Abstract

 3次元積層造形鋳型の製造において、粒状材料の種類にかかわらず良好にリコーティングし、非印刷部分の耐火性骨材も何ら再生処理することなく使用するための、3次元積層鋳型造形に使用する粒状材料であって、粒状材料を結合するための有機バインダを活性化して硬化させる触媒として、酸をコーティングした粒状材料を提供する。酸は、硫酸、燐酸、スルホン酸類、および、カルボン酸類の少なくとも1つを含み、硫酸と他の酸との混合、燐酸単独および燐酸と他の酸との混合、スルホン酸単独およびスルホン酸と他の酸との混合、または、カルボン酸類と他の酸との混合のいずれかである。

Description

有機バインダ、粒状材料、3次元積層造形鋳型の製造装置および3次元積層造形鋳型の製造方法
 本発明は、3次元積層造形鋳型の製造技術に関する。
 鋳物を製造するには鋳型が必要である。鋳型には、熱硬化鋳型、自硬性鋳型、または、ガス硬化性鋳型などがある。例えば、自硬性鋳型は、木型や樹脂型(以下、これらを総称して「模型」という)に、耐火性の粒状材料、硬化剤、およびバインダ(粘結剤)を含む混練砂を充填し、バインダを硬化させる方法で製造されるのが一般的である。しかし、複雑な形状の鋳型を製造するには、必然的に模型の数を増やす必要があり、工程の煩雑化を招いていた。また、模型の数を増やすことができても、鋳型から模型を外すことができなければ、鋳型を製造することができない。
 こうした問題を解決するために、近年、模型を用いなくても直接、鋳型を製造することが可能な、3次元積層造形による鋳型の製造技術が提案されている。3次元積層造形とは、CAD(Computer Aided Design)システム上で入力された3次元形状を、直接、立体モデル(3次元モデル)として鋳型を製造する方法である。
 3次元積層造形による鋳型の製造技術としては、耐火性の粒状材料と液状の硬化剤とを混合させた混練砂を積層(リコーティング)し、その上にCADデータに基づいてバインダを印刷する操作を繰り返し、バインダが硬化した後に、非印刷部分の混練砂を取り除く方法(2液式自硬性鋳型)が知られている(例えば、特許文献1参照)。

 しかしながら、2液式自硬性鋳型の3次元積層造形により鋳型を製造する場合、非印刷部分の混練砂には液状の硬化剤が混合されているため、粒状材料の種類によっては、混練砂の流動性が悪く、リコーティングしにくい場合もあった。その場合、混練砂が流動性のよい粒状材料と混練砂が流動性の悪い粒状材料とを混合させて、リコーティング性を確保させていた。また、バインダの非印刷部分の混練砂は湿態性があり、再使用するためには、焙焼により再生処理を施した後、再使用砂としているため手間がかかる。
 本発明の目的は、上述の課題を解決する技術を提供することにある。
 上記目的を達成するため、本発明に係る粒状材料は、
 3次元積層鋳型造形に使用する粒状材料であって、
 前記粒状材料を結合するための有機バインダを活性化して硬化させる触媒として、酸をコーティングした。
 上記目的を達成するため、本発明に係る有機バインダは、
 粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
 フルフリルアルコール単独、または、
 2,5-ビス(ヒドロキシメチル)フラン、フェノール類およびビスフェノール類よりなる群から選ばれる1種または2種以上と、フルフリルアルコールとの混合物である。
 上記目的を達成するため、本発明に係る有機バインダは、
 粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
 フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物である。
 上記目的を達成するため、本発明に係る有機バインダは、
 粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
 フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールとの混合物、または、
 フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物である。
 上記目的を達成するため、本発明に係る有機バインダは、
 粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
 尿素と、アルデヒド類の縮合物と、フルフリルアルコールとの混合物、または、
 尿素と、アルデヒド類の縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物である。
 上記目的を達成するため、本発明に係る3次元積層造形鋳型の製造装置は、
 層状に敷き詰めて選択的に結合する造形材料として、酸をコーティングした粒状材料を使用し、
 前記酸をコーティングした粒状材料を選択的に結合するためのバインダとして、有機バインダを使用する。
 上記目的を達成するため、本発明に係る3次元積層造形鋳型の製造方法は、
 3次元積層鋳型造形に使用する粒状材料を酸でコーティングする工程と、
 前記酸をコーティングした粒状材料を層状に敷き詰める工程と、
 前記層状に敷き詰められた粒状材料を目的の3次元積層鋳型造形物に対応して結合するように、前記層状に敷き詰められた粒状材料に有機バインダを選択的に射出して硬化させる工程と、
 前記敷き詰める工程と前記硬化させる工程とを、前記目的の3次元積層鋳型造形物が造形されるまで繰り返す工程と、
 を含む。
 本発明によれば、3次元積層造形鋳型の製造において、粒状材料の種類にかかわらず良好にリコーティングでき、非印刷部分の耐火性骨材も何ら再生処理することなく使用することができる。

 以下に、本発明の実施の形態について例示的に詳しく説明する。ただし、以下の実施の形態への記載は単なる例示であり、本発明の技術範囲をそれらのみに限定する趣旨のものではない。
 《3次元積層造形鋳型の製造装置》
 図1は、本実施形態の3次元積層造形鋳型の製造装置100の造形手順の概要を示す図である。
 3次元積層造形鋳型の製造装置100は、主要には、ブレード機構101と、印刷ノズルヘッド機構102と、支持テーブル機構103と、を備える。さらに、各構造の動作を造形対象物の3次元データを用いて制御する制御部(図示せず)を備える。
 ブレード機構101は、リコータを含み、有機バインダで結合済みの造形部の上層に、3次元積層造形鋳型の材料となる酸でコーティングされた粒状材料(以下、コーティングサンドとも称す)を所定の厚みで積層する。印刷ノズルヘッド機構102は、積層された粒状材料に対して有機バインダによる印刷をして、粒状材料を結合することによって1層毎の造形をする。造形テーブル機構103は、1層の造形が終了すると1層分の距離だけ下降して、所定の厚みでの積層造形を実現する。
 図1には、途中層までの造形物201と、完成した造形物202とが図示されている。
 《3次元積層造形鋳型の製造材料》
 以下、本実施形態の3次元積層造形鋳型の製造装置100に使用される製造材料として、粒状材料とバインダとについて詳細に説明する。
 (粒状材料)
 本実施形態の粒状材料としては、耐火性の粒状材料(以下、耐火性粒状材料とも称す)である、珪砂、オリビン砂、ジルコン砂、クロマイト砂、アルミナ砂、ムライト砂等の天然砂や、人工砂などが挙げられる。また、使用済みの天然砂や人工砂を回収したものや、これらを再生処理したものなども使用できる。
 人工砂は、一般的にボーキサイトを原料とし、焼結法、溶融法、火炎溶融法のいずれかの方法で得られる。なお、焼結法、溶融法、火炎溶融法の具体的な条件等は特に限定されず、例えば、特開平5-169184号公報、特開2003-251434号公報、特開2004-202577号公報等に記載された公知の条件等を用いて人工砂を製造すればよい。
 耐火性粒状材料の平均粒子径は、50~300μmが好ましく、75~150μmがより好ましい。平均粒子径が300μm以下であれば、面相度に優れた3次元積層造形鋳型が得られる。
 ここで、面相度とは、3次元積層造形鋳型の積層方向の表面粗さのことである。
 耐火性粒状材料は、人工砂が、耐火度、熱により膨張しにくい(低熱膨張性に優れる)。熱膨張性が大きいと、ベーニング欠陥が発生し易い。ここで、ベーニング欠陥とは、鋳型が鋳造時の熱で膨張することで鋳型にクラックが発生し、そのクラック内に溶融金属が流れ込むことで発生するバリ状の欠陥のことである。耐火性粒状材料として人工砂を用いれば、大型の鋳型や、高温の溶融金属を注湯する場合にも耐えられる鋳型を製造できる。すなわち、ベーニング欠陥が起こりにくい。
 なお、天然砂は人工砂に比べて安価であるため、製造コストを抑える観点では、天然砂と人工砂とを混合して用いるのが好ましい。
 天然砂としては、珪砂が好ましい。その理由は、例えば、ジルコン砂は天然砂の中では価格が比較的高く、クロマイト砂はクロムを含むため廃棄に手間がかかり、オリビン砂は3次元積層造形鋳型の面相度が高くなる傾向にあるためである。珪砂は、これらの問題点を小さくすることができる。
 鋳型は鋳物を鋳造するための型であり、鋳造後は鋳物を取り出すために解体される。すなわち、鋳物を最終目的物(最終製品)とすると、鋳型は最終的に壊される前提のものである。したがって、面相度が充分に低く、かつ、より廉価で廃棄が簡単である材料が好適である。
 (酸のコーティング)
 本実施形態では、耐火性粒状材料表面に酸をコーティングして造形物の材料とする。まず、あらかじめ耐火性粒状材料を約120℃程度に加温しておく。次に、その加温した耐火性粒状材料に対して、溶媒(主に水)に溶解させた酸溶液を添加し、加温された耐火性粒状材料が持つ熱および酸溶液の撹拌により、酸溶液の溶媒を揮発させる。こうした一連の工程により、耐火性粒状材料表面に酸をコーティングする。
 酸としては、硫酸、燐酸、スルホン酸類、カルボン酸類が使用される。ここで、スルホン酸類としては、パラトルエンスルホン酸、キシレンスルホン酸、ベンゼンスルホン酸、メタンスルホン酸など挙げられる。また、カルボン酸類としては、乳酸、クエン酸、リンゴ酸、酒石酸、マロン酸、マレイン酸、シュウ酸、安息香酸などが挙げられる。
 この中で、硫酸は、バインダを硬化させる触媒能力が高い。そのため、バインダ印刷後の硬化が急速に進行してしまい、積層造形鋳型を作製することが困難となる。よって、硫酸と他の酸との混合溶液を作製して、上記工程にて耐火性粒状材料に酸をコーティングする。
 また、燐酸は、硫黄分を含まない上、触媒としての能力も硫酸の次であるため、単独使用の他、硫酸、スルホン酸類、カルボン酸類との混合溶液を作製し、上記工程にて耐火性粒状材料に酸をコーティングする。
 一方、カルボン酸類は、バインダを硬化させる触媒としての能力が低いため、他の硫酸やスルホン酸類との混合溶液を作製し、上記工程にて耐火性粒状材料に酸をコーティングする。また、スルホン酸類は、バインダを硬化させる触媒としての能力が充分あるため、スルホン酸類単独での使用や、他の硫酸やカルボン酸類との混合溶液を作製し、上記工程にて耐火性粒状材料に酸をコーティングする。
 ここで、コーティング後の耐火性粒状材料は、特に、コーティング層が液体よりも固体であることが好ましい。コーティング層が固体であると耐火性粒状材料同士の凝集力が小さく、良好なリコーティンク性が確保されるからである。そのため、上述の酸は、常温(20℃)で固体の酸を使用することがより好ましい。
 (有機バインダ)
 バインダは、フルフリルアルコール単独、2,5-ビス(ヒドロキシメチル)フラン、フェノール類およびビスフェノール類よりなる群から選ばれる1種または1種以上と、フルフリルアルコールとの混合物であるか、フェノール類およびビスフェノール類とアルデヒド類との縮合物または共縮合物であるか、フェノール類およびビスフェノール類とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールとの混合物、または、フェノール類およびビスフェノール類とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物であるか、尿素とアルデヒド類との縮合物と、フルフリルアルコールの混合物、または、尿素とアルデヒド類との縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物である。
 フェノール類としては、例えば、フェノール、クレゾール、レゾルシン、ノニルフェノール、カシューナッツ殻液などが挙げられる。
 ビスフェノール類としては、例えば、ビスフェノールA、ビスフェノールF、ビスフェノールC、ビスフェノールS、ビスフェノールZなどが挙げられる。
 アルデヒド類としては、例えば、ホルムアルデヒド、パラホルムアルデヒド、アセトアルデヒド、フルフラール、グリオキザール、グルタルジアルデヒド、フタル酸ジアルデヒドなどが挙げられる。
 フェノール類およびビスフェノール類と、アルデヒド類との縮合物または共縮合物としては、フェノール類、ビスフェノール類のいずれか一方を単独で用いてもよいし、フェノール類およびビスフェノール類を混合して用いてもよい。特に、強度の高い3次元積層造形鋳型が得られやすい点で、フェノール類およびビスフェノール類からなる共縮合物とすることが好ましい。
 フェノール系化合物におけるアルデヒド類の使用量は、フェノール系化合物の総モル数に対して1.0~3.5倍モルが好ましく、1.1~2.5倍モルがより好ましく、1.3~1.7倍モルが特に好ましい。アルデヒド類の使用量がフェノール系化合物の総モル数に対して1.0倍モル以上であれば、3次元積層造形鋳型の強度が高まる。一方、アルデヒド類の使用量がフェノール系化合物の総モル数に対して3.5倍モル以下であれば未反応のアルデヒド類の量を減らすことができる。未反応のアルデヒド類が残存していると、積層造形時に有害なアルデヒド類の発生が多くなる傾向がある。
 尿素とアルデヒド類との反応におけるアルデヒド類の使用量は、尿素のモル数に対して1.0~3.0倍モルが好ましく、1.3~2.5倍モルがより好ましく、1.5~2.0倍モルが特に好ましい。
 さらに、バインダには、3次元積層造形鋳型の強度を高める目的で、シランカップリング剤を添加してもよい。
 シランカップリング剤としては、例えば、N-β(アミノエチル)γ-アミノプロピルメチルジメトキシシラン、γ-アミノプロピルトリエトキシシラン、γ-(2-アミノエチル)アミノプロピルトリメトキシシラン、γ-グリシドキシプロピルトリメトキシシランなどが挙げられる。
 シランカップリング剤の添加量は、バインダ100質量部に対して0.01~3.0質量部が好ましく、0.1~2.0質量部がより好ましい。シランカップリング剤の添加量が0.01質量部以上であれば、3次元積層造形鋳型の強度を向上させる効果が十分得られる。3次元積層造形鋳型の強度向上効果は、シランカップリング剤の添加量が増えるほど得られやすくなる傾向にあるが、増えすぎても効果は頭打ちになるだけである。よって、シランカップリング剤の添加量は3.0質量部以下が好ましい。
 《粒状材料の積層処理および有機バインダの印刷処理》
 酸をコーティングした耐火性粒状材料を積層し、その上にバインダを印刷する操作を行う工程は、例えば、以下のようにして行われる。
 まず、印刷造形法を用いた3次元積層造形装置(シーメット株式会社製)を用い、リコータを有するブレード機構101により耐火性粒状材料を3次元積層装置に設置された金属ケースの底面に積層する。ついで、積層した耐火性粒状材料の上に、3次元積層造形鋳型の形状を3DCAD設計して得られたデータに基づいて印刷ノズルヘッド機構102により印刷ノズルヘッドを走査させ、バインダを印刷する。金属ケースの底面は造形テーブルとなっており、造形テーブル機構103により上下に可動することができる。バインダを印刷した後、金属ケースの底面(造形テーブル)を一層降下させ、先と同様にして耐火性粒状材料を積層し、その上にバインダを印刷する。これらの操作を繰り返す。一層の厚さは、100~500μmが好ましく、200~300μmがより好ましい。
 バインダを印刷する際の塗布量としては特に制限されないが、一層分の粒状材料の質量100質量部としたときに、0.4~10質量部となる塗布量が好ましく、0.8~5質量部となる塗布量がより好ましい。
 《本実施形態の作用効果》
 本実施形態によれば、耐火性粒状材料にバインダを硬化させる触媒としてコーティングされた酸を用いるので、従来のように酸を混合させるものよりも、流動性が優れ、非印刷部分の耐火性粒状材料はそのまま再利用可能である。
 ところで、珪砂などの天然砂を耐火性粒状材料として用い、3次元積層造形鋳型として製造した場合、得られる鋳型はベーニング欠陥が発生しやすい。かかる理由は以下のように考えられる。
 天然砂は相転移点を有するため、鋳造時の熱で体積膨張する。特に、鋳型の内部(溶融金属と接する部分)は溶融金属の熱が伝わりやすく膨張しやすいが、鋳型の外側に近づくほど溶融金属の熱が伝わりにくいため膨張しにくい。この内側と外側の膨張の差により、鋳型の内側でクラックが発生すると考えられる。
 これに対して、本実施形態の人工砂は相転移を起こしにくいため、鋳造時の熱で膨張しにくい。よって、人工砂を用いて製造される鋳型は、ベーニング欠陥を起こしにくい。
 しかし、従来技術の2液式自硬性鋳型により鋳型を製造する場合、人工砂に液状の硬化剤を混合してリコーティングするが、人工砂に液状の硬化剤を配合すると流動性が低下し、リコーティング性が低下しやすかった。
 人工砂の流動性を改善するために、人工砂と天然砂との混合物に液状の硬化剤を混合する方法もある。
 しかし、この方法により得られる鋳型は、溶融金属の注湯温度が低い場合(例えばアルミニウムを注湯する場合)はその温度に耐えられるが、注湯温度が高くなると(例えば鉄を注湯する場合)その温度に耐えられない。そのため、大型の鋳型を製造することが困難であった。これは、ベーニング欠陥は鋳型が大型になるほど起こりやすいことによるが、その理由は以下のように考える。
 鋳型に流し込んだ溶融金属は、中央部分よりも外側(鋳型と接している部分)から冷えて固まっていく。鋳型が小さい場合は、短時間で溶融金属が冷えるので、鋳型にクラックが生じる前に外側の溶融金属が冷えて固まり、その後鋳型にクラックが生じてもクラック内に溶融金属が流れ込むのを防止できると考えられる。一方、鋳型が大きい場合は、溶融金属が冷えるのに時間がかかるため、外側の溶融金属が固まりきる前に鋳型にクラックが発生してしまい、ベーニング欠陥が起こると考えられる。
 しかし、本実施形態であれば、耐火性粒状材料に液状硬化剤を混合させるのではなく、コーティングするため、耐火性粒状材料として人工砂を用いる場合に生じる流動性の問題を解決できる。すなわち、本実施形態であれば、人工砂を単独で用いてもリコーティングできるので、大型で、高温の溶融金属を注湯する場合にも耐えられる(すなわちベーニング欠陥が起こりにくい)鋳型を製造できる。
 また、本実施形態の酸をコーティングした粒状材料と、有機バインダとを使用する3次元積層造形鋳型の製造装置は、3次元積層造形鋳型の製造を50,000ccより高速,例えば、100,000ccで行なうことも可能となり、かつ、3次元積層造形鋳型の強度を保つことが可能である。
 例えば、特許文献1の2液自硬性鋳型の製造速度は、50,000ccが限度である。これは、粒状材料に加える液状硬化剤により流動性が落ちるため、液状硬化剤を少なくして流動性を維持してバインダを多くするなどにより、硬化時間が長くなることによる。さらに、粒状材料の流動性が悪い場合には、リコータを含むブレード機構101にバイブレーションを加えることも必要となる。
 本実施形態の酸をコーティングした粒状材料は球体で乾燥しているので、リコート性がよく高速の3次元積層造形鋳型の製造を可能にする。
 以下、本発明を実施例により具体的に説明するが、本発明はこれらに限定されるものではない。なお、各例で用いたバインダを以下に示す。また、各例で得られたテストピースの熱膨張率の測定方法を以下に示す。
 (有機バインダ)
 フルフリルアルコール90質量部、ビスフェノールA 10質量部の混合溶液100質量部に、N-β(アミノエチル)γ-アミノプロピルメチルジメトキシシランを0.3質量部添加混合し、バインダとした。
 (コーティングサンド)
 サンドヒータにて耐火性粒状材料を120℃まで加温した。その加温した耐火性粒状材料100質量部に、常温(20℃)で固体であるパラトルエンスルホン酸を65質量部、乳酸10質量部の混合物を水に溶解させて、75質量%水溶液とした。その水溶液を0.3質量部添加した後、5分間撹拌し、溶媒としての水を揮発させた。そして、室温(25℃)まで冷却した後、目開き0.6mmの篩を通過させて、コーティングサンドを作製した。
 (熱膨張率の測定)
 テストピースの熱膨張率は、JACT試験法M-2(熱膨張量試験法のうちの急熱膨張率測定試験法)に基づいて、以下のようにして測定した。
 テストピースを1000℃に加熱した炉中に差し込み、熱膨張計により膨張量を5分間測定し、下記式によって熱膨張率を算出した。
 熱膨張率(%)={膨張量(mm)/加熱前のテストピースの長さ(mm)}×100
 《実施例および比較例の結果》
 以下、表1の実施例の結果、および、表2の比較例の結果を参照しながら、実施例1~4、比較例1~5について順に説明する。

 《実施例1~4》
 [実施例1]
 耐火性粒状材料として、焼結法で得られた人工砂(伊藤忠セラテック株式会社製、セラビーズX #1450、平均粒子径106μm)を使用したコーティングサンドを用意した。
 印刷造形法を用いた3次元積層装置(シーメット株式会社製)を用い、リコータを有するブレード機構により耐火性粒状材料を3次元積層装置に設置された金属ケースの底面に積層した。この時、コーティングサンドの流動性から、リコータの開口隙間を約0.5mmに調整した。
 ついで、積層した耐火性粒状材料の上に、3次元積層造形鋳型の形状を3DCAD設計して得られたデータに基づいて印刷ノズルヘッドを走査させて、積層砂100質量部に対して2.3質量部となる吐出量でバインダを印刷した。バインダを印刷した後、金属ケースの底面(造形テーブル)を一層分(280μm)降下させ、先と同様にして耐火性粒状材料を積層し、その上に積層砂100質量部に対して2.3質量部となる吐出量でバインダを印刷した。これら積層と印刷からなる工程を繰り返し、図2に示すような直径dが30mm、長さlが50mmの円柱状の積層物202を作製した。
 なお、積層物202は、図2に示すX軸、Y軸、Z軸の3方向で粒状材料を積層し、その上にバインダを印刷する工程を繰り返して、3種類作製した。その際、各方向で積層可能かであるか否か(積層の可否)を目視にて確認した。積層の可否の確認結果を表1に示す。
 印刷終了後、バインダ非印刷部分の耐火性粒状材料をブラシで除去し、直径30mm、長さ50mmの円柱状のテストピース(3次元積層造形鋳型)を得た。
 得られた各テストピースの熱膨張率を測定した。熱膨張率の測定結果を表1に示す。
 また、バインダ非印刷部分の耐火性粒状材料は、再生処理することなく再使用砂として再利用した。
 [実施例2]
 耐火性粒状材料として、溶融法で得られた人工砂(伊藤機工株式会社製、アルサンド #1000、平均粒子径106μm)を使用したコーティングサンド、リコータ開口部を1mmに調整した以外は、実施例1と同様にしてテストピースを作製し、評価した。実施例2の評価結果を表1に示す。
 また、バインダ非印刷部分の耐火性粒状材料は、再生処理することなく再使用砂として再利用した。
 [実施例3]
 耐火性粒状材料として火炎溶融法で得られた人工砂(花王クエーカー株式会社製、ルナモスMS#110、平均粒子径106μm)を使用したコーティングサンド、リコータ開口部を1mmに調整した以外は、実施例1と同様にしてテストピースを作製し、評価した。実施例3の評価結果を表1に示す。
 また、バインダ非印刷部分の耐火性粒状材料は、再生処理することなく再使用砂として再利用した。
 [実施例4]
 耐火性粒状材料として珪砂(FS001-EU、販売元:株式会社EX ONE、平均粒子径106μm)を使用したコーティングサンド以外は、実施例1と同様にしてテストピースを作製し、評価した。実施例4の評価結果を表1に示す。
 また、バインダ非印刷部分の耐火性粒状材料は、再生処理することなく再使用砂として再利用した。
 《比較例1~5》
 [比較例1]
 常温(20℃)で液体のキシレンスルホン酸55質量部、硫酸10質量部、水35質量部からなる硬化剤溶液を用意した。この硬化剤0.3質量部を、焼結法で得られた人工砂(伊藤忠セラッテク株式会社製、セラビーズX  #1450、平均粒子径106μm)100質量部に加えて混練し、混練砂とした。
 印刷造形法を用いた3次元積層装置(シーメット株式会社製)を用い、リコータを有するブレード機構により耐火性粒状材料を3次元積層装置に設置された金属ケースの底面に積層した。この時、混練砂の流動性からリコータの開口隙間を約2mmに調整した。ついで、積層した耐火性粒状材料の上に、3次元積層造形鋳型の形状を3DCAD設計して得られたデータに基づいて印刷ノズルヘッドを走査させて、バインダを積層砂100質量部に対して2.3質量部となる吐出量で印刷した。バインダを印刷した後、金属ケースの底面(造形テーブル)を一層分(280μm)降下させ、先と同様にして耐火性粒状材料を積層し、その上に積層砂100質量部に対して2.3質量部となる吐出量でバインダを印刷した。これら積層と印刷からなる工程を繰り返し、図2に示すような直径dが30mm、長さlが50mmの円柱状の積層物202を作製した。
 なお、積層物202は、図2に示すX軸、Y軸、Z軸の3方向で粒状材料を積層し、その上にバインダを印刷する工程を繰り返して、3種類作製した。その際、各方向で積層可能かであるか否か(積層の可否)を目視にて確認した。積層の可否の確認結果を表2に示す。
 印刷終了後、バインダ非印刷部分の耐火性粒状材料をブラシで除去し、直径30mm、長さ50mmの円柱状のテストピース(3次元積層造形鋳型)を得た。

 [比較例2]
 比較例1で調製した硬化剤0.3質量部を、溶融法で得られた人工砂(伊藤機工株式会社製、アルサンド#1000、平均粒子径106μm)100質量部に加えて混練し、混練砂とした。
 得られた混練砂を耐火性粒状材料の代わりに用いた以外は、比較例1と同様にテストピースを作製しようとしたが、砂同士の凝集が激しく、混練砂をリコーティングすることはできなかった。
 [比較例3]
 比較例1で調製した硬化剤0.3質量部を、火炎溶融法で得られた人工砂(花王クエーカー株式会社製、ルナモスMS#110、平均粒子径106μm)100質量部に加えて混練し、混練砂とした。
 得られた混練砂を耐火性粒状材料の代わりに用いた以外は、比較例1と同様にテストピースを作製しようとしたが、砂同士の凝集が激しく、混練砂をリコーティングすることはできなかった。
 [比較例4]
 比較例1で調製した硬化剤0.3質量部を、珪砂(FS001-EU、販売元:株式会社EX ONE、平均粒子径106μm)100質量部に加えて混練し、混練砂とした。
 得られた混練砂を耐火性粒状材料の代わりに用いた以外は、比較例1と同様にテストピースを作製し、評価した。比較例4の評価結果を表2に示す。
 また、バインダ非印刷部分の混練砂は、湿態性があり、焙焼により再生処理を施した後、再使用砂として再利用した。
 [比較例5]
 比較例1で調製した硬化剤0.3質量部を、人工砂(伊藤機工株式会社製、アルサンド#1000、平均粒子径106μm)と珪砂(FS001-EU、販売元:株式会社EX ONE、平均粒子径106μm)とを60:40の質量比で混合した混合砂100質量部に加えて混練し、混練砂とした。
 得られた混練砂を耐火性粒状材料の代わりに用いた以外は、比較例1と同様にテストピースを作製し、評価した。比較例5の評価結果を表2に示す。
 また、バインダ非印刷部分の混練砂は、湿態性があり、焙焼により再生処理を施した後、再使用砂として再利用した。
 《実施例と比較例との評価》
 各実施例で用いた耐火性粒状材料は、流動性に優れ、X軸、Y軸、Z軸のいずれの方向にも良好にリコーティングできた。また、非印刷部分の耐火性粒状材料を再生処理することなく再利用できた。特に、耐火性粒状材料として人工砂を用いた実施例1~3は、線熱膨張率が小さかった。
 線熱膨張率が小さいことは、高温の溶融金属を注湯してもベーニング欠陥が発生しにくいことを意味する。
 これに対して、耐火性粒状材料に液体の硬化剤を混合した場合、比較例1の焼結法人工砂、比較例4の珪砂、比較例5の溶融法人工砂と珪砂の混合物のみ造形が可能であった。しかし、非印刷部分の混練砂には液体の硬化剤が混合されており、再利用するためには再生処理が必要であった。

Claims (12)

  1.  3次元積層鋳型造形に使用する粒状材料であって、
     前記粒状材料を結合するための有機バインダを活性化して硬化させる触媒として、酸をコーティングした粒状材料。
  2.  前記酸は、硫酸、燐酸、スルホン酸類、および、カルボン酸類の少なくとも1つを含む、請求項1に記載の粒状材料。
  3.  前記酸は、硫酸と他の酸との混合物、燐酸単独および燐酸と他の酸との混合物、スルホン酸単独およびスルホン酸と他の酸との混合物、または、カルボン酸類と他の酸との混合物のいずれかである、請求項2に記載の粒状材料。
  4.  前記スルホン酸類は、パラトルエンスルホン酸、キシレンスルホン酸、ベンゼンスルホン酸、および、メタンスルホン酸の少なくとも1つを含み、前記カルボン酸類は、乳酸、クエン酸、リンゴ酸、酒石酸、マロン酸、マレイン酸、シュウ酸、および、安息香酸の少なくとも1つを含む、請求項2または3に記載の粒状材料。
  5.  前記酸は、溶媒に溶解させた前記酸の溶液を加温した前記粒状材料に添加し、加温された前記粒状材料が持つ熱および前記酸の溶液の撹拌により前記溶媒を揮発させることで、前記粒状材料にコーティングされる、請求項1乃至4のいずれか1項に記載の粒状材料。
  6.  前記粒状材料は、焼結法、溶融法、火炎溶融法のいずれかの方法で得られる耐火性の人工砂である、請求項1乃至5のいずれか1項に記載の粒状材料。
  7.  粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
     フルフリルアルコール単独、または、
     2,5-ビス(ヒドロキシメチル)フラン、フェノール類およびビスフェノール類よりなる群から選ばれる1種または2種以上と、フルフリルアルコールとの混合物のいずれかである、有機バインダ。
  8.  粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
     フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物のいずれかである、有機バインダ。
  9.  粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
     フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールとの混合物、または、
     フェノール類およびビスフェノール類から選ばれる1種または2種とアルデヒド類との縮合物または共縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物のいずれかである、有機バインダ。
  10.  粒状材料をコーティングした酸を触媒として活性化して硬化する、3次元積層鋳型造形に使用する有機バインダであって、
     尿素と、アルデヒド類の縮合物と、フルフリルアルコールとの混合物、または、
     尿素と、アルデヒド類の縮合物と、フルフリルアルコールと、2,5-ビス(ヒドロキシメチル)フランとの混合物のいずれかである、有機バインダ。
  11.  層状に敷き詰めて選択的に結合する造形材料として、酸をコーティングした粒状材料を使用し、
     前記酸をコーティングした粒状材料を選択的に結合するためのバインダとして、有機バインダを使用する、
     3次元積層造形鋳型の製造装置。
  12.  3次元積層鋳型造形に使用する粒状材料を酸でコーティングする工程と、
     前記酸をコーティングした粒状材料を層状に敷き詰める工程と、
     前記層状に敷き詰められた粒状材料を目的の3次元積層鋳型造形物に対応して結合するように、前記層状に敷き詰められた粒状材料に有機バインダを選択的に射出して硬化させる工程と、
     前記敷き詰める工程と前記硬化させる工程とを、前記目的の3次元積層鋳型造形物が造形されるまで繰り返す工程と、
     を含む3次元積層造形鋳型の製造方法。
