Abstract

 大気中で充放電でき歩留りよく製造できる高性能で安価な薄膜固体リチウムイオン二次電池及びその製造方法を提供する。有機樹脂製の電気絶縁性基板10と、この基板の面に設けられた無機絶縁膜と、正極側集電体膜30と、正極活物質膜40と、固体電解質膜50と、負極電位形成層64と、負極側集電体膜70とを有し、正極側集電体膜又は/及び負極側集電体膜が無機絶縁膜の面に形成された薄膜固体リチウムイオン二次電池であり、負極電位形成層は、正極活物質膜と同一又は異なる正極活物質によって形成され、放電時に負極電位を形成するために設けられた層である。負極電位形成層の厚さは2nm以上、20nm以下であり、無機絶縁膜の厚さは、5nm以上、500nm以下であり、Si、Al、Cr、Zr、Ta、Ti、Mn、Mg、Znの何れかを含む酸化物又は窒化物又は硫化物のうちの何れかを少なくとも1つ含む。

Description

薄膜固体リチウムイオン二次電池及びその製造方法
 本発明は、リチウムイオン電池に係り、特に、基板に形成され電池を構成する全ての層が乾式工程によって形成することができる薄膜固体リチウムイオン二次電池及びその製造方法に関するものである。
 リチウムイオン二次電池は他の二次電池と比較してエネルギー密度が大きく、充放電のサイクル特性に優れ、携帯電子機器の電源として広く使用されている。電解質として電解液を用いるリチウムイオン二次電池では、小型化、薄型化に限界があり、ゲル状電解質を用いるポリマー電池、固体電解質を用いる薄膜固体電池が開発されている。
 ゲル状電解質を用いるポリマー電池は、電解液を使用した電池よりは薄型化、小型化が可能であるが、ゲル状電解質の封止を確実に行うために、薄型化、小型化に限界がある。
 固体電解質を用いる薄膜固体電池は、基板に形成された層、即ち、負極集電体膜、負極活物質膜、固体電解質膜、正極活物質膜、正極集電体膜によって構成され、薄い基板又は薄い固体電解質フィルムを基板として使用することによって、より薄型化、小型化を図ることができる。また、薄膜固体電池は、電解質として固体の非水電解質を用い、電池を構成する各層を全て固体とすることができる。そのため液漏れによる劣化の可能性がなく、ゲル状電解質を用いるポリマー電池のように液漏、腐食のための部材を必要としないので、製造工程を簡易化することができ、安全性が高いとされる。
 小型化・薄膜化が実現すれば薄膜固体電池は、電気回路基板上にオンチップで組み込むことができ、また、電気回路基板としてポリマー基板を使用しこれに薄膜固体電池を形成すれば、折曲げ可能なフレキシブル電池とすることも可能であり、例えば、カード型電子マネー、RFIDタグ等に組み込むことが可能となる。
 以上説明した、電池を構成する全層が固体によって形成された薄膜固体リチウムイオン二次電池については、これまで、多数の報告がなされている。
 先ず、「半導体基板搭載型二次電池」と題する後記の特許文献1には、次の記載がある。
 特許文献1の実施の形態においては、シリコン基板上に絶縁膜を形成し、その上に配線電極を形成し、正極と負極をそれぞれ配線電極上に並べて配置している。即ち、正極と負極は積層されていない。このような配置としたことにより、電池自体の厚さをより薄くすることが可能である。また、この実施の形態の場合、基板を絶縁物に変更することも可能である。
 また、「薄膜固体二次電池及びこれを備えた複合型機器」と題する後記の特許文献2には、次の記載がある。
 特許文献2のリチウムイオン薄膜固体二次電池は、基板上に、正極側の集電体層(正極集電体層)、正極活物質層、固体電解質層、負極活物質層、負極側の集電体層(負極集電体層)、水分防止膜が順に積層されて形成されている。なお、基板上への積層順序は、負極側の集電体層、負極活物質層、固体電解質層、正極活物質層、正極側の集電体層、水分防止膜の順であってもよい。
 基板は、ガラス、半導体シリコン、セラミック、ステンレス、樹脂基板等を用いることができる。樹脂基板としては、ポリイミドやPET(ポリエチレンテレフタレート)等を用いることができる。また、形が崩れずに取り扱いができるものであれば、基板に折り曲げが可能な薄いフィルムを用いることができる。これらの基板には、例えば透明性を増したり、Na等のアルカリ元素の拡散を防止したり、耐熱性を増したり、ガスバリア性を持たせる等の付加特性が備わっていればより好ましく、そのために表面にSiO2、TiO2等の薄膜がスパッタリング法等により形成された基板であってもよい。
 また、「全固体型リチウム二次電池製造方法及び全固体型リチウム二次電池」と題する後記の特許文献3には、電池エッジ部での正極膜と負極膜との間におけるショートを回避することができる全固体型リチウム二次電池に関する記載がある。
 また、後記の非特許文献1には、スパッタリング法によって成膜された薄膜によるLi電池の作製に関する記載がある。
 従来のバルクLi電池の負極として、カーボンが広く用いられており、また、他の材料について検討されているが、耐久性等の面で実用化が難しいとされている。例えば、負極を構成するための容量の高い材料としてLi金属を用いることが、リチウムイオン二次電池に関する実験ではよく用いられ、高い電位も得られる。Li金属を負極の構成材料とすることが実用化されなかった理由は、Liが負極側の金属表面に析出する際にLiが針状に成長し、活性が低下し電池特性が急激に劣化してしまい、耐久性に問題があったためである。

 上記の非特許文献1に示された固体電解質は、スパッタリング法によって薄膜を成膜することが可能であるばかりでなく、アモルファスで機能するために、アニーリングによる結晶化が不要である。
 従来のバルクLi電池の正極に用いられる材料の多くはLi含有の金属酸化物の結晶であり、例えば、LiCoO2、LiMn24、LiFePO4、LiNiO2等である。これらは通常結晶相で用いるため、スパッタリング法等の薄膜成膜プロセスによって成膜する場合には、従来は成膜中の基板加熱及び成膜後のポストアニールが必要である。このために、基板には耐熱性の高い材料を用いており、コストが高くなってしまうという問題がある。また、加熱プロセスはタクトタイムを落とし、更に、電極の酸化を起こしたり、正極材料が結晶化する際の構造変化により電極間短絡が生じたりすることが原因となり、歩留り低下の原因となる。一方、正極活物質がアモルファスである場合、内部抵抗が高いために電圧降下が問題となる。
 電池の製造コストの面からは、プラスチック基板を用いることが好ましく、また、可撓性の基板を用いるという観点からも、プラスチック基板の使用が好ましい。正極に用いられる、例えば、LiCoO2、LiMn24、LiFePO4、LiNiO2等を、ポストアニールを行うことなしに室温のプラスッチク基板に形成することが、電池の製造コストの面から好ましい。
 上記の一般的に用いられる正極活物質は何れも水分に対して劣化が激しく、プラスチック基板の吸水率が高い場合、この基板に正極活物質が直接触れる場合、劣化が起こりショートを引き起こし、電池として機能しなくなる、或いは、製造の歩留まりが低くなることを本願発明の発明者は見出した。このような劣化、製造の歩留まり低下は、電池を構成する各層を成膜した後にこれらの各層を保護するための保護膜を形成したとしても、改善できるものではない。
 また、石英ガラス、Siウェーハ等の吸水率の低い基板を用いる場合でも、従来の薄膜電池の報告では何れにおいても、製造された電池の充放電実験はドライルーム又はArや窒素等の不活性ガスが封入された環境下で実行されている。不活性ガスの環境下で製造された電池の充放電実験を行うのは、電池を構成する各層及び基板が、大気に含まれる水分の影響を受け易く、水分に基づく劣化が早いことに起因しており、このままでは実用性がない。
 従来のバルクLi電池ではその負極として、カーボンが広く用いられているが、カーボンはスパッタリングレートが非常に遅いため、スパッタリング法による膜の形成は困難であり、量産性が非常に乏しい。
 上記の非特許文献2に記載の技術では、薄膜電池において、Liが析出する負極の試みがなされており、負極活物質は初期には存在せず、1回目の充電時に負極側集電体にLiが析出し、これが実質上の負極活物質となっている。しかし、その結果は、繰返し充放電に対する耐久性が悪く、実用的とはいえない。
 本発明は、上述したような課題を解決するためになされたものであって、その目的は、電池を構成する膜をアモルファス膜によって形成しても、大気中での充放電を実現することができ安定駆動を可能とし、安定して歩留りよく製造することができる高性能で安価な薄膜固体リチウムイオン二次電池及びその製造方法を提供することにある。
 本発明は、電気絶縁性基板と、正極側集電体膜と、正極活物質膜と、固体電解質膜と、負極電位形成層と、負極側集電体膜とを有し、正極側集電体膜、正極活物質膜、固体電解質膜、負極電位形成層、負極側集電体膜が電気絶縁性基板に形成され、負極電位形成層は、負極活物質と異なる材料によって形成された層であり、充電時に負極電位を形成するために設けられた層である、薄膜固体リチウムイオン二次電池に係るものである。
 また、本発明は、正極側集電体膜を形成する工程と、正極活物質膜を形成する工程と、固体電解質膜を形成する工程と、負極電位形成層を形成する工程と、負極側集電体膜を形成する工程とを有し、負極電位形成層は、負極活物質と異なる材料によって形成され、負極側集電体膜及び固体電解質膜に接して形成される層であり、充電時に負極電位を形成するために設けられる層である、薄膜固体リチウムイオン二次電池の製造方法に係るものである。
 電気絶縁性基板と、正極側集電体膜と、正極活物質膜と、固体電解質膜と、負極電位形成層と、負極側集電体膜とを有し、正極側集電体膜、正極活物質膜、固体電解質膜、負極電位形成層、負極側集電体膜が電気絶縁性基板に形成され、負極電位形成層は、負極活物質と異なる材料によって形成された層であり、充電時に負極電位を形成するために設けられた層であり、充電時に固体電解質膜の負極側界面にLiが過剰に含まれる層が形成されるので、正極活物質膜、固体電解質膜、負極電位形成層をアモルファス膜によって形成しても、大気中での充放電を実現することができ安定駆動を可能とし、繰返し充放電特性、耐久性を向上させることができ、高性能な小型・薄膜電池としての薄膜固体リチウムイオン二次電池を提供することができる。
 また、本発明によれば、正極側集電体膜を形成する工程と、正極活物質膜を形成する工程と、固体電解質膜を形成する工程と、負極電位形成層を形成する工程と、負極側集電体膜を形成する工程とを有し、負極電位形成層は、負極活物質と異なる材料によって形成され、負極側集電体膜及び固体電解質膜に接して形成される層であり、充電時に負極電位を形成するために設けられる層であり、充電時に固体電解質膜の負極側界面にLiが過剰に含まれる層が形成されるので、正極活物質膜、固体電解質膜、負極電位形成層をアモルファス膜によって形成しても、大気中での充放電を実現することができ安定駆動を可能とし、繰返し充放電特性、耐久性を向上させることができ、高性能な小型・薄膜電池としての薄膜固体リチウムイオン二次電池の製造方法を提供することができる。

 また、負極電位形成層がLiを含む材料によって形成され、負極電位形成層と正極活物質膜との電位差が所定の値(2V)以下である構成とするのがよい。負極電位形成層がLiを含む材料によって形成され、負極電位形成層と正極活物質膜との電位差が所定の値(2V)以下であると、十分な駆動電圧を有し、ショートを起し難い薄膜固体リチウムイオン二次電池を提供することができる。
 また、負極電位形成層の膜厚が2nm以上、20nm以下である構成とするのがよい。このような構成によって、充電時に負極電位形成層に負極電位を形成することができ、負極側集電体膜へのLiの拡散を抑制し、負極側集電体膜を保護することができ、電池容量の低下を抑制することができる。
 また、負極電位形成層の膜厚が2nm以上、13nm以下である構成とするのがよい。このような構成によって、充電時に負極電位形成層に負極電位を形成することができ、負極側集電体膜へのLiの拡散を抑制し、負極側集電体膜を保護することができ、電池容量の低下をより抑制することができる。例えば、負極電位形成層を構成する材料としてLiMn24を用いる場合は、負極電位形成層の膜厚が2nm以上、13nm以下であるので、電池容量は正極活物質の理論容量(正極活物質の分子量(g/mol)、ファラデー定数から計算される。)から期待される容量の約30%以上であり、実用性のあるレベルの電池となる。負極電位形成層の膜厚が2nm未満である場合には、負極電位形成層を安定した厚さで形成することが量産時に困難であり実用的ではない。また、負極電位形成層の膜厚が13nmを超える場合には、電池の容量が正極活物質の理論容量から期待される容量の約30%未満に低下し、電池性能が低下してしまうので実用的でない。
 また、負極電位形成層の膜厚が3nm以上、10nm以下である構成とするのがよい。このような構成によって、充電時に負極電位形成層に負極電位を形成することができ、負極側集電体膜へのLiの拡散を抑制し、負極側集電体膜を保護することができ、電池容量の低下を更に抑制することができる。例えば、負極電位形成層を構成する材料としてLiMn24を用いる場合は、負極電位形成層の膜厚が3nm以上、10nm以下であるので、電池を量産する場合でも、負極電位形成層の膜厚にばらつきが少なく安定して形成することができ、電池の量産性を確保し、電池の容量を正極活物質の理論容量から期待される容量の約40%を超える値に保持することができ、より実用的な電池となる。
 また、負極電位形成層の膜厚が3nm以上、6nm以下である構成とするのがよい。このような構成によって、充電時に負極電位形成層に負極電位を形成することができ、負極側集電体膜へのLiの拡散を抑制し、負極側集電体膜を保護することができ、電池容量の低下を抑制し大きな電池容量を保持することができる。例えば、負極電位形成層を構成する材料としてLiMn24を用いる場合は、負極電位形成層の膜厚が3nm以上、6nm以下であるので、電池の量産性を確保し、電池の容量を正極活物質の理論容量から期待される容量の約80%を超える値に保持することができ、更に実用的な電池となる。
 また、正極活物質膜及び負極電位形成層がそれぞれLiCoO2によって形成された構成とするのがよい。このような構成によって、負極電位形成層の膜厚を変化させた時に最大となる容量(最大容量という。)を100%とすると、負極電位形成層の厚さが2nm以上、20nm以下であれば、電池容量を最大容量の55%以上とすることができ、負極電位形成層の厚さが2nm以上、13nm以下であれば、電池容量を最大容量の65%以上とすることができ、負極電位形成層の厚さが3nm以上、10nm以下であれば、電池容量を最大容量の75%以上とすることができ、負極電位形成層の厚さが3nm以上、6nm以下であれば、電池容量を最大容量の90%以上とすることができる。
 また、正極活物質膜及び負極電位形成層がそれぞれLiMn24によって形成された構成とするのがよい。このような構成によって、負極電位形成層の膜厚を変化させた時に最大となる容量(最大容量という。)を100%とすると、負極電位形成層の厚さが2nm以上、20nm以下であれば、電池容量を最大容量の15%以上とすることができ、負極電位形成層の厚さが2nm以上、13nm以下であれば、電池容量を最大容量の35%以上とすることができ、負極電位形成層の厚さが3nm以上、10nm以下であれば、電池容量を最大容量の45%以上とすることができ、記負極電位形成層の厚さが3nm以上、6nm以下であれば、電池容量をほぼ最大容量とすることができる。
 また、電気絶縁性基板が有機樹脂によって形成された基板でありこの基板の面に無機材料によって形成された絶縁膜を有し、正極側集電体膜又は/及び負極側集電体膜が絶縁膜の面に形成された構成とするのがよい。電気絶縁性基板が有機樹脂によって形成された基板でありこの基板の面に無機材料によって形成された絶縁膜を有し、正極側集電体膜又は/及び負極側集電体膜が絶縁膜の面に形成されているので、正極活物質膜、固体電解質膜、負極電位形成層がアモルファスとして形成されている場合でも、これらの膜が絶縁膜の上方に形成されるので、大気中での充放電を実現することができ安定な駆動を可能とし、耐久性を向上させることができ、高性能で安価な薄膜固体リチウムイオン二次電池を提供することができる。
 また、絶縁膜の面積が、正極側集電体膜又は負極側集電体膜の面積、或いは、正極側集電体膜と負極側集電体膜の合計面積よりも大である構成とするのがよい。絶縁膜の面積が、正極側集電体膜又は負極側集電体膜の面積、或いは、正極側集電体膜と負極側集電体膜の合計面積よりも大であるので、電気絶縁性基板を透過する水分を絶縁膜によって抑止することができるので、電池を構成する正極側集電体膜、正極活物質膜、固体電解質膜、負極電位形成層、負極側集電体膜に対する水分の影響を抑えることができ、耐久性を向上させることができ、高性能で安価な薄膜固体リチウムイオン二次電池を提供することができる。
 また、正極活物質膜がLiを含有する材料によって形成された構成とするのがよい。正極活物質膜がLiを含有する材料によって形成されているので、大きな放電容量を有する薄膜固体リチウムイオン二次電池を提供することができる。
 また、正極活物質膜が、Mn、Co、Fe、P、Ni、Si、Cuの少なくとも1つ、及び、Liを含む酸化物によって形成された構成とするのがよい。正極活物質膜が、Mn、Co、Fe、P、Ni、Si、Cuの少なくとも1つ、及び、Liを含む酸化物によって形成されているので、大きな放電容量を有する薄膜固体リチウムイオン二次電池を提供することができる。
 また、正極側集電体膜、正極活物質膜、固体電解質膜、負極電位形成層、及び、負極側集電体膜を覆い、紫外線硬化樹脂によって形成された保護膜を有する構成とするのがよい。正極側集電体膜、正極活物質膜、固体電解質膜、負極電位形成層、及び、負極側集電体膜を覆い、紫外線硬化樹脂によって形成された保護膜を有するので、薄膜固体リチウムイオン二次電池が置かれる環境の水分、ガスの内部への侵入を抑えることができ、耐久性を向上させることができる。
 また、負極側集電体膜がTi、又は、Tiを主成分とする合金によって形成された構成とするのがよい。負極側集電体膜がTi、又は、Tiを主成分とする合金によって形成されているので、正極側集電体膜を導電性及び耐久性に優れたものとすることができる。
 本発明の薄膜固体リチウムイオン二次電池の製造方法では、有機樹脂によって形成された電気絶縁性基板の面に無機材料によって絶縁膜を形成する工程、及び、絶縁膜の面に正極側集電体膜又は/及び負極側集電体膜を形成する工程を有する構成とするのがよい。有機樹脂によって形成された電気絶縁性基板の面に無機材料によって絶縁膜を形成する工程、及び、絶縁膜の面に正極側集電体膜又は/及び負極側集電体膜を形成する工程を有するので、電気絶縁性基板の面に正極側集電体膜又は/及び負極側集電体膜を直接形成するよりも、正極側集電体膜又は/及び負極側集電体膜を絶縁膜の面に密着して形成することができ、正極活物質膜、固体電解質膜、負極電位形成層がアモルファスとして形成されている場合でも、これらの膜が絶縁膜の上方に形成されるので、大気中での充放電を実現することができ安定な駆動を可能とし、耐久性を向上させることができ、また、製造歩留まりを向上させ安定して製造することができ、高性能で安価な薄膜固体リチウムイオン二次電池の製造方法を提供することができる。
 なお、以下の説明では、「薄膜固体リチウムイオン二次電池」を「固体リチウムイオン電池」、「薄膜リチウムイオン電池」等に略記することもある。
 本発明に基づく薄膜固体リチウムイオン二次電池は、有機樹脂製の電気絶縁性基板と、この基板の面に設けられた無機絶縁膜と、正極側集電体膜と、正極活物質膜と、固体電解質膜と、負極電位形成層と、負極側集電体膜とを有し、正極側集電体膜又は/及び負極側集電体膜が無機絶縁膜の面に密着して形成された薄膜固体リチウムイオン二次電池である。
 負極電位形成層は、正極活物質膜を構成することができる材料によって形成され、充電時に負極電位が形成される層である。負極電位形成層は、正極活物質膜と同一の正極活物質であってもよく、正極活物質膜と異なる正極活物質であってもよい。負極電位形成層がLiを含む材料によって形成され、負極電位形成層と正極活物質膜との電位差が所定の値(例えば、2V)以下であり、実用性を考慮すると電池容量は正極活物質の理論容量から期待される容量の約30%以上であり、負極電位形成層の厚さは2nm以上、13nm以下とすることが望ましい。
 電池の量産において、負極電位形成層の膜厚を安定して形成しようとする際、負極電位形成層の膜厚が3nm未満である場合、成膜時に膜厚にばらつきが出て、膜厚の安定性が低下しやすい。従って、負極電位形成層の膜厚を安定した状態で形成し、電池の量産性を確保するためには、負極電位形成層の膜厚を3nm以上とすることが望ましい。電池の量産性を確保し、電池容量をより大きく保持するためには、負極電位形成層の膜厚を3nm以上、10nm以下とすることがより好ましく、膜厚は3nm以上、6nm以下とすることが更に好ましい。
 無機絶縁膜の厚さは、5nm以上、500nm以下であり、酸化物、窒化物、硫化物のうちの何れかを少なくとも1つ含む。薄膜固体リチウムイオン二次電池は、大気中で充放電でき高性能であり、歩留りよく安価で製造することができる。
  無機絶縁膜の膜厚を5nm以上、500nm以下とすることによって、電池の製造直後に行う充放電で生じるショート(単に、初期のショートとも言う。)の発生を防止すると共に、電池の充放電の繰返しによるショートを防止することができ、電気絶縁性基板の曲げ、衝撃に耐えることができクラックを発生しないので、ショートを防止することができ、耐久性を向上させることができ、高性能で安価な薄膜固体リチウムイオン二次電池を提供することができる。
 また、無機絶縁膜の膜厚を10nm以上、200nm以下とすることによって、より安定して十分な膜厚が得られ、初期のショートによる不良率をより低下させることができ、電気絶縁性基板を曲げても電池としての機能を保持することができる。
 本発明では、全固体薄膜リチウム電池の製造時点に、負極活物質膜を形成することなく、これに換えて負極電位形成層を形成している。負極活物質は充電と共に負極側に生じる。負極側に生ずるのは、Li金属或いは固体電解質膜の負極側界面のLiが過剰に含まれる層である(以下、Li過剰層と言う。)。負極電位形成層を設けることによって形成されたLi過剰層によって、放電時の電圧を高く保持すると共に、放電終了時に電圧が急激に低下するために放電済みであることを検知しやすい電池構成とすることができる。
 また、全固体薄膜リチウム電池は、過剰に堆積されるLi(Li過剰層)を負極活物質として利用しながら、充放電特性を損なわずに充放電の繰返しに対して高い耐久性を有する。
 負極電位形成層は、一般に、正極活物質膜を構成することができる材料によって形成することができ、負極電位形成層は、正極活物質膜と同一の正極活物質であってもよく、正極活物質膜と異なる正極活物質であってもよいが、好ましくは、負極電位形成層は、正極活物質と同一材料によって形成される。これは、正極活物質と負極電位形成層の電位が同一であるため、放電時にLi過剰層がなくなった際に電位が急激に0Vに低下するためである。具体的には、正極活物質としてMn、Co、Fe、P、Ni、Si、Cuの少なくとも1種以上、及び、Liを含む酸化物を用いることが一般的であるが、負極電位形成層は、正極活物質膜と同一又は異なる正極活物質からなる薄膜層として形成される。或いは、正極活物質と電位が近い材料の場合には、他の材料を負極電位形成層の形成に用いることもできる。
 負極電位形成層は、このようにLi過剰層がなくなった際の電位を形成するための層である(即ち、放電時にLi過剰層がなくなった後の充電時に再びLi過剰層が形成される。)。また、負極電位形成層がLiを含む材料によって形成されている場合、充電の際に過剰にLiが入ったとしても限度があるため、充電容量の劣化が少ないという利点をも有する。更に、負極電位形成層によって負極側集電体へのLiの拡散を抑えることができるために、集電体の劣化を抑え、繰返し充放電特性を極めて良好にすることができる。
 正極活物質として一般に使用される材料によって形成された負極電位形成層は、充電時に負極電位を形成するために設けられた層であるが、負極側集電体へのLiの拡散を抑制し、負極側集電体を保護する作用を有するので、負極側集電体保護膜でもある。従って、負極電位形成層は負極側集電体保護膜と言い換えてもよい。
 負極電位形成層の膜厚が厚くなるとインピーダンスが高くなり、充放電容量の低下を招くため、膜厚はより薄いことが好ましい。この膜厚が薄いほど充放電容量が向上する半面、膜の平滑度が低下し、耐久性・歩留まりが低下するため、耐久性・歩留まりの面からは、負極電位形成層の膜厚が厚い方が好ましい。
  なお、正極活物質膜の厚さの大小に対応して、固体電解質膜の負極側界面に形成されるLi過剰層の厚さは変化するが、負極電位形成層は、固体電解質膜の負極側界面に形成されるLi過剰層に対する保護膜として十分に機能すればよいので、負極電位形成層の膜厚はLi過剰層の厚さには直接関係せず、従って、正極活物質膜の厚さに依存しない。
 本発明では、プラスチック基板が使用され、この基板面上に薄膜固体リチウムイオン二次電池が形成され、少なくとも基板と電池が接する部分の基板の面に無機絶縁膜を形成することにより、高い製造歩留りと高い繰返し充放電特性を実現することができる。
 プラスチック基板として、ポリカーボネ―ト(PC)基板等の水分透過度の高い有機絶縁基板を用いた場合には、基板からの水分透過が不良の原因となるが、有機絶縁基板の少なくとも電池が接する領域に無機絶縁膜を密着して設けることによって、電池が搭載された基板が置かれる雰囲気からの水分をカットすることができる。無機絶縁膜を基板の面に形成することにより、製造直後の初期のショートを起こす確率が低減し、製造歩留まりが向上する。更に、充放電を繰返した際のショートを起こす確率も低下するため、不良率が低下する。また、充放電特性の向上を実現することができる。
 上記無機絶縁膜は、Si、Cr、Zr、Al、Ta、Ti、Mn、Mg、Znの酸化物又は窒化物又は硫化物の単体、或いは、これらの混合物であり、より具体的には、Si34、SiO2、Cr23、ZrO2、Al23、TaO2、TiO2、Mn23、MgO、ZnS等、或いは、これらの混合物である。
 無機絶縁膜として十分な膜厚が必要であるために5nm以上であることが好ましく、更に、厚すぎると無機絶縁膜の内部応力が高いために膜はがれやクラックが生じやすく、特に可撓性を有する基板である場合には、基板を曲げた際にこのようなクラックが生じやすいため、膜厚は500nm以下であることが好ましい。
 本発明では、全固体薄膜リチウム電池の製造時点に、負極活物質膜を形成することなく、負極側集電体膜と固体電解質膜の間に正極活物質膜と同一又は異なる正極活物質によって形成される負極電位形成層を設ける、或いは、正極活物質膜の標準電極電位に近い(例えば、2V以内)材料によって形成される負極電位形成層を設ける。また、プラスチック基板が使用され、この基板面上に電池が形成され、少なくとも基板と電池が接する部分の基板の面に無機絶縁膜が形成されている。また、本発明によれば、プラスチック基板を用い、全成膜工程を室温で行いながら、良好な駆動電圧及び高い繰返し充放電特性を実現することができる。
 本発明によれば、薄膜リチウムイオン電池を構成する膜をアモルファス膜によって形成しても、大気中での充放電を実現することができ安定駆動を可能とし、充放電特性、繰返し充放電耐久性を向上させることができる高性能な薄膜固体リチウムイオン二次電池を実現することができる。
 また、電池を構成する膜をアモルファス膜によって形成しても、基板の面に形成された無機絶縁膜に電池が設けられるので、大気中での充放電を実現することができ安定な駆動を可能とし、耐久性を向上させることができ、製造歩留まりを向上させ安定して製造することができ、高性能で安価な薄膜固体リチウムイオン二次電池を実現することができる。
 以下、図面を参照しながら本発明の実施の形態について詳細に説明する。
 以下に説明する実施の形態では、負極活物質膜を設けず、正極活物質膜と同一または異なる正極活物質によって形成される負極電位形成層を設けている。
 <実施の形態(その1)>
 図1は、本発明の実施の形態における、固体リチウムイオン電池の概略構造を説明する図であり、図1(A)は平面図、図1(B)はX-X断面図、図1(C)はY-Y断面図である。
 図1に示すように、固体リチウムイオン電池は、正極側集電体膜30、正極活物質膜40、固体電解質膜50、負極電位形成層64、負極側集電体膜70が、順次、基板(有機絶縁基板)10の上に形成された積層体を有している。この積層体の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が形成されている。
 図1に示す電池の膜構成は、基板/正極側集電体膜/正極活物質膜/固体電解質膜/負極電位形成層/負極側集電体膜/全体保護膜である。
 なお、基板(有機絶縁基板)10の上に、上記の積層体の複数が、順次、積層されて形成され、直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。また、基板(有機絶縁基板)10の上に、上記の積層体の複数が並置されて形成され、並列又は直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。
 また、上記の積層体の形成において、負極側集電体膜70、負極電位形成層64、固体電解質膜50、正極活物質膜40、正極側集電体膜30の順に、基板(有機絶縁基板)10の上に形成することもできる。即ち、電池の膜構成を、基板/負極側集電体膜/負極電位形成層/固体電解質膜/正極活物質膜/正極側集電体膜/全体保護膜とすることもできる。
 <実施の形態(その2)>
 図2は、本発明の実施の形態における、固体リチウムイオン電池の概略構造を説明する図であり、図2(A)は平面図、図2(B)はX-X断面図である。
 図2は、本発明の実施の形態(その2)における、固体リチウムイオン電池の概略構造を説明する図であり、図2(A)は平面図、図2(B)はX-X断面図である。
 図2に示すように、固体リチウムイオン電池は、基板(有機絶縁基板)10の上に形成された、正極側集電体膜30と正極活物質膜40からなる積層体、及び、負極側集電体膜70と負極電位形成層64からなる積層体を有している。基板(有機絶縁基板)10の上に並置して形成された上記の2つの積層体の全体を覆うように固体電解質膜50が形成され、固体電解質膜50の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が形成されている。
 なお、上記の2つの積層体の組の複数が、基板(有機絶縁基板)10の上に並置して形成され、並列又は直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。
 次に、基板(有機絶縁基板)10と正極側集電体膜30の間に無機絶縁膜20を設けた固体リチウムイオン電池の構成について説明する。
 <実施の形態(その3)>
 図3は、本発明の実施の形態における、固体リチウムイオン電池の概略構造を説明する図であり、図3(A)は平面図、図3(B)はX-X断面図、図3(c)はY-Y断面図である。
 図3に示すように、固体リチウムイオン電池は、基板(有機絶縁基板)10の面に形成された無機絶縁膜20を有し、この無機絶縁膜20の上に、正極側集電体膜30、正極活物質膜40、固体電解質膜50、負極電位形成層64、負極側集電体膜70が、順次、形成された積層体を有している。この積層体及び無機絶縁膜20の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が形成されている。
 図3に示す電池の膜構成は、基板/無機絶縁膜/正極側集電体膜/正極活物質膜/固体電解質膜/負極電位形成層/負極側集電体膜/全体保護膜である。
 なお、無機絶縁膜20の上に、上記の積層体の複数が、順次、積層されて形成され、直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。また、無機絶縁膜20の上に、上記の積層体の複数が並置されて形成され、並列又は直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。
 また、上記の積層体の形成において、負極側集電体膜70、負極電位形成層64、固体電解質膜50、正極活物質膜40、正極側集電体膜30の順に、無機絶縁膜20の上に形成することもできる。即ち、電池の膜構成を、基板/無機絶縁膜/負極側集電体膜/負極電位形成層/固体電解質膜/正極活物質膜/正極側集電体膜/全体保護膜とすることもできる。
 <実施の形態(その4)>
 図4は、本発明の実施の形態における、固体リチウムイオン電池の概略構造を説明する図であり、図4(A)は平面図、図4(B)はX-X断面図である。
 図4に示すように、固体リチウムイオン電池は、基板(有機絶縁基板)10の面に形成された無機絶縁膜20を有し、この無機絶縁膜20の上に、正極側集電体膜30と正極活物質膜40からなる積層体、及び、負極側集電体膜70と負極電位形成層64からなる積層体を有している。無機絶縁膜20の上に並置して形成された上記の2つの積層体の全体を覆うように固体電解質膜50が形成され、固体電解質膜50の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が形成されている。
 なお、上記の2つの積層体の組の複数が、無機絶縁膜20の上に並置して形成され、並列又は直列に電気的に接続され、全体保護膜80によって被覆された構成とすることもできる。
 [固体リチウムイオン電池の製造工程]
 図5は、本発明の実施の形態における、固体リチウムイオン電池の製造工程の概略を説明する図である。図5(A)は図1に示す固体リチウムイオン電池の製造工程、図5(B)は図3に示す固体リチウムイオン電池の製造工程をそれぞれ示す。
 図5(A)に示すように、先ず、基板(有機絶縁基板)10の上に、正極側集電体膜30、正極活物質膜40、固体電解質膜50、負極電位形成層64、負極側集電体膜70が、順次、形成され積層体が形成される。次に、この積層体の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が、基板(有機絶縁基板)10の上に形成される。このようにして、図1に示す固体リチウムイオン電池を作製することができる。
 図5(B)に示すように、先ず、基板(有機絶縁基板)10の面に無機絶縁膜20が形成される。次に、無機絶縁膜20の上に、正極側集電体膜30、正極活物質膜40、固体電解質膜50、負極電位形成層64、負極側集電体膜70が、順次、形成され積層体が形成される。最後に、この積層体及び無機絶縁膜20の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が、基板(有機絶縁基板)10の上に形成される。このようにして、図3に示す固体リチウムイオン電池を作製することができる。
 なお、図2に示す固体リチウムイオン電池の製造工程は、図示しないが、次の通りである。先ず、基板(有機絶縁基板)10の上に、正極側集電体膜30と正極活物質膜40が順次形成されてなる積層体、及び、負極側集電体膜70と負極電位形成層64が順次形成されてなる積層体が並置してそれぞれ形成される。
 次に、基板(有機絶縁基板)10の上に並置して形成された上記の2つの積層体の全体を覆うように固体電解質膜50が形成される。最後に、固体電解質膜50の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が、無機絶縁膜20の上に形成される。
 また、図4に示す固体リチウムイオン電池の製造工程は、図示しないが、次の通りである。先ず、基板(有機絶縁基板)10の面に無機絶縁膜20が形成される。次に、無機絶縁膜20の上に、正極側集電体膜30と正極活物質膜40が順次形成されてなる積層体、及び、負極側集電体膜70と負極電位形成層64が順次形成されてなる積層体が並置してそれぞれ形成される。
 次に、無機絶縁膜20の上に並置して形成された上記の2つの積層体の全体を覆うように固体電解質膜50が形成される。最後に、固体電解質膜50の全体を覆うように、例えば、紫外線硬化樹脂からなる全体保護膜80が、無機絶縁膜20の上に形成される。
 以上説明した実施の形態において、固体リチウムイオン電池を構成する材料として以下のものを使用することができる。
 固体電解質膜50を構成する材料として、リン酸リチウム(Li3PO4)、リン酸リチウム(Li3PO4)に窒素を添加したLi3PO4x(一般に、LiPONと呼ばれている。)、LiBO2x、Li4SiO4-Li3PO4、Li4SiO4-Li3VO4等を使用することができる。なお、図2、図4に示す固体リチウムイオン電池では、リチウムイオンの移動距離が長くなるので、高いイオン伝導性を有する固体電解質材料を用いることが好ましい。
 正極活物質膜40を構成することができる材料は、リチウムイオンを離脱、吸着させ易く、多くのリチウムイオンを離脱、吸蔵させることが可能な材料であればよい。このような材料として、LiMnO2(マンガン酸リチウム)、LiMn24、Li2Mn24等のリチウム-マンガン酸化物、LiCoO2(コバルト酸リチウム)、LiCo24等のリチウム-コバルト酸化物、LiNiO2(ニッケル酸リチウム)、LiNi24等のリチウム-ニッケル酸化物、LiMnCoO4、Li2MnCoO4等のリチウム-マンガン-コバルト酸化物、Li4Ti512、LiTi24等のリチウム-チタン酸化物、その他、Li2CuO2、LiCuO2、LiV02、LiV24、LiCrO2、LiFeO2、LiTiO2、LiScO2、LiYO2、LiMnCrO4、LiNiVO4、LiCoVO4、LiFePO4(リン酸鉄リチウム)、LiCuPO4、LiNiPO4、LiCoPO4、LiMnPO4、Li2NiPO4F、Li2CoPO4F、Li2MnPO4F、Li2FePO4F、LiVOPO4、Li32(PO43、Li2MnSiO4、Li2FeSiO4、Li2CoSiO4、Li2NiSiO4、硫化チタン(TiS2)、硫化モリブデン(MoS2)、硫化鉄(FeS、FeS2)、硫化銅(CuS)及び硫化ニッケル(Ni32)、酸化ビスマス(Bi23)、鉛酸ビスマス(Bi2Pb25)、酸化銅(CuO)、酸化バナジウム(V613)、セレン化ニオブ(NbSe3)等を使用することができる。また、これらを混合して用いることも可能である。
 負極電位形成層64は、正極活物質膜40を構成することができる上記した材料から選択され使用される。
 正極側集電体膜30、負極側集電体70を構成する材料として、Cu、Mg、Ti、Fe、Co、Ni、Zn、Al、Ge、In、Au、Pt、Ag、Pd等、又は、これらの何れかを含む合金を使用することができる。
 無機絶縁膜20を構成する材料は、吸湿性が低く耐湿性を有する膜を形成することができる材料であればよい。このような材料として、Si、Cr、Zr、Al、Ta、Ti、Mn、Mg、Znの酸化物又は窒化物又は硫化物の単体、或いは、これらの混合物を使用することができる。より具体的には、Si34、SiO2、Cr23、ZrO2、Al23、TaO2、TiO2、Mn23、MgO、ZnS等、或いは、これらの混合物を使用することができる。
 以上説明した固体電解質膜50、正極活物質膜40、負極電位形成層64、正極側集電体膜30、負極側集電体70、無機絶縁膜20の各膜は、スパッタリング法、電子ビーム蒸着法、加熱蒸着法等の乾式工程によって形成することができる。
 有機絶縁性基板10として、ポリカーボネート(PC)樹脂基板、フッ素樹脂基板、ポリエチレンテレフタレート(PET)基板、ポリブチレンテレフタレート(PBT)基板、ポリイミド(PI)基板、ポリアミド(PA)基板、ポリスルホン(PSF)基板、ポリエーテルスルホン(PES)基板、ポリフェニレンスルフィド(PPS)基板、ポリエーテルエーテルケトン(PEEK)基板等を使用することができる。この基板の材質は特に限定されるものではないが、吸湿性が低く耐湿性を有する基板がより好ましい。
 全体保護膜80を構成する材料は、吸湿性が低く耐湿性を有する膜を形成することができる材料であればよい。このような材料として、アクリル系紫外線硬化樹脂、エポキシ系紫外線硬化樹脂等を使用することができる。全体保護膜をパリレン樹脂膜の蒸着によって形成することもできる。
 <実施例及び比較例>
 [実施例及び比較例における構成]
 図6は、本発明の実施例及び比較例における、固体リチウムイオン電池の各層の構成を説明する図である。
 [実施例1]
 図1に示す構成を有する固体リチウムイオン電池を作成した。量産性、コストを勘案して、基板10として厚さ1.1mmのポリカーボネート(PC)基板を用いた。この他にもガラス材、アクリル等からなる基板を使用することができ、導電性がなく表面の平滑性が作成する電池の膜厚に応じて十分平坦であればよい。基板10の上に全面に無機絶縁膜20としてSi34を厚さ200nmで成膜した。
 無機絶縁膜20の上に図1に示すように、金属マスクを配して、正極側集電体膜30、正極活物質膜40、固体電解質膜50、負極電位形成層64、負極側集電体膜70の順に成膜し積層体を形成した。但し、この順は反対の順、即ち、負極側集電体膜70、負極電位形成層64、固体電解質膜50、正極活物質膜40、正極側集電体膜30の順に無機絶縁膜20の上に堆積することもできる。
 金属マスクとして、ここでは500μmのステンレスマスクを用いたが、リソグラフィー技術を用いてパターンを形成することもできる。何れにしても、上記の積層体を構成する膜は全て無機絶縁膜の上に形成される。
 正極側及び負正極側集電体膜30、70としてTiを用い、膜厚は100nm又は200nmとした。正極側及び負正極側集電体膜30、70は導電性があり、且つ、耐久性に優れた材料であれば他の材料でも同様に利用することができる。具体的には、Au、Pt、Cu等、若しくは、これら合金を含む金属材料が用いられる。この金属材料は耐久性や導電性を高めるための添加物を含んでもよい。
 正極活物質膜40としてLiMn24を用い、膜厚は125nmとした。正極活物質膜40の成膜方法は、スパッタリング法によるもので、基板10の温度は室温とし、ポストアニールなしの条件で作成したため、アモルファスの状態である。XRD(Shimazu XRD-6000)により、LiMn24のピークが見られず、結晶化していないことが示された。
 なお、TEMによる観察では微結晶化している可能性も見出された。実施例1は、正極活物質膜40の状態に依存するものではなく、結晶化しても、実施例1と同様又は実施例1以上に良好な特性が得られ、また、他の材料でも同様に本発明の効果が得られることは言うまでもない。正極活物質膜40を他の材料で形成することもでき、よく知られている材料、LiCoO2、LiFePO4、LiNiO2等を使用することもできる。
 正極活物質膜40の膜厚に関しては、厚いほど電池容量が高いこと以外には特筆すべき点はないが、実施例1での容量は約7μAh/cm2(後述する図7を参照。)となっており、本発明の効果を示すのに十分な量となっている。アプリケーション・用途に応じて、正極活物質膜40の膜厚を調整することが可能である。
 なお、実施例1において、正極活物質膜40をアニールすれば、更に、良好な特性が得られることは言うまでもない。固体電解質膜50には、Li3PO4xを用いた。この固体電解質膜50の成膜条件もスパッタリング中の基板10の温度が室温、ポストアニールなしの条件であり、形成された固体電解質膜50はアモルファス状態となっている。形成された固体電解質膜50における窒素の組成xは、スパッタリングガス中の窒素の反応性スパッタリングによるため、正確な数値は不明であるが、非特許文献1と同様のものと考えられる。
 実施例1では、この他の固体電解質膜材料を用いても、同様の効果が得られることは明らかであり、よく知られている材料、LiBO2x、Li4SiO4-Li3PO4、Li4SiO4-Li3VO4等を使用することもできる。
 固体電解質膜50の膜厚に関しては、絶縁性が充分とれる必要があるため、薄すぎると初期若しくは充放電の過程でショートを起こす可能性があるため、例えば、50nm以上が好ましいが、これは正極の膜厚、膜質だけでなく、基板、集電体材料や成膜方法、充放電速度に依存して耐久性の面でこれよりも厚い方がより好ましいケースがある。
 逆に、固体電解質膜50の膜厚が厚すぎると、例えば、500nm以上である場合、固体電解質膜50のイオン導電率が液体電解質と比べると低いことが多いため、充放電に問題が起こる。また、固体電解質膜50をスパッタリングにより成膜する場合は、膜厚が厚すぎると、スパッタリング時間がかかるためにタクトタイムが伸び、スパッタリングチャンバーをマルチチャンネル化しなければならないことから、設備投資がかかるために好ましくない。
 従って、これらの条件を勘案して、固体電解質膜50の膜厚を適切な値にすることが肝要であるが、この膜厚自体は本発明の効果とは関係がない。ここでは固体電解質膜50の膜厚を145nmとした。
 負極電位形成層64に正極活物質膜40を構成することができる材料、或いは、電位の近い材料を用いることが本発明の特徴であり、ここでは正極活物質膜40と同一材料であるLiMn24を用いた実施例を示す。負極電位形成層64の膜厚は6nmである。
 負極側集電体膜70、正極側集電体膜30にはTiを用い、膜厚は200nmとした。
 最後に、全体保護膜80を、紫外線硬化樹脂を用いて形成した。全体保護膜80は、基板10と反対側の面からの水分の侵入に対する保護膜として機能している。つまり、充放電による膨張・収縮に合わせて全体保護膜80が適切に電池の表面を追従しカバーすることにより、水、酸素等の有害物質の侵入を防ぎ、電気的短絡を生じにくくする効果が認められた。更に、全体保護膜80を形成しないサンプルは、1週間程度で表面に100μm以上の大きさの泡状の欠陥が多数生じ、ショートし、電池として機能しなくなった。従って、全体保護膜80は保護膜として機能している。また、同時に、取扱いの際のキズからも保護されている。
 全体保護膜80の形成に使用される紫外線硬化樹脂として、ソニーケミカル&インフォメーションデバイス製の型番SK3200のものを使用したが、例えば、同社製の型番SK5110等の他のもの紫外線硬化樹脂も使用することができ、同様の効果が期待できる。全体の保護膜の形成に使用する材料は、特に、耐水保護効果の高い材料が好ましい。
 なお、正極側及び負極側集電体30、70を被覆する紫外線硬化樹脂の一部を剥がし、集電体30、70のTi金属面だけが露出している部分とし、この部分を電極接続端子とし、電池の耐久性に影響が出ないようにした。
 以上をまとめると、電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiMn24(125nm)/Li3PO4x(145nm)/LiMn24(6nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である(図6(A)を参照。)。
 ここでは、電池を構成する上記の各膜を、スパッタリングによって成膜したが、電池薄膜として同様の膜質を有するものが形成できれば、蒸着、メッキ、噴射塗布等の方法を用いることもできる。
 ここでスパッタリング法による成膜の詳細を次に示す。
 Ti、LiMn24、Li3PO4xの成膜にはアルバック社製、SMO-01特型を用いた。ターゲットサイズはφ4インチである。各層のスパッタリング条件を次に示す。
 (1)Ti膜の形成
スパッタリングガス:Ar70sccm、0.45Pa
スパッタリングパワー:1000W(DC)
 (2)LiMn24膜の形成
スパッタリングガス:(Ar80%+O2 20%混合ガス)20sccm、0.20Pa
スパッタリングパワー:300W(RF)
 (3)Li3PO4x膜の形成
ターゲット組成:Li3PO4
スパッタリングガス:Ar20sccm+N2 20sccm、0.26Pa
スパッタリングパワー:300W(RF)
 なお、スパッタリング時間に関しては、所望の膜厚が得られるよう調整した。
 Keithley 2400を用いて充放電カーブを測定し、充放電速度は何れも1Cとした(1時間で充放電完了に相当する電流値)。実施例1での充放電電流値は、8μAである。
 図7は、本発明の実施例1における、固体リチウムイオン電池の充放電曲線を示す図であり、横軸は充放電容量(μAh/cm2)、縦軸は電池電圧(V)を示す。
 図7において、充放電曲線に付して示す偶数字n=2、4、…、は放電を示し、奇数字n=3、5、…、は充電を示し、例えば、n=2は初期充電後の1回目の放電曲線、n=3はこの1回目の放電後の充電曲線を示す。即ち、偶数n=Kは初期充電(n=1)後のk=(K/2)回目の放電を示し、k=1、2、…、であり、奇数n=Mはm=((M+1)/2)回目の充電曲線を示し、m=2、3、…、である。
 図7に示す結果は、充放電の繰返しにおける充放電は非常に良好に行われていることを示している。正極活物質膜を構成する材料を結晶化していないため、得られた電池電圧は通常のLiイオン電池に比べると全体的にやや低いが、2.5V以上の範囲で駆動できている。更に、放電が終了すると同時に電池電圧が急激に低下しており、電池として理想的な挙動をしているが、これが負極電位形成層64の効果であると考えられる。
 即ち、Li析出層、或いは、Li過剰層を形成する電池において、負極側集電体の表面の状態による電位の変化に影響されず、Liが全て放電されると同時に電位が理想的に0に低下していくことが示された。
 図8は、本発明の実施例1における、固体リチウムイオン電池の充放電のサイクル特性を示す図である。
 図8において、横軸k、mは、図7に示す充放電曲線に付した偶数nに対応するk(k=1、2、…、)回目の放電、及び、奇数nに対応するm(m=2、3、…、)回目の充電を示し、縦軸は充放電容量変化(初期充電(n=1)における容量(100%とする。)に対する充放電容量の相対値(%)で示す。)を示す。
 図8は、充放電を約30サイクル繰返した実験結果を示すが、この実験範囲で電池性能の劣化は極めて少なく、良好な繰返し充放電特性が得られていることを示している。このように劣化の全くない、或いは、充放電の初期にはむしろ容量が若干上昇するこのような良好な特性は、本発明の構成をもって実現されるものである。
 即ち、実施例1による構成の薄膜Li電池は、放電電圧特性、繰返し充放電特性が共に良好であることが示された。
 負極電位形成層64として、正極活物質膜40を構成することができる材料、或いは、正極活物質の標準電極電位に近い材料として、LiCoO2、LiFePO4、LiNiO2等を用いることができる。その範囲について述べる。実施例1の結果から、電圧2.5V以上で駆動できることが示されたが、電池としては0.5V以上の範囲で用いることが好ましい。
 負極電位形成層64として、正極活物質膜40と異なる材料を用いその標準電極電位が、正極活物質膜40の標準電極電位と異なる場合、放電後に2V以上、標準電極電位が低い場合には、電池駆動が0.5V以下となってしまう。また、2V以上、標準電極電位が高い場合は、電池の電圧が4.5Vを超えることになるが、固体電解質を用いたとしてもショートを起こし易くなり、好ましくない。従って、負極電位形成層64の材料としては、その標準電極電位と、正極活物質の標準電極電位との差が2V以下であることが好ましい。
 [比較例1]
 負極活物質を用いた従来の構成を有する電池の場合の結果を比較例として示す。ここでは、負極活物質として、膜厚20nmのITOを用いた例を示す。
 作製した電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiMn24(125nm)/Li3PO4x(145nm)/ITO(20nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である(図6(B)を参照。)。
 ITOの成膜にはアネルバ社製C-3103を用い、ターゲットサイズはφ6インチである。スパッタリング条件を次に示す。
ターゲット組成:ITO(In2390wt.%+SnO2 10wt.%)
スパッタリングガス:Ar120sccm+(Ar80%+O2 20%混合ガス)30sccm、0.10Pa
スパッタリングパワー:1000W(DC)
 なお、電池を構成する他の膜は、実施例1と同様にして形成し、電池特性の測定条件は実施例1と同様とした。
 図9は、本発明の比較例1における、固体リチウムイオン電池の充放電曲線を示す図であり、横軸及び縦軸は図7に示すものと同じであり、充放電曲線に付して示す偶数字及び奇数字nの示す意味は、図7と同じである。
 図10は、本発明の比較例1における、固体リチウムイオン電池の充放電のサイクル特性を示す図である。なお、横軸及び縦軸は、図8に示すものと同じである。
 図9に示すように、放電開始直後から電池電圧が急激に低下し、放電完了となるまでなだらかに電池電圧の降下が進んでいる。そして、電池電圧が0.5Vまで下げなければ十分な容量(初期の放電容量の80%近く)が得られないことがわかる。
 更に、図10に示すように、繰返し充放電特性は、図8に示す実施例1による電池の繰返し充放電特性と比較すると悪く、8回の繰返しの間に電池容量が60%を切るまで低下している。
 即ち、実施例1と比較例1の比較から明らかなように、比較例1の従来の電池構成では、スパッタリング薄膜によって形成された薄膜電池は良好な特性を得ることができず、負極活物質のかわりに、本発明による負極電位形成層64を設けることが有効であることが示された。
 図7と図9の比較から、負極電位形成層64を設けることによって、電池容量、出力電圧が大幅に改善されていること、更に、図8と図10の比較から、負極電位形成層64を設けることによって、繰返し充放電に対する耐久性が大幅に改善され、電池容量の低下が非常に少なくなっていることは、明らかである。
  [実施例2]
 負極電位形成層64の膜厚を13nmとした例を示す。電池を構成する他の膜は、実施例1と同様にして形成し、電池特性の測定条件は実施例1と同様とした。電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiMn24(125nm)/Li3PO4x(145nm)/LiMn24(13nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である(図6(A)を参照。)。
 図11は、本発明の実施例2における、固体リチウムイオン電池の充放電曲線を示す図であり、横軸及び縦軸は図7に示すものと同じであり、充放電曲線に付して示す偶数字及び奇数字nの示す意味は、図7と同じである。
 図11に示すように、駆動電圧は2.5V以上を保っており、繰返し充放電特性も充放電の回数と共に充放電容量が増え、良好である。但し、電池容量が非常に低く、正極活物質の理論容量から期待される容量の約30%(後述する利用効率である。)であった。電池容量が低いのは、負極電位形成層64にLiが過剰に取り込まれ、それが放電の際に正極活物質膜40に戻らなかったためと考えられる。
 この実施例2の成膜方法(室温で形成されたスパッタリング薄膜であり、ポストアニールをしない成膜方法)による負極電位形成層64の膜質では、その膜厚が13nmを超えると更に容量が正極活物質の理論容量から期待される容量の約30%以下に低下し、電池性能が低下する。実用性を考慮すると電池容量は正極活物質の理論容量から期待される容量の約30%以上であることが望ましく、負極電位形成層64の膜厚は13nm以下であることが好ましい。
 [実施例3]
 負極電位形成層64の膜厚を10nmとした例を示す。電池を構成する他の膜は、実施例1と同様にして形成し、電池特性の測定条件は実施例1と同様とした。電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiMn24(125nm)/Li3PO4x(145nm)/LiMn24(10nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である(図6(A)を参照。)。
 図12は、本発明の実施例3における、固体リチウムイオン電池の充放電曲線を示す図であり、横軸及び縦軸は図7に示すものと同じであり、充放電曲線に付して示す偶数字及び奇数字nの示す意味は、図7と同じである。
 図12に示すように、駆動電圧は2.5V以上を保っており、繰返し充放電特性も充放電の回数と共に充放電容量が増え良好であり、充放電容量は実施例2の場合(図11を参照。)よりも大きな値を示している。従って、負極電位形成層64の膜厚は10nm以下であることがより好ましい。
 [固体リチウムイオン電池の電圧と負極電位形成層の厚さの関係]
 負極電位形成層の膜厚が厚くなるとインピーダンスが高くなり、充放電容量の低下を招くため、LiMn24を用いた場合には、この膜厚を10nm以下、より好ましくは5nm以下とするのがよい。しかし、この膜厚が薄いほど充放電容量が向上する半面、5nmの膜厚では膜の平滑度が低下し、耐久性・歩留まりが低下するため、耐久性・歩留まりの面からは、負極電位形成層の膜厚が厚い方が好ましい。
 図13は、本発明の実施例における固体リチウムイオン電池の放電容量と負極電位形成層の厚さの関係を説明する図であり、横軸はLiMn24による負極電位形成層の厚さ、縦軸は放電容量(μAh/cm2)を示す。
 図13は、10回目の放電時の充電曲線において、電池電圧が2.5Vに到達した時点で利用し得る容量(電池容量)を示す。図13に示す結果から、電池容量が最大となる場合、即ち、負極電位形成層の膜厚が6nmである場合の容量(最大容量という。)を100%とすると、負極電位形成層の膜厚が2nm、3nm、10nm、13nm、20nmである場合の電池容量(相対電池容量という。)はそれぞれ、後述する図20に示すように、95.6%、97.1%、47.1%、35.3%、16.2%である。
 従って、負極電位形成層を構成する材料としてLiMn24を用いる場合は、負極電位形成層の厚さが2nm以上、20nm以下であれば、容量を最大容量の15%以上とすることができる。また、負極電位形成層の厚さが2nm以上、13nm以下であれば、容量を最大容量の35%以上とすることができ、負極電位形成層の厚さが3nm以上、10nm以下であれば、容量を最大容量の45%以上とすることができ、負極電位形成層の厚さが3nm以上、6nm以下であれば、容量をほぼ最大容量とすることができる。
 図13に示すように、固体リチウムイオン電池の放電容量は負極電位形成層の膜厚によって変化し、負極電位形成層の膜厚が2nmの場合には、膜厚が6nmの場合と略同じ充放電特性を示し、放電容量は略同じ値を示す。負極電位形成層の膜厚が6nmを超えて大きくなるにつれて、放電容量は低下し、膜厚が13nmを超えると容量が正極活物質の理論容量から期待される放電容量の約30%以下に低下する。
 なお、LiMn24の密度を4.2g/cm3として、図13において、負極電位形成層の膜厚が2nm、6nm、10nm、13nm、20nmである電池の放電容量はそれぞれ、後述する図20に示すように、正極活物質の理論容量7.77μAh/cm2から期待される容量の83.7%、87.5%、41.2%、30.9%、14.2%である(後述する利用効率である。)。
 実用性を考慮すると電池容量は正極活物質の理論容量から期待される容量の約30%以上であることが望ましく、負極電位形成層64の膜厚は2nm以上、13nm以下であることが好ましい。また、負極電位形成層64の膜厚を安定して形成し、電池を量産しようとする場合、負極電位形成層64の膜厚が3nm未満である場合、膜厚の安定性が低下し膜厚にばらつきが出やすいので、負極電位形成層64の膜厚を安定した状態で形成し、電池の量産性を確保するためには、負極電位形成層64の膜厚は3nm以上であることが望ましい。
 電池の量産性を確保し、電池容量をより大きく保持するためには、負極電位形成層64の膜厚は3nm以上、10nm以下とすることが好ましく、膜厚は3nm以上、6nm以下とすることが更に好ましい。
 図7、図11に示す充放電曲線の比較から、負極電位形成層の膜厚が10nm以下である場合(図7を参照。)には、繰返し充放電を行った際の電圧挙動が、負極電位形成層の膜厚が13nmの場合(図11を参照。)よりも高電圧であり、電池を3V近辺で使用することができる範囲が広がっており、また、繰返し充放電の際の容量が初期から安定していることが明らかである。
 なお、図13において、横軸が「0」である位置は、負極電位形成層64の膜厚が「0」であり、負極電位形成層64が形成されていない(勿論、負極活物質膜も形成されていない。)、次に説明する比較例2がプロットされるべき位置である。
 [比較例2]
 負極電位形成層64を用いないで、実施例1と同様の成膜方法により作成した比較例を示す。比較例2における電池の膜構成は、負極電位形成層64が成膜されていない他は実施例1と全く同一である。比較例2における電池の膜構成は、ポリカーボネート基板/Si3N4(200nm)/Ti(100nm)/LiMn24(125nm)/Li3PO4x(145nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である(図6(B)を参照。)。
 この電池の膜構成は、単純に負極活物質膜のない電池の膜構成であり、基本的には非特許文献2と同様のものである。電池を構成するその他の膜は、実施例1と同様にして形成し、電池特性の測定条件は実施例1と同様とした。
 図14は、本発明の比較例2における、固体リチウムイオン電池の充放電曲線を示す図であり、横軸及び縦軸は図7に示すものと同じであり、充放電曲線に付して示す偶数字及び奇数字nの示す意味は、図7と同じである。
 図15は、本発明の比較例2における、固体リチウムイオン電池の充放電のサイクル特性を示す図である。なお、図15における横軸は、図8に示すものと同じであり、図15における縦軸は、図14に示す充放電容量(μAh/cm2)を示す。
 図14に示す充放電曲線は、図7に示す実施例1における充放電曲線と比較すると、劣化が非常に速いことが明らかである。図14、図15では4回の放電までを示しているが、この範囲でも急激に電池容量が低下している(図15を参照。)。これはTi電極(負極側集電体膜70)と固体電解質膜50との間の負極電位形成層64が形成されていないために生じたものであることが明らかであり、実施例1と比較例2の比較から、本発明の負極電位形成層64が非常に効果的であることが明らかである。
 なお、負極側集電体膜70としてTi以外の金属材料を用いても、多かれ少なかれ同様に劣化が観測され、充電時に金属膜(負極側集電体膜70)内にLiが拡散し、放電時に戻らないことが原因であると推定される。本発明で使用する負極電位形成層64は、導電性を有しながら、負極側集電体膜70へのLiの拡散を最小限にとどめることにより、電池特性を良好に保っている。更に、負極電位形成層64の膜厚が薄いために、負極電位形成層64自体は負極としては機能しておらず、Liの過剰な層の形成に寄与していることが本発明の特徴である。
 負極電位形成層64は、充電時に負極電位を形成するために設けられた層であるが、負極側集電体へのLiの拡散を抑制し、負極側集電体を保護する作用を有するので、負極側集電体保護膜でもある。
 なお、比較例2では、電池サンプルを作成する際に10個同時に成膜を行ったが、図9に示す充放電カーブが得られたのは1個のみであり、その他は初期の充電時にショートを起こし、電池としては不良品であった。つまり、比較例2のような構成の電池を作成すると歩留まりが非常に悪い。一方、実施例1の構成の電池では歩留まりがほぼ100%であり、生産性が高く、安定性が非常に高い。
 上述した図13に、比較例2の電池の結果をプロットするまでもなく、比較例2の電池の充放電容量は、図14、図15に示すように2μAh/cm2以下であり、実施例2に示す電池の充放電容量よりも小さく、電池電圧も低い。
 以上説明した実施例1、実施例2、実施例3では、負極電位形成層と正極活物質膜をLiMn24によって構成した固体リチウムイオン電池につて説明したが、次に、負極電位形成層と正極活物質膜をLiCoO2によって構成した固体リチウムイオン電池につて説明する。
 LiCoO2によって形成された負極電位形成層(負極側集電体保護膜)の膜厚としては20nmまで厚くすることも可能であり、2nm以上、20nm以下の膜厚を有する負極電位形成層を備えた固体リチウムイオン電池は、高い耐久性と良好な充放電特性を有する。
 [実施例4]
 負極電位形成層、正極活物質膜をそれぞれLiCoO2によって構成した固体リチウムイオン電池の例を示す。電池を構成する各膜は実施例1と同様にして形成し、電池の充放電曲線は実施例1と同様にして測定した。
 なお、LiCoO2膜の形成条件は次の通りである。
ターゲット組成:LiCoO2
ターゲットサイズ:φ4インチ
スパッタリングガス:(Ar80%+O2 20%)混合ガス、20sccm、0.20Pa
スパッタリングパワー:300W(RF)
 スパッタリング時間に関しては、所望の膜厚が得られるよう調整した。
 正極活物質の膜厚を180nm、固体電解質膜の膜厚を480nm、負極電位形成層の膜厚tを5nm、10nm、20nm、50nmとして薄膜電池を作成した。
 作製された電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiCoO2(125nm)/Li3PO4x(145nm)/LiCoO2(tnm)/Ti(200nm)/紫外線硬化樹脂(20μm)であり、t=5nm、10nm、20nm、50nmである。
 図16は、本発明の実施例4における、固体リチウムイオン電池の充放電特性と負極電位形成層の膜厚の関係を示す図であり、横軸は充放電容量(μAh/cm2)、縦軸は電池電圧(V)を示す。充放電の過程ではLiが析出しているため、このLi金属を負極とし、電池電圧は負極(Li金属)を基準とする電位となっている。
 図16において、曲線1a、2a、3a、4a、5aはそれぞれ充電曲線を示し、曲線1b、2b、3b、4b、5bはそれぞれ放電曲線を示している。曲線(1a、1b)、曲線(2a、2b)、曲線(3a、3b)、曲線(4a、4b)、曲線(5a、5b)はそれぞれ、負極電位形成層の膜厚が1nm、5nm、10nm、19nm、50nmである電池によって測定された充電曲線及び放電曲線を示している。なお、充電曲線は9回目の充電曲線を示し、放電曲線は10回目の放電曲線を示している。
 図16から明らかなように、放電時に電池電圧が1.5Vに到達した時点で利用し得る容量(電池容量)は、負極電位形成層の膜厚が1nm、5nm、10nm、19nm、50nmである電池においてそれぞれ、12.8μAh/cm2、12.0μAh/cm2、9.6μAh/cm2、7.1μAh/cm2、6.8μAh/cm2である。
 図16に示すように、負極電位形成層の膜厚が薄いほど電池容量は大きくなっている。しかし、負極電位形成層の膜厚が1nmの場合、図16に示すような充放電曲線が測定できたのは最初の数サイクルであった。これは負極電位形成層の膜厚が薄すぎるために負極側集電体膜に対する保護機能が不十分であったためと考えられる。負極電位形成層の膜厚が2nmである場合、充放電特性は、膜厚が1nmの場合とほぼ同じであったが、充放電の安定性が改善され、初期の充放電が可能であった歩留まりは90%以上となった。
 従って、負極電位形成層の膜厚は2nm以上であることが好ましい。更に、負極電位形成層の膜厚が5nm以上である場合、繰返し充放電での容量の劣化もほとんど見られなかった。従って、負極電位形成層の膜厚は5nm以上であることがより好ましい。
 負極電位形成層の膜厚が厚くなるにつれ、放電カーブの低電圧領域の挙動が若干変化しており、電池容量が徐々に低下していき、負極電位形成層の膜厚が20nmである電池では電池容量は約7μA/cm2まで低下するものの、負極電位形成層の膜厚が20nm以上である電池では、2.5V以上の領域で使用できる電池容量範囲には大きな違いはない。
 従って、負極電位形成層の膜厚が20nm以下であれば、電池容量の低下が許容範囲であり、実用的であり、負極側集電体膜に対する保護機能が十分であり、かつ、電池容量低下が少なく、良好な特性を有する電池であると言うことができる。
 また、負極電位形成層の膜厚が20nmを超えると、2.5Vより高い電位の挙動が劣化し、負極電位形成層の膜厚が50nmである電池の曲線5a、5bが示すように、2.5Vより高い高電圧で駆動可能な範囲が劇的に低下する。従って、負極電位形成層の膜厚が20nmを超えることは好ましくない。
 図17は、本発明の実施例4における、固体リチウムイオン電池の放電容量と負極電位形成層の厚さの関係を説明する図である。
 図17において、縦軸は電池容量を、正極活物質の膜厚から計算される理論容量を100%として換算した値(「利用効率」という。)によって示し、横軸は負極電位形成層の厚さ(nm)を示している。ここで、利用効率は、放電時に電池電圧が1.5Vに到達した時点で利用し得る容量(電池容量)を、正極活物質の膜厚から計算される理論容量で割った値(百分率で示す。)である。
 なお、LiCoO4の密度を5.16g/cm3として、図17において、負極電位形成層の膜厚が1nm、5nm、10nm、19nm、50nmである電池の放電容量はそれぞれ、後述する図20に示すように、正極活物質の理論容量12.7μAh/cm2から期待される容量の100.8%、94.4%、75.6%、55.9%、53.5%である。
 先述したように、負極電位形成層の膜厚が薄いほど電池容量が高く、図17に示すように、利用効率は、負極電位形成層の厚さが2nm、6nm、10nm、13nm、20nmである場合それぞれ、約100%、約95%、約90%、約80%、約60%と低下している。
 従って、負極電位形成層を構成する材料としてLiCoO2を用いる場合は、負極電位形成層の厚さが2nm以上、10nm以下であることが好ましく、利用効率を約90%以上とすることができる。また、負極側集電体膜に対する保護機能を有効に保持させるためには、負極電位形成層の膜厚が厚い方が明らかに好ましいが、負極電位形成層の膜厚が2nm以上、20nm以下の範囲であれば、利用効率を約80%以上とすることができ、電池容量の低下も許容範囲であると言うことができる。
 負極電位形成層の膜厚が20nmを超えると、図17では1.5Vでカットした場合に得られる電池容量であるために、負極電位形成層の膜厚が20nmの場合とあまり変わらないとう結果が得られるものの、2.5Vより高い高電圧で駆動可能な範囲を確保する点からは、図16の結果を照らし合わせると、負極電位形成層の膜厚が20nmを超えることは、好ましくないということが明らかである。従って、膜厚の上限は20nmである。
 負極電位形成層をLiCoO2によって構成する場合において、負極電位形成層をLiMn24によって構成した先述した実施例1~実施例3の場合と比べて、最適な膜厚範囲が異なるのは、負極電位形成層を構成する材料のイオン伝導度が高いためである。LiCoO2、LiMn24の伝導度はそれぞれ、約10-2S/cm、約10-6S/cmである。負極電位形成層のイオン伝導度が更に高い場合には、膜厚が20nmより更に厚い場合でも、負極電位形成層(負極側集電体保護膜)として良好に機能することが予想され、負極電位形成層のイオン伝導度に応じて最適な膜厚範囲が異なるものとなる。
 なお、図16に示す結果(正極活物質膜及び負極電位形成層を構成する材料としてLiCoO2を用いている。)から明らかなように、1.5Vでカットした場合に得られる電池容量(放電容量)は、負極電位形成層の膜厚が1nm、5nm、10nm、19nm、50nmに対してそれぞれ、12.8μAh/cm2、12.0μAh/cm2、9.6μAh/cm2、7.1μAh/cm2、6.8μAh/cm2である。
 そして、電池容量(放電容量)が最大となる場合、即ち、負極電位形成層の膜厚が1nmである場合の容量(最大容量という。)を100%とする時の、負極電位形成層の膜厚が2nm、3nm、5nm、6nm、10nm、13nm、20nmである場合の電池容量(相対電池容量という。)はそれぞれ、後述する図20に示すように、98.4%、96.9%、93.8%、89.8%、75%、68.8%、55.4%となっている。
 このような負極電位形成層の膜厚と相対電池容量の関係から明らかなように(後述する図20を参照。)、負極電位形成層を構成する材料としてLiCoO2を用いる場合、負極電位形成層の厚さが2nm以上、20nm以下であれば、電池容量を最大容量の55%以上とすることができ、負極電位形成層の厚さが2nm以上、13nm以下であれば、電池容量を最大容量の65%以上とすることができ、負極電位形成層の厚さが3nm以上、10nm以下であれば、電池容量を最大容量の75%以上とすることができ、負極電位形成層の厚さが3nm以上、6nm以下であれば、電池容量を最大容量の90%以上とすることができる。
 以上説明した実施例1~実施例4では、負極電位形成層と正極活物質膜を同じ材料によって構成した固体リチウムイオン電池について説明したが、次に、負極電位形成層と正極活物質膜を異なる材料によって構成した固体リチウムイオン電池について説明する。
 例えば、次に説明するように、負極電位形成層(負極側集電体保護膜)としてLiMn24を用い、正極活物質膜としてLiCoO2を用いることも可能であり、正極活物質膜を構成する材料と負極電位形成層(負極側集電体保護膜)が同一でなくとも、実施例1~実施例4で説明した負極電位形成層と同様の作用効果を得ることができる。
 [実施例5]
 正極活物質膜をLiCoO2によって構成し、負極電位形成層をLiMn24によって構成した固体リチウムイオン電池の例を示す。
 電池を構成する各膜は実施例1と同様にして形成し、電池の充放電曲線は実施例1と同様にして測定した。なお、LiCoO2膜(正極活物質膜)は実施例4と同様にして行いその膜厚が125nmとなるようにスパッタ時間を調節して作成し、LiMn24層(負極電位形成層)は実施例1と同様にして行いその膜厚が5nmとなるようにスパッタ時間を調節して作成した。
 作製された電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiCoO2(125nm)/Li3PO4x(145nm)/LiMn24(5nm)/Ti(200nm)/紫外線硬化樹脂(20μm)である。
 図18は、本発明の実施例5における、固体リチウムイオン電池の充放電特性を説明する図であり、横軸は充放電容量(μAh/cm2)、縦軸は電池電圧(V)を示す。
 図18において、右上がりに増加変化する曲線は充電曲線を示し、右下がりに減少変化する曲線は放電曲線を示し、充電曲線は9回目の充電曲線を示し、放電曲線は10回目の放電曲線を示している。
 図18に示す結果から、LiCoO4の密度を5.16g/cm3として、負極電位形成層の膜厚が5nmである電池の放電容量(放電時に電池電圧が1.5Vに到達した時点で利用し得る容量)は、13.9μAh/cm2であり、正極活物質の理論容量12.7μAh/cm2から期待される容量の109.4%である。
 図18に示したように、良好な充放電カーブが得られ、繰返し充放電では少なくとも100回以上の繰り返しにより容量の劣化は数%に留まっており、負極電位形成層(負極側集電体保護膜)が理想的に機能していることがわかる。
 次に、以上で説明した本発明の実施例における、固体リチウムイオン電池の電池容量と負極電位形成層の厚さの関係を図示しておく。
 図19は、本発明の実施例3、実施例4における、固体リチウムイオン電池の電池容量と負極電位形成層の厚さの関係を説明する図である。
 図19において、横軸はLiMn24、LiCoO2による負極電位形成層の厚さを示し、縦軸は放電容量(μAh/cm2)を示し、LiCoO2に関する結果を、図13に示すLiMn24に関する結果と共に示している。LiCoO2に関する結果と、LiMn24に関する結果は平行移動させると略重なっている。
 図20は、本発明の実施例3、実施例4における、固体リチウムイオン電池の電池容量と負極電位形成層の厚さの関係を説明する図である。
 図20において、横軸はLiMn24、LiCoO2による負極電位形成層の厚さを示し、縦軸は、正極活物質の膜厚から計算される理論容量を100%として換算した値によって示した電池容量(%:対理論容量)(先述の「利用効率」である。)、及び、負極電位形成層の膜厚を変化させた時に、電池容量が最大となる場合の容量(最大容量という。)を100%として、負極電位形成層が任意の膜厚である場合の電池容量を相対値(%)によって示した電池容量(先述の「相対電池容量」である。)を示す。図20に示す結果から、負極電位形成層をイオン伝導度が高い材料によって構成することによって、膜厚が厚い場合でも、負極電位形成層(負極側集電体保護膜)が良好に機能することが明らかである。
 [実施例6]
 負極電位形成層をLiCoO2によって構成し、正極活物質膜をLiMn24によって構成した固体リチウムイオン電池の例を示す。
  電池を構成する各膜は実施例1と同様にして形成し、電池の充放電曲線は実施例1と同様にして測定した。なお、LiMn24膜(正極活物質膜)は実施例1と同様にして行いその膜厚が180nmとなるようにスパッタ時間を調節して作成し、LiCoO2層(負極電位形成層)は実施例4と同様にして行いその膜厚が5nmとなるようにスパッタ時間を調節して作成した。
 作製された電池の膜構成は、ポリカーボネート基板/Si34(200nm)/Ti(100nm)/LiMn24(180nm)/Li3PO4x(480nm)/LiCoO2(5nm)/Cu(20nm)/Ti(180nm)/紫外線硬化樹脂(20μm)である。
 本発明の実施例6における、固体リチウムイオン電池の充放電特性曲線は、正極活物質膜としてLiMn24膜を用いた固体リチウムイオン電池の充放電特性曲線と基本的に同じものが得られた。
 以上説明したように本発明によれば、薄膜リチウムイオン電池を構成する膜をアモルファス膜によって形成しても、大気中での充放電を実現することができ安定駆動を可能とし、大きな電池容量及び出力電圧、並びに、電池容量の低下が少なく繰返し充放電に対する高い耐久性(繰返し充放電耐久性)を有し、優れた充放電特性をもった高性能な薄膜固体リチウムイオン二次電池を実現することができる。
 また、電池を構成する膜をアモルファス膜によって形成しても、電池が基板の面に設けられた無機絶縁膜に形成されるので、大気中での充放電を実現することができ安定な駆動を可能とし、耐久性を向上させることができ、製造歩留まりを向上させ安定して製造することができ、高性能で安価な薄膜固体リチウムイオン二次電池を実現することができる。
 以上、本発明を実施の形態について説明したが、本発明は上述の実施の形態、実施例に限定されるものではなく、本発明の技術的思想に基づいて各種の変形が可能である。
 本発明は、大気中での動作を可能とし安定な駆動を可能とし、製造歩留まり、充放電特性、繰返し充放電耐久性を向上させることができ、高性能で安価な薄膜リチウム電池を提供することができる。

Claims (14)

  1.  電気絶縁性基板と、
     正極側集電体膜と、
     正極活物質膜と、
     固体電解質膜と、
     負極電位形成層と、
     負極側集電体膜と
    を有し、前記正極側集電体膜、前記正極活物質膜、前記固体電解質膜、前記負極電位形成層、前記負極側集電体膜が前記電気絶縁性基板に形成され、前記負極電位形成層は、負極活物質と異なる材料によって形成された層であり、充電時に負極電位を形成するために設けられた層である、薄膜固体リチウムイオン二次電池。
  2.  前記負極電位形成層が、前記正極活物質膜と同一又は異なる正極活物質によって形成されている、請求項1に記載の薄膜固体リチウムイオン二次電池。
  3.  前記負極電位形成層がLiを含む材料によって形成され、前記負極電位形成層と前記正極活物質膜との電位差が所定の値以下である、請求項1に記載の薄膜固体リチウムイオン二次電池。
  4.  前記負極電位形成層の膜厚が2nm以上、20nm以下である、請求項1に記載の薄膜固体リチウムイオン二次電池。
  5.  前記正極活物質膜及び前記負極電位形成層がそれぞれLiCoO2によって形成された、請求項4に記載の薄膜固体リチウムイオン二次電池。
  6.  前記正極活物質膜及び前記負極電位形成層がそれぞれLiMn24によって形成された、請求項4に記載の薄膜固体リチウムイオン二次電池。
  7.  前記電気絶縁性基板が有機樹脂によって形成された基板でありこの基板の面に無機材料によって形成された絶縁膜を有し、前記正極側集電体膜又は/及び前記負極側集電体膜が前記絶縁膜の面に形成された、請求項1に記載の薄膜固体リチウムイオン二次電池。
  8.  前記絶縁膜の面積が、前記正極側集電体膜又は前記負極側集電体膜の面積、或いは、前記正極側集電体膜と前記負極側集電体膜の合計面積よりも大である、請求項7に記載の薄膜固体リチウムイオン二次電池。
  9.  前記正極活物質膜がLiを含有する材料によって形成された、請求項1に記載の薄膜固体リチウムイオン二次電池。
  10.  前記正極活物質膜が、Mn、Co、Fe、P、Ni、Si、Cuの少なくとも1つ、及び、Liを含む酸化物によって形成された、請求項1に記載の薄膜固体リチウムイオン二次電池。
  11.  前記正極側集電体膜、前記正極活物質膜、前記固体電解質膜、前記負極電位形成層、及び、前記負極側集電体膜を覆い、紫外線硬化樹脂によって形成された保護膜を有する、請求項1に記載の薄膜固体リチウムイオン二次電池。
  12.  前記負極側集電体膜がTi、又は、Tiを主成分とする合金によって形成された、請求項1に記載の薄膜固体リチウムイオン二次電池。
  13.  正極側集電体膜を形成する工程と、
     正極活物質膜を形成する工程と、
     固体電解質膜を形成する工程と、
     負極電位形成層を形成する工程と、
     負極側集電体膜を形成する工程と
    を有し、前記負極電位形成層は、負極活物質と異なる材料によって形成され、前記負極側集電体膜及び前記固体電解質膜に接して形成される層であり、充電時に負極電位を形成するために設けられる層である、薄膜固体リチウムイオン二次電池の製造方法。
  14.  有機樹脂によって形成された電気絶縁性基板の面に無機材料によって絶縁膜を形成する工程、及び、前記絶縁膜の面に前記正極側集電体膜又は/及び前記負極側集電体膜を形成する工程を有する、請求項13に記載の薄膜固体リチウムイオン二次電池の製造方法。
