1つの実施形態においては、貫通穴が形成され、この貫通穴の周縁部に上記偏光子空隙部が形成されている。
1つの実施形態においては、上記偏光子空隙部が外縁部に形成されている。
1つの実施形態においては、上記外縁は、面方向内方に凸の略V字形状をなす部位を含む。
本発明の別の局面によれば、上記偏光板の製造方法が提供される。この製造方法は、偏光子の両主面それぞれに保護フィルムを積層して得られた積層体に、処理液を接触させる工程を含む。
1つの実施形態においては、上記処理液は水を含む。
1つの実施形態においては、上記処理液の液温は50℃以上である。
1つの実施形態においては、上記積層体を、切断および/または打ち抜き加工により所望の形状に成形する工程を含む。
1つの実施形態においては、上記切断および/または打ち抜き加工を、レーザー光を照射することにより行う。
1つの実施形態においては、上記レーザーはCO2レーザーである。
図1は本発明の1つの実施形態による偏光板の平面図であり、図2は図1に示す偏光板の端部の拡大断面図である。偏光板100は、自動車のメータパネルに好適に用いられる。偏光板100は、第1の表示部50と第2の表示部60とが連設されて構成され、各表示部の中心付近には、各種メータ針を固定するための貫通穴51,61がそれぞれ形成されている。貫通穴の直径は、例えば0.5mm~100mmである。表示部50,60の外縁は、メータ針の回転方向に沿った円弧状に形成されている。
上記偏光子は、代表的には、二色性物質を含む樹脂フィルムから構成される。二色性物質としては、例えば、ヨウ素、有機染料等が挙げられる。これらは、単独で、または、二種以上組み合わせて用いられ得る。好ましくは、ヨウ素が用いられる。
上記保護フィルムの形成材料としては、例えば、ジアセチルセルロース、トリアセチルセルロース(TAC)等のセルロース系樹脂、(メタ)アクリル系樹脂、シクロオレフィン系樹脂、ポリプロピレン等のオレフィン系樹脂、ポリエチレンテレフタレート系樹脂等のエステル系樹脂、ポリアミド系樹脂、ポリカーボネート系樹脂、これらの共重合体樹脂等が挙げられる。なお、「(メタ)アクリル系樹脂」とは、アクリル系樹脂および/またはメタクリル系樹脂をいう。
1つの実施形態においては、上記偏光板は、偏光子の両主面それぞれに保護フィルムを積層して得られた積層体を、切断および/または打ち抜き加工により所望の形状に成形した後、上記偏光子空隙部を形成することにより製造される。
上記切断(打ち抜き)方法としては、任意の適切な方法が採用され得る。例えば、トムソン刃、ピクナル刃等の切断刃(打ち抜き型)を用いる方法、レーザー光を照射する方法が挙げられる。好ましくは、レーザー光照射による切断が採用される。レーザー光照射によれば、滑らかな切断面が得られ、クラックの起点(初期クラック)の発生を抑制することができる。
上記偏光子空隙部は、例えば、上記積層体に処理液を接触させることにより形成される。このような形態によれば、所望の部位に偏光子空隙部を簡便に形成することができる。具体的には、偏光子の構成成分(例えば、ホウ酸、二色性物質、ヨウ素化合物、樹脂フィルム等)を処理液に溶出させて、および/または、樹脂フィルムを面方向内方に収縮させて、良好に偏光子空隙部を形成することができる。また、このような形態によれば、同時に上記低濃度部が形成され得る。処理液の接触方法としては、任意の適切な方法が採用され得る。具体的には、処理液に積層体を浸漬する方法、積層体に処理液を塗布する方法、積層体に処理液を噴霧する方法等が挙げられる。好ましくは、処理液に積層体を浸漬する方法が採用される。
(偏光板シートの作製)
偏光子として、長尺状のPVA系樹脂フィルムにヨウ素を含有させ、長手方向(MD方向)に一軸延伸して得られたフィルム(厚み28μm)を用いた。
上記偏光子の片側にPVA系接着剤を乾燥後の厚みが100nmとなるように塗布し、長尺状で厚み40μmのTACフィルムを互いの長手方向を揃えるように貼り合わせた。
続いて、上記偏光子のもう片側にPVA系接着剤を乾燥後の厚みが100nmとなるように塗布し、長尺状で厚み30μmのアクリルフィルムを互いの長手方向を揃えるように貼り合わせた。
こうして、TACフィルム/偏光子/アクリルフィルムの構成を有する偏光板シートを得た。
得られた切断片を74℃に保たれた温水に16分間浸漬し、偏光板を得た。
切断片のサイズを94mm×94mmとし、貫通穴を外縁から45mmの部位に形成したこと以外は実施例1と同様にして、偏光板を得た。
切断片のサイズを114mm×114mmとし、貫通穴を外縁から55mmの部位に形成したこと以外は実施例1と同様にして、偏光板を得た。
切断片を温水に浸漬しなかったこと以外は実施例1と同様にして、偏光板を得た。
切断片を温水に浸漬しなかったこと以外は実施例2と同様にして、偏光板を得た。
切断片を温水に浸漬しなかったこと以外は実施例3と同様にして、偏光板を得た。
1.光学顕微鏡観察
端部を樹脂で包埋した偏光板をその厚み方向に切断し、切断面を光学顕微鏡(Nikon製、ECLIPSE LV100、倍率:50倍)で観察した。
2.ヒートサイクル(HS)試験
ガラス板に、得られた偏光板を、アクリル系粘着剤(厚み20μm)を用いて貼り合わせ、試験用サンプルを得た。これを、-40℃の雰囲気下に30分放置した後、85℃の雰囲気下に30分放置した。この操作を1サイクルとして、100サイクル繰り返した後、偏光板にクラックが発生しているか否かを確認した。
図3(a)と(b)とを比較すると、延伸方向(吸収軸方向)端部は延伸方向と直交する方向(TD方向)端部よりも偏光子空隙部が大きく形成されることが確認された。また、図3(a)では偏光子端部の厚みが中央部の厚みよりも厚くなっていることが確認できる。これらのことから、偏光子空隙部の形成に、偏光子の収縮が寄与していると考えられる。

Claims (12)
- 偏光子と、該偏光子の両主面にそれぞれ配置される一対の保護フィルムとを有し、
前記偏光子の端面が前記保護フィルムの端面よりも面方向内方に位置して形成される偏光子空隙部を有する、
偏光板。 - 前記偏光子空隙部が、前記保護フィルムの端面から面方向内方に15μm以上の位置にかけて形成されている、請求項1に記載の偏光板。
- 前記偏光子空隙部が、前記偏光子の吸収軸方向端部に形成されている、請求項1または2に記載の偏光板。
- 貫通穴が形成され、該貫通穴の周縁部に前記偏光子空隙部が形成されている、請求項1から3のいずれかに記載の偏光板。
- 前記偏光子空隙部が外縁部に形成されている、請求項1から4のいずれかに記載の偏光板。
- 前記外縁が、面方向内方に凸の略V字形状をなす部位を含む、請求項5に記載の偏光板。
- 偏光子の両主面それぞれに保護フィルムを積層して得られた積層体に、処理液を接触させる工程を含む、
請求項1から6のいずれかに記載の偏光板の製造方法。 - 前記処理液が水を含む、請求項7に記載の製造方法。
- 前記処理液の液温が50℃以上である、請求項7または8に記載の製造方法。
- 前記積層体を、切断および/または打ち抜き加工により所望の形状に成形する工程を含む、請求項7から9のいずれかに記載の製造方法。
- 前記切断および/または打ち抜き加工を、レーザー光を照射することにより行う、請求項10に記載の製造方法。
- 前記レーザーがCO2レーザーである、請求項11に記載の製造方法。
