Description

エポキシ樹脂組成物
 本発明は、エポキシ樹脂組成物に関する。
 エポキシ樹脂組成物を硬化させたエポキシ樹脂硬化物は、耐熱性、基板との密着性、耐薬品性、耐水性、機械的強度及び電気特性等に優れていることから、塗料、土木、接着、電気用途の分野で広く使用されている。
 近年、携帯電話、デジタルカメラ、ノート型パソコン等の携帯型電子機器の発展等に代表されるように、半導体素子(トランジスタ・電界効果トランジスタ(FET)、サイリスタ(SCR)、ダイオード(整流器))、光半導体(フォトカプラ・発光ダイオード(LED)・フォトインタラプタ等)等の電子部品は、高密度化、高集積化に伴って、小型化、薄型化の傾向にある。半導体素子を組み合わせた半導体パッケージに関しては、実装面積をとらずに高集積できる手法として、BGA(ボール・グリッド・アレー)、CSP(チップ・サイズ・パッケージ)、COG(チップ・オン・グラス)、COB(チップ・オン・ボード)、MCM(マルチ・チップ・モジュール)、LGA(ランド・グリッド・アレイ)等の手法が開発されている。また、LED光半導体に関しても面実装が可能なチップタイプが開発されている。
 これらの半導体素子は、それ自身の発熱が大きいため、封止材としては、作業性、硬化物の電気的特性、機械的特性、基板との密着性、耐水性、耐溶剤性だけでなく、耐熱性にも優れている必要があり、通常、液状エポキシ樹脂が使用される。
 このような液状エポキシ樹脂の硬化剤としては、粘度が低いために作業性に優れ、かつ半導体素子等への濡れ性や密着性に優れるとともに、電気的特性、機械的特性、耐熱性に優れることから、酸無水物が多用されており、用途に応じてその種類が適宜選択される。例えば、半導体パッケージのエポキシ樹脂封止材用の酸無水物硬化剤としては、メチルテトラヒドロ無水フタル酸、メチルヘキサヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸、メチルナジック酸無水物、水素化メチルナジック酸無水物等が使用される。
 封止材は、通常、素子が基板上にベア・チップ実装されたのち、ディスペンサー方式や、常圧スクリーン印刷又は真空スクリーン印刷方式で薄膜状(例えば2mm以下)に塗布されたり、ポッティングされたり、半導体素子と基板との隙間に含浸されたりする。さらに、通常は、封止材を塗布したもの、ポッティングしたもの又は含浸したものを所定期間貯蔵した後に、空気循環式オーブン等の硬化炉にて加熱硬化が行われる。
 しかし、従来の酸無水物硬化剤を用いた液状エポキシ樹脂系組成物を硬化させて薄膜とする場合、硬化直後の黄着色、硬化物のガラス転移温度(Tg)の低下、及びクラック発生等の問題がある。中でも、無色透明性が要求される用途では、黄着色の防止が解決すべき技術課題である。そのため、酸無水物硬化剤を用いたエポキシ樹脂系薄膜を使用できる用途は黄着色の影響が少ない用途(赤色LED等)に限られており、黄着色が品質に影響を及ぼす用途(青色や白色LED等)への使用は困難であった。
 これらの問題を解決するために、不純物の量を特定量以下にした水素化メチルナジック酸無水物を硬化剤とするエポキシ樹脂系組成物が提案されている(特許文献1)。しかし、このエポキシ樹脂系組成物は硬化促進剤としてイミダゾール系のものを使用した場合、初期無色透明性(即ち、硬化直後のイエローインデックスの値が低く、無色透明であること)、及び耐熱黄変性(即ち、上記熱による黄着色を抑制する性質)の点で更に改善が求められている。
 一方、DBU(1,8-ジアザビシクロ(5.4.0)ウンデカ-7-エン)、DBN (1,8-ジアザビシクロ(5.4.0)ノナ-5-エン)等の環状のアミジン構造を有する化合物、及びアンモニウム塩系硬化促進剤は硬化性が良いことからLED用途等に広く使用されている。しかしながら、これらの硬化促進剤を用いたエポキシ樹脂硬化物は、薄膜の状態で硬化させた場合の初期無色透明性が悪化すると言う難点がある。
 硬化剤として酸無水物、硬化促進剤として4級ホスホニウム塩を含む積層板用エポキシ樹脂組成物は硬化速度が速く成形性に優れることが開示されている(特許文献2)。しかしながら、同文献は、エポキシ樹脂組成物を硬化させて薄膜とする場合の硬化物の黄着色の課題を解決する手段については何ら示唆していない。事実、同文献で開示されている4級ホスホニウム塩として一般に入手可能なテトラブチルホスホニウムブロマイドを硬化促進剤として用いたエポキシ樹脂硬化物は、薄膜の状態で硬化させた場合の初期無色透明性が著しく悪化すると言う難点がある。
 また、硬化剤として酸無水物を含み、硬化促進剤としてテトラブチルホスホニウムオクテートを含む液状エポキシ樹脂系組成物は、封止材として用いたときに透明性に優れることが開示されている(特許文献3)。しかし、エポキシ樹脂として脂環式エポキシ樹脂を使用した組成物の場合、その薄膜硬化物は初期無色透明性が著しく悪化すると言う難点がある。
 さらに、チップタイプのLED、特に屋外で紫外線に曝されることが多い用途の封止材には、無色透明性だけではなく、耐候性が要求されることから、エポキシ樹脂として、3,4-エポキシシクロヘキシルメチル-3’,4’-エポキシシクロヘキサンカルボキシレートに代表される分子内に芳香環を持たない化合物が適用され、酸無水物としては、メチルヘキサヒドロ無水フタル酸、ヘキサヒドロ無水フタル酸のような非芳香族系酸無水物が適用されている。
 エポキシ樹脂組成物を接着材及びコーティング材用途として用いる場合、種々の基板(例えば、金属、プラスチック)とエポキシ樹脂硬化物との高い密着性が望まれている。例えば、酸無水物系硬化剤を使用したエポキシ樹脂組成物は、透明性が良好なことから、液晶ディスプレイ、有機EL照明、タッチパネル等の光学用途向けに検討されている(特許文献4)。光学フィルムの基板としては、光学特性、機械強度、耐久性に優れることから、ポリエステルフィルム、とりわけ、ポリエチレンテレフタレート(PET)フィルムが使用されているため、エポキシ樹脂硬化物とPETフィルムとの密着性の向上が望まれている。
 また、近年、透明性、易成型性、耐熱性、耐衝撃性に非常に優れるため、ポリカーボネート樹脂がパノラマルーフ、及びリアウインドウ等の自動車用グレージング材料に用いられており、自動車の燃費向上の為の軽量化、デザインの多様性などから、自動車用部材として重宝されている。但し、ポリカーボネート樹脂は、その他のプラスチックに比べ耐摩耗性及び耐候性が劣り、砂塵や洗浄による擦り傷、太陽光などに含まれる紫外線による透明性の低下、及びクラックの発生といった外観の低下が起こりやすい。このことから、耐摩耗性及び耐候性を付与する硬化塗膜をポリカーボネート表面に形成させる事が不可欠となっている。
 このようなポリカーボネート樹脂の欠点を補う硬化塗膜の形成方法としては、アクリル系、シリコン系などの樹脂に紫外線吸収剤を配合させたコーティング材組成物をポリカーボネート成型品表面に塗布し、硬化させ塗膜を形成する方法が開発されている(特許文献5)。
 しかしながら、多くの硬化塗膜は、屋外へ長時間曝露した場合、経時的にポリカーボネート樹脂との密着性が低下する場合があり、さらなる密着性の向上が望まれている。
 一般的に密着性の低下を防ぐために、コーティング材組成物に密着性を改良するための添加剤を添加する方法が提案されている(特許文献6)。しかしながら、添加剤を使用することで初期密着性の改善はなされるが、硬化塗膜の良好な耐候性(外観変化)、及び良好なポリカーボネート樹脂との密着性を長期間両立させる事は困難であった。

 本発明は、初期透明性及び耐候性が良好であり、かつ種々の基板との密着性に優れたエポキシ樹脂硬化物を形成できるエポキシ樹脂組成物を提供することを主な課題とする。
 本発明者らは、上記の課題を解決するため、エポキシ樹脂組成物について種々の検討を重ねた結果、次の知見を得た。
(i)硬化剤として特定のポリカルボン酸無水物を選択することにより、エポキシ樹脂硬化物の初期透明性が良好となったこと。
(ii)硬化剤として特定のポリカルボン酸無水物と、硬化促進剤として特定のホスホニウム化合物とを組み合わせて選択することにより、エポキシ樹脂硬化物の耐候性が良好となったこと。
(iii)(A)エポキシ樹脂、(B)特定のポリカルボン酸無水物、及び(C)特定のホスホニウム化合物を含有するエポキシ樹脂組成物を用いることにより、初期透明性及び耐候性が良好なエポキシ樹脂硬化物が得られたこと。
(iv)得られた前記エポキシ樹脂硬化物が、各種の基板との密着性に優れるものであったこと。
 本発明は上記知見に基づき完成されたものであり、下記のエポキシ樹脂組成物などを提供する。

(A)エポキシ樹脂、

前記エポキシ樹脂(A)が、ビスフェノール型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、グリシジルエステル型エポキシ樹脂、グリシジルエーテル型エポキシ樹脂、アミン型エポキシ樹脂、脂環式エポキシ樹脂、脂環式グリシジルエーテル型エポキシ樹脂、トリアジン型エポキシ樹脂、及びグリコールウリル型エポキシ樹脂からなる群より選ばれる1種以上である、上記項1に記載のエポキシ樹脂組成物。
項3.
前記エポキシ樹脂(A)が、脂環式グリシジルエーテル型エポキシ樹脂、トリアジン型エポキシ樹脂、及びグリコールウリル型エポキシ樹脂かなる群より選ばれる1種以上である、上記項1又は2に記載のエポキシ樹脂。

 本発明のエポキシ樹脂組成物によれば、初期透明性及び耐候性が良好であり、種々の基板との密着性に優れたエポキシ樹脂硬化物を形成することができる。さらに、本発明のエポキシ樹脂組成物によれば、上記した特徴に加え、耐熱性及び水蒸気バリア性に優れるエポキシ樹脂硬化物を形成することができる。
 本発明のエポキシ樹脂組成物は、下記(A)~(C)成分を含有する。
(A)エポキシ樹脂、
(B)一般式(1):

エポキシ樹脂(A)
 エポキシ樹脂(A)としては、特に限定されず、従来より広く知られているエポキシ樹脂を用いることができる。エポキシ樹脂としては、例えば、ビスフェノールA、ビスフェノールS、ビスフェノールF、ビフェノール等のビスフェノール類とエピクロロヒドリンとの反応により得られるビスフェノール型エポキシ樹脂;フェノールノボラックとエピクロロヒドリンとの反応により得られるフェノールノボラック型エポキシ樹脂;多価カルボン酸とエピクロロヒドリンとの反応により得られるグリシジルエステル型エポキシ樹脂;多価アルコールとエピクロロヒドリンとの反応により得られるグリシジルエーテル型エポキシ樹脂;アミン型エポキシ樹脂;脂環式エポキシ樹脂;脂環式グリシジルエーテル型エポキシ樹脂;トリアジン型エポキシ樹脂;グリコールウリル型エポキシ樹脂などが挙げられる。
 ビスフェノール型エポキシ樹脂の具体例としては、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、ビスフェノールAD型エポキシ樹脂、ビフェノール型エポキシ樹脂等が挙げられる。
 フェノールノボラック型エポキシ樹脂の具体例としては、フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂等が挙げられる。
 グリシジルエステル型エポキシ樹脂の具体例としては、ヘキサヒドロフタル酸ジグリシジルエステル、テトラヒドロフタル酸ジグリシジルエステル等が挙げられる。
 グリシジルエーテル型エポキシ樹脂の具体例としては、1,4-シクロヘキサンジメタノールジグリシジルエーテル、ビスフェノールAのアルキレンオキサイド付加アルコールのジグリシジルエーテル、水素化ビスフェノールAのアルキレンオキサイド付加アルコールのジグリシジルエーテル、ポリプロピレングリコール類のジグリシジルエーテル、ペンタエリスリトールポリグリシジルエーテル等が挙げられる。
 アミン型エポキシ樹脂の具体例としては、トリグリシジル-p-アミノフェノール、トリグリシジルイソシアヌレート、モノアリルジグリシジルイソシアヌレート、テトラグリシジルメタキシレンジアミン、テトラグリシジルジアミノジフェニルメタン、テトラグリシジル-1,3-ビスアミノメチルシクロヘキサン等が挙げられる。
 脂環式エポキシ樹脂の具体例としては、3,4-エポキシシクロヘキシルメチル-3’,4’-エポキシシクロヘキサンカルボキシレート等が挙げられる。
 脂環式グリシジルエーテル型エポキシ樹脂の具体例としては、水素化ビスフェノールA型エポキシ樹脂、水素化ビスフェノールAのジグリシジルエーテル型エポキシ樹脂、水素化ビスフェノールF型エポキシ樹脂等が挙げられる。
 トリアジン型エポキシ樹脂の具体例としては、1,3,5-トリス(2,3-エポキシプロピル)-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオン、1,3,5-トリス(2,3-エポキシプロピル)-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオンとプロピオン酸無水物との反応生成物と1,3,5-トリス(2,3-エポキシプロピル)-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオンから成る混合物、1,3,5-トリス(2,3-エポキシプロピル)-1,3,5-トリアジン-2,4,6(1H,3H,5H)-トリオンのエポキシ変性物等のトリアジン型エポキシ樹脂が挙げられる。
 グリコールウリル型エポキシ樹脂の具体例としては、1,3,4,6-テトラグリシジルグリコールウリルが挙げられる。
 これらのエポキシ樹脂の中でも、脂環式グリシジルエーテル型エポキシ樹脂、トリアジン型エポキシ樹脂、及びグリコールウリル型エポキシ樹脂を用いた場合には、耐侯性により優れるエポキシ樹脂硬化物を形成することができるため、好ましい。
 上記のエポキシ樹脂は、単独で又は2種以上を適宜組み合わせることができる。
ポリカルボン酸無水物(B)
 ポリカルボン酸無水物(B)は、

 上記一般式(1)、(3)、(4)、(17)~(19)及び(21)における各基は、具体的に次のとおりである。
 一般式(1)において、Aがシクロアルキレン基の場合、シクロアルキレン基としては、例えば、炭素数3~50のシクロアルキレン基が挙げられる。より具体的には、シクロプロピレン基、シクロブチレン基、シクロペンチレン基、シクロヘキシレン基等の単環式のシクロアルキレン基;7-オキサビシクロ[2,2,1]へプチレン基、デカヒドロナフタレン基(水素化ナフタレン基)、ノルボルニレン基、アダマンチレン基等の多環式のシクロアルキレン基が挙げられる。なお、シクロアルキレン基は、置換基を有していてもよい。置換基としては、アルキル基、シクロアルキル基、ハロゲン原子等が挙げられる。また、置換基の数は特に限定的ではなく、例えば、1~8個である。
 一般式(3)においてW1及びW2で示される炭素数3~30のシクロアルキレン基としては、例えば、シクロプロピレン基、シクロブチレン基、シクロペンチレン基、シクロヘキシレン基等の単環式のシクロアルキレン基;7-オキサビシクロ[2,2,1]へプチレン基、デカヒドロナフタレン基(水素化ナフタレン基)、ノルボルニレン基、アダマンチレン基等の多環式のシクロアルキレン基が挙げられる。なお、当該シクロアルキレン基は、置換基を有していてもよい。置換基としては、アルキル基、シクロアルキル基、ハロゲン原子等が挙げられる。また、置換基の数は特に限定的ではなく、例えば、1~8個である。

 なお、本明細書及び特許請求の範囲において、波線で結合部位を示している基については、その基の向きは特に限定されず、紙面に記載する向きでもよいし、反転した向きでもよい。
 一般式(1)におけるAが、シクロアルキレン基、又はAにおける2以上のシクロアルキレン基が単結合若しくは2価の基を介して結合した基である場合、及び、一般式(3)におけるW1及びW2が、置換基を有していてもよい炭素数3~30のシクロアルキレン基である場合、それぞれの基はシクロアルカンジオールから2つの水酸基を除いた基と言い換えることができる。
 シクロアルカンジオールから2つの水酸基を除いた基としては、例えば、1,2-シクロプロパンジオール、1,2-シクロブタンジオール、1,3-シクロブタンジオール、1,2-シクロペンタンジオール、1,3-シクロペンタンジオール、1,2-シクロヘキサンジオール、1,3-シクロヘキサンジオール、1,4-シクロヘキサンジオール、1,2-シクロヘプタンジオール、1,3-シクロヘプタンジオール、1,4-シクロヘプタンジオール等の単環式のシクロアルカンジオールから2つの水酸基を除いた基;ノルボルネン、ジシクロペンタジエンジオール類、アダマンタンジオール類、水素化ナフタレンジオール類、水素化ビフェニルジオール類、水素化ビスフェノールA、水素化ビスフェノールC、水素化ビスフェノールE、水素化ビスフェノールF、水素化ビスフェノールZ等の水素化ビスフェノール類などの多環式のシクロアルカンジオールから2つの水酸基を除いた基が挙げられる。これらの中でも、好ましくは、1,4-シクロヘキサンジオール、水素化ナフタレンジオール類又は水素化ビスフェノール類から2つの水酸基を除いた基である。
 一般式(3)、(18)、(19)及び(21)におけるL1は、単結合、置換基を有していてもよい炭素数1~10のアルキレン基、置換基を有していてもよい炭素数3~30のシクロアルキレン基、置換基を有していてもよい炭素数3~30のシクロアルキリデン基、-O-、-S-、-CO-、-SO-、又は-SO2-で示される2価の基である。
 ここで、L1で示される置換基を有していてもよい炭素数1~10のアルキレン基における炭素数1~10のアルキレン基としては、直鎖状又は分岐鎖状の炭素数1~10のアルキレン基であることが好ましく、直鎖状の炭素数1~10のアルキレン基であることがより好ましく、直鎖状の炭素数1~6のアルキレン基であることが特に好ましい。直鎖状の炭素数1~6のアルキレン基としては、メチレン基、エチレン基、プロピレン基、ブチレン基、ペンチレン基、及びヘキシレン基が挙げられ、中でも、メチレン基が好ましい。

 一般式(3)、(18)、(19)及び(21)における、L1で示される置換基を有していてもよい炭素数3~30のシクロアルキレン基において、炭素数3~30のシクロアルキレン基としては、炭素数3~10のシクロアルキレン基であることが好ましい。炭素数3~10のシクロアルキレン基としては、1,2-シクロプロパンジイル基、1,2-シクロブタンジイル基、1,2-シクロペンタンジイル基、1,3-シクロペンタンジイル基、1,2-シクロヘキサンジイル基、1,3-シクロヘキサンジイル基、1,4-シクロヘキサンジイル基等が挙げられ、中でも、1,4-シクロヘキサンジイル基が好ましい。 
 一般式(3)、(18)、(19)及び(21)における、L1で示される置換基を有していてもよい炭素数3~30のシクロアルキリデン基において、素数3~30のシクロアルキリデン基としては、炭素数3~20のシクロアルキリデン基であることが好ましい。炭素数3~20のシクロアルキリデン基としては、シクロプロピリデン基、シクロブチリデン基、シクロヘプチリデン基、シクロヘキシリデン基、3,5,5-トリメチルシクロヘキシリデン基等が挙げられ、中でも、シクロヘキシリデン基、3,5,5-トリメチルシクロヘキシリデン基が好ましい。
 一般式(1)における、R1~R10で示される置換基を有していてもよい炭素数1~10のアルキル基において、炭素数1~10のアルキル基としては、直鎖状又は分岐鎖状の炭素数1~10のアルキル基が好ましく、直鎖状又は分岐鎖状の炭素数1~6のアルキル基がより好ましい。具体的には、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、tert-ブチル基、ペンチル基、ヘキシル基等が挙げられる。中でも、メチル基、エチル基、イソブチル基、及びtert-ブチル基が好ましい。置換基を有する炭素数1~10のアルキル基としては、前記アルキル基に、さらに、シクロアルキル基、ハロゲン原子等の置換基を1個以上有するものが例示される。

 一般式(a)におけるR15で示される置換基を有していてもよい炭素数3~30のシクロアルキル基において、炭素数3~30のシクロアルキル基としては、具体的には、シクロプロピル基、シクロブチル基、シクロペンチル基、シクロヘキシル基等の単環式シクロアルキル基;テトラヒドロナフチル基(水素化ナフチル基)、ノルボルニル基、アダマンチル基等の多環式のシクロアルキル基が例示され、好ましくは、シクロヘキシル基である。置換基を有する炭素数3~30のシクロアルキル基として、前記シクロアルキル基に、さらに、アルキル基、シクロアルキル基、ハロゲン原子等の置換基を1個以上有するものが例示される。なお、前記一般式(a)に記載のR15の説明は、一般式(b)に記載のR16で示される置換基を有していてもよい炭素数3~30のシクロアルキル基の説明と同義である。
 上記R17で示される置換基を有していてもよい炭素数1~10のアルキル基において、炭素数1~10のアルキル基としては、直鎖状又は分岐鎖状の炭素数1~10のアルキル基が好ましく、直鎖状又は分岐鎖状の炭素数1~6のアルキル基がより好ましい。具体的には、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、tert-ブチル基、ペンチル基、ヘキシル基等が挙げられる。中でも、メチル基、エチル基、イソブチル基、及びtert-ブチル基が好ましい。置換基を有する炭素数1~10のアルキル基としては、前記アルキル基に、さらに、シクロアルキル基、ハロゲン原子等の置換基を1個以上有しているものが例示される。
 上記R17で示される置換基を有していてもよい炭素数3~30のシクロアルキル基において、炭素数3~30のシクロアルキル基としては、具体的には、シクロプロピル基、シクロブチル基、シクロペンチル基、シクロヘキシル基等の単環式シクロアルキル基;テトラヒドロナフチル基(水素化ナフチル基)、ノルボルニル基、アダマンチル基等の多環式のシクロアルキル基が例示され、好ましくは、シクロヘキシル基である。置換基を有する炭素数3~30のシクロアルキル基としては、前記シクロアルキル基に、さらに、アルキル基、シクロアルキル基、ハロゲン原子等の置換基を1個以上有するものが例示される。
 上記R40及びR41で示されるハロゲン原子が置換されていてもよい炭素数1~10のアルキル基としては、ハロゲン原子が置換されていてもよい直鎖状又は分岐鎖状の炭素数1~10のアルキル基が好ましい。具体的には、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、tert-ブチル基、ペンチル基、ヘキシル基等の未置換の炭素数1~6のアルキル基;トリフルオロメチル基、ペンタフルオロエチル基、トリクロロメチル基等の炭素数1~6のハロアルキル基が挙げられる。中でも、メチル基、エチル基、イソブチル基、及びトリフルオロメチル基が好ましい。
 上記R40及びR41で示されるハロゲン原子が置換されていてもよい炭素数3~30のシクロアルキル基としては、具体的には、シクロプロピル基、シクロブチル基、シクロペンチル基、シクロヘキシル基等の単環式シクロアルキル基;テトラヒドロナフチル基(水素化ナフチル基)、ノルボルニル基、アダマンチル基等の多環式のシクロアルキル基が例示され、好ましくは、シクロヘキシル基である。ハロゲン原子が置換されている炭素数3~30のシクロアルキル基としては、前記シクロアルキル基に、さらに、ハロゲン原子等の置換基を1個以上有しているものである。
 本明細書及び特許請求の範囲において、置換基として示されるハロゲン原子としては、例えば、フッ素、塩素、臭素、ヨウ素等が挙げられる。好ましくは、フッ素又は塩素である。
 一般式(1)におけるR1~R10のうち、2つの基が互いに結合して2価の基を形成する場合、その2価の基としては、例えば、アルキレン基が挙げられる。
 一般式(1)におけるR1~R10のうち、2つの基が互いに結合してアルキレン基を有する場合、具体的には、下記の式(d)で表される基としては、

 上記一般式(a)において、rが2~8を示す場合は、2個のR15が互いに結合して2価の基を形成していてもよく、該2価の基としては、例えば、置換基を有していてもよいアルキレン基が挙げられ、好ましくは、置換基を有していてもよい炭素数1~10のアルキレン基が挙げられる。該置換基を有していてもよい炭素数1~10のアルキレン基としては、上記L1で挙げた基と同義である。
 上記一般式(b)において、sが2~12を示す場合は、2個のR16が互いに結合して2価の基を形成していてもよく、該2価の基としては、例えば、置換基を有していてもよいアルキレン基が挙げられ、好ましくは、置換基を有していてもよい炭素数1~10のアルキレン基が挙げられる。該置換基を有していてもよい炭素数1~10のアルキレン基としては、上記L1で挙げた基と同義である。
 このようにして得られるポリカルボン酸無水物は、2つのアルコール基又は2つのカルボキシル基の立体配置によりトランス体とシス体の異性体が存在する場合があるが、本発明の効果を発揮させる上ではトランス体及びシス体、並びにそれらの混合物の何れも使用が可能である。
 一般式(4)及び(21)におけるxは、2以上の整数を示し、好ましくは2~100であり、より好ましくは4~20である。xは、ポリマー中のユニットの平均個数表し、ゲルパーミエーションクロマトグラフィー法(GPC)から求められる。
 ポリカルボン酸無水物の数平均分子量は、500~6000の範囲が好ましく、2000~6000の範囲がより好ましい。数平均分子量は、例えば、ゲルパーミエーションクロマトグラフィー法(GPC)等の公知の方法を用いて測定でき、ポリスチレン換算の数平均分子量(Mn)として求められる。
 ポリカルボン酸無水物の酸無水物当量としては、300~5000g/eqの範囲が好ましく、500~3000g/eqの範囲がより好ましく、600~1500g/eqの範囲が特に好ましい。なお、酸無水物当量は、後述の実施例に記載する計算式に当てはめて算出される。
 ポリカルボン酸無水物は、エポキシ樹脂を硬化させるのに通常採用される温度域での揮発性が極めて少ない。
ポリカルボン酸無水物の製造方法
 本発明に係るポリカルボン酸無水物の製造方法は、上記一般式(1)で表される構造単位を含む化合物が得られる限り、特に限定するものではない。
 本発明に係るポリカルボン酸無水物は、例えば、下記反応式に示すようにして製造される。

 具体的には、本発明に係るポリカルボン酸無水物の製造方法は、一般式(22)で表されるジオール化合物と一般式(23)で表されるカルボン酸無水物とを反応させて、一般式(17)で表されるジカルボン酸化合物を得る工程(工程A)、及び工程Aにおいて得られたジカルボン酸化合物を含む反応液中で、縮合反応させて、一般式(1)で表される構造単位を含むポリカルボン酸無水物を製造する工程(工程B)を含む。
 なお、上記工程Bにおける縮合反応は、縮合剤の存在下で反応させてもよい。縮合剤の存在下で反応させた場合、得られるポリカルボン酸無水物としては、一般式(4):

(工程A)
 工程Aでは、一般式(22)で表されるジオール化合物と一般式(23)で表されるカルボン酸無水物とを反応させて、一般式(17)で表されるジカルボン酸化合物が製造される。
 工程Aの反応は、一般的なジオール化合物とカルボン酸無水物との反応の方法が採用でき、特に制限はない。
 工程Aの反応は、適当な溶媒中又は無溶媒下にて行われる。
 溶媒を用いる場合、その溶媒としては、例えば、ベンゼン、トルエン、キシレン等の芳香族炭化水素系溶媒;ジクロロメタン、クロロホルム、ジクロロエタン等のハロゲン化炭化水素系溶媒;N-メチルピロリドン(NMP)、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド等のアミド系溶媒;アセトン、メチルエチルケトン、メチルイソブチルケトン、ジイソブチルケトン、2-ヘプタノン、4-ヘプタノン、2-オクタノン、シクロペンタノン、シクロヘキサノン、アセチルアセトン等のケトン系溶媒;エチレングリコールモノブチルエーテル、ジエチレングリコールモノブチルエーテル、プロピレングリコールモノメチルエーテル、プロピレングリコールモノブチルエーテル、ジプロピレングリコールジメチルエーテル、プロピレングリコールモノメチルエーテルアセテート等のグリコールエーテル系溶媒:γ-ブチロラクトン、酢酸ブチル等のエステル系溶媒;これらの混合溶媒等が挙げられる。これらの中でも、特にシクロヘキサノン、酢酸ブチル又はジエチレングリコールモノブチルエーテルアセテートが好ましい。
 溶媒の使用量としては、一般式(22)で表されるジオール化合物1モルに対して、一般に0.1~50重量%、好ましくは10~30重量%である。
 一般式(23)で表されるカルボン酸無水物の使用量としては、適宜調節すればよいが、例えば、一般式(19)で表されるジオール化合物1モルに対して、一般に1.8~3倍モル、好ましくは2~2.2倍モルである。
 工程Aにおける反応温度としては、使用する原料化合物の種類等によって異なるものの、通常、50~150℃の範囲が好ましく、90~120℃の範囲がより好ましい。
 工程Aにおける反応時間としては、使用する原料化合物の種類、反応温度等によって異なるものの、通常、0.5~10時間の範囲が好ましく、1~5時間の範囲がより好ましい。
(工程B)
 工程Bでは、工程Aによって得られた一般式(17)で表されるジカルボン酸化合物を含む反応液中で縮合反応させることにより、ポリカルボン酸無水物が製造される。
 上記工程Bの反応としては、一般的なジカルボン酸化合物を縮合反応させる方法が採用できる。
 工程Bの反応は、適当な溶媒中又は無溶媒下にて行われる。
 工程Bで用いる溶媒の種類は工程Aで用いる溶媒と同一であっても、異なっていてもよい。
 溶媒を使用する場合、溶媒の使用量としては、適宜調節すればよく、例えば、一般式(12)で表されるジカルボン酸化合物1モルに対して、一般に0.1~500重量%、好ましくは200~400重量%である。
 工程Bにおける縮合反応は、縮合剤の存在下で反応させてもよく、縮合剤の存在下で反応させる場合、その縮合剤としては、例えば、無水酢酸、無水プロピオン酸、ビス(シクロヘキサンカルボン酸)無水物等の無水カルボン酸などが挙げられる。これら化合物の中でも、無水酢酸が特に好ましい。
 縮合剤の使用量としては、適宜調節すればよく、例えば、一般式(17)で表されるジカルボン酸化合物1モルに対して、一般に3~7倍モル、好ましくは3~4倍モルである。
 具体例としては、縮合剤として無水酢酸を使用した場合、より縮合反応を促進させるために、反応が進行するに伴って副生する酢酸を、反応系外に留去しながら反応させることが好ましい。なお、溶媒を使用している場合は、反応系中に上記で挙げた溶媒を滴下しながら、副生した酢酸と共に溶媒を留去させて縮合反応を行う方法が挙げられる。
 工程Bにおける反応温度としては、使用する原料化合物の種類等によって異なるものの、通常、50~150℃の範囲が好ましく、90~120℃の範囲がより好ましい。
 工程Bにおける反応時間としては、使用する原料化合物の種類、反応温度等によって異なるものの、通常、0.5~20時間の範囲が好ましく、1~10時間の範囲がより好ましい。
 工程Bは、上記工程Aの反応によって得られた化合物を精製した後に行ってもよく、又は精製せずに工程Aの後連続して行ってもよい。
 上記(反応式)の反応は、常圧で行ってもよいし、減圧又は加圧下で行ってもよい。上記反応を実施する際の雰囲気は、反応を阻害しないものであれば特に限定されず、例えば、空気雰囲気、窒素雰囲気、アルゴン雰囲気等のいずれであってもよい。また、上記反応は、バッチ式、セミバッチ式、連続式等のいずれの方法で行うこともできる。
 上記(反応式)で得られる各々の化合物は、反応混合物を、例えば、濾過、濃縮、抽出、晶析、再結晶、カラムクロマトグラフィー等の分離手段、及びこれらを組み合わせた分離手段により分離精製できる。
 本発明のポリカルボン酸無水物は、分離精製を行わずに、溶剤を含む組成物として各種用途に使用することもできる。
 エポキシ樹脂用の硬化剤として使用する、本発明に係るポリカルボン酸無水物は、上記ポリカルボン酸無水物からなるものである。
 当該ポリカルボン酸無水物は、これ単独でエポキシ樹脂用の硬化剤として使用できるものであるが、該ポリカルボン酸無水物と硬化促進剤とを混合してエポキシ樹脂用の硬化剤として使用するのが好ましい態様である。
 また、本発明に係るエポキシ樹脂用のポリカルボン酸無水物は、単独で又は二種以上混合して用いることができる。
 本発明に係るエポキシ樹脂用のポリカルボン酸無水物は、溶剤に溶解させた状態で使用することができる。その場合、良好な塗膜を得るためには、ポリカルボン酸無水物の濃度は5~60重量%であることが好ましく、更に、10~50重量%がより好ましい。
ホスホニウム化合物(C)
 ホスホニウム化合物(C)は、一般式(2):

 一般式(2)で表されるホスホニウム化合物は、1種又は2種以上を組み合わせて使用することができる。
 一般式(2)において、R11~R14は、同一又は異なって、それぞれ、炭素数1~18のアルキル基、又は置換基を有していてもよい炭素数6~18のアリール基を示す。
 R11~R14で示される炭素数1~18のアルキル基としては、炭素数1~18の直鎖状又は分岐鎖状アルキル基が好ましく、炭素数1~6の直鎖状又は分岐鎖状アルキル基がより好ましく、炭素数3~6の分岐鎖状のアルキル基が好ましい。このようなアルキル基としては、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、tert-ブチル基、n-ペンチル基、イソペンチル基、sec-ペンチル基、tert-ペンチル基、ネオペンチル基、n-ヘキシル基、イソヘキシル基、sec-ヘキシル基、tert-ヘキシル基、ネオヘキシル基等が挙げられ、これらの中でも、n-ブチル基が好ましい。
 R11~R14で示される置換基を有していてもよい炭素数6~18のアリール基としては、例えば、フェニル基、トルイル基、キシリル基、ナフチル基、アンスリル基、フェナンスリル基等の1~3環のアリール基が例示され、好ましくはフェニル基である。
 一般式(2)で表されるホスホニウム化合物におけるホスホニウムカチオンとしては、R11~R14の全てがブチル基(特にn-ブチル基)であるテトラブチルホスホニウムカチオン(特に、テトラn-ブチルホスホニウムカチオン)、又は全てがフェニル基であるテトラフェニルホスホニウムカチオンが好ましい。

 一般式(11)において、R24~R27で示される炭素数1~4のアルキル基としては、炭素数1~4の直鎖状又は分岐鎖状アルキル基が好ましい。このようなアルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、及びtert-ブチル基が挙げられ、中でも、メチル基が好ましい。
 一般式(11)におけるR24~R27としては、同一又は異なって、水素原子又はメチルが好ましい。
 シクロヘキサンジカルボン酸型アニオンとしては、一般式(11)のR24~R27がすべて水素原子であるシクロヘキサンジカルボン酸アニオン、R24~R27の内いずれか1つがメチル基で残り3つが水素原子であるメチルシクロヘキサンジカルボン酸アニオンが例示される。
 具体例としては、シクロヘキサンジカルボン酸アニオン、3-メチルシクロヘキサンジカルボン酸アニオン、4-メチルシクロヘキサンジカルボン酸アニオンが例示される。

 一般式(12)において、R28で示される炭素数1~18のアルキル基としては、炭素数1~18の直鎖状又は分岐鎖状アルキル基が好ましく、炭素数1~12の直鎖状又は分岐鎖状アルキル基がより好ましい。このようなアルキル基としては、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、tert-ブチル基、n-ペンチル基、イソペンチル基、sec-ペンチル基、tert-ペンチル基、ネオペンチル基、n-ヘキシル基、イソヘキシル基、sec-ヘキシル基、tert-ヘキシル基、ネオヘキシル基、n-ヘプチル基、n-オクチル基、2-エチルヘキシル基、n-ノニル基、イソノニル基、n-デシル基、イソデシル基、及びn-ドデシル基などが挙げられ、中でも、メチル基が好ましい。
 一般式(12)で表される有機スルホン酸型アニオンの具体例としては、メタンスルホン酸アニオン、エタンスルホン酸アニオン、1-プロパンスルホン酸アニオン、2-プロパンスルホン酸アニオン、1-ブタンスルホン酸アニオン、1-ペンタンスルホン酸アニオン、1-ヘキサンスルホン酸アニオン、1-オクタンスルホン酸アニオン、1-デカンスルホン酸アニオン、及び1-ドデカンスルホン酸アニオンが挙げられ、中でも、メタンスルホン酸アニオンが好ましい。

 一般式(13)において、R29~R33で示される炭素数1~10のアルコキシ基としては、メトキシ基、エトキシ基、及びプロポキシ基などが挙げられ、中でも、メトキシ基又はエトキシ基が好ましい。
 一般式(13)において、R29~R33で示されるハロゲン原子としては、フッ素原子、塩素原子、臭素原子、及びヨウ素原子が例示され、好ましくは塩素原子である。
 一般式(13)で表される芳香族スルホン酸型アニオンの具体例としては、ベンゼンスルホン酸アニオン、モノアルキルベンゼンスルホン酸アニオン、ジアルキルベンゼンスルホン酸アニオン、モノアルコキシベンゼンスルホン酸アニオン、及びモノハロベンゼンスルホン酸アニオンが挙げられる。
 モノアルキルベンゼンスルホン酸アニオンとしては、2-、3-又は4-モノ(炭素数1~18の直鎖状又は分岐鎖状のアルキル)ベンゼンスルホン酸アニオンが挙げられ、具体的にはp-トルエンスルホン酸アニオン、4-エチルベンゼンスルホン酸アニオン、3-(直鎖状又は分岐鎖状オクチル)ベンゼンスルホン酸アニオン、4-(直鎖状又は分岐鎖状オクチル)ベンゼンスルホン酸アニオン、3-(直鎖状又は分岐鎖状ドデシル)ベンゼンスルホン酸アニオン、4-(直鎖状又は分岐鎖状ドデシル)ベンゼンスルホン酸アニオンが例示される。
 ジアルキルベンゼンスルホン酸アニオンとしては、ジ(炭素数1~12の直鎖状又は分岐鎖状のアルキル)ベンゼンスルホン酸アニオンが挙げられ、具体的には2,4-ジメチルベンゼンスルホン酸アニオン、2,5-ジメチルベンゼンスルホン酸アニオンが例示される。
 モノアルコキシベンゼンスルホン酸アニオンとしては、モノ(炭素数1~6の直鎖状又は分岐鎖状のアルコキシ)ベンゼンスルホン酸アニオンが挙げられ、具体的には4-メトキシベンゼンスルホン酸アニオン、4-エトキシベンゼンスルホン酸アニオンが例示される。
 モノハロベンゼンスルホン酸アニオンとしては、4-クロロベンゼンスルホン酸アニオンが例示される。
 上記のうち、ベンゼンスルホン酸アニオン、p-トルエンスルホン酸アニオン、4-クロロベンゼンスルホン酸アニオン、n-ドデシルベンゼンスルホン酸アニオン又は分岐鎖状ドデシルベンゼンスルホン酸アニオンが好適である。

 一般式(15)において、R36~R39で示されるハロゲン原子としては、フッ素原子、塩素原子、臭素原子、ヨウ素原子が例示され、好ましくは塩素原子である。
 一般式(15)で表される芳香族ホウ素系型アニオンの具体例としては、テトラフェニルホウ素アニオン又はテトラ(4-メチルフェニル)ホウ素アニオンが挙げられる。

 一般式(16)において、R43~R46で示される炭素数1~4のアルキル基は、直鎖状又は分岐鎖状の炭素数1~4のアルキル基が好ましい。このようなアルキル基としては、例えば、メチル基、エチル基、n-プロピル基、イソプロピル基、n-ブチル基、イソブチル基、sec-ブチル基、及びtert-ブチル基が挙げられる。中でも、メチル基又はエチル基が好ましい。
 一般式(16)で表されるベンゾトリアゾール型アニオンの具体例としては、ベンゾトリアゾールアニオンが挙げられる。
 一般式(2)で表されるホスホニウム化合物における有機アニオン(Z-)は、上記、脂肪族モノカルボン酸型アニオン、脂環式ジカルボン酸型アニオン、シクロヘキサンジカルボン酸型アニオン、有機スルホン酸型アニオン、芳香族スルホン酸型アニオン、有機リン系型アニオン、芳香族ホウ素型アニオン、及びベンゾトリアゾール型アニオンの1種又は2種以上を組み合わせて使用することができる。
 ホスホニウム化合物(C)の具体例としては、テトラブチルホスホニウムn-デカン酸塩、テトラブチルホスホニウムラウリン酸塩、テトラブチルホスホニウムミリスチン酸塩、テトラブチルホスホニウムパルミチン酸塩、テトラブチルホスホニウムカチオンとビシクロ[2.2.1]ヘプタン-2,3-ジカルボン酸モノアニオンとの塩、テトラブチルホスホニウムカチオンとビシクロ[2.2.1]ヘプタン-2,3-ジカルボン酸モノアニオンとメチルビシクロ[2.2.1]ヘプタン-2,3-ジカルボン酸モノアニオンからなる混合アニオンとの塩、テトラブチルホスホニウムメタンスルホン酸塩、テトラブチルホスホニウムベンゼンスルホン酸塩、テトラブチルホスホニウムトルエンスルホン酸塩、テトラブチルホスホニウム4-クロロベンゼンスルホン酸塩、テトラブチルホスホニウムn-ドデシルベンゼンスルホン酸塩、テトラブチルホスホニウムジエチルホスホジチオネート、テトラブチルホスホニウムテトラフェニルボレート、テトラブチルホスホニウムテトラ-p-トリルボレート、及びテトラブチルホスホニウムベンゾトリアゾレートなどが挙げられ、中でも、テトラブチルホスホニウムラウリン酸塩、テトラブチルホスホニウムジエチルホスホジチオネート、テトラブチルホスホニウムテトラ-p-トリルボレートが例示され、好ましくはテトラブチルホスホニウムジエチルホスホジチオネートである。
 ホスホニウム化合物は、単独でエポキシ樹脂用の硬化促進剤として使用できるが、ポリカルボン酸無水物(硬化剤)とホスホニウム化合物とを混合してエポキシ樹脂用の硬化剤として使用するのが好ましい態様である。
 これらのホスホニウム化合物は、単独で又は二種以上を適宜組み合わせて使用される。
エポキシ樹脂組成物
 本発明のエポキシ樹脂組成物は、エポキシ樹脂(A)、ポリカルボン酸無水物(B)、及びホスホニウム化合物(C)を含む。
 ポリカルボン酸無水物におけるエポキシ樹脂(A)のエポキシ基1個に対するポリカルボン酸無水物(B)の酸無水物基の割合(酸無水物基/エポキシ基当量比]は、特に限定的ではなく、例えば、0.8~1.2とすることができ、0.9~1.1が好ましい。
 本発明のエポキシ樹脂組成物におけるホスホニウム化合物(C)の配合量は、エポキシ樹脂の硬化促進作用を発揮する範囲であれば特に限定的ではなく、例えば、エポキシ樹脂(A)100重量部に対し、0.1~5重量部、好ましくは0.5~2重量部である。ホスホニウム化合物(C)を0.1重量部以上配合することで硬化促進作用が発揮され、0.5重量部以上配合することで、硬化時間をより短時間にすることができる。
 本発明のエポキシ樹脂組成物には、必要に応じて、本発明の属する技術分野において広く用いられる各種の添加剤を本発明の効果を妨げない範囲で適宜配合することができる。このような添加剤としては、例えば、紫外線吸収剤、抗酸化剤、光安定剤、顔料、染料、充填剤、難燃剤、流動調整剤、レベリンク剤、表面張力調整剤、粘着付与剤、カップリング剤、消泡剤、帯電防止剤、溶剤等が挙げられる。
 これら添加剤を使用する場合、その使用量は、本発明の効果を阻害しない限り、通常使用されている範囲で使用すればよく、例えば、(A)エポキシ樹脂、(B)ポリカルボン酸無水物、及び(c)ホスホニウム化合物の合計100重量部に対して、10重量部以下の範囲で使用される。
 本発明のエポキシ樹脂組成物は、エポキシ樹脂(A)、ポリカルボン酸無水物(B)、及びホスホニウム化合物(B)、並びに必要に応じて添加剤を、公知の手段に従って、所定量混合し、攪拌することにより製造することができる。
 エポキシ樹脂(A)、ポリカルボン酸無水物(B)、ホスホニウム化合物(C)及び添加剤の各成分は1度に添加してもよく、又は複数回に分けて少しずつ添加してもよい。
 添加剤は、ポリカルボン酸無水物(B)とホスホニウム化合物(C)との混合時、エポキシ樹脂(A)の添加前、エポキシ樹脂(A)の添加時、又はその後など任意の時期に添加して混合することができる。
 本発明のエポキシ樹脂組成物は、ポリカルボン酸無水物自体が揮発しないことから、エポキシ樹脂に配合し、加熱硬化した際にも、樹脂組成物の配合バランスが安定している。
エポキシ樹脂成形体(エポキシ樹脂硬化物)
 本発明のエポキシ樹脂成形体(以下において、「エポキシ樹脂硬化物」と表記する場合がある。)は、エポキシ樹脂(A)、ポリカルボン酸無水物(B)、及びホスホニウム化合物(C)、並びに必要に応じて添加剤を含むエポキシ樹脂組成物から製造される。
 本発明のエポキシ樹脂組成物から得られるエポキシ樹脂成形体は、ガラス転移温度(Tg)が高く、かつ初期透明性、耐候性、密着性及び水蒸気バリア性に優れるエポキシ樹脂成形体が得られる。従って、比較的高温で硬化させる必要がある薄膜形成に特に適したものとなる。
 例えば、本発明のエポキシ樹脂組成物から薄膜を製造する方法としては、基板上に塗布し、塗膜を硬化させることにより、薄膜(特に、厚さ1mm以下の薄膜)を形成することができる。薄膜の厚さは、好ましくは0.3mm以下程度である。また、薄膜の厚さの下限値は通常0.001mm程度である。
 本発明のエポキシ樹脂組成物は、被塗布対象となる基板の種類を問わず、各種の基板に塗布することができる。基板としては、例えば、ガラス、セラミック、アルミニウム、CCL(銅張積層板)、ポリエチレンテレフタレート(PET)、ポリカーボネート(PC)、ポリイミド(PI)、アクリロニトリルブタジエンスチレン共重合体(ABS)等の耐熱性高分子が挙げられる。基板の形状は特に限定はなく、例えば、フィルム状、シート状等が挙げられる。
 本発明のエポキシ樹脂組成物を基板上に塗布する方法としては、従来公知の方法が特に制限されることなく採用でき、例えば、スクリーン印刷、ダイコーター、コンマコーター、ロールコーター、バーコーター、グラビアコーターカーテンコーター、スプレーコーターエアーナイフコーター、リバースコーター、ディップスクイズコーター等公知の方法が例示できる。
 塗膜の硬化方法は特に限定されず、公知の方法を採用できる。硬化には、密閉式硬化炉、連続硬化が可能なトンネル炉等の従来公知の硬化装置を使用することができる。加熱は、熱風循環、赤外線加熱、高周波加熱等の従来公知の方法で行うことができる。
 硬化温度及び硬化時間は、通常、120~200℃程度で5分~5時間程度とすることができる。特に、120~180℃程度で10分~3時間程度の条件で硬化することが好ましい。
 本発明のエポキシ樹脂成形体は、透明性を重視する用途においては、可視光から近紫外光の波長領域において透過率が高いことが好ましい。エポキシ樹脂成形体(エポキシ硬化物)の初期透明性は、エポキシ樹脂組成物を硬化した後にイエローインデックス(YI)を測定することにより評価することができる。YIはエポキシ樹脂成形体(エポキシ硬化物)の黄色度を示し、この値が小さいほど無色透明性に優れ、値が大きくなるにつれ黄色度が増す。YIは-0.5~3の範囲が好ましく、-0.5~2の範囲がより好ましい。なお、上記イエローインデックスは、後記実施例に記載した方法にて得られた値である。
 本発明のエポキシ樹脂成形体の耐候性は、耐候性試験後の耐候黄変性及び耐候クラック性から総合的に評価することができる。
 耐候黄変性(ΔYI)は、耐候試験後のYIと初期透明性(YI)の差で評価することができ、ΔYIの値が小さいほど耐候黄変性に優れる。ΔYIは、-0.5~15の範囲が好ましく、-0.5~7の範囲がより好ましく、特に、-0.5~1の範囲が好ましい。なお、上記耐候性試験及び耐候性試験後のイエローインデックスは、後記実施例に記載した方法にて得られた値である。
 耐候クラック性は、耐候性試験後の外観(クラック発生有無)の変化で評価することができ、クラック発生が無いのが好ましい。なお、上記耐候クラック性は、後記実施例に記載した方法にて得られた評価である。
 本発明のエポキシ樹脂成形体の密着性とは、各種基板(鋼板、PC、PET、PI、銅板)との密着性であり、密着性、煮沸密着性、耐湿熱密着性及び耐湿熱屈曲性から評価でき、いずれも、剥がれが認められないのが好ましい。なお、前記密着性、煮沸密着性、耐湿熱密着性及び耐湿熱屈曲性は、後記実施例に記載した方法にて得られた評価である。
 本発明のエポキシ樹脂成形体の耐熱性は、エポキシ硬化物のガラス転移温度(℃)で評価することができる。ガラス転移温度(℃)は、80~200℃であることが好ましく、100~200℃であることがより好ましい。前記ガラス転移温度は、後記実施例に記載した方法にて得られた値である。
 本発明のエポキシ樹脂成形体の水蒸気バリア性は、エポキシ樹脂硬化物の水蒸気透過度で評価することができる。水蒸気透過度の値が小さいほど水蒸気バリア性に優れる。水蒸気透過度は、1~30の範囲が好ましく、1~20の範囲がより好ましく、特に1~10の範囲が好ましい。
用途
 本発明のエポキシ樹脂組成物及びエポキシ樹脂成形体は、熱硬化性樹脂が使用可能な様々な分野で適用できる。例えば、接着材、塗料、インク、トナー、コーティング材、成形材料(シート、フィルム、FRP等を含む)、電気絶縁材料(プリント基板、電線被覆等を含む)、半導体封止材料、レジスト材料、可塑剤、潤滑油、繊維処理剤、界面活性剤、医薬、農薬等が挙げられる。
 また、このエポキシ樹脂成形体は、初期透明性、耐候性、基板との密着性、耐熱性及び水蒸気バリア性に優れることから、各種ガラス基板、自動車部品特にグレージング材料、液晶表示装置やプラズマディスプレイのような表示装置等の透明ハードコーティング材料として好適に使用できる。液晶表示装置は、バックライトの高熱によって黄変し難いことが重要であるため、本発明のエポキシ樹脂組成物は液晶表示装置のコーティング材として好適に使用できる。このように、本発明のエポキシ樹脂成形体は、ディスプレイ用のコーティング材としても有用である。
 以下に実施例により本発明を詳細に説明するが、本発明はこれに限定されるものではない。実施例及び比較例中の各特性の測定方法は以下の通りである。特に言及していない化合物は試薬を使用した。なお、製造例1~3、実施例1~25、及び比較例1~19において使用した各種化合物及びその略称、並びに基板は以下の通りである。

<ポリカルボン酸無水物の分析>
数平均分子量
 ポリカルボン酸無水物溶液約0.1gをテトラヒドロフラン2mlで溶解して、分子量測定用の試料溶液を調製する。数平均分子量Mnは、ゲルパーミエーションクロマトグラフィー法(GPC)を用いて下記の測定条件でポリスチレン換算の数平均分子量(Mn)を求めた。
(測定条件)
・装置:ポンプ(株式会社島津製作所製LC-20AD型)、カラム(Shodex KF-801,Shodex KF-802,Shodex KF-804,いずれも昭和電工(株)製)、検出器(株式会社島津製作所製RID-10A型)
・溶離液:テトラヒドロフラン
・カラム温度40℃、流量1.0mL/min
加熱時揮発率
 ポリカルボン酸無水物溶液を120℃、0.7kPaの減圧下、30~40分間にわたって溶剤を完全に留去した。留去後得られたポリカルボン酸無水物0.10gを直径40mmの金属皿に量り取り、180℃で1時間加熱し、加熱前後の重量変化から加熱時揮発率を測定した。加熱時揮発率は以下の計算式(1)に当てはめて算出した。加熱時揮発率の値が小さいほど、揮発性が小さいことを示す。
   加熱時揮発率(%)= (W2-W1)×100 / W1    (1)
     W1:加熱前のポリカルボン酸無水物の重量(g)
     W2:加熱後のポリカルボン酸無水物の重量(g)
酸無水物当量
 ポリカルボン酸無水物溶液を三角フラスコに3.00g計り取り、ピリジン10mlを加えて溶解する。さらにイオン交換水50mlを加えて3時間加熱還流した後、室温(25℃)まで放冷する。放冷後、1重量%フェノールフタレイン溶液を5滴加え、0.5M水酸化カリウムエタノール溶液で滴定を行い、呈色が30秒間持続する点を終点とした。酸無水物当量は以下の計算式(2)に当てはめて算出した。酸無水物当量(g/eq)とは、酸無水物基1モルを含むポリカルボン酸無水物溶液の質量をそのグラムで表わしたものである。
   酸無水物当量=(B×2×103)/(A×N)       (2)
   A:滴定で使用した0.5M水酸化カリウムエタノール溶液(ml)

<エポキシ樹脂硬化物の物性評価方法>
初期透明性
 エポキシ樹脂組成物(溶液)を、アルミ箔を敷いた直径約4cmの金属製の皿に硬化後の厚みが100μmとなるように流し込み、100℃で10分間溶剤を乾燥し、150℃で2時間硬化した。片面にアルミ箔を接着した状態の試験片を、分光測色計(SPECTROPHOTOMETER CM-5(コニカミノルタ(株)製)を用いて反射率を測定した。反射率からのYIの算出はASTM D1925-70(Reapproved 1988)の規定に準じて行った。YIは硬化膜(エポキシ樹脂硬化物)の黄色度を示し、この値が大きくなるにつれ黄色度が増すことを示し、測定対象が無色透明に近いときは、この値は0に近い値を示す。
耐候性
(耐候黄変性)
 エポキシ樹脂組成物溶液を、アルミ箔を敷いた直径約4cmの金属製の皿に硬化後の厚みが100μmとなるように流し込み、100℃で10分間溶剤を乾燥し、150℃で2時間硬化した。片面にアルミ箔を接着した状態の試験片を、JIS K 7350-2(2008年11月20日版)に従って500時間暴露し、試験片を取り出して分光測色計(SPECTROPHOTOMETER CM-5(コニカミノルタ(株)製)を用いて反射率を測定した。反射率からのYIの算出はASTM D1925-70(Reapproved 1988)の規定に準じて行った。硬化膜(エポキシ樹脂硬化物)を耐候性試験する前のYI、及び耐候性試験後のYIを測定し、両者の差を耐候黄変性(ΔYI)とした。ΔYIは、値が小さいほど硬化膜の耐候黄変性が良好であることを示す。
(耐候クラック性)
 耐候性試験後の外観(クラック発生有無)を下記の基準で評価した。
  ○:クラック発生なし。
  ×:クラック発生。
密着性
 エポキシ樹脂組成物(溶液)を、基板として鋼板、PC、銅板(300μm)、PET(250μm)又はPI(100μm)の基板に塗布し、100℃で10分間溶剤を乾燥し、130~150℃で2時間硬化して厚み30μmの硬化塗膜(エポキシ樹脂硬化物)を作成した。各基板上の硬化塗膜に対し、JISK5600-5-6(1999年4月20日版)に従ってクロスカット試験を行い、セロハン粘着テープ剥離によって硬化塗膜の様子を目視にて観察し評価した。その評価の基準は次の通りである。
   ○:硬化塗膜に剥がれが認められない。
   ×:硬化塗膜に剥がれが認められる。
(煮沸密着性)
 密着性測定用の基板と同様の方法にて作成した硬化塗膜(エポキシ樹脂硬化物)を、100℃の蒸留水に1時間浸漬した後に、目視にて外観観察、上記(密着性)と同様にして密着性を評価した。
(耐湿熱密着性)
 密着性測定用の基板と同様の方法にて作成した硬化塗膜(エポキシ樹脂硬化物)を、小型環境試験器(SH661(エスペック(株)製))を用いて恒温恒湿条件下(85℃/85%RH)で500時間静置した後に、目視にて外観観察、上記(密着性)と同様にして密着性を評価した。
(耐湿熱屈曲性)
 密着性測定用の基板と同様の方法にて作成した硬化塗膜(エポキシ樹脂硬化物)を、小型環境試験器(SH661(エスペック(株)製))を用いて恒温恒湿条件下(85℃/85%RH)で500時間静置した後に、基板を90°または180°に折り曲げて、折り曲げ部分の硬化塗膜の様子を目視にて観察し評価した。その評価の基準は次の通りである。
   ○:外観に変化が認められない。
   ×:外観に浮きや剥がれが認められる。
ガラス転移温度
 エポキシ樹脂組成物(溶液)を、アルミ箔を敷いた直径約4cmの金属製の皿に硬化後の厚みが100μmとなるように流し込み、100℃で10分間溶剤を乾燥し、150℃で2時間硬化した。この硬化物からアルミ箔を剥がして、
示差熱走査熱量装置(DSC6220(SIIナノテクノロジー社製))を使用し、下記の測定条件で測定した時の変曲点をガラス転移温度(℃)とした。ガラス転移温度の値が高いほど、耐熱性が良好であることを示す。
   測定条件:-20℃から20℃/分で昇温し、200℃まで測定
水蒸気バリア性
 エポキシ樹脂組成物(溶液)(シリコン離形剤0.1%含有)をガラス板に塗布し、100℃で10分間溶剤を乾燥し、次いで150℃で2時間硬化して硬化塗膜(エポキシ樹脂硬化物)を作成した。その後得られた塗膜硬化物を100℃の蒸留水に30分間浸漬してガラス板から剥がした厚み10~20μmのフィルムに対し、JIS K7129-C(差圧式GC法)に従って水蒸気透過率測定装置(GTR-XACT(GTRテック(株)製))を用いて40℃/90RH%での水蒸気透過度(g・25μm/m2・24h・atm)を測定した。水蒸気透過度の値が小さいほど水蒸気バリア性が良好であることを示す。
<ポリカルボン酸無水物の製造例>
製造例1
 酢酸ブチル15.0g中、HB17.6g(73.0mmol)にHH22.5g(146.0mmol、HBに対し2.0倍mmol)を加え、窒素気流下にて110℃で3時間攪拌してジカルボン酸化合物(HB/HH)の酢酸ブチル溶液を得た。このジカルボン酸化合物溶液に無水酢酸26.1g(255.5mmol、HBに対し3.5倍mmol)を加えて、1時間窒素気流下にて100℃で攪拌した。続いて、反応容器内を10.7~13.3kPaに徐々に減圧し、溶剤滴下抜出(60ml/hの酢酸ブチル滴下及び抜出)のもと、5時間にわたって反応し、ポリカルボン酸無水物溶液を得た。その後、酢酸ブチルで希釈して40重量%に調整し、ポリカルボン酸無水物(HB/HH)の酢酸ブチル溶液とした。当該ポリカルボン酸無水物の数平均分子量、加熱時揮発率及び酸無水物当量を測定した。結果を表1に示す。
 製造例2
 HH22.5g(146.0mmol)を、MH-T24.5g(146.0mmol)に代えた他は製造例1と同様に行い、ポリカルボン酸無水物溶液を得た。その後、酢酸ブチルで希釈し、40重量%に調整し、ポリカルボン酸無水物(HB/MH-T)の酢酸ブチル溶液とした。当該ポリカルボン酸無水物の数平均分子量、加熱時揮発率及び酸無水物当量を測定した。結果を表1に示す。
 製造例3
 HB17.6g(73.0mmol)を、27-DH12.4g(73.0mmol)に代えた他は製造例1と同様に行い、ポリカルボン酸無水物溶液を得た。その後、酢酸ブチルで希釈して40重量%に調整し、ポリカルボン酸無水物(27-DH/HH)の酢酸ブチル溶液とした。当該ポリカルボン酸無水物の数平均分子量、加熱時揮発率及び酸無水物当量を測定した。結果を表1に示す。
 なお、参考値として、MH-T、MH-700、HNA-100の加熱時揮発率、酸無水物当量を測定した。結果を表1に示す。

実施例1
 エポキシ樹脂としてjER828(100重量部)、ポリカルボン酸無水物(硬化剤)として製造例1で得られた40重量%ポリカルボン酸無水物(HB/HH)溶液(616重量部)及びホスホニウム化合物(硬化促進剤)としてPX-4ET(1重量部)を室温で15分間混合し、引き続き、あわとり錬太郎((株)シンキ-)を用いて脱気して、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表2に示す。
実施例2~12
 下記表2に記載の各種エポキシ樹脂、ポリカルボン酸無水物(硬化剤)として製造例1~3で得られた各種40重量%ポリカルボン酸無水物の溶液、及び下記表2に記載の各種ホスホニウム化合物(硬化促進剤)をそれぞれ、表2に示す組成比(重量部)で実施例1と同様に混合し、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表2に示す。

実施例13~25
 下記表3に記載の各種エポキシ樹脂、ポリカルボン酸無水物(硬化剤)として製造例1~3で得られた各種40重量%ポリカルボン酸無水物の溶液、及び下記表3に記載の各種ホスホニウム化合物(硬化促進剤)をそれぞれ、表3に示す組成比(重量部)で実施例1と同様に混合し、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表3に示す。

比較例1
 硬化剤としてMH-T(91重量部)及び硬化促進剤としてTBP-BB(1重量部)を80℃で15分間加熱撹拌し溶解させた後、室温まで冷却した。その後、エポキシ樹脂としてjER828(100重量部)を加え、室温で15分間混合し、引き続き、あわとり錬太郎((株)シンキ-)を用いて脱気して、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表4に示す。なお、比較例1では、耐候性試験後の試験片の劣化が著しく、反射率が測定できず、YIが算出できなかった。また、水蒸気透過度も、測定中に試験片が劣化して測定できなかった。
比較例2~11
 下記表4に示す各種のエポキシ樹脂、硬化剤及び硬化促進剤をそれぞれ、表4に示す組成比(重量部)で比較例1と同様に混合し、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表4に示す。なお、比較例2~11では、耐候性試験後の試験片の劣化が著しく、反射率が測定できず、YIが算出できなかった。また、水蒸気透過度も、測定中に試験片が劣化して測定できなかった。
比較例12
 エポキシ樹脂としてjER828(100重量部)、硬化剤としてFXJ-8077(35重量部)を室温で15分間混合し、引き続き、あわとり錬太郎((株)シンキ-)を用いて脱気して、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表4に示す。なお、比較例12では、耐候性試験後の試験片の劣化が著しく、反射率が測定できず、YIが算出できなかった。また、水蒸気透過度も、測定中に試験片が劣化して測定できなかった。

比較例13~19
 下記表5に示す各種のエポキシ樹脂、硬化剤及び硬化促進剤をそれぞれ、表5に示す組成比(重量部)で比較例1と同様に混合し、エポキシ樹脂組成物(溶液)を得た。得られたエポキシ樹脂組成物(溶液)を用いて、硬化後のガラス転移温度、耐候性試験、密着性試験、耐湿熱屈曲性及び水蒸気透過度を測定した。結果を表5に示す。なお、比較例17では、エポキシ樹脂と硬化剤の混合溶液に硬化促進剤が溶解しなかった。また、比較例18及び19では、耐候性試験後の試験片の劣化が著しく、反射率が測定できず、YIが算出できなかった。また、水蒸気透過度も、測定中に試験片が劣化して測定できなかった。

 表2~5から、実施例1~25のエポキシ樹脂硬化物は、比較例1~19のエポキシ樹脂硬化物と比較して、初期透明性及び耐候性が良好であり、かつ各種基板との密着性に優れることが分かった。さらに、実施例1~25のエポキシ樹脂硬化物は、耐熱性に優れ、水蒸気バリア性も良好であることが分かった。これらの結果から、エポキシ樹脂(A)、ポリカルボン酸無水物(B)、及びホスホニウム化合物(C)を組み合わせることにより、初期透明性及び耐候性が良好であり、かつ各種基板との密着性に優れるエポキシ樹脂硬化物を形成できることが分かった。
 また、実施例6~25のエポキシ樹脂硬化物は、実施例1~5のエポキシ樹脂硬化物に比して、耐候性が優れることが分かった。これらの結果から、エポキシ樹脂(A)として特定のエポキシ樹脂を用いることにより、耐候性がより優れるエポキシ樹脂硬化物を形成できることが分かった。
 本発明のエポキシ樹脂組成物を用いることにより、初期透明性及び耐候性が良好であり、かつ各種基板との密着性に優れるエポキシ樹脂硬化物を形成することができる。さらに、当該エポキシ樹脂硬化物は、耐熱性及び水蒸気バリア性に優れる。本発明のエポキシ樹脂組成物は、このような優れた性能を有するエポキシ樹脂硬化物を形成することができるため、工業上の広い分野で使用することができる。特に、接着材、コーティング、及び自動車用グレージング材等の用途の材料として好適に使用できる。

  1. (A)エポキシ樹脂、

  9. 請求項1~8のいずれかに記載のエポキシ樹脂組成物を含有する、接着材又はコーティング材。
  10. 請求項1~8のいずれかに記載のエポキシ樹脂組成物を含有する、自動車用グレージング材。
  11. 請求項1~8のいずれかに記載のエポキシ樹脂組成物を硬化してなるエポキシ樹脂成形体。
  12. 請求項1~8のいずれかに記載のエポキシ樹脂組成物を基板上に塗布し、塗膜を硬化させて、厚さ1mm以下の薄膜を形成することを特徴とする、薄膜の形成方法。
  13. 請求項1~8のいずれかに記載のエポキシ樹脂組成物を硬化してなる厚さ1mm以下の薄膜。
  14. 薄膜がディスプレイ用コーティング材である、請求項13に記載の薄膜。
