 【課題】 焼成による変形が小さい圧電磁器板および板状基体ならびに電子部品を提供する。 【解決手段】 主面1cの面積が360mm以上、厚みが150μm以下の圧電磁器板1に好適に用いられるもので、一対の四角形状の主面1cと、対向する一対の第1側面1dおよび対向する一対の第2側面1eとを有し、一対の第1側面1dが焼き上げ面であるとともに、第1側面1dの長さ方向中央における一対の第1側面1d間の長さをLcとし、第1側面1dの長さ方向端における一対の第1側面1d間の長さをLeとしたとき、該LeとLcとの差ΔLとLcとの比率(ΔL/Lc)が1.0%以下の圧電磁器板1である。 

Description

圧電磁器板および板状基体ならびに電子部品
 本発明は、圧電磁器板および板状基体ならびに電子部品に関するものである。
 圧電磁器板は、圧電現象を介して発生する変位や力を機械的駆動源として利用する圧電アクチュエータ等、種々の電子部品に用いられている。圧電アクチュエータは、その用途が拡大するに従い、より低電圧で、より大きな変位や発生力が得られる積層圧電アクチュエータが多く使われるようになってきた。
 従来、焼成後における圧電磁器板の変形(収縮ばらつき)が大きかったため、圧電磁器板の形状、寸法を所定範囲内に制御すべく、焼成後に圧電磁器板の切断、研磨等の加工を行っていた(例えば、特許文献1を参照)。

 しかしながら、従来では、上記したように、圧電磁器板の形状、寸法を所定範囲内に制御すべく、焼成後に切断したり、研磨したりしていたため、工程が増加し、製造コストも高くなるという課題があった。
 本発明は、焼成後における加工を低減できる圧電磁器板および板状基体ならびに電子部品を提供することを目的とする。
 本発明の圧電磁器板は、一対の四角形状の主面と、対向する一対の第1側面および対向する一対の第2側面とを有し、前記一対の第1側面が焼き上げ面であるとともに、前記第1側面の長さ方向中央における前記一対の第1側面間の長さをLcとし、前記第1側面の長さ方向端における前記一対の第1側面間の長さをLeとしたとき、該Leと前記Lcとの差ΔLと前記Lcとの比率(ΔL/Lc)が1.0%以下であることを特徴とする。
 本発明の圧電磁器板は、一対の四角形状の主面と、対向する一対の第1側面および対向する一対の第2側面とを有し、前記主面の面積が360mm以上であるとともに、前記一対の第1側面が焼き上げ面であることを特徴とする。
 本発明の板状基体は、圧電磁器板内に内部電極を有することを特徴とする。
 本発明の電子部品は、上記板状基体の表面に配置された表面電極と、前記内部電極に接続され、前記圧電磁器板の厚み方向に延びて前記板状基体の表面に引き出されたビアホール導体とを具備するとともに、前記圧電磁器板は、前記一対の第2側面が焼き上げ面であることを特徴とする。
 本発明の電子部品は、上記板状基体と、前記圧電磁器板の第2側面に配置され、前記内部電極に接続された外部電極とを具備するとともに、前記圧電磁器板の第2側面に加工面を有し、該加工面に前記外部電極が配置されていることを特徴とする。
 本発明の圧電磁器板によれば、焼成後における加工を低減できる。また、本発明の板状基体、電子部品によれば、製造コストを低減できる。

(圧電磁器板)
 図1(a)は、本実施形態の圧電磁器板1を示すもので、この圧電磁器板1は、対向するほぼ平行な一対の辺1a、他の一対の辺1bを有する長方形状の一対の主面1cと、対向する一対の第1側面1dおよび対向する一対の第2側面1eを有している。一対の第1側面1dを構成する主面1c側の辺は、主面1cの辺1aである。これにより、一対の第1側面1dはほぼ平行となっている。
 そして、一対の第1側面1dは、図1(b)に示すように、焼き上げ面である。なお、図1(b)は、第1側面1dと主面1cが確認できるように主面1cの斜め上から、圧電磁器板1の表面を観察したSEM写真である。
 焼き上げ面とは、図1(b)に示したように、焼成後に加工していない面であり、角が丸くなった結晶粒子(セラミック粒子)で構成されている面をいう。また、この形態では、一対の第2側面1e、一対の主面1cについても焼き上げ面であり、全周が焼き上げ面である。
 そして、図2(a)に示すように、第1側面1dの長さ方向(x軸方向)中央における一対の第1側面1d間の長さをLcとし、第1側面1dの長さ方向(x軸方向)端における一対の第1側面1d間の長さをLeとしたとき、LeとLcとの差ΔLとLcとの比率(ΔL/Lc)が1.0%以下である。特には、ΔL/Lcは0.4%以下、さらには0.2%以下、またさらには0.1%以下である。なお、差ΔLはプラスになるように、長い方から短い方を差し引いた値である。第1側面1d間の長さは、例えばノギスまたは画像寸法測定器(CNC画像測定器など)で測定できる。
 具体的には、図2(a)に二点鎖線で示すように、圧電磁器板1の主面1cにおける一方の辺1aの両端間を結ぶ直線を引き、この直線上における辺1aの両端の中点に対して垂線C(一点鎖線)を引き、この垂線Cと主面1cにおける一対の辺1aとの交差点を求め、これらの交差点間の長さをLcとする。また、一方の辺1aの両端のいずれかに位置し、垂線Cに平行な線Eを引き、この線Eと一対の辺1aとの交差点を求め、これらの交差点間の長さをLeとする。
 本実施形態の圧電磁器板1では、ΔL/Lcは1.0%以下であるため、切断や研磨等の加工をせずとも、所定の形状、寸法に制御でき、簡単に正確な形状、寸法の圧電磁器板1が得られ、製造コストも低減できる。また、焼成後に加工をしないため、薄い圧電磁器板1の欠け、割れ等の破損を低減できる。
 なお、図1は、長方形状の一対の主面1cを有する圧電磁器板1について説明したが、図2(b)に示すように、台形状の一対の主面1cを有する圧電磁器板1であっても良いことは勿論である。この場合のLeとLcは、主面1cの一対の辺1aのうち、短い方の一方の辺1aの両端間を結ぶ直線を引き、この直線上における辺1aの両端の中点に対する垂線C(一点鎖線)を引き、また、一方の辺1aの両端のいずれかに位置し、垂線Cに平行な線Eを引いて求める。
 また、図1では、一対の主面1cが焼き上げ面である場合について説明したが、焼き上げ面でなくても良い。一対の主面1cも焼き上げ面とすることで、焼成後における圧電磁器板1の主面1cの加工を不要とできる。
 また、圧電磁器板1は、主面1cの面積が360mm以上である場合でも、(ΔL/Lc)が1.0%以下であり、さらには、主面1cの面積が1000mm以上である場合でも、(ΔL/Lc)が1.0%以下であるものが良い。なお、主面1cの面積は、上記Lcと辺1aの両端間の長さとの積で求めることができる。さらに、圧電磁器板1は、内部電極を有しない場合には、上記主面1cの面積を有する場合に、厚みが50μm以下、さらには30μm以下の場合でも、(ΔL/Lc)が1.0%以下であるものが良い。
 (板状基体、電子部品)
 図3は、電子部品の第1の実施形態を示すもので、この電子部品は、圧電磁器板1内に内部電極5を有する板状基体8を具備している。そして、板状基体8表面に複数形成された表面電極10と、内部電極5に接続され、圧電磁器板1の厚み方向(z軸方向)に延びて板状基体8表面に引き出されたビアホール導体11とを具備するとともに、圧電磁器板1は、一対の第2側面1eがそれぞれ焼き上げ面である。
 すなわち、この実施形態では、圧電磁器板1の第1側面1d、第2側面1eが焼き上げ面であり、さらに、圧電磁器板1の主面1cも焼き上げ面とされている。なお、圧電磁器板1の側面1d、1eは、2層の圧電体層9の側面で構成されているが、外見からは確認できず、一体となって圧電磁器板1の側面1d、1eを構成している。圧電体層9の境界は、内部電極5が境界となるため、内部電極5の積層数で圧電体層9の積層数を確認できる。
 このような電子部品では、板状基体8の表面に引き出されたビアホール導体11と表面電極10とを介して、表面電極10と内部電極5との間に電圧が印加される。なお、図3(a)ではビアホール導体11の記載を省略した。
 圧電磁器板1の主面1cの寸法は、360mm以上、さらには1000mm以上であり、また、内部電極5を有する、圧電磁器板1の厚さは、150μm以下、100μm以下、60μm以下、さらには50μm以下である。
 この実施形態でも、図2に示したように、焼き上げ面である、圧電磁器板1の一対の第1側面1d間の距離を、ノギス、画像寸法測定器等で測定することにより求めた(ΔL/Lc)が1.0%以下である。
 従来の圧電磁器板を用いて、例えば40mm×30mm、厚さ40μmの電子部品を作製すると、焼き上げでΔLが数百μm以上となり、焼成後に加工が必要であった。一方、本実施形態の圧電磁器板1を用いた電子部品の場合は、ΔLが200μm以下となり、圧電磁器板1の焼成後における第1側面1d間の長さがΔL/Lcが1.0%以下を満足し、焼成後に加工する必要がない。従って、本実施形態の電子部品は、焼成による変形が少ないため、焼成後に加工することなく所望の形状・寸法の電子部品が得られ、製造コストも低減できる。また、加工による割れ、欠け等も低減できる。
 電子部品は、3層以上の圧電体層9および2層以上の内部電極5を備えていてもよい。図4に、35mm×116mm、厚さ40μmの電子部品を指でもっている状態を示す。
 図5は、電子部品の第2の実施形態を示すもので、板状基体8と、圧電磁器板1の対向する第2側面1eに配置され、内部電極5に交互に接続する一対の外部電極17とを具備する。圧電磁器板1の外部電極17が配置される一対の第2側面1eは加工面とされている。これらの加工面には外部電極17が配置され、内部電極5と外部電極17とが接続されている。加工面とは、焼き上げ面を加工した面であり、切断面、研磨面等である。
 加工面は、圧電磁器板1の一対の第2側面1e全体であっても良いが、例えば、第2側面1eのうち、外部電極17が配置される部分を加工面とするように、第2側面1eの一部であっても良い。
 一方、外部電極17が配置されていない、圧電磁器板1の一対の第1側面1dは焼き上げ面とされている。
 内部電極5は、図5(b)に示すように、圧電体層9上の一部に形成された部分電極とされており、内部電極5の一部が圧電磁器板1の第2側面1eに露出し、外部電極17と接続している。
 そして、図3の電子部品と同様、焼き上げ面である、圧電磁器板1の第1側面1d間の長さが、ΔL/Lcが1.0%以下の条件を満足している。これにより、圧電磁器板1の第1側面1dの加工を不要とすることができ、容易に正確な形状、寸法の電子部品が得られ、製造コストも低減できる。
 図3、5の電子部品では、内部電極5がAgを主成分としており、AgのほかにPdを35質量%以下、さらには30質量%以下の範囲で含有していてもよい。
 (圧電磁器板材料)
 圧電磁器板1(圧電体層9)は、図6に示すように、ZnおよびBiを含むチタン酸ジルコン酸鉛系結晶(以下、単にPZT系結晶ともいう)からなる複数の結晶粒子2と、結晶粒子2間に存在する結晶粒界3と、を有するものであり、結晶粒子2と結晶粒界3とからなるものであってもよい。
 結晶粒子2は、圧電磁器板1の断面における結晶粒子2の内部、および結晶粒界3を含む領域(以下、結晶粒界3上ということがある)について局所元素分析した際に、ZnおよびBiのうち少なくともいずれか1種の元素について、結晶粒子2の内部における含有量Ciと、当該結晶粒子2に隣接する結晶粒界3上における含有量Cbとを比較したとき、CiがCbよりも少ない(Ci<Cb)結晶粒子2を含むことが望ましい。
 ZnおよびBiのうち少なくともいずれか1種の元素について、CiがCbよりも少ない結晶粒子2を第1の結晶粒子2aと称し、ZnおよびBiのいずれもCiとCbの差がない、またはCiがCbよりも多い(Ci≧Cb)結晶粒子2を第2の結晶粒子2bと称する。換言すれば、第1の結晶粒子2aは、ZnおよびBiの含有量を、第1の結晶粒子2aの内部と、第1の結晶粒子2aに接する結晶粒界3上とについて局所元素分析して比較したとき、ZnおよびBiのうち少なくともいずれか一方の含有量が、結晶粒界3上において、第1の結晶粒子2aの内部よりも多いものである。
 このような圧電磁器板1は、従来のPZT系圧電磁器板のように焼結を促進する成分であるLiやB等を含む非晶質相やPZT系結晶以外の結晶相(異相)が結晶粒界3に実質的に存在しない。そのため、これらの残留に起因する絶縁抵抗の経時的変化や圧電特性の低下が小さいものとなる。
 結晶粒子2の内部と結晶粒界3上におけるZnおよびBiの含有量は、例えば圧電磁器板1の断面を走査型電子顕微鏡(SEM)または透過型電子顕微鏡(TEM)で観察し、結晶粒子2の内部およびその結晶粒子2に隣接する結晶粒界3上において、ZnおよびBiの局所元素分析を行うことにより得られる。
 局所元素分析は、例えばエネルギー分散型X線分光分析(EDS)、電界放出型電子線マイクロアナライザ(FE-EPMA)、オージェ電子分光(AES)、透過型電子顕微鏡(TEM)等を用いて行えばよい。ここで、結晶粒子2の内部のZn、Biの含有量とは、例えば結晶粒子2の中心(断面の面重心)の元素分析により検出されるZn、Biの含有量を指し、結晶粒界3を含む領域のZn、Biの含有量とは、結晶粒子2の結晶粒界3およびその近傍の元素分析により検出されるZn、Biの含有量を指す。
 上述の元素分析装置はそれぞれ空間分解能が異なり、例えば透過型電子顕微鏡(TEM)を用いた場合は、空間分解能が数nmであり、オージェ電子分光(AES)を用いた場合は、空間分解能が数十nmである。したがって、結晶粒界3上を測定しても、実質的には結晶粒界3およびその近傍数nm(TEM)または数十nm(AES)の測定結果と、結晶粒子2の中心における測定結果との比較となる。なお、結晶粒子2の内部の測定箇所として結晶粒子2の中心(断面の面重心)を挙げたが、TEMなどの空間分解能の高い元素分析装置を用いる場合、結晶粒子2内において、結晶粒界3からの距離が元素分析装置の空間分解能以上である領域を結晶粒子2の内部として分析・評価してもよい。
 本実施形態の圧電磁器板1は、結晶粒界3の厚さが10nm以下(1~5nm程度)であり、結晶粒界3上での元素分析においても結晶粒界3からの距離が少なくとも数nmの結晶粒子2の内部、すなわち結晶粒子2のごく表面である結晶粒子2の結晶粒界3近傍の情報が含まれると考えられる。換言すれば、本実施形態の圧電磁器板1における第1の結晶粒子2aは、結晶粒界3のごく近傍(結晶粒子2の表面近傍)にZnおよびBiの少なくともいずれか一方がリッチな層を有し、その層の厚さは数nmであると考えられる。したがって、本明細書において結晶粒界3を含む領域とは、結晶粒界3から数nmの範囲にある結晶粒子2の表層を含むものとする。
 なお、元素分析の測定は、1個の結晶粒子2に対して、少なくとも結晶粒子2内部の1点、および当該結晶粒子2内部の測定点に最も近接する結晶粒界3(2面間粒界または三重点)を含む領域の1点について行い、その結果を比較すればよい。
 ここで、結晶粒子2の内部におけるZnの含有量をCi(Zn)とし、結晶粒子2に接する結晶粒界3を含む領域におけるZnの含有量をCb(Zn)としたとき、第1の結晶粒子2aにおいては、Cb(Zn)のCi(Zn)に対する比(Cb(Zn)/Ci(Zn))が、質量比にして1.04以上、2.0以下であることが好ましい。
 また、結晶粒子2の内部におけるBiの含有量をCi(Bi)とし、結晶粒子2に接する結晶粒界3を含む領域におけるBiの含有量をCb(Bi)としたとき、第1の結晶粒子2aにおいては、Cb(Bi)のCi(Bi)に対する比(Cb(Bi)/Ci(Bi))が、質量比にして1.03以上、さらには1.05以上であることが好ましい。このような比率とすることで、低温で緻密化することが可能となる。また、(Cb(Bi)/Ci(Bi))は、質量比にして2.0以下、特には1.8以下であることが好ましい。
 圧電磁器板1を構成する結晶粒子2のうち、第1の結晶粒子2aが占める割合は、第1の結晶粒子2aおよび第2の結晶粒子2bを合計した個数(以下、結晶粒子2の個数という)に対する、第1の結晶粒子2aの個数の比率にして、80%以上であることが好ましい。第1の結晶粒子2aの割合を80%以上、さらには90%以上とすることにより、肉厚の薄い形状で緻密化しても変形が少なく、非晶質相や異相の少ない圧電磁器板1となる。
 第1の結晶粒子2aおよび第2の結晶粒子2bからなる結晶粒子2のうち、第1の結晶粒子2aが占める割合は、圧電磁器板1の断面を走査型電子顕微鏡(SEM)または透過型電子顕微鏡(TEM)で観察して任意の結晶粒子2を少なくとも10個抽出し、結晶粒子2の内部、および当該結晶粒子2に隣接する結晶粒界3において、ZnおよびBiの局所元素分析を行い、測定した結晶粒子2の個数に対する第1の結晶粒子2aの個数の比率を算出すればよい。
 本実施形態の圧電磁器板1は、安定した絶縁抵抗や圧電特性を維持するという点から、PZT系の結晶粒子2と結晶粒子2間に存在する結晶粒界3とからなり、PZT系結晶以外の結晶相、すなわち圧電特性や絶縁抵抗の低い結晶相を実質的に含まないことが好ましい。PZT系結晶以外の結晶相(以下、異相という)を実質的に含まないとは、透過型電子顕微鏡(TEM)にて格子像に異相が見られない、または、圧電磁器板1の断面のCukα線を用いたX線回折(XRD)測定において、PZT系結晶に由来するピークのみが認められ、それ以外の異相に由来するピークが実質的に存在しないことをいう。
 なお、Cukα線を用いたX線回折測定において、PZT系結晶以外の異相に由来するピークが実質的に存在しないとは、PZT系結晶の(111)の回折ピーク強度を100とした場合、異相の回折ピーク強度が3以下であることをいう。回折ピーク強度は、X線回折(XRD)測定で得られた回折プロファイルにおいて、回折ピークの両側に接線を引き、この接線に対して垂直方向のピークまでの長さで表される。PZT系結晶の(111)の回折ピーク強度を100としたとき、圧電特性や絶縁抵抗の低いPZT系結晶相以外の結晶相(異相)のピーク強度が、PZT系結晶の(111)の回折ピーク強度に対して3以下であれば、圧電磁器板1の圧電特性に大きな影響を及ぼすことなく好適に使用できる。
 また、本実施形態の圧電磁器板1は、Li、Naなどのアルカリ金属元素及びB(ホウ素)を実質的に含まないことが好ましい。PZT系結晶を低温焼成する際に、Li、Naなどのアルカリ金属元素及びB(ホウ素)を添加すると、液相が形成され焼結性が向上するが、PZT系結晶の結晶粒子2の結晶粒界3に非晶質相やPZT系結晶以外の結晶相が残留し、絶縁抵抗が経時的に低下したり、圧電特性が低下する懸念がある。なお、Li、Naなどのアルカリ金属元素及びB(ホウ素)は、圧電磁器板1中に不純物として不可避的に含まれる場合もある。したがって、Li、Naなどのアルカリ金属元素及びB(ホウ素)を実質的に含まないとは、圧電磁器板1の製造過程においてこれらの元素を積極的に添加しないことを意味する。
 また、緻密性という点から、本実施形態の圧電磁器板1は、気孔率が0.25%以下であることが好ましい。このように緻密な圧電磁器板1とすることで、密度が、7.7g/cm以上さらには7.8g/cm以上となり、機械的損失を小さくすることができ、圧電特性の劣化やばらつきの少ない圧電磁器板1となる。
 本実施形態の圧電磁器板1における結晶粒子2の平均粒径は、1.0~4.0μmであることが好ましい。結晶粒子2の平均粒径が小さすぎると圧電特性が低下し、大きすぎるとヒステリシスが大きくなって電子部品として駆動した際に発熱しやすくなる。結晶粒子2の平均粒径を1.0~4.0μmの範囲とすることで、必要な圧電特性を維持するとともに電子部品として駆動した際の発熱が抑制できる。
 圧電磁器板1は、ZnおよびBiを含むチタン酸ジルコン酸鉛系結晶からなる結晶粒子2と、結晶粒界3とを備えている。結晶粒子2は、複合ペロブスカイト型化合物であり、金属成分としてPb、Zr、Ti、ZnおよびBiのほか、Sb、Cu、Ni、Nbを含むことが望ましく、さらに必要に応じSrおよびBaのうち少なくともいずれか一種を含むことが望ましい。
 圧電磁器板1の組成は、以下のような組成式で表される第1成分、およびBi酸化物とZn酸化物とからなる第2成分により表される。ここで、MはCuおよびNiのうち少なくともいずれか一方の元素を示す。
第1成分:Pb1-x-ySrBaTi1-a-b-c(Zn1/3Sb2/3(M1/3Nb2/3Zr
なお、第1成分の組成式において、x、y、a、b、cは、以下の関係式を満たす。
  0≦x≦0.14、
  0≦y≦0.14(ただし、x+y≧0.04)、
  0.01≦a≦0.12、
  0≦b≦0.015
  0.42≦c≦0.58、
また、第1成分100質量%に対する第2成分の質量比をα%と表したとき、αは0.1以上2.0以下である。なお、αは第2成分であるZnおよびBiをそれぞれ酸化物換算(ZnOおよびBi)した合量とするが、ZnとBiの複合酸化物、たとえばBi38ZnO58、Bi38ZnO60、Bi48ZnO73およびBiZnOなどに換算した量であってもよい。第2成分中におけるZnとBiとの比率(Bi/Zn)は、元素比率にして1≦(Bi/Zn)≦48とすることが好ましい。
 ここで、x、y、a、b、cおよびαを上記の範囲に設定した理由について説明する。PbのSrによる置換量xを0≦x≦0.14としたのは、Pbの一部をSrで置換することによりキュリー温度を高く維持できるからである。また、PbのBaによる置換量yを0≦y≦0.14としたのは、Pbの一部をBaで置換することによりキュリー温度を高く維持でき、高い圧電歪定数d31を得ることができるからである。
 また、Tiの(Zn1/3Sb2/3)による置換量aを0.01≦a≦0.12としたのは、大きな圧電歪定数d31および圧電出力定数g31が得られ、キュリー温度を高く維持し、誘電損失を小さく維持できるからである。本実施形態の圧電磁器板1を圧電アクチュエータとして用いる場合には、0.05≦a≦0.12とすることにより大きな圧電歪定数を得ることができ、圧電センサとして用いる場合には0.01≦a≦0.05とすることにより大きな圧電出力定数g31を得ることができる。
 Tiの(M1/3Nb2/3)による置換量bを0≦b≦0.015とすることで、圧電d定数の低下を抑制しながら抗電界を大きくすることができる。MとしてはNi、Cuを用いるが、Cuを用いた場合、特に高い圧電d定数を維持しつつ、抗電界の大きな圧電磁器板1とすることができ、変位の劣化を抑制することができる。bは0.002≦b≦0.01とすることが特に好ましい。
 PZTを主成分とした圧電磁器板1には、PbZrOとPbTiOの固溶比率を変化させると圧電歪定数の極大値を示すMPB(Morphotropic phase boundary、組成相境界)が存在する。本実施形態の圧電磁器板1を圧電アクチュエータとして用いる場合には、このMPB及びその近傍の組成を用いることになる。このMPBはx、y、a、bの値により変化するため、cの値はx、y、a、bの組成範囲内でMPBを捉えうる組成範囲とした。
 さらに、第1成分に対する第2成分(Zn酸化物およびBi酸化物)の質量比α(%)を、0.1≦α≦2.0としたのは、この範囲内において、Zn酸化物とBi酸化物とが焼成時に液相を形成してPZT系結晶である結晶粒子2を濡らし、焼結性が向上して磁器全体が均一に焼結し、肉厚が薄く面積の大きい板状の圧電磁器板1でも反りや変形を少なくできるとともに、焼結後はPZT系結晶内にZnとBiが固溶して圧電特性を向上できるためである。なお、ZnとBiとの比率(Bi/Zn)は、元素比率にして1≦(Bi/Zn)≦48とすることが好ましい。このような比率とすることで第2成分が低温で液相を形成し、磁器全体の均一な焼結が可能となる。
 (製法)
 本実施形態の圧電磁器板1は、以下のようにして作製することができる。例えば、第1成分を含むPZT系結晶の仮焼粉末と、第2成分(Bi酸化物およびZn酸化物)を含む粉末との混合原料を、周知のシート成形法で成形し、大気中で900~1050℃で焼成する。また、電子部品は、上記グリーンシートに内部電極ペーストを塗布して内部電極パターンを形成する。内部電極パターンが形成されたグリーンシートを複数積層し、最後に内部電極パターンが形成されていないグリーンシートを積層して板状基体成形体を作製し、この板状基体成形体を、大気中で900~1050℃で焼成する。
 このような圧電磁器板1および電子部品の製法では、900~1050℃の低温で焼成したとしても、第2成分(Bi酸化物およびZn酸化物)が、例えば750℃程度の低温で液相を形成し、焼成温度よりも低い温度でPZT系結晶の結晶粒子2を十分に濡らすことができ、これにより、焼結性を向上できるとともに、圧電磁器板1全体がほぼ均一に収縮し、焼結後にはPZT系結晶内にBiおよびZnが固溶する。
 焼結後の圧電体磁器板1は、図6に示したように、PZT系結晶の結晶粒子2からなり、結晶粒子2の中には、第1の結晶粒子2aが含まれていることが望ましい。
 具体的な製法について説明する。先ず、例えば、Znを含有するPZT系結晶の仮焼粉末を作製する。
 具体的には、例えば、原料としてPbO、ZrO、TiO、ZnOの各粉末、および必要に応じてSb、CuO、NiO、Nb、SrCOおよびBaCOの各粉末を秤量混合する。次いで、この混合物を脱水、乾燥した後、850~950℃の最高温度にて1~3時間仮焼する。得られたPZT系結晶の仮焼粉末は、第1成分からなる仮焼粉末である。得られた仮焼粉末を、再びボールミル等で粉砕し、例えば、平均粒径D50が0.5~0.7μmの範囲になるようにする。
 仮焼工程では、PZT系結晶の合成程度を適正に調整することが好ましい。PZT系結晶の表す指標としては、PZT系結晶の(101)のピーク(2θ≒30°)のピーク強度I、および(111)のピーク(2θ≒38°)のピーク強度Iを用いる。仮焼粉末のCuKα線を用いたX線回折(XRD)測定において、IのIに対する強度比であるI/Iは、0.130~0.160とすることが好ましい。
 仮焼粉末のI/Iが0.130~0.160の範囲内であると、PZT系結晶の合成が適度に進行したものとなり、第2成分(Zn酸化物およびBi酸化物)の添加により焼結性が向上する。さらに、焼結段階における粒成長と同時に、ZnおよびBiがPZT系結晶の表層に取り込まれ、900~1050℃の温度範囲においては、液相成分として残存せずに焼結する。
 一方、仮焼粉末のI/Iが0.130よりも小さい場合には、PZT系結晶の合成が不十分なため、第2成分(Zn酸化物およびBi酸化物)を添加しても、焼結性の向上効果が得られない懸念がある。また、仮焼粉末のI/Iが0.160よりも大きい場合には、PZT系結晶の合成が進みすぎ、第2成分(Zn酸化物およびBi酸化物)を添加しても、ZnおよびBiがPZT系結晶の表層に固溶し難くなる懸念がある。
 なお、PZT系結晶の(101)のピーク(2θ≒30°)のピーク強度I、(111)のピーク(2θ≒38°)のピーク強度Iを用いるのは、他のピークは合成度(結晶相)の変化に伴いピーク位置やパターン形状が変化するのに対し、(101)のピーク(2θ≒30°)および(111)のピーク(2θ≒38°)は合成度が変わっても強度比のみが変化してピーク位置やパターン形状が変化せず、PZT系結晶の合成度を表すには最適と考えられたからである。
 次に、第2成分(Zn酸化物およびBi酸化物、例えばZnOおよびBi)の粉末を秤量し、PZT系結晶の仮焼粉末に混合する。第2成分は、各々の粉末を仮焼粉末にそれぞれ添加してもよいし、第2成分のみをあらかじめ混合した混合粉末を、仮焼粉末に添加してもよい。また、第2成分を仮焼してZnおよびBiを含む複合酸化物(以下、BZ酸化物という)を合成し、仮焼粉末に添加してもよい。BZ酸化物を合成する場合は、所定量のZn酸化物およびBi酸化物を混合し、得られた混合物を脱水、乾燥した後、たとえば空気中において600~720℃で1~3時間仮焼すればよい。なお、第2成分の平均粒径D50は0.5~0.7μmの範囲、特にはPZT系結晶の仮焼粉末の平均粒径(D50)よりも小さくなるようにボールミル等を用いて調整することが好ましい。
 第2成分を添加したPZT系結晶の仮焼粉末は、バインダを混合した後、周知の成形法、例えばプレス成形や、ドクターブレード法などのシート成形などを用いて所望の形状に成形する。
 作製した成形体を、大気中で900~1050℃で焼成する。
 従来は、PZT系結晶を低温焼成するために、液相を形成するLiやB等を添加していた。このような添加物を用いた圧電磁器板1では、低温焼成はできるものの、PZT系結晶の結晶粒子の粒界に非晶質相やPZT系結晶以外の結晶相が存在し、絶縁抵抗が経時的に低下したり、圧電特性が低下していた。また、PZT系結晶内に固溶するBiを用いても、その液相生成温度は820℃程度と比較的高いため、磁器全体を均一に焼結させるのは難しく、特に薄い板状の圧電磁器板では反りや変形が発生していた。
 本実施形態の圧電磁器板1は、900~1050℃の低温で焼成したとしても、第2成分であるZn酸化物およびBi酸化物が液相を形成してPZT系結晶の結晶粒子2を濡らすことから、焼結性が高く、気孔率が0.25%以下、密度が7.7g/cm以上の緻密なものとなる。さらに、焼結後には、液相を形成したZnおよびBiがPZT結晶の結晶粒子2の表層に固溶し、結晶粒界3の厚さが10nm以下(1~5nm程度)の圧電磁器板1となる。そのため、圧電磁器板1は第1の結晶粒子2a、すなわち、ZnおよびBiのうち少なくともいずれか一種の元素の含有量が、PZT系結晶の結晶粒子2内部において結晶粒界3を含む領域よりも少ない第1の結晶粒子2a、換言すれば、PZT系結晶の結晶粒子2の結晶粒界3近傍(結晶粒子2の表層)にZnおよびBiのうち少なくともいずれか一方がリッチな層を有する第1の結晶粒子2aを含むものとなる。
 すなわち、圧電磁器板1は、複数のPZT系結晶の結晶粒子2と、結晶粒子2間に存在する結晶粒界3と、からなるとともに、結晶粒子2の中には、第1の結晶粒子2aが含まれており、結晶粒界3には、PZT系結晶以外の結晶相や非晶質相が実質的に存在しない、圧電特性に優れたものとなる。このような圧電磁器板1では、体積抵抗率が85℃で100時間経過した後でも1GΩ・m以上となり、連続駆動時の絶縁劣化を抑制できる。
 第2成分は、750℃程度で液相を生成し、焼成時に磁器全体が均一に焼結を開始する。したがって、肉厚が薄い形状でも焼結過程での圧電磁器板1の変形が生じにくくなる。本実施形態の圧電磁器板1は、特に厚さが150μm以下、特には50μm以下の電子部品に好適に用いられる。
 圧電磁器板1は、セラミックフィルタ、超音波応用振動子、圧電ブザー、圧電点火ユニット、超音波モータ、圧電ファン、圧電センサ、圧電アクチュエータ等、種々の電子部品として用いることができる。例えば、圧電アクチュエータは、圧電現象を介して発生する変位や力を機械的駆動源として利用するものであり、特に最近、メカトロニクスの分野において注目されているものの一つである。圧電アクチュエータは、圧電効果を利用した固体素子であり、磁性体にコイルを巻いた構成を有する従来の電磁式アクチュエータと比較して、消費電力が少ない、応答速度が速い、変位量が大きい、発熱が少ない、寸法および重量が小さい等の優れた特徴を有している。特に、より低電圧で、より大きな変位や発生力が得られる積層圧電アクチュエータは、車載インジェクタの燃料噴射弁の開閉用カメラのオートフォーカス用、圧電スピーカ等の音響部品として実用化されている。
 原料粉末としてPbO、ZrO、TiO、ZnO、Sb、SrCO、BaCO、CuO、Nbの粉末を用いて、第1成分が組成式Pb1-x-ySrBaTi1-a-b-c(Zn1/3Sb2/3(M1/3Nb2/3Zrにおいて表1の組成となるように秤量し、ボールミルにて24時間湿式混合した。なお、MはCuまたはNiである。次いで、この混合物を脱水、乾燥した後、表1に示す仮焼温度で3時間仮焼し、当該仮焼物を再びボールミルで24時間湿式粉砕し、D50が0.5~0.7μmの仮焼粉末を得た。
 その後、D50が0.5~0.7μmの表1に示す添加物を、第1成分100質量%に対する比率にして表1に示す量(質量%)だけ添加し、これに有機バインダを混合した後、ドクターブレード法により厚さ30μmのグリーンシートを作製した。作製したグリーンシートに、AgとPdを含む内部電極ペーストをスクリーン印刷し、内部電極ペーストが印刷されたグリーンシートを15枚重ねた後、最後に内部電極ペーストを印刷していないグリーンシートを積層し、板状基体成形体を作製した。なお、内部電極ペーストの金属成分の質量比は、Ag:Pd=95:5とした。
 作製した板状基体成形体の脱バインダを行った後、表1に示す焼成条件にて大気中で焼成し、冷却して、両端面に内部電極が交互に露出した板状基体を得た。
 得られた板状基体の両端面に、Agペーストを焼き付けることにより外部電極を形成し、分極処理を行うことで、圧電特性評価用の電子部品である積層圧電アクチュエータを得た。この電子部品は、圧電磁器板の圧電体層1層の厚み(電極間の厚み)が25μmであった。
 圧電体層の気孔率は、板状基体の断面を鏡面研磨し、その研磨面を走査型電子顕微鏡(SEM)を用いて観察し、圧電体層を撮影した写真を画像処理することにより求めた。また、サーマルエッチング処理(大気中、950℃で3時間)を施した研磨面のSEM写真を画像処理し、圧電体層を構成する結晶粒子の輪郭から求めた断面積の円相当径を結晶粒子の直径とみなし、圧電体層における結晶粒子の平均粒径を求めた。圧電体層の密度は、板状基体の嵩密度をアルキメデス法により求め、その嵩密度を圧電体層の密度とみなした。
 なお、板状基体の組成をICP発光分光分析により確認したところ、圧電体層の組成は、誤差の範囲内で調合時の組成と一致していた。
 圧電磁器板の圧電体層に、PZT系結晶以外の結晶相が存在するか否かについては、板状基体のCukα線を用いたX線回折(XRD)測定において、PZT系結晶ピーク以外の他の結晶によるピークが実質的に存在しない場合に、PZT系結晶以外の結晶相が無いものと判断した。試料No.3のX線回折測定結果を図7に、試料No.5のX線回折測定結果を図8に示す。
 圧電体層のBi、Znの分布は、透過型電子顕微鏡(TEM)を用いて確認した。任意の結晶粒子10個について、結晶粒界上と、その結晶粒界から10nmの距離にある結晶粒子の内部において元素分析を行い、結果を表1に記載した。なお、表1においては、測定した結晶粒子のうち、測定誤差を考慮した上で、結晶粒界上におけるZn、Biの含有量Cb(Zn)、Cb(Bi)が、結晶粒子の内部におけるZn、Biの含有量Ci(Zn)、Ci(Bi)よりも多い第1の結晶粒子の割合を示した。また、確認された第1の結晶粒子におけるCb(Zn)/Ci(Zn)、Cb(Bi)/Ci(Bi)の平均値を算出し、表1に示した。
 圧電体層の絶縁抵抗の劣化試験では、85℃の恒温槽の中で、電子部品に2kV/mmの直流電界を付与した。85℃における電子部品の絶縁抵抗を測定して体積抵抗率に換算し、試験初期および100時間後における体積抵抗率を表1に記載した。
 圧電特性については、分極した電子部品に100℃でエージング処理をした後、12×3mmの試験片を切り出して、試験片の上下面に構成された2つの表面電極にDC電圧を与えて分極処理を行い、長さ方向の振動モードを測定することで電子部品の圧電歪定数d31を求め表1に記載した。
 圧電磁器板の変形量については、変形測定用の板状基体を準備した。ドクターブレード法により厚さ25μmのグリーンシートを作製し、内部電極ペーストを用いて、グリーンシート上の14.8×28mmの領域全面に内部電極ペーストを印刷した。内部電極ペーストを印刷したグリーンシートの印刷面側に、内部電極ペーストを印刷していないグリーンシートを重ね合わせ、脱バインダを行った後、焼成して板状基体を得た。焼成条件は積層圧電アクチュエータを作製した条件と同様とした。得られた板状基体の厚さは42μm(圧電体層の厚みが21μm)であり、主面の面積が360mmの矩形板状であった。圧電磁器板の変形を比率(ΔL/Lc)として評価した。圧電磁器板の長さの測定はCNC画像測定器を用いて行った。結果を表1に示す。

 表1から、試料No.1~11では、圧電磁器板の変形量が1%以下であり、焼成後における加工を不要、もしくは低減できることがわかる。
 また、圧電体層に第1の結晶粒子、すなわちZnおよびBiのうち少なくともいずれか一方の含有量が、結晶粒子に接する結晶粒界において、結晶粒子の内部よりも多い結晶粒子が存在する試料(試料No.1~11)においては、低温焼成しても気孔率が0.25%以下に緻密化したものとなり、圧電特性が圧電歪定数d31の値にして250p・m/V以上と高く、初期の体積抵抗率が80GΩ・m以上であり、85℃で100時間経過後においても体積抵抗率が70GΩ・m以上と絶縁抵抗の経時劣化が小さく、圧電磁器板の変形も小さかった。特に、第1の結晶粒子の割合が90%以上の試料では変形量の比率が0.1%より小さいものとなった。なお、圧電体層にCuを含む試料では、高い圧電d定数を維持しつつ、同様な組成を有するCuを含まない試料よりも大きな抗電界を有していた。
 上記実施例1の試料No.5と同様にして、第1成分を作製し、この第1成分に第2成分を添加し、これに有機バインダを混合した後、ドクターブレード法によりグリーンシートを作製した。このグリーンシート上の領域全面に、内部電極ペーストを塗布し、内部電極ペーストを塗布したグリーンシートの印刷面側に、内部電極ペーストを塗布していないグリーンシートを重ね合わせ、脱バインダを行った後、焼成して、表2に示す圧電磁器板の厚み、圧電磁器板の主面の面積、圧電体層の厚みを有する、図3に示すような積層構造の板状基体を作製した。
 また、一部に内部電極ペーストを塗布した3層のグリーンシートと、内部電極ペーストが塗布されていない1層のグリーンシートを用いて、4層の圧電体層と3層の内部電極層を有する、図5に示すような板状基体を作製した。
 得られた圧電磁器板の変形を、上記実施例1と同様にして評価し、その結果を表2に示した。

 この表2から、試料No.15~19では、圧電磁器板の変形が1%以下であり、圧電磁器板の焼成後における加工を不要、もしくは低減できることがわかる。

Claims (10)

  1.  一対の四角形状の主面と、対向する一対の第1側面および対向する一対の第2側面とを有し、前記一対の第1側面が焼き上げ面であるとともに、前記第1側面の長さ方向中央における前記一対の第1側面間の長さをLcとし、前記第1側面の長さ方向端における前記一対の第1側面間の長さをLeとしたとき、該Leと前記Lcとの差ΔLと前記Lcとの比率(ΔL/Lc)が1.0%以下であることを特徴とする圧電磁器板。
  2.  前記一対の主面が焼き上げ面であることを特徴とする請求項1に記載の圧電磁器板。
  3.  前記一対の第1側面は、角が丸くなった結晶粒子で構成されている請求項1または2に記載の圧電磁器板。
  4.  前記主面の面積が360mm以上であることを特徴とする請求項1乃至3のうちいずれかに記載の圧電磁器板。
  5.  前記主面の面積が1000mm以上である請求項1乃至4のうちいずれかに記載の圧電磁器板。
  6.  一対の四角形状の主面と、対向する一対の第1側面および対向する一対の第2側面とを有し、前記主面の面積が360mm以上であるとともに、前記一対の第1側面が焼き上げ面であることを特徴とする圧電磁器板。
  7.  厚みが150μm以下であることを特徴とする請求項1乃至6のうちいずれかに記載の圧電磁器板。
  8.  請求項1乃至7のうちいずれかに記載の圧電磁器板内に内部電極を有することを特徴とする板状基体。
  9.  請求項8に記載の板状基体の表面に配置された表面電極と、前記内部電極に接続され、前記圧電磁器板の厚み方向に延びて前記板状基体の表面に引き出されたビアホール導体とを具備するとともに、前記圧電磁器板は、前記一対の第2側面が焼き上げ面であることを特徴とする電子部品。
  10.  請求項8に記載の板状基体と、前記圧電磁器板の第2側面に配置され、前記内部電極に接続された外部電極とを具備するとともに、前記圧電磁器板の第2側面に加工面を有し、該加工面に前記外部電極が配置されていることを特徴とする電子部品。
