Description

電気泳動表示装置およびその製造方法
 本発明は、電気泳動表示装置およびその製造方法に係り、特に、一方が透明な一組の対向する電極板間に、内部に電気泳動インキを封入したマイクロカプセルを配置し、更にカラーフィルターを備えることで多色表示を可能とした電気泳動表示装置およびその製造方法に関する。
 近年、情報表示パネルとしてバックライトを使用した液晶表示パネルが主流である。しかし、液晶表示パネルは目の負担が大きく、長時間見続ける用途には適していない。目の負担が小さい反射型表示装置として、一対の対向する電極間、その電極間に設けられた電気泳動式表示層とを備える電気泳動式表示パネルが提案されている。(特公昭50-015115号公報参照)。
 この電気泳動式表示パネルは、印刷された紙面と同様に、反射光によって文字や画像を表示するので、目に対する負荷が少なく、画面を長時間見続ける作業に適している。
 この電気泳動式表示パネルは、荷電粒子を分散させた分散液に電界を印加することによって荷電粒子を移動させ、画像表示を可能とする原理に基づくものである。電気泳動式表示パネルのうち、着色された荷電粒子をマイクロカプセルに封入し、マイクロカプセルを一対の対向する電極間に配置したマイクロカプセル型電気泳動式表示装置は、低駆動電圧および高柔軟性などの利点があり、実用化され、さらに開発が行われている。
 現在、電気泳動式パネルは構造上白黒表示を主とする二色表示が主流であり、この二色表示マイクロカプセル型電気泳動表示装置として、例えば、画素電極を備える基板の、画素電極層上に、マイクロカプセル型電気泳動表示層、透明電極、透明基材を順に備える構成のものがある。近年、二色表示マイクロカプセル電気泳動表示装置から多色表示可能なカラー電気泳動表示装置が求められている。
 ここで、マイクロカプセル型電気泳動表示装置を多色表示可能とするには、マイクロカプセル電気泳動表示層と透明電極の間、透明電極と透明基材の間、透明基材上のいずれかにカラーフィルター層を形成することにより多色表示することが可能となる。
 カラーフィルター層を設けて電気泳動表示装置を多色化する際には、基板上の画素電極のパターンとカラーフィルター層のパターンの位置合わせが必要となる。しかしながら、カラーフィルター層が形成されたフィルムを電気泳動表示装置表面に貼り合せる場合には、カラーフィルター層のパターンと基板上の画素電極のパターンを一致させるための位置合わせが困難であり、生産性が低下するといった問題が発生する。
 また、パターン形成されたカラーフィルター層と電気泳動表示層間の距離が大きくなった場合には、斜め方向から観察した場合に色味が薄れるといった問題が発生する。これは、観察角度の影響が少ないという電気泳導表示装置の長所を失うといった問題も発生する。
 本発明の目的は、生産性が高く、斜め方向から観察した場合にも色味変化の小さい多色表示可能な電気泳動表示装置及びその製造方法を提供することにある。
 本発明の第1の態様によると、画素電極を備える基板を準備する工程、透明基材上に該透明基材側から順に透明電極層および電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層を順に備える積層フィルムを準備する工程、前記基板と前記積層フィルムとを、前記画素電極と電気泳動表示層とが接合するように貼りあわせる工程、及び前記積層フィルムの基材表面に、前記画素電極のパターンに対応した画素パターンを有するカラーフィルター層を形成する工程
を具備し、前記基板と前記積層フィルムとを貼り合せた際に、前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されており、前記カラーフィルター層を形成する工程において、前記画素位置合わせ用の模様を用いて位置合わせして、前記カラーフィルター層が形成される電気泳動表示装置の製造方法が提供される。
 本発明の第2の態様によると、基板、前記基板上に形成された画素電極、前記画素電極上に配置され、電気移動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定してなる電気泳動表示層、前記電気泳動表示層上に設けられ透明電極層、前記透明電極層上に設けられた透明基材、及び前記透明基材上に形成されたカラーフィルター層を具備し、前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されている電気泳動表示装置が提供される。

 以下、発明を実施するための形態について説明する。
 本発明の一実施形態に係る電気泳動表示装置の製造方法は、画素電極を備える基板を準備する工程、透明基材上に該透明基材側から順に透明電極層および電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層を順に備える積層フィルムを準備する工程、前記基板と前記積層フィルムとを、前記画素電極と電気泳動表示層とが接合するように貼りあわせる工程、及び前記積層フィルムの基材表面に、前記画素電極のパターンに対応した画素パターンを有するカラーフィルター層を形成する工程を具備する。このような電気泳動表示装置の製造方法において、前記基板と前記積層フィルムとを貼り合せた際に、前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されており、前記カラーフィルター層を形成する工程において、前記画素位置合わせ用の模様を用いて位置合わせして、前記カラーフィルター層が形成される。
 前記積層フィルムの基材表面に受容層が形成されており、前記積層フィルムの基材表面にカラーフィルター層を形成する工程を、インクジェット印刷法により前記受容層にインキを吐出することによりおこなうことができる。
 また、積層フィルムを準備する工程において、前記積層フィルムの基材表面に受容層が形成されている構成とすることができる。この場合、前記基板と前記積層フィルムとを貼りあわせる工程の後に、前記積層フィルムの基材表面に受容層を形成することができる。
 前記基板と前記積層フィルムとを貼りあわせる工程は、接着剤を用い、圧力を加えて行うことができる。
 前記カラーフィルター層を形成する工程の後に、前記カラーフィルター層上に保護フィルムを積層することができる。
 前記カラーフィルター層を形成する工程の後に、前記画素電極と電気泳動表示層との接合部端部を樹脂により封止することができる。
 前記透明基材の厚さを10μm以上100μm以下の範囲内とすることができる。
 本発明の他の実施形態に係る電気泳動表示装置は、基板、前記基板上に形成された画素電極、前記画素電極上に配置され、電気移動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定してなる電気泳動表示層、前記電気泳動表示層上に設けられ透明電極層、前記透明電極層上に設けられた透明基材、及び前記透明基材上に形成されたカラーフィルター層を具備する。このような電気泳動表示装置において、前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されている。
 以上のような電気泳動式表示装置およびその製造方法によると、生産性が高く、斜め方向から観察した場合にも色味変化の小さい多色表示可能である。
 次に、本発明の第1の実施形態に係る電気泳動表示装置の製造方法について、図1A~図1Eを参照して説明する。
 まず、図1Aに示すように、透明基材13の一方の面に透明電極層12、電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層11を備え、他方の面に受容層14を備える積層フィルム10を用意する。また、図1Bに示すように、画素電極21と画素位置あわせ用のアライメントマーク22を備える基板20を用意する。
 次に、図1Cに示すように、積層フィルム10の電気泳動表示層11と基板20の画素電極21とを接着層30により貼り合せる。このとき、基板上のアライメントマーク22の上部に不透明な電気泳動表示層11が配置されないように、積層フィルム10と基板20を貼り合せる。
 次に、図1Dに示すように、受容層14に対し2種類以上のインクをインクジェット印刷法により吐出し、受容層14中にカラーフィルター層を形成する。図1Dにあっては赤色カラーフィルター層15a、青色カラーフィルター層15b、緑色カラーフィルター層15cが形成されている。カラーフィルター層を形成する際には、基板20上の画素電極21パターンとカラーフィルター層15a,15b,15cを対応させる必要がある。本実施形態に係る電気泳動表示装置の製造方法にあっては、基板上のアライメントマーク22の上部に不透明な電気泳動表示層を設けないように積層フィルム10と基板20を貼り合せることにより、積層フィルム10と基板20を貼り合せた後のカラーフィルター層15a,15b,15cの形成工程において、基板上のアライメントマーク22を基準に容易に画素電極のパターンに対応したカラーフィルター層15a,15b,15cのパターンを形成することができる。
 最後に、図1Eに示すように、受容層14およびカラーフィフィルター層15a,15b,15c上に保護フィルム40が設けられ、電気泳動表示装置が製造される。
 次に、本発明の第2の実施形態に係る電気泳動式表示装置の製造方法について、図2A~22Fを参照して説明する。
 まず、図2Aに示すように、透明基材13の一方の面に透明電極層12、電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層11を備える積層フィルム10を用意する。また、図2Bに示すように、画素電極21と画素位置あわせ用の模様(アライメントマーク)22を備える基板20を用意する。
 次に、図2Cに示すように、積層フィルム10の電気泳動表示層11と基板20の画素電極21とを接着層30により貼り合せる。このとき、基板上20上のアライメントマーク22の上部に不透明な電気泳動表示層11が配置されないように、積層フィルム10と基板20を貼り合せる。
 次に、図2Dに示すように、積層フィルムの透明基材表面に受容層14を形成する。
 次に、図2Eに示すように、受容層14に対し2種類以上のインクをインクジェット印刷法により吐出し、受容層14中にカラーフィルター層を形成する。図2Eにあっては赤色カラーフィルター層15a、青色カラーフィルター層15b、緑色カラーフィルター層15cが形成されている。カラーフィルター層を形成する際には、基板20上の画素電極21パターンとカラーフィルター層15a,15b,15cを対応させる必要がある。本実施形態に係る電気泳動表示装置の製造方法にあっては、基板20上のアライメントマーク22の上部に不透明な電気泳動表示層を設けないように積層フィルム10と基板20を貼り合せることにより、積層フィルム10と基板20を貼り合せた後のカラーフィルター層15a,15b,15cの形成工程において、基板上の位置合わせ用の模様を基準に容易に画素電極のパターンに対応したカラーフィルター層15a,15b,15cのパターンを形成することができる。
 最後に、図2Fに示すように、受容層14およびカラーフィフィルター層15a,15b,15c上に保護フィルム40が設けられ、電気泳動表示装置が製造される。
 図3に、以上説明した本発明の第1及び第2の実施形態に係る電気泳動表示装置の製造方法により製造された、本発明の第3の実施形態に係る電気泳動表示装置の模式断面図を示す。
 図3に示す電気泳動表示装置にあっては、画素電極21を備える基板20上に接着層30を介して、電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層11、透明電極層12、透明基材13、カラーフィルター層15a,15b,15cを備える受容層、及び保護フィルムを順に備える。このとき、画素電極21のパターンと電気泳動表示層を挟んで設けられるカラーフィルター層15a、15b、15cは対向するように設けられる。各層の積層方向に対して画素電極21パターンとカラーフィルター層15a、15b、15cを一致させることにより、多色表示(カラー表示)が可能となる。図3に示す電気泳動表示装置にあっては、電気泳動表示層の側面に電気泳動表示層への水分の浸入を防ぐための封止層50が設けられていてもよい。
 次に、以上のように構成される電気泳動表示装置の動作原理について説明する。
 基板20の画素電極21は、各々の画素電極のスイッチング素子(図示せず)に接続されていて、透明電極層12との間に正負の電圧を印加することができる。画像表示するためには、通常、画素電極21はアクティブマトリクス型駆動方式の回路構成の電源に接続される。画素電極21に電圧を印加すると、マイクロカプセル層11にかかる電界が変動する。画素電極21が正極のときは、マイクロカプセル内の負に帯電している粒子は、背面の画素電極21の側へ移動し、正に帯電している粒子は、前面の透明電極層12の側に移動する。同様に、画素電極21が負極になれば、正に帯電している粒子は画素電極21の側に移動し、負に帯電している粒子は透明電極層12の側へ移動する。ここで、例えば黒色粒子が正に帯電し、白色粒子が負に帯電するようにしておけば、表示色は前面の透明電極層12の側へ移動した粒子の色になるので、観察側からの光がそれに反射して反射光が対向するカラーフィルタ層の着色パターンを通ることで所望の文字や画像を色表示することができる。
 以上の実施形態に係る電気泳動表示装置およびその製造方法にあっては、透明基材13上に直接受容層14およびカラーフィルター層15a,15b,15cが形成される。したがって、電気泳動層11とカラーフィルター層15a,15b,15cの間には、透明電極層12と透明基材13のみが存在する。透明電極層12の厚さはサブミクロンオーダーであるので、電気泳導表示層11とカラーフィルター層15a,15b,15cの距離は、透明基材13の厚みによって決定される。従って、透明基材13の厚さを小さくすることによりその距離を近接させることができ、斜め方向から観察した場合にも色味変化の小さい多色表示可能な電気泳動表示装置とすることができる。
 以上の実施形態にあっては、透明基材13上に設けられるカラーフィルター層15a,15b,15cが、透明基材13の表面に形成された受容層14に対しインクジェット印刷法により複数色のインクを吐出することにより形成されることが好ましい。透明基材13上にカラーフィルター層15a,15b,15cをパターン形成するにあっては、インクジェット印刷法以外にもフォトリソグラフィー法によるパターン形成、オフセット印刷法によるパターン形成をおこなってもよい。これらの方法においても基板20のアライメントマーク22による位置合わせをおこなうことにより、透明基材13上に画素電極21と対応したカラーフィルター層15a,15b,15cを形成することができる。
 以上の実施形態に係る電気泳動表示装置の製造方法にあっては、積層フィルム10と基板20とを貼りあわせた後にカラーフィルター層15a,15b,15cを形成することを特徴とし、積層フィルム10と基板20とを貼りあわせたもののハンドリング性を考慮すると、カラーフィルター層15a,15b,15cはインクジェット印刷法により複数色のインクを吐出することにより形成されることが好ましい。インクジェット印刷法によりカラーフィルターを形成することにより、他のパターン形成方法よりも画素電極21のパターンとカラーフィルター層15a,15b,15cのパターンとの位置合わせを容易とすることができる。
 また、以上の実施形態に係る電気泳動表示装置およびその製造方法にあっては、カラーフィルター層15a,15b,15c上に保護フィルムが積層されることが好ましい。保護フィルムを設けることにより、電気泳動表示装置の耐擦傷性を向上させることができる。
 また、以上の実施形態に係る電気泳動表示装置およびその製造方法にあっては、透明基材13の厚さが10μm以上100μm以下の範囲内とすることが好ましい。先述の通り、以上の実施形態にあっては、電気泳導表示層11とカラーフィルターの距離は、透明基材13の厚みによって決定されることからその距離を近接させることができ、斜め方向から観察した場合にも色味変化の小さい多色表示可能な電気泳動表示装置とすることができる。
 ここで、透明基材13の厚さを100μmを超えるものとした場合には、本実施形態の効果を十分なものとすることができなくなってしまう。一方、透明基材13の厚みが10μmを下回る場合には、透明基材13上への受容層14およびマイクロカプセル層11の形成の際、層形成時の伸縮による透明基材13の変形が大きいなどの加工性が低く、また透明基材13の変形による表示画像のムラが発生しやすくなることがある。
 以下、本発明の実施形態に係る電気泳動表示装置の製造方法および電気泳動表示装置について更に詳細に説明する。
 本発明の実施形態に係る電気泳動表示装置に用いられる透明基材13としては、ポリエチレンテレフタレート(PET)やポリカーボネート、ポリイミド、ポリエチレンナフタレート、ポリエーテルスルホン、アクリル樹脂、ポリ塩化ビニル等のプラスチックフィルム、あるいはガラス等を使用することができる。
 透明基材13上には透明電極層12が形成される。透明電極形成材料としては、ITO等の酸化インジウム系、酸化スズ系、酸化亜鉛系のような透明性を有する導電性酸化物、またはカーボンナノチューブやチオフェン系化合物などを用いることができる。透明電極層12の形成には蒸着法、スパッタ法、CVD法などの乾式成膜法や、塗液を用いた湿式成膜法などの従来技術を用いることができる。
 透明電極層12上にはマイクロカプセルをバインダー樹脂で固定した電気泳動表示層11が形成される。電気泳動表示層11は、電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルと、バインダー樹脂と、溶媒とを含む電気泳動層形成用塗工液を、透明電極12を備える透明基材13上に塗布することにより形成される。
 マイクロカプセル型電気泳動層11の形成に用いられるマイクロカプセルは、マイクロカプセル殻内に少なくとも電気極性の異なる2種類の粒子が透明な分散媒中に分散された構造を備える。
 マイクロカプセル内に封入される電気極性の異なる2種類の粒子としては、黒色粒子と白色粒子の組み合わせをあげることができる。マイクロカプセルは、篩い分け法や比重分離法などにより精製されていて、平均粒径が30~100μmであるものを用いることが好ましい。また、マイクロカプセルカプセルの平均粒径に対し前後10μm以内の粒径を有するマイクロカプセルの割合は少なくとも50%を超えることが好ましい。
 マイクロカプセル分散液は、アルコールなどの水系溶剤が使用され、特に問題なければ水を使用する。透明分散媒としては、例えば、脂肪族炭化水素、芳香族炭化水素、脂環式炭化水素、ハロゲン化炭化水素、各種エステル類、アルコール系溶媒、またはその他の脂等を単独または適宜混合した溶媒を使用する。
 黒色粒子には、無機炭素等の無機顔料のほか、ガラスあるいは樹脂等の微粉末、さらにはこれらの複合体などを使用することができる。一方、白色粒子としては、公知の酸化チタン、シリカ、アルミナ、酸化亜鉛等の白色無機顔料、酢酸ビニルエマルションなどの有機化合物、さらにはこれらの複合体などを使用することができる。
 なお、黒色粒子および白色粒子は必要に応じて、粒子の表面を種々の界面活性剤、分散剤、有機および無機化合物、金属等を用いて処理することで所望の表面電荷を付与することができるのみならず、分散媒中での分散安定性を向上させることができる。
 マイクロカプセルを分散した分散液は、混合コアセルベーション法等の相分離法、界面重合法、in-situ法、溶解分散冷却法等、公知の方法を用いてマイクロカプセルカプセル殻に封入され、マイクロカプセルとなる。マイクロカプセル殻としては、例えばゴムやゼラチンを用いることができる。
 電気泳動層形成用塗工液に含まれるバインダ樹脂としては、ポリ乳酸、フェノール樹脂、ポリプロピレン樹脂、アクリル樹脂などの誘電体樹脂を用いることができる。
 電気泳動層形成用塗液の塗工方法としては、スクリーン印刷方式、マイクログラビアコーター、キスコーター、コンマコーター、ダイコーター、バーコーダー、カーテンコーターなどの塗工装置を用いておこなうことができる。電気泳動層形成用塗液が塗工された後は、透明電極層上の塗工液は乾燥される。乾燥方法としては、加熱、送風等を用いることができる。
 本発明の実施形態に係る電気泳動表示装置の製造方法にあっては、画素電極21を備える基板20の画素電極面と、透明基材13上に透明電極層12および電気泳動表示層11を備える積層フィルム10の電気泳動表示層面が接着剤層30を介して貼りあわされる。このとき、接着剤として使用することができるものは、ウレタン樹脂系接着剤、アクリル樹脂系接着剤などの合成樹脂系接着剤を用いることが好ましい。特に、高誘電体樹脂を使用した接着剤を用いることが好ましい。
 透明基材13の電気泳動層形成面と反対側の面には、カラーフィルター層15a,15b,15cが設けられる。カラーフィルター層15a,15b,15cは、受容層14を形成し、該受容層14に複数のインキを塗布することにより形成される。なお、受容層14は図1A~1Eに示したように積層フィルム10と基板20を貼りあわせる前に設けてもよいし、図2A~2Fに示したように積層フィルム10と基板20を貼りあわせた後に設けてもよい。
 受容層14を積層フィルム10と基板20を貼りあわせる前に設ける場合には、ロール・ツー・ロール方式により受容層14を連続塗工により形成することができるので好ましい。しかし、受容層14を保護するためのカバーフィルムが必要となる場合がある。一方、受容層14を積層フィルム10と基板20を貼りあわせた後に設ける場合には、受容層14の形成とカラーフィルター層15a,15b,15cの形成を連続しておこなうことができるため、カバーフィルム等を用いる必要がなく、好ましい。
 受容層14は、樹脂を含む受容層形成用塗液を透明基材13上に塗布することにより形成される。受容層14の材質としては、ウレタン樹脂、ポリエステル、アクリル樹脂、ビニルアルコール樹脂等を用いることができる。また、受容層14には、インキの溶媒の吸収性を高めるため合成シリカやアルミナなどの多孔質物質を含ませることもできる。受容層14の形成は、枚葉処理をおこなうのであれば、スクリーン印刷法やオフセット印刷法やスピンコート法、ダイによる間欠塗工により形成することができる。また、ロールtoロールによる連続処理を行うのであれば、ダイコーティング、コンマコート、カーテンコート、グラビアコートなどの汎用の塗布技術による受容層形成が可能である。また、受容層形成用塗液が塗工された後は、透明基材13上の塗工液は乾燥される。乾燥方法としては、加熱、送風等を用いることができる。
 カラーフィルター層15a,15b,15cを形成するためのインキとしては、公知の着色顔料もしくは着色染料を含むインキを用いることができる。カラーフィルター層15a,15b,15cは画素ごとに光を着色するもので、赤色(R),緑色(G),青色(B)の三色パターン、あるいは、イエロー(Y)、マゼンタ(M)、シアン(C)の3色のパターンを用いることができる。また、これらの色の組み合わせであってもよく、また、ホワイト(W)等の他の色を組み合わせてもよい。
 具体的に着色顔料の成分を挙げると、赤色着色層もしくは赤色画素を形成するための赤色着色組成物には、例えばC.I.Pigment Red 7、9、14、41、48:1、48:2、48:3、48:4、81:1、81:2、81:3、97、122、123、146、149、168、177、178、179、180、184、185、187、192、200、202、208、210、215、216、217、220、223、224、226、227、228、240、246、254、255、264、272、279等の赤色顔料を用いることができる。赤色着色組成物には、黄色顔料、橙色顔料を添加併用することができる。
 緑色着色組成物には、例えばC.I.Pigment Green 7、10、36、37等の緑色顔料を用いることができる。緑色着色組成物には赤色着色組成物と同様の黄色顔料を添加併用することができる。
 青色着色組成物には、例えばC.I.Pigment Blue 15、15:1、15:2、15:3、15:4、15:6、16、22、60、64、80等の青色顔料、好ましくはC.I. Pigment Blue 15:6を用いることができる。また、青色着色組成物には、C.I.Pigment Violet 1、19、23、27、29、30、32、37、40、42、50等の紫色顔料、好ましくはC.I.Pigment Violet 23を添加併用することができる。
 本発明の実施形態に係る電気泳動表示装置を構成するカラーフィルタ層15a,15b,15cには、画素毎を黒色でくぎるためのブラックマトリックスは形成しない。本発明の実施形態に係る電気泳動表示装置のカラーフィルター層はブラックマトリックスを形成しないため、カラーフィルター層15a,15b,15cを形成する際に透明の受容層14を形成し、該透明の受容層14中にインクジェット印刷法によりインキを吐出し、カラーフィルターを形成する方法が、最も生産性が高く、好適に用いることができる。
 受容層14へのインキの塗布方法としては、色による塗り分けが必要であるため、スクリーン印刷法、オフセット印刷法、インクジェット印刷法などを用いることができる。中でも、位置合わせが容易であることから、インクジェット印刷法を用いて受容層14にインキを吐出し、カラーフィルター層を形成することが好ましい。
 画素電極21を備える基板20としては、公知の物を用いることができる。基板20の画素電極21は、各々の画素電極のスイッチング素子に接続されており、透明電極層12との間に正負の電圧を印加することができる。画素電極21はアクティブマトリクス型駆動方式の回路構成の電源に接続される。
 基板20の画素電極面に設けられるアライメントマーク22としては、基板20の画素電極面の端部にインキによりパターン形成したものを用いることができる。また、基板20上の画素電極面の端部にダミーの画素電極パターンを形成し、アライメントマーク22とすることも可能である。画素電極作成時にダミーパターンを同時に形成することも可能となる。また、基板20の画素電極形成面の配線パターンやダミーの配線パターンをアライメントマーク22とすることもできる。アライメントマーク22の形状としては、十字型、丸型、多重同心円型、楔型などが挙げられる。
 保護フィルムとしては、透明基材で示した材料を用いることができ、ポリエチレンテレフタレート(PET)やポリカーボネート、ポリイミド、ポリエチレンナフタレート、ポリエーテルスルホン、アクリル樹脂、ポリ塩化ビニル等のプラスチックフィルム、あるいはガラス等を使用することができる。また、保護フィルムにあっては観察者側に表面の耐擦傷性を向上させるためのハードコート層や、表面の写りこみを防ぐための反射防止層、防湿性を考慮した金属成分を含有した薄膜層が設けられていてもよい。なお、受容層と保護フィルムは、公知の接着剤により貼りあわせられる。
 前記マクロカプセル層11を挟む電極板の端を封止する樹脂としては、熱可塑性樹脂であるポリオレフィン樹脂、ポリエステル樹脂、ポリアミド樹脂、ポリウレタン樹脂、ポリシリコーン樹脂系のシール剤または熱硬化性樹脂であるエポキシ樹脂、ウレタン樹脂、メラミン樹脂、フェノール樹脂、アクリル樹脂系のシール剤などが挙げられる。
<実施例1>
 ポリエチレン樹脂で表面を被覆した平均粒径3μmの酸化チタン粉末(白色粒子)と、アルキルトリメチルアンモニウムクロライドで表面処理した平均粒径4μmのカーボンブラック粉末(黒色粒子)をテトラクロロエチレンに分散し、分散液を得た。この場合、電界の印加により、白色粒子が負に帯電し、黒色粒子が正に帯電する。
 この分散液をO/Wエマルジョン化し、ゼラチン-アラビアゴムによるコンプレックス・コアセルベーション法によりマイクロカプセルを形成することで、前記分散液をマイクロカプセル中に封入した。
 このようにして得られたマイクロカプセルを篩い分けして、平均粒径が60μm、50~70μmの粒径のマイクロカプセルの割合が50%以上になるように、粒径をそろえた。
 次に、固形分40質量%のマイクロカプセルの水分散液を調製した。その水分散液と、固形分25質量%のウレタン系バインダー(CP-7050、大日本インキ株式会社製)と、界面活性剤と、増粘剤と、純水を混合し、電気泳動層形成用塗液を調製した。
 その後、ITO層/PETフィルムのPET側にポリエステル樹脂系の受容液NS-141LX(高松油脂株式会社)をコンマコーターを用いて連続塗工し、平均膜厚10μmの受容層を形成した。受容層を一時的に保護するフィルムとしてポリプロピレンフィルムベースのL-5005(日立化成株式会社)を受容層上に貼り合せ、一時的保護フィルム/受容層/PETフィルム/ITO層からなる多層フィルムを得た。
 続いて、前記マイクロカプセルインキを多層フィルムのITO層側へ、ダイにより75μm厚に塗工し、形成されたマイクロカプセル層の表面にウレタン系接着剤付のSiリリース層フィルムを貼り合せ、一時的保護フィルム/受容層/PETフィルム/ITO層/マイクロカプセル型電気泳動表示層/Siリリース層からなる積層フィルムを得た。
 得られた受容層付積層フィルムを巻回したロールから積層フィルムが引き出され、COレーザーカット装置を用いて、画素電極を備える基板よりも小さいサイズに断裁された。
 一方、表面に画素電極とアライメントマークを形成した基板を準備した。画素電極は、薄膜トランジスタを用いたアクティブマトリクス型駆動方式の回路構成を有する。また、アライメントマークは、基板表面の端部に形成され、全幅500μm線幅200μmの十字模様である。
 次いで、断裁された積層フィルムのSiリリースフィルムを剥離し(接着剤はマイクロカプセル型電気泳動表示層に付着している)、剥離した面に、上記表面に画素電極とアライメントマークを形成した基板をラミネートすることにより貼り合せ、受容層付電気泳動マイクロカプセル基板を得た。
 得られた受容層付電気泳動マイクロカプセル基板の受容層側の一時的保護フィルムを剥がし、受容層に対し、インクジェット印刷により画素ごとに色分け印刷をおこない、カラーフィルター層を形成した。このとき、基板上の位置合わせ用の十字模様により位置合わせをおこなった。また、カラーフィルター層は、赤、青、緑のパターンとした。
 続いて、保護膜として粘着付きハードコートフィルム KBスティックSG90R(株式会社きもと)を受容層上にラミネートした。以上により電気泳動表示装置を作製した。
 得られた電気泳動表示装置の各画素に電圧を印加したところ、カラーの表示を行うことができた。また、電気泳動層とカラーフィルター層が近接しているため、視差による色ムラは観察されなかった。
<実施例2>
 ポリエチレン樹脂で粒子表面を被覆した平均粒径3μmの酸化チタン粉末(白色粒子)と、アルキルトリメチルアンモニウムクロライドで表面処理した平均粒径4μmのカーボンブラック粉末(黒色粒子)をテトラクロロエチレンに分散し、分散液を得た。この場合、電界の印加により、白色粒子が負に帯電し、黒色粒子が正に帯電する。
 この分散液をO/Wエマルジョン化し、ゼラチン-アラビアゴムによるコンプレックス・コアセルベーション法によりマイクロカプセルを形成することで、前記分散液をマイクロカプセル中に封入した。
 このようにして得られたマイクロカプセルをふるい分けして、平均粒径が60μm、50~70μmの粒径のマイクロカプセルの割合が50%以上になるように、粒径をそろえた。
 次に、固形分40質量%のマイクロカプセルの水分散液を調製した。その水分散液と、固形分25質量%のウレタン系バインダー(CP-7050、大日本インキ株式会社製)と、界面活性剤と、増粘剤と、純水を混合し、電気泳動層形成用塗液を調製した。
 この電気泳動層形成用塗液を、スロットダイコータを使用して、100μmの厚みのITO層/PET基材よりなるフィルムのITO層上に塗布し、塗布後60℃で10分間乾燥し、マイクロカプセル型電気泳動表示層/ITO層/PETフィルムからなる積層フィルムを得た。
 得られた積層フィルムを巻回したロールから積層フィルムが引き出され、COレーザーカット装置を用いて、画素電極を備える基板よりも小さいサイズに断裁された。
 一方、表面に画素電極とアライメントマークを形成した基板を準備した。画素電極は、薄膜トランジスタを用いたアクティブマトリクス型駆動方式の回路構成を有する。また、アライメントマークは、基板表面の端部に形成され、直径500μmと200μmの、線幅100μmの二重同心円形模様である。
 次いで、断裁された積層フィルムを、基板の画素電極面に、0.50MPの圧力で貼り合せ、電気泳動表示パネルを作製した。このとき、基板の画素位置あわせ用の模様上には積層フィルムが配置されないように貼りあわせた。
 得られた電気泳動表示パネルの画素電極と積層フィルムの積層端部をUV硬化型の封止剤KJC-7805(信越化学株式会社)で囲み、封止した。
 続いて、インクジェット用受容液であるダイアロマーIJ-2101(大日精化工業株式会社)をダイヘッドにより透明基材に間欠塗工することにより、約10μm膜厚の受容層を形成した。
 上記受容層に対し、基板端部にある位置合わせ模様を基準にインクジェット装置を用いて、各画素に対応した色のインクを印字し、カラーフィルター層を形成した。このとき、基板上の位置合わせ用の二重同心円形模様を基準として位置合わせをおこなった。また、カラーフィルター層は、赤、青、緑のパターンとした。次いで、保護フィルムとして粘着剤付きハードコートフィルム(KBスティックSG90R:株式会社きもと製)を受容層上にラミネートした。以上により電気泳動表示装置を作製した。
 その後、各画素に電圧を印加したところ、カラーの表示を行うことができた。また、電気泳動層とカラーフィルター層が近接しているため、視差による色ムラは観察されなかった。

Claims (13)

  1.  画素電極を備える基板を準備する工程、
     透明基材上に該透明基材側から順に透明電極層および電気泳動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定した電気泳動表示層を順に備える積層フィルムを準備する工程、
     前記基板と前記積層フィルムとを、前記画素電極と電気泳動表示層とが接合するように貼りあわせる工程、及び
     前記積層フィルムの基材表面に、前記画素電極のパターンに対応した画素パターンを有するカラーフィルター層を形成する工程
    を具備し、
     前記基板と前記積層フィルムとを貼り合せた際に、前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されており、前記カラーフィルター層を形成する工程において、前記画素位置合わせ用の模様を用いて位置合わせして、前記カラーフィルター層が形成される電気泳動表示装置の製造方法。
  2.  前記積層フィルムの基材表面に受容層が形成されており、
     前記積層フィルムの基材表面にカラーフィルター層を形成する工程が、インクジェット印刷法により前記受容層にインキを吐出することによりおこなわれる請求項1に記載の電気泳動表示装置の製造方法。
  3.  積層フィルムを準備する工程において、前記積層フィルムの基材表面に受容層が形成されている請求項2に記載の方法。
  4.  前記基板と前記積層フィルムとを貼りあわせる工程の後に、前記積層フィルムの基材表面に受容層を形成する工程を更に具備する請求項2に記載の方法。
  5.  前記基板と前記積層フィルムとを貼りあわせる工程は、接着剤を用い、圧力を加えて行われる請求項1に記載の方法。
  6.  前記カラーフィルター層を形成する工程の後に、前記カラーフィルター層上に保護フィルムを積層する工程を更に具備する請求項1に記載の方法。
  7.  前記カラーフィルター層を形成する工程の後に、前記画素電極と電気泳動表示層との接合部端部を樹脂により封止する工程を更に具備する請求項1に記載の方法。
  8.  前記透明基材の厚さが10μm以上100μm以下の範囲内である請求項1に記載の方法。
  9.  基板、
     前記基板上に形成された画素電極、
     前記画素電極上に配置され、電気移動粒子を分散媒中に分散した分散液を封入したマイクロカプセルをバインダー樹脂で固定してなる電気泳動表示層、
     前記電気泳動表示層上に設けられ透明電極層、
     前記透明電極層上に設けられた透明基材、及び
     前記透明基材上に形成されたカラーフィルター層
    を具備し、
     前記基板が、前記電気泳動表示層が配置されていない領域を備えており、該領域に画素位置合わせ用の模様が描画されている電気泳動表示装置。
  10.  前記カラーフィルター層が、受容層中にインキで着色された構成である請求項9に記載の電気泳動表示装置。
  11.  前記カラーフィルター層上に、さらに保護フィルムを備える請求項10に記載の電気泳動表示装置。
  12.  前記画素電極と電気泳動表示層との接合部端部が樹脂により封止されている請求項9に記載の電気泳動表示装置。
  13.  前記透明基材の厚さが10μm以上100μm以下の範囲内であること請求項9に記載の電気泳動表示装置。
