Abstract

Es wird eine Abgasreinigungsvorrichtung zur Verminderung von Stickoxiden im Abgasstrom einer Brennkraftmaschine (10) beschrieben. Die Abgasreinigungsvorrichtung umfasst (a) eine Katalysatorreaktoreinheit (51) mit einem Reaktorgehäuse (52), das eine Vielzahl von Eingangs- und Ausgangsöffnungen (53, 54) aufweist, und mit einer Vielzahl in dem Reaktorgehäuse (52) angeordneter und an die Eingangsöffnungen (53) anschließender Rohgaskaskaden (60) und mit einer Vielzahl in dem Reaktorgehäuse (52) angeordneter und an die Ausgangsöffnungen (54) anschließender Reingaskaskaden (80) und (b) eine, in dem Reaktorgehäuse (52) eingebrachte, von dem Abgasstrom durchströmbare Schüttung (90) von Katalysatorelementen, wobei die Katalysatorelemente einen Träger aus einem Schaummetall sowie eine katalytische Beschichtung zur selektiven katalytischen Reduktion (SCR) von Stickoxiden aufweisen. Ferner werden eine Abgasanlage umfassend die Abgasreinigungsvorrichtung und ein Verfahren zum Betreiben der Abgasanlage beschrieben.

Description

Abgasreinigungsvorrichtung zur Verminderung von Stickoxiden
im Abgasstrom von Brennkraftmaschinen Die Erfindung betrifft eine Abgasreinigungsvorrichtung mit einer Schüttung von Katalysatorelementen zur Verminderung von Stickoxiden im Abgasstrom einer Brennkraftmaschine.
Eine Vielzahl von Katalysatoren sind in der Vergangenheit vorgeschlagen worden, um umweltrelevante Substanzen, wie z.B. Stickoxide in verschiedenen Oxidationsstufen (NO, N02, N204, N205 und N20), die aus Brennkraftmaschinen ausgestoßen werden, zu reinigen. Dabei handelt es sich um geregelte oder ungeregelte Katalysatoren, Oxidationskatalysatoren, 3- Wege-Katalysatoren (TWC-Katalysator = Three-Way Conversion catalyst), NOx-Speicher- katalysatoren und SCR-Katalysatoren (Selective Catalytic Reduction). Neben Schwefeloxiden gehören Stickoxide (NOx) zu den in der Schifffahrt limitierten Abgaskomponenten, die während Verbrennungsvorgängen entstehen und deren erlaubte Emissionen immer weiter abgesenkt werden. Bei den an Bord von Schiffen betriebenen Schiffsbrennkraftmaschinen handelt es sich um 4-Takt-Motoren oder langsam drehende 2-Takt- Motoren, die beide mit Schwerölen und Destillaten der Qualitäten IFO180, IFO380, MDO und MGO betrieben werden. In diesen Motoren bildet sich aufgrund der hohen Verbrennungstemperaturen von größer 1600°C das so genannte thermische NOx, welches mittels eines nach dem Prinzip der selektiven katalytischen Reduktion arbeitenden SCR-Katalysators, eines eingespeisten Reduktionsmittels (in der Regel NH3 oder eine Vorläuferverbindung (Präkursor) von diesem und Sauerstoff (02) umgesetzt wird. Eine ausführliche Darstellung solcher Verfahren auf der Basis von SCR-Katalysatoren kann der DE 34 28 232 A1 entnommen werden.
Der Aufbau einer SCR-Anlage variiert den technischen Anforderungen entsprechend und wird diesen individuell angepasst. Dem Grundprinzip liegt folgender Aufbau zu Grunde: Dem noch verunreinigten Abgas wird das Reduktionsmittel hinzugefügt und mit diesem homogen vermischt. In den meisten Fällen ist das Reduktionsmittel Ammoniak (NH3), Ammoniakwasser oder Harnstoff. Anschließend findet am Katalysator die Reduktion der Stickoxide statt. Das ΝΟχ freie Abgas verlässt den Katalysator möglichst ohne NH3-Schlupf. Dieses allgemeine Prinzip kann je nach Anforderungen durch zusätzliche Bauteile erweitert werden. So sind beispielsweise Anordnungen mit Oxidationskatalysator, Ammoniaksperrkatalysator oder Hydrolysekatalysator, falls das Reduktionsmittel aus Trockenharnstoff ge- bildet werden soll, denkbar. Diese lassen sich mit dem SCR-Katalysator durch Vor- oder Nachschaltung gegebenenfalls kombinieren.
Mittels des SCR-Katalysators werden die in der Brennkraftmaschine, z.B. einem Diesel- motor, entstehenden Stickoxide in Anwesenheit des Reduktionsmittels zu Stickstoff (N2) und Wasser (H20) reduziert. Das Reduktionsmittel wird entweder direkt dem Abgas zugegeben oder es wird ein Präkursor des Reduktionsmittels zugegeben, welcher erst in der Abgasnachbehandlungsanlage das Reduktionsmittel freisetzt. Als Reduktionsmittel kann Ammoniak (NH3) gasförmig oder als wässrige Lösung zugeführt werden. Ebenfalls bekannt ist es, Harnstoff als Präkursor dem Abgasstrom zuzuführen, welcher dann thermolytisch und hydrolytisch zu NH3, H20 und C02 umgesetzt wird.
Bei den ersten Anwendungen der SCR-Technologie im maritimen Bereich hat sich herausgestellt, dass die Adaption landbasierter Technologien als problematisch zu bewerten ist, da sich aus der Mobilität von Schiffen Probleme bezüglich Schwingungen, Vibrationen, Krängung, Stabilität usw. ergeben. Auch stellt die Abgaszusammensetzung, insbesondere der hohe Schwefelgehalt, eine besondere Herausforderung dar, die bislang nicht zufriedenstellend gelöst ist. Für die im Stand der Technik zum Einsatz kommenden Katalysatorreaktoren für die heterogene Katalyse hat sich eine Bauvariante bisher durchgesetzt, nämlich der so genannte Wabenkatalysator. In einem Gehäuse (Canning oder Modul) befindet sich ein Trägermaterial, für das stranggepresste Keramik oder ein Metallblech verwendet wird. Der Träger bildet parallel verlaufende Kanäle, durch die das Abgas strömt. Bereits hier wird versucht, dem Abgas eine möglichst große Oberfläche zur Verfügung zu stellen, mit der es interagieren kann, so dass die Kanäle möglichst fein ausgeführt werden. Die so genannte Zelldichte gibt die Anzahl der Kanäle pro Fläche (Quadratzoll) an. Die in der Technik verwendeten Ausführungen reichen hier von 25 bis 400 cpsi (cells per Square inch) als typischen Wert für Keramik und bis zu 1200 cpsi für hochzellige Hochleistungsversionen mit metallischen Trägern. Hier liegt die Wandstärke oftmals bei gerade einmal 30 μηη. Die limitierende Größe stellt hierbei der tolerierbare Druckverlust dar. Der Trägerkomponente wird hohe thermische und mechanische Festigkeit abverlangt, da sie häufig starken Temperaturschwankungen und Erschütterungen ausgesetzt ist. Ein warmfestes Metallgitter oder eine Keramikmatte um den Wabenkörper sorgt deshalb für die Fixierung im Gehäuse und die Absorption von Erschütterungen.
Abgaskatalysatoren, die allgemein in der Automobilindustrie und in der Kraftwerkstechnik eingesetzt werden, verfügen in der Regel über eine Cordierit-Wabenstruktur („honey cumb") mit einem großen Wärme- und Stoßwiderstand als Trägermaterial. Cordierit, ein Magnesium- Aluminium-Silicat-Material (2MgO 2AI203 5Si02) zeichnet sich durch eine hohe Temperaturbeständigkeit und eine große Porosität von 20 bis 40 Vol.-%, die überwiegend aus Makro- poren mit durchschnittlichen Durchmessern von wenigen Mikrometern besteht, aus.
Für großtechnische Anlagen, zu denen hier auch Schiffsmotoren zu zählen sind, werden in Modulbauweise aus vielen, meistens quaderförmigen Monolithen größere Aggregate zusammengesetzt. Die praktische Anwendung an Bord von Schiffen hat gezeigt, dass solche Katalysatoren nur bedingt mit der Treibstoffqualität HFO betrieben werden können. Auch sind die mechanischen Beanspruchungen (Temperaturschwankungen, Erschütterungen, Vibrationen), die während des Schiffsbetriebs auftreten, deutlich höher als im stationären Betrieb.
Wabenkatalysatoren, wie sie z. B. die Druckschriften DE 102 55 612 A1 , EP 1 063 396 A2, EP 1 713 584 A1 und EP 1 920 834 A1 offenbaren, zeichnen sich durch eine große Anzahl an Zellen pro Quadratzentimeter aus und weisen Wanddicken zwischen 0,2 und 1 ,5 mm auf, wobei Wanddicken zwischen 0,2 bis 0,3 mm bevorzugt werden. Der Nachteil dieser geringen Wanddicken besteht darin, dass mechanische Belastungen, wie z.B. Druckstöße durch das so genannte„Ruß-Blasen", zu Beschädigungen führen können. Dieser Vorgang der Reinigung der Wabenkatalysatoren mittels Druckstößen ist erforderlich, da Großmotoren, insbe- sondere mit Rückstandsölen betriebene Schiffsmotoren, Emissionen in der Form von Partikeln, Ruß, Metallaschen, Metallen und Sulfaten freisetzen. Diese lagern sich in den Waben des Wabenkatalysators ab und führen zu einer Abnahme der katalytischen Aktivität des Katalysators und zu einem Anstieg des Druckverlustes. Ein weiterer Nachteil der Wabenkatalysatoren besteht darin, dass die Abgasströmung in den Wabenkanälen über die Länge der Kanäle von turbulent zu laminar übergeht und der Stoffaustausch zwischen Gasphase und katalytisch aktiver Oberfläche stark abnimmt, was zu einer Abnahme der Katalysatoraktivität führt. Der Erfindung liegt daher die Aufgabe zu Grunde, eine Abgasreinigungsvorrichtung zu schaffen, deren Eigenschaften die Anforderungen der Motoren- und insbesondere der Großmoto- renindustrie für einen Einsatz als Abgasentstickung bei schwerölgefeuerten Dieselmotoren erfüllen. Erfindungsgemäß wird diese Aufgabe durch eine Abgasreinigungsvorrichtung zur Verminderung von Stickoxiden im Abgasstrom einer Brennkraftmaschine gelöst. Die Abgasreinigungsvorrichtung umfasst eine Katalysatorreaktoreinheit mit einem Reaktorgehäuse, das eine Viel- zahl von Eingangs- und Ausgangsöffnungen aufweist, und mit einer Vielzahl in dem Reaktorgehäuse angeordneter und an die Eingangsöffnungen anschließender Rohgaskaskaden und mit einer Vielzahl in dem Reaktorgehäuse angeordneter und an die Ausgangsöffnungen anschließender Reingaskaskaden. Zudem umfasst die Abgasreinigungsvorrichtung eine, in dem Reaktorgehäuse eingebrachte, von dem Abgasstrom durch ström bare Schüttung von Katalysatorelementen, wobei die Katalysatorelemente einen Träger aus einem Schaummetall sowie eine katalytische Beschichtung zur selektiven katalytischen Reduktion (SCR) von Stickoxiden aufweisen. Diese Abgasreinigungsvorrichtung zeichnet sich durch ein deutlich geringeres Bauvolumen aus, als es herkömmliche Wabenkatalysatoren anbieten. Dadurch ist es wesentlich einfacher, eine Abgasreinigungsvorrichtung nachträglich in das Abgassystem eines Schiffes zu integrieren. Durch die Schüttung der losen Katalysatorelemente wird die aus monolithischen Katalysatoren bekannte Spannungsproblematik gelöst, wodurch ein Katalysator speziell für die Anforderungen der Schifffahrt geschaffen wird. Die Träger aus Schaummetall zeichnen sich besonders durch ihre Unempfindlichkeit gegenüber Wärmedehnungen und mechanischen Belastungen aus. Bevorzugt ist die Schüttung strömungsoptimiert und wird während des Betriebes vom Abgasstrom der Brennkraftmaschine in der Regel permanent turbulent umströmt und durchströmt.
Das Schaummetall der Katalysatorelemente umfasst vorzugsweise Eisen, Eisenoxid, Chrom, Aluminium und/oder Nickel oder Legierungen derselben oder besteht bevorzugt aus selbigen. Ferner bevorzugt weisen die Katalysatorelemente die geometrische Form einer Kugel, einer Halbkugel, eines Ringes, einer Röhre, eines Raschid-Ringes, einer Halbröhre, einer Platte, eines Zylinders oder eines Würfels auf.
Des Weiteren bevorzugt weisen die Katalysatorelemente eine Länge oder einen Durchmes- ser von 0,5 bis 30 mm, bevorzugt 1 bis 15 mm und besonders bevorzugt 2 bis 8 mm auf.
Ferner weist das Schaummetall der Katalysatorelemente eine spezifische Oberfläche von 8.000 bis 25.000 m2/m3, insbesondere von 1 1.000 bis 18.000 m2/m3 auf. Gemäß einer bevorzugten Ausgestaltung der Erfindung weist das Schaummetall Poren mit einem Porendurchmesser von 100 bis 3200 μηη, insbesondere von 400 bis 1 .200 μηη auf. Theoretisch ist es auch möglich, anstelle des Schaummetalls einen keramischen Träger, bevorzugt Cordierit zu verwenden. Jedoch müsste man dabei auf die Vorteile eines Trägers aus einem Schaummetall verzichten. Bevorzugt umfasst die katalytische Beschichtung ein katalytisch aktives Material in Form mindestens eines Oxids eines Übergangsmetalls mit der Ordnungszahl 21 bis 30, 39 bis 48, 57 bis 80 und 89 bis 1 12 und/oder mindestens einer Alkali- und/oder Erdalkalimetallverbindung und/oder mindestens einer Verbindung der dritten Haupt- oder Nebengruppe des Periodensystems und/oder mindestens einer Seltenerdemetall- oder Zinkverbindung oder in Form von Gemischen von diesen.
Ferner bevorzugt umfasst die katalytische Beschichtung ein NH3-speicherndes Material, insbesondere Aluminiumoxid (Al203), Zirkoniumoxid (ZrO) oder ein Zeolith vom Typ X, Y und/oder ZSM-5. Das Aluminiumoxid (Al203), das Zirkoniumoxid (ZrO) oder der Zeolith bildet die Grundstruktur der Beschichtung, auf welcher das katalytisch aktive Material in freier Verteilung vorliegt.
Vorzugsweise umfasst die katalytische Beschichtung ein katalytisch aktives Material zur Umsetzung von Kohlenwasserstoffen (HC). Diese Kohlenwasserstoffe können beispielsweise C1 - bis C10-Kohlenwasserstoffe, insbesondere CH4 bis Ci0H22 (Alkane) sein. Das katalytisch aktive Material ist in der Regel eine Kombination geeigneter Edelmetalle.
Die Beschichtung des Schaummetall-Trägers mit Katalysatoren, sowie mit dem NH3- speichernden Material, wird in der Regel mittels eines Washcoat-Verfahrens durchgeführt, wie es auch für herkömmliche wabenförmige Metall- oder Keramikträger bekannt ist.
Das NH3-speichernde Material weist bevorzugt eine BET-Oberfläche von mindestens 300 m2/g, insbesondere von mindestens 400 m2/g und besonders bevorzugt von mindestens 500 m2/g auf. Ferner weist das NH3-speichernde Material bevorzugt eine Partikelgröße von höch- stens 0,9 μηη, insbesondere von höchstens 0,6 μηη und besonders bevorzugt von höchstens 0,3 μηη auf. Des Weiteren bevorzugt weist das NH3-speichernde Material eine durchschnittliche Porengröße von 0,4 bis 1 nm, besonders bevorzugt 0,7 bis 0,8 nm auf.
Gemäß einer bevorzugten Ausgestaltung der Erfindung umfassen die Rohgas- und/oder die Reingaskaskaden sich in Strömungsrichtung (also axial) erstreckende Elemente. Durch diese Ausgestaltung kann das Rohgas auch in die, den Eingangsöffnungen gegenüberliegenden Bereiche der Katalysatoreinheit transportiert werden und/oder oder aus den, den Aus- gangsöffnung gegenüberliegenden Bereichen ausgeleitet werden. Dadurch wird eine gleichverteilte Durchströmung der Schüttung ermöglicht.
Ferner bevorzugt weisen die sich in Strömungsrichtung erstreckenden Elemente der Roh- gas- und/oder Reingaskaskaden eine dachartige Gestalt auf. Die dachartige Gestalt bezeichnet dabei eine Ausformung, welche nach oben geschlossen und nach unten offen ist. Durch die dachartige Gestalt der sich in Strömungsrichtung erstreckenden Elemente der Rohgas- und/oder Reingaskaskaden bilden sich durch ein Auffüllen der Katalysatorreaktoreinheit mit der Schüttung Kanäle, welche nach oben hin von den sich in Strömungsrichtung
erstreckenden, dachartigen Elementen der Roh- und/oder Reingaskaskaden und nach unten hin von der Schüttung begrenzt werden. Dadurch kann das Roh- und/oder Reingas innerhalb der Roh- und/oder Reingaskaskaden frei strömen und innerhalb des Katalysatorreaktors verteilt werden. Insbesondere bevorzugt weist ein sich in Strömungsrichtung erstreckendes Element eine im Querschnitt normal zur Strömungsrichtung zweischenkelige Form auf. Der Schnittpunkt der zwei Schenkel zeigt im aufgebauten Zustand der Abgasreinigungsvorrichtung nach oben. Somit sind die sich in Strömungsrichtung erstreckenden Elemente der Rohgas- und/oder Reingaskaskaden als zwei winkelig zueinander angeordnete, bevorzugt ebene Flächen aus- gebildet, deren Schnittlinie den höchsten Punkt der Rohgas- und/oder der Reingaskaskade bildet.
Bevorzugt weisen die beiden Schenkel der sich in Strömungsrichtung erstreckenden Elemente der Rohgas- und/oder Reingaskaskaden eine Schenkellänge von 5 bis 30 cm, ins- besondere von 10 bis 20 cm, und/oder einen Winkel von 15° bis 1 10°, insbesondere von 20° bis 90°, bevorzugt von 45° bis 75°, auf. Diese Ausgestaltungen ermöglichen einen strömungsgünstigen Querschnitt der durch die sich in Strömungsrichtung erstreckenden, dachartigen Elemente gebildeten Kanäle. Vorzugsweise sind die Rohgas- und/oder die Reingaskaskaden mit einem Abstand von 10 bis 50 cm, insbesondere von 15 bis 35 cm, zueinander angeordnet. Dieser Abstand stellt einen guten Kompromiss aus Strömungswiderstand beim Durchströmen der Schüttung und der wirksamen katalytischen Oberfläche dar. Gemäß einer bevorzugten Ausgestaltung der Erfindung weist das Reaktorgehäuse der Katalysatorreaktoreinheit Austragsmittel zum Ausschleusen von verbrauchten oder kontaminierten Katalysatorelementen auf. Austragungsmittel sind insbesondere eine Zellradschleuse, eine Transportschnecke oder eine Doppelpendel-Klappe. Durch diese Ausgestaltungen können z. B. mit Ruß kontaminierte Katalysatorelemente aus der Katalysatorreaktoreinheit ausgeschleust, und beispielsweise außerhalb der Katalysatorreaktoreinheit gereinigt oder aufbereitet werden.
Des Weiteren wird eine Abgasanlage für eine Brennkraftmaschine, umfassend eine erfindungsgemäße Abgasreinigungsvorrichtung zur Verfügung gestellt. Die Abgasanlage umfasst in der Regel wenigstens eine Zu- und Ableitung, welche das Rohgas zu der Abgasreinigungsvorrichtung hin und von der Abgasreinigungsvorrichtung weg leiten.
Bevorzugt umfasst die Abgasanlage ferner eine stromauf der Abgasreinigungsvorrichtung angeordnete Dosiereinrichtung zur Zudosierung eines Reduktionsmittels in den Abgasstrom, insbesondere von Ammoniak (NH3) oder einer Vorläuferverbindung von diesem. Die Dosiereinrichtung ermöglicht ein Einbringen, z. B. ein Einspritzen des Reduktionsmittels oder des- sen Vorläuferverbindung in den Abgasstrom.
Gemäß einer weiteren bevorzugten Ausgestaltung der Erfindung umfasst die Abgasanlage ferner einen stromauf der Abgasreinigungsvorrichtung angeordneten Brenner zur Erhöhung der Abgastemperatur. Der Brenner kann ferner bevorzugt mit flüssigen oder gasförmigen Brennstoffen, insbesondere mit einem„boil-off" eines Flüssig-Gas-Tanks betrieben werden.
Ferner wird ein Verfahren zum Betreiben einer erfindungsgemäßen Abgasanlage zur Verfügung gestellt. Das Verfahren umfasst einen ersten Schritt des Bereitstellens einer erfindungsgemäßen Abgasanlage. Ferner umfasst das Verfahren einen zweiten Schritt des Einleitens des Abgasstroms in die Katalysatorreaktoreinheit durch die Eingangsöffnungen und zumindest teilweise durch die Rohgaskaskaden. Überdies umfasst das Verfahren einen dritten Schritt des Durchleitens des Abgasstroms durch die Schüttung von Katalysatorelementen. Des Weiteren umfasst das Verfahren einen vierten Schritt des Ausleitens des Abgasstroms aus der Katalysatorreaktoreinheit zumindest teilweise durch die Reingas- kaskaden und durch die Ausgangsöffnungen.
Bevorzugt wird in einer diskontinuierlichen Verfahrensweise eine Teilmenge der Katalysatorelemente bei Erreichen eines vorbestimmten Druckverlustes und/oder einer vorbestimmten ΝΟχ-Reingaskonzentrationsschwelle aus der Vorrichtung ausgeschleust und durch noch nicht beaufschlagte Katalysatorelemente ersetzt. Dadurch kann eine gleichmäßige Funktionsweise des Katalysators über die Betriebszeit sichergestellt werden. Gleichwohl ist auch eine kontinuierliche Ausschleusung und Wiederauffüllung von Katalysatorelementen möglich. Ferner bevorzugt wird das für die katalytische Reduktion erforderliche Reduktionsmittel erst bei Erreichen einer definierten Temperatur dosiert. Durch diese Ausgestaltung kann eine Flutung der Katalysatorreaktoreinheit mit Reduktionsmittel verhindert werden, solange eine, für die katalytische Reaktion notwendige, Mindesttemperatur noch nicht erreicht ist.
Vorzugsweise werden neben Stickoxiden auch C1 - bis C10-Kohlenwasserstoffe, insbesondere CH4 bis Ci0H22 katalytisch abgebaut, wofür die Beschichtung der Katalysatorelemente als katalytisch aktives Material geeignete Edelmetalle aufweist.
Gemäß einer bevorzugten Ausgestaltung der Erfindung erfolgt eine Pyrolyse von dem stromauf der Abgasreinigungsvorrichtung zudosierten Harnstoff in einer Rohgashaube der Abgasreinigungsvorrichtung, welche eingangsseitig an das Reaktorgehäuse anschließt. Der Abgasstrom wird dabei durch die Rohgashaube geleitet, welche den Abgasstrom auf die Ein- gangsöffnungen verteilt.
In der Regel wird die Abgasreinigungsvorrichtung im Überdruck betreiben, welcher durch den Strömungswiderstand der Katalysatorreaktoreinheit und den Überdruck des Abgasstroms aus der Brennkraftmaschine bedingt ist. Bevorzugt wird die Abgasreinigungs- Vorrichtung jedoch im Unterdruck betrieben, der mittels eines stromab der Katalysatorreaktoreinheit angeordneten Ventilators erzeugt wird.
Bevorzugt erfolgt die Steuerung der Dosierung des Reduktionsmittels in Abhängigkeit von einem Betriebspunkt der Brennkraftmaschine, wofür insbesondere ein Kennwert aus dem Motorsteuergerät verwendet wird. Der Kennwert aus dem Motorsteuergerät stellt eine dem Abgasstrom vorauseilende Größe dar, wodurch noch vor Eintreffen des Abgasstroms an der Dosiereinrichtung die Dosierung des Reduktionsmittels angepasst werden kann.
Weitere bevorzugte Ausgestaltungen der Erfindung sind in den Unteransprüchen angegeben oder der folgenden Beschreibung der Figuren zu entnehmen.
Die Erfindung wird nachfolgend anhand einer Zeichnung und der nachfolgenden Beschreibung näher erläutert. Es zeigen: Figur 1 eine erfindungsgemäße Abgasanlage und
Figur 2 einen Querschnitt durch eine Abgasanlage. Figur 1 ist eine schematische Ansicht einer erfindungsgemäßen Abgasanlage gemäß einer bevorzugten Ausführungsform. Eine Abgasreinigungsvorrichtung der Abgasanlage umfasst eine Katalysatorreaktoreinheit 51 , mit innerhalb eines Reaktorgehäuses 52 angeordneter Rohgaskaskaden 60 und Reingaskaskaden 80. Die Roh- und Reingaskaskaden 60, 80 können wie abgebildet parallel zueinander und in Strömungsrichtung des Abgasstromes angeordnet sein. Die Rohgaskaskaden 60 können wie abgebildet bereits vor der den Eingangsöffnungen 53 gegenüberliegenden Seite des Reaktorgehäuses 52 enden, oder auch an diese angrenzen. Ebenso können auch die Reingaskaskaden 80 wie abgebildet bereits vor der den Ausgangsöffnungen 54 gegenüberliegenden Seite des Reaktorgehäuses 52 enden, oder auch an diese angrenzen. Das Reaktorgehäuse 52 ist mit einer Schüttung 90 von Katalysatorelementen befüllt. Die Katalysatorelemente weisen einen Träger aus
Schaummetall, sowie eine katalytische Beschichtung zur selektiven katalytischen Reduktion (SCR) von Stickoxiden auf. In einem oberen Bereich des Reaktorgehäuses 52 ist ein Vor- ratssilo 70 angeordnet, während in einem untenliegenden Bereich des Reaktorgehäuses 52 ein Austragsmittel 120 angeordnet ist.
Die Rohgaskaskaden 60 sind über Eingangsöffnungen 53 strömungstechnisch mit einer Rohgashaube 40 verbunden und Reingaskaskaden 80 sind über Ausgangsöffnungen 54 strömungstechnisch mit einer Reingashaube 100 verbunden. Die Rohgashaube 40 dient als Verteiler zum Aufteilen des Abgasstromes auf die Eingangsöffnungen 53, während die Reingashaube 100 als Sammler zum Sammeln des Abgasstromes aus den Ausgangsöffnungen 54 dient. Stromauf der Rohgashaube ist eine Abgaszuleitung 50 angeordnet, welche der Zuführung des Abgasstromes aus einer Brennkraftmaschine 10 in die Rohgashaube 40 dient. An der Abgaszuleitung 50 sind eine erste NO x-Sonde 20, eine Dosiereinrichtung 30 und ein erster Drucksensor 150a angeordnet. Eine Abgasableitung 1 10 schließt stromab an die Reingashaube 100 an. An der Abgasableitung 1 10 sind ein zweiter Drucksensor 150b, ein Temperatursensor 130 und eine zweite NO x-Sonde 140 angeordnet. Figur 2 zeigt eine Ansicht einer Schnittebene A-A durch die Katalysatorreaktoreinheit 51 der Abgasanlage. Innerhalb des Reaktorgehäuses 52 sind in vertikaler Richtung abwechselnd Rohgaskaskaden 60 und Reingaskaskaden 80 angeordnet. Die Blickrichtung ist in Strömungsrichtung durch die Roh- und Reingaskaskaden 60, 80 und durch die, an die Reingaskaskaden 80 anschließenden Ausgangsöffnungen 54. Die Roh- und Reingaskaskaden 60, 80 umfassen dachartige, sich in Strömungsrichtung erstreckende Elemente, welche die Roh- und Reingaskaskaden 60, 80 nach oben hin begrenzen und im Querschnitt eine zweischen- kelige Form aufweisen können. Durch die dachartigen, sich in Strömungsrichtung erstreck- enden Elemente der Roh- und Reingaskaskaden 60, 80 bilden sich beim Befüllen des Reaktorgehäuses 51 mit der Schüttung 90 im Wesentlichen schüttungsfreie Kanäle der Roh- und Reingaskaskaden 60, 80 unterhalb den dachartigen, sich in Strömungsrichtung erstreckenden Elementen.
Durch die schüttungsfreien Kanäle der Rohgaskaskaden 60 können die Abgasteilströme in Strömungsrichtung in die Katalysatorreaktoreinheit 51 vordringen um anschließend durch die Schüttung 90 hindurch zu den Reingaskaskaden 80 zu strömen. Durch diesen Aufbau wird eine gleichmäßige Beaufschlagung der Schüttung 90 mit dem Abgasstrom 90 gewährleistet und zudem der dem Abgasstrom entgegengesetzte Strömungswiderstand verringert.
Die in den Figuren 1 und 2 gezeigte Abgasanlage zeigt folgende Funktionsweise:
Die Brennkraftmaschine 10, die eine Vielzahl an Zylindern aufweist, arbeitet nach dem 2- Takt- oder dem 4-Takt-Prinzip und verbrennt dabei Brennstoffe in unterschiedlicher Qualität (Rückstandsöle, Marine Dieselöl MDO oder Marine Gasöl MGO). Potentiell zum Einsatz kommende Brennkraftmaschinen weisen verglichen mit Brennkraftmaschinen von Straßenfahrzeugen in der Regel relativ große Hubvolumen von größer 5 Litern pro Zylinder, bevorzugt größer 10 Litern pro Zylinder, insbesondere bevorzugt jedoch von größer 20 Litern pro Zylinder auf. Das Abgas verlässt die Zylinder und gelangt in einen Abgaskrümmer. Der Abgaskrümmer ist mit der Abgaszuleitung 50 verbunden.
Wie durch Pfeile schematisch gezeigt ist, passiert oder strömt der Abgasstrom der Reihe nach durch die Abgaszuleitung 50 und die Rohgashaube 40, in welcher der Abgasstrom in Form mehrer Abgasteilströme auf die Eingangsöffnungen 53 der Rohgaskaskaden 60 verteilt wird. Die Abgasteilströme strömen zumindest teilweise durch die Rohgaskaskaden 60 und anschließend von den Rohgaskaskaden 60 durch die Schüttung 90 aus Katalysatorelementen zu den Reingaskaskaden 80. Die Abgasteilströme der Reingaskaskaden 80 werden dann in der Reingashaube 100 zusammengefasst und gelangen stromabwärts in die Abgasab- leitung 1 10. Anschließend kann der gereinigte Abgasstrom einer weiteren Nutzung durch Wärmeauskopplung zugeführt werden oder durch einen Kamin an die Atmosphäre abgegeben werden.
Das für die selektive katalytische Reduktion von Stickoxiden erforderliche Reduktionsmittel wird als Ammoniakwasser oder als wässrige Harnstofflösung mittels der Dosiereinrichtung 30 dem Abgasstrom zugeführt. Die stromaufwärts der Dosiereinrichtung 30 angeordnete erste NOx-Sonde 20 ermittelt die NOx-Konzentration des Abgases. Aus der ΝΟχ-Konzentra- tion wird die erforderliche Menge an Reduktionsmittel errechnet, die mittels der Dosiereinrichtung 30 in den Abgasstrom dosiert wird. Alternativ dazu besteht auch die Möglichkeit, die erforderliche Menge an Reduktionsmittel anhand eines Kennwertes aus dem Motorsteuergerät zu bestimmen.
Der Temperatursensor 130, welcher an der Abgasableitung 1 10 installiert ist, ermittelt die Temperatur des Abgases. Bei Erreichen einer gewünschten Mindesttemperatur wird mit der Dosierung des Reduktionsmittels begonnen. Die Mindesttemperatur kann abhängig der Abgaszusammensetzung zwischen 140 °C und 270 °C betragen. Die Betriebstemperatur der Abgasreinigungsvorrichtung kann zwischen 140 °C und 500 °C betragen.
Das Reduktionsmittel in Form einer wässrigen Harnstofflösung wird im Abgasstrom thermo- lysiert und hydrolysiert, dabei wird der Harnstoff mittels chemischer Reaktion zu Ammoniak (NH3) abgebaut:
(NH2)2CO— >NH3 + HNCO
HNCO + H20— >NH3 + C02
Diese Pyrolyse des Harnstoffs findet teilweise oder sogar hauptsächlich in der Rohgashaube 40 statt. Das mit dem Reduktionsmittel vermischte Abgas wird in der Rohgashaube 40 weiter durchmischt und gleichmäßig durch die Rohgaskaskaden 60 der Katalysatorreaktoreinheit 51 zur selektiven katalytischen Reduktion zugeführt. Dabei verlässt das Abgas die Rohgaskaskaden 60 und strömt in turbulenter Form durch die aus Katalysatorelementen bestehende Schüttung 90, in welcher es zur gewünschten selektiven katalytischen Reaktion kommt, die beispielsweise nach folgenden Reaktionsgleichungen abläuft:
4NH3 + 4NO + 02 -> 4N2 + 6H20
4NH3 + 2N02 +2NO -> 4N2 + 6H20
8NH3 + 6N02 ^ 7N2 + 12H20
Überschüssiges Ammoniak wird in den NH3 speichernden Komponenten der Beschichtung der Katalysatorelemente zwischengespeichert.
Bei der Entstickung durch eine SCR treten gewollte und ungewollte Reaktionen auf, da es keine chemische Reaktion gibt, die 100 %-ig selektiv abläuft. D.h., es treten auch Nebenreaktionen auf, die zum Teil erwünscht sind. So kann das NOx auf verschiedene Weise im Katalysator umgesetzt werden. Diese unterschiedlichen Reaktionen konkurrieren unterein- ander. Welche überwiegt, hängt von unterschiedlichen Faktoren ab. Verweilzeit des Gases im Reaktor, Stoffkonzentrationen, die Beschaffenheit des Katalysators und vor allem die Temperatur sind die bestimmenden Einflussgrößen. Eine theoretische Einschätzung, welche Reaktion bei einem bestimmten Katalysator bei einer bestimmten Temperatur überwiegt, fällt schwer. Es ist nicht immer einwandfrei festzustellen, welcher Mechanismus (Eley-Rideal, Longmuir-Henschelwood) vorliegt. In der Praxis werden Gleichungen für die Reaktionskinetik zumeist empirisch bestimmt und über deren Auswertung Aussagen über einen möglichen Reaktionsmechanismus gemacht. Die Katalysatorelemente der Schüttung 90 enthalten in der Regel mindestens ein Oxid eines Übergangsmetalls mit der Ordnungszahl 21 bis 30, 39 bis 48, 57 bis 80 und 89 bis 1 12, eine Alkali- oder Erdalkalimetallverbindung und/oder eine Verbindung der dritten Haupt- oder Nebengruppe des Periodensystems und/oder eine Seltenerdemetall- oder Zinkverbindung oder deren Gemische.
Die Katalysatorelemente der Schüttung 90 weisen eine Länge oder einen Durchmesser von z. B. 1 bis 30 mm, vorzugsweise 2 bis 8 mm, in der geometrischen Form einer Röhre, eines Raschid-Ringes, einer Kugel, eines Würfels eines Zylinders oder einer Platte auf, die aus einem Schaummetall, z. B. aus Eisenoxid oder Nickel besteht und eine große Porosität in Form von Poren mit einem Durchmesser von z. B. 100 bis 2000 μηη, bevorzugt 400 bis 1200 μηη, und eine große spezifische Oberfläche von z. B. 8000 bis 25000 m2/m3, bevorzugt 1 1000 bis 18000 m2/m3, aufweisen.
Nachdem das katalytisch gereinigte Abgas die Schüttung 90, aus Katalysatorelementen ver- lässt, gelangt es stromabwärts durch die Reingaskaskaden 80 und die Ausgangsöffnungen 54 in die Reingashaube 100 und von dort in die Abgasableitung 1 10.
Die zweite NOx-Sonde 140, die an der Abgasableitung 1 10 angebracht ist, ermittelt die NOx- Konzentration des gereinigten Abgasstroms und stellt den Messwert als weitere Regelgröße der Dosiereinrichtung 30 zur Verfügung, um einen eventuellen NH3-Schlupf oder NOx- Schlupf zu minimieren.
Das gereinigte Abgas gelangt durch die Abgasleitung 1 10 zu eventuell weiteren nachgeschalteten Abgasbehandlungseinrichtungen, einer Vorrichtung zur Wärmeauskopplung oder durch einen Kamin in die Atmosphäre. Im Falle einer Verschmutzung der Katalysatorelemente 90 durch Anlagerung von Stäuben, Salzen oder Metallaschen, die während des Verbrennungsprozesses im Motor gebildet werden können, was zu einer Abnahme der Katalysatoraktivität führt, können die kontaminierten Katalysatorelemente aus dem Katalysatorreaktor mittels eines Austragsmittels 120, z. B. einer Zellradschleuse ausgetragen und durch nachrutschende Katalysatorelemente aus dem Vorratssilo 70 ersetzt werden. Die Abnahme der Aktivität wird durch die zweite NOx-Sonde 140 ermittelt.
Zudem wird mittels der Drucksensoren 150a und 150b der Gesamtdruckverlust der Abgas- reinigungsvorrichtung ermittelt. Steigt der Gesamtdruckverlust über einen zulässigen Wert, wird durch Inbetriebnahme des Austragsmittels 120 ein Teil der aus Katalysatorelementen bestehenden Schüttung 90 ausgetragen und durch nachrutschende Katalysatorelemente aus dem Vorratssilo 70 ersetzt.

Claims

Abgasreinigungsvorrichtung zur Verminderung von Stickoxiden im Abgasstrom einer Brennkraftmaschine (10), umfassend
(a) eine Katalysatorreaktoreinheit (51 ) mit einem Reaktorgehäuse (52), das eine Vielzahl von Eingangs- und Ausgangsöffnungen (53, 54) aufweist, und mit einer Vielzahl in dem Reaktorgehäuse (52) angeordneter und an die Eingangsöffnungen (53) anschließender Rohgaskaskaden (60) und mit einer Vielzahl in dem Reaktorgehäuse (52) angeordneter und an die Ausgangsöffnungen (54) anschließender Reingaskaskaden (80) und
(b) eine, in dem Reaktorgehäuse (52) eingebrachte, von dem Abgasstrom durchströmbare Schüttung (90) von Katalysatorelementen, wobei die Katalysatorelemente einen Träger aus einem Schaummetall sowie eine katalytische Be- schichtung zur selektiven katalytischen Reduktion (SCR) von Stickoxiden aufweisen.
Abgasreinigungsvorrichtung nach Anspruch 1 , dadurch gekennzeichnet, dass das Schaummetall der Katalysatorelemente Eisen, Eisenoxid, Chrom, Aluminium und/oder Nickel oder Legierungen derselben umfasst oder daraus besteht.
Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Katalysatorelemente eine Länge oder einen Durchmesser von 0,
5 bis 30 mm, bevorzugt 1 bis 15 mm und besonders bevorzugt 2 bis 8 mm aufweisen.
Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die katalytische Beschichtung mindestens ein Oxid eines Übergangsmetalls mit der Ordnungszahl 21 bis 30, 39 bis 48, 57 bis 80 und 89 bis 1 12 und/oder mindestens eine Alkali- und/oder Erdalkalimetallverbindung und/oder mindestens eine Verbindung der dritten Haupt- oder Nebengruppe des Periodensystems und/oder mindestens eine Seltenerdemetall- oder Zinkverbindung oder Gemische von diesen umfasst.
Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die katalytische Beschichtung ein NH3-speicherndes Material umfasst, insbesondere Aluminiumoxid (Al203), Zirkoniumoxid (ZrO) oder ein Zeolith vom Typ X, Y und/oder ZSM-5.
6. Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die katalytische Beschichtung ein katalytisch aktives Material zur Umsetzung von Kohlenwasserstoffen (HC) umfasst.
7. Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Rohgas- und/oder die Reingaskaskaden (60, 80) sich in Strömungsrichtung erstreckende Elemente umfassen.
8. Abgasreinigungsvorrichtung nach Anspruch 7, dadurch gekennzeichnet, dass die sich in Strömungsrichtung erstreckenden Elemente der Rohgas- und/oder Reingaskaskaden (60, 80) eine dachartige Gestalt aufweisen.

Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das Reaktorgehäuse (52) der Katalysatorreaktoreinheit (51 ) Austragsmittel (120) zum Ausschleusen von verbrauchten oder kontaminierten Katalysatorelementen aufweist, insbesondere eine Zellradschleuse, eine Transport- Schnecke oder eine Doppelpendel-Klappe.
10. Abgasanlage für eine Brennkraftmaschine (10), umfassend eine Abgasreinigungsvorrichtung nach einem der vorhergehenden Ansprüche.
1 1 . Abgasanlage nach Anspruch 10, ferner umfassend eine stromauf der Abgasreinigungsvorrichtung angeordnete Dosiereinrichtung (30) zur Zudosierung eines Reduktionsmittels in den Abgasstrom, insbesondere von Ammoniak (NH3) oder einer Vorläuferverbindung von diesem.

Abgasanlage nach einem der Ansprüche 10 bis 1 1 , ferner umfassend einen stromauf der Abgasreinigungsvorrichtung angeordneten Brenner zur Erhöhung der Abgastemperatur, der mit einem flüssigen oder gasförmigen Brennstoff, insbesondere mit einem „boil-off" eines Flüssig-Gas-Tanks betrieben werden kann.
13. Verfahren zum Betreiben einer Abgasanlage nach einem der Ansprüche 10 bis 12, umfassend die folgenden Schritte:
I) Bereitstellen einer Abgasanlage nach einem der Ansprüche 10 bis 12; II) Einleiten des Abgasstroms in die Katalysatorreaktoreinheit (51 ) durch die Eingangsöffnungen (53) und zumindest teilweise durch die Rohgaskaskaden (60);
III) Durchleiten des Abgasstroms durch die Schüttung (90) von
Katalysatorelementen ;
IV) Ausleiten des Abgasstroms aus der Katalysatorreaktoreinheit (51 ) zumindest teilweise durch die Reingaskaskaden (80) und durch die Ausgangsöffnungen (54).
Verfahren nach Anspruch 13, dadurch gekennzeichnet, dass eine Teilmenge der Katalysatorelemente bei Erreichen eines vorbestimmten Druckverlustes und/oder einer vorbestimmten ΝΟχ-Reingaskonzentrationsschwelle aus der Vorrichtung ausgeschleust wird und durch noch nicht beaufschlagte Katalysatorelemente ersetzt wird.
Verfahren nach einem der Ansprüche13 bis 14, dadurch gekennzeichnet, dass das für die katalytische Reduktion erforderliche Reduktionsmittel erst bei Erreichen einer definierten Temperatur dosiert wird.
Verfahren nach einem der Ansprüche 13 bis 15, dadurch gekennzeichnet, dass eine Pyrolyse von dem stromauf der Abgasreinigungsvorrichtung zudosierten Harnstoff in einer Rohgashaube (40) der Abgasreinigungsvorrichtung erfolgt, welche eingangsseitig an das Reaktorgehäuse (52) anschließt.
