ばねの製造方法
 本願は、ばねの製造方法に関する。詳しくは、ばねの表面を塗装する塗装工程を短時間化するための技術に関する。
 ばねには繰り返し負荷が作用して疲労するため、ばねには耐久性を向上するための処理(例えば、ショットピーニング処理)が施される。また、腐食による寿命の低下や特性の劣化を防止するために、ばねの表面に塗装が施される。これらのため、従来のばねの製造方法では、まず、ばねの耐久性を向上するための処理(例えば、ショットピーニング)を行い、次いで、ばねの表面に塗料を吹付け、最後に、吹付けた塗料をばねに焼付けている(日本ばね学会編「ばね」第4版,522~530ページ,丸善株式会社)。

 本願は、焼付け処理と低温焼鈍処理とを兼ねながら、その処理時間を短縮することができる技術を提供することを目的とする。
 本明細書に開示されるばねの製造方法は、予め設定された設定温度までばねを加熱する加熱工程と、加熱されたばねを予め設定された冷却パターンで冷却しながら、ばねの表面に塗料を吹付けて焼付ける塗装工程を有している。そして、設定温度及び冷却パターンが、加熱工程及び塗装工程においてばねに所定の低温焼鈍処理が行われるように設定されている。
 この製造方法では、設定温度までばねを加熱し、その加熱したばねを冷却しながらばねの表面に塗料を吹付けて焼付ける。このため、ばねを加熱する設定温度は塗料の焼付け塗装温度範囲に制限されず、その温度範囲よりも高い温度まで加熱することができ、ばねに適正な低温焼鈍処理を行うことができる。一方、塗装温度範囲を超える温度までばねを加熱しても、ばねの温度が塗装温度範囲内に低下した後でばねの表面に塗料を吹付ければ、ばねの表面を適切に塗装することができる。したがって、焼付け処理と低温焼鈍処理とを兼ねた熱処理を短時間で行うことができる。
 上記の製造方法では、設定温度が190~300℃の範囲に設定されていることが好ましい。設定温度が190℃未満であると、低温焼鈍処理を長時間行わなければ低温焼鈍処理が不十分となり、耐へたり性が悪化するためである。一方、設定温度が300℃を超えると、低温焼鈍処理が過剰となって耐久性が悪化するためである。
 また、上記の製造方法では、設定温度が、塗料の焼付け塗装温度範囲の上限値を超えていることが好ましい。設定温度が焼付け塗装温度範囲の上限値を超えるように設定することで、塗料の焼付けが完了するまでの時間を短縮することができる。
 設定温度が塗料の焼付け塗装温度範囲の上限値を超えている場合、ばねを冷却する冷却速度が0.01~13.00℃/秒の範囲から設定されていることが好ましい。より好ましくは、冷却速度が0.50~4.50℃/秒の範囲から設定されていることが好ましい。

 本実施例に係るばねの製造方法について説明する。本実施例では、ばねの一種であるスタビライザを製造する場合を例に説明する。スタビライザは、略直線状の直線部と、その直線部の両端に設けられたアーム部を有している。スタビライザが自動車に装着されると、スタビライザの両端のアーム部が左右の車輪に固定される一方で、直線部が車体に固定される。これによって、旋回時の車体のローリングが抑えられ、自動車の走行安定性が高められる。
 スタビライザを製造するには、まず、鋼材を冷間又は温間又は熱間で曲げ加工してスタビライザ形状に成形する成形工程と、スタビライザ形状に成形した鋼材を熱処理する熱処理工程と、熱処理後の鋼材の表面にショットピーニングするショットピーニング工程と、ショットピーニング後の鋼材の表面を塗装する塗装工程を有している。成形工程と熱処理工程は、従来と同様に実施できるため、ここではその詳細な説明を省略する。以下、ショットピーニング工程と塗装工程について詳細に説明する。
 図1に示すように、まず、熱処理工程によって熱処理されたスタビライザの表面にショットピーニングが行われる(S10)。これによって、スタビライザに圧縮残留応力が付与され、スタビライザの耐久性の向上が図られる。また、成形工程後に行われる熱処理工程においてスタビライザの表面に形成される表面酸化スケールが除去される。これによって、塗装の付き具合を向上することができる。なお、ステップS10のショットピーニングは、従来と同様の方法で行うことができる。ステップS10においては、ショットピーニングに代えてホーニングやブラスト等の処理を行ってもよい。
 次に、ステップS10でショットピーニングが行われたスタビライザが加熱される(S12)。この加熱処理では、スタビライザの表面温度が予め設定された設定温度となるまで加熱する。設定温度は190~300℃の範囲で設定されることが好ましい。設定温度が190℃未満である場合は、後述するステップS16の焼付け処理を長時間行わないと、低温焼鈍処理が不十分となる。低温焼鈍処理が不十分であると、ステップS10のショットピーニングによって生じた性能に悪影響を与える加工歪が十分に開放されず、耐へたり性が悪化してしまう。一方、設定温度が300℃を超える場合は、ステップS16の焼付け処理を完了させると、低温焼鈍処理が過剰となる。低温焼鈍処理が過剰となると、ステップS10のショットピーニングによって付与された圧縮残留応力が開放され過ぎて、耐久性が悪化してしまう。
 ここで、ステップS12の加熱処理は、スタビライザへの塗装前に行われるため、設定温度を塗料の焼付け塗装温度範囲の上限を超える温度に設定することができる。ステップS12において塗料の焼付け塗装温度範囲の上限を超えてスタビライザを加熱することで、ステップS12の加熱工程において、低温焼鈍処理の効果をより多く付与し、その結果、低温焼鈍処理を完了するまでの時間を短くすることができる。なお、設定温度が塗料の焼付け塗装温度範囲の上限を超えても、本実施例ではスタビライザの表面温度が焼付け塗装温度範囲まで低下してからスタビライザの表面に塗料を吹付けるため問題は生じない。
 また、ステップS12の加熱工程においては、スタビライザの表面温度が設定温度まで上昇した後に、その設定温度で所定時間だけ保持するように加熱してもよい。これによって、スタビライザの表面温度の均一化を図ることができる。この場合に、設定温度で保持する時間は、0~60秒程度とすることができる。保持時間を60秒以下とすることで、加熱工程が長時間化することが防止される。
 なお、上記のステップS12の加熱工程では、種々の加熱方法を採用することができる。ただし、ステップS12の加熱工程を短時間とするためには、急速加熱が可能な加熱方法を採用することが好ましい。このような急速加熱方法としては、例えば、高速熱風加熱(風速10m/s以上)、誘導加熱、赤外線加熱、通電加熱等を用いることができる。
 ステップS12のスタビライザの加熱が終了すると、次いで、スタビライザの表面に塗料を吹付ける(S14)。塗料の吹付けには、例えば、塗料を霧状にして高圧空気で吹付ける吹付け塗装を用いることができる。吹付け塗装の条件は、例えば、風速0.5~1.0m/分、噴霧距離50~200mmとすることができる。あるいは、静電塗装によって塗料の吹付けをすることもできる。静電塗装の条件は、例えば、電荷40~100kV、風速0.5~1.0m/分、風量50~100m3/分で行うことができる。このような条件で塗装を行うことで、均一な厚さの塗装被膜を形成することができる。
 なお、ステップS14の塗料の吹付けは、スタビライザの表面温度が塗料の焼付け塗装温度範囲内となった後に行われる。このため、ステップS12でスタビライザの表面温度が焼付け塗装温度範囲の上限を超えている場合は、スタビライザの表面温度が焼付け塗装温度範囲となるまで冷却し、その後にスタビライザの表面に塗料が吹付けられる。
 スタビライザ表面への塗料の吹付けが終了すると、次いで、スタビライザの表面に吹付けた塗料をスタビライザの表面に焼付ける(S16)。塗料の焼付けには、ステップS12の加熱工程でスタビライザに付与された熱が利用される。また、ステップS16では、スタビライザの表面温度が所定の冷却パターンに従って低下するように制御される。これによって、スタビライザの表面温度が塗料の焼付け塗装温度範囲内に維持され、スタビライザへの低温焼鈍処理が行われると共に塗料の焼付け処理が行われる。
 すなわち、本実施例では、上述したステップS12の設定温度とステップS14,16の冷却パターンとが、スタビライザに適切な効果の低温焼鈍処理が行われるように設定される。すなわち、スタビライザへの低温焼鈍処理は、ステップS12の加熱処理の間、及び、ステップS14,16の塗装工程の間の両者において行われる。したがって、ステップS12の設定温度が高い場合は、ステップS12において多量の低温焼鈍効果が付与される。このため、ステップS14,16における低温焼鈍効果を多く付与する必要はない。そこで、ステップS14,16の冷却速度を大きく、及び/又は、ステップS16の処理時間を短くして、低温焼鈍効果が過剰とならないようにする。逆に、ステップS12の設定温度が低い場合は、ステップS12において少量の低温焼鈍効果しか付与されない。このため、ステップS14,16における低温焼鈍効果を多く付与しなければならない。そこで、ステップS14,16の冷却速度を小さく、及び/又は、ステップS16の処理時間を長くして、低温焼鈍効果が不足しないようにする。
 上述したように本実施例では、ステップS12の設定温度を高くすることで、ステップS16の処理時間を短くすることができる。このことを、図2を用いて具体的に説明する。図2において、上側の曲線は処理温度を一定としたときの低温焼鈍の上限時間を示しており、下側の曲線は処理温度を一定としたときの低温焼鈍の下限時間を示している。また、温度THは焼付け塗装温度の上限を示しており、温度TLは焼付け塗装温度の下限を示している。例えば、低温焼鈍の処理温度をTとすると、低温焼鈍の上限時間はt2となり、低温焼鈍の下限時間はt1となる。すなわち、低温焼鈍の処理温度がTのときは、処理時間をt1~t2の範囲としなければならない。処理時間がt2を超えると、低温焼鈍効果が過剰となり、耐へたり性は良くなるが、耐久性が悪化する。一方、処理時間がt1未満であると、低温焼鈍効果が不十分となり、耐久性は良くなるが、耐へたり性が悪化する。図2より明らかなように、処理温度が高いほど、低温焼鈍処理の時間は短くてすむ。特に、塗装温度範囲の上限TH(例えば、240℃)を超える温度では、極めて短時間で所望の低温焼鈍効果を付与することができる。したがって、ステップS12の設定温度を高くすることで、ステップS12において付与される低温焼鈍効果を多くでき、ステップS14,16の処理時間を短くすることができる。
 なお、ステップS16では、スタビライザの表面に塗料を焼付けなければならないため、塗料を焼付けるために必要な時間だけは、スタビライザの表面温度が塗料の焼付け塗装温度範囲内とされる。このため、焼付け塗装が完了するために必要な時間から冷却速度の上限値を決めることができる。例えば、スタビライザの表面温度が一次関数的に低下する場合において、焼付け塗装温度範囲が240~160℃であり、焼付け時間が20分必要なときは、冷却速度の最大値は80℃/20分(すなわち、240℃/時間)となる。したがって、冷却速度は240℃/時間より小さくなる範囲で決定される。
 また、上記のステップS16におけるスタビライザの冷却速度は、例えば、スタビライザを熱風炉内に配置し、熱風炉内に供給する熱風の温度を調整することで制御することができる。この場合に、スタビライザの冷却速度の範囲を0.01~13.00℃/秒とすることが好ましい。冷却速度が0.01℃/秒より小さいと、低温焼鈍の処理時間が長くなるためである。一方、冷却速度が13.00℃/秒より大きいと、焼付け時間を十分に確保することが難しくなるためである。なお、塗装品質を高める観点からは、冷却速度が0.50~4.50℃/秒の範囲とすることが好ましい。この冷却速度範囲で塗装を行うことで、塗装時の表面温度のバラツキが略問題のない範囲内に抑えることができる。
 なお、ステップS12~S16の温度プロファイル(加熱パターン及び冷却パターン)は、例えば、図3~6に示す温度プロファイルを採ることができる。図3に示す例では、まず、スタビライザの表面温度がT1となるまで加熱する(t1~t2)。次いで、スタビライザの表面温度がT2(塗料の焼付け塗装温度範囲の上限値(図2の例ではTH))となるまで比較的大きな冷却速度(温度減少率)で冷却し(t2~t3)、その後、スタビライザの表面に塗料を吹付ける(t3~t4)。スタビライザの表面に塗料を吹付けると、スタビライザの表面温度が焼付け塗装温度範囲を維持するように冷却速度を制御しながら所定の処理時間だけ焼付け処理を行う(t4~t5)。スタビライザの表面に塗料を吹付けてから塗料の焼付けが終わるまでの時間t3~t5の間のスタビライザの冷却速度(温度減少率)は、時刻t2~t3の間のスタビライザの冷却速度よりも小さくされる。図3に示す温度プロファイルでは、スタビライザの表面温度が焼付け塗装温度範囲の上限値を超える温度T1まで加熱するため、t1~t3の間に行われる低温焼鈍効果を多く付与することができる。従って、スタビライザの表面を塗装するために必要とされる処理時間t1~t5を短縮することができる。
 また、図4に示す例では、まず、スタビライザの表面温度がT4となるまで加熱する(t7~t8)。次いで、スタビライザの表面温度が一定の冷却速度(温度減少率)で減少するようにスタビライザを冷却する(t8~t11)。この冷却する間、スタビライザの表面温度が塗料の焼付け塗装温度範囲となると、スタビライザの表面に塗料を吹付け(t9~t10)、その後、スタビライザの表面に吹付けた塗料を焼付ける(t10~t11)。図4に示す温度プロファイルでも、図3に示す例と同様、スタビライザの表面を塗装するために必要とされる処理時間t8~t11を短縮することができる。
 なお、上述した図3に示す温度プロファイルは、図5に示す温度プロファイルのように変更することもできる。図5に示す温度プロファイルでは、スタビライザの表面に塗料を吹付けてから塗料の焼付けが終わるまでの時間t3~t4の間のスタビライザの冷却速度(温度減少率)が0とされる(すなわち、スタビライザの表面温度が一定に維持される)点で、図3に示す温度プロファイルと異なる。このような温度プロファイルとしても、スタビライザの表面温度が焼付け塗装温度範囲の上限値を超える温度T1まで加熱するため、スタビライザの表面を塗装するために必要とされる処理時間t1~t4を短縮することができる。
 さらには、上述した図4に示す温度プロファイルは、図6に示す温度プロファイルのように変更することもできる。図6に示す温度プロファイルでは、スタビライザの表面温度をT4となるまで加熱し(t7~t8)、その後、スタビライザの表面温度をT4で所定時間(t8~t8’)だけ維持する点で、図4に示す温度プロファイルと異なる。このような温度プロファイルとすることで、スタビライザの表面温度が均一化され、スタビライザの塗装品質を向上することができる。なお、図6に示すようなスタビライザの表面温度を均熱化する時間(t8~t8)は、図3~5の各温度プロファイルのそれぞれに設けることができる。
 以上、詳述したように、本実施例のスタビライザの製造方法では、塗装前に塗料の焼付け塗装温度範囲の上限を超える温度までスタビライザを加熱し、そのスタビライザを冷却しながらスタビライザの表面に塗料を吹付け、その吹付けた塗料をスタビライザの表面に焼付ける。スタビライザを塗料の焼付け塗装温度範囲の上限を超える温度まで加熱する間にも、スタビライザに低温焼鈍処理が行われるため、塗料を焼付ける際に行わなければならない低温焼鈍効果を少なくすることができる。これによって、スタビライザの表面を塗装するために必要とされる処理時間を短くすることができる。
 以上、本実施例を詳細に説明したが、これらは例示にすぎず、特許請求の範囲を限定するものではない。特許請求の範囲に記載の技術には、以上に例示した具体例を様々に変形、変更したものが含まれる。
 例えば、上述した実施例では、スタビライザを製造する場合であったが、本願に係る技術はスタビライザ以外のばねを製造する場合にも適用することができる。特に、ショットピーニング処理と塗装処理が行われるばねに好適に適用することができる。このようなばねとしては、例えば、コイルばね、トーションバー等がある。
 また、塗装品質の均一化を図るためには、サーモグラフでばねの表面温度を測定し、ばねの表面温度が適切な温度となった部位から塗装するようにしてもよい。塗料吹付けを開始する温度を一定とすることで塗装ムラを防止し、塗装品質の向上を図ることができる。
 本明細書または図面に説明した技術要素は、単独であるいは各種の組み合わせによって技術的有用性を発揮するものであり、出願時請求項記載の組み合わせに限定されるものではない。また、本明細書または図面に例示した技術は複数目的を同時に達成するものであり、そのうちの一つの目的を達成すること自体で技術的有用性を持つものである。

Claims (6)

  1.  ばねを製造する方法であって、
     予め設定された設定温度までばねを加熱する加熱工程と、
     加熱されたばねを予め設定された冷却パターンで冷却しながら、ばねの表面に塗料を吹付けて焼付ける塗装工程と、を有しており、
     前記設定温度及び前記冷却パターンが、加熱工程及び塗装工程においてばねに所定の低温焼鈍処理が行われるように設定されている、ばねの製造方法。
  2.  前記設定温度が190~300℃の範囲に設定されている、請求項1に記載のばねの製造方法。
  3.  前記設定温度が、塗料の焼付け塗装温度範囲の上限値を超えている、請求項2に記載のばねの製造方法。
  4.  前記塗装工程では、ばねを冷却する冷却速度が0.01~13.00℃/秒の範囲に設定されている、請求項3に記載のばねの製造方法。
  5.  前記冷却速度が0.50~4.50℃/秒の範囲から設定されている、請求項4に記載のばねの製造方法。
  6.  前記加熱工程の前に、ばねの表面にショットピーニングするショットピーニング工程をさらに有しており、
     前記所定の低温焼鈍処理は、ばねのへたりを防止するための熱処理である、請求項1~5のいずれか一項に記載のばねの製造方法。
