そこで、 そうした問題を解決するために、 ハニカム構造体は、 その隔壁や外周 壁の厚さをいつそう薄くすることで、 通気性を高めて圧力損失を低減しつつ、 し かも排ガス浄化触媒を軽量化して熱容量を低減し、 暖機時の浄化性能を向上させ る動きが強まっている。
この様な薄肉化のために、 ハニカム構造体の隔壁や外周壁の強度は低下し、 特 にエンジンから排出される高圧の排ガスに曝される開口端面、 即ち、 隔壁の端部 の摩耗 (以下エロージョンという) が激しいという問題点があった。
かかる問題を解決する手段としては、 例えば特開 2 0 0 0— 5 1 7 1 0公報に 、 隔壁端部に強化部を設けたハニカム構造体及びその製造方法が開示されている 。 該公報には、 厚肉化、 緻密化、 強化材料によるコーティング、 置換等により強 度が向上したハニカム構造体が開示されている。 さらに、 ハニカム構造体の端部 をハニカム構造体の開口端面に釉薬、 水ガラス等のガラス成分を塗布 ·焼成する 方法、 同様にハニカム構造体を形成する原料、 例えばコージエライ トのうちの特 定成分を塗布 ·焼成する方法等による端面近傍の隔壁の厚肉化及び緻密化が検討 されている。

このとき、 通常はハニカム構造体の焼成時に成形体の収縮量が大きくなるため 、 ハニカム構造体の内側 (基本隔壁部) と外側 (外壁部) との収縮差が大きくな り、 ハニカム構造体の外側 (外壁部) が内側 (基本隔壁部) に引き込まれて、 ハ 二カム構造体の外側 (外壁部) が歪んでしまい、 ハニカム構造体のアイソスタテ ィック強度が著しく低下してしまうという問題点があった。
この現象は、 ハニカム構造体の隔壁厚さ (T c ) が 0 . 0 7 6 mm以下の場合 に顕著となっていた。
本発明は、 上記の問題点に鑑みてなされたものであり、 その目的とするところ は、 ハニカム構造体の焼成時におけるハニカム構造体の外側 (外壁部) の歪みを 抑制することにより、 種々のセル構造を有するハニカム構造体の各々において、 良好で実用的な耐エロージョン性及びアイソスタティック強度を有するハニカム 構造体及びその製造方法、 並びにハニカム構造体の外周歪度の測定方法を提供す ることにある。 発明の開示
本発明 (第 1の発明) によれば、 複数のそれぞれ隣接したセルの複合体を形成 する多孔質のセル隔壁と、 このセル複合体の最外周に位置する最外周セルを囲繞 して保持する多孔質のハニカム外壁とから構成されたハニカム構造体であって、 気孔率が 5。/。以上 3 0 %未満であり、 ハニカム構造体の外周歪度が、 0 . 0 3 0 以下であることを特徴とするハニカム構造体が提供される。
このとき、 本発明では、 ハニカム構造体の隔壁厚さ (T c ) 力 0 . 0 3 0 m m≤T c < 0 . 0 7 6 mmであり、 ハニカム構造体の外壁厚さ (T s ) 、 0 . 0 7 6 mm以上であることが好ましい。
また、 本発明では、 ハニカム構造体の流路方向における 4 0〜8 0 0 °Cの間の 熱膨脹係数が、 0 . 8 X 1 0— 6Z°C以下であることが好ましい。
また、 本発明 (第 2の発明) によれば、 複数のそれぞれ隣接したセルの複合体 を形成する多孔質のセル隔壁と、 このセル複合体の最外周に位置する最外周セル を囲繞して保持する多孔質のハニカム外壁とから構成されたハ二力ム構造体 (第 1の発明) の製造方法であって、 少なくともタルク成分とカオリン成分を含み、 平均粒子径が 7 μ πι以上のタルクと、 平均粒子径が 2 μ ιη以上の力オリンを含む 原料を用い、 且つ焼成工程を、 1 1 0 0〜1 2 0 0 °Cの温度域で一定時間保持、 もしくは 5 0 °C/ h r以下の昇温速度で昇温した後、 最高温度に昇温させること を特徴とするハニカム構造体の製造方法が提供される。
このとき、 本発明では、 レーザ回折法で測定した球相当径での平均粒子径が、 沈降法で測定したストークス径での平均粒子径に対して 1 . 6倍以上のタルク及 びカオリンを使用することが好ましい。
更に、 本発明 (第 3の発明) によれば、 ハニカム構造体の外周形状を測定し、 得られた測定点群から外周上のピッチが等しくなるように該測定点を抜き出し、 該測定点から中心、 中心からの角度及び距離 (径) を求め、 求めた距離情報に口 一パスフィルタ処理を施した後、 得られた波形とフィルタ処理をした波形の差の 絶対値を求め、 それぞれ抜き出された測定点の位置における平均値を求めること を特徴とするハニカム構造体の外周歪度の測定方法が提供される。
このとき、 フィルタ処理は、 F I Rフィルタを使用することが好ましレ、。 図面の簡単な説明 図 1 (a) (b) (c) は、 本発明のハニカム構造体の一例を模式的に示す説 明図であり、 (a) は斜視図、 (b) は平面図、 (c) は側面図を各々示す。 図 2は、 本発明の一実施態様である外壁近傍のセル隔壁を厚く した例を模式的 に示す部分拡大図である。

前記の通り、 本発明のハニカム構造体 1は、 図 1 (a) (b) (c) に示すよ うに軸方向に貫通する複数のそれぞれ隣接したセル 3を形成する多孔質のセル隔 壁 2と、 多孔質のハニカム外壁 4とから構成される。 なお、 本発明において、 断 面とは特に断りのない限り、 軸方向に対する垂直断面を意味する。
本発明のハニカム構造体 (第 1の発明) の特徴は、 ハニカム構造体 1を構成す るセル隔壁 2と外壁 4の全体の気孔率が 5%以上 30%未満であること、 ハニカ ム構造体の外周歪度が、 0. 0 30以下であることの 2つの要件を同時に満たす ことである。
これにより、 ハニカム構造体の焼成時におけるハニカム構造体の外側 (外壁部 ) の歪みを抑制することができ、 種々のセル構造を有するハニカム構造体の各々 において、 低熱容量化を達成しつつ耐エロージョン性を改良することができると ともに、 実用的なアイソスタティック強度を有することができる。
本発明では、 ハニカム構造体 1を構成するセル隔壁 2と外壁 4の全体の気孔率 が 5 %以上 30 %未満であることが好ましい。
これは、 気孔率が 5%未満の場合、 熱容量が大きくなりすぎ、 気孔率が 3 0% 以上では、 エロージョン量が大きくなりすぎるからである。 また、 本発明では、 ハニカム構造体の外周歪度を 0. 030以下に抑制するこ とにより、 ハニカム構造体のアイソスタティック強度の著しい低下を防止するこ とができる。
このとき、 ハニカム構造体の外周歪度は、 本発明の測定方法 (第 3の発明) で 測定することが好ましい。
これは、 ハニカム構造体の外周形状を測定し、 得られた測定点群から外周上の ピッチが等しくなるように測定点を抜き出し、 その測定点から中心、 中心からの 角度及び距離 (径) を求め、 求めた距離情報に口一パスフィルタ処理を施した後 、 得られた波形とフィルタ処理をした波形の差の絶対値を求め、 それぞれ抜き出 された測定点の位置における平均値を求めることにより得ることができるもので あり、 フィルタ処理を用いることにより、 大きな径変化は透過するため、 ハニカ ム構造体の断面形状が異形やオーパルであっても適用することができるからであ る。
尚、 上記フィルタ処理は、 F I Rフィルタを使用することが好ましい。
次に、 本発明の測定方法 (第 3の発明) の適用法について更に詳細に説明する
①ハニカム構造体の外周形状を測定し点群 pn (Xn, Υη) を得る。
② Pnから周長上の標本ピッチが等しくなるように (例えば、 0. 5mm) 点を 抜き出し、 P'ra (xm, ym) とする (点数 m) 。
③これから、 ハニカム構造体の重心、 もしくは図面中心に相当する部分を求め、 これを中心とした r 0座標系の点群 Plm (rlra, 0lra) に変換する (点数 n) 。
④求めた rlmをローバスフィルタに通し、 を求め ,^ ( r ' lm> θ' とする
⑤ rlmと r 'lmの差分を求め dlmとし、 Dm ( d lm, Θ lm) を求める。
⑥最終的な評価値 cは領域の平均に相当し、

更に、 本発明のハニカム構造体 (第 1の発明) では、 ハニカム構造体の隔壁厚 さ (T c :基本壁厚) 、 0. 03 Omm≤T c < 0. 076mmであること力; 好ましい。
これは、 丁。が0. 076mm以上の場合、 熱容量が大きくなりすぎ、 0. 0 3 mm未満では隔壁の強度が不足し、 エロージョン量が大きくなりすぎるからで ある。
一方、 気孔率を 30%以上とし、 丁。を0. 076mm未満としても本発明の ものと同様の熱容量を得ることは可能であるが、 この場合にはエロージョン量が 大きくなりすぎる。
尚、 本発明のハニカム構造体は、 0. 5

10 であること及び 5 Mm≤R z D I Ns≤ 50 μ mであることを同時に満たすことが好ましく、 さら に 1. 0/ m≤Ras≤ 10 μπιであること及び 10 μ m≤R z D I Ns≤ 50 μ m であることを同時に満たすことが好ましい。
これは、 R a^SO. 5 μπι未満且つ、 R z D I Nsが 5 μπι未満ではキヤニング 性が低下しすぎ、 R asが 10 mより大きく、 且つ R z D I Nsが 50 μ mより大 きいと、 凹凸が大きすぎ、 径のバラツキが大きくなりすぎるとともに、 ハニカム 構造体中の気孔が多くなりすぎ強度が低下し破損しやすくなるからである。 . ここで、 本発明において、 気孔率とは、 セル隔壁 2及び外壁 4を形成する多孔 質体全体の体積に対する多孔質体中の細孔 (空孔) の体積を 100分率で示した ものである。
更に、 基本壁厚 (Tc) とは、 ハニカム構造体 1のセル隔壁の最も薄い壁厚を レヽう。
本発明において、 壁厚は全体に一様であることが好ましいが、 外周部側のセル 隔壁の壁厚を厚くする場合は、 それ以外の内側部分におけるセル隔壁の壁厚を一 様とすることが好ましく、 この場合において該内側部分の壁厚が基本壁厚 (T c ) となる。
一方、 ハニカム構造体の開口端面 10近傍の壁厚を厚くする場合にはその部分 を除いて一様の壁厚とすることが好ましく、 この場合において、 開口端面 10近 傍の隔壁を除いた隔壁の壁厚が基本壁厚 (T c) となる。
また、 平均表面粗さ (Ra) とは、 後述の実施例において説明される条件で測 定して得られた結果を基に平均線からの変位量の平均として算出されたものであ り、 R z D I Nとは、 上記と同じ条件で測定し.た範囲内において極大を示す任意 の山状部分の頂点の高さから次の極小を示す谷状部分の最下点の高さの差の平均 として算出されたものである。 ここで、 R as及び R z D I Nsは各々外壁 4の R a 及び R z D I Nを示し、 R ac及び R z D I Ncは各々セル隔壁 2の R a及び R z D I Nを示す。
本発明において、 外壁 4の平均表面細孔径が平均内部細孔径ょりも大きいこと が Ras及び R zD I Nsを大きくする点で好ましい。 ここで、 平均表面細孔径とは 、 開口細孔として外壁 4の表面に表れている細孔の平均径を意味し、 平均内部細 孔径とは閉口細孔として外壁 4の内部に存在する細孔の平均径を意味する。 外壁 4において細孔径の大きな細孔の比率を大きくすること、 好ましくは細孔径が 1 μ m以上の細孔が外壁 4における全細孔の 90 %以上とすることにより平均表面 細孔径を平均内部細孔径ょりも大きくすることが出来る。
また、 本発明において、 気孔率を 30%未満とするとセル隔壁 2の表面も平滑 になりやすいが、 セル隔壁の平均表面粗さ (R ac) を 0. 5 μπι≤Ι &ε≤ 10 μ m及び 又は (R z D I Nc) を 5 i m^R z D I Nc≤ 50 μ ηι、 さらに好ましく は 1. 0 ^m^R ac≤ 10 μ m及び/又は 10 / m^R z D I Nc≤ 50 Ζ ΠΙとす ることも好ましい。 これにより、.触媒を担持させる際の触媒の担持力が増加し、 触媒の脱落が防止される。
上記のように気孔率が 5%以上 30%未満とし、 且つ Rasを 0. 5 m≤R as ≤ 1 0 μ m、 好ましくは 1 . 0 μ m ^ R a s≤ 1 0 μ m及び/又は R z D I Nsを 5 M m≤R z D I Ns≤ 5 0 μ m, 好ましくは 1 0 R z D I Ns≤ 5 0 μ m、 及 び 又はセル隔壁 2の平均表面粗さ(R a c)が 0 . 5 /z m≤R a e≤ 1 0 μ m及び Z 又は R z D I Ncが 5 ,u m≤R z D I Nc≤ 5 0 μ πιとす'るために、 本発明のハニカ ム構造体を構成するセル隔壁 2及び外壁 4において、 1 μ πι以上の細孔径を有す る細孔が全細孔容積の 9 0容量%以上とすることが好ましい。 細孔をこの様な構 成とすることにより表面の微細な凹凸を作り出すことが出来、 上記 R a及び R z D I Nを容易に達成することが出来る。
また、 本発明において、 開口率が 8 3 %以上であると、 圧力損失の低下を少な くし、 熱容量も小さくすることが出来るため、 本発明のハニカム構造体の浄化性 能を向上させることが出来る。 ここで開口率とはハニカム構造体開口端面 1 0の 面積に対してセル、 即ち隔壁で仕切られた孔部が占める面積の比率を 1 0 0分率 で表したものを言う。 開口率は、 セル密度を減少させること及びノ又はセル隔壁 を薄くすることにより向上させることが出来る。
尚、 本発明では、 ハニカム構造体の外壁 4の厚さ (T s ) を、 0 . 0 7 6 mm 以上とすることは、 担体のキヤユング時の強度を向上させることが出来るため好 ましい。
本発明において、 図 2に示すように外周部側のセル隔壁 2 aを厚くすることも 耐エロージョン性を向上させる点で好ましい。 また、 外周部側のセル隔壁 2を厚 くすることによりアイソスタティック強度の向上が図られ、 キヤニング時の把持 力を強くすることも出来るため、 キヤニング性も向上する。 ここでアイソスタテ ィック強度とは自動車規格 J A S O規格 M 5 0 5 - 8 7に準拠した試験により破 壊時の加圧圧力値で示される強度である。 図 2において、 外壁 4に最も近接して 最外周セル 8があり、 最外周セル 8から内方に 2番目のセル 9が連続している。 最外周セルの隔壁厚さを T で、 また、 この 2番目のセル 9の隔壁厚さを T r 2で 示す。 図示はしないが、 同様に 5〜1 5番目の範囲内のいずれかのセルの隔壁の 厚さを T r 15で表す。 なお、 セル隔壁 2は、 外周セル隔壁 2 aと、 基本セル隔壁 2 bとに大別される。
本発明のハニカム構造体は、 最外周セルを起点として、 そこから内方に連続す る 5〜1 5番目の範囲内のいずれかの終点セルまでの、 それぞれのセル隔壁厚さ (丁 〜丁!:卜 ) と、 基本壁厚 (T c) との間の関係を、 1. 1 0≤ (T r T r 5〜15) /Ύ c≤ 3. 0 0のようすることが好ましい。 この値 [ (T r i〜T r5 〜15) /T c] 、 1. 1 0未満であると、 耐エロージョン性の向上に寄与せず、 アイソスタティック強度の改善にも寄与しないためキヤユング性の向上に寄与し ない。 また、 3. 0 0を超えると、 熱容量及び圧力損失が増大する。 また、 1〜 4番目のセルの隔壁厚さ (丁 〜丁 1:4) を特定の割合で厚く しても、 耐ェロージ ョン性ゃアイソスタティック強度の向上に寄与せず、 1 5番目以降特に 2 0番目 以降のセルの隔壁厚さまでを特定の割合で厚くすると、 圧力損失が増大するとと もに、 担体の質量が所定以上に増大することより、 熱容量も増大し好ましくない 図 3 (a ) (b) ( c) に示すように、 本発明のセラミック製ハニカム構造体 においては、 第 1の終点セルに内方で隣接する次のセルを 1番目の第 2の起点セ ルとして、 そこから内方に連続する 3〜 5番目の範囲内のいずれかの第 2の終点 セルまでのそれぞれのセル隔壁厚さを、 それぞれのセル隔壁の断面が、 逆台形状 (図 3 (a ) ) 、 糸巻き状 (図 3 (b) ) 、 又は長方形状 (セルごとに一様厚さ ) (図 3 (c) ) で、 かつ内方に向かって順次薄くなるように変化させ (薄くす る比率は 1. 1 0〜3. 0 0の範囲内とすればよい) 、 その最薄部の厚さを基本 壁厚 (T c ) と一致させることが好ましい。 このように構成することによって、 熱容量や圧力損失の増加を抑えつつ耐ェロージヨン性の向上を図ることができる また、 本発明においては、 最外周セルのセル隔壁厚さ (Τ ι^) 、 基本壁厚 ( T c ) との間に、 1. l O T

S. 0 0の関係を有するとともに、 最 外周セルを 1番目の第 3の起点セルとして、 そこから内方に連続する 5〜2 0番 目の範囲内のいずれかの第 3の終点セルまでの、 それぞれのセル隔壁厚さ (T r i 〜T r5~20) 力 基本壁厚 (T c ) との間に、 1. (T r ,~T r5^20) /T c≤ 3. 0 0の関係を有し、 それぞれのセル隔壁の断面が、 前述のように、 逆台 形状、 糸巻き状、 又は長方形状で、 かつ内方に向かって順次薄くなるように変化 させ、 その最薄部の厚さを基本壁厚 (T c ) と一致させることが好ましい。 この ように構成することによって、 圧力損失や耐熱衝撃性比の向上を図ることができ る。
更に、 本発明においては、 セル隔壁厚さ (丁 〜丁!^ 。) のそれぞれを、 基 本壁厚 (T c) との間に、 上述のように、 1. 1 0≤ (T r i〜T r5~20) /Ύ c ≤ 2. 50、 さらには 1. 2 O (丁 ^〜丁!: ^ /T c≤ 1. 60の関係を 有するようにさらに限定した条件とすることが、 熱容量や圧力損失を考慮したと きに実用上好ましい。
また、 近年ハニカム担体がトラック等の大型の車両にも搭載される機会が増加 する傾向があり、 ハニカム担体としても大型のものを用いる必要が生じている。 大型の八-カム担体の場合 (ハニカム外壁の断面形状が円形の場合、 その直径が 約 1 44 mm以上、 即ち断面積が約 1 60 c m2以上の場合) 、 最外周セルを 1番 目の第 1の起点セルとして、 第 1の終点セルを、 最外周セルから内方に連続する 1 0〜40番目、 好ましくは、 1 0〜30番目の範囲内のいずれかのセルまでと して、 全体的に肉厚化部分を延長し、 それぞれのセル隔壁厚さ (T r i〜T r1()〜40 ) 好ましくは (T r ,〜T r 1()~3。) の、 基本壁厚 (T c) に対する比 (Τ Γ Ι〜Τ Γ 10~4。) /T c、 好ましくは (T r ,〜T r ,。〜3。) ZT cを、 通常は、 1. 1 0〜3 . 00、 実用上は、 1. 1 0〜2. 50、 さらに実用上は、 1. 20〜1. 60 となるように構成することが好ましい。
本発明において、 耐エロ一ジョン性をさらに改良するために、 開口端面 1 0か ら軸方向に 30 mm以内の範囲 Bにあるセル隔壁 2の全部又は一部の気孔率の値 を他の部分のセル隔壁の気孔率の値よりも 5以上小さくすることが好ましい。 こ れは、 例えば通常のセル隔壁 2 (範囲 B以外の部分のセル隔壁) の気孔率が 28 %の場合、 範囲 Bにあるセル隔壁 2の一部又は全部の気孔率を 2 3%以下とする ことを意味する。 この場合において、 気孔率を小さくする開口端面 1 0からの長 さは一様であっても良いが、 各隔壁 2ごとに 0〜 30mmの間で任意の長さを取 ること、 即ちこの長さが一様でないことが好ましい。 一様にしないことで、 気孔 率が変化する境界部分の応力集中を緩和することができる。
また、 上記範囲 Bにあるセル隔壁 2の全部又は一部の壁厚を他の部分のセル隔 壁 2の壁厚よりも厚くすることも耐エロージョンをさらに向上させるために好ま しく、 この場合においても壁厚の厚い領域が各隔壁 2ごとに 0〜 3 O mmの間で 任意の長さを取ること、 即ちこの長さがー様でないことが上記と同様応力集中を 緩和する点で好ましい。
上記のように、 ハ-カム構造体 1の外周部側のセル隔壁を厚く したり、 開口端 面 1 0近傍の隔壁の気孔率を小さく したり、 外壁を厚くしたりすることは、 特に 隔壁の厚さが薄い場合に効果があり、 この場合には基本壁厚 T cが T c≤ 0 . 0 5 6 μ πιであることが好ましい。
また、 ハニカム構造体の流路方向における 4 0〜8 0 0 °Cの間の熱膨脹係数を 0 . 8 X 1 (T6Z°C以下にすることは、 ハニカム構造体の十分な耐熱衝撃性を確保 するために必要である。
更に、 B軸強度を 0 . 8 M P a以上とすることにより、 排気ガス中の異物が隔 壁に衝突した際の破損を低減することが出来、 耐エロージョン性を向上させる上 で好ましい。 ここで B軸強度とは、 J A S O規格 M 5 0 5— 8 7で規定されてい るものであって、 軸方向に垂直かつセル隔壁に沿った方向で試料を切り出して測 定された強度を意味する。
本発明に用いられるセル隔壁及びハニカム外壁としては、 例えば、 コージエラ イ ト、 アルミナ、 ムライ ト、 窒化珪素、 アルミニウムチタネート、 ジルコニァ及 び炭化珪素からなる群から選ばれる少なくとも 1種の材料から形成されてなるも のを挙げることができる。
また、 本発明のハニカム構造体の断面形状としては、 例えば、 円、 楕円、 長円 、 台形、 三角形、 四角形、 六角形又は左右非対称な異形形状を挙げることができ る。 中でも、 円、 楕円、 長円が好ましい。
また、 本発明に用いられるセルの断面の形状としては特に制限はないが、 例え ば、 三角形以上の多角形状、 例えば正方形、 長方形、 及び六角形とすることを挙 げることができ、 中でも、 三角形、 四角形又は六角形のうちのいずれかであるこ とが好ましい。
本発明のハニカム構造体の用途には特に限定はなく、 各種フィルターや触媒担 体などの各種用途に用いることが出来るが、 自動車排気ガス浄化用担体に用いる ことが特に好ましい。 また、 本発明のハニカム構造体は、 図 4に示すように触媒 コンバーター容器に組み込んで使用されることが好ましい。 ここで、 ハ-カム構 造体 1 3はコンバーター容器 1 1内において、 その外周面でリング 12により把 持されて組み込まれている。 リング 12としては特に制限はないが、 通常、 金属 メッシュ製のものが使用される。 なお、 コンバーター容器 1 1とハニカム構造体 13の外周面との間には、 マット、 クロス等の把持材 14を介在させることが好 ましい。
また、 ハニカム構造体の最外周セル隔壁と外壁とが接する個所を肉盛り (接点 肉盛り) したり、 隣接する隔壁が、 隔壁間が狭まりながら外壁と接する個所で、 少なくともそれらの隔壁間において外壁の内側に肉盛り (V字接続肉盛り) して 、 上述の、 隔壁 (セル隔壁) 形状の高精度化、 ァイソスタティック強度の向上等 の効果を維持しつつ、 セル隔壁の厚さを相対的に薄くしてもよい。 具体的には、 セルのコーナー部を、 1. 2mm以下の曲率半径を有するように形成することが 好ましく、 また、 セル隔壁とハニカム外壁とが接する交点が、 1. 2 mm以下の 曲率半径を有するように形成することが好ましい。
次に、 本発明のハユカム構造体の製造方法について説明する。
例えばコージェライ トを材質とするハニカム構造体は、 例えば、 タノレク、 カオ リン、 仮焼カオリン、 アルミナ、 水酸化アルミニウム、 シリカの中から、 化学組 成が S i〇2 42〜56重量。 /。、 A 1203 30〜45重量%、 MgO 12〜 16重量%の範囲に入るように所定の割合に調合されたコージェライ ト化原料に 、 造孔剤としてグラフアイ トを 15〜 25重量%、 及び PET、 PMMA、 架橋 ポリスチレン、 フエノール樹脂等の合成樹脂を 5〜15重量%添加し、 メチルセ ルロース類、 界面活性剤を所定量添加後、 水を適宜加えて混練し坏土とする。 この坏土を真空脱気後、 ハニカム構造に押出成形し、 誘電乾燥もしくはマイク 口波乾燥、 熱風乾燥法により乾燥させる。
このとき、 本発明では、 上記成形体を焼成するに当たり、 1 100〜 1200 °Cの温度域で一定時間保持、 もしくは 50 °CZ h r以下の昇温速度で昇温した後 、 最高温度 (例えば、 1400〜1440°Cの間) に昇温させることが好ましい これにより、 焼成時 (特に、 1 100〜1 200°Cの領域) におけるハニカム 構造体の内側 (基本隔壁部) と外側 (外壁部) との収縮差を緩和することができ るため、 ハニカム構造体の外側 (外壁部) が内側 (基本隔壁部) に引き込まれる ことなく、 ハニカム構造体の外側 (外壁部) が歪むことを抑制することができる 一般に、 気孔率を 3 0 %未満とするためには、 平均粒子径の小さいタルク、 具 体的には平均粒子径 7 μ m以下のタルクとタルクの平均粒子径の 1 Z 3以下の力 ォリンが用いられることが好ましいが、 本発明 (第二の発明) の特徴は、 原料と して、 平均粒子径が 7 m以上のタルクと、 平均粒子径が 2 m以上のカオリン を含む原料を用いることが好ましい。
従来、 粗粒のタルクを用いることは、 コージエライト質ハニカム構造体の熱膨 脹係数を低下させることが知られているが、 粗粒のカオリンと併用すると、 その 達成が困難であった。
本発明では、 タルク及び力オリンの沈降法で測定したストークス径での平均粒 子径に対し、 レーザ回折法で測定した球相当径での平均粒子径が 1 . 6倍以上で ある原料を用いることで、 粗粒のカオリンを用いても、 ハニカム構造体の流路方 向における 4 0〜 8 0 0 °Cの間の熱膨長係数を 0 . 8 X 1 0— 6/°C以下に低下させ る効果があり好適である。
より好ましくは、 原料として、 平均粒径 7 a m以上の粗粒タルクと粗粒タルク の平均粒子径の 2 3以下の微粒タルクを組み合わせ、 且つ、 平均粒径 7 μ m以 上の粗粒力オリンと粗粒力オリンの平均粒径の 2 3以下の微粒カオリンを組み 合わせることである。
尚、 粗粒タルクと微粒タルクの好ましい割合は、 1 0 9 0〜 6 0ノ 4 0、 粗 粒力オリンと微粒力オリンの好ましい割合は 1 0 Z 9 0〜6 0 / 4 0である。 この様な組み合わせを用いることにより、 気孔率、 ハニカム構造体の断面形状 に対する歪み率及びアイソスタティック強度が第 1の発明の範囲に包含されるハ 二カム構造体を容易に製造することが出来る。
更に、 バンバリューダー、 加圧エーダー、 連続成形機等の練りが強く原料のパ ッキングが密になるような混練装置を用いて成形を行うことが、 より気孔率が低 く表面粗さの粗レ、ハニ力ム構造体を製造する上で好ましレ、。 尚、 レーザ回折方式で求めた平均粒子径は、 堀場製作所製 LA— 910で、 ま た、 沈降法で求めた平均粒子径は、 マイクロメリテイクス社製セディグラフで、 粒度分布を測定して得られた重量平均粒径をいう。
以下、 本発明を実施例に基づいて更に詳細に説明するが、 本発明はこれらの実 施例に限定されるものではなレ、。
尚、 以下の実施例において、 特に断りのない限り、 配合比における%は重量% を意味する。
(実施例:!〜 6、 比較例:!〜 3)
表 1〜2に示す配合割合で原料を調合した原料 100%に対して、 ヒ ドロキシ プロピルメチルセルロース 8%とラウリン酸カリ石鹼 0. 5%、 ポリエーテル 2 %、 水 28%をミキサーで混合し、 連続成形機に投入し、 壁厚 (リブ厚) 0. 0 55mm, セル密度 900セル i n2 ( 140セノレ Z c m2) のハニカムをそれぞ れ成形した。 これを所定寸法に切断し、 1 100〜1 200°Cの温度域で 5時間 保持後、 1430°Cで 4時間焼成した。 このとき得られたそれぞれのハニカム構 造体の気孔率、 熱膨脹係数 (CTE) 、 歪度及びアイソスタティック強度を測定 した。 その結果を表 2に示す。
尚、 ハニカム構造体の気孔率、 外周歪度及ぴァイソスタティック強度は、 以下 のように測定した。
(気孔率の測定)
測定装置 ポロシメーター (マイクロメリテイクス社製、 オートポア 9220 測定手順
(1) ハニカム構造体から 0. 1 g以上の試料を切り出した。
(2) 試料を 150°Cで 2時間乾燥後、 容器に入れ装置にセットした。
(3) 容器内に水銀を注入し規定の細孔径に相当する圧力を加え、 試料に吸収 された水銀容積を求めた。
( 4 ) 細孔分布は圧力と吸収された水銀容積から計算し求めた。
(5) 細孔容積は 68. 6 MP a (700 k g f / c m2) の圧力を加え吸収さ れた水銀容積から計算し求めた。 (6) 気孔率は、 総細孔容積より、 以下の式で求めた。
気孔率% =総細孔容積 (1 g当たり) X 100/ (総細孔容積 (1 g当たり ) + 1/2. 52)
(ハニ力ム構造体の外周歪度の測定)
本実施例に用いたハニカム構造体の形状は、 直径約 1 1 Omm, 高さ約 97 m mの円柱形であり、 そのリブ厚は約 70 μηιである。 このハニカム構造体の端面 の画像を、 画像取り込み装置により取り込み、 本発明の外周歪度の測定方法に従 つて、 外周歪度を測定 '算出した。
尚、 ローパスフィルタは、 下記のものを使用した。
フイノレターの種類: F I R (F i n i t e I mp u l s e Re s p o n s e) フィルター。 窓関数法 (Hamm i n g窓) 使用。
正規化遮断周波数: 0. 03 (周長を 1として 1 0. 03 = 33Hz以上の 高次成分はカツト)
(ァイソスタティック強度の測定)
筒状容器、 ウレタンシート、 ウレタンスリーブからなる測定容器を備えた水圧 式圧縮試験機 (特開 2001 -41867) を用いて、 ハニカム構造体の圧縮試 験を行った。 測定時には、 1 k g/cm2 秒で 5 k gZcm2まで加圧し、 その 後 1 k gZ cm2 秒で加圧を行い、 ハニカム構造体が破壊するまで加圧を続けた 。 破壊時の強度をァイソスタティック強度とした。

表 2の結果から、 実施例 1、 実施例 3、 実施例 6では、 ハニカム構造体の外周 歪度が 0. 030以下のとき、 ァイソスタティック強度を 0. 98MP a (10 k g f / c m2) 以上にすることができることを確認した。
一方、 比較例 1および比較例 2では、 ハニカム構造体の外周歪度が 0. 030 を超過しており、 ァイソスタティック強度が 0. 98MP a ( 10 k g f / c m2 ) 未満であることを確認した。
以上の結果から、 ハニカム構造体の焼成時におけるハニカム構造体の外側 (外 壁部) の歪みを抑制し、 且つハニカム構造体の外周歪度を 0. 030以下にする ことにより、 実用的なアイソスタティック強度を有するハニカム構造体を得るこ とができた。 本発明は、 緻密素地のセラミックスハニカム構造体について、 例を挙げて述べ たが、 その他の材料系、 構造体についても、 焼成時の収縮変形によりアイソスタ ティック強度の低下がもたらされるものにおいては、 本発明のアイデアを利用し 外周歪度を抑え、 良好な強度を持つ製品が得られることは、 当業者であれば、 容 易に推察することが可能である。
(実施例 7〜8、 比較例 4〜 5 )
実施例 1と同様の製造方法により、 セル密度 9 0 0セル i n 2 ( 1 4 0セル/ c m2) であって、 表 3に示すセル隔壁厚さ及び気孔率のハニカム構造体 (実施例 7〜 8、 比較例 4〜 5 ) を作成し以下の方法で耐ェロージョン性を評価した。 (耐エロージョン性の評価)
ハニカム構造体を直列 4気筒、 排気量 1 . 8リツトルのガソリンエンジンの排 気ポートに、 ハニカム構造体が把持、 収容された金属キャンを接続した。 即ち、 サンプルをエンジンの直近に配置した。 次に図 5に示される条件でエンジンを運 転し、 回転数が 6 0 0 0 r p mとなったところで砥粒 (炭化珪素、 G C 3 2 0、 平均粒径 5 0 μ πι) を 0 . 1グラム投入した。 さらに図 5に示される条件でェン ジンの運転を続け 1 3 0秒を 1サイクルとして、 2サイクルに 1回砥粒を投入し これを連続的に繰り返した。 合計の砥粒投入量を約 2 g〜l 6 g程度まで変えて 数回の試験を行い、 その結果から砥粒投入量が 1 0 gのときにおけるハニカム構 造体のエロージョン量 (風蝕体積) を算出した。
エロージョン量は、 図 6に示すように、 ハニカム構造体 1のエロージョン量を 測定する側の加工端面にゴムシートを巻きつけ、 その中に直径 1 . 5 mmのセラ ミック製ビーズ 2 0を約 3 mmの高さで敷き詰めた後回収してビーズ体積を測定 し、 エロージョン試験後のビーズ体積と試験前のビーズ体積との差を取ることに より測定し、 これを 3回行った平均をエロージョン量とした。
結果を表 3に示す。 ここで、 熱容量の指標として、 各ハニカム構造体の嵩密度 を算出した。 比較例 4のサンプルは、 耐エロージョン性は良好であつたが、 嵩密 度が大きく熱容量が大きいことを示している。 比較例 5のサンプルは、 嵩密度は 小さく熱容量は低いが、 エロージョン量が大きく耐エロージョン性が悪かった。 これに対して、 実施例 7及び 8のサンプルは耐ェ口一ジョン性も嵩密度も低く耐 ェロージヨン性と低熱容量化がバランス良く改良されたことがわかる。 特に、 実 施例 7及び 8のサンプルと比較例 5のサンプルは嵩密度、 即ち熱容量が近いにも かかわらず実施例 7及び 8のサンプルが少ないエロージョン量を示し、 本願発明 のハニカム構造体は、 低熱容量化と耐エロージョン性の向上がバランス良く達成 されたことがわかる。

(実施例 9、 比較例 6 )
実施例 9及び比較例 6として各々実施例 8及び比較例 5で得られたハユカム構 造体に触媒を担持させ、 上記と同様の耐エロージョン試験を行った。 触媒の担持 は、 ハニカム構造体を、 活性アルミナ及び触媒貴金属を含む溶液中に浸漬し、 余 分な溶液を除去した後に焼き付けることにより行った。
結果を表 4に示す。 実施例 9及び比較例 6より、 触媒を担持させることにより 耐エロージョン性が向上したが、 この場合においても本発明のハニカム構造体 ( 実施例 9 ) は、 比較例 6のハニカム構造体よりも良好な耐ェロージョン性を示し た。

実施例 7、 比較例 5で得られたサンプルの表面粗さを上記方法により測定した 。 また、 これらのサンプルの細孔分布を上記と同様の方法により測定した。 さら に、 これらのサンプルのキャニング性を以下の方法で測定した。
サンプルであるハニカム構造体の周りに把持材 (0. 2 g/cm3) を巻き、 S US製のキャンに把持させた後、 温度 600°Cで押しぬき速度 lmm/m i n. でハニカム構造体を押しぬいたときの最大荷重 (N). を測定しキヤユング性の指 標とした。
これらの結果を表 5に示す。 表 5より、 実施例 7及び比較例 5のサンプルの R a s及び R z D I Nsは各々 0. 5 μ m以上、 5 μ m以上であり、 細孔分布は 1 μ m 以上の細孔径を有する細孔が 90容量%以上であった。 さらに、 実施例 7及び比 較例 5のサンプルの押しぬき強度は 48 ON及び 51 ONと高い強度を示し良好 なキヤユング性を示した。

次に、 基本セル隔壁厚さに対して最外周のセルから内方へ 10セルまでのセル 隔壁厚さを表 6に示すように厚く したサンプル (図 2に示すようなハニカム構造 体) を実施例 1と同様の方法で作成し、 上記と同様の方法により触媒を担持させ た後、 上記と同様の方法にて耐エロージョン性を評価した。 結果を表 6に示す。 本発明のサンプル (実施例 10) は基本壁厚が 0. 056mmと非常に薄いにも かかわらず、 比較的良好な耐エロージョン性を示した。 比較例 7で得られたサン プルも基本壁厚が 0. 055mmと薄いわりには比較的良好な耐エロージョン性 を示したが、 外周側壁厚が実施例のサンプルより厚いにもかかわらず実施例 1 0 のサンプルよりも多いエロージョン量を示した。 (表 6)

実施例 1と同様の方法で基本セル隔壁厚さ 0. 047 mm、 最外周セルから内 方へ 10セルまでのセル隔壁厚さ 0. 067 mm, 気孔率 27%のサンプルを作 成し、 上記と同様の方法で触媒を担持させ、 さらに排気ガスの当たる端面から 5 mmの部分の気孔率を以下の方法により 1 8%と低下させた後、 上記と同様の方 法で耐ェロージョン性を評価した。
(端面気孔率低下方法)
セルベンに水を加え混ぜた後、 シリカゾルを加え混ぜ、 さらに界面活性剤を加 え混ぜることにより、 微粒セルベン (l〜2 /im) 固形分を全体の 90重量。ん、 コロイダルシリカ (シリカゾル 30重量%) 固形分を全体の 10重量%に界面活 性剤が微量添カ卩された成分が全体の 40重量%、 水が全体の 60重量%の比のス ラリーを作成した。 次に、 ハニカム構造体を乾燥機にて 150°C、 1時間以上加 熱乾燥させた後取りだして重量を測定した。 このハニカム構造体を常温になるま で放置した後、 容器に端面強化深さまでスラリーを入れハニカム構造体を容器底 まで付く様に 1〜 2秒間含浸させた。 ハニカム構造体を持ち上げ、 振ってある程 度液を落とした後、 エアブローにて内部液を除去した。 目詰まりが無いことを確 認した後ホットブラスタ一にて乾燥 (約 1 30°C、 風速 2mZ秒、 3分以上) 後 、 さらに乾燥機にて乾燥 (1 50°C、 1時間以上) した。 これを上記ハニカム構 造体の焼成条件にて焼成して、 端面の気孔率を低下させた。
表 7に端面の気孔率を低下させなかったサンプル (実施例 1 1) 及び端面の気 孔率を低下させたサンプル (実施例 1 2) の耐エロージョン性試験の結果を示す 。 基本セル隔壁厚さを 0. 047mmとすると、 外周部側のセル隔壁を厚くして もかなりのエロージョン量 (3. 3 cm3) を示したが、 端面の気孔率をさらに低 下させることによりエロージョン量は 8 c m3に改良された。

産業上の利用可能性
本発明のハニカム構造体及びその製造方法、 並びにハニカム構造体の外周歪度 の測定方法は、 ハニカム構造体の焼成時におけるハニカム構造体の外側 (外壁部 ) の歪みを抑制することにより、 種々のセル構造を有するハニカム構造体の各々 において、 良好で実用的な耐エロージョン性及びアイソスタティック強度を得る ことができる。

Claims

請 求 の 範 囲
1. 複数のそれぞれ隣接したセルの複合体を形成する多孔質のセル隔壁と、 こ のセル複合体の最外周に位置する最外周セルを囲繞して保持する多孔質のハニカ ム外壁とから構成されたハニカム構造体であって、 気孔率が 5%以上 3 0%未満 であり、 ハニカム構造体の外周歪度が、 0. 0 3 0以下であることを特徴とする ハニカム構造体。
2. ハニカム構造体の隔壁厚さ (T c) 、 0. 0 3 0mm≤T c < 0. 0 7 6 mmである請求の範囲第 1項記載のハニカム構造体。
3. ハニカム構造体の外壁厚さ (T s ) が、 0. 0 7 6mm以上である請求の 範囲第 1項又は第 2項記載のハニカム構造体。
4. ハニカム構造体の流路方向における 40〜8 0 0°Cの間の熱膨脹係数が、 0. 8 X 1 0—6Z°C以下である請求の範囲第 1項乃至第 3項のいずれかに記載のハ 二カム構造体。
5. 複数のそれぞれ隣接したセルの複合体を形成する多孔質のセル隔壁と、 こ のセル複合体の最外周に位置する最外周セルを囲繞して保持する多孔質のハニカ ム外壁とから構成された請求の範囲第 1項乃至第 4項のいずれかに記載のハニカ ム構造体の製造方法であって、 少なくともタルク成分とカオリン成分を含み、 平 均粒子径が 7 μ ιη以上のタルクと、 平均粒子径が 2 μ m以上のカオリンを含む原 料を用い、 且つ焼成工程を、 1 1 0 0〜1 2 0 0°Cの温度域で一定時間保持、 も しくは 5 0°C/h r以下の昇温速度で昇温した後、 最高温度に昇温させることを 特徴とするハニカム構造体の製造方法。
6. レーザ回折法で測定した球相当径での平均粒子径が、 沈降法で測定したス トークス径での平均粒子径に対して 1. 6倍以上のタルク及び力オリンを使用す る請求の範囲第 5項記載のハニカム構造体の製造方法。
7. ハニカム構造体の外周形状を測定し、 得られた測定点群から外周上のピッ チが等しくなるように該測定点を抜き出し、 該測定点から中心、 中心からの角度 及び距離 (径) を求め、 求めた距離情報にローパスフィルタ処理を施した後、 得 られた波形とフィルタ処理をした波形の差の絶対値を求め、 それぞれ抜き出され た測定点の位置における平均値を求めることを特徴とするハニカム構造体の外周 歪度の測定方法。
8 . フィルタ処理が、 F I Rフィルタを使用する請求の範囲第 7項記載のハニ 力ム構造体の外周歪度の測定方法。
