 本発明の目的は、プラスチック容器に吸湿された水分子によってガスバリア膜の成膜が阻害され、容器のガスバリア性が低下した容器が出来てしまうという問題を解決し、ガスバリア性の高いガスバリア膜コーティングプラスチック容器の製造方法を提供することである。  本発明は、プラスチック容器の内部を減圧するか或いはプラスチック容器全体を減圧した後、真空を開放するときにリークガスとして乾燥ガスを流して容器内部を乾燥ガスで充満させてプラスチック容器を乾燥させた後、プラスチック容器の内部ガスを原料ガス又は原料ガス含有ガスで置換し、原料ガスをプラズマ化させてCVD法によりプラスチック容器の内表面にガスバリア膜を成膜することを特徴とする。

発明の効果
[0020] 本発明により、プラスチック容器に吸湿された水分子によってガスバリア膜の成膜が 阻害されることを防止し、ガスバリア性の高レ、ガスバリア膜コーティングプラスチック容 器の製造方法を提供することができた。特に量産性を追求するために CVD成膜ェ 程を長く出来ない場合において本製造方法は有用である。さらに容器の乾燥効率を 向上させるために抵抗線式電気ヒーター又はマイクロ波による加熱の併用は有用で ある。

発明の実施の形態
[0023] 以下、本発明について実施形態及び実施例を示しながら詳細に説明するが、本発 明はこれらの記載に限定して解釈されない。
[0024] 本実施形態に係るガスノくリア膜コーティングプラスチック容器の製造方法は、大きく 分けると、(1)プラスチック容器の乾燥工程と(2) CVD成膜工程とから構成される。以 下、図 1から図 6に本実施形態に係る製造方法に使用する装置を例示しながら詳細 に説明する。
[0025] [プラスチック容器の乾燥工程の調製工程一第 1の実施形態]
図 1は、乾燥ガス充満プラスチック容器の調製装置の第 1形態を示す断面概略図で ある。容器の縦方向の断面図を示している。本調整装置は、ベルジャー 2とステージ 3とからなる真空チャンバ一内にプラスチック容器 1を収容し、真空チャンバ一内を真 空とし、さらに乾燥ガスを導入できるように形成されている。ベルジャー 2とステージ 3 とは〇リング 4を挟んで密封され、真空チャンバ一を形成する。ステージ 3にプラスチッ ク容器 1を載せた後、ステージ 3を上昇させるカ 或いはベルジャー 2を降下させて真 空チャンバ一内にプラスチック容器 1を収容させる。この時、プラスチック容器 1の口 部開口部を通して揷脱自在に乾燥ガス供給管 5をプラスチック容器 1の内部に配置 する。乾燥ガス供給源 8から供給された乾燥ガスは、マスフローメーター 9によって流 量制御され、真空バルブ 10、さらに乾燥ガス供給管 5へと導かれる。乾燥ガス供給管 5の先端には吹き出し口 6があり、吹き出し口 6からプラスチック容器 1の内部に乾燥 ガスが供給される。乾燥ガス供給管 5はプラスチック容器 1の底部付近まで配置させ ることが好ましい。プラスチック容器 1に供給された乾燥ガスは排気管 7より排気される 。排気管 7の排気口は、例えば容器口部の開口部の上方に配置する。排気管 7は、 真空バルブ 12を介して真空ポンプ 13につながってレ、る。真空ポンプ 13の排気ガス は排気ダクト 14に排気される。また、真空チャンバ一内の圧力を測定するための真 空ゲージ 11をベルジャー 2に配置している。さらに、真空バルブ 15をベルジャー 2に 配置している。
[0026] 図 1に示した乾燥ガス充満プラスチック容器の調製装置を用いて、プラスチック容器 の乾燥工程 (第 1形態)について説明する。
[0027] プラスチック容器 1は、未成膜プラスチック容器であり、成形後時間の経過したもの 、又は成形直後である力 パリソンの状態で時間が経過していたものなどが例示でき る。プラスチック容器 1をステージ 3に載せた後、ステージ 3を上昇させる。この時、プ ラスチック容器 1の口部開口部に乾燥ガス供給管 5を揷入する。そしてベルジャー 2と ステージ 3とが〇リング 4によって気密化されて真空チャンバ一を形成させる。真空バ ルブ 15と真空バルブ 10は閉としている。真空ポンプ 13を作動させ、真空バルブ 12 を開としたとき、真空チャンバ一内の空気が排気開始される。真空チャンバ一内の圧 力が lOOPa以下に到達するまで排気を行なう。
[0028] ここで、到達圧力を lOOPa以下とするのは、真空チャンバ一内の水分圧を低下させ ることで容器の壁面、特に内表面の乾燥を加速させるためである。容器の内表面の 乾燥は吸湿水分子にガスバリア膜の成膜を阻害させないためである。
[0029] 真空チャンバ一内を減圧することによってプラスチック容器 1の全体、すなわち、容 器内部と容器外部とが減圧下におかれる。
[0030] 到達圧力が好ましくは lOOPa以下となった後の所定時間、例えば 15— 300秒、減 圧下で保持することが好ましい。プラスチック容器 1を所定時間、減圧下に配置する ことでプラスチック容器の内表面と外表面から樹脂中に吸湿されている水分を揮発さ せる。なお、樹脂内部に吸湿している水分子は容器の内表面側と外表面側に拡散し ていき、壁面で揮発する。これによつて、プラスチック容器 1は乾燥されることとなる。
[0031] 次に真空バルブ 12を閉として排気を停止した後、真空バルブ 10を開として真空チ ヤンバー内に乾燥ガスを供給開始する。乾燥ガスは乾燥ガス導入管 5の先端部分の 吹き出し口 6から容器内部の底部に吹き出し、容器内部を乾燥ガスで充満させる。余 分な乾燥ガスはプラスチック容器の口部開口部からあふれて真空チャンバ一内を充 満する。この操作によって、真空チャンバ一の真空が開放とされる。さらに、真空ゲー ジ 11が示す圧力が大気圧以上となったときには真空バルブ 15を開として、真空チヤ ンバ一外に乾燥ガスを排出させる。以上の操作により、容器内部を乾燥ガスで充満さ せた乾燥ガス充満プラスチック容器を得る。
[0032] ベルジャー 2を上昇させるか或いはステージ 3を降下させて、ベルジャー 2とステー ジ 3を分離させた後、乾燥ガス充満プラスチック容器を真空チャンバ一から取り出す。
[0033] 取り出した乾燥ガス充満プラスチック容器の口部を上に向けた状態でコンベア等の 容器移動手段で後述する CVD成膜装置まで運搬する。運搬時間は、 1時間以内、 より好ましくは 10分以内である。
[0034] 真空チャンバ一外に出されたプラスチック容器の内表面は乾燥していると同時に、 乾燥ガスが容器内部に充満しているため、外気が容器内部に混入しづらい。したが つて、外気からの水分を再吸湿することもない。
[0035] この工程により、乾燥ガス充満プラスチック容器が順次、調製される。
[0036] 本発明に係る容器とは、蓋若しくは栓若しくはシールして使用する容器、またはそ れらを使用せず開口状態で使用する容器を含む。開口部の大きさは内容物に応じて 決める。プラスチック容器は、剛性を適度に有する所定の肉厚を有するプラスチック 容器と剛性を有さないシート材により形成されたプラスチック容器を含む。本発明に 係るプラスチック容器の充填物は、炭酸飲料若しくは果汁飲料若しくは清涼飲料等 の飲料、並びに医薬品、農薬品、又は吸湿を嫌う乾燥食品等を挙げることができる。
[0037] 本発明の製造方法は、吸湿量の多いプラスチック容器にガスバリア膜を成膜すると きに特に適している。吸湿量の多い樹脂としては、ポリエチレンテレフタレート樹脂、 ポリエチレンテレフタレート系コポリエステル樹脂、ポリブチレンテレフタレート樹脂、 ポリエチレンナフタレート樹脂、ポリスチレン樹脂、エチレン一ビュルアルコール共重 合樹脂、アクリロニトリル樹脂、ポリ塩化ビュル樹脂、ポリアミド樹脂、ポリアミドイミド樹 脂、ポリアセタール樹脂、ポリカーボネート樹脂、ポリスルホン樹脂、アクリロニトリル一 スチレン樹脂、ポリエーテルスルフォン樹脂又はアクリロニトリル一ブタジエンースチレ ン樹脂が例示できる。なお、ォレフィン系樹脂は吸湿量が少ないが、本発明に係る製 造方法を適用しても良レ、ことは当然である。
本発明において、乾燥ガスとは、除湿空気、炭酸ガスまたは窒素ガスとし、いずれも 露点が- 20°C以下であることが好ましい。表 1に示すとおり、 _20°Cにおける氷の蒸 気圧は 103. OPaである。容器容量を 1. 5リットル、容器内部の相対湿度を 100。/oで の条件とすると、露点 _20°C以下であれば容器内部の水分量は 1. 22mg以下とする ことが出来る。炭酸ガスは空気よりも質量が大きいため、プラスチック容器に充満させ たときに外部に逃げにくいので好ましい。

[プラスチック容器の乾燥工程一第 2の実施形態]
次に図 2を参照しながら、プラスチック容器の乾燥工程の第 2実施形態について説 明する。
[0040] 図 2は、乾燥ガス充満プラスチック容器の調製装置の第 2形態を示す断面概略図で ある。ただし装置の主要部のみを図示した。容器の縦方向の断面図を示している。本 調整装置は、ベルジャー 2とステージ 3とからなる真空チャンバ一内にプラスチック容 器 1を収容する。ベルジャー 2とステージ 3とは Oリング 4を挟んで密封され、真空チヤ ンバーを形成する。このとき、プラスチック容器 1の口部にベルシヤー内に配置した O —リング 22が当接し、容器の口部開口部が密封される。ベルジャー 2は、プラスチック 容器 1の口部開口部を密封したときに容器内部に配置される乾燥ガス供給管 5と排 気管 21とを貫設している。ステージ 3にプラスチック容器 1を載せた後、ステージ 3を 上昇させるか、或いはベルジャー 2を降下させて真空チャンバ一内にプラスチック容 器 1を収容させる。この時、プラスチック容器 1の口部開口部を通して揷脱自在に乾 燥ガス供給管 5をプラスチック容器 1の内部に配置する。乾燥ガス供給源 8から供給 された乾燥ガスは、配管 18に配置されたマスフローメーター 9によって流量制御され 、真空バルブ 10、さらに乾燥ガス供給管 5へと導かれる。乾燥ガス供給管 5の先端に は吹き出し口 6があり、吹き出し口 6からプラスチック容器 1の内部に乾燥ガスが供給 される。乾燥ガス供給管 5はプラスチック容器 1の底部付近まで配置させることが好ま しい。プラスチック容器 1に供給された乾燥ガスは排気管 21より排気される。排気管 2 1の排気口は容器内部で口部開口部近傍に配置することが好ましい。排気管 21は、 真空バルブ 12を介して真空ポンプ 13につながってレ、る。真空ポンプ 13の排気ガス は排気ダクト 14に排気される。なお、プラスチック容器の内圧を測定するための真空 ゲージ 19を配管 23に配置している。さらに、真空チャンバ一リーク用の真空バルブ 1 5をベルジャー 2に配置し、容器内部リーク用の真空バルブ 20を配管 23に配置して いる。さらに、ベルシヤー 2には、真空チャンバ一内で且つプラスチック容器 1の外部 の空間のガスを排気するために、真空バルブ 27、真空ポンプ 25、排気ダクト 26から なる排気手段が設置されている。さらに、容器の内圧と真空チャンバ一内で且つブラ スチック容器 1の外部の空間の内圧との差圧を検出差圧ゲージ 24が設置されている
[0041] 図 2に示した乾燥ガス充満プラスチック容器の調製装置を用いて、乾燥ガス充満プ ラスチック容器の調製方法 (第 2形態)を説明する。
[0042] プラスチック容器 1は、第 1形態と同様の未成膜プラスチック容器とする。プラスチ ック容器 1をステージ 3に載せた後、ステージ 3を上昇させる。この時、プラスチック容 器 1の口部開口部に乾燥ガス供給管 5を揷入する。そしてベルジャー 2とステージ 3と 力 S〇リング 4によって気密化されて真空チャンバ一を形成させる。同時にベルジャー 2 とプラスチック容器 1の口部開口部とが Oリング 22によって気密化される。真空バルブ 10, 15, 20は閉としている。真空ポンプ 13を作動させ、真空バルブ 12を開としたとき 、プラスチック容器 1内の空気が排気開始される。真空チャンバ一内の圧力が lOOPa 以下に到達するまで排気を行なう。ここで、到達圧力を lOOPa以下とするのは、第 1 形態の欄で述べた通りである。プラスチック容器 1の内部を真空引きすると同時に真 空ポンプ 25を作動させ、真空バルブ 27を開として、真空チャンバ一内で且つプラス チック容器 1の外部の空間を減圧する。このときプラスチック容器 1の内部の真空引き によってつぶれて変形しない程度の減圧を行なう。すなわち差圧ゲージ 24により、プ ラスチック容器の内圧と外圧との差圧を検出し、差圧が炭酸用 PETボトルの場合で は約 13300Pa以下、耐熱用 PETボトルの場合には 26600Pa以下となるように制御 する。なお、プラスチック容器が内部を減圧してもつぶれて変形することがない程度 の壁厚を有するか、また壁面に変形防止用の凹凸を形成する場合には、真空チャン バー内で且つプラスチック容器 1の外部の空間を減圧しなくても良い。
[0043] この減圧により、少なくともプラスチック容器 1の内部が減圧下におかれる。
[0044] 到達圧力が好ましくは lOOPa以下となった後の所定時間、例えば 15— 300秒、減 圧下で保持することが好ましい。プラスチック容器 1の内部を所定時間、減圧状態と することで容器内部の水分圧が低下し、プラスチック容器 1の内表面から樹脂中に吸 湿されている水分の揮発が加速される。なお、樹脂内部に吸湿している水分子は容 器の内表面側に拡散していき、内壁面で揮発する。これによつて、プラスチック容器 1 の内表面及び内表面近傍の樹脂内部が乾燥されることとなる。
[0045] 次に真空バルブ 12, 27を閉として排気を停止した後、真空バルブ 10を開として真 空チャンバ一内に乾燥ガスを供給開始する。乾燥ガスは乾燥ガス導入管 5の先端部 分の吹き出し口 6から容器内部の底部に吹き出し、容器内部を乾燥ガスで充満させ る。この操作によって、真空チャンバ一の真空が開放とされる。さらに、真空ゲージ 19 が示す圧力が大気圧以上となったときには真空バルブ 20を開として、装置系外に乾 燥ガスを排出させる。乾燥ガスの供給開始と同時乃至装置系外への乾燥ガス排出時 の間におレ、て、真空バルブ 15を開として真空チャンバ一内で且つプラスチック容器 1 の外部の空間を大気圧開放する。以上の操作により、容器内部を乾燥ガスで充満さ せた乾燥ガス充満プラスチック容器を得る。

[0051] 図 3は、乾燥ガス充満プラスチック容器の調製装置の第 3形態を示す断面概略図で ある。ただし装置の主要部のみを図示した。容器の縦方向の断面図を示している。本 調整装置は、乾燥ガス供給管 5と、乾燥ガス供給管 5を昇降させる昇降手段 28とブラ スチック容器 1の口部を挟持して容器の横転を防止する容器支持手段 61とを備える 。コンベア 16はプラスチック容器 1を載せて次々と運搬する。昇降手段が降下するこ とにより、プラスチック容器 1の口部の開口部を通して、容器内部に乾燥ガス供給管 5 が配置される。乾燥ガス供給源 8から供給された乾燥ガスは、配管 18に配置された 流量制御のために設けたマスフローメーター 9、真空バルブ 10、乾燥ガスを加熱する ための加熱ヒーター 29、さらに乾燥ガス供給管 5へと導かれる。乾燥ガス供給管 5の 先端には吹き出し口 6があり、吹き出し口 6からプラスチック容器 1の内部に乾燥ガス が供給される。乾燥ガス供給管 5はプラスチック容器 1の底部付近まで配置させること が好ましレ、。プラスチック容器 1に供給された乾燥ガスはプラスチック容器 1の口部か らあふれ、容器内部が乾燥ガスでブローされることとなる。

[0058] 加熱乾燥ガスによる乾燥を促進するためには、プラスチック容器の外部に抵抗線式 電気ヒーター、望ましくは遠赤外線または赤外線式ヒーターによりプラスチック容器を 加熱することが望ましい。この場合、例えば PET容器では、 60°C以下に短時間、例 えば 30秒以内に PET容器の温度を上昇させることができ、加熱乾燥ガスの熱容量 が少ないことによる容器の温度上昇に要する時間が長くなる問題をなくすことができ る。望ましくはプラスチック容器自体と水分を直接加熱できるマイクロ波、特に望ましく はマイクロ波の中でも一般的に用いられる、 2450MHzのマイクロ波を使用して容器 を急速に加熱することが効率的である。この場合、例えば 20gの PET容器では、出 力 600— lkWのマイクロ波(2450MHz)を使用した場合、 60°Cに急速加熱に要す る時間を 10秒以内にすることができ、容器の乾燥を熱容量の小さい加熱乾燥ガスの みによる場合に比べて相当に乾燥速度を短縮することができる。図 3の符号 60は、 抵抗線式電気ヒーター、マイクロ波発生源等の加熱手段を示すものである。さらに抵 抗線式電気ヒーター又はマイクロ波による容器の加熱の併用の際には湿度勾配を大 きくして蒸発係数を上げて乾燥速度を速めるために加熱乾燥ガスのガス流速は大き くすることが好ましい。ところで加熱乾燥ガスは飽和蒸気圧が高いので使用するに好 ましいガスである力 本実施形態で抵抗線式電気ヒーター又はマイクロ波による容器 の加熱を併用する場合には乾燥ガスを使用しても良い。

前記 3種の実施形態のいずれかの調製方法により得た乾燥ガス充満プラスチック 容器の内表面にガスバリア膜を成膜する CVD成膜工程について説明する。 CVD成 膜工程は、(1)プラスチック容器の内部ガスを原料ガス又は原料ガス含有ガスで置換 する置換工程、(2)原料ガスをプラズマ化させて CVD法によりプラスチック容器の内 表面にガスバリア膜を成膜するガスバリア膜成膜工程からなる。 [0062] 本発明では、原料ガスをプラズマ化させるために高周波の供給又は広義の高周波 とされるマイクロ波の供給のいずれを行っても良い。ここで高周波放電には、高周波 放電には容量結合式と誘導結合式がある。これらの代表例として、高周波を供給して 容量結合式で原料ガスをプラズマ化させる実施形態を説明する。
[0063] まず、高周波を用いた CVD成膜装置について図 4一図 6を参照しながら説明する。
図 4は、ロータリー型 CVD成膜装置の基本構成を示した概念図である。この CVD成 膜装置は、外部電極としての機能を備える成膜チャンバ一と、成膜チャンバ一に収 容する各プラスチック容器の内部にプラズマ化させる原料ガスを導入する原料ガス導 入手段と、成膜チャンバ一の外部電極ごとに高周波を供給する高周波供給手段とを 備えたプラズマ CVD成膜装置であり、外部電極に高周波を供給してプラスチック容 器内で原料ガスをプラズマ化させて、プラスチック容器の内表面にガスバリア膜を成 膜する装置である。この CVD成膜装置は複数の成膜チャンバ一をターンテーブル上 に据付したものであり、ターンテーブルが 1回転する間に成膜を行なうロータリー型成 膜装置である。
[0064] 図 5は、図 4の装置のうち、 1つの成膜チャンバ一に着目してその構成を示した概念 図である。図 4に示すように成膜チャンバ一 36は、プラスチック容器 37を収容する外 部電極 32とプラスチック容器の内部に挿脱可能に配置される接地した内部電極 39 並びに蓋 35とから構成され、密封可能な真空室を形成する。

[0071] この DLC膜を成膜する原料ガスとしては常温で気体又は液体の脂肪族炭化水素 類、芳香族炭化水素類、含酸素炭化水素類、含窒素炭化水素類などが使用される。 特に炭素数が 6以上のベンゼン,トルエン, 0-キシレン, m-キシレン, P-キシレン,シ クロへキサン等が望ましい。食品等の容器に使用する場合には、衛生上の観点から 脂肪族炭化水素類、特にエチレン、プロピレン又はブチレン等のエチレン系炭化水 素、又は、アセチレン、ァリレン又は 1ーブチン等のアセチレン系炭化水素が好ましい 。これらの原料は、単独で用いても良いが、 2種以上の混合ガスとして使用するように しても良い。さらにこれらのガスをアルゴンやヘリウムの様な希ガスで希釈して用いる 様にしても良い。 Si含有 DLC膜を成膜する原料ガスとしては Si含有炭化水素系ガス を用いる。

成膜チャンバ一 36は、高周波供給手段により RF出力(例えば 13.56MHz)が供給 される。これにより、外部電極 32と内部電極 39間にプラズマを着火する。このとき、 自 動整合器 48は、出力供給している電極全体からの反射波が最小になるように、イン ダクタンスレキャパシタンス Cによってインピーダンスを合わせている。固定整合器は 、同軸ケーブルのインピーダンスをプラズマのインピーダンスに変換している。これに よって、 PETボトル 37内に炭化水素系プラズマが発生し、 DLC膜が PETボトル 37の 内表面に成膜される。このとき、水蒸気による成膜妨害もなぐ密着性に優れ、緻密 な DLC膜が成膜される。成膜時間は数秒程度と短レ、ものとなる。次に、高周波供給 手段からの RF出力を停止し、プラズマを消滅させて DLC膜の成膜を終了させる。ほ ぼ同時に真空バルブ 42を閉じて原料ガスの供給を停止する。

実施例
[0088] (プラスチック容器の吸湿量と吸湿量による真空引きへの影響の検討)
プラスチック容器、例えば PETボトルは、 20°C、相対湿度 60— 80%での平衡給水 率は 0. 4-0. 5重量0 /0である。 1. 5リットノレの PETボトノレの重量を 50gとすると、 200 一 250mgの水分が吸湿されている。吸水率の比較(24時間、 23°C)を行なうと、吸 水しにくい樹脂の吸湿量は、ポリエチレンは 0. 01 %以下、ポリプロピレンは 0. 005 Q/o以下、ポリスチレンは 0. 04-0. 06%以下である。中間的な樹脂の吸湿量は、 PE Tは 0. 4-0. 5%、ポリカーボネートが 0. 35%である。吸水率の高い樹脂は、 ポリ イミドカ S2. 9%、ナイロン 6が 9. 5%である。真空ポンプで PETボトルを減圧下に置く とき、 PETボトルからガス放出(水分が主と思われる。)があり、所定の到達圧力になり にくい。

180 0.53 表 2及び図 7については、ボトルなしの状態での排気時間と圧力との関係(表 2の測 定番号 1)が基準となる。次に大気放置していたボトル 1を真空引きしたときは (表 2の 測定番号 2の前段)、真空引きの速度が遅くなつて、ボトル 1から水分が揮発している ものと推測される。さらにボトル 1をー且大気に戻してすぐに再排気したとき(表 2の測 定番号 2の後段)は排気が速い。すでに水分が容器力 揮発しているため、水分の 揮発による真空引きの遅れが目立たなかったと思われる。次に大気放置していたボト ノレ 2を真空引きしたときは(表 2の測定番号 3の前段)、ボトル 1の場合 (表 2の測定番 号 2の前段)とほぼ同一結果となった。さらに大気開放して大気下で 4分間放置した 容器 (表 2の測定番号 3の後段)は、大気放置ボトル (表 2の測定番号 2の前段、表 2 の測定番号 3の前段)と同程度の真空引きの速さであった。これより、真空保持によつ て表面から気体分子が離脱し、大気に戻すと再吸着し、約 4分間で飽和に近い状態 になると考えられる。
次に、図 5の真空チャンバ一に PETボトルを入れて、真空引きを 30秒行った後、大 気開放したときの時間の経過とボトル重量の変化を表 3に示す。同じく 60秒、 120秒 、 300秒真空引きした後、大気開放したときの時間の経過とボトル重量の変化を表 3 に示す。表 3の結果を図 8にグラフ化した。

[0094] 表 3及び図 8について、真空排気ボトルの重量変化は真空引き時間 30秒という比 較的短い排気時間でも現れ、大気解放 5秒後で 30mg程度の重量減少とであり、 15 秒後で 18mg、 30秒後で 15mg、 120秒後に 7mgとなり、大気に戻すことで急速に重 量が復元する。これは主に PET表面に吸着しているガスが原因と考えられる。吸着 ガスは主に水と考えられる。成膜工程の実プロセスでは 30秒という真空引き時間は 用意できないので、乾燥ガス充満プラスチック容器を成膜装置に流す前に調製して おくことは有益である。表 4より、真空引き時間を 30— 300秒とすれば重量差(15秒 経過時)が 18— 25mg程度となり、容器から水分を除去するのに効果的であることが わ力る。
[0095] (常温保管ボトルの真空引き時間とガスバリア性の検討)
次に図 5の装置を使用して常温保管した PETボトル(1. 5リットル)にそのまま DLC 膜を成膜したときのガスバリア性について検討した。真空引き時間(秒)とは、成膜チ ヤンバー内のプラスチック容器内部ガスをアセチレン原料ガスで置換するために減圧 する時間である。この減圧後、原料ガスをプラスチック容器の内部に供給し、成膜圧 力を例えば 13. 3Paとして力も成膜を行なう。高周波 800W (13.56MHz)を図 5の 外部電極に供給した。成膜時間は 2. 5秒とし、膜厚は 25nmとした。容器の酸素バリ ァ性は、 Mocon社製、 OX-TRAN2/21 (以下〇TRと表記)を用いて、容器内部を 23°C-55%RH,容器外部 23°C_100%RH、酸素分圧 21 %として酸素透過量(cc /day/pkg)の測定を行なった。 pkgは packageの略である。結果を表 4に示す。

(成膜重量、容器の内外表面部分の樹脂吸湿量、容器内部の水分量の検討) 上記の検討により、ボトル中の水分により、真空引きが遅くなり且つ酸素ガスバリア性 も低下することがわかったが、水分の揮発量とガスバリア膜、例えば DLC膜との重量 比を比較する。
(1)成膜重量
1. 5リットル(最大外径 95 X 305mmH)の PETボトルの表面積を 800cm2とする。 成膜厚みを 25nmとする。膜の密度を 1. 4gZcm3とする。膜の重量は、 800cm2 X 2 5nm X 1. 4 = 2. 8mgとなる。
(2)容器内部の水分量
1. 5リットル PETボトノレ内の大気の組成を計算する。温度 23°C、相対湿度 60。/oと する。 23。Cに於ける水の蒸気圧は、 21mmHg X 0. 6 = 12. 6mmHgである。 23。C における水蒸気の重量は(温度補正せず)、 18000mg/22. 4L X 1. 5L X 12. 6m mHg/760mmHg = 20mgである。水蒸気以外の空気成分の重量は、 29000mg/ 22. 4L X 1. 5L X (760—12. 6 ) mmHg/ 76 OmmHg = 1. 909gである。
(3)容器の内外表面部分の樹脂吸湿量
ボトル自体の吸湿水分量は 200— 250mgである力 ボトルの内外表面部分の水分 量 (真空保持→大気解放 15秒時での容器重量差)は 22mgであった。
(4) (容器の内外表面部分での樹脂吸湿量 +容器内部の水分量)は 22mg + 20mg = 42mgである。
(5)したがって、 2. 8mgのガスバリア膜を成膜するに際して、成膜面から同時に 22m g (最大 200— 250mg)の水分が揮発していることとなり、内表面に限ると l lmg (最 大 100— 125mg)の水分が揮発している。これにより水分の揮発が成膜を阻害して レ、ることが推測される。
(プラスチック容器の乾燥工程を設けたときの実施例)
次にプラスチック容器の乾燥工程を設けて、その後、図 5の装置を用いて CVD成 膜工程を行ったときの実施例を示す。プラスチック容器の乾燥工程は、図 1の装置を 用いて実施形態 1に係る真空一乾燥ガス充満工程 (A— 1)を行なうか、或いは図 3の 装置を用いて実施形態 3に係る加熱乾燥ガスで容器内部をブローする乾燥ガスプロ 一工程 (A— 2)のいずれ力、を行った。 CVD成膜工程 (B)は同一条件とした。ガスバリ ァ膜として DLC膜を成膜する場合を示す。原料ガスはアセチレン、プラスチック容器 は PET1. 5リットルボトル、高周波出力は 800W、成膜時間は 2秒、 DLC膜の膜厚は 20nmとした。酸素ガスバリア性は前述と同じ方法で測定した。測定条件とその結果 を表 6に示す。

実施例 1一 5は、実施形態 1に係る真空一乾燥ガス充満工程を行った場合である。 真空引きを lOOPaまで行レ、、その真空保持時間を変化させたものである。 A— 1及び A— 2の工程を行わない比較例 2と比較するといずれも酸素バリア性は高レ、。なお、未 コーティングのプラスチック容器の酸素バリア性は比較例 1として示した。実施例 1一 5と実施例 6を比較すると、除湿窒素ガス、除湿空気ともに効果があることがわかる。 なお、乾燥炭酸ガスについても同様の効果がある。次に実施形態 3に係る乾燥ガス ブロー工程を行った場合を実施例 7に示した。比較例 4は加熱乾燥ガスではなぐ室 温の乾燥ガスでブローした場合である力 S、長時間ブローしても酸素バリア性に対して 効果が薄い。加熱乾燥ガスを用いることにより、乾燥速度が向上したと考えられる。な お、通常の空気を充満させた比較例 3の場合、空気中の水分が再吸着したため酸素 ガスバリア性が実施例と比較して低かった。なお、参考例 1として乾燥ガスを容器内 に充満させた後、 CVD成膜装置で成膜するまでの滞留時間が長い場合(1800分) を示した。この場合、容器口部から容器内部へ空気拡散が生じるため、比較例 2と同 等となってしまう。成膜までの時間は、短いほうが良い。

Claims

請求の範囲
[1] プラスチック容器の内部を減圧するか或いはプラスチック容器全体を減圧した後、 真空を開放するときにリークガスとして乾燥ガスを流して容器内部を該乾燥ガスで充 満させて前記プラスチック容器を乾燥させた後、該プラスチック容器の内部ガスを原 料ガス又は原料ガス含有ガスで置換し、該原料ガスをプラズマ化させて CVD (Che mical Vapor Deposition、化学気相成長)法により前記プラスチック容器の内表 面にガスバリア膜を成膜することを特徴とするガスバリア膜コーティングプラスチック容 器の製造方法。
[2] 前記プラスチック容器の内部の減圧或いはプラスチック容器全体の減圧は、到達 圧力を lOOPa以下としたことを特徴とする請求項 1記載のガスバリア膜コーティング プラスチック容器の製造方法。
[3] プラスチック容器の内部を 50— 60°Cの加熱乾燥ガスでブローして容器内部を該加 熱乾燥ガスで充満させて該プラスチック容器を乾燥させた後、該プラスチック容器の 内部ガスを原料ガス又は原料ガス含有ガスで置換し、該原料ガスをプラズマ化させ て CVD法により前記プラスチック容器の内表面にガスバリア膜を成膜することを特徴 とするガスバリア膜コーティングプラスチック容器の製造方法。
[4] 前記プラスチック容器の内部に前記乾燥ガスを流す前に又は前記乾燥ガスを流す と同時に、或いは前記プラスチック容器の内部を前記加熱乾燥ガスでブローする前 に又は前記加熱乾燥ガスでブローすると同時に、マイクロ波により前記プラスチック 容器を加熱して該プラスチック容器を乾燥させることを特徴とする請求項 1、 2又は 3 記載のガスバリア膜コーティングプラスチック容器の製造方法。
[5] 前記プラスチック容器の内部に前記乾燥ガスを流す前に又は前記乾燥ガスを流す と同時に、或いは前記プラスチック容器の内部を前記加熱乾燥ガスでブローする前 に又は前記加熱乾燥ガスでブローすると同時に、抵抗線式電気ヒーターにより前記 プラスチック容器を加熱して該プラスチック容器を乾燥させることを特徴とする請求項 1、 2又は 3記載のガスノくリア膜コーティングプラスチック容器の製造方法。
[6] マイクロ波によりプラスチック容器を加熱したのち該プラスチック容器の内部を乾燥 ガスでブローして容器内部を乾燥ガスで充満させて該プラスチック容器を乾燥させる 力、或いはプラスチック容器の内部を乾燥ガスでブローして容器内部を乾燥ガスで充 満させると同時にマイクロ波により該プラスチック容器を加熱して該プラスチック容器 を乾燥させた後、
該プラスチック容器の内部ガスを原料ガス又は原料ガス含有ガスで置換し、該原料 ガスをプラズマ化させて CVD法により前記プラスチック容器の内表面にガスバリア膜 を成膜することを特徴とするガスバリア膜コーティングプラスチック容器の製造方法。
[7] 抵抗線式電気ヒーターによりプラスチック容器を加熱したのち該プラスチック容器の 内部を乾燥ガスでブローして容器内部を乾燥ガスで充満させて該プラスチック容器 を乾燥させる力、、或いはプラスチック容器の内部を乾燥ガスでブローして容器内部を 乾燥ガスで充満させると同時に抵抗線式電気ヒーターにより該プラスチック容器をカロ 熱して該プラスチック容器を乾燥させた後、
該プラスチック容器の内部ガスを原料ガス又は原料ガス含有ガスで置換し、該原料 ガスをプラズマ化させて CVD法により前記プラスチック容器の内表面にガスバリア膜 を成膜することを特徴とするガスバリア膜コーティングプラスチック容器の製造方法。
[8] 前記プラスチック容器の内部ガスを原料ガス又は原料ガス含有ガスで置換開始す る時から該プラスチック容器の内表面にガスバリア膜を成膜したのち真空開放する時 までに要する時間を 10秒以下とすることを特徴とする請求項 1、 2、 3、 4、 5、 6又は 7 記載のガスバリア膜コーティングプラスチック容器の製造方法。
[9] 前記乾燥ガス又は前記加熱乾燥ガスは、除湿空気、炭酸ガスまたは窒素ガスとし、 いずれも露点が一 20°C以下であることを特徴とする請求項 1、 2、 3、 4、 5、 6、 7又は 8 記載のガスバリア膜コーティングプラスチック容器の製造方法。
[10] 前記プラスチック容器として、ポリエチレンテレフタレート樹脂、ポリエチレンテレフタ レート系コポリエステル樹脂、ポリブチレンテレフタレート樹脂、ポリエチレンナフタレ ート樹脂、ポリスチレン樹脂、エチレン—ビュルアルコール共重合樹脂、アタリロニトリ ル樹脂、ポリ塩化ビュル樹脂、ポリアミド樹脂、ポリアミドイミド樹脂、ポリアセタール樹 脂、ポリカーボネート樹脂、ポリスルホン樹脂、アクリロニトリル—スチレン樹脂、ポリエ 一テルスルフォン樹脂又はアクリロニトリル一ブタジエン一スチレン樹脂から成形された 容器を使用することを特徴とする請求項 1、 2、 3、 4、 5、 6、 7、 8又は 9記載のガスノ リ ァ膜コーティングプラスチック容器の製造方法。
