Abstract

 本発明は、温度ヒューズの可動電極を構成する電極材料において、芯材層と、前記芯材層の両面上に形成された中間層と、前記中間層上に形成される表層とからなる5層のクラッド構造を有し、前記芯材層は、Cuからなり、前記中間層は、Ag-Cu系合金からなり、前記表層は、Ag-CuO系酸化物分散強化合金からなり、前記中間層の厚さと、前記表層の厚さとの比(中間層/表層)が0.2以上1.0以下である電極材料である。この電極材料は、Cuからなる板材の両面にAg-Cu系合金からなる板材をクラッド接合した3層のクラッド材を部分的に内部酸化処理することで製造できる。

Description

温度ヒューズ可動電極用の電極材料
 本発明は、電極材料に関し、特に、温度ヒューズの可動電極に好適な材料に関する。
 図1は、一般的な温度ヒューズの構成を示すものである。温度ヒューズ1は、導電性金属よりなるケース10にリード線21、22が接続されており、ケース10の内部には絶縁材30とスプリング41、42、可動電極50、可溶体60が内装されている。スプリング41は可動電極50と絶縁材30との間に設置され、スプリング42は可動電極50と可溶体60との間に設置されている。可動電極50は、ケース10の内面に接触しつつ移動可能な状態なっている。温度ヒューズは、平常時(図1の状態)においては、リード線21から可動電極50及びケース10へ、更にリード線22へ通電するようになっている。そして、温度ヒューズが接続された電子機器等に対して負荷過剰により過熱状態となったとき、所定の作動温度(一般的には240℃前後である)で可溶体60が変形・溶融するためスプリング42が除荷により伸張し、同時にスプリング41が伸張することにより可動電極50がリード線21から離隔して移動する。以上の動作により通電が遮断される。
 上記の作動機構を有する温度ヒューズの可動電極の構成材料には、電極材料としての導電性に加え、リード線およびケ-ス内面に対する耐溶着性が要求される。可動電極は、常時リード線との接触状態のもと通電されているが、溶着が生じると温度ヒューズの作動不良の要因となるからである。かかる要求に対し、従来の可動電極の構成材料としてAg-CuO系酸化物分散合金が知られている(特許文献1:以下このAg-CuO系酸化物分散合金をAg-CuO系合金と称する。)。
 Ag-CuO系合金は、AgをマトリックスとしCuOが分散した合金であり、耐溶着性に優れるとともに高い導電性および安定して低い接触抵抗特性にも優れ、可動電極にとって最も要求される特性を有する。そして、Ag-CuO系合金は、それ以前に使用していたAg-CdO系合金とは異なり有害物質であるCdを使用しないという点も相まって適用例が増えている。

 ところで、Ag-CuO系合金は主成分をAg(銀)とする合金であるから、比較的高価な材料といえる。ここで、可動電極のコストダウンのためには、その設計の際の薄型化も考えられるが、過度の薄型化は可動電極の強度不足やバネ性低下による動作不良の要因となる。特に、Ag-CuO系合金は、温度ヒューズの使用温度(100℃以上)で長時間加熱を受けるとAgマトリクスが軟化する傾向があるため、薄型化による安易なコストダウンが難しいといえる。
 また、Ag-CuO系合金の耐溶着性は温度ヒューズの可動電極として有用であり、電気機器の信頼性確保の観点から材質変更することは容易ではない。
 そこで、本発明は、温度ヒューズの可動電極の構成材料として好適な材料であって、Ag-CuO系合金をベースとしつつそのコストダウンを図ることができるもの、及び、その製造方法を提供することを目的とする。
 上記課題解決のため、本発明者等は鋭意検討を行い、Ag-CuO系合金に、他の導電性金属からなる芯材層を挿入するクラッド構造を有する電極材料を適用することとした。芯材層を設定することで、その分Agの使用量を低減することができコストダウンに繋がるからである。また、クラッド構造として電極材料の表面をAg-CuO系合金とすることで耐溶着性を確保することができるからである。
 そして、本発明者等は、芯材層として適用可能な導電性金属として、Cuを採用した。CuはAg-CuO系合金よりも導電性が良好な金属であり電極材料の構成金属として好適だからである。但し、Cuは強度面において電極材料を補強する作用には乏しく、特に高温域ではAg-CuO系合金よりも強度が大幅に劣化する。また、Ag-CuO系合金中のCuは酸化物となっていることから、Ag-CuO系合金とCuとは基本的に異種材料であり、両層の接合強度の確保も必要である。そこで、本発明者等は、表面のAg-CuO系合金層と芯材であるCu層との間に、Ag-Cu合金からなる中間層を追加することとして本発明に想到した。
 即ち、上記課題を解決する本願発明は、温度ヒューズの可動電極を構成する電極材料において、芯材層と、前記芯材層の両面上に形成された中間層と、前記中間層上に形成される表層とからなる5層のクラッド構造を有し、前記芯材層は、Cu又はCu合金からなり、前記中間層は、Ag-Cu系合金からなり、前記表層は、Ag-CuO系酸化物分散強化合金からなり、前記中間層の厚さと、前記表層の厚さとの比(中間層/表層)が0.2以上1.0以下である電極材料である。
 本発明に係る電極材料は、上記の通り複数の金属層が積層するクラッド構造を有する。以下、本発明を構成する各金属層につき詳細に説明する。
 表層のAg-CuO系合金は、3~12質量%のCuを含み残部AgのAg-Cu合金を内部酸化処理したものが好ましい。温度ヒューズの可動電極の表層には耐溶着性が要求されるが、Ag-CuO系合金の耐溶着性は分散する酸化物(CuO)量により変化し、これは内部酸化するAg-Cu系合金のCu含有量に依存する。これを考慮して好適な耐溶着性を確保するため、内部酸化されるAg-Cu合金のCu含有量を3~12質量%とする。また、Ag-CuO系合金としては、3~12質量%のCuに、更にNiを0.03~0.7質量%含み残部AgのAg-Cu-Ni合金を内部酸化処理したものを用いても良い。Ni添加の意義は、CuO粒子を微細化してAg-CuO系合金の強度および耐溶着性を向上させるためである。
 芯材層はCuからなり、Cuはいわゆる無酸素銅(OFC)やタフピッチ銅(TPC)等の導電性の優れたものが好ましい。電極材料に要求される導電性を確保するためである。
 そして、Ag-CuO系合金からなる表層とCuからなる芯材層との間に中間層を設定するのは、上記の通り、電極材料の強度向上と表層と芯材層との接合強度の確保のためである。この中間層は、Ag-Cu系合金が適用される。好ましいAg-Cu系合金は、3~12質量%のCuを含むAg-Cu合金、又は、3~12質量%のCuと0.03~0.7質量%のNiを含むAg-Cu-Ni合金のいずれかである。中間層は、電極材料の強度・バネ性を確保するための金属層であり、その目的及び電極材料として機能し得る範囲でAgにCuを添加するものである。そして、表層に対する接合性を考慮して、表層に類似する組成を設定した。
 中間層であるAg-Cu系合金(Ag-Cu合金又はAg-Cu-Ni合金)は、AgにCu(Ni)が固溶した合金であり、Ag-CuO系合金のマトリクスであるAgよりも強度に優れ高温域での強度低下も少ない。そのため電極材料の補強層として機能し得る。また、Ag-Cu合金及びAg-Cu-Ni合金は、表層であるAg-CuO系合金に対しては類似する組成を有すると共に、分散層を有しないため芯材層であるCuに対してもなじみが良い。そのため、表層と芯材層との接合性を改善する作用も有する。
 そして、表層、中間層の厚さについては、中間層の厚さと表層の厚さとの比(中間層/表層)を0.2以上1.0以下とする。この厚さ比率を0.2以上とするのは、銅層挿入による強度低下を担保し、従来のAg-CuO系合金単層の電極材料と同等以上の強度を確保するためである。一方、厚さ比を1.0以下とするのは、表層の厚みが薄くなると強度の向上には寄与するものの、温度ヒュ-ズが動作した際に発生するア-ク放電により表層が消耗し、下地中間層が露出することによる耐溶着性の劣化を招かないようにするためである。尚、表層の厚みは15μm以上あることが好ましい。
 表層であるAg-CuO系合金層と中間層であるAg-Cu系合金層は、上記厚さの比を有しつつ、一体化されていることが好ましい。ここで、Ag-CuO系合金はAg-Cu系合金の内部酸化処理で製造されるものであることから、表層と中間層は、Ag-Cu系合金からなる単層の板材を、部分的に内部酸化処理して形成されるものが好ましい。このように部分的(表面のみ)内部酸化処理したAg-Cu系合金を用いることで、表層と中間層が連続したものとなる。
 次に、本発明に係る電極材料の製造方法について説明する。本発明に係る電極材料は、クラッド材であるから各金属層を構成する板材、箔材、又はテープ材を重ね圧延して接合することでクラッド材とすることができる。即ち、Ag-CuO系合金、Ag-Cu合金(Ag-Cu-Ni合金)、Cu又はCu合金からなる板材等を重ね圧延することで製造することができる。Ag-CuO系合金については、Ag-Cu合金又はAg-Cu-Ni合金を内部酸化処理することで製造できる。
 ここで、Ag-CuO系合金は、Ag-Cu系合金の内部酸化により製造可能であることから、上記のように各金属層を構成する板材等を別々に製造するよりも効率的に電極材料を製造することができる。即ち、好ましい製造方法は、Cuからなる板材の両面にAg-Cu系合金からなる板材を接合してクラッド材とする工程と、前記クラッド材を熱処理してAg-Cu系合金からなる板材の一部を内部酸化させ、Ag-CuO系酸化物分散強化合金からなる表層を形成する工程を含む電極材料の製造方法である。このように先に3層(Ag-Cu系合金/Cu/Ag-Cu系合金)のクラッド材を製造し、そのAg-Cu系合金層を部分的に内部酸化処理することで、製造工程の簡略化を図ることができ、また、表層と中間層とは一体化できる。表層となるAg-CuO系合金層の厚さは、後述の内部酸化処理の条件内で調整可能であり、処理の際に酸素を芯材層(Cu)に到達させることなく目的構造の電極材料を製造することができる。
 上記好適な製造方法では、まず、Cuからなる芯材の両面に、Ag-Cu合金(Ag-Cu-Ni合金)からなる板材を重ね圧延して接合するクラッド材を製造する。このクラッド接合された板材は、内部酸化処理前に圧延等で厚さ調整しても良い。
 上記で製造したクラッド材を内部酸化処理して、Ag-CuO系合金層を形成する。内部酸化処理の条件として、熱処理温度は、500~700℃とすることが好ましい。熱処理温度が500℃未満では、Ag-Cu系合金中に酸素原子が十分に拡散していかず、合金表面からある程度以上の深さ範囲を酸化するのに相当な時間を要することから実用的ではない。一方、熱処理温度が700℃を超えると内部酸化の進行速度が速すぎて、表層の厚みの制御が困難となる。
 酸素分圧は、0.01MPa以上0.3MPa未満とすることが好ましい。酸素分圧が0.01MPa未満では、十分な内部酸化に必要な酸素量をAg-Cu系合金中に供給することが難しい。一方、酸素分圧が0.3MPa以上となると、前述の熱処理温度を上げた場合と同様に内部酸化の進行速度が速すぎて、表層の厚みの制御が困難となる。
 熱処理時間は、3~15時間とすることが好ましい。表層の厚みは、熱処理温度、酸素分圧および熱処理時間で制御され、熱処理時間が短いと所定の表層の厚みが得られず、長すぎると中間層が薄くなり強度の劣化を招く。加えて、酸化が中間層と芯材層の界面に達すると、芯材層が酸化することにより、中間層と芯材層の接合強度を著しく悪化させる。
 上記の内部酸化条件を調整することでAg-CuO系合金層を形成し、5層構造の電極材料を製造することができる。尚、このようにして製造したクラッド材は、その後必要に応じて圧延して全体の厚さ調整を行っても良い。そして、温度ヒューズの可動電極として必要な形状及び寸法に切断加工、スリット加工、曲げ加工をすることができる。
 本発明に係る電極材料は、温度ヒューズの可動電極に好適であり、Ag-CuO系合金にCuを組み合わせてクラッド材料とすることで材料コストの低減を図ることができる。また、中間層の設定により加熱下でも強度、バネ性を低下させることなく温度ヒューズのケースとの接触を安定的に保持することができる。本発明は、表層がAg-CuO系合金であり、可動電極に対し本来要求される耐溶着性も良好である。

 以下、本発明の好適な実施例を説明する。本実施形態では、芯材層としてCuを適用し、この芯材層の両面上に中間層としてAg-Cu合金(Cu含有量:10質量%)、及び、表層であるAg-CuO合金(Cu含有量:10質量%(CuO換算で12質量%))を形成した5層のクラッド構造を有する電極材料を製造し、その特性を評価した。
実施例1:まず、合金組成がAg:90.0質量%、Cu:10.0質量%となるように各金属を秤量して、Ag-Cu合金を溶解・鋳造した。その後、Ag-Cu合金インゴットを厚さ4.15mmまで圧延、切削して幅115mm、長さ195mmのAg-Cu合金板を製造した。そして、無酸素銅インゴットを圧延加工し、幅120mm、長さ200mm、厚み9mmのCu板を製造し、このCu板の両面に上記Ag-Cu合金板を重ね、150tの圧力で冷間圧着後、窒素および水素混合ガス中、800℃で60分保持後、100tonの圧力で熱間圧着した。圧着された3層(Ag-Cu合金/Cu/Ag-Cu合金)のクラッド材に圧延加工を施し、クラッド材テ-プを製造した。
 次に、前述クラッド材テ-プを450μmまで圧延し、厚み110μmのAg-Cu合金層、厚み230μmの芯材層からなる3層クラッド材テープとなる。Ag-Cu合金層と芯材層の厚みの比は、圧着される前のAg-Cu合金板とCu板の厚みの比とほぼ同様であった。この3層クラッド材テ-プを内部酸化処理して、表層となるAg-CuO合金層を形成した。内部酸化処理は、内部酸化炉で熱処理温度:600℃、酸素分圧:0.02MPa、熱処理時間:8時間の条件とした。この内部酸化処理により厚さ70μmのAg-CuO合金層と、厚さ40μmのAg-Cu合金層が形成された。そして、この内部酸化処理された合金板を更に圧延加工し、5層構造のクラッド材テープを製造した。製造したクラッド材テープは、Ag-CuO(15μm)/Ag-Cu(7μm)/Cu(45μm)/Ag-Cu(7μm)/Ag-CuO(15μm)の総厚89μmである。得られたクラッド材テープを切断加工し、寸法:幅7mm、長さ50mmの評価用の電極材料とした。なお、各層の厚みは、金属顕微鏡による断面観察から測定した。
実施例2:実施例1において、3層クラッド材(Ag-Cu合金/Cu/Ag-Cu合金)の内部酸化の際、熱処理時間を10時間とした。これにより、Ag-CuO合金層の厚さ91μm、Ag-Cu合金層の厚さ19μmとした。その後、実施例1と同様に圧延加工して5層構造のクラッド材テープを製造した。製造したクラッド材テープは、Ag-CuO(18.3μm)/Ag-Cu(3.7μm)/Cu(45μm)/Ag-Cu(3.7μm)/Ag-CuO(18.3μm)の総厚89μmである。得られたクラッド材テープを切断加工し評価用の電極材料とした。
実施例3:実施例1において、3層クラッド材(Ag-Cu合金/Cu/Ag-Cu合金)の内部酸化の際、熱処理時間を3時間とした。これにより、Ag-CuO合金層の厚さ55μm、Ag-Cu合金層の厚さ55μmとした。その後、実施例1と同様に圧延加工して5層構造のクラッド材テープを製造した。製造したクラッド材テープは、Ag-CuO(11μm)/Ag-Cu(11μm)/Cu(45μm)/Ag-Cu(11μm)/Ag-CuO(11μm)の総厚89μmである。得られたクラッド材テープを切断加工し評価用の電極材料とした。
比較例:実施例1において、3層クラッド材(Ag-Cu合金/Cu/Ag-Cu合金)の内部酸化の際、熱処理時間を12時間とした。これにより、Ag-CuO合金層の厚さ100μm、Ag-Cu合金層の厚さ10μmとした。その後、実施例1と同様に圧延加工して5層構造のクラッド材テープを製造した。製造したクラッド材テープは、Ag-CuO(20μm)/Ag-Cu(2μm)/Cu(45μm)/Ag-Cu(2μm)/Ag-CuO(20μm)の総厚89μmである。得られたクラッド材テープを切断加工し評価用の電極材料とした。
従来例及び参考例:実施例1で製造したAg-Cu合金板を450μmまで圧延加工し、内部酸化の熱処理温度740℃、酸素分圧0.5MPa、熱処理時間を48時間として全体をAg-CuO合金とした(単層)。これを更に圧延加工して、89μmのテープ材とした(従来例)。また、実施例1の無酸素銅を圧延加工して、89μmのテープ材とした(参考例)
 上記で製造した、実施例1~3、比較例、従来例、参考例の各電極材料について、バネ限界値試験によりバネ限界値を測定してバネ性を評価した。その結果を表1に示す。

 実施例1~3の結果から、中間層であるAg-Cu合金層の厚さが増す(その比が大きくなる)に従い、バネ限界値の上昇する傾向がある。この点、比較例は中間層の厚さが薄く(中間層/表層:0.1)、従来例であるAg-CuO合金ムク材と同等の強度である。本発明において、芯材層である銅層の導入は、Ag使用量低減によるコスト削減を狙ったものであるが、強度面から見ると、Ag-Cu合金層を表層に対して0.2倍以上設定することで十分な強度を得ることができる。
 また、実施例1、従来例および参考例の各電極材料について、導電率(%IACS)を測定して導電性を評価した。導電率の測定は、厚み89μmの各電極材料を幅7mm、長さ150mmに切断し、その両端に電流端子、その内側の100mm間に電圧端子をクランプして電気抵抗を測定し、IACSを算出した。この測定結果を表2に示す。

 表2の結果から、実施例1のようにAg-CuO系合金よりも導電性の高いCuを芯材層にすることにより、従来のAg-CuO系合金単層材料よりも高い導電性を示すことがわかった。この実施例1の導電性は、銅層単層の電極材料に迫る特性であった。
 本発明は、銅層を芯材としつつ、中間層であるAg-Cu合金層を設定するクラッド構造を採用することで、導電性に優れ、コスト面と強度面を両立することができる電極材料であり、温度ヒューズの可動電極に好適である。また、中間層の厚さを適切な範囲とすることで、表層であるAg-CuO合金の有する耐溶着性にも優れている。本発明によれば、温度ヒューズの作動不良を抑制することができ、各種の電気機器の信頼性を確保することができる。

Claims (7)

  1.  温度ヒューズの可動電極を構成する電極材料において、
     芯材層と、前記芯材層の両面上に形成された中間層と、前記中間層上に形成される表層とからなる5層のクラッド構造を有し、
     前記芯材層は、Cuからなり、
     前記中間層は、Ag-Cu系合金からなり、
     前記表層は、Ag-CuO系酸化物分散強化合金からなり、
     前記中間層の厚さと、前記表層の厚さとの比(中間層/表層)が0.2以上1.0以下である電極材料。
  2.  表層を構成するAg-CuO系酸化物分散強化合金は、Cu:3~12質量%、残部AgのAg-Cu合金、又は、Cu:3~12質量%、Ni:0.03~0.7質量%、残部AgのAg-Cu-Ni合金のいずれかを内部酸化処理したものである請求項1記載の電極材料。
  3.  中間層を構成するAg-Cu系合金は、Cu:3~12質量%、残部AgのAg-Cu合金又はCu:3~12質量%、Ni:0.03~0.7質量%、残部AgのAg-Cu-Ni合金からなる請求項1又は請求項2記載の電極材料。
  4.  芯材層を構成するCuは、無酸素銅又はタフピッチ銅のいずれかである請求項1~請求項3のいずれかに記載の電極材料。
  5.  中間層及び表層は、Ag-Cu系合金からなる単層の板材を、部分的に内部酸化処理して形成されるものである請求項1~請求項4のいずれかに記載の電極材料。
  6.  請求項1~請求項5のいずれかに記載の電極材料の製造方法であって、
     Cuからなる板材の両面にAg-Cu系合金からなる板材を接合してクラッド材とする工程と、
     前記クラッド材を熱処理してAg-Cu系合金からなる板材の一部を内部酸化させ、Ag-CuO系酸化物分散強化合金からなる表層を形成する工程と、を含む電極材料の製造方法。
  7.  Ag-Cu系合金を部分的に内部酸化する処理は、熱処理温度:500~700℃、酸素分圧:0.01MPa~0.3MPa、熱処理時間:3~15時間とする請求項6記載の電極材料の製造方法。
