[0007] 一方、被覆層の成膜方法の一つとして物理 (気相)蒸着法 (PVD法)がある。 PVD 法は、陰極に蒸発源となる金属物質を取り付け、アーク放電、グロ一放電や、スパッ タリングイオンの照射等によって前記金属物質を蒸発およびイオンィ匕させ、この金属 物質のイオンと、装置内に導入した窒素ガス、炭素含有ガス (メタンやアセチレンなど )、酸素ガスとを反応させることで、金属窒化物、金属炭化物、金属酸化物等の薄膜 を基材表面に被覆する方法である。
[0008] ところが、 PVD法にて被覆した被覆層(例えばアークイオンプレーティング法にて成 膜された被覆層)には、ドロップレットと呼ばれる金属元素の粗大粒子が存在すること が知られている。この粗大粒子は、蒸発源表面の局部的にアーク放電やグロ一放電 等が集中して粗大蒸発粒子が生成し、それが被覆層の表面に付着、堆積して残存し たものである。このような金属元素の粗大粒子の大きさは、数/ z mから数十/ z mに達 することがある。

[0013] 一般に、硬質被覆層を CVD法にて被覆した切削工具は、上記 PVD法の粗大粒子 が発生することによる問題はない。
しカゝしながら、 CVD法による被覆層を備えた切削工具は、切削液を保持する力に 劣るので、被削材に対する潤滑性が不十分であり、その結果、切屑が嚙み込んだり、 切刃が高温となって酸ィ匕摩耗が進行しやすいという問題がある。このため、該切削ェ 具の耐摩耗性、耐欠損性は必ずしも十分ではない。

課題を解決するための手段
[0017] 本発明者らは、上記課題を解決すべく鋭意研究を重ねた結果、基体表面に形成さ れる被覆層の表面に、耐酸化性に優れる複数の特定の第 1の相と、耐溶着性に優れ る特定の第 2の相とが存在する場合には、被覆層が耐酸ィ匕性と耐溶着性との両特性 を併せ持つことができるので、高速切削にお 、ても耐溶着性および耐摩耗性の両特 性を充分に併せ持つことができ、その結果、長寿命になるという新たな知見を見出し 、本発明を完成するに至った。

[0020] 本発明の表面被覆部材を切削工具として用いるには、前記表面被覆部材を含んで なり、上面に形成されたすくい面と、側面に形成された逃げ面と、前記すくい面と逃 げ面との交差稜線部に形成された切刃とを備え、前記すくい面を少なくとも前記被覆 層の表面で構成する。
[0021] また、本発明者らは、上記課題を解決すべく鋭意検討を重ねた結果、以下の知見 を得た。すなわち、 CVD法により被覆された被覆層の表面を研磨加工すると、その 表面は複数の窪み部を有するので、該窪み部に切削液が保持されることにより被削 材に対する潤滑性が向上する。また、被覆層表面の窪み部を少なくすることにより、 切削中に被削材が工具の切刃(ホーニング部)に衝突して、当該窪み部を起点にし て切刃で生じる欠損を抑制することができ、耐欠損性が向上する。
[0022] さらに、被覆層表面の窪み部をより多くすることにより、被削材に対する潤滑性が向 上し、切屑の嚙み込みを抑制できる。特に切屑が多く流れる切削工具のすくい面に おいては、切屑との摩擦によって高温となるため進行しやすい酸ィ匕摩耗を抑制する ことができ、耐摩耗性が向上する。
[0023] そこで、本発明者は、 CVD法により被覆さ; W磨加工された被覆層表面に複数存 在する窪み部の存在比率を部分的に変えて、切刃よりすくい面に多く存在させる場 合には、切刃に被削材が衝突することによる欠損を防止でき、かつすくい面の酸ィ匕 摩耗を抑制でき、その結果、被削材に対する潤滑性が高ぐ耐摩耗性、耐欠損性に 優れた切削工具が得られるのではないかと考え、さらに鋭意研究を重ねた結果、本 発明を完成するに至った。
[0024] すなわち、本発明の他の切削工具は、すくい面と逃げ面との交差稜線部に切刃(ホ 一二ング部)が形成された基体の表面に、被覆層を CVD法にて少なくとも 1層被覆し たものであり、前記被覆層の表面は複数の窪み部を有すると共に、該窪み部が占め る面積比率が、前記切刃よりも前記すく!ヽ面にお!/ヽて大き!/ヽ。
発明の効果
[0025] 本発明の表面被覆部材によれば、被覆層の表面に特定の前記複数の第 1の相と、 第 2の相とが存在して 、るので、耐酸ィ匕性と耐溶着性にぉ 、て高 、特性を発揮する ことができる。すなわち、前記第 1の相は優れた耐酸化性を有し、前記第 2の相は優 れた耐溶着性を有する。そして、これらの相が被覆層の表面に存在すると、被覆層の 表面が第 1の相の耐酸ィ匕性と、第 2の相の耐溶着性との両特性を併せ持つようになる 。このため、第 1の相の優れた耐酸ィ匕性によって、クレータ摩耗など工具摩耗の進行 を抑制することができるとともに、第 2の相の優れた耐溶着性によって、焼き付き等に よる被削材の溶着、膜の剥離および工具の欠損などを抑制することができる。その結 果、被削材に対する優れた耐溶着性による切屑排出性の向上、特に鋼等の被削材( すなわち難削材)に対する連続加工で優れた効果を発揮することができる。
[0026] したがって、本発明の表面被覆部材を切削工具として用いた場合には、すくい面を 少なくとも前記被覆層の表面で構成するので、優れた耐摩耗性によりクレータ摩耗の 進行を抑制することができる。さらに、優れた耐溶着性により切屑排出性を向上する ことができると共に、被削材の溶着による膜剥離や切刃のチッビングといった損傷を 防ぐことができる。その結果、高速切削や、乾式切削での使用にも耐えうる工具寿命 の長 、優れた切削工具が得られる。
[0027] また、本発明の他の切削工具によれば、 CVD法により被覆さ; W磨加工された被 覆層の表面に複数存在する窪み部を、切刃(ホーユング部)よりすくい面に多く存在 させるので、切刃に存在する窪み部を起点とする欠損を防止でき、かつすくい面の酸 化摩耗を抑制でき、その結果、被削材に対する潤滑性が高ぐ耐摩耗性、耐欠損性 に優れた切削工具が得られるという効果がある。

発明を実施するための最良の形態
[0029] 以下、本発明にかかる表面被覆部材をスローァウェイチップ型の切削工具に用い た場合の各実施形態について、図面を参照して詳細に説明する。
<第 1の実施形態 >
図 1は、第 1の実施形態にかかる切削工具を示す斜視図である。図 2は、図 1の切 削工具の A— A線拡大断面図である。図 3 (a)は、本実施形態にかかるブレーカ面の 被覆層表面を示す拡大説明図であり、図 3 (b)は、ランド面の被覆層表面を示す拡大 説明図である。図 4は、本実施形態に力かる被覆層の表面付近を示す拡大断面図で ある。

(Co)カゝらなる結合相とで構成される超硬合金にて基体 2が構成されているのが好ま しい。基体 2が超硬合金からなる場合には、硬度および靭性のバランスが良ぐ高速 湿式切削加工用として安定した切削加工をすることができる。
[0033] そして、基体 2の表面に被覆層 6を被覆している。この被覆層 6は、図 2に示すように 、最外層 8として窒化チタン層を、該最外層 8に隣接する層として酸化アルミニウム層 7を有した構成となっている。さらに、酸ィ匕アルミニウム層 7に隣接し基体 2に向力つて 順に、炭酸窒化チタン層 6a、炭窒化チタン層 6b、窒化チタン層 6cを有しており、これ により、炭窒化チタンの高いアスペクト比の微細柱状組織により、耐欠損性、耐摩耗 性が向上し、また、結合力が強化され耐剥離性に優れる。
[0034] ここで、被覆層 6の表面 (すなわち最外層 8の表面)は、図 3 (a) , (b)に示すように、 複数の第 1の相 8Aと第 2の相 8Bとが存在していることが重要であり、これにより被覆 層 6は、耐酸ィ匕性と耐溶着性において高い特性を発揮することができる。具体的には 、前記複数の第 1の相 8Aは、周期律表 4、 5、 6族金属、アルミニウムおよびシリコン 力 選ばれる少なくとも 1種の元素と酸素とを含有する少なくとも 1種の化合物からな る。前記周期律表第 4、 5、 6族金属としては、例えば Ti, Zr, Hf, V, Nb, Ta, Cr, Mo, W等が挙げられる。また、前記化合物としては、例えば酸ィ匕アルミニウム (Al O

)、酸ィ匕チタン (TiO )、炭酸ィ匕チタン (TiCO)、酸窒化チタン (TiNO)、炭窒酸化チ

タン (TiCNO)、酸ィ匕ジルコニウム(ZrO )等が挙げられる。例示したこれらの化合物

は、耐酸化性に優れており、特に、酸ィ匕アルミニウムが好ましい。該酸化アルミニウム の結晶構造としては、例えば OC型結晶構造、 κ型結晶構造、または α型と K型結晶 構造の混晶構造等が挙げられ、特に、 α型結晶構造が好ましい。これらの結晶構造 は、高温硬度や耐酸化性に優れ、 α型結晶構造からなる酸化アルミニウムが最も耐 酸化性に優れる。 [0035] 第 2の相 8Bは、周期律表 4、 5、 6族金属、アルミニウムおよびシリコン力 選ばれる 少なくとも 1種の元素の炭化物、窒化物および炭窒化物から選ばれる少なくとも 1種 の化合物力 なる。該化合物としては、例えば窒化チタン (TiN)、炭窒化チタン (TiC N)、炭化チタン (TiC)、チタンとアルミの複合窒化物( (Ti, Al) N)、窒化クロム (Cr N)、窒化モリブデン (Mo N)、窒化ジルコニウム (ZrN)等が挙げられる。例示したこ

れらの化合物は、耐溶着性に優れており、特に、窒化チタンが好ましい。窒化チタン は金色の色調を有するので、装飾機能を有すると共に、使用によって変色し、工具 の使用済みの箇所の識別を容易にするという効果を有する。
[0036] 特に、被覆層 6の表面において、第 2の相 8B中に、複数の第 1の相 8Aが存在して いるのが好ましい。本実施形態では、上記で説明した第 1の相 8A,第 2の相 8Bが、 図 3 (a) , (b)に示すように、被覆層 6の表面において第 2の相 8B中に、第 1の相 8A が存在するように複数露出している。すなわち、被覆層 6の表面において第 1の相 8 Aが散在し、かつ該第 1の相 8Aを囲むようにして第 2の相 8Bが存在している。これに より、工具 1は、耐酸ィ匕性と耐溶着性において高い特性を発揮することができる。具 体的には、被覆層 6の表面が、第 1の相 8Aの耐酸ィ匕性と、第 2の相 8Bの耐溶着性と の両特性を併せ持つようになるので、第 1の相 8Aの優れた耐酸ィ匕性によって、タレ ータ摩耗等の工具摩耗の進行を抑制することができると共に、第 2の相 8Bの優れた 耐溶着性によって、焼き付き等による被削材の溶着、膜の剥離および工具の欠損等 を抑制することができる。
なお、第 1の相 8Aおよび第 2の相 8Bは、上記化合物の他に、製造上避けられない 不純物や基体成分などを含有する場合がある。このような場合であっても、第 1の相 8 Aの優れた耐酸化性と第 2の相 8Bの優れた耐溶着性が発揮され、工具摩耗や工具 の欠損を抑制することができる。
[0037] 被覆層 6の表面に複数の第 1の相 8Aと、第 2の相 8Bとがそれぞれ存在(すなわち 露出)している力否力、あるいは被覆層 6の表面において第 2の相中に、複数の第 1 の相 8Aが存在 (すなわち露出)している力否かの確認は、被覆層 6の表面 (すなわち 最外層 8の表面)を、例えば金属顕微鏡、走査型電子顕微鏡等の顕微鏡を用いて、 倍率 500〜 1500倍程度で観察することにより、確認することができる。 [0038] 特に、第 1の相 8Aは、 1個あたりの面積が 1〜10 μ m2程度であり、 50 μ m四方の 面積あたりの個数が 10〜50個程度であるのが好ましい。これにより、被覆層 6の表面 力 第 1の相 8Aの耐酸ィ匕性と、第 2の相 8Bの耐溶着性との両特性を確実に併せ持 つことができる。
[0039] また、複数の第 1の相 8Aは、図 4に示すように、被覆層 6の厚み方向において、基 体 2表面側でつながつているのが好ましい。これにより、工具 1を使用することにより被 覆層 6が摩耗して、その厚みが薄くなつても、被覆層 6の表面に第 1の相 8A,第 2の 相 8Bがそれぞれ露出する表面構成を維持し続けることができるので、工具 1は、長 期にわたり耐酸ィ匕性と耐溶着性にぉ 、て高 、特性を発揮することができる。複数の 第 1の相 8Aを、前記所定の構成にする方法としては、例えば後述する第 1の相 8Aを 構成する化合物粒子の平均粒径を、第 2の相 8Bを構成する化合物粒子の平均粒径 よりも大きくする方法等が挙げられる。
[0040] ここで、本実施形態では、第 1の相 8Aが酸ィ匕アルミニウム力もなり、第 2の相 8Bが 窒化チタン力もなる。すなわち、被覆層 6の表面において、酸ィ匕アルミニウムと窒化チ タンが共に存在している。これにより、耐溶着性および耐酸ィ匕性がより効果的に発揮 されるとともに、これら 2種の化合物の組み合わせにより、容易にかつ低コストで工具 1を製造することができる。なお、本発明にかかる第 1の相 8A,第 2の相 8Bの組み合 わせは、前記 2種の化合物の組み合わせに限定されるものではなぐ前記で例示し た第 1の相 8A,第 2の相 8Bを構成する他の化合物同士を組み合わせた場合であつ ても、同様の効果を奏することができる。
[0041] 被覆層 6は、該被覆層 6の表面 (すなわち最外層 8の表面)を、例えば金属顕微鏡、 走査型電子顕微鏡等の顕微鏡を用いて観察した際に、図 3 (a) , (b)に示すように、 酸ィ匕アルミニウム力 なる第 1の相(酸ィ匕アルミニウム相) 8Aと、窒化チタン力 なる第 2の相(窒化チタン相) 8Bとが明確に分離して 、るのが好ま 、。このような構成にす ることで、第 1の相 8Aの優れた耐酸ィ匕性と、第 2の相 8Bの優れた耐溶着性とを十分 に発揮させることができる。
[0042] 特に、すくい面 3は、耐酸化性および耐溶着性の両特性が要求されるので、すくい 面 3は少なくとも被覆層 6の表面で構成されている必要がある。具体的には、被覆層 6の表面に酸ィ匕アルミニウム力もなる第 1の相 8Aと、窒化チタン力もなる第 2の相 8B とが局所的に存在するのではなぐ複数の第 1の相 8Aが第 2の相 8B中に存在してい ることで、すくい面 3の耐酸ィ匕性および耐溶着性の両特性が効果的に発揮される。す なわち、図 3 (a) , (b)に示すように、複数の第 1の相 8Aを囲むように、第 2の相 8Bが 存在する表面状態をとることで、両特性が発揮される。
[0043] 被覆層 6の表面にぉ 、て、窒化チタン力 なる第 2の相 8Bの占める面積が、酸ィ匕ァ ルミ-ゥムカもなる第 1の相 8Aの占める面積よりも大きいのが好ましい。これにより、よ り一層効果的に前記した両特性が発揮される。すなわち、第 1の相 8Aの面積と、第 2 の相 8Bの面積とを前記のような特定の関係にすると、窒化チタン力 なる第 2の相 8 Bが主要相として存在し、これにより被覆層 6の表面における耐酸ィ匕性と耐溶着性が 最適化される。その結果、第 2の相 8Bの優れた耐溶着性により、被削材の溶着、膜 の剥離および工具の欠損が充分に抑制された状態で、第 1の相 8Aの優れた耐酸ィ匕 性、耐摩耗性が発揮される。さらに、窒化チタンが有する前記した効果、すなわち装 飾機能と、工具の使用済みの箇所 (例えば、コーナー部等)の識別を容易にするとい う効果とが、効率よく発揮される。
[0044] また、図 3に示すように、被覆層 6の表面において、第 1の相 8Aと第 2の相 8Bとの境 界部にさらに第 3の相 8Cが存在し、該第 3の相 8Cが炭窒化チタン力 なるのが好ま しい。これにより、被覆層 6の耐摩耗性をより向上することができる。これは、炭窒化チ タンが有する硬くて靭性に優れるという特性 (高硬度および高靭性)が発揮され、ェ 具摩耗の一要因であるこすれ摩耗が抑制されるためであると推察される。本実施形 態では、図 3に示すように、炭窒化チタン力 なる第 3の相 8Cは、窒化チタンからなる 第 2の相 8Bと、酸ィ匕アルミニウム力 なる第 1の相 8Aとの境界部に挟まれたように存 在している。このような構成により、第 1の相 8Aのみが露出する領域に対し、より一層 耐摩耗性に優れた被覆層 6にすることができる。
[0045] 被覆層 6の表面における最大高さ粗さ Rzが 1. 5 m以下であるのが好ましい。これ により、被覆層 6の平滑性を向上させることができるので、摺動性に優れ、切屑の流 れをスムーズにすることができる。さらに、最大高さ粗さ Rzが 1. 5 m以下であること に加えて、算術平均粗さ Raが 0. 3 /z m以下の範囲内にあるのが好ましい。これにより 、より一層表面の平滑性が優れ、切屑排出性の向上が効果的に発揮される。なお、 最大高さ粗さ Rzの下限値としては、 0. 以上、算術平均粗さ Raの下限値として は、 0. 05 μ m以上であるのが好ましい。
[0046] 前記最大高さ粗さ Rzおよび算術平均粗さ Raは、例えば接触式表面粗さ測定器や 、非接触式のレーザー顕微鏡等で、被覆層 6の表面 (例えば、後述するランド面 13) を 3箇所以上測定し、その平均値を最大高さ粗さ Rzおよび算術平均粗さ Raとするこ とができる。具体的な測定方法は、 JIS B0601 ' 01に準拠して触針式表面粗さ測定 器を用いて測定すればよい。力かる測定が困難な場合には、非接触式のレーザー顕 微鏡ゃ原子間力顕微鏡等の測定器を用い、被覆層 6の最外層 8の表面における凹 凸形状を走査しながら見積もることによって測定することが可能である。この表面粗さ (Rz、 Ra)の測定において、触針式表面粗さ測定器を用いる場合には、カットオフ値 : 0. 25mm,基準長さ: 0. 8mm、走査速度: 0. ImmZ秒にて測定すればよい。
[0047] また、最外層 8の少なくとも一部は、研磨カ卩ェされているのが好ましい。すなわち、 前記した通り、被覆層 6は、最外層 8として窒化チタン層を、該最外層 8に隣接する層 として酸ィ匕アルミニウム層 7を有した構成となっている。このため、最外層 8の少なくと も一部を研磨加工すると、最外層 8中に酸ィ匕アルミニウム層 7が複数露出する。その 結果、被覆層 6の表面 (すなわち最外層 8の表面)において、第 1の相 8A (酸ィ匕アル ミニゥム)が複数露出し、かつ第 1の相 8Aを囲むようにして第 2の相 8B (窒化チタン) が露出するようになる。さらに、被覆層 6の表面における摺動性を向上させ、切屑の 流れをスムーズにすることができるので、切屑排出性を向上することができる。
[0048] 最外層 8の研磨カ卩ェ方法としては、例えばブラスト処理、(弾性)砲石、ブラシ等が 挙げられる。これらの研磨加工方法は生産性がよぐ確実に工具 1表面の全領域を 研磨カ卩ェすることができるため望ましい。特に、ドットブラシ、ホイールブラシ等を用い 、ダイヤモンド砥粒を用いたブラシカ卩ェにて研磨カ卩ェすると、後述するブレーカ面 12 の底部まで十分に研磨加工することも可能となり、最外層 8の平滑性をムラなく向上さ せることができる。
[0049] ここで、工具 1の製造過程において、酸ィ匕アルミニウム層 7および窒化チタン層(最 外層 8)の成膜工程後に研磨工程を有する場合がある。その場合、酸ィ匕アルミニウム 層 7の成膜に用いる酸ィ匕アルミニウムの平均粒径を、窒化チタン層の成膜に用いる 窒化チタンの平均粒径よりも大きなものを使用することが好ましい。すなわち、第 1の 相 8Aを構成する酸ィ匕アルミニウム粒子の平均粒径は、第 2の相 8Bを構成する窒化 チタン粒子の平均粒径よりも大きいのが好ましい。これにより、成膜過程の酸ィ匕アルミ -ゥム層 7の表面に凹凸が適度に得られるので、その上に窒化チタン層(最外層 8) を成膜すると、酸ィ匕アルミニウム層 7の適度な凹凸の凹部に窒化チタンの粒子が進入 しゃすくなる。この状態で、最外層 8を研磨加工すると、被覆層 6の表面 (すなわち最 外層 8の表面)において、酸ィ匕アルミニウム力もなる第 1の相 8Aが複数露出し、かつ 第 1の相 8Aを囲むようにして窒化チタン力 なる第 2の相 8Bが露出する表面構成が 容易に形成される。なお、酸化アルミニウム粒子の平均粒径が 1. 0〜3. O /z mの範 囲に、窒化チタン粒子の平均粒径が 0. 01-1. O /z mの範囲にあれば、上述の作用 が効果的に得られる。
前記平均粒径は、例えば透過型電子顕微鏡等を使用し、 20万〜 200万倍の倍率 で観察した観察像より測定すればょ 、。
[0050] ここで、図 2に示すように、工具 1には、切屑の流れを一定にして切屑排出性を向上 させるため、すくい面 3上にブレーカ面 12が形成されている。具体的には、すくい面 3 は、切刃 5に隣接するランド面 13と、該ランド面 13に隣接するブレーカ面 12とを備え ている。このようなブレーカ面を有する切削工具は、ブレーカ面 12において切屑との 摩擦が特に大きくなり、摩耗しやすい。そのため、前記ブレーカ面 12は、耐酸化性、 耐摩耗性が強く要求される。
[0051] 一方、ランド面 13は、すくい面 3上で発生する摩擦応力が大きいことから、被削材 の溶着や、該溶着に起因する膜の剥離、切刃のチッビングや欠損等の損傷が発生し やすい。また、ランド面 13の欠損などにより生じる不具合は、ランド面 13に止まらず、 隣接する切刃 5、さらには逃げ面 4にまで亀裂が到達し、その結果、逃げ面摩耗を引 き起こす場合もある。このようなことから、ランド面 13は、耐溶着性、すなわち耐剥離 性および耐欠損性が要求される。

特に、ランド面 13における第 1の相 8Aの面積比率力 0. 1〜30であり、ブレーカ 面 12における第 1の相 8Aの面積比率力 1〜50であるのが好ましい。これにより、前 記した効果を確実に奏することができる。

<切削工具の作製 >
平均粒径 1. 5 mの炭化タングステン (WC)粉末 88. 5質量0 /0、平均粒径 1. 2 μ mの金属コバルト (Co)粉末を 6質量%、平均粒径 2. 0 μ mの炭化チタン (TiC)粉末 を 0. 5質量%、平均粒径 2. の TaC粉末を 5質量%の割合で添加して混合し、 混合物を得た。

[0122] それに対し、最外層の表面において、窒化チタン相と酸ィ匕アルミニウム相が散在し て 、る、すなわち窒化チタン力もなる第 2の相中に酸ィ匕アルミニウム力もなる複数の 第 1の相が存在する表面構成となっていた試料 No. I— 1〜6では、上記切削条件に おいてクレータ摩耗、逃げ面摩耗の耐摩耗性がともに優れ、切屑処理もよぐ切屑の 嚙み込みや被削材の溶着による損傷もほとんどな力つた。
[0123] また、ランド面およびブレーカ面における酸ィ匕アルミニウム相(すなわち酸ィ匕アルミ -ゥムからなる第 1の相)の面積比率は、いずれの試料においても、ブレーカ面の方 が高くなつていた。これは、各試料の製造工程に共通する、基体の作製後のブラシ 加工によって施す刃先強化処理によるものと考えられる。すなわち、刃先強化処理に よって、切刃近傍に存在するランド面もある程度研磨される。そのため、成膜後の研 磨加工時には、ランド面とブレーカ面の表面粗さは異なり、全く研磨されていない表 面の粗いブレーカ面は、成膜後の研磨加工で大きく研磨され、結果として、ブレーカ 面は、ランド面よりも酸ィ匕アルミニウム相が多く露出する。すなわち、酸ィ匕アルミニウム 相の表面における面積比率は、成膜前の刃先強化処理に依存するため、各試料の 膜組成や表面粗さによらず、いずれの試料においてもランド面とブレーカ面での面積 比率の差異は、ほぼ同等である。
[0124] また、上述した様々な研磨カ卩工手段のうち、表 2に示すようにブラシ力卩ェが好適で あった。例えば、試料 No. 1— 9のバレルカ卩ェでは、最外層のほとんどを除去してしま うため、本発明の効果が得られない。そのため、研磨加工の際は、最外層の表面に、 すなわち被覆層の表面において、窒化チタン相と酸ィ匕アルミニウム相が存在するよう に研磨加工手段および条件を選択しなければならない。また、上述の最外層の表面 構成を形成することで耐摩耗性に優れるが、さらに研磨加工を施すことで被覆層表 面の平滑性が向上するため、より一層耐摩耗性の向上が図れる。例えば、試料 No.
1— 7では、ブラシの突出長が 0. 3cmであるが、その結果、最大高さ粗さ Rzおよび算 術平均粗さ Raはいずれも大きな値となり、表面の平滑性が乏しぐクレータ摩耗を引 き起こしやすい。

[0150] なお、本発明は、第 1の実施形態、第 2の実施形態に力かるそれぞれの切削工具 に限定されるものではなぐ第 1の実施形態と第 2の実施形態とを組み合わせた実施 形態に力かる切削工具であってもよい。該組合せの実施形態に力かる切削工具によ れば、前記表面構成を有することで発揮される耐摩耗性および耐欠損性に加えて、 前記窪み部を有することで切削油の保持に優れるため、潤滑性に優れ、より一層の 耐欠損性の向上が図れる。したがって、湿式カ卩ェにおいて、特に優れた切削性能を 発揮することができる。

Claims

請求の範囲
[1] 基体と、該基体表面に形成される被覆層とを備えた表面被覆部材であり、
前記被覆層の表面は、
周期律表 4、 5、 6族金属、アルミニウムおよびシリコン力 選ばれる少なくとも 1種の元 素と酸素とを含有する少なくとも 1種の化合物力 なる複数の第 1の相と、 周期律表 4、 5、 6族金属、アルミニウムおよびシリコン力 選ばれる少なくとも 1種の元 素の炭化物、窒化物および炭窒化物から選ばれる少なくとも 1種の化合物力 なる第
2の相とが存在していることを特徴とする表面被覆部材。
[2] 前記被覆層の表面において、前記第 2の相中に、前記複数の第 1の相が存在して
Vヽる請求項 1記載の表面被覆部材。
[3] 前記複数の第 1の相は、前記被覆層の厚み方向において、前記基体表面側でつ ながって!/ヽる請求項 2記載の表面被覆部材。
[4] 前記第 1の相が酸ィ匕アルミニウム力 なり、前記第 2の相が窒化チタン力 なる請求 項 1〜3のいずれかに記載の表面被覆部材。
[5] 前記第 1の相を構成する酸ィ匕アルミニウム粒子の平均粒径は、前記第 2の相を構成 する窒化チタン粒子の平均粒径よりも大きい請求項 4記載の表面被覆部材。
[6] 前記被覆層の表面において、前記第 2の相の占める面積力 前記第 1の相の占め る面積よりも大き 、請求項 1〜5の 、ずれかに記載の表面被覆部材。
[7] 前記被覆層の表面において、前記第 1の相と第 2の相との境界部にさらに第 3の相 が存在し、該第 3の相が炭窒化チタン力 なる請求項 4〜6の 、ずれかに記載の表面 被覆部材。
[8] 前記被覆層の表面における最大高さ粗さ Rzが 1. 5 μ m以下である請求項 1〜7の
V、ずれかに記載の表面被覆部材。
[9] 基体と、該基体表面に形成される被覆層とを備えた表面被覆部材の製造方法であ り、
前記基体表面に、被覆層を構成する 1つの層として、周期律表 4、 5、 6族金属、アル ミニゥムおよびシリコン力 選ばれる少なくとも 1種の元素と酸素とを含有する少なくと も 1種の化合物力 なる下部層を成膜する工程と、 前記被覆層の表層として、周期律表 4、 5、 6族金属、アルミニウムおよびシリコンから 選ばれる少なくとも 1種の元素の炭化物、窒化物および炭窒化物力 選ばれる少なく とも 1種の化合物からなる最外層を成膜する工程と、
前記被覆層の表面において、前記最外層を構成する第 2の相中に、前記下部層を 構成する第 1の相が複数露出するまで前記最外層を研磨する工程とを含むことを特 徴とする表面被覆部材の製造方法。
[10] 前記下部層が酸ィヒアルミニウム層であり、前記最外層が窒化チタン層である請求 項 9記載の表面被覆部材の製造方法。
[11] 前記酸ィ匕アルミニウム層を構成する酸ィ匕アルミニウム粒子の平均粒径は、前記窒 化チタン層を構成する窒化チタン粒子の平均粒径よりも大きい請求項 10記載の表面 被覆部材の製造方法。
[12] 前記窒化チタン層に隣接する内層として炭窒化チタン層を成膜する工程と、
前記被覆層の表面において、前記炭窒化チタン層を構成する炭窒化チタン粒子か らなる第 3の相の少なくとも一部が露出するまで研磨する工程とを含む請求項 10また は 11記載の表面被覆部材の製造方法。
[13] 請求項 1〜8のいずれかに記載の表面被覆部材を含んでなり、上面に形成された すくい面と、側面に形成された逃げ面と、前記すくい面と逃げ面との交差稜線部に形 成された切刃とを備え、前記すくい面が少なくとも前記被覆層の表面で構成されてい ることを特徴とする切削工具。
[14] 前記すくい面は、前記切刃に隣接するランド面と、該ランド面に隣接するブレーカ 面とを備え、前記第 1の相の面積比率が、前記ランド面よりもブレーカ面において高 い請求項 13記載の切削工具。
[15] 前記ランド面における前記第 1の相の面積比率力 0. 1〜30であり、前記ブレーカ 面における前記第 1の相の面積比率が、 1〜50である請求項 13または 14記載の切 削工具。
[16] 前記被覆層が化学蒸着法にて被覆され、前記被覆層の表面は複数の窪み部を有 すると共に、該窪み部が占める面積比率が、前記切刃よりも前記すくい面において 大き 、請求項 13〜 15の 、ずれかに記載の切削工具。
[17] 前記切刃のすくい面側の終端と前記ブレーカ面の底との間の領域における前記窪 み部が占める面積比率力 前記切刃における前記窪み部が占める面積比率よりも大 きい請求項 13〜16のいずれかに記載の切削工具。
[18] 前記切刃のすくい面側の終端と前記ブレーカ面の底との間の領域における前記窪 み部が占める面積比率は 10〜50%であり、前記切刃における前記窪み部が占める 面積比率は 2〜40%である請求項 13〜17のいずれかに記載の切削工具。
[19] 前記切刃のすくい面側の終端と前記ブレーカ面の底との間の領域における前記窪 み部の平均深さが 0. 1〜2 /ζ πιであり、前記切刃における前記窪み部の平均深さが 0. 05〜1 111でぁる請求項13〜18のぃずれかに記載の切削ェ具。
[20] 前記被覆層の総膜厚が 3〜35 μ mである請求項 13〜19のいずれかに記載の切 削工具。
[21] 前記すくい面におけるブレーカ面の底よりも内側の領域における前記窪み部が占 める面積比率は 30〜95%である請求項 13〜20のいずれかに記載の切削工具。
[22] すくい面と逃げ面との交差稜線部に切刃が形成された基体の表面に、被覆層をィ匕 学蒸着法にて少なくとも 1層被覆した切削工具であり、前記被覆層の表面は複数の 窪み部を有すると共に、該窪み部が占める面積比率は、前記切刃よりも前記すくい 面において大きい切削工具。
[23] 前記すくい面はブレーカ面を有し、前記切刃のすくい面側の終端と前記ブレーカ 面の底との間の領域における前記窪み部が占める面積比率力 前記切刃における 前記窪み部が占める面積比率よりも大きい請求項 22記載の切削工具。
[24] 前記切刃のすくい面側の終端と前記ブレーカ面の底との間の領域における前記窪 み部が占める面積比率は 10〜50%であり、前記切刃における前記窪み部が占める 面積比率は 2〜40%である請求項 22または 23記載の切削工具。
[25] 前記切刃のすくい面側の終端と前記ブレーカ面の底との間の領域における前記窪 み部の平均深さが 0. 1〜2 /ζ πιであり、前記切刃における前記窪み部の平均深さが 0. 05〜1 111でぁる請求項22〜24のぃずれかに記載の切削ェ具。
[26] 前記すくい面におけるブレーカ面の底よりも内側の領域における前記窪み部が占 める面積比率は 30〜95%である請求項 22〜25のいずれかに記載の切削工具。 請求項 13〜26のいずれかに記載の切削工具の切刃を被削材の表面に当接させ る工程と、前記被削材および前記切刃を相対的に移動させ、前記被削材を切削して 切削物を得る工程とを含むことを特徴とする切削物の製造方法。
