ところが、 リチウム金属を負極に使用する二次電池では、 充放電の繰り返しによ つてリチウムが樹枝状 (デンドライ ト) に成長し、 短絡を起こしたり寿命が短くな るなどの不都合が生じやすかつた。 そこで、 負極に各種炭素材料を用いて、 炭素材 料がリチウムイオンを吸葳放出することを利用した二次電池が提案された。 このよ うなこのような炭素材料へのリチウムィォンの吸蔵放出を利用した負極からなる二 次電池としては、 特開昭 5 7 - 2 0 8 0 7 9号公報、 特開昭 5 8 - 9 3 1 7 6号公 報、 特開昭 5 8 - 1 9 2 2 6 6号公報、 特開昭 6 2 - 9 0 8 6 3号公報、 特開昭 6 2 - 1 2 2 0 6 6号公報、 特開平 3 - 6 6 8 5 6号公報等が公知である。
しかしながら、 従来技術においては、 充放電容量が不十分であった。
発明を実施するための最良の形態
本発明は、 上記課題を解決するために以下の構成を有するものである。

本発明の二次電池は、 負極と、 正極と、 非水電解液とを用いた二次電池に関する ものであり、 二次電池の構造やその製造方法については特に限定されるものではな い。
本発明の二次電池には、 リチウムイオンの吸蔵放出が良好であるという点で、 炭 素繊維が用いられる好ましい。 その炭素繊維の原料や製法などは特に限定すること なく用いることができる。 原料としては、 石油や石炭などのコ一クスゃピッチ、 木 材などの植物、 天然ガスや定休炭化水素などの低分子量有機化合物、 ポリアクリロ 二トリル、 フヱノール樹脂やフルフリルアルコール樹脂などの合成高分子などが挙 げられ、 これらの原料や用途に応じて 7 0 0〜3 0 0 0 °Cで焼成する炭素化あるい は黒鉛化という処理を経て炭素材料が得られる。 炭素繊維の性質として、 密度、 結 晶厚み (L c ) , 結晶面間隔 (d G Q 2 ) 、 電気抵抗、 強度、 弾性率などが挙げられ る。 これらは目的とする二次電池の電極特性に応じて適宜決めるべきものである。 例えば、 L cは 2 0〃以下であることが好ましく、 又、 1002は0. 3 3 5〜 0. 3 7 0 nm程度が好ましい。
本発明においては、 炭素繊維を長繊維として用いた場合に比べ、 電極内に空隙が 増えるため、 本発明の目的である充放電容量の大きい二次電池を好適に得ることが できる。 さらに、 粉末状炭素繊維を用いるため、 結着剤、 導電剤とともに溶剤を加 えてスラリ一化し、 該スラリ一を塗工することによつて電極を容易に作成すること が可能となる。 かかる粉末状炭素繊維としては、 平均長さが 1 0 0 / m未満である ことが必要であり、 さらには 8 0 m以下、 5 0 μπι以下がより好ましい。 平均長 さが 1 0 0 m以上では、 スラリー化して塗工する際に均一なスラリーを作成する ことが難しく、 均質な塗工膜を得にくいという問題があるだけでなく、 膜状に塗工 できた場合でも電極の容量が低下するという問題がある。 これは、 平均長さが 1 0 0 zm以上になると、 充填されにくいためにかさ密度が小さくなり、 活物質間の接 触抵抗が大きくなるためではないかと推定される。
炭素繊維を粉末状として使用した二次電池としては、 特開平 5— 1 7 4 8 2 0が ある。 特開平 5— 1 7 4 8 2 0には、 ァクリロニトリル系ポリマ一を焼成した炭素 で繊維状のものを用いることができると記載されているが、 長さについては 1 0 0 fi m〜 1 mmが好ましい範囲とされており、 これも本発明とは異なるものである。 ここでいう 「平均長さ」 とは、 例えば、 S EM等の観察によって、 2 0個以上の 粉末状炭素材料のについて、 繊維軸方向の長さを測定することによって求めること かできる。 また、 かかる 「裁断」 の方法としては、 特に限定されるものではなく、 切断、 粉砕などの方法が用いられる。
さらに、 炭素維維の平均長さが電極の塗工厚さよりも長くなると、 セパレータを かいして正極と相対させた場合に短絡が発生しやすくなることから、 かかる炭素繊 維の平均長さは、 電極の塗工厚さを Aとし、 炭素材料の平均長さを Bとした場合、 B≤Aであることが好ましく、 1. 5 B≤A、 さらには 2 B≤ Aがより好ましい。 炭素維維としては、 ポリアクリロニトリル (P AN) から得られる P AN系炭素繊 維、 石炭もしくは石油などのピッチから得られるピッチ系炭素繊維、 セルロースか ら得られるセルロース系炭素繊維、 低分子量有機物の気体から得られる気相成長炭 素維維などが挙げられるが、 そのほかに、 ポリビニルアルコール、 リグニン、 ポリ 塩化ビニル、 ポリイミ ド、 フエノール樹脂、 フルフリルアルコールなどを焼成して 得られる炭素繊維でも構わない。 これらの炭素繊維の中で、 用いられる電池の特性 に応じて、 その特性を満たす炭素維維が適宜選択されるが、 P AN系炭素維維、 ピ ツチ系炭素維維、 気相成長炭素維維が好ましい。 特に、 リチウムイオンの吸蔵放出 が良好であるという点で、 P AN系炭素繊維やピッチ系炭素繊維が好ましく、 この 中でも東レ (株) 製の" トレ力" Tシリーズ、 または Mシリーズなどの P AN系炭 素繊維ゃメゾフヱ一ズピッチコ一クスを焼成して得られるピッチ系炭素繊維がさら に好ましく用いられる。
本発明に用いられる炭素繊維の繊維径は、 限定されるものではないが、 2 ~ 5 0 〃m、 好ましくは 3〜 2 0 / mのものが用いられる。 繊維径が 5 0〃mを超えると 活物質自身が大きくなりすぎるために電極が厚くなる。 また、 繊維径が 2 ^ mより も小さくなると活物質自身が小さくなりすぎるためにハンドリングが困難になった り、 糸切れが発生しやすいために炭素繊維の生産性が低下するという問題がある。 本発明に用いられる電極には、 成型性を高めるために、 活物質に結着剤を添加す ることも好ましい。 このような結着剤としては、 ポリテトラフルォロエチレン、 ポ リフッ化ビニリデン、 ポリアクリロニトリル、 ポリイミ ド、 ポリエチレン、 ポリプ ロピレン、 エポキシ樹脂、 フエノール樹脂などの高分子化合物のほか特に限定され るものではない。 これらの結着剤は、 粉末として活物質に混合して用いられるほか、 溶剤に溶かしたりあるいはェマルジョンとして分散させて活物質とスラリー状にし て用いるなど、 その使用形態は特に限定されるものではない。
本発明の用いられる電極においては、 この電極から端子に導通させるために集電 体を用いる。 このような集電体としては、 銅、 ステンレス、 ニッケル、 チタン、 白 金などの金属を、 箔状、 網状、 ラス状などの形態として用いることが可能であるが、 これらは特に限定されるものではない。 また、 電極を集電体と接触させる方法とし ても、 活物質の含まれる混合物を直接集電体に圧着する、 活物質の含まれるスラリ 一を集電体に塗布して溶媒乾燥後に圧着するなど、 その方法は特に限定されるもの ではない。 さらに、 電極の厚さに相当する集電体から電極表面までの距離は、 特に 限定されるものではないが、 2 0 z m以上の場合に本発明の効果が大きい。
本発明に用いられる電極には、 上記炭素織維活物質の他に電子電導性を向上させ るために導電剤を添加することが必要である。 導電剤を添加することによって、 電 極内の抵抗が低下するため、 電池容量の向上に効果がある。 このような導電剤とし ては、 電気抵抗の低い材料である、 金属、 半導体、 半金属が用いられるが、 特に黒 鉛あるいは力一ボンブラック等の炭素材料が好ましく用いられる。 導電剤の形状と しては、 粉末状、 繊維状など、 特に限定されるものではないが、 その大きさとして は 3 0 i m以下、 好ましくは 1 0 μ πι以下の微細なものが用いられる。 導電剤の添 加量は、 炭素活物質に対して、 0 . 0 1〜5 0重量%、 さらには 0 . 1〜2 0重量 %であることが好ましい。
一般には電極に使用する炭素材料は電子電導性が良いために導電剤を添加する例 は少ない。 前述の特開平 5— 1 7 4 8 2 0には、 低黒鉛化炭素質物と微細カーボン 粒子及び Ζまたは微細カーボン繊維を混合して用いる例が記載されているが、 活物 質の炭素材料が上述したように本発明とは大きく異なっている。
本発明に用いられる非水電解液の溶媒成分としては、 特に限定されるものではな いが、 高誘電率溶媒と低粘度溶媒の混合物などが用いられる。 この高誘電率溶媒と してはプロピレンカーボネート、 エチレン力一ボネ一卜、 ブチレンカーボネートな どの環状カーボネート、 7—プチロラク トンなどの環状エステル、 テトタメチルス ルフォラン、 ジメチルスルフォキシド、 N —メチルピロリ ドン、 ジメチルフオルム アミ ドゃこれらの誘導体など特に限定されるものではない。 低粘度溶媒としては、 ジメ トキシェタン、 エトキシメ トキシェタン、 ジエトキシェタンなどの鎮状ェ一テ ル、 テトラヒ ドロフラン、 ジォキソラン、 ジォキサンなどの環状エーテル、 ジメチ ルカーボネート、 ェチルメチルカーボネート、 ジェチルカ一ボネートなどの鎖状力 ーボネートやこれらの誘導体が用いられるが、 特に限定されるものではない。 これ らの高誘電率溶媒と低粘度溶媒の組成比も特に限定されるものではないか、 電解液 の電導度と粘度の比 P力、 3≤ pの範囲になるようにすること力 特に好ましい。 本発明に用いられる非水電解液の溶媒は、 上記溶媒以外にほかの成分が添加され ていても構わない。
本発明に用いられる非水電解液中に含まれる電解質としては、 特に限定されるこ となく用いることが可能であり、 例えば、 LiC104 、 LiBF4 、 LiPFe 、 LiCF3 S03 、 LiAsF6 、 LiSCN、 Li I 、 LiA104 などが挙げられる。 特に、 LiC104 、 LiBF4 、 LiPF6 が好ましく用いられる。
本発明に用いられる非水電解液において上記電導度および粘度は、 市販の電導度 計や回転粘度計を用いて測定した値でよい。 測定は、 2 0 °Cで行う。
本発明においては、 炭素繊維を活物質とする電極は、 特に負極として好ましく用 いられる。 その場合、 正極としては、 特に限定されることなく、 一般に用いられて いる電極を用いることができ、 例えば、 粉末の活物質と結着剤とを含む混合物から なる成型体が好ましく用いられる。 かかる活物質としては、 特に限定されるもので はないが、 例えば、 コパ'ルト酸リチウム、 ニッケル酸リチウム、 マンガン酸リチウ ム、 ニオブ酸リチウム、 バナジン酸リチウムなどの遷移金属酸化物、 硫化モリブデ ン、 硫化チタンなどの遷移金属カルコゲン、 あるいはこれらの混合物、 あるいは、 メルカプトチアゾールなどのジスルフィ ド化合物、 また、 ポリアルキレノキシドや ポリアルキレンスルフィ ド、 ポリア二リ ン、 ポリチォフェン、 ポリピロールなどの ヘテロポリマ、 ポリアセチレン、 ポリジアセチレン、 ポリパラフエ二レン、 ポリフ ェニレンビニレンなどの共役系高分子化合物が用いられる。 以上のような、 リチウ ムイオンあるいは陰イオンを吸蔵放出可能な物質が限定されることなく正極活物質 として用いられるが、 これらの酸化電位はリチウムに対し、 2 . 5 V以上であるこ とが好ましい。 この正極活物質粉末の粒径は、 0 . i〜 1 0 0 // mであることが好 ましく、 さらには 1〜5 0 z mであることが好ましい。
上記正極には、 成型性を高めるために、 活物質や導電剤に結着剤を添加すること も好ましいものである。 負極と同様の化合物が用いられ、 その使用形態も特に限定 されるものではない。 正極においては、 端子に導通させるために集電体を用いるこ とが好ましい。 このような集電体としては、 アルミニウム、 ニッケル、 チタン、 白 金などの金属を、 箔状、 網状、 ラス状などの形態として用いることが可能であるが これらは特に限定されるものではない。 また、 正極を集電体と接触させる方法とし ても、 正極活物質の含まれる粉末混合物を直接集電体に圧着する、 正極活物質の含 まれるスラリ一を集電体に塗布して溶媒乾燥後に圧着するなどその方法は特に限定 されるものではない。 さらに、 正極の厚さに相当する集電体から正極表面までの距 離は、 特に限定されるものではないが、 2 0 / m以上の場合に本発明の効果が大き い。
本発明の二次電池は、 軽量かつ高容量で高エネルギー密度を有するという特徴を 利用して、 ビデオカメラ、 パソコン、 ワープロ、 ラジカセ、 携帯電話などの携帯用 小型電子機器などに広く利用可能である。
実施例
以下に実施例を挙げて本発明をさらに具体的に説明する。 なお、 本発明はこれら 実施例に限定されるものではない。
実施例 1
(1 ) 負極の作製
負極炭素材料に平均繊維径 7 の P A N系炭素繊維 (東レ (株) 製 T 3 0 0 ) を平均長さ 3 0 mに裁断した粉末状のものを用いた。 この炭素繊維と、 カーボン ブラック (アセチレンブラック) と、 ポリフッ化ビニリデン粉末とを、 重量比で 8 0 : 1 5 : 5の割合で混合し、 N —メチルピロリ ドンを加えてスラリーとした。 こ のスラリーを銅箔に塗布乾燥してプレスした。
( 2 ) 正極の作成
市販の炭酸リチウム (Li2 Co ) と塩基性炭酸コバルト ( 2CoC03 · 3Co(0H) ) を、 モル比で Li/Co=l/l となるように秤量、 ボールミルにて混合後、 900°Cで 20時間熱処理して LiCo02 を得た。 粉砕後、 導電剤として人造黒鉛、 結着剤として P V D Fを用い、 重量比で LiCo02 /人造黑鉛/ PVDF = 80/15/5 となるように混合 し、 N—メチルピロリ ドンを溶媒としてスラリーとした。 このスラリーを集電極の アルミ二ゥム箔上に塗布して、 乾燥後プレスして正極成型体を得た。
(3)二次電池の作製
電解液として、 エチレン力一ボネ一卜/ジメチルカ一ボネ一ト / 7—プチロラク トンに LiBF4 を l mol/1 の割合で溶解した電解液を用い、 コイン型電池を作成した。 高出力容量比は 0 . 5 1であり、 高出力での容量低下が抑えられた。
(4)評価
上記 (3 ) で得られた二次電池を、 電流 4 m Aで 4 . 1 Vまでの定電位にて充電 を 5時間行い、 0 . 4 m Aで定電流放電を行ったときの負極当たりの放電容量は、
3 8 0 m A h / gであった。 また、 同様の充電条件で、 8 m A定電流放電を行った ときの負極当たりの放電容量を高出力容量とし、 高出力容量比として高出力容量ノ 低出力容量を求めたところ、 0. 80であり、 高出力電流での容量低下が抑えられ た。
実施例 2、 比較例 1
( 1 ) 負極の作成
平均径 7 mの炭素繊維 (東レ (株) 製 T 300 ) を裁断し、 平均長さ 20 m、 30〃m、 48 / m、 70 m、 1 30 m (比較例 1 ) の 5種類の粉末状炭素蛾 維を得た。 これら 5種類のそれぞれの炭素材料と、 カーボンブラック (アセチレン ブラック) と、 ポリフッ化ビニリデン粉末とを、 重量比で 80 : 1 5 : 5の割合で 混合し、 N—メチルピロリ ドンを加えてスラリーとした。 このスラリーを用いた以 外は、 実施例 2と同様にして、 負極を作成した。
( 2 ) 負極の単極容量評価
電解液として、 プロピレンカーボネート Zジメチルカーボネート (体積比 50Z 50) に LiPFs を lmol/1 の割合で溶解した電解液を用い、 対極および参照極に金 属し i箔を用いた 3極式セルを作成した。 充電は炭素材料の重量当たり 50 mA/ gの電流で Li/Li + 0Vで定電位充電を行い、 その後、 定電流で 1. 5 Vまで放電 した。 炭素材料の重量当たり 5 OmAZgの電流で放電した場合の容量を低出力容 量とし、 炭素材料の重量当たり 60 OmAZgの電流で放電した場合の容量を高出 力容量とし、 高出力容量比 低出力容量比を高出力容量比とした時、 ( 1 ) で作成 した平均長さの異なるそれぞれの負極の容量は次の通りであった。
平均長さ 20〃m:低出力容量 42 OmAhZg、 高出力容量比 86 %
平均長さ 30 /ίπι:低出力容量 42 OmA h/g 高出力容量比 86%
平均長さ 48 ;低出力容量 42 OmAhZg、 高出力容量比 86%
平均長さ 70 /im;低出力容量 4 1 OmA h/g、 高出力容量比 86 %
平均長さ 1 30 m;低出力容量 32 OmAh/ g、 高出力容量比 68%
(3)電池の評価
実施例 1と同様にして電池を作製し、 同様に評価をしたところ、 電池の負極あた りの容量は次のとおりであつた。
平均長さ 20 m;低出力容量 39 OmA h/g、 高出力容量比 85%
平均長さ 30 jtzm;低出力容量 38 OmA hZg、 高出力容量比 80 % 平均長さ 48 m;低出力容量 38 OmA h/g, 高出力容量比 78 % 平均長さ 70 m;低出力容量 375 mAh/g、 高出力容量比 78% 平均長さ 1 30 m;低出力容量 30 OmAh/ g、 高出力容量比 60 % 実施例 3、 比較例 2
( 1 ) 負極の作成
集電体として厚さ 1 0 zmの銅箔を用い、 その両面にスラリ一を塗工した以外は, 実施例 2と同様にして、 集電体の両面に炭素材料が塗工されたそれぞれ平均長さ 2 0〃m、 3 0 zm、 4 8 m、 7 Ό μηι, 1 30 m (比較例 2) の 5種類の負極 を作成した。 電極の大きさは 56 mmx 50 0 mm, 片面の塗工厚さは約 9 0 ^ m であった。
( 2) 正極の作成
集電体として厚さ 20〃mのアルミ箔を用い、 その両面にスラリーを塗工した以 外は、 実施例 2と同様にして正極を作成した。 電極の大きさは 54mmx 4 5 0 m m、 片面の塗工厚さは約 80 mであった。
(3) 巻き込み電極の作成
上記 ( 1 ) と (2) で作成した負極と正極を、 セパレータとして多孔質ポリプロ ピレンフィルム (セルガード # 2 500、 ダイセル化学株式会社製) を介し、 スパ ィラル状に巻き回して円筒状の電極を得た。 それぞれ平均長さの異なる 5種類の負 極について短絡の発生割合を調べた結果、 次の通りであつた。
平均長さ 2 0 m :短絡発生率 3 %、 平均長さ 30 m ;短絡発生率 3 %、 平均 長さ 4 8 m ;短絡発生率 5 %、 平均長さ 7 0 ;短絡発生率 1 5%、 平均長さ 1 30 ;短絡発生率 65 %。
比較例 3
実施例 1において、 負極における導電剤を用いなかった以外は、 同様にして電池 を作製し、 同様に評価を行ったところ、 負極あたりの容量は、 280mA hZgで あつた。
産業上の利用可能性
本願発明により、 充放電容量の高い二次電池を提供することができる。

【請求項 3】 該炭素繊維の平均長さが 5 0 // m以下であることを特徴とする請求項 1記載の二次電池。
【請求項 4】 該炭素繊維の平均長さが、 電極の塗工厚さを A、 炭素繊維の平均長さ を Bとした場合に、 B≤Aであることを特徴とする請求項 1記載の二次電池。
【請求項 5】 該粉末状炭素材料の平均長さが、 電極の塗工厚さを A、 炭素材料の平 均長さを Bとした場合に、 1 . 5 B≤Aであることを特徵とする請求項 1記載の二 次電池。
【請求項 6】 該粉末状炭素材料の平均長さが、 電極の塗工厚さを A、 炭素材料の平 均長さを Bとした場合に、 2 B≤ Aであることを特徴とする請求項 1記載の二次電 池。
【請求項 7】 該炭素繊維が、 ポリアクリロニトリル系であることを特徵とする請求 項 1記載の二次電池。
【請求項 8】 該炭素繊維の繊維径が 2〜 5 0 mであることを特徴とする請求項 1 記載の二次電池。
【請求項 9】 該炭素繊維の繊維径が 3〜 2 0 mであることを特徵とする請求項 1 記載の二次電池。
【請求項 1 0】 該炭素繊維の繊維径に対する繊維長さが、 1を超えることを特徴と する請求項 1記載の二次電池。
【請求項 1 1】 該炭素維維の縝維径に対する繊維長さが、 2を超えることを特徴と する請求項 1記載の二次電池。
