Abstract

Description
本發明是關於一種多層表面材料、用於引擎室區域並具有這樣一表面材料的一種裝飾部件(trim part)或覆層(cladding)、以及製造這樣一表面材料和這樣一裝飾部件的方法。
已知在引擎室區域中使用覆層或裝飾部件以覆蓋表面,藉以減弱噪音。這類裝飾部件或覆層的例子特別是固定在引擎的覆層或裝飾部件、以及固定至油底殼、水箱、或固定於電池組周圍的覆層。大部分的這些部件可以被末端消費者看見,而可能具有美觀性組件。
目前發展水平的裝飾部件,特別是用於覆蓋引擎的裝飾部件,是從射出成型的塑膠製成。這些部件沉重,且設計上的自由度因材料性質而受限。
市場上有少量的引擎覆蓋裝飾部件是由例如含有玻璃纖維的纖維材料製成,並可被非織或紡織品覆蓋,以使得在製造期間脫模成為可能、和/或提高部件的聲學表現而非加強視覺外觀。這類部件的問題在於,微細的玻璃纖維透過覆蓋材料而穿透,引起處理部件的人的皮膚刺激。此外,玻璃纖維能夠在表面上被看見,導致視覺缺陷。
對於內部裝飾部件,可有較廣泛的材料選擇。然而,大部分可用於內部裝飾部件的美觀性材料,會在引擎和動力系統(power train)周圍的高熱負載環境失效,並會因給予環境的影響,特別是溫度、濕度、以及所有類型的汙物和油脂的影響,而快速惡化。
因此當下發明的目標在於,進一步地使引擎覆蓋件(engine cover)或其他在引擎室區域中的覆層佳化,特別是加強視覺外觀而不造成對於部件聲學或其他要求的削弱。
目標的達成是藉由如申請專利範圍第1項所述之多層表面材料、如申請專利範圍第9項所述之引擎室裝飾部件、以及製造具有這樣一表面材料的這樣一裝飾部件的方法。
在一第一實施例中,一種多層表面材料用於覆蓋一引擎室組件的一表面,該多層表面材料由二個層組成,其中一第一外部層為一開放式結構的紡織品,且一第二層為一聚合型的薄膜層,其中外部層直接置於薄膜層上並層疊在一起,使得薄膜層可以透過紡織品層的開放式結構被看見。
薄膜層可作為紡織品層和要被覆蓋的引擎裝飾部件的接合劑層。較佳地,薄膜和表面層層疊在一起,使得薄膜材料能夠至少軟化至一具有黏性的狀態,並能夠被壓進紡織品層的開放孔洞或孔隙結構。從而由於薄膜會打斷紡織品的視覺外觀,而使得表面外觀不再單調。這個效果能夠藉由層之間的顏色差異、和/或藉由所使用的薄膜的光澤程度,而進一步地提升。
令人驚訝的是,由於薄膜在光反射上具有深刻的影響,薄膜的這個效果在具有微小孔洞和高比例的覆蓋表面的織物上便已經可以被看見。較佳地,紡織品中開放式結構的平均孔洞尺寸介於50微米(μm)和2000微米之間,較佳地介於50微米和700微米之間。紡織品中開放式結構的孔洞尺寸最小化,使得其在總體部件的氣流阻(air flow resistance)上不具有有意義的影響。再者能夠選擇孔洞尺寸,使得微小的汙物顆粒不會落入織物結構的開放空間中。另一個優點在於,薄膜可避免汙物顆粒移動到底下的載體層中。
在開放式結構的紡織品下直接使用薄膜的一個額外的優點在於,玻璃纖維不再能夠穿透外部表面,改善關於觸摸玻璃纖維的健康風險,並進一步加強部件的光學外觀。
較佳地,選擇薄膜和生產製程的組合,使得薄膜不會熔融至流動狀態,因為這會引發滲出到織物表面,從而徹底地淹沒紡織品材料;這會導致導致外觀的局部變化,而不希望發生。
較佳地,薄膜層具有介於20微米和150微米之間的一厚度,更佳地介於25微米和80微米之間。如果薄膜太厚,其可能不再鼓起到織物的開放空間中,而紡織品和薄膜的層疊可能被削弱,伴隨著在處理和使用期間剝落的風險。
再者,薄膜必須使得其能夠在包含根據本發明的多層表面材料的裝飾部件的模製期間伸展,而沒有發生撕裂。
較佳地,在根據本發明的多層表面材料中的薄膜為熱塑性聚氨酯(thermoplastic polyurethane, TPU)。TPU薄膜被理解成未被泡沫體化。這個薄膜具有其在引擎室裝飾部件的模製期間不會碎裂的優點。再者,如果該薄膜被穿孔,穿孔大部分會維持在其原始狀態,而不會實質上增加或減少孔洞尺寸。此外,該薄膜具有良好的等向性伸展能力,使得其為深度拉伸或可變式三維形狀的理想薄膜。
熱塑性聚氨酯較佳地是基於聚酯或聚醚。為了進一步改善產品的模製能力,且為了增加對於油的抵抗性,薄膜較佳地是基於聚酯多元醇(polyester-polyol)。
較佳地,TPU薄膜具有根據ISO 11357進行量測至少超過140°C的一熔融範圍,較佳地介於150°C和170°C之間。
較佳地,薄膜至少部分地被穿孔。這樣至少局部的穿孔,可使得藉由底下的層來吸收噪音成為可能。
根據一較佳的發展方向,薄膜層的穿孔包括(至少在剖面上)高於150,000孔洞/平方公尺的一穿孔密度,較佳地高於200,000孔洞/平方公尺。較佳地,穿孔密度低於750,000孔洞/平方公尺。增加或減少每平方公尺的孔洞數可有助於調整部件的總體聲學表現。
薄膜可藉由任何本發明所屬領域中具有通常知識者已知的方法被穿孔,例如藉由使用熱針。
根據一較佳的發展方向,薄膜層的至少局部穿孔,包括其剖面範圍對應至具有介於10微米和1000微米之間的一直徑的實質上圓柱形孔洞的孔洞。該較佳的發展方向可提供改善外部裝飾部件的聲音吸收的優點。
較佳地,薄膜的穿孔的平均直徑小於開放式結構的紡織物中孔洞的平均直徑。
令人驚訝的是,紡織品層結合薄膜層的使用使得較低汙染性的表面成為可能,當需要時易於清理。再者,其減少汙物穿透進入裝飾部件。由於織物材料物質性地連接至底下的薄膜層,紗或紗的纖維受到固定而不能移動。因此,表面變得令人驚訝地在使用期間更加穩定,特別是並包含嚴酷的清理環境,像是高壓噴水清理和刷子。由於織物的材料以及和薄膜的組合可能是潑水性的,被覆蓋的裝飾部件在潮濕時將快速的乾燥。
特別是紡織品層和至少部分地被穿孔的箔層一起的使用,由於薄膜中穿孔的汙染較不可能發生,可能在更長的時距顯示出穩定的聲學減弱。紡織品避免表面上的汙物在處理和清理期間被推進薄膜的穿孔中。

具有開放類型編織的梭織織物能夠媲美針織而被使用。對於梭織織物而言,編織的多樣化以及紗和紗的類型(光滑的或具有特定結構的)的選擇,也和薄膜一起影響了表面的觸覺以及視覺外觀。
為了提高總體伸展表現,織物可包括彈性紗或由彈性纖維製成的紗。紡織物可包括彈性紗,使得織物可以於平面的所有方向上以大約相等的量伸展。特別是對於梭織織物而言,這可以是一個優點。

自捲曲纖維和機械性捲曲纖維的不同方面在於,它們在纖維紡絲期間得到捲曲能力作為纖維的本質特色,因此自捲曲是永久性的。本質性的自捲曲較不容易在進一步的生產製程步驟或之後的材料使用期間失去,其較佳地可在需要時於製程步驟期間復原。
較佳地,自捲曲纖維具有總體而言為圓形的剖面,更佳地具有中空芯部,也被知悉為中空複合纖維。然而,也能夠使用其他所屬技術領域中已知的製造複合自捲曲纖維的剖面。
令人驚訝的是,自捲曲纖維的使用更改善了載體層關於層對於震動之抵抗性的耐受性,特別是在固定手段連接至載體層的區域。更發現到,噪音在低頻範圍的減弱至少等於在它們的固定手段以額外的彈性去耦器加以抑制的材料、或者更好。這特別是在以下方面令人感興趣:伴隨著高度震動能量直接固定至車輛結構的部件,像是引擎或動力系統、以及在某些情況下的引擎蓋。或者,經由通常是鋼製的車輛主體連接的結構,該種車輛主體對於震動性噪音是良好的傳導體。
在根據本發明的裝飾部件的載體層中所使用的自捲曲纖維,較佳地是並列型複合纖維(side by side conjugate fiber)。較佳地,選擇複合材料使得存在有在纖維中造成本質性永久自捲曲的黏度差異。然而,也可能選擇顯示如定義之自捲曲性的其他類型複合纖維。
較佳地,自捲曲纖維由聚酯和/或其共聚物的其中一者或一組合製成,例如聚對苯二甲酸乙二酯或聚對苯二甲酸丁二酯。
所有用於接合劑纖維、熱塑性纖維、或捲曲纖維中任一者的聚合物,只要給定材料要求,能夠為首製的、或來自回收和/或再生資源。並且,天然纖維如棉纖維,能夠為首製的、從回收的來源作使用(例如翻造棉(shoddy cotton))此二者中任一者。
捲曲纖維在載體層和一額外的纖維吸收層(其細節於後文中討論)的混合品中的使用,更提高了聲學表現。
二種組成成分應分散於長絲弦中,使得在長絲的長度方向上的收縮差異被賦予。當纖維由各組成成分的等量部分組成,且組成成分被分離並位在纖維的相反側時,可能發展出最大量的捲曲。
所使用的自捲曲纖維的短纖維長度較佳地介於32毫米和76毫米之間。纖維較佳地介於2 dtex和20 dtex之間,更佳地介於2 dtex和10 dtex之間。
總之,自捲曲纖維的使用提高了例如由氣流式方法或更佳的梳棉方法所得到的材料層的均勻度。自捲曲纖維回覆到隨機捲曲形式的天然傾向,給予纖維額外的回復力。捲曲的永久性避免了捲曲在製程期間的喪失。
如果載體是纖維層,該層的單位面積重量可於200 g/m2
和1700 g/m2
之間,較佳地介於400 g/m2
和1500g/m2
之間。
一個可能的纖維組成的例子是(給予的%是重量%): l 玻璃纖維和聚醯胺接合劑纖維混合,其中接合劑纖維會融化並形成玻璃纖維之間的結合點。較佳地,使用介於55%和80%之間的玻璃纖維、和介於45%和20%之間的聚醯胺接合劑纖維的混合物。玻璃纖維可至少部分地由其他填充纖維所取代,像是聚酯纖維,例如PET或PBT。較佳地,自捲曲聚酯中空複合纖維用於至少部分地取代玻璃纖維。

這具有進一步的優點在於,裝飾部件能夠在沒有去耦元件也同樣在震動表面的情況下使用固定手段,而不會增加震動性噪音。
其他可能的纖維組成的例子是(給予的%是重量%): l 玻璃纖維和熱固性接合劑混合,像是例如一玻璃纖維墊(也稱為玻璃棉) wool),伴隨著10%~20%、較佳地15%的酚樹脂。玻璃纖維可部分地由填充纖維所取代,像是棉和/或聚酯,較佳地以自捲曲纖維取代,例如15%~20%的酚樹脂、0~30%的棉或0~30%的聚酯或0~30%的自捲曲聚酯纖維、和50~60%的玻璃纖維。
或者,可以選擇沒有玻璃纖維的纖維溶液,例如PET和聚醯胺纖維的一混合物,其中聚醯胺纖維會融化並形成PET纖維之間的結合點。較佳地,部件於在壓力下直接和飽和水蒸汽接觸的情況下模製,藉此聚醯胺的外顯熔點下降,低於其以示差掃描熱析法(differential scanning calorimetry, DSC)量測到的熔融溫度。所以PET的熔融溫度能夠至少為240°C。藉由使用這個方法,聚酯纖維將不會融化,並保持在載體材料的纖維網中,維持住纖維層的噪音吸收特性。較佳地,PET纖維至少部分地由捲曲的聚酯纖維和/或棉纖維所取代。

或者,載體能夠由開孔性泡沫體(open cell foam)製成。較佳地,使用來自聚氨酯或三聚氰胺其中一者的剛性(rigid)或半剛性(semi-rigid)泡沫體。較佳地,所使用的泡沫體更包括至少一防火劑。
應用於泡沫體的用詞「半剛性」是所屬技術領域中的標準用詞。一般來說,這類泡沫體具有介於剛性和泡沫體之間的一玻璃轉化溫度(Tg
)。開孔性泡沫體意味著泡沫體中50%或更多的單元胞(cell)具有開放式結構。較佳地,為了聲學性質,多餘90%的單元胞具有開放式結構。

另一種替代方案是在外部層上使用轉移印花(transfer print),例如使用預印標誌或裝飾,其能夠例如作為印花被轉印到表面。
在另一較佳的實施例中,具有載體層和根據本發明的多層表面材料的引擎室部件,更包括一額外的吸收層,為纖維層、開孔性泡沫體層二者中任一者的形式。對於這個層,能夠使用對於載體層所揭露的材料的相同類型。然而,由於這個層的功用並非作為載體層,這個層的密度和/或剛性低於載體層。泡沫體的密度可介於10 kg/m3

一個根據本發明的裝飾部件的例子是由以下方式建造而成:具有一針織織物和一被穿孔的熱塑性聚氨酯薄膜的多層表面材料,層疊至一額外的吸收層並位於吸收層的相對側,該吸收層為半剛性開孔性聚氨酯層的形式,纖維載體層層疊至吸收層,該纖維載體層由以聚醯胺纖維作為接合劑材料接合的玻璃纖維製成。較佳地,這個層被薄的非織層覆蓋,只為了避免該層附著到模具上。
另一個根據本發明的裝飾部件的例子是由以下方式建造而成:具有一針織織物和一被穿孔的熱塑性聚氨酯薄膜的多層表面材料,層疊至纖維載體層上並位於載體層的相對側,該纖維載體層由以聚醯胺纖維作為接合劑材料接合的玻璃纖維製成,使用一額外的吸收層,該吸收層為半剛性開孔性聚氨酯層的形式。較佳地,這個層被薄的非織層覆蓋,以避免該層附著到模具,並用於在部件處理的期間保護泡沫體層。
覆蓋材料的熱塑性聚氨酯(TPU)層也可用作為一用於將織物層層疊至載體材料或額外的吸收層的黏著層,而不需要額外的黏著層位於這些二層之間。在載體層為玻璃纖維和聚醯胺接合劑之較佳層的情況下,也不需要額外的黏著層。然而,在某些材料組合中,需要額外的黏著層一事可能是必須的。
這樣一正規的黏著層和TPU或被穿孔的TPU的使用之間的差異在於,於在高溫模製期間,TPU實質上不會碎裂,其維持在薄膜的形式。
即使使用目前發展水平的薄膜材料,例如像是聚烯薄膜,其會熔融並形成如燭蠟般進入周遭層中的液滴。因此,目前發展水平的材料作為薄膜的整體性被削弱,而之後薄膜再也無法如此地被識別。
在另一較佳的解決方案中,具有載體層、和根據本發明的多層表面材料、和或者被置於多層表面材料和載體層之間又或者被置於載體層的下方的一額外的吸收層的引擎室部件,更包括一第二薄膜,第二薄膜置於載體和該額外的吸收層之間,以進一步地加強多層覆層的聲學性質。其中所有的層都在最終裝飾部件的形成期間層疊至相鄰層。
在另一較佳的實施例中,第二薄膜至少部分地被打開,使得打開的區域具有一氣流阻(AFR)。較佳地,最終部件在形成之後跨越厚度所量測到的氣流阻是在介於500 Nsm-3

使用由一起形成具有想要的裝飾部件三維形狀的模穴的二個半模具組成的一個模具,以製造根據本發明的裝飾部件。三維形狀可意味著二個模具表面之間的縫隙是可以變化的,使得產品具有可變化的厚度,從而部件平紋(plain)的方向中有可變化的密度。
在一個半模具中,想要的材料被堆疊在正確的分層放置在其位置,例如載體材料、薄膜、和外部織物層。如果認為有必要,可包含其他選擇性的層。
關上模具,並固結該些材料和/或層疊該些層至相鄰的層,以形成最終部件。較佳地,模製伴隨著壓力和直接的蒸汽來完成,較佳地使用飽和蒸汽。較佳地,載體層的壓縮也在相同步驟完成,以得到想要的剛性。

對於根據本發明的多層表面材料,較佳地能夠使用一開放式結構的紡織物,例如一梭織或針織織物。在第1圖到第4圖中,給予了這類織物的例子。

在一較佳實施例中的一種佈置由根據本發明的多層表面材料組成,具有一為梭織、針織開放式結構織物其中一者的紡織物(5a)和一熱塑性聚氨酯薄膜層 (5b)。此外,相鄰於薄膜層(5b),使用一載體層(6),載體層(6)為由30%~80%的玻璃纖維和20%~50%的聚醯胺接合劑纖維製成的一纖維層的形式。最後,玻璃纖維能夠被高達100%的作為填充材料的棉纖維和/或聚酯纖維所取代。較佳地,所使用的聚酯纖維為聚對苯二甲酸乙二酯(PET)。它們較佳地可以是自捲曲纖維。
所有的層將會在模製製程期間層疊至相鄰層。
聚醯胺接合劑纖維會熔化並形成局部性地將玻璃纖維接合在一起的微小液滴,而不會削弱纖維材料的氣流阻。較佳地,在形成部件之後,載體層的氣流阻將會介於450 Nsm-3和4000 Nsm-3之間。這個層的密度能夠介於150 kg/m3和500 kg/m3之間。
選擇性地,可使用為一開孔性半剛性聚氨酯泡沫體層(8)(第6圖或第9圖)形式、或一第二高階纖維層(loftier fibrous layer)(8)(第7圖或第10圖)形式的一吸收層。對於高階纖維層而言,可以使用相同於載體層的纖維材料;然而具有較低的密度,或者是包括相同聚醯胺纖維接合劑但具有聚酯和/或棉作為主結構纖維的一材料。對於泡沫體層而言,可以採用板材材料的單位面積重量和/或厚度。
第11圖示出一種佈置,其中只有由泡沫體製成的載體層(6)和一根據本發明的覆蓋性多層(5a和5b)。這個類型的佈置可典型地例如用作為引擎蓋襯件,位於車輛引擎蓋的內部,當開啟引擎蓋時覆蓋層面對下方。

Claims (18)
- 一種多層表面材料,用於覆蓋一引擎室組件的一表面,該多層表面材料由二個層組成,其中一第一外部層為一開放式結構的紡織物,且一第二層為一聚合型的薄膜層,該二個層其中一者置於另一者上並層疊在一起,使得該薄膜層可以透過該紡織品層的該開放式結構被看見。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該紡織物中該開放式結構的平均孔洞尺寸介於50微米和2000微米之間,較佳地介於50微米和700微米之間。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該紡織物具有介於60%和99%之間的一平均織物覆蓋因數。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該紡織物由具有一至少220°C的熔融溫度的一熱塑性材料製成,較佳地由聚酯製成,更佳地由聚對苯二甲酸乙二酯(PET)或聚對苯二甲酸丁二酯(PBT)製成。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該外部層為針織織物、梭織織物二者中任一者。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該薄膜層為熱塑性聚氨酯 (TPU)。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該薄膜層至少部分地被穿孔。
- 如申請專利範圍前述任一項所述之多層表面材料,其中該薄膜層具有介於20微米和150微米之間的一厚度,更佳地介於25微米和80微米之間。
- 引擎室裝飾部件或覆層,用於覆蓋一表面,該引擎室裝飾部件或覆層的特色在於其包括一如申請專利範圍前述任一項所述之多層表面材料,該多層表面材料層疊在該裝飾部件的至少一外部表面上,使得該開放式的紡織物形成該裝飾部件的最外層。
- 如申請專利範圍第9項所述之引擎室裝飾部件,更包括至少一載體層,該至少一載體層由剛性或半剛性泡沫體製成,較佳地由開孔性泡沫體製成。
- 如申請專利範圍第10項所述之引擎室裝飾部件,其中該泡沫體是由聚氨酯泡沫體、三聚氰胺泡沫體二者中任一者製成。
- 如申請專利範圍第9項所述之引擎室裝飾部件,更包括至少一載體層,該至少一載體層由一固結的纖維材料組成,該固結的纖維材料由複數纖維和一接合劑組成,該接合劑為一熱塑性接合劑或一熱固性接合劑的形式,藉此該接合劑形成該些纖維之間的複數微小接合點以固結該纖維材料。
- 如申請專利範圍第12項所述之引擎室裝飾部件,其中該些纖維為複數熱塑性纖維、複數天然纖維、複數礦物纖維之中至少一者、或為上述纖維的一混合物,該些熱塑性纖維較佳地為聚酯纖維,較佳地為聚對苯二甲酸乙二酯(PET)或聚對苯二甲酸丁二酯(PBT),該些天然纖維較佳地為棉或亞麻纖維,該些礦物纖維較佳地為玻璃纖維、碳、陶瓷、或玄武岩纖維。
- 如申請專利範圍第12項或第13項所述之引擎室裝飾部件,其中所使用的該些熱塑性纖維至少部分為自捲曲纖維,較佳地為複合纖維,更佳地為中空複合纖維。
- 如申請專利範圍第12項至第15項中任一項所述之引擎室裝飾部件,其中該熱塑性接合劑為聚酯的共聚物、聚醯胺的共聚物二者中任一者,或者其中該熱固性接合劑為樹脂型,較佳地為酚樹脂。
- 如申請專利範圍第9項至第16項中任一項所述之引擎室裝飾部件,更包括一聲學吸收層,較佳地為一纖維層或一開孔性泡沫體層。
- 如申請專利範圍第9項至第17項中任一項所述之引擎室裝飾部件,更包括介於該載體層和該吸收層之間的一薄膜層,在該部件的模製期間具有可穿透性或變得具有可穿透性,較佳地為一熱塑性聚氨酯薄膜層。
- 如申請專利範圍第17項所述之引擎室裝飾部件,其中該裝飾部件具有低於4000 Nsm-3 的一總氣流阻。
