층을 추가로 포함하고, 상기 추가의 다공성 열가소성 코어층은 열가소성 중합체에 의해 함께 보유된 보강 섬유의 무작위 교차에 의해 정의된 개방 셀 구조의 웹을 포함하는 하부 차폐 조성물.
- 청구항 7에 있어서, 상기 추가의 다공성 열가소성 코어층이 상기 추가의 다공성 열가소성 코어층의 두께를 증가시키는 로프팅제를 추가로 포함하는 하부 차폐 조성물.
- 청구항 7에 있어서, 상기 추가의 다공성 열가소성 코어층이 상기 다공성 열가소성 코어층 속에 존재하는 열가소성 재료의 양보다 더 적은 중량 퍼센트의 열가소성 재료를 포함하는 하부 차폐 조성물.
- 청구항 1에 있어서, 상기 필름이 상기 다공성 열가소성 코어층의 두께가 감소됨에 따라 충격을 더 견디도록 구성된 하부 차폐 조성물.
- 청구항 1의 하부 차폐 조성물을 포함하는 하부 차폐재.
- 청구항 11에 있어서, 상기 하부 차폐재가 차량에 커플링되는 경우, 상기 하부 차폐재는 차량에서 항력계수를 감소시키도록 성형된 하부 차폐재.
- 하기 단계들을 포함하는, 청구항 1의 하부 차폐 조성물을 포함하는 복합 물품의 형성 방법:
열가소성 중합체, 보강 섬유 및 미소구체 로프팅제를 수성 용액 중에서 배합하는 단계;
상기 열가소성 중합체, 상기 보강 섬유 및 상기 미소구체 로프팅제를 포함하는 상기 수성 용액을 혼합하여 상기 열가소성 중합체 중에서 상기 보강 섬유 및 상기 미소구체 로프팅제를 분산시켜서 수성 발포체 분산액을 제공하는 단계;
상기 수성 발포체 분산액을 형성 부재 상에 배치하는 단계;
상기 배치된 수성 발포체로부터 액체를 제거하여 상기 열가소성 중합체, 상기 보강 섬유 및 상기 미소구체 로프팅제를 포함하는 웹을 제공하는 단계;
상기 웹을 상기 웹의 상기 열가소성 중합체의 연화 온도 초과로 가열하여 다공성 열가소성 코어층을 제공하는 단계;
다공성 열가소성 코어층의 제1 표면 상에 필름을 배치하는 단계, 상기 필름은 적어도 10 mil의 두께인 폴리올레핀 공중합체 필름 또는 적어도 10 mil의 두께인 폴리올레핀 단독중합체 필름을 포함하고,
다공성 열가소성 코어층의 제1 표면 상에 배치된 접착층을 배치하는 단계; 및
접착층 상에 폴리에스테르 부직포 스크림을 배치하여 청구항 1의 하부 차폐 조성물을 포함하는 복합 물품을 형성하는 단계. - 청구항 1의 하부 차폐 조성물을 포함하는 성형 복합체.
