Abstract

本発明の一態様に係る方向性電磁鋼板は、鋼板と絶縁被膜とを備える方向性電磁鋼板であって、前記絶縁被膜が、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と;Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と;コロイド状シリカと;を含有し、前記絶縁被膜がクロム酸塩を含有せず、前記方向性電磁鋼板を沸騰させた純水中で10分間煮沸し、前記純水中に溶出したリン酸の量を測定し、前記リン酸の量を煮沸された前記方向性電磁鋼板の前記絶縁被膜の面積で割ることで測定される、前記絶縁被膜のリン酸溶出量が30mg/m以下である。

Description

方向性電磁鋼板、及び方向性電磁鋼板の製造方法
 本発明は、クロム酸塩を含有しない絶縁被膜を有する方向性電磁鋼板、および該方向性電磁鋼板の製造方法に関する。
 本願は、2015年9月29日に、日本に出願された特願2015-191155号に基づき優先権を主張し、その内容をここに援用する。
 方向性電磁鋼板は、主としてトランスなどの鉄芯として用いられる鋼板である。通常、このような方向性電磁鋼板には、高温仕上げ焼鈍中に形成されるフォルステライト層(1次被膜とも称する)と、リン酸塩などを主成分とする処理液を塗布した後、鋼板のヒートフラットニング時に焼き付け形成されるリン酸塩被膜との2層の表面被膜が形成される。
 リン酸塩被膜は、方向性電磁鋼板に電気絶縁性を付与し、渦電流損を低減して鉄損を改善するために必要とされる。また、リン酸塩被膜には、絶縁性以外にも耐蝕性、耐熱性、すべり性、密着性といった種々の特性が要求される。これは、方向性電磁鋼板を加工してトランスなどの鉄芯とする際に、各種の製造工程を円滑にするためである。例えば、リン酸塩被膜の耐熱性、すべり性、密着性が劣っている場合、鉄芯製造の歪み取り焼鈍時にリン酸塩被膜が剥離することで、リン酸塩被膜の本来の絶縁性が発揮できなかったり、スムーズに鋼板を積層できずに作業性が悪化したりすることがある。
 さらに、方向性電磁鋼板の絶縁被膜の重要な特性として、鋼板に張力を付与することが挙げられる。鋼板に張力を付与した場合、磁壁移動を容易にすることにより方向性電磁鋼板の鉄損を改善することができる。張力を付与することで方向性電磁鋼板を鉄芯に用いて製造されたトランスが発する騒音の主原因のひとつである磁気ひずみを低減することも可能である。
 上述したような方向性電磁鋼板の諸特性を向上させるために、具体的には、以下の特許文献1~7に開示されるような技術が研究開発されている。
 例えば、特許文献1には、仕上げ焼鈍後に鋼板表面に形成されたフォルステライト被膜の上に、特定組成のリン酸塩、クロム酸塩、およびコロイド状シリカを主成分とする絶縁被膜処理液を塗布した後、焼き付けることが開示されている。特許文献1に開示された技術によれば、高い張力を有する絶縁被膜を鋼板表面に形成し、方向性電磁鋼板の鉄損および磁気ひずみを低減させることができる。
 また、特許文献2には、粒径が8μm以下の超微粒子コロイド状シリカ、第一リン酸塩、およびクロム酸塩を特定割合にて含有する処理液を鋼板に塗布した後、焼き付ける方法が開示されている。特許文献2に開示された技術によれば、絶縁被膜の高張力を保持し、さらに被膜の潤滑性を向上させることができる。
 さらに、特許文献3には、リン酸塩、クロム酸塩、およびガラス転移点が950℃~1200℃のコロイド状シリカを主成分とする絶縁被膜を特定量付着させることで、高張力絶縁被膜を方向性電磁鋼板の表面に形成する技術が開示されている。
 上記特許文献1~3に開示された技術によれば、各種被膜特性が格段に優れ、被膜張力も向上した絶縁被膜を形成することが可能であった。ただし、特許文献1~3に開示された技術は、いずれも絶縁被膜中にクロム化合物であるクロム酸塩を含有している。近年、環境問題がクローズアップされていることに伴い、鉛、クロム、カドミウムなどの化合物の使用を禁止または制限することが社会的に要請されている。
 そのため、上記クロム化合物を含有せずとも良好な絶縁被膜を形成することが可能な技術が検討されている。例えば、特許文献4には、コロイド状シリカをSiO含有量で20質量部、リン酸アルミニウムを10~120質量部、ホウ酸を2~10質量部、Mg、Al、Fe、Co、Ni、およびZnの内から選ばれる1種または2種以上の金属元素の硫酸塩を合計4~40質量部にて含有する処理液を300℃以上で焼付処理する方向性電磁鋼板の絶縁被膜処理方法が開示されている。
 また、特許文献5には、ホウ酸、およびアルミナゾルの混合物と、水に対して相溶性を持つ有機溶媒とを含み、方向性電磁鋼板に対する張力付与効果を有する被膜形成用塗布剤に関する技術が開示されている。
 また、特許文献6には、リン酸塩およびコロイド状シリカを含有する方向性電磁鋼板用表面処理剤において、Ca、Mn、Fe、Zn、Co、Ni、Cu、BおよびAlから選ばれる1種または2種以上の金属元素の有機酸塩を添加する技術が開示されている。また、特許文献6では、有機酸塩として、ギ酸塩、酢酸塩、シュウ酸塩、酒石酸塩、乳酸塩、クエン酸塩、コハク酸塩およびサリチル酸塩が例示されている。
 さらに、特許文献7には、リン酸塩とコロイド状シリカとを含有する方向性電磁鋼板用の絶縁被膜処理剤において、リン酸塩中の金属成分を2価の金属元素、3価の金属元素、および4価以上の金属元素の特定割合の組み合わせとする技術が開示されている。
 しかしながら、上記特許文献4に開示された絶縁被膜では、硫酸塩中の硫酸イオンにより、鋼板の耐蝕性が低下してしまうことがあった。また、上記特許文献5に開示された技術では、絶縁被膜の耐蝕性および焼付温度が高すぎるため、鋼板に疵が付きやすかった。また、上記特許文献6に開示された技術では、有機酸塩中の有機酸によって、表面処理剤の溶液が変色したりして、液安定性が低かった。さらに、上記特許文献7に開示された技術では、塗布液の調製が複雑であり、かつ塗布液の濃度を高くできないため、均一な塗布が難しかった。
 加えて、これら特許文献4~7に開示されたクロム酸塩を含まない絶縁被膜は、十分な張力を鋼板に付与することができず、従って方向性電磁鋼板の鉄損を十分に改善することができなかった。したがって、これらの方向性電磁鋼板の絶縁被膜に関する技術は、さらなる改善が必要であった。
 方向性電磁鋼板の絶縁被膜は、鋼板の熱膨張率と絶縁被膜の熱膨張率との差を利用して、鋼板に張力を付与する。絶縁被膜の熱膨張係数が鋼板よりも低い場合、絶縁被膜の焼き付け時に生じる鋼板の収縮量が、絶縁被膜の収縮量よりも大きくなるので、鋼板に引張応力が付与され、絶縁被膜には圧縮応力が付与される。従って、従来技術では、方向性電磁鋼板の絶縁被膜の張力増大のために、主に絶縁被膜の熱膨張係数の低下、及び絶縁被膜の密着力の増大が試みられてきた。しかしながら、本発明者らが従来のクロム酸塩を含まない絶縁被膜について検討を重ねた結果、絶縁被膜がポーラス構造を有していることも張力低下の原因となっていることを見いだした。絶縁被膜がポーラス構造を有する場合、絶縁被膜の焼き付け時にポーラスを起点とした微細な破壊が生じ、絶縁被膜は十分な引張応力を鋼板に付与できないと推定された。
 しかしながら、方向性電磁鋼板の絶縁被膜の緻密さと、絶縁被膜が方向性電磁鋼板に付与し得る張力との関係、及び方向性電磁鋼板のクロム酸塩を含まない絶縁被膜の緻密化の方法について従来技術では十分には検討されていなかった。

 方向性電磁鋼板の絶縁被膜は、鋼板の表面に大きな張力を付与可能とするものでなければならない。このために、方向性電磁鋼板の絶縁被膜には、熱膨張率が小さく、密着性が高く、さらに緻密であることが求められる。加えて、方向性電磁鋼板の絶縁被膜には、耐蝕性が良好であること、生産性が良好であること、及びクロム酸塩を含まないこと等も求められる。
 本発明は上記問題に鑑みてなされたものであり、本発明の目的とするところは、鋼板の表面に大きな張力を付与可能であり、密着性及び耐蝕性も良好であり、さらに生産性が良好な、クロム酸塩を含まない絶縁被膜を有し、かつ磁気特性も良好な方向性電磁鋼板、および該方向性電磁鋼板の製造方法を提供することにある。
 本発明の要旨は以下のとおりである。
(1)本発明の一態様に係る方向性電磁鋼板は、鋼板と絶縁被膜とを備える方向性電磁鋼板であって、前記絶縁被膜が、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と;Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と;コロイド状シリカと;を含有し、前記絶縁被膜がクロム酸塩を含有せず、前記方向性電磁鋼板を沸騰させた純水中で10分間煮沸し、前記純水中に溶出したリン酸の量を測定し、前記リン酸の量を煮沸された前記方向性電磁鋼板の前記絶縁被膜の面積で割ることで測定される、前記絶縁被膜のリン酸溶出量が30mg/m以下である。
(2)上記(1)に記載の方向性電磁鋼板は、前記第一のリン酸金属塩が、Al、Mg、Ni、およびZnの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であってもよい。
(3)上記(1)または(2)に記載の方向性電磁鋼板は、前記第二のリン酸金属塩が、V、W、およびZrの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であってもよい。
(4)上記(1)~(3)のいずれか一項に記載の方向性電磁鋼板は、前記第二のリン酸金属塩の含有率は、前記絶縁被膜の総質量に対して0.5~10.0質量%であってもよい。
(5)上記(1)~(4)のいずれか一項に記載の方向性電磁鋼板は、前記コロイド状シリカの含有率は、前記絶縁被膜の総質量に対して、固形分換算で25~55質量%であってもよい。
(6)上記(1)~(5)のいずれか一項に記載の方向性電磁鋼板は、前記コロイド状シリカの平均一次粒径が7~30nmであってもよい。
(7)上記(1)~(6)のいずれか一項に記載の方向性電磁鋼板は、前記絶縁被膜の被膜量が2.0~7.0g/mであってもよい。
(8)上記(1)~(7)のいずれか一項に記載の方向性電磁鋼板は、前記絶縁被膜が、さらに、ホウ酸、ホウ酸ナトリウム、酸化チタン、酸化モリブテン、顔料、およびチタン酸バリウムからなる群から選択される一種以上を含んでもよい。
(9)上記(1)~(8)のいずれか一項に記載の方向性電磁鋼板は、前記鋼板が、単位質量%で、C:0.005%以下、Si:2.5~7.0%、Mn:0~1.0%、Al:0~0.03%、N:0.01%以下、P:0.01%以下、及びS:0.01%以下を含有し、残部がFeおよび不純物からなり、前記鋼板の平均結晶粒径は、1~10mmであり、前記鋼板の(110)[001]の結晶方位と圧延方向とのなす角は、平均で8°以下であってもよい。
(10)本発明の別の態様による方向性電磁鋼板の製造方法は、絶縁被膜処理液を鋼板の表面に塗布する工程と;前記絶縁被膜処理液を焼き付けて絶縁被膜を成膜する工程と;を備え、前記絶縁被膜処理液は、固形分換算で100質量部の、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と;固形分換算で3~20質量部の、Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と;固形分換算で35~125質量部のコロイド状シリカと;0.3~6.0質量部の重合補助剤と;を含有し、前記焼き付けでは、100~800℃の温度範囲での昇温速度30℃/秒以上、焼付均熱温度800~1000℃、及び均熱保持時間10~60秒とされる。
(11)上記(10)に記載の方向性電磁鋼板の製造方法は、前記第一のリン酸金属塩が、Al、Mg、Ni、およびZnの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であってもよい。
(12)上記(10)または(11)に記載の方向性電磁鋼板の製造方法は、前記第二のリン酸金属塩が、V、W、およびZrの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であってもよい。
(13)上記(10)~(12)のいずれか一項に記載の方向性電磁鋼板の製造方法は、前記重合補助剤が、亜硝酸、亜硝酸ナトリウム、亜硝酸カリウム、硝酸、硝酸ナトリウム、硝酸カリウム、亜塩素酸、亜塩素酸ナトリウム、ホスホン酸、ホスホン酸ナトリウム、トリリン酸、トリリン酸ナトリウム、ポリリン酸、及びポリリン酸ナトリウムからなる群から選択される一種以上であってもよい。
(14)上記(10)~(13)のいずれか一項に記載の方向性電磁鋼板の製造方法は、前記コロイド状シリカの平均一次粒径が7~30nmであってもよい。
(15)上記(10)~(14)のいずれか一項に記載の方向性電磁鋼板の製造方法は、前記絶縁被膜処理液が、さらに、ホウ酸、ホウ酸ナトリウム、酸化チタン、酸化モリブテン、顔料、およびチタン酸バリウムからなる群から選択される一種以上を含んでもよい。
(16)上記(10)~(15)のいずれか一項に記載の方向性電磁鋼板の製造方法は、前記鋼板が、単位質量%で、C:0.005%以下、Si:2.5~7.0%、Mn:0~1.0%、Al:0~0.03%、N:0.01%以下、P:0.01%以下、及びS:0.01%以下を含有し、残部がFeおよび不純物からなり、前記鋼板の平均結晶粒径は、1~10mmであり、前記鋼板の(110)[001]の結晶方位と圧延方向とのなす角は、平均で8°以下であってもよい。
 以上説明したように本発明によれば、熱膨張率が小さく、密着性が高く、さらに緻密であるので鋼板の表面に大きな張力を付与することができ、さらにクロム酸塩を含まない絶縁被膜を有する。従って本発明は、クロム酸塩を用いることなく、磁気特性が大きく向上された方向性電磁鋼板が得られる。また、本発明によれば、耐蝕性、滑り性、及び生産性も良好な方向性電磁鋼板を得ることができる。

 以下に添付図面を参照しながら、本発明の好適な実施の形態について詳細に説明する。
 方向性電磁鋼板における絶縁被膜が鋼板に対して張力を付与するためには、鋼板の熱膨張率と、絶縁被膜の熱膨張率との間に差があることが必要である。具体的には、絶縁被膜の熱膨張係数が鋼板よりも低い場合、絶縁被膜の焼き付け時に生じる鋼板の収縮量が、絶縁被膜の収縮量よりも大きくなるため、鋼板には引っ張り応力が付与され、絶縁被膜には圧縮応力が付与されることになる。したがって、鋼板に付与される引っ張り応力をさらに大きくするためには、絶縁被膜の熱膨張率をより小さくすることが重要である。また、鋼板に張力を付与しても剥離しないようにするために、方向性電磁鋼板における絶縁被膜は、優れた密着性を有する必要がある。
 上述したような特性を有する絶縁被膜を形成する絶縁被膜処理剤として、一般に、リン酸塩、コロイド状シリカ、およびクロム酸塩の混合物が使用されている。ただし、近年の環境問題に対する意識の高まりから、クロム酸塩などのクロム化合物の使用を禁止または制限することが社会的に要請されている。しかし、クロム酸塩を含まない絶縁被膜は、十分な張力を鋼板に付与することができず、従って方向性電磁鋼板の鉄損を十分に改善することができなかった。
 そのため、本発明者らは、クロム酸塩を含有しない成分系を有し、かつ方向性電磁鋼板に必要な高張力を保持する絶縁被膜を得るべく鋭意研究を行った。その結果、本発明者らは、クロム酸塩を含有しない絶縁被膜がポーラス構造を有していることも張力低下の原因となっていることを見いだした。
 従来、リン酸塩とコロイド状シリカとを主成分とする絶縁被膜では、コロイド状シリカが絶縁被膜の熱膨張率を低下させ、リン酸塩がバインダーの役割を果たすと考えられてきた。しかし、クロム酸塩を含有せず、リン酸塩を含有する絶縁被膜では被膜がポーラスな構造となることがわかった。絶縁被膜がポーラス構造を有する場合、ポーラスを起点とした微細な破壊が生じ、絶縁被膜は十分な引張応力を鋼板に付与できないと推定された。そこで、本研究者らは、絶縁被膜を緻密にする方法について研究を重ねた結果、後述される第一のリン酸金属塩と第二のリン酸金属塩とを組み合わせたリン酸塩を絶縁被膜の材料として用い、さらにこれに対して、重合補助剤を添加することにより、リン酸金属塩同士の結合を増やし、絶縁被膜のポーラス化を防止して緻密な絶縁被膜が形成可能であることを見出した。なお、絶縁被膜を緻密化した場合、絶縁被膜の摩擦係数が減少して、方向性電磁鋼板の滑り性が向上するという副次的効果も得られることが分かった。
 ところで、リン酸塩の重合度、及び絶縁被膜の緻密さ自体を定量的に測定することは極めて困難である。従来技術では、絶縁被膜の電子顕微鏡写真を観察することにより、リン酸塩の重合度及び絶縁被膜の緻密さを定性的に判断することが行われてきた。しかし本発明者らは、リン酸溶出量が低い絶縁被膜はリン酸塩の重合度及び緻密さが高い傾向にあることを見出した。本実施形態において「リン酸溶出量」とは、絶縁被膜を有する方向性電磁鋼板を沸騰させた純水中で所定時間煮沸し、これにより純水中に溶出したリン酸の量を測定し、リン酸の量を煮沸された方向性電磁鋼板の絶縁被膜の面積で割ることで測定される値と定義される。なお、方向性電磁鋼板の絶縁被膜の面積とは、方向性電磁鋼板の圧延面から見た絶縁被膜の面積であり、方向性電磁鋼板の両圧延面に絶縁被膜が形成されている場合は、両圧延面の絶縁被膜の面積を合算したものとされる。リン酸溶出量は、絶縁被膜におけるリン酸塩の重合度、及び絶縁被膜の緻密さを定量的に評価する指数として利用可能である。絶縁被膜のリン酸溶出量が低い場合、絶縁被膜におけるリン酸塩の重合度が高く、絶縁被膜の緻密さが高いと判断される。
 さらに本発明者らは、リン酸塩とコロイド状シリカとを主成分とし、このリン酸塩が、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の、比較的溶解度が高い金属のリン酸金属塩(以下、第一のリン酸金属塩と称する)とCo、Mo、V、W、およびZrの中から選ばれる1種または2種以上の、比較的溶解度が低い金属のリン酸金属塩(以下、第二のリン酸金属塩と称する)とを組み合わせたものである絶縁被膜において、絶縁被膜のリン酸溶出量と鋼板に付与される張力との間に強い相関関係があることを見出した。
 図1は、第一のリン酸金属塩と、第二のリン酸金属塩と、コロイド状シリカとを含有し、クロム酸塩を含有しない絶縁被膜を備える種々の鋼板における、純水中で10分間煮沸した時のリン酸溶出量(mg/m)と、絶縁被膜1g/m当たりに換算した絶縁被膜張力(N/mm)との関係を示すグラフである。リン酸溶出量は上述の定義に従って測定された。絶縁被膜の被膜張力は、片面の絶縁被膜を除去することによって生じる鋼板の反り量から測定された。試料となる種々の絶縁被膜の作成にあたっては、第一及び第二のリン酸金属塩、及びコロイド状シリカの組成、並びに重合補助剤の量を変化させることにより重合度を変化させた。
 図1に示されるように、第一のリン酸金属塩と、第二のリン酸金属塩と、コロイド状シリカとを含有し、クロム酸塩を含有しない絶縁被膜において、リン酸溶出量(mg/m)と、絶縁被膜1g/m当たりに換算した絶縁被膜張力(N)との間には良好な線形関係が見られることがわかった。方向性電磁鋼板の鉄損を改善するためには、被膜張力が1.5Nを上回ることが望ましいので、図1に示される実験結果に鑑みて、リン酸溶出量を30mg/m以下に限定することが必要であると判断された。なお、図1に示される実験では、ほぼ全ての試料が、リン酸溶出量が0mg/m超25mg/m未満の群とリン酸溶出量が30mg/m超の群とのいずれかに属しており、リン酸溶出量が25~30mg/mの試料がほとんど存在しなかった。この原因は明らかではないが、リン酸溶出量25~30mg/mの範囲を閾値にして、絶縁被膜の構造に変化が生じていると推定される。
 以上の実験結果に基づき、本発明者らは、第一のリン酸金属塩と、第二のリン酸金属塩と、コロイド状シリカとを含有し、クロム酸塩を含有しない絶縁被膜において、リン酸溶出量を30mg/m以下に限定し、遊離したリン酸の生成を抑制することにより、緻密な構造を有する絶縁被膜を鋼板表面に形成し、鋼板に高い張力を付与可能であることを見出したものである。
 リン酸溶出量の測定のためには、上述のように、絶縁被膜を有する方向性電磁鋼板を沸騰させた純水中で10分間煮沸し、これにより純水中に溶出したリン酸の量を測定する必要がある。純水中に溶出したリン酸の量の測定には、様々な方法が存在するが、例えば、ICP-AES法(誘導結合プラズマ発光分光法)、硫酸ヒドラジン発色法などが知られており、特に限定するものではないが、例えば、ICP-AES法による分析定量を用いることができる。
 次に、本実施形態に係る方向性電磁鋼板の限定理由について述べる。
 本実施形態に係る方向性電磁鋼板は、鋼板と絶縁被膜とを有する。本実施形態に係る方向性電磁鋼板の絶縁被膜は、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と、Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と、コロイド状シリカとを含有し、且つクロム酸塩を含有しないものであって、鋼板の表面に形成されたものである。さらに、本実施形態に係る方向性電磁鋼板の絶縁被膜の、上述の方法で測定されるリン酸溶出量は30mg/m以下である。
 リン酸溶出量が30mg/m超である場合、被膜張力が不足する。これは、絶縁被膜の緻密さが損なわれるからであると考えられる。また、リン酸溶出量が多過ぎる場合には、被膜張力が低下するだけでなく、絶縁被膜が吸湿することにより、耐蝕性が劣化する可能性がある。以上の理由により、本実施形態に係る方向性電磁鋼板の絶縁被膜のリン酸溶出量は30mg/m以下とされる。絶縁被膜のリン酸溶出量は、好ましくは、27mg/m以下、20mg/m以下、または12mg/m以下である。
 なお、絶縁被膜がポーラスな構造である場合、絶縁被膜の表面積が増加し、被膜内部からもリン酸が溶出するため、絶縁被膜の塗布量の増加に伴い、リン酸溶出量も増加する。しかしながら、本実施形態に係る方向性電磁鋼板では、絶縁被膜が緻密な構造であるため、リン酸は、絶縁被膜の表面からのみ溶出し、被膜内部からのリン酸溶出は、無視できるほど小さい。したがって、本実施形態に係る方向性電磁鋼板において、絶縁被膜のリン酸溶出量の上限は、絶縁被膜の塗布量に依らず、30mg/mとなる。
 絶縁被膜のリン酸溶出量は、少なければ少ないほどよいので、下限値は0mg/mである。しかし製造コストを考慮すると、絶縁被膜のリン酸溶出量の下限値は、例えば、3mg/mまたは8mg/mである。
 本実施形態に係る方向性電磁鋼板の絶縁被膜のリン酸金属塩は、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の、比較的溶解度が高い金属のリン酸金属塩(以下、第一のリン酸金属塩と称する)と、Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の、比較的溶解度が低い金属のリン酸金属塩(以下、第二のリン酸金属塩と称する)との組合せである。本発明者らは、比較的溶解度の高い第一のリン酸金属塩のみでは、絶縁被膜のリン酸溶出量を抑制することが難しいことを知見した。一方、比較的溶解度が低い第二のリン酸金属塩は、絶縁被膜の材料である処理液中に高濃度に溶解させることができないので、それのみで十分な厚さ、均一性、及び密度などを有する絶縁被膜を生成することが困難である。第一のリン酸金属塩及び第二のリン酸金属塩の両者を組み合わせることにより、絶縁被膜のリン酸溶出量を抑制し、絶縁被膜の緻密さを向上させることができる。
 なお、第一のリン酸金属塩をAl、Mg、NiおよびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩とすることが好ましい。何故なら、第一のリン酸金属塩をAl、Mg、NiおよびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩とした場合、幅広い焼き付け条件において平坦で均一な外観が得られるからである。また、第二のリン酸金属塩をV、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩とすることが好ましい。何故なら、第二のリン酸金属塩をV、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩とした場合、均一な色調の被膜が得られるからである。なお、第二のリン酸金属塩がCoを含む場合には、被膜の色調が不均一になり易く、塗布乾燥条件を厳しく管理する必要が生じる。
 なお、上記以外のNa、K、Ca、Sr、およびBaなどの金属のリン酸金属塩は、実施形態に係る方向性電磁鋼板の絶縁被膜では用いないことが好ましい。例えば、Na塩、K塩などのリン酸のアルカリ金属塩は、絶縁被膜の耐蝕性を低下させるため好ましくない。リン酸のCa塩は、アパタイト系の含水鉱物を生成しやすく、同様に絶縁被膜の耐蝕性を低下させるため好ましくない。また、リン酸のSr塩、Ba塩等は、溶解度が非常に低く、比較的溶解度の高いリン酸金属塩と混合した場合でも絶縁被膜処理液の液安定性が悪く、均一な絶縁被膜が形成できないため好ましくない。
 本実施形態に係る方向性電磁鋼板の絶縁被膜のコロイド状シリカ(シリカ粒子)の態様は、特に限定されないが、平均粒径(平均1次粒子径)が7~30nmであることが好ましい。コロイド状シリカの平均粒径が7nm未満である場合、絶縁被膜処理液の安定性が悪くなる場合、及び絶縁被膜が隙間の大きなポーラスな被膜となり、絶縁被膜の密着性が低下する場合があるので好ましくない。一方、コロイド状シリカの平均粒径が30nm超である場合、コロイド状シリカの反応性が乏しくなり、バインダーであるリン酸塩とコロイド状シリカとの混合が十分ではなくなる場合、及び絶縁被膜に亀裂が発生して密着性が低下する場合があるので好ましくない。また、コロイド状シリカの平均粒径の下限値は、8nm、または10nmとすることがさらに好ましい。コロイド状シリカの平均粒径の上限値は、25nm、20nm、15nm、又は12nmとすることがさらに好ましい。さらに、コロイド状シリカの表面がアルミニウムにて化学的処理されていることがさらに好ましい。なお、コロイド状シリカの平均粒径(平均1次粒子径)は、例えば、BET吸着法による比表面積測定値(JIS Z8830に準じる)からの換算によって求めることができる。
 本実施形態に係る方向性電磁鋼板の絶縁被膜において、第一のリン酸金属塩、第二のリン酸金属塩、及びコロイド状シリカそれぞれの比率は特に限定されない。リン酸溶出量が30mg/m以下である限り、本実施形態に係る方向性電磁鋼板の絶縁被膜は優れた特性を発揮可能である。しかし、以下に好ましい値を例示する。
 絶縁被膜のコロイド状シリカの含有量は、絶縁被膜の総質量に対して、固形分換算で25~55質量%とすることが好ましい。絶縁被膜のコロイド状シリカの含有量が25質量%未満である場合、絶縁被膜の被膜張力が十分ではなる場合があるため好ましくなく、絶縁被膜のコロイド状シリカの含有量が55質量%超である場合、絶縁被膜の密着性が低下する場合があるため好ましくない。また、絶縁被膜のコロイド状シリカの含有量の下限値は、より好ましくは、絶縁被膜の総質量に対して、固形分換算で27質量%、30質量%、32質量%、又は35質量%である。絶縁被膜のコロイド状シリカの含有量の上限値は、より好ましくは、絶縁被膜の総質量に対して、固形分換算で50質量%、49質量%、45質量%、又は40質量%である。
 絶縁被膜の第二のリン酸金属塩の含有量は、絶縁被膜の総質量に対して0.5~10.0質量%であることが好ましい。絶縁被膜の第二のリン酸金属塩の含有量が0.5質量%未満である場合、絶縁被膜を緻密化し、絶縁被膜のリン酸溶出量を抑制することができない場合がある。絶縁被膜の第二のリン酸金属塩の含有量が10.0質量%超である場合、均一な成膜が困難となる場合がある。何故なら、溶解度が低い第二のリン酸金属塩の量が過剰である場合、絶縁被膜の材料である絶縁被膜処理液に第二のリン酸金属塩を完全に溶解させられない場合があるであるからである。絶縁被膜の第二のリン酸金属塩の含有量のさらに好ましい上限値は9.0質量%、7.0質量%、又は4.0質量%である。絶縁被膜の第二のリン酸金属塩の含有量のさらに好ましい下限値は0.8質量%、1.0質量%、又は1.5質量%である。
 本実施形態に係る方向性電磁鋼板の絶縁被膜の、上述されたコロイド状シリカ及び第二のリン酸金属塩以外の残部は、主に第一のリン酸金属塩となる。
 本実施形態に係る方向性電磁鋼板の絶縁被膜は、さらに、ホウ酸、ホウ酸ナトリウム、ならびに酸化チタン、酸化モリブテン等の各種酸化物、顔料、およびチタン酸バリウム等の無機化合物を含んでも良い。また、本実施形態に係る方向性電磁鋼板の絶縁被膜は、さらに、絶縁被膜の材料である絶縁被膜処理液に含まれる後述の重合補助剤に由来する種々の化合物を含む場合がある。第一のリン酸金属塩、第二のリン酸金属塩、及びコロイド状シリカ以外のこれら化合物の量は、絶縁被膜のリン酸溶出量が規定範囲内となる限り、絶縁被膜の諸特性に悪影響を及ぼさない水準に留まるので特に限定されない。一方、絶縁被膜における第一のリン酸金属塩、第二のリン酸金属塩、及びコロイド状シリカ以外のこれら化合物の量の上限値を、絶縁被膜の総質量に対して10質量%、9質量%、又は8質量%としてもよい。絶縁被膜における第一のリン酸金属塩、第二のリン酸金属塩、及びコロイド状シリカ以外のこれら化合物の量の下限値を、0質量%としてもよい。
 本実施形態に係る方向性電磁鋼板の絶縁被膜の被膜量は特に限定されないが、2.0~7.0g/mが適当である。被膜量が2.0g/m未満である場合、方向性電磁鋼板に高張力を付与することが困難になり、かつ方向性電磁鋼板の絶縁性、および耐蝕性等も低下するため好ましくない。一方、被膜量が7.0g/mを超える場合、方向性電磁鋼板の占積率が低下してトランス特性が劣化するため好ましくない。絶縁被膜の被膜量の下限値は、さらに好ましくは3.0g/m又は4.0g/mである。絶縁被膜の被膜量の上限値は、さらに好ましくは6.0g/m又は5.0g/mである。
 本実施形態に係る方向性電磁鋼板の絶縁被膜における、第二のリン酸金属塩の含有率は、ICP-AESのように元素分析法にて金属元素の量を測定することから測定できる。本実施形態に係る方向性電磁鋼板の絶縁被膜における、コロイド状シリカの含有率は、これもICP-AESを用いてSi量を測定することにより測定できる。本実施形態に係る方向性電磁鋼板の絶縁被膜における、第一のリン酸金属塩、第二のリン酸金属塩、及びコロイド状シリカ以外の物質(例えばホウ酸、ホウ酸ナトリウム、酸化チタン、酸化モリブテン、顔料、およびチタン酸バリウム)の含有率は、ICP-AESや原子吸光法などの元素分析法により測定できる。本実施形態に係る方向性電磁鋼板の絶縁被膜における、第一のリン酸金属塩の含有率は、100質量%から第一のリン酸金属塩以外の物質の総含有量を引くことにより求められる。
 本実施形態に係る方向性電磁鋼板のリン酸溶出量の測定方法は上述の通りである。本実施形態に係る方向性電磁鋼板の、コロイド状シリカの平均一次粒径は、電子顕微鏡により測定できる。なお、絶縁被膜の材料として用いられるコロイダルシリカの平均一次粒径は、絶縁被膜のコロイダルシリカの平均一次粒径と略同一である。本実施形態に係る方向性電磁鋼板の、絶縁被膜の被膜量は、被膜剥離前後の重量差を計測することにより測定できる。
 次に、本実施形態に係る方向性電磁鋼板の製造方法について説明する。図2に示される、本実施形態に係る方向性電磁鋼板の製造方法(絶縁被膜処理方法)は、絶縁被膜処理液を鋼板の表面に塗布する工程S1と、絶縁被膜処理液を焼き付ける工程S2とを含む。焼き付けによって絶縁被膜が成膜される。絶縁被膜処理液は、固形分換算で100質量部の第一のリン酸金属塩と、固形分換算で3~20質量部の第二のリン酸金属塩と、固形分換算で35~125質量部のコロイド状シリカと、0.3~6.0質量部の重合補助剤とを含有し、前記焼き付けでは、100~800℃の温度範囲内での昇温速度30℃/秒以上、焼付均熱温度800~1000℃、及び均熱保持時間10~60秒とされる。
 先ず、本実施形態に係る方向性電磁鋼板の製造方法における、絶縁被膜処理液について説明する。
 絶縁被膜処理液は第一のリン酸金属塩と、第二のリン酸金属塩と、コロイド状シリカと、重合補助剤とを含有する。絶縁被膜処理液の第一のリン酸金属塩は、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩であり、絶縁被膜処理液の第二のリン酸金属塩は、Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である。また、絶縁被膜処理液の第一のリン酸金属塩は、Al、Mg、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩であることが好ましく、絶縁被膜処理液の第二のリン酸金属塩は、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩であることが好ましい。これらリン酸金属塩が絶縁被膜処理液の材料として選択される理由は、絶縁被膜におけるリン酸金属塩の選択理由と同じである。
 絶縁被膜処理液における第二のリン酸金属塩の固形分換算での配合量は、固形分換算の第一のリン酸金属塩100質量部に対して、3~20質量部が適当である。絶縁被膜処理液における第二のリン酸金属塩の固形分換算での配合量が固形分換算の第一のリン酸金属塩100質量部に対して3質量部未満である場合、絶縁被膜を緻密化し、絶縁被膜のリン酸溶出量を抑制することができない。一方、絶縁被膜処理液における第二のリン酸金属塩の固形分換算での配合量が固形分換算の第一のリン酸金属塩100質量部に対して20質量部超である場合、溶解度が低い第二のリン酸金属塩を絶縁被膜処理液に完全に溶解させることが困難となり、絶縁被膜の均一性が損なわれる。絶縁被膜処理液における第二のリン酸金属塩の固形分換算での配合量の下限値は、固形分換算の第一のリン酸金属塩100質量部に対して、5質量部、または7質量部が好適である。また、絶縁被膜処理液における第二のリン酸金属塩の固形分換算での配合量の上限値は、固形分換算の第一のリン酸金属塩100質量部に対して、15質量部、または10質量部が好適である。
 絶縁被膜処理液に含有される重合補助剤は、リン酸金属塩の脱水重合反応を促進させるものであり、脱水剤として機能する亜硝酸、硝酸、塩素酸およびこれらの塩類、ならびに、縮合リン酸、および縮合リン酸塩等の低分子の縮合リン酸化合物を含む。
 具体的には、重合補助剤は、亜硝酸、亜硝酸ナトリウム、亜硝酸カリウム、硝酸、硝酸ナトリウム、硝酸カリウム、亜塩素酸、亜塩素酸ナトリウム、ホスホン酸、ホスホン酸ナトリウム、トリリン酸、トリリン酸ナトリウム、ポリリン酸、及びポリリン酸ナトリウム等からなる群から選択される一種以上であってもよい。これらは単独で用いられても、組み合わせて用いられても良い。また、重合補助剤としては、特に亜硝酸ナトリウム、亜硝酸、及びホスホン酸からなる群から選択される一種以上を用いることが好ましい。
 絶縁被膜処理液における重合補助剤の配合量は、固形分換算の第一のリン酸金属塩100質量部に対して、0.3~6.0質量部が適当である。絶縁被膜処理液における重合補助剤の配合量が固形分換算の第一のリン酸金属塩100質量部に対して0.3質量部未満である場合、リン酸金属塩の重合反応が十分進行せず、絶縁被膜において高張力を得ることが困難になる。一方、絶縁被膜処理液における重合補助剤の配合量が固形分換算の第一のリン酸金属塩100質量部に対して6.0質量部を超える場合、絶縁被膜の耐蝕性が低下する場合がある。本実施形態に係る方向性電磁鋼板の製造方法では、絶縁被膜処理液に所定量の重合補助剤を添加することにより、絶縁被膜のリン酸溶出量を抑制し、絶縁被膜の高張力化を達成するものである。なお、絶縁被膜処理液における重合補助剤の配合量は、好ましくは、固形分換算の第一のリン酸金属塩100質量部に対して、0.8~2.0質量部である。重合補助剤の成分は、焼き付け後に絶縁被膜に残存する場合があるが、重合補助剤の種類及び配合量を上述の範囲内とする限り、残存は許容される。
 絶縁被膜処理液におけるコロイド状シリカの配合量は、固形分換算の第一のリン酸金属塩100質量部に対して、固形分換算で35~125質量部が適当である。絶縁被膜処理液におけるコロイド状シリカの固形分換算での配合量が固形分換算の第一のリン酸金属塩100質量部に対して35質量部未満である場合、コロイド状シリカによる張力付与の効果が十分に発揮できない。一方、絶縁被膜処理液におけるコロイド状シリカの固形分換算での配合量が固形分換算の第一のリン酸金属塩100質量部に対して125質量部超である場合、成膜された絶縁被膜の造膜性が低下し、密着性が低下する場合がある。コロイド状シリカの固形分換算での配合量の下限値は、好ましくは、固形分換算の第一のリン酸金属塩100質量部に対して、45質量部、または50質量部である。絶縁被膜処理液におけるコロイド状シリカの固形分換算での配合量の上限値は、好ましくは、固形分換算の第一のリン酸金属塩100質量部に対して、100質量部、または75質量部である。コロイド状シリカの配合量がこのような範囲である場合、表面外観のより美麗な絶縁被膜を得ることができる。
 絶縁被膜処理液におけるコロイド状シリカの態様は特に限定されないが、平均粒径(平均1次粒子径)が7~30nmであることが好ましい。コロイド状シリカの平均粒径の下限値は、8nm、または10nmとすることがさらに好ましい。コロイド状シリカの平均粒径の上限値は、20nm、又は15nm、又は12nmとすることがさらに好ましい。これら粒径が好ましい理由は、絶縁被膜におけるコロイド状シリカの粒径の選択理由と同じである。
 なお、本実施形態に係る方向性電磁鋼板で用いられるコロイド状シリカ、または絶縁処理液には、ホウ酸、ホウ酸ナトリウム、ならびに酸化チタン、酸化モリブテン等の各種酸化物、顔料、およびチタン酸バリウム等の無機化合物が添加されてもよい。特に、顔料等の無機化合物は、絶縁被膜を着色するだけでなく、被膜硬度を高め、絶縁被膜に疵が付きにくくする効果があるため、好ましい。
 ただし、第一のリン酸金属塩、第二のリン酸金属塩、コロイド状シリカ、及び重合補助剤以外のこれら物質は本実施形態に係る方向性電磁鋼板の絶縁被膜の製造方法において必須ではない。従って、絶縁被膜処理液におけるこれら物質の配合量の下限値は、固形分換算の第一のリン酸金属塩100質量部に対して0質量部である。また、絶縁被膜処理液における第一のリン酸金属塩、第二のリン酸金属塩、コロイド状シリカ、及び重合補助剤以外のこれら物質の配合量の上限値も特に規定されない。しかし、第一のリン酸金属塩、第二のリン酸金属塩、コロイド状シリカ、及び重合補助剤以外のこれら物質の固形分換算での配合量の上限値を、固形分換算の第一のリン酸金属塩100質量部に対して、15質量部、12質量部、または10質量部と規定しても良い。
 本実施形態に係る方向性電磁鋼板の製造方法における絶縁処理液は、有機酸塩を含む必要が無いので、液安定性が高く、溶液の変色などが生じにくい。また、本実施形態に係る方向性電磁鋼板の製造方法における絶縁処理液は、溶解度が低い第二のリン酸金属塩の配合量が規定範囲内に制限されているので、鋼板に容易に均一塗付することができる。
 次に、本実施形態に係る方向性電磁鋼板の製造方法における、絶縁被膜の形成方法について述べる。
 本実施形態に係る方向性電磁鋼板の製造方法にて、絶縁被膜が形成される鋼板は、通常のフォルステライト被膜を有する方向性電磁鋼板であってもよく、フォルステライト被膜を有しない方向性電磁鋼板であってもよい。いずれの鋼板を用いる場合でも、方向性電磁鋼板は、仕上げ焼鈍後、余剰の焼鈍分離剤が水洗除去された後、硫酸浴などによる酸洗処理、および水洗処理が行われる。これにより、鋼板の表面の洗浄および活性化が行われ、その後、鋼板に絶縁被膜処理液が塗布される。絶縁被膜処理液が塗布された方向性電磁鋼板は、後述する条件にて焼き付け工程が施されることにより、表面に絶縁被膜が形成される。
 焼き付け工程では、絶縁被膜処理液が塗布された方向性電磁鋼板が焼付均熱温度まで加熱され、焼付均熱温度で保持され、次いで冷却される。ここで、リン酸金属塩の重合状態を理想的なものとするためには、塗布された絶縁被膜処理液の焼き付け工程における100~800℃の温度範囲内での昇温速度(℃/秒)、焼付均熱温度(℃)、均熱保持時間(秒)を適切に制御することが重要である。
 100~800℃の温度範囲内での昇温速度(℃/秒)は、30℃/秒以上が必要であり、50℃/秒以上が好ましく、70℃/秒以上がより好ましい。昇温速度が50℃/秒以上である場合、高張力を付与する絶縁被膜が得られ易く、昇温速度が70℃/秒以上である場合、均一な絶縁被膜が得られ易いため好ましい。一方、昇温速度が30℃/秒未満である場合、絶縁被膜の不均一化が進むため、十分な被膜張力が得られない。なお、昇温速度の上限値は、特に限定されないが、方向性電磁鋼板の製造コスト、および製造設備の能力を考慮すると、例えば、100℃/秒である。なお、本実施形態における昇温速度の規定は、100~800℃の温度範囲内全域において満たされる必要がある。即ち、絶縁被膜処理液が塗布された鋼板の昇温速度は、100~800℃の温度範囲内で、常に30℃/秒以上とされる必要がある。
 焼付均熱温度(℃)とは、焼き付け工程における到達板温(最高板温)を表し、800℃以上1000℃以下であることが必要であり、850℃以上950℃以下がより好ましい。焼付均熱温度が800℃未満である場合、絶縁被膜は、十分な張力を鋼板に付与できず、焼付均熱温度が1000℃を超える場合、絶縁被膜に亀裂が生じ、被膜張力が低下したり、絶縁性などが低下したりする場合がある。また、焼付均熱温度が1000℃を超える場合、鋼板に疵が生じる場合もある。
 均熱保持時間(秒)は、焼付均熱温度における等温保持時間を示す。均熱保持時間は10秒以上が必要であり、20秒以上がさらに望ましい。均熱保持時間が10秒未満である場合、絶縁被膜の焼き付きが不足し、吸湿性が劣化する可能性がある。一方、均熱保持時間は60秒以下とされる。均熱保持時間が60秒超となった場合、絶縁被膜の過度の結晶化が生じるので、絶縁被膜がポーラス状となり張力が損なわれる。
 なお、上記の絶縁被膜処理が施される鋼板は、特に限定されない。本実施形態に係る方向性電磁鋼板の主たる特徴は、絶縁被膜の構成にあり、本実施形態に係る方向性電磁鋼板の絶縁被膜の効果、即ち鋼板の表面に大きな張力を付与可能であり、密着性及び耐蝕性が良好であり、生産性が良好であり、さらにクロム酸塩を含まないという効果は、鋼板の種類に関わらず発揮されるからである。
 好ましくは、例えば特開平7-268567号公報に開示された技術を用いて製造されたような方向性電磁鋼板に対して上述の絶縁被膜処理を施すことにより、さらに鉄損を低減する効果を得ることができる。具体的には、単位質量%で、少なくともCを0.005%以下、Siを2.5~7.0%含有し、任意に、特性を損なわない範囲内で他の合金元素(例えばMn:0~1.0%、Al:0~0.03%、N:0.01%以下、P:0.01%以下、及びS:0.01%以下)をさらに含有可能であり、残部がFeおよび不純物を含み、平均結晶粒径が1~10mmであり、(110)[001]の結晶方位と、圧延方向とがなす角が平均で8°以下である方向性電磁鋼板に対して、上記の絶縁被膜処理を施すことにより、さらに鉄損を低減する効果を得ることができる。
 次に、本発明に係る実施例について述べる。ただし、以下の実施例は、本発明を説明するための一例であり、本発明が以下の実施例に限定されるわけではない。
 質量%で、C:0.082%、Si:3.25%、Mn:0.084%、sol.Al:0.026%、N:0.0088%、P:0.008%、S:0.023%を含み、残部がFeおよび不純物であるスラブを鋳造し、スラブを加熱した後、熱間圧延を行い、2.3mmの熱延板とした。次に、1100℃で5分間焼鈍した後、0.23mm厚まで冷間圧延し、850℃にて脱炭焼鈍を行った。続いて、脱炭焼鈍後の冷延板にMgOを主成分とする焼鈍分離剤を塗布し、1200℃で10時間の仕上げ焼鈍を行った。
 仕上げ焼鈍後の鋼板のコイルから、幅7cm×長さ30cmの試料を切り出し、表面に残存している焼鈍分離剤を水洗および軽酸洗にて除去し、グラス被膜を残した後、歪取り焼鈍を行った。次に、表1に示す配合割合で絶縁被膜処理液を調製した。表1中の「シリカ含有率(固形分換算)」とは、第一のリン酸金属塩(リン酸塩1)、第二のリン酸金属塩(リン酸塩2)、コロイド状シリカ(シリカ)の固形分換算の合計量に占めるコロイド状シリカの固形分換算の量の割合である。調整した絶縁被膜処理液を、焼成後の方向性電磁鋼板の被膜量が4.3~4.7g/mの範囲になるように塗布量を調整して、鋼板に塗布した。絶縁被膜処理液が塗布された鋼板を、表2に示す各条件にて焼き付けた。表2における「昇温温度」とは、100~800℃の温度範囲での昇温速度である。ただし、800℃まで昇温されなかった比較例4及び比較例10については、「昇温温度」とは、100℃~均熱温度の温度範囲での昇温速度である。表2における「均熱温度」とは、焼付均熱温度であり、「均熱時間」とは、均熱保持時間である。
 焼き付け後の方向性電磁鋼板において、第一のリン酸金属塩の含有率、第二のリン酸金属塩の含有率、及びコロイド状シリカ(固形分換算)の含有率、並びにこれら以外の物質(その他物質)の含有率を測定した。また、焼き付け後の方向性電磁鋼板において、リン酸溶出量を測定した。その結果を表3に示す。リン酸溶出量は、方向性電磁鋼板を沸騰させた純水中で10分間煮沸し、純水中に溶出したリン酸の量を測定し、リン酸の量を煮沸された方向性電磁鋼板の絶縁被膜の面積で割ることで測定された。純水中に溶出したリン酸の量の測定は、リン酸が溶出した純水(溶液)を冷却し、冷却後の溶液を純水で希釈したサンプルのリン酸濃度をICP-AESにて測定することで算出した。絶縁被膜における第一のリン酸金属塩(リン酸塩1)の含有率は、ICP-AESで各金属元素の量を定量し、これにより得られる値を、各金属元素に係るリン酸金属塩の質量相当に換算する方法で測定した。第二のリン酸金属塩(リン酸塩2)の含有率は、同じくICP-AESで各金属元素の量を定量し、これにより得られる値を、各金属元素に係るリン酸金属塩の質量相当に換算する方法で測定した。コロイド状シリカ(シリカ)の含有率は、ICP-AESでSi量を計測し、換算する方法で測定した。その他物質の含有率は、ICP-AESかまたは原子吸光法で測定した。

 なお、表1において、記号「-」は、該当する成分を配合していないことを表す。また、重合補助剤「A」は、亜硝酸を表し、重合補助剤「B」は、ホスホン酸を表し、重合補助剤「C」は、トリリン酸を表し、重合補助剤「D」は、亜硝酸ナトリウムを表し、その他物質「J」は酸化チタンを表し、その他物質「K」はホウ酸ナトリウムを表す。表3において、「その他物質」の量として記載されている記号「-」は、その他物質の量が検出限界以下であったことを示す。なお、幾つかの例において絶縁被膜の第一のリン酸金属塩、第二のリン酸金属塩、コロイダルシリカ、及びその他物質の含有量の合計値が丁度100質量%とはならないが、これは各物質の含有量の測定精度の相違に起因するものである。表3において、「その他物質」の値が「-」と記載されている例の絶縁被膜は、実質的に第一のリン酸金属塩、第二のリン酸金属塩、及びコロイダルシリカのみからなるものであった。

 上記にて絶縁被膜を成膜した方向性電磁鋼板に対して、被膜張力、密着性、耐蝕性および磁気特性を評価した。評価結果を表4に示す。
 絶縁被膜の被膜張力は、片面の絶縁被膜を剥離した時の鋼板の反り量から測定した。被膜張力が1.5N/mm以上の試料は、被膜張力について合格と判断された。
 また、密着性は、各鋼板にセロハンテープを貼り付け後、各鋼板を10mm、20mm、30mmの各直径の丸棒に巻き付けた際に、絶縁被膜が剥離した径にて評価した。なお、表3において、「0」は、鋼板を巻きつける丸棒の径が10mm径でも絶縁被膜が剥離しなかった場合を示す。20mmまたは30mmの各直径の丸棒に巻き付けた際に絶縁被膜に剥離が生じなかった試料は、密着性について合格と判断された。
 各種磁気特性は、JIS C2556に規定されている単板磁気特性試験(Single Sheet Tester:SST試験)により測定した。Bが1.91以上であり、且つW17/50が0.83以下であった試料は、磁気特性について合格と判断された。
 耐蝕性は5%塩水噴霧試験で評価した。暴露時間は10時間とした。発錆状況を10段階評価し、錆発生無しの試料を耐蝕性10とみなし、発錆箇所の面積率50%の試料を耐蝕性1とみなした。耐蝕性7以上の試料を、耐蝕性に関して合格とした。

 表4の結果を参照すると、本発明で規定するリン酸金属塩の組み合わせと重合補助剤とを用いて成膜し、リン酸溶出量を30mg/m以下に制御した絶縁被膜は、比較例と比較して高張力であり、かつ密着性に優れていることがわかった。また、このような絶縁被膜が成膜された方向性電磁鋼板は、磁気特性が改善していることがわかった。一方、本発明の規定から外れた比較例は、優れた特性を有しなかった。
 具体的には、比較例1は、第1のリン酸金属塩がCa塩であるので、絶縁被膜にワレが発生して密着性が劣化した。比較例2は、本発明の範囲よりも小さい粒径のコロイド状シリカを材料として用いたため、絶縁被膜が隙間の大きなポーラスな被膜となり、密着性が低下した。比較例3は、本発明の範囲よりも大きい粒径のコロイド状シリカを材料として用いたため、絶縁被膜に亀裂が発生して密着性が低下した。
 また、比較例4は、コロイド状シリカの配合割合が本発明の範囲よりも少ないため、絶縁被膜の結晶化が進み密着性が低下した。比較例5は、コロイド状シリカの配合割合が本発明の範囲よりも多いため、絶縁被膜に膨れが発生した。比較例6は、本発明とは異なるリン酸金属塩の組み合わせの絶縁被膜処理液を材料として用いたため、膨れが発生して被膜張力が劣化した。比較例7は、本発明とは異なるリン酸金属塩の組み合わせの絶縁被膜処理液を材料として用い、かつ重合補助剤を用いていないため、絶縁被膜が隙間の多いポーラスな被膜となって密着性が劣化した。比較例8~12は、昇温速度、均熱温度、および均熱時間のいずれかが本発明の規定範囲外であったので、絶縁被膜の結晶化が進み、ポーラスな被膜となって密着性が劣化した。比較例13は、重合補助剤が不足したので、絶縁被膜が隙間の多いポーラスな被膜となって密着性が劣化した。比較例14は、本発明とは異なるリン酸金属塩の組み合わせの絶縁被膜処理液を材料として用いたため、被膜張力が劣化した。
 したがって、本発明によれば、方向性電磁鋼板の表面に成膜されるクロム化合物を含有しない絶縁被膜の性状を改善することで、絶縁被膜の被膜張力および密着性を良好にし、方向性電磁鋼板の磁気特性を向上させることができる。
 また、本発明に係る方向性電磁鋼板は、トランス製造における鉄芯材料として好適に用いることができる。
 以上、添付図面を参照しながら本発明の好適な実施形態について詳細に説明したが、本発明はかかる例に限定されない。本発明の属する技術の分野における通常の知識を有する者であれば、特許請求の範囲に記載された技術的思想の範疇内において、各種の変更例または修正例に想到し得ることは明らかであり、これらについても、当然に本発明の技術的範囲に属するものと了解される。
 本発明によれば、熱膨張率が小さく、密着性が高く、さらに緻密であるので鋼板の表面に大きな張力を付与することができ、さらにクロム酸塩を含まない絶縁被膜を有する。従って本発明は、クロム酸塩を用いることなく、磁気特性が大きく向上された方向性電磁鋼板が得られる。また、本発明によれば、耐蝕性、滑り性、及び生産性も良好な方向性電磁鋼板を得ることができる。

Claims (16)

  1.  鋼板と絶縁被膜とを備える方向性電磁鋼板であって、
     前記絶縁被膜が、
     Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と;
     Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と;
     コロイド状シリカと;
    を含有し、
     前記絶縁被膜がクロム酸塩を含有せず、
     前記方向性電磁鋼板を沸騰させた純水中で10分間煮沸し、前記純水中に溶出したリン酸の量を測定し、前記リン酸の量を煮沸された前記方向性電磁鋼板の前記絶縁被膜の面積で割ることで測定される、前記絶縁被膜のリン酸溶出量が30mg/m以下である
    ことを特徴とする方向性電磁鋼板。
  2.  前記第一のリン酸金属塩が、Al、Mg、Ni、およびZnの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であることを特徴とする請求項1に記載の方向性電磁鋼板。
  3.  前記第二のリン酸金属塩が、V、W、およびZrの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であることを特徴とする請求項1または2に記載の方向性電磁鋼板。
  4.  前記第二のリン酸金属塩の含有率は、前記絶縁被膜の総質量に対して0.5~10.0質量%であることを特徴とする請求項1~3のいずれか一項に記載の方向性電磁鋼板。
  5.  前記コロイド状シリカの含有率は、前記絶縁被膜の総質量に対して、固形分換算で25~55質量%であることを特徴とする請求項1~4のいずれか一項に記載の方向性電磁鋼板。
  6.  前記コロイド状シリカの平均一次粒径が7~30nmであることを特徴とする請求項1~5のいずれか一項に記載の方向性電磁鋼板。
  7.  前記絶縁被膜の被膜量が2.0~7.0g/mであることを特徴とする請求項1~6のいずれか一項に記載の方向性電磁鋼板。
  8.  前記絶縁被膜が、さらに、ホウ酸、ホウ酸ナトリウム、酸化チタン、酸化モリブテン、顔料、およびチタン酸バリウムからなる群から選択される一種以上を含むことを特徴とする請求項1~7のいずれか一項に記載の方向性電磁鋼板。
  9.  前記鋼板は、単位質量%で、
     C:0.005%以下、
     Si:2.5~7.0%、
     Mn:0~1.0%、
     Al:0~0.03%、
     N:0.01%以下、
     P:0.01%以下、及び
     S:0.01%以下
    を含有し、残部がFeおよび不純物からなり、
     前記鋼板の平均結晶粒径は、1~10mmであり、
     前記鋼板の(110)[001]の結晶方位と圧延方向とのなす角は、平均で8°以下である
    ことを特徴とする請求項1~8のいずれか一項に記載の方向性電磁鋼板。
  10.  絶縁被膜処理液を鋼板の表面に塗布する工程と;
     前記絶縁被膜処理液を焼き付けて絶縁被膜を成膜する工程と;
    を備え、
     前記絶縁被膜処理液は、
     固形分換算で100質量部の、Al、Fe、Mg、Mn、Ni、およびZnの中から選ばれる1種または2種以上の金属のリン酸金属塩である第一のリン酸金属塩と;
     固形分換算で3~20質量部の、Co、Mo、V、W、およびZrの中から選ばれる1種または2種以上の金属のリン酸金属塩である第二のリン酸金属塩と;
     固形分換算で35~125質量部のコロイド状シリカと;
     0.3~6.0質量部の重合補助剤と;
    を含有し、
     前記焼き付けでは、100~800℃の温度範囲での昇温速度30℃/秒以上、焼付均熱温度800~1000℃、及び均熱保持時間10~60秒とされる
    ことを特徴とする方向性電磁鋼板の製造方法。
  11.  前記第一のリン酸金属塩が、Al、Mg、Ni、およびZnの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であることを特徴とする請求項10に記載の方向性電磁鋼板の製造方法。
  12.  前記第二のリン酸金属塩が、V、W、およびZrの中から選ばれる1種または2種以上の前記金属の前記リン酸金属塩であることを特徴とする請求項10または11に記載の方向性電磁鋼板の製造方法。
  13.  前記重合補助剤が、亜硝酸、亜硝酸ナトリウム、亜硝酸カリウム、硝酸、硝酸ナトリウム、硝酸カリウム、亜塩素酸、亜塩素酸ナトリウム、ホスホン酸、ホスホン酸ナトリウム、トリリン酸、トリリン酸ナトリウム、ポリリン酸、及びポリリン酸ナトリウムからなる群から選択される一種以上であることを特徴とする請求項10~12のいずれか一項に記載の方向性電磁鋼板の製造方法。
  14.  前記コロイド状シリカの平均一次粒径が7~30nmであることを特徴とする請求項10~13のいずれか一項に記載の方向性電磁鋼板の製造方法。
  15.  前記絶縁被膜処理液が、さらに、ホウ酸、ホウ酸ナトリウム、酸化チタン、酸化モリブテン、顔料、およびチタン酸バリウムからなる群から選択される一種以上を含むことを特徴とする請求項10~14のいずれか一項に記載の方向性電磁鋼板の製造方法。
  16.  前記鋼板は、単位質量%で、
     C:0.005%以下、
     Si:2.5~7.0%、
     Mn:0~1.0%、
     Al:0~0.03%、
     N:0.01%以下、
     P:0.01%以下、及び
     S:0.01%以下
    を含有し、残部がFeおよび不純物からなり、
     前記鋼板の平均結晶粒径は、1~10mmであり、
     前記鋼板の(110)[001]の結晶方位と圧延方向とのなす角は、平均で8°以下である
    ことを特徴とする請求項10~15のいずれか一項に記載の方向性電磁鋼板の製造方法。
