[0005] このようなコーディエライト質のハニカム構造体は、例えば、コーデイエライトイ匕原料 、水の他、バインダゃ造孔材等を混合'混練して坏土を得、得られた坏土をハニカム 状に押出成形することによって製造されている (例えば、特許文献 1及び 2参照)。
[0006] このようなハニカム構造体を用いたハニカムフィルタ一は、ディーゼルエンジン等の 排ガス系に装着されて使用した場合に、エンジンの性能を十分に発揮させることがで きるよう圧力損失を低くするために、気孔率を高くすることが要求されている。このよう なことから、ハニカム構造体を製造する際には、成形用の坏土に含まれる造孔材の 量を増加させて、得られるハニカム構造体の気孔率を高める方法が用いられている。
また、捕集効率が高ぐ且つ細孔の目詰まりによる圧力損失の増大を防止するため、 狭レ、範囲の細孔を高率で形成する、即ち細孔径分布をシャープにすることも必要とさ れている。

[0008] 一方、近年、 DPFの需要の高まりにより、連続成形機等によるハニカム構造体の連 続生産が必要となっている。し力しながら、このような連続成形機による連続生産では 、坏土の練れ性が高くなるため、坏土に含まれる造孔材が潰れ易くなつてしまレ、、高 気孔率のハニカム構造体を製造することが困難であったり、造孔材の潰れを考慮し て、比較的に高価な造孔材を成形用の坏土中に多量に含有させなければならず、 問題となっていた。また、造孔材の粒径分布のばらつきや、製造時の潰れの発生に より、細孔径分布がシャープなハニカム構造体を安定して量産することは困難であつ た。

以下、本発明のハニカム構造体の製造方法の一の実施の形態について説明する。 本実施の形態のハニカム構造体の製造方法は、アルミナ源、シリカ源、及びマグネシ ァ源を含むコーデイエライトイ匕原料力 坏土を得、得られた前記坏土をハニカム形状 に成形してハニカム構造体を製造するハニカム構造体の製造方法である。

[0044] また、従来、造孔材を含む坏土を連続成形機等によって成形した場合には、連続 成形毎に造孔材の潰れる量が異なってしまうため、同一構成の坏土を用いたとしても 気孔率の値に差異が生じることがあつたが、上記したように、造孔材を用いなくとも、 多孔質構造のハニカム構造体を製造することができるため、製造した各ロット毎に気 孔率が異なることはなぐ常時安定した値の気孔率のハニカム構造体を製造すること ができる。

次に、得られた坏土をハニカム形状に成形して、隔壁によって複数のセルが区画 形成されたハニカム成形体を得る。成形の方法は、特に限定されるものではなぐ押 出し成形法、射出成形法、プレス成形法等を用いることができる。なお、連続成形が 容易であり、コーディエライト結晶を配向させることができることから、押出し成形法を 採用することが好ましい。押出し成形法は、真空土練機、ラム式押出し成形機、 2軸 スクリュー式連続押出成形機等の装置を用いて行うことが可能である。
[0062] また、本実施の形態のハニカム構造体の製造方法にぉレ、て、ハニカム構造体とし て DPF等のフィルターを製造する際には、ハニカム成形体を成形した後、その一方 の端面において、一部のセルにマスクをし、その端面を、上記したコーデイエライトイ匕 原料等を含む目封止スラリーが貯留された貯留容器中に浸漬して、マスクをしていな レ、セル(目封止セル)の開口部に目封止スラリーを充填して目封止部を形成する。そ の後、同様の方法によって、他方の端面において、上記目封止セル以外のセルの開
口部に目封止スラリーを充填して目封止部を形成する。なお、 目封止部の形成方法 については、上記の方法に限定されることはなぐ従来公知のハニカム構造体の製 造方法にて行われる目封止部の形成方法に準じて行うことができる。

次に、得られたハニカム成形体を乾燥してハニカム乾燥体を得る。乾燥の方法も特 に限定されず、熱風乾燥、マイクロ波乾燥、誘電乾燥、減圧乾燥、真空乾燥、凍結乾 燥等の従来公知の乾燥法を用いることができるが、中でも、成形体全体を迅速且つ 均一に乾燥することができる点で、熱風乾燥とマイクロ波乾燥又は誘電乾燥とを組み 合わせた乾燥方法が好ましレ、。
[0064] なお、上記したようにセルの開口部に目封止部を形成する際には、この乾燥工程が 終了した後に行ってもよい。

次に、得られたハニカム乾燥体を焼成してコーディエライト質のハニカム構造体を 製造する。この焼成とは、それぞれの原料粒子(アルミナ源、シリカ源、及びマグネシ ァ源)を焼結させて緻密化し、所定の強度を確保するための操作を意味する。焼成 条件 (温度 ·時間)は、ハニカム成形体 (ハニカム乾燥体)を構成するそれぞれの原料 粒子の種類により異なるため、その種類に応じて適当な条件を選択すればよい。例 えば、 1410〜: 1440°Cの温度で、 3〜: 10時間焼成することが好ましい。焼成条件(温 度'時間)が上記範囲未満であると、コーディエライトィヒ原料の結晶化が不十分となる おそれがある点において好ましくなぐ上記範囲を超えると、生成したコーディエライト が溶融するおそれがある点にぉレ、て好ましくなレ、。
[0066] なお、焼成の前、或いは焼成の昇温過程において、ハニカム乾燥体中の有機物( 有機バインダ、分散剤等)を燃焼させて除去する操作 (仮焼)を行うと、有機物の除去 をより促進させることができる点において好ましい。有機バインダの燃焼温度は 200 °C程度、造孔材の燃焼温度は 300〜: 1000°C程度であるので、仮焼温度は 200〜1 000°C程度とすればよい。仮焼時間は特に限定されないが、通常は、 10〜: 100時間 程度である。

造することができる。特に、本実施の形態のハニカム構造体の製造方法においては、 フライアッシュバルーンや、発泡樹脂、グラフアイト、コータス等の可燃性の造孔材を 用いなくとも高気孔率化を実現することができる。

ハニカム構造体として、セルの一方の開口部と他方の開口部と互レ、違いに目封止 する目封止部を更に備えたコーディエライト質のハニカム構造体 (ノヽ二カムフィルター )を製造した。具体的な製造方法としては、表 1に示すように、タルク A44体積部、力 ォリン A22体積部、アルミナ A19体積部、及びシリカ A15体積部を混合してコーディ エライトィ匕原料を調製した。表 1にコーデイエライトイ匕原料の配合処方を示す。また、 表 2に、実施例にて用いた各原料の体積粒度分布における、 10体積%での粒度 (V 10) [ μ m]、 50体積%での粒度(V50) [ μ m]、 90体積%での粒度(V90) [ μ m]、 及び体積粒度分布比 (V90/V10)を示す。

[0074] 次に、このコーデイエライトイ匕原料 100質量部に対して、水 30 40質量部、及びバ インダ 6質量部を混練機に投入し、 60分混練し坏土を得た。
[0075] 次に、得られた坏土を真空土練機に投入、混練して、シリンダー状の坏土を作製し 、この坏土を押出し成形機に投入して、隔壁によって複数のセルが区画形成された ハニカム状に成形してハニカム成形体を得た。次に、得られたハニカム成形体を、誘
電乾燥の後、熱風乾燥し、所定の寸法に両端面を切断してハニカム乾燥体を得た。
[0076] 次に、得られたハニカム乾燥体のセルの一方の開口部と他方の開口部とに、上述 したコーデイエライトイ匕原料と同様の組成のコーデイエライトイ匕原料からなる目封止ス ラリーを充填して目封止部を形成した。
[0077] 次に、最高温度 1425°Cで 15時間保持、 100時間の焼成スケジュールで焼成して 、円筒状のハニカムフィルターを製造した。ハニカムフィルターの全体形状は、端面( セル開口面)形状が 70mm φの円形、長さが 100mmであり、隔壁の厚さが 300 μ m 、セノレ密度力 S30セノレ/ cm2である。なお、 700mm <ί>の他、 300mm <ί>及び 150mm Φで、それぞれ体積が 200Lのものを作成し評価した力 本実施例のハニカム構造 体と同様の結果が得られた。
[0078] 得られたハニカム構造体の気孔率 [%]を、水銀圧入法によって測定されるハニカ ム構造体の全細孔容積 (V)と、ハニカム構造体の構成材料の真比重 (d ) (コーディ t
エライトの場合であれば、 d = 2. 52g/cm3)とから、上記式(1 )によって算出した。

[0080] また、得られたハニカム構造体の細孔径 [ μ m]と細孔容積 [cc/g]とを、水銀圧入 法にて測定した。ここで、図 2は、ハニカム構造体の細孔径 [ x m]と Log微分細孔容
積 [ccZg]との関係(細孔径分布)を示すグラフであり、横軸が細孔径 [ μ m]を示し、 縦軸が Log微分細孔容積 [ccZg]を示している。なお、図 2おける四角印(白抜き)が 後述する実施例 5、三角印(白抜き)が実施例 7のハニカム構造体の測定値である。

コーディエライト化原料全体を構成する各原料の配合処方を表 1及び表 2に示すよ うに変えた以外は、実施例 1と同様の方法によって、ハニカム構造体を製造し、得ら れたハ二カム構造体の気孔率 [%]を測定した。測定結果を表 3に示す。

コーディエライト化原料全体を構成する各原料の配合処方を表 1及び表 2に示すよ うに変えた以外は、実施例 7と同様の方法によって、ハニカム構造体を製造し、得ら れたハ二カム構造体の気孔率[%]を測定した。測定結果を表 4に示す。
[0083] なお、比較例 1〜3においては、コーデイエライトイ匕原料に、表 1に示すような造孔材
(コータス、発泡樹脂)を更に加えて坏土の調整を行った。
[0084] また、得られたハニカム構造体の細孔径 [ /i m]と細孔容積 [cc]とについても実施 例 7と同様の方法にて測定した。図 2は、ハニカム構造体の細孔径 [ μ ηι]と Log微分 細孔容積 [cc/g]との関係(細孔径分布)を示すグラフである。図 2おける四角印(塗 りつぶし)が比較例 1のハニカム構造体の測定値であり、三角印(塗りつぶし)が比較 例 4のハニカム構造体の測定値である。
[0085] (考察)
表 4に実施例:!〜 9及び比較例:!〜 7の細孔径分布結果を示す。ここで、 D10は細 孔容積の 10体積%での細孔径 [ μ m]、 D50は細孔容積の 50体積%での細孔径[ x m]、 D90は 90体積%での細孔径 [ z m]であり、細孔径分布のシャープさを細孔 径分布幅(D90— D10)で定義した。この細孔径分布幅が小さいほど細孔径分布が シャープであることを示している。この細孔径分布幅(D90— D10)は 20 z m以下で あることが望ましい。実施例 1〜9によって得られたハニカム構造体は、高い気孔率( 40%以上)であった。ハニカム構造体をフィルタ一として用いる場合には、微粒子の 捕捉効率を高くするために、細孔が微小で分布がシャープであり、細孔容積が大き いことが望まれており、表 4の細孔径分布幅力らも分かるように、実施例:!〜 9によって
得られたハニカム構造体は細孔が小さぐ分布がシャープ((D90— D10)が 20 x m 以下)で細孔容積が大きぐフィルタ一として好適に用いることが可能な細孔特性を 有していた。
[0086] 一方で、比較例 1〜3によって得られたハニカム構造体は、造孔材を用いているた めに、気孔率は高い値であった力 表 4の細孔径分布幅に示すように、細孔径の分 布がブロード((D90— D10)が 20 μ mを超える)となっており、フィルタ一として用い た場合に、微粒子状物質の捕捉性能が低くなつている。また、比較例 4〜7によって 得られたハニカム構造体は、気孔率が極めて低いものであった。なお、表 4の細孔径 分布幅力 も分かるように、比較例 4〜7によって得られたハニカム構造体は、細孔は 微小で細孔径分布はシャープである力 造孔材を使用してレ、なレ、ため細孔容積が小 さく(分布が小さく)気孔率が低くなつており、フィルタ一としては好ましくないものであ つた。
産業上の利用可能性
[0087] 本発明のハニカム構造体は、自動車排ガスをはじめとした各種内燃機関排気ガス の浄化触媒用担体や脱臭用触媒担体、各種濾過機器用フィルター、熱交換器ュニ ット、或いは燃料電池の改質触媒用担体等の化学反応機器用担体として好適に用 いられる。また、本発明のハニカム構造体の製造方法は、本発明のハニカム構造体 を簡便に製造することができる。
Claims
[1] アルミナ源、シリカ源、及びマグネシア源を含むコーデイエライトイ匕原料から坏土を 得、得られた前記坏土をハニカム形状に成形してハニカム構造体を製造するハニカ ム構造体の製造方法であって、
前記アルミナ源、前記シリカ源、及び前記マグネシア源として、それぞれの体積粒 度分布における、 50体積%での粒度(V50) [ μ ΐη]が、それぞれ l〜25 x mであるも のを用いるとともに、
前記コーディエライト化原料として、前記コーディエライト化原料全体の体積粒度分 布における、 10体積%での粒度(V 10) [ μ m]に対する、 90体積%での粒度(V

90) [ μ ΐη]の割合(体積粒度分布比 (V 90/V 10) )が 10以下で、且つ前記 90体

[2] 前記アルミナ源、前記シリカ源、及び前記マグネシア源として、それぞれの体積粒 度分布における、 50体積%での粒度 (V50) [ x m]が、それぞれ 5〜20 μ mであるも のを用いる請求項 1に記載のハニカム構造体の製造方法。
[3] 前記アルミナ源、前記シリカ源、及び前記マグネシア源として、それぞれの体積粒 度分布における、 50体積%での粒度(V50) [ x m]が、それぞれ 10〜20 μ mである ものを用いる請求項 2に記載のハニカム構造体の製造方法。
[4] 造孔材を含めることなく得られた前記坏土を成形して前記ハニカム構造体を製造す る請求項 1〜3のいずれかに記載のハニカム構造体の製造方法。
[5] 気孔率が 40%以上の前記ハニカム構造体を製造する請求項 4に記載のハニカム 構造体の製造方法。
