Description

The present invention relates to a method for manufacturing aluminum and aluminum alloy surfaces, where the treated surface is particularly suitable for bonding paint or adhesives. More particularly, the present invention relates to a method for the production of aluminum and aluminum alloy surfaces which are able to form bonds, which are stable to the environment, with either paint or adhesives and the product which is thus produced.

Aluminum and its various alloys are widely used in the form of plates and the like and in several different forms of structures. Many of these need a treatment with paint and others that need to be tied to another object. In many cases it may be necessary that the same aluminum component, e.g. a plate, is adhesively bound to a surface of e.g. to perforated aluminum or an aluminum core, and that the other surface must be painted. There are several methods in commercial use for the production of aluminum and aluminum alloy surfaces so that they can be painted. There are also commercial methods for manufacturing aluminum surfaces so that they can be adhesively bonded. However, there is a need for a simple pretreatment method that can serve to fabricate aluminum and aluminum alloy surfaces to provide excellent paint pretreatment and also provide a reliable strong adhesive bond that is stable to the environment. As some methods have been used to fulfill these two very different needs for a simple pre-treatment, a constantly improved paint quality, durability and consistency and the ability of such a method to produce adhesive bonds with improved strength and stability to the environment are sought. Such a simple procedure for pre-treatment would prevent the significant additional cost of producing a protective layer on a surface of aluminum to be painted, for example when the surface is passed through a pre-treatment to allow effective adhesive bonding, the protective bleach is removed, and a further but different pre-treatments are carried out to produce the correct pre-treatment for subsequent painting of this surface. There may also be cases where it may be desirable to store pre-treated aluminum material in rolls or other forms where the end use is not known in advance. A simple pretreatment that could provide for either painting or adhesive bonding would be advantageous and economical.

Several pretreatment methods have been used to produce bond joints of aluminum metal and aluminum alloys in adhesively bonded structures. These procedures typically include the following steps: steam degreasing the aluminum, cleaning the aluminum with an alkaline cleaner, cleaning, deoxidizing the aluminum, resetting, exposing the aluminum to acid anodizing, cleaning and then drying the aluminum before adhesively bonding the material. Reference is made to e.g. US Patent Nos. 4,025,681, 4,085,012 and 4,127,451.

"Standard Recommended Practices for Preparation of Aluminum and Aluminum-Alloy Surfaces for Painting", ASTM D 1730 og "Voluntary Specification for High Performance Organic Coatings on Arcitectural Extrusions and Panels", Architectural Aluminum Manufacturers Assoc, Publication No. AAMA 605.2. Several different pretreatment procedures have also been developed and are in commercial use to produce painted aluminum or aluminum alloy surfaces. These procedures typically include the steps of vapor degreasing the aluminum, cleaning the aluminum with an alkaline cleaner, cleaning/rinsing, deoxidizing the aluminum, cleaning/rinsing, forming a chemical conversion coating on the aluminum to which the organic coating will adhere, and then cleaning/rinsing and drying before painting. Reference is made to e.g. "Standard Recommended Practices for Preparation of Aluminum and Aluminum-Alloy Surfaces for Painting", ASTM D 1730 and "Voluntary Specification for High Performance Organic Coatings on Architectural Extrusions and Panels", Architectural Aluminum Manufacturers Assoc, Publication No. AAMA 605.2.

A simple pretreatment procedure was used commercially to prepare surfaces of aluminum and aluminum alloys for either adhesive bonding or painting composed of steps of alkaline cleaning of aluminum, cleaning/rinsing with hot water, acid cleaning with a non-aggressive acid, cleaning/rinsing, caustic etching, cleaning/rinsing, washing, cleaning/rinsing, forming a chromate-phosphate conversion coating, and then cleaning/rinsing and drying prior to painting or adhesive bonding. As this process produced commercially usable adhesive bonds and painted surfaces, efforts are ongoing to improve and upgrade the process and to develop a simple pretreatment for the production of aluminum and aluminum alloy surfaces capable of forming long-term environmentally stable bonds with either a paint or an adhesive, even under harsh conditions.

No. AAMA 605.2, Among the objects of this invention should be noted the production of methods for the production of aluminum and aluminum alloy surfaces so that these surfaces are able to form bonds which are stable to the environment with either paint or adhesives, the production of such methods in which the adhesive bonds which shaped in this way has an advantageously long duration, especially in aqueous environments, and adhesive failure on the surface between aluminum and adhesive is minimized, the production of such methods where the adhesive bonds that are shaped are on par with those obtained by fly technology, the production of such procedures which serve as an excellent paint pre-treatment and satisfy the requirements of Architectural Aluminum Manufacturers Association Publication No. AAMA 605.2,

Two other aspects of the present invention are methods for producing painted surfaces and adhesively bonded aluminum or aluminum alloy surfaces which are stable to the environment. The method for producing painted surfaces that are stable to the environment comprises steps for manufacturing a surface of aluminum or aluminum alloy in accordance with the method according to the present invention, painting the surface with a suitable organic coating, and then drying the painted surface. Two further aspects of the present invention are bodies with surfaces of aluminum or aluminum alloys which will form bonds which are stable to the environment with either a paint or an adhesive. These bodies can be made by manufacturing the surfaces of aluminum or aluminum alloys in accordance with the method according to the present invention.

Once painted or adhesively bonded, these bodies will have a long life even in harsh environmental conditions.

Other goals and features will be partly clear and partly apparent from what follows.

The invention is described in more detail in the following with reference to fig. 1 which shows a flowchart for a method of the present invention.

In accordance with the present invention, it has now been found that aluminum and aluminum alloys can be manufactured in such a way that once made, aluminum or aluminum alloys can be advantageously painted and adhesively bonded to other materials where the aluminum paint and aluminum adhesive bonds exhibit long durability under harsh conditions.

Fig.1 shows a flow chart of a preferred embodiment of the invention where aluminum as received is subjected to a cleaning process during the manufacture of the surface treatment. The preferred alkaline cleaner does not contain phosphates or silicates, and is a mild alkaline cleaner that either does not etch or only mildly etch the aluminum surface. One such suitable cleaning agent is sold by Turco Products, Inc., Carson, California, under the trade designation Turco 4215-NC-LT. The alkaline cleaning agent used is then removed by cleaning/rinsing with warm water.

In some cases when the raw aluminum is very dirty, it may be desirable to steam degrease the aluminum before the aluminum is alkaline cleaned. However, experience has shown that it is usually not necessary to carry out this degreasing step.

After the aluminum is alkaline cleaned and cleaned/rinsed, the surface is contacted with an acid etchant for a period of time sufficient to result in a weight loss of aluminum in an amount exceeding about 0.43 mg/cm 2 . Preferably, the weight loss of aluminum is within the range of about 0.43 mg/cm 2 to about 1.08 mg/cm 2 , preferably 0.75 mg/cm 2 .

A suitable acid etchant for this purpose is a solution containing sulfuric acid and fluoride ions and a preferred acid etchant for this purpose is a solution containing about 8 to about 12% by volume sulfuric acid and about 0.005% to about 10% by weight fluoride ions. The acid etchant is maintained at a temperature in the range of ambient temperature to about 65.6°C, preferably in the range of from about 37.8°C to about 48.9°C, and in most preferred embodiments is maintained at a temperature of about 44 .4 °C. This acid etchant and aluminum are brought into contact for a period of time sufficient to achieve the desired weight loss of aluminum. This period varies with the strength of the particular acid etchant used. After the acid etching is done, the etched aluminum is cleaned/rinsed with water at ambient temperature.

In a preferred embodiment, after cleaning/rinsing, the acid-etched aluminum is washed with an acid that is oxidizing. A suitable detergent is a wax that is 10% of a product sold by Electrochem, St. Louis, Missouri, under the trade name EA-578, and 10% nitric acid.

After washing, the aluminum is cleaned/rinsed one more time before the chromate-phosphate conversion coating is formed. The manufacture of this conversion coating can be accomplished using various commercially available products, preferably a product sold by Amchem Products, Inc., Ambler, Pennsylvania, under the trade name Alodine 407-47, a mixture of chromic and phosphoric acid. In the preferred embodiment, the Amchem product is mixed to a concentration of 7 g/l of hexavalent chromium ions and maintained at a temperature of 26.7°C. To make the chromate phosphate conversion coating, aluminum is then contacted with this solution for a period of time sufficient to cause the aluminum to increase in weight, preferably in the range of about 0.04 mg/cm 2 to about 0.1 mg/cm<2> and most preferably about 0.05 mg/cm 2 .

After the chromate-phosphate conversion coating is made, the aluminum is cleaned/rinsed once more with water at ambient temperature, preferably cleaned/rinsed twice and then dried to prepare for subsequent painting and adhesive bonding.

Painting of aluminum produced in accordance with the method according to the present invention can be carried out with such certainty that the painted surface will have a long duration even under harsh conditions. After aluminum is pre-treated as shown above, it can be primed, painted or dried (hardened).

Adhesive bonding of aluminum made in accordance with the method according to the present invention can also be carried out with the certainty that the adhesive bonding to aluminum will exhibit a long duration even under harsh conditions. After aluminum has been pre-treated as shown above, it can be primed if necessary, have the adhesive applied and then bonded to another material. Several modified epoxy resins are available and are suitable for use in this invention, including a product designated FM123-2, and manufactured and sold by the Bloomingdale Division of American Cyanamide, a product designated AF126 modified epoxy resin with 121.1°C curing (drying), manufactured and sold by the Minnesota Mining and Manufacturing Corporation and the modified epoxy adhesive designated Hysol 9628 manufactured and sold by the Hysol Division of Dexter Corporation. Many other resins are useful as adhesives in accordance with this invention.

Fortrinnsvis blir prosessen utført i en automatisk sekvens fra The method according to the present invention can be used to produce aluminum and aluminum alloys in the form of sheets, rolls or spirals, extrusions and some castings for painting or adhesive bonding. Dette eksemplet ble gjentatt ved å bruke hver av de følgende aluminiumlegeringene: This example was repeated using each of the following aluminum alloys:

Eksempel 2: Example 2:

Sheets of aluminum alloy type 3003 manufactured as shown in Example 1 were used to make a laminate with a 0.008 mm perforated core of aluminum alloy type 3003. The laminate was made by applying a film of adhesive sold by American Cyanamid Co. of Havre de Grace, under the trade name Cybond 3500, to the aluminum sheet, placing the perforated core on the adhesive film, applying a second layer of the same adhesive film to the core, and placing a second sheet of aluminum on the adhesive to form a composite . This composite was then moved into a laminating press operating at a temperature of about 146°C and a pressure of 0.7 kg/cm 2 for 17 minutes to make the laminate. The laminate was then removed from the press and allowed to cool.

A laminate board thus prepared was cut into 5.08 cm square pieces and divided into three groups: one exposed to condensing moisture at 60°C for 1000 hours, another exposed to condensing moisture at 60°C for 3000 hours, and a third that served as a control held at 21.1°C. The laminate samples were then subjected to tensile tests in accordance with ASTM Flatwise Tensile Test C297-67. The load at which the laminate separated was measured in pounds (=0.45 kg) and the type of failure was visually determined and classified as either adhesion, cohesion or "core", and as relative percentages of each.

The results of these tests are shown in the following table and are grouped according to the board from which the laminate samples were cut.

Eksempel 3:Example 3:

Plater av aluminiumlegering type 3003 tilvirket som vist i Eksempel 1 ble deretter malt med to malinger solgt av PPG Industries of Pittsburgh, Pennsylvania, under varebetegnelsen PPG-Duranar og PPG- Duracron. Disse malte flatene tilfredsstiller standardene for the Arcitectural Aluminium Manufacturers Association, "Voluntary Specification for High Performance Organic Coatings on Architectural Extrusions and Panels", Publication no. AAMA 605.2. Sheets of aluminum alloy type 3003 made as shown in Example 1 were then painted with two paints sold by PPG Industries of Pittsburgh, Pennsylvania, under the trade names PPG-Duranar and PPG-Duracron. These painted surfaces meet the standards of the Architectural Aluminum Manufacturers Association, "Voluntary Specification for High Performance Organic Coatings on Architectural Extrusions and Panels", Publication no. AAMA 605.2.
