Abstract

 粒子状物質浄化材料は、内燃機関の排気流路内に設置され、内燃機関で生成した排気ガス中の粒子状物質を捕捉し、堆積した粒子状物質を燃焼することにより再生する粒子状物質浄化用フィルタ触媒に用いられる材料である。そして、粒子状物質浄化材料は、酸素吸蔵放出能力を有するセリウム(Ce)と、Zr,Y,La,Pr,Sr,Nb及びNdから成る群より選ばれた少なくとも1種の金属(Me)と、を含む酸化物を含有し、セリウムと金属の含有比が、原子比でCe:Me=6:4~9:1であり、さらに次式(1)  結晶化度(CR)=I/I×100(%)…(1)  (式中のIは粒子状物質浄化材料におけるCeO相の(111)面に関するX線回折ピーク強度、Iは粒子状物質浄化材料を空気中1000℃で焼成した後におけるCeO相の(111)面に関するX線回折ピーク強度を示す。)で表される結晶化度が25~60%である。

Description

粒子状物質浄化材料、粒子状物質浄化材料を用いた粒子状物質浄化用フィルタ触媒及び粒子状物質浄化用フィルタ触媒の再生方法
 本発明は、リーンバーンで運転される内燃機関の排気ガス中に含まれる粒子状物質を高効率で浄化できる粒子状物質浄化材料、これを用いた粒子状物質浄化用フィルタ触媒、さらに粒子状物質浄化用フィルタ触媒の再生方法に関する。
 近年、地球環境に対する配慮から、二酸化炭素(CO)の排出量の低減が叫ばれている。そのため、自動車の内燃機関の燃費向上を目的に希薄燃焼化が図られている。
 ここで、ガソリンのリーンバーンエンジン、直噴エンジン及びディーゼルエンジンからの排気ガスには酸素が多く含まれている。そのため、従来の三元触媒では、窒素酸化物(NOx)を還元して浄化することが困難である。さらに、粒子状物質が排出される場合には、通常のモノリス触媒では浄化することができない。特に、ディーゼルエンジンからの排気ガスを効率良く浄化するには、NOxのみならず、粒子状物質(PM)の浄化も不可欠である。そのために種々の技術開発が進められている。
 PM浄化のための一つの有効な方法は、フィルタを使用して内燃機関から排出されたPMを捕集する方法である。この場合、フィルタへのPMの堆積量が増えると圧力損失が大きくなるため、フィルタを昇温してPMを燃焼し、除去することが必要になる。現状では、堆積したPMを素早く除去してフィルタを再生するために、フィルタ温度は少なくとも600℃以上にする必要がある。さらに、PMの燃焼速度を速めて短時間で再生するには650℃以上もの温度が要求される。
 このとき、内燃機関にはより多くの燃料を供給して排気温度を高める操作を行う。さらに、内燃機関から未燃燃料を排出させて、それをフィルタ前段に設けた酸化触媒で燃焼させて排気温度を高める操作を行う。このような操作は燃費悪化の要因となる。また、上記のような高温では堆積したPMが自己連鎖的に燃焼するため、PMが過剰に堆積すると熱暴走を起こし、フィルタの破壊につながる恐れも生じる。
 そこで、フィルタに堆積したPMをできるだけ低温で効果的に燃焼させるために、フィルタへの触媒成分の担持が試みられてきた(例えば、特許文献1参照)。
 しかしながら、フィルタに担持された触媒成分は固体であり、除去すべきPMも固体であるがゆえに、固体同士の接触確率が低く、十分な反応促進効果を得るのが困難である。そのため、例えば、触媒成分の担持濃度に勾配をつけることでPM燃焼を促進させようとする試みが提案されている(例えば、特許文献2参照)。
 また、PMの燃焼を促進させるために、触媒を出来るだけ多量にフィルタに担持すると、フィルタの細孔が塞がり、圧力損失が大きくなる。そのため、フィルタの気孔率、細孔径及び触媒コート量などを工夫する提案もなされている(例えば、特許文献3参照)。
 また、フィルタへのPMの堆積量が多い場合の熱暴走を防止する方策も提案されている。例えば、PM燃焼時に大気導入量を制御する方策が提案されている(例えば、特許文献4参照)。
 また、PMをより低温から燃焼し得る材料の探索も行われている。例えば、セリウムをベースに各種の成分の添加が行われており、添加量の範囲を規定することで低温活性を高めることが試みられている(例えば、特許文献5参照)。

 しかしながら、上記従来技術では、触媒は専らPMの着火のためにのみ使われているようである。したがって、堆積量が多い場合には、堆積PMが自己連鎖的燃焼モードに入り、過昇温を助長してしまう。さらには、これに伴って触媒の熱劣化が進み、触媒の効果が減少していくという問題が生じる。
 また、材料面からの提案では、触媒粉末とPMとを高度に混合した場合の低温活性向上効果は示されているが、実際に触媒粉末をフィルタに担持した場合の効果は不明である。つまり、実際のフィルタではPMと触媒粒子は固体同士であるため、その接触確率を高めることは難しく、上記低温活性の向上効果が十分に発揮できるかは不明である。
 このように、従来のフィルタ触媒技術における触媒は、PMの自己連鎖的燃焼をより低温から引き起こすための着火手段となっている。そのため、燃焼制御が困難であり、触媒が熱劣化を起こすという問題があった。
 さらに、フィルタへのPM堆積分布によっては燃え残りが生じる可能性もある。また、低温活性に優れた触媒材料を用いても、実際のフィルタに担持した場合は固体であるPMと触媒材料との接触確率が低いため、その作用を十分に活用できない。そのため、結局フィルタ触媒を強制的に高温条件に曝してPMを燃やし切ることが必要となる。したがって、従来通りの燃費悪化及びフィルタ触媒の熱暴走に対する懸念が残ることになる。
 本発明は、このような従来技術の有する課題に鑑みてなされたものである。そして、その目的とするところは、優れたPM浄化機能を有し、低温からPMを浄化でき、かつ、フィルタ触媒の熱暴走を抑制し得る粒子状物質浄化材料、これを用いた粒子状物質浄化用フィルタ触媒、さらに粒子状物質浄化用フィルタ触媒の再生方法を提供することにある。
 本発明の第一の態様に係る粒子状物質浄化材料は、内燃機関の排気流路内に設置され、前記内燃機関で生成した排気ガス中の粒子状物質を捕捉し、堆積した前記粒子状物質を燃焼することにより再生する粒子状物質浄化用フィルタ触媒に用いられる材料である。そして、前記粒子状物質浄化材料は、酸素吸蔵放出能力を有するセリウム(Ce)と、ジルコニウム(Zr)、イットリウム(Y)、ランタン(La)、プラセオジム(Pr)、ストロンチウム(Sr)、ニオブ(Nb)及びネオジム(Nd)から成る群より選ばれた少なくとも1種の金属(Me)と、を含む酸化物を含有し、セリウムと前記金属の含有比が、原子比でCe:Me=6:4~9:1であり、さらに次式(1)
 結晶化度(CR)=I/I×100(%)…(1)

  本発明の第二の態様に係る粒子状物質浄化用フィルタ触媒は、内燃機関の排気流路内に設置され、前記内燃機関で生成した排気ガス中の粒子状物質を捕捉し、堆積した前記粒子状物質を燃焼することにより再生する触媒である。そして、前記粒子状物質浄化用フィルタ触媒は、連続した細孔を有する多孔質性セラミックスから成るフィルタ担体と、前記フィルタ担体の壁部に形成される触媒層と、を備える。また、前記触媒層は、前記フィルタ担体の単位容量当たり、前記粒子状物質浄化材料及び貴金属の混合物を25~100g/L含有し、且つ、前記貴金属を0.25~1.0g/L含有する。
  本発明の第三の態様に係る粒子状物質浄化用フィルタ触媒の再生方法は、前記粒子状物質浄化用フィルタ触媒を準備する工程と、前記フィルタ触媒の内部温度を800℃以下に制御することにより、前記フィルタ触媒内に堆積した粒子状物質を燃焼し、除去する工程と、を有する。

[粒子状物質浄化材料]
 本実施形態の粒子状物質浄化材料(PM浄化材料)につき詳細に説明する。本実施形態の粒子状物質浄化材料は、フィルタ触媒に用いられるものである。ここで、フィルタ触媒は内燃機関の排気流路内に設置され、内燃機関で生成した排気ガス中のPMを捕捉し、さらに堆積したPMを燃焼し、除去することにより再生する触媒である。
 そして、この粒子状物質浄化材料は、酸素吸蔵放出能力を有するセリウム(Ce)の酸化物、具体的には主成分にしての二酸化セリウム(CeO)と、金属(Me)の酸化物とを含むものである。さらに、上記粒子状物質浄化材料におけるセリウム(Ce)と金属(Me)との含有比は、原子比でCe:Me=6:4~9:1である。金属(Me)としては、ジルコニウム(Zr)、イットリウム(Y)、ランタン(La)、プラセオジム(Pr)、ストロンチウム(Sr)、ニオブ(Nb)又はネオジム(Nd)及びこれらの任意の組み合わせが挙げられる。
 更に、この粒子状物質浄化材料は、その結晶化度が25~60%である。この結晶化度は、次式(1)で表される。

 ここで、式(1)中のIは、粒子状物質浄化材料におけるCeO相の(111)面に関するX線回折ピーク強度を示す。Iは、この粒子状物質浄化材料を空気中1000℃で焼成した後、典型的には1000℃で5時間焼成した後におけるCeO相の(111)面に関するX線回折ピーク強度を示す。なお、上記CeO相の(111)面のX線回折ピークは、2θ=28.5deg付近のピークである。
 本実施形態における粒子状物質浄化材料中のセリウム酸化物と該金属(Me)の酸化物の存在状態としては、セリウム酸化物粒子と金属酸化物粒子が単純に物理的に混合した状態が挙げられる。また、セリウム酸化物粒子の表面及び周囲に微細な金属酸化物粒子が分散した状態でも良く、更にはセリウム酸化物の結晶格子におけるセリウムサイトの一部を該金属原子と置換した複合酸化物としての状態でも良い。
 そして、上記CeO相とは、セリウム酸化物(CeO)それ自身のみならず、CeOの結晶構造を有する部分を指し、CeO結晶格子中に当該金属原子が挿入された部分も包含する。本実施形態における粒子状物質浄化材料における作用主体は、CeO結晶構造中のセリウムサイトの一部が当該金属原子と置換した部分であると考えられる。
 なお、結晶化度(CR)は、CeO-Me系複合酸化物の結晶構造の熟成度に関わるパラメータである。そして、本発明者らは、この結晶化度がCeO-Me系複合酸化物によるPM燃焼性能を特徴づける重要な特性パラメータであることを見出したのである。
 本PM浄化材料は、上述のように、CeOを基本材料としている。そして、このようなPM浄化材料から、例えばO2-のような活性酸素種を放出して、その近傍に存在するPMを燃焼するものと考えられる。そして、CeOへ第二成分、さらには第三成分を添加することにより、そのような活性酸素種の放出量が増加するものと考えられる。なお、非特許文献1においては、CeO-Me系材料粉末とPM粉末とをよく混合し、酸素濃度10%のリーン条件でPMの燃焼を行うと、CeOを単独で使用した場合に比べ、着火温度が数十℃程度低温化することが記載されている。

 ここで、電子スピン共鳴法(ESR法)を用いて、500℃、窒素雰囲気でのCeO-Me各複合酸化物からの活性酸素生成量を測定した結果を図1に示した。基本材料たるCeOに対して、何れの材料においてもO 活性種のスピン密度比率が増加している。つまり、CeO単独の場合のスピン密度を1とした場合、プラセオジム(Pr)、イットリウム(Y)、ランタン(La)及びジルコニウム(Zr)の何れかを添加したセリアのスピン密度は上昇している。特に、イットリウム(Y)及びジルコニウム(Zr)を添加した場合、スピン密度は大幅に上昇している。このように、上記第二成分を添加したことによるPM燃焼温度の低下が、活性酸素種の放出量の増加に起因していると理解される。すなわち、上述のように、このPM浄化材料は、活性酸素を放出することで、その近傍にあるPMを燃焼させるものと考えられる。
 しかしながら、本発明者らは、上記の各種PM浄化材料を実サイズのフィルタ触媒に適用すると、上記非特許文献1における粉末のようにはPM燃焼が低温化しないという現象に直面した。そして、本発明者らはこの現象を踏まえ、PM燃焼温度をさらに低温化するには低温域での活性酸素量を増加させるだけでは不十分であり、活性酸素放出特性の低温化が求められると考えた。
 本発明者らは、PM燃焼温度の低温化のために各種のパラメータの探索を行った。その結果、CeOを主成分として単に第二、第三成分を添加するだけでは不十分であり、PM浄化材料の主要な成分であり、かつ、酸素吸蔵能を有するCeOの結晶性に注目し、それを制御することがPM燃焼の低温化に有効であるとの結論に至った。
 CeOの結晶性に関する尺度である結晶化度(CR)は、例えば、CeOの焼成温度を変動させることで変化させることができる。ここで、電気炉で温度を変えて焼成することにより結晶化度を変えたPM浄化材料における、活性酸素種O の放出特性について調べた。つまり、空気中で温度を変えて焼成することにより結晶化度を調整したプラセオジム添加セリア(CeO-Pr)を、ESRにより比較的低温(400℃)でO のスピン密度を調べた。図2は、プラセオジム添加セリアの結晶化度と、雰囲気温度が400℃の場合におけるO 活性種のスピン密度との関係を示したグラフである。なお、図2では、空気中1000℃で焼成したプラセオジム添加セリアの結晶化度を100とし、さらに結晶化度が100の材料の値を基本とした場合のスピン密度比率を示している。図2に示すように、結晶化度が高い材料ほど活性酸素放出量(スピン密度比率)が増えることがわかった。なお、結晶化度を算出する際、上述のようにCeOの特定結晶面として、X線回折(XRD)の主ピークとなる(111)面に注目した。
 次に、上記結晶化度を調整したプラセオジム添加セリアの粉末に、白金(Pt)を約0.45質量%を担持してPt/CeO-Meを調製した。そして、これらの担持粉末を、気孔率が56%の典型的なコージェライト質交互目封じ型フィルタ担体(ディーゼルパティキュレートフィルタ)に約50g/L担持して、フィルタ触媒とした。さらに、これらをディーゼルエンジンの排気ガスの配管系に取り付け、PMを一定量捕集した後で排気ガス温度を徐々に上昇させて行き、PM燃焼開始温度及びPM燃焼速度を評価した。その結果、結晶化度が高いほど、PM燃焼開始温度の低温化効果が認められ、材料の結晶化度が重要な因子であることを確認した。
 しかし、より詳しく調べると、図2でみられたような、材料の結晶化度及び活性酸素種O の放出特性とPM燃焼特性との関係は、実フィルタ触媒を実排気ガスで使った場合には、必ずしも当てはまらないことがわかった。即ち、実際のフィルタ触媒では、PM浄化材料の結晶化度が高いほどPM燃焼特性を向上できるとは限らず、PM燃焼特性に対する結晶化度には、最適値が存在することが分かった(図5参照)。なお、図5の実験データより、上記材料の結晶化度(CR)の定義に従うと、PM浄化材料の結晶化度は25~60%が好ましい範囲となる。より好ましくは、40~55%であり、60%を超えると、急激にPM燃焼特性は悪化する。
 この結晶化度と係わりの深い材料特性因子としては、XRDの結果から導かれる結晶子径(D)があげられる。結晶子径(D)は、次式(2)で表されるScherrerの式から求められる。

 ここで、式(2)中のλは測定X線の波長(nm)を示す。βは結晶子の大きさによる回折線の広がり、つまり当該回折線の半価幅β1/2(ラジアン)を示す。また、θは回折線のブラッグ角を示す。そして、当該PM浄化材料のCeOの特定結晶面(111)におけるX線回折ピークより、上記式(2)を用いて求めた結晶子径(D)は10nm~22nmであることが好ましい。さらに好ましい範囲は、上記結晶化度(CR)との関係で15nm~20nmとなる。
 ところで、材料の結晶化度及び結晶子径に最適値が存在することは、これらと相反する他の因子が存在することを示している。それが比表面積であり、本実施形態においてはPM浄化材料の比表面積が15~55m/gであることが好ましい。より好ましい比表面積の範囲は、20~35m/gである。比表面積は結晶化度と反比例の関係にあり、上記CeO-Me系材料では、比表面積が15m/g以下になると結晶化度が60%を超える。このような場合、活性酸素放出の観点からは好ましいと考えられるが、実際のフィルタ触媒ではPM燃焼特性が悪化してしまう。その原因は明確ではないが、比表面積が低下すると生成した活性酸素をPMに供給するための拡散過程に悪影響を及ぼすのではないかと思われる。
 なお、上述のように本実施形態においては、酸素吸蔵放出能力を有する化合物としてCeOを使用する。それに加え、金属(Me)を添加して得られる酸化物として、いわゆるペロブスカイト構造を形成する酸化物材料も使用することができる。このような例としては、La-K-MnO系の複合酸化物を挙げることができる。
 本実施形態のPM浄化材料に係るCeO-Me系材料の製造方法としては、各種の製造方法を採用できるが、典型的には共沈法によって調製することができる。例えば、まず、セリウム及び上記各金属の硝酸塩、炭酸塩、酢酸塩などを水に溶解して、十分に混合する。その後、この混合物にアルカリを加えて共沈物を生成し、洗浄した後にろ過、乾燥、焼成の過程を経て得ることができる。
 具体的には、CeO-Zr複合酸化物の場合、まず硝酸セリウムと硝酸ジルコニウムとの混合水溶液を調製する。次に、前記混合水溶液に希釈アンモニア水あるいは尿素水などの塩基性水溶液を加えて、共沈物を得る。その後、前記共沈物をろ過し、水洗、乾燥及び焼成することにより、CeO-Zr複合酸化物を得ることができる。
 なお、CeO-Me材料の結晶化度の制御は、例えば、空気中における焼成温度を変えることで可能である。ただ、適切な焼成温度は用いる材料や酸化物の製法によって調節する必要がある。
[粒子状物質浄化用フィルタ触媒]
 次に、本実施形態の粒子状物質浄化用フィルタ触媒について説明する。本実施形態のPM浄化用フィルタ触媒は、上述のようなPM浄化材料をフィルタ担体に担持したものである。このようなPM浄化材料を実際のモノリス型フィルタ担体に担持してフィルタ触媒とする場合に、該材料の特性を十分に発揮させてPMの燃焼特性を高めるためには、フィルタ担体へのPM浄化材料の担持量が重要となる。なお、本実施形態で有効なフィルタ担体は、連続した細孔を有する多孔質性セラミックスから成るものであり、炭化珪素、ムライト及びコージェライト製など各種のフィルタ担体(ディーゼルパティキュレートフィルタ)を用いることができる。
 PM浄化材料のフィルタ担体への担持量が少ないと、放出される活性酸素の絶対量が少なくなるため、PM燃焼特性が低下してしまう。一方、担持量が多過ぎると、活性酸素量は確保されるがフィルタ担体の細孔を狭めてしまうため、圧力損失が上昇してしまう。さらには、PMが細孔に入らず、フィルタ壁表面に蓄積、凝集され、600℃以下の低温条件ではPMが燃焼できなくなる。それを強制的に燃焼させるために昇温すると、蓄積されたPMが自己連鎖燃焼を起こし、熱暴走を起こすおそれが生ずる。したがって、本実施形態では、フィルタ担体に、上述のPM浄化材料を、貴金属を含めて該フィルタ担体1L当たり25~100gでコーティングし、触媒層を形成することが有効である。この際、連続した細孔を有する多孔質性セラミックスから成るフィルタ担体の壁部、好ましくは壁内細孔の内表面に、PM浄化材料をコーティングすることが好ましい。
 さらに、本実施形態のPM浄化用フィルタ触媒では、PM浄化材料を含有する触媒層内に貴金属を含有することが好ましい。貴金属としては、白金(Pt)、パラジウム(Pd)、銀(Ag)及びこれらの混合物が好ましい。そして、これら貴金属を比較的少ない担持量、つまり該フィルタ担体1L当たり0.25~1.0gの範囲で触媒層に含有させることで、PM燃焼特性を高めることができる。
 ここで、貴金属の添加はPMの燃焼速度を向上させるのに有効である。ただ、貴金属が多過ぎても効果が上がらずに無駄になるだけでなく、かえって耐久劣化が大きくなることがある。そのため、貴金属としてはPtが代表的であるが、Pt担持量としては0.3~0.7g/Lであることが好ましい。貴金属は、排気ガス中に存在する炭化水素(HC)、一酸化炭素(CO)及び窒素酸化物(NOx)を活性化し、PM浄化材料からの活性酸素放出を助ける。ただ、そのための貴金属量は、多いと却って該作用に悪影響を与える可能性がある。そのため、この点からも上記0.3~0.7g/Lが有効な範囲となる。
 本実施形態のPM浄化用フィルタ触媒においては、CeO-Me系材料の粉末に、貴金属として例えば白金を1.0質量%以下の比較的低濃度で担持する。具体的には、白金を約0.5質量%の割合で担持してPt/CeO-Meの粉末を調製し、これをセル数300セル/in、壁厚12mil、気孔率が56~62%のコージェライト質交互目封じ型フィルタ担体にコーティングする。
 上述のように、PM浄化材料の担持量は、貴金属を含めて25~100g/L、好ましくは40~70g/Lである。つまり、前記触媒層は、粒子状物質浄化材料及び貴金属の混合物を25~100g/L含有し、且つ、貴金属を0.25~1.0g/L含有する。そして、粒子状物質浄化材料の平均的な粒径としては0.1μm~5μmとすることが好ましい。この場合には、比較的多い担持量を確保しつつもフィルタ担体の細孔径の閉塞を抑制できるため、PM燃焼特性を高めつつ、圧力損失を抑えることができる。なお、上記粒子状物質浄化材料の平均粒子径とは、レーザー回折式粒度分布測定装置により測定した50%累積粒子径の値(D50)をいう。
 フィルタ担体へ触媒層を形成するには、まず、触媒粉末(粒子状物質浄化材料及び貴金属)に、水、酸及びシリカやアルミナなどから成るバインダを加えてスラリ化する。そして、この触媒スラリをフィルタ担体に注入した後、圧力をかけてスラリをフィルタ担体の細孔内に押し込み、余分なスラリを空気流で除去する。その後、乾燥、焼成工程を経てフィルタ触媒を調製する。なお、本実施形態においては、触媒スラリはできるだけ細孔内にムラなくコートするのが好ましい。
 本実施形態で用いられるフィルタ担体(ディーゼルパティキュレートフィルタ)の気孔率としては、42~62%の範囲が有効であるが、気孔率はフィルタ担体の材料によって好ましい有効範囲が変化する。フィルタ担体がコージェライト質の場合、気孔率の範囲は56~62%が好ましい。また、フィルタ担体が炭化珪素(SiC)から成る場合は、気孔率の範囲は42~56%が好ましい。なお、このような気孔率を有するフィルタ担体は市販されており、容易に入手することができる。
 図3では、本実施形態に係るフィルタ触媒の一例を示す。図3(A)はフィルタ触媒の斜視図であり、図3(B)は図3(A)に示すフィルタ触媒の端面を示した拡大図であり、図3(C)は図3(A)に示すフィルタ触媒を長手方向に切断した断面図であり、図3(D)は図3(C)に示すセル壁12Wの部分拡大断面図である。これらの図において、フィルタ触媒10は、フィルタ担体12と、この担体12に担持された触媒層20とを備えている。フィルタ担体12は、セル壁12Wで複数のセル12Cが区画形成され、且つ、セル12Cの一端が交互に目封じ(閉塞)された、いわゆるチェッカードハニカム型をしている(図3(B)及び(C)参照)。
 排気ガスは、図3(C)中の矢印Egで示すように、フィルタ担体12のセル入口における開放されたセル12Cからフィルタ担体12内に流入し、そのセル壁12Wの複数の細孔12Wpを通過して隣接したセル12Cに流入して、開放端のセル出口を通じて排出される。なお、この細孔12Wpは、PMを補足しつつも排気ガスが通過できるよう、隣接したセル12C間を連通させる細孔となっている。また、符号30はPMである(図3(D)参照)。
 図3に示すフィルタ触媒において、触媒層20は、セル壁細孔12Wpの内表面に触媒成分が比較的均一に担持されることにより形成されているが、セル壁12Wの外表面にも触媒層20が形成されている(図示せず)。このように、本実施形態においては、触媒層が主としてセル壁12Wの外表面に形成される表層ろ過方式のみならず、フィルタ担体のセル壁細孔12Wpの内部に形成される深層ろ過方式との組み合わせを採用している。そして、本実施形態のフィルタ触媒では、セル壁の外表面というよりむしろ、セル壁の細孔内部を有効に使用する構成となっている。かかる組み合わせ形式は、PM30がセル壁の細孔内部に捕捉され易いことからも、上述のPM浄化材料の特性を有意に発揮させるものである。但し、本実施形態のPM浄化材料は、表層ろ過方式でも用いることができる。
 上述のようなフィルタ触媒はディーゼルエンジンの排気系に組み込まれ、一例として、排気上流側から、酸化触媒、フィルタ触媒及びNOxトラップ触媒の順で設置される。この場合、フィルタ触媒とNOxトラップ触媒の配置順は逆にすることもできる。また、酸化触媒とフィルタ触媒は、単一のケーシングに収容することもできる。さらには、フィルタ触媒の一部に酸化触媒成分を担持することもできる。酸化触媒は、排気ガス中の炭化水素及び一酸化炭素を酸化する。また、NOxトラップ触媒は、流入する排気ガスの空燃比がリーンのときには排気ガス中の窒素酸化物をトラップし、流入する排気ガスの空燃比が理論空燃比又はリッチのときにはトラップした窒素酸化物を放出し、還元する。
 図4は、本実施形態のフィルタ触媒を含む排気ガス浄化システムの一例を示すシステム構成図である。エンジン1の排気流路1eの上流側から順に、酸化触媒3、フィルタ触媒10及びNOxトラップ触媒5が装着されている。本システムでは、フィルタ触媒10の再生温度は550℃以下と低くすることが可能である。そして、NOxトラップ触媒5の上流側にフィルタ触媒10が設置されていても、高温に曝されにくく熱劣化の影響を抑えることができる。
[粒子状物質浄化用フィルタ触媒の再生方法]
 次に、本実施形態の粒子状物質浄化用フィルタ触媒の再生方法について説明する。本発明は、PM浄化材料の特性を制御することで、PM燃焼機能を最大限発揮させることに特徴がある。したがって、その使用方法も重要である。
 本実施形態において、上述のようにして得られたPM浄化用フィルタ触媒を実際に車載して使用する場合、フィルタ触媒の内部温度を800℃以下に制御することにより、フィルタ触媒内に堆積したPMを燃焼し、除去することが好ましい。これは、実際の使用過程において、本実施形態のPM浄化材料の結晶化度や比表面積を有効な範囲内に維持する必要があるためである。つまり、フィルタ触媒の内部温度が800℃を超えると、PM浄化材料中のCeOの結晶成長が急激に起こり、比表面積の低下が顕著になる可能性がある。
 上記粒子状物質浄化用フィルタ触媒の実使用で好適な再生方法としては、まず該フィルタ触媒が捕集したPMの堆積量を検出する。そして、一定量以上の堆積量となり、該PMを燃焼し除去するに際し、フィルタ触媒の入口における排気ガスの温度を350~550℃にし、かつ、フィルタ触媒に流入する排気ガス中の酸素濃度を8%以上に制御する。フィルタ触媒入口の排気ガス温度が350℃未満では、PMの燃焼速度を速めることが困難である。一方、本実施形態のPM浄化材料を用いた場合、排気ガス温度の上昇に伴うPM燃焼速度が高すぎても、PMの燃焼効率は必ずしも向上するものではない。さらに排気ガス温度を高めて600℃を超えると、PMの自己連鎖燃焼が起こることがあり、急激な温度上昇など上述した様々な問題が生じる。
 本実施形態の再生方法は、低温の比較的温和な条件でも高いPM燃焼速度が得られ、かつ、高いPM燃焼除去率が実現できる。さらに、フィルタ触媒が高温に曝されないため、触媒の劣化も抑制され、高温化のための燃料消費及びエンジンオイルへの悪影響などを排除できる。
 次に、図4に示した排気ガス浄化システムを例に、本実施形態の再生方法を説明する。図4の排気ガス浄化システムにおいて、フィルタ触媒10の入口には、図示しない酸素制御手段を設けることができる。この酸素制御手段は、従来と同様に、排気ガス中の酸素濃度を制御する機能を有すれば特に限定されるものではない。酸素制御手段は、排気ガス再循環装置(EGR装置)と吸入空気可変装置との組み合わせを例示することができる。特に特許第3918402号公報に開示されている予測制御に基づいてEGR装置と吸入空気可変装置を作動させる手段が有効である。また、排気ガス中の酸素濃度を計測しながら、触媒入口に二次空気を導入する手段も適用でき、これらの手段はその幾つかを組み合わせて用いることもできる。
 上述の如く、本実施形態に係る排気ガス浄化システムでは、フィルタ触媒10の入口における排気ガスの温度が350℃~550℃であり、且つ、前記排気ガスの酸素濃度が8%以上となるように制御する運転を行う。具体的には、まず、PM捕集量の予測計測手段として、例えばフィルタ触媒10前後の圧力損失を検出する手段を設け、PM捕集量を測定する。つまり、PMが堆積し、圧力損失が所定値となった否かを測定する。そして圧力損失が所定値以上となり、PMが多く捕集された時には、排気ガスの温度を高め、規定の圧力損失になるまで保持することで、フィルタ触媒10を再生する。このときの排気ガス温度は、エンジン1のポスト噴射量及びそのタイミングを最適化することで制御可能である。
 ただ、何らかの条件、例えばエンジン1の運転条件により、フィルタ触媒10前後の圧力損失が予測通り上がらず、過剰にPMが堆積する場合がある。その場合には、PMの自己連鎖燃焼による熱暴走を回避するため、予め比較的低温で処理した後、徐々に排気ガス温度を高める処理(運転)を行うことができる。さらには、運転条件によって堆積PMの一部分又は全部が自己連鎖燃焼モードに入るような場合にも、フィルタ触媒10の内部温度をモニターし、EGRガスを供給するなどにより、フィルタ触媒10が800℃超へ昇温するのを防止する。
 上記PM捕集量を予測する手段としては、特に限定されるものではない。PM捕集量を予測する手段としては、例えば、エンジン回転数、アクセル開度、負荷、排気ガス温度・ガス量などのパラメータを関連付けた特性マップを格納した中央処理装置(CPU)を備えた制御システム装置等を挙げることができる。
 以下、本発明を実施例により更に詳細に説明するが、本発明はこれら実施例に限定されるものではない。
[フィルタ触媒の製造1]
(粒子状物質浄化材料(CeO-Pr)の製造)
 まず、硝酸セリウムと硝酸プラセオジムを、セリウムとプラセオジムの原子比が7:3になるようにイオン交換水に溶解し、混合水溶液を調製した。次に、前記混合水溶液に希釈アンモニア水を添加し、攪拌することにより、共沈物を得た。その後、前記共沈物をろ過し、水洗、乾燥及び焼成することにより、CeO-Pr複合酸化物を調製した。
 次に、上記CeO-Pr複合酸化物(Ce:Pr=7:3(原子比))の粉末を空気中、電気炉にて温度を変えて5時間焼成し、下記の表1に示すような結晶化度、結晶子径及び比表面積の異なるの7種類の粉末1~7を得た。粉末1~7の焼成温度、結晶化度、結晶子径及び比表面積を表1に示す。なお、結晶化度及び結晶子径は、X線回折装置を用いて測定したCeO相の(111)面におけるX線回折ピークより求めた。また、比表面積は、ガス吸着法により求めた。

(粒子状物質浄化材料(CeO-Nd)の製造)
 まず、硝酸セリウムと硝酸ネオジムを、セリウムとネオジムの原子比が7:3になるようにイオン交換水に溶解し、混合水溶液を調製した。次に、前記混合水溶液に希釈アンモニア水を添加し、攪拌することにより、共沈物を得た。その後、前記共沈物をろ過し、水洗、乾燥及び焼成することにより、CeO-Nd複合酸化物を調製した。
 次に、上記CeO-Nd複合酸化物(Ce:Nd=7:3(原子比))を空気中、電気炉にて温度を変えて5時間焼成し、下記の表2に示すような結晶化度、結晶子径及び比表面積の異なるの7種類の粉末8~14を得た。粉末8~14の焼成温度、結晶化度、結晶子径及び比表面積を表2に示す。

(フィルタ担体への触媒層の形成)
 次に、500gの上記粉末1~14を、それぞれジニトロジアンミン白金(Pt)水溶液550gに浸漬し、攪拌し、さらに乾燥して水分を除いた後、電気炉により400℃で焼成した。これにより、粉末1~14にPtを0.45質量%ずつ担持した。さらに得られた0.45質量%Pt担持粉末1~14を500gと、水2500gとを混合した。次に、当該混合物をアルミナの磁性ボールミルに投入し、平均粒径が2.1μmになるまで湿式粉砕することにより、粉末1~14に対応する触媒スラリ1~14を得た。
 また、粉末2に関して、上記と同様の操作を行い、Ptを1.2質量%担持した触媒スラリ2’を製造した。
 次に、気孔率56%の交互目封じしたコーデェライト製ハニカム状フィルタ担体(直径5.66インチ、2.5L、300cpsi)を用意した。これに上記各触媒スラリ1~14及び2’を噴霧し、コーティングした後、余剰スラリを圧縮空気流により取り除き、130℃で乾燥した後、400℃で3時間焼成した。これにより、フィルタ担体上に各触媒層を約50g/L形成したフィルタ触媒1~14及び2’を得た。
[フィルタ触媒の製造2]
(粒子状物質浄化材料(CeO-Pr)の製造)
 まず、硝酸セリウムと硝酸プラセオジムを、セリウムとプラセオジムの原子比が5:5になるようにイオン交換水に溶解し、混合水溶液を調製した。次に、前記混合水溶液に希釈アンモニア水を添加し、攪拌することにより、共沈物を得た。その後、前記共沈物をろ過し、水洗、乾燥及び焼成することにより、CeO-Pr複合酸化物1を調製した。同様にして、セリウムとネオジムの原子比が6:4,9:1及び9.5:0.5のCeO-Pr複合酸化物2~4を調製した。
 次に、上記CeO-Pr複合酸化物1~4を空気中、電気炉にて700℃、5時間焼成し、下記の表3に示すような結晶化度、結晶子径及び比表面積の異なるの4種類の粉末15~18を得た。

 まず、上述と同様にして、粉末15~18にPtを0.45質量%ずつ担持した。さらに上述と同様にして、粉末15~18に対応する触媒スラリ15~18を得た。次に、上述と同様にして、コーデェライト製ハニカム状フィルタ担体に、触媒スラリ15~18をそれぞれコーティングすることにより、フィルタ担体上に各触媒層を約50g/L形成したフィルタ触媒15~18を得た。
[フィルタ触媒の製造3]
(粒子状物質浄化材料の製造)
 まず、硝酸セリウムと硝酸ジルコニウムを、セリウムとジルコニウムの原子比が7:3になるようにイオン交換水に溶解し、混合水溶液を調製した。次に、前記混合水溶液に希釈アンモニア水を添加し、攪拌することにより、共沈物を得た。その後、前記共沈物をろ過し、水洗、乾燥及び焼成することにより、CeO-Zr複合酸化物を調製した。同様にして、硝酸イットリウム、硝酸ランタン、硝酸ストロンチウム、硝酸ニオブ及び硝酸ネオジムを用い、CeO-Y複合酸化物、CeO-La複合酸化物、CeO-Sr複合酸化物、CeO-Nb複合酸化物及びCeO-Nd複合酸化物を調製した。
 次に、上記CeO-Zr複合酸化物、CeO-Y複合酸化物、CeO-La複合酸化物、CeO-Sr複合酸化物、CeO-Nb複合酸化物及びCeO-Nd複合酸化物を空気中、電気炉にて700℃、5時間焼成し、下記の表4に示すような結晶化度、結晶子径及び比表面積の異なるの4種類の粉末19~24を得た。

(フィルタ担体への触媒層の形成)
 次に、500gの上記粉末19を、硝酸パラジウム(Pd)水溶液に浸漬し、攪拌し、さらに乾燥して水分を除いた後、電気炉により400℃で焼成した。これにより、粉末19にPdを0.6質量%担持した。さらに得られた0.6質量%Pd担持粉末19を500gと、水2500gとを混合した。次に、当該混合物をアルミナの磁性ボールミルに投入し、平均粒径が2.1μmになるまで湿式粉砕することにより、粉末19に対応する触媒スラリ19を得た。
 また、500gの上記粉末21を、硝酸銀(Ag)水溶液に浸漬し、攪拌し、さらに乾燥して水分を除いた後、電気炉により400℃で焼成した。これにより、粉末21にAgを1.0質量%担持した。さらに得られた1.0質量%Ag担持粉末21を500gと、水2500gとを混合した。次に、当該混合物をアルミナの磁性ボールミルに投入し、平均粒径が2.1μmになるまで湿式粉砕することにより、粉末21に対応する触媒スラリ21を得た。
 なお、粉末20及び22~24については、上述と同様にして、Ptを0.45質量%ずつ担持した。さらに上述と同様にして、粉末20及び22~24に対応する触媒スラリ20及び22~24を得た。
 次に、上述と同様にして、コーデェライト製ハニカム状フィルタ担体に、触媒スラリ19~24をそれぞれコーティングすることにより、フィルタ担体上に各触媒層を約50g/L形成したフィルタ触媒15~18を得た。なお、触媒スラリ19及び21については、フィルタ担体への貴金属の担持量が他の触媒スラリと同じになるように、コート量を調整した。
[フィルタ触媒の性能試験]
 図4に示すように、日産自動車株式会社製6気筒2800cc直噴ディーゼルエンジンの排気流路に上記フィルタ触媒1~24及び2’を装着し、回転数約2000rpmにて定常的に運転し、フィルタ触媒に約6g/LのPMを堆積させた。なお、このときのフィルタ触媒内温度は280℃であり、この温度ではPMの燃焼速度は極めて遅いことが確認済みである。
 次に、排気管を切り替え、ヒータを内蔵した排気ガス温度調整装置を介して、エンジン排気ガスをフィルタ触媒に通じて、フィルタ触媒の再生を行った。具体的には、回転数約1800rpmでエンジンを運転し、排気ガス温度調整装置を使ってフィルタ触媒の入り口温度を所定温度(440℃)に設定し、フィルタ触媒前後に取り付けた圧力センサにて圧力損失を測定した。圧力損失が初期値に戻るまでの時間を計測し、さらに、フィルタ触媒の重量を確認することにより、上記所定温度における堆積PMの燃焼速度(PM酸化速度)を算出した。なお、フィルタ触媒の再生において、流入してくる余分なPMを除去するため、フィルタ触媒の上流には何も担持していないコージェライト製フィルタを設置した。
 なお、フィルタ触媒の再生時における排気ガスの主な成分と濃度は、NOxが180ppm以下、NMHCが100ppm以下、COが800ppm以下、Oは10vol%であった。使用燃料は市販のJIS2号軽油であり、フィルタ触媒に対してガス空間速度(GHSV)は約45,000h-1であった。なお、NMHCとは、Non-Methane Hydrocarbonの略号で、メタンを除いた炭化水素類を意味する。
 図5は、CeO-Pr複合酸化物に係る粉末1~7,2’及びCeO-Nd複合酸化物に係る粉末8~14のフィルタ触媒の結晶化度とPM酸化速度との関係を示すグラフである。なお、このフィルタ触媒の再生処理において、フィルタ触媒の入口における排気ガスの温度は440℃とした。図5に示すように、本実施形態に係る粒子状物質浄化材料(粉末2~5及び9~13)を用いたフィルタ触媒は、440℃において高いPM燃焼速度を発揮できることが分かる。この場合、CeO-Pr複合酸化物におけるCeO(111)面の結晶成長をパラメータ化した結晶化度を用いると、結晶化度CRが40%、49%及び55%の材料を用いたフィルタ触媒でPM燃焼速度が高く、65%の材料では、速度が低下することが分かる。また、CeO-Nd複合酸化物の場合も、結晶化度CRが38%、44%及び53%の材料を用いたフィルタ触媒でPM燃焼速度が高いことが分かる。
 また、触媒の担持量は、気孔率56%のコーデェライト製ハニカム状フィルタ担体では、70g/Lを超えると圧力損失が大きくなり、100g/Lを超えると許容できなくなる。更に、担持したPt量の影響を見ると、1.0質量%を超える濃度の場合、燃焼速度はむしろ低下の傾向にあり、無駄になることがわかる。
 図6は、白金を0.45質量%担持したCeO-Pr複合酸化物において、セリウムとプラセオジムの原子比とPM酸化速度との関係を示すグラフである。つまり、上記粉末3及び15~18を使用したフィルタ触媒のPM酸化速度を示している。図6に示すように、Ce:Prが6:4~9:1の範囲では、高いPM酸化速度を示している。特に、Ce:Pr=7:3で最高値を示し、Ce:Pr=9:1を超える組成および6:4を下回る組成では酸化速度が低下していることが分かる。
 また、図7は、CeOに添加する金属(Me)の種類とPM酸化速度との関係を示すグラフである。つまり、上記粉末3及び19~24を使用したフィルタ触媒のPM酸化速度を示している。図7に示すように、金属(Me)として、ジルコニウム(Zr)、イットリウム(Y)、ランタン(La)、プラセオジム(Pr)、ストロンチウム(Sr)、ニオブ(Nb)及びネオジム(Nd)を使用した場合には、いずれも良好な性能を示していることが分かる。さらに、金属としてジルコニウムを使用した粉末19及びランタンを使用した粉末21には、貴金属としてPdとAgをそれぞれ担持したが、これらの粉末に係るフィルタ触媒も高いPM酸化速度を示していることが分かる。
 以上に示した実施形態及び実施例によれば、PM燃焼作用を十分に発揮する固体触媒材料及びフィルタ担体への担持条件が示された。更にそのフィルタ触媒の最適な使用条件が示されることにより、低温から作動し、長期に亘って安定的にその性能を発揮するフィルタ触媒が実現できる。これにより、余分な燃料の消費を防止し、PMの過剰燃焼によるフィルタ触媒の熱暴走も防止できることになる。
 また、酸素を吸蔵及び放出できるセリウム系材料の特性に注目することにより、高い接触確率が得がたい固体粒子状物質であっても高効率に燃焼できることが分かる。更に、このような特性の材料を実際のモノリス型フィルタ担体に担持する場合、従来汎用されてきた表層ろ過方式ではなく、むしろフィルタ担体の壁内部を有効に使う深層ろ過方式との組み合わせが有効であることも明らかとなった。
 以上の事項に併せて、この特性を維持するための本フィルタ触媒の使い方、すなわち温度と酸素濃度を適切に選ぶことにより、PM燃焼を低温条件で実現し、その性能を長時間維持できる再生方法を提供することができる。これにより、燃料及びエンジンオイルの消費量を低減し、貴金属触媒の使用量も減らせることができ、経済的にクリーンな排気を実現できる内燃機関がもたらされる。

 以上、実施形態及び実施例に沿って本発明の内容を説明したが、本発明はこれらの記載に限定されるものではなく、種々の変形及び改良が可能であることは、当業者には自明である。
 本発明によれば、所定特性を有するセリウム系材料を用いたため、優れた粒子状物質浄化機能を有し、低温から粒子状物質を浄化可能で、フィルタ触媒の熱暴走を抑制し得る粒子状物質浄化材料、粒子状物質浄化材料を用いたフィルタ触媒及びフィルタ触媒の再生方法を提供することができる。

Claims (10)

  1.  内燃機関の排気流路内に設置され、前記内燃機関で生成した排気ガス中の粒子状物質を捕捉し、堆積した前記粒子状物質を燃焼することにより再生する粒子状物質浄化用フィルタ触媒に用いられる粒子状物質浄化材料において、
     酸素吸蔵放出能力を有するセリウム(Ce)と、ジルコニウム(Zr)、イットリウム(Y)、ランタン(La)、プラセオジム(Pr)、ストロンチウム(Sr)、ニオブ(Nb)及びネオジム(Nd)から成る群より選ばれた少なくとも1種の金属(Me)と、を含む酸化物を含有し、
     セリウムと前記金属の含有比が、原子比でCe:Me=6:4~9:1であり、

    (式中のλは測定X線波長(nm)、βは結晶子の大きさによる回折線の広がり(前記回折線の半価幅β1/2(ラジアン)をとる)、θは回折線のブラッグ角を示す。)で表される結晶子径が、10nm~22nmであることを特徴とする請求項1に記載の粒子状物質浄化材料。
  3.  比表面積が15~55m/gの範囲内にあることを特徴とする請求項1又は2に記載の粒子状物質浄化材料。
  4.  内燃機関の排気流路内に設置され、前記内燃機関で生成した排気ガス中の粒子状物質を捕捉し、堆積した前記粒子状物質を燃焼することにより再生する粒子状物質浄化用フィルタ触媒であって、
     連続した細孔を有する多孔質性セラミックスから成るフィルタ担体と、
     前記フィルタ担体の壁部に形成される触媒層と、
     を備え、
     前記触媒層は、前記フィルタ担体の単位容量当たり、請求項1乃至3のいずれか一項に記載の粒子状物質浄化材料及び貴金属の混合物を25~100g/L含有し、且つ、前記貴金属を0.25~1.0g/L含有することを特徴とする粒子状物質浄化用フィルタ触媒。
  5.  前記フィルタ担体の気孔率が42~62%の範囲内にあることを特徴とする請求項4に記載の粒子状物質浄化用フィルタ触媒。
  6.  前記フィルタ担体がコージェライト質であり、その気孔率が56~62%の範囲内にあることを特徴とする請求項4又は5に記載の粒子状物質浄化用フィルタ触媒。
  7.  前記フィルタ担体が炭化珪素(SiC)から成り、その気孔率が42~56%の範囲内にあることを特徴とする請求項4又は5に記載の粒子状物質浄化用フィルタ触媒。
  8.  前記貴金属が、白金(Pt)、パラジウム(Pd)及び銀(Ag)から成る群より選ばれた少なくとも1種であることを特徴とする請求項4乃至7のいずれか一項に記載の粒子状物質浄化用フィルタ触媒。
  9.  請求項4乃至8のいずれか一項に記載の粒子状物質浄化用フィルタ触媒を準備する工程と、
     前記フィルタ触媒の内部温度を800℃以下に制御することにより、前記フィルタ触媒内に堆積した粒子状物質を燃焼し、除去する工程と、
     を有することを特徴とする粒子状物質浄化用フィルタ触媒の再生方法。
  10.  前記フィルタ触媒への粒子状物質の堆積量を検出する工程と、
     前記粒子状物質が一定以上の堆積量となった場合に、前記フィルタ触媒の入口における排気ガスの温度を350~550℃に制御し、且つ、酸素濃度を8%以上に制御することにより、前記粒子状物質を燃焼し、除去する工程と、
     をさらに有することを特徴とする請求項9に記載の粒子状物質浄化用フィルタ触媒の再生方法。
