Beschrieben werden ein Zweikomponenten-Bindemittelsystem zur Verwendung im Polyu- rethan-Cold-Box-Prozess, eine Mischung zur Hartung durch Kontaktieren mit einem tertiären Amin, ein Verfahren zur Herstellung eines Speisers, einer Gießereiform oder eines Gießereikerns sowie gemäß diesem Verfahren herstellbare Speiser, Gießereifor- men und Gießereikerne, und die Verwendung eines erfindungsgemäßen Zweikomponen- ten-Bindemittel-Systems oder einer erfindungsgemäßen Mischung zum Binden eines Formgrundstoffes oder einer Mischung von Formgrundstoffen im Polyurethan-Cold-Box- Prozess.

Zweikomponenten-Bindemittelsystem für den Polyurethan-Cold-Box-Prozess
Die vorliegende Anmeldung betrifft ein Zweikomponenten-Bindemittelsystem zur Verwendung im Polyurethan-Cold-Box-Prozess, eine Mischung zur Härtung durch Kontaktieren mit einem tertiären Amin (wobei der Begriff „tertiäres Amin" im Rahmen dieser Anmeldung auch Mischungen aus zwei oder mehreren tertiären Aminen einschließt), ein Verfahren zur Herstellung eines Speisers, einer Gießereiform oder eines Gießereikerns sowie gemäß diesem Verfahren herstellbare Speiser, Gießereiformen und Gießereikerne, und die Verwendung eines erfindungsgemäßen Zweikomponenten-Bindemittelsystems oder einer erfindungsgemäßen Mischung zum Binden eines Formgrundstoffes oder einer Mischung von Formgrundstoffen im Polyurethan-Cold-Box-Prozess.
Bei der Herstellung von Speisern, Gießereiformen und Gießereikernen werden zur Bindung des Formgrundstoffs häufig unter Polyurethanbildung kalthärtende Zweikomponenten-Bindemittelsysteme eingesetzt. Diese Bindemittelsysteme bestehen aus zwei Komponenten, einem (normalerweise in einem Lösungsmittel gelösten) Polyol mit mindestens zwei OH-Gruppen im Molekül (Polyol-Komponente) und einem (in einem Lösungsmittel gelösten oder lösungsmittelfreien) Polyisocyanat mit mindestens zwei Isocyanat-Gruppen im Molekül (Polyisocyanat-Komponente). Die beiden Komponenten, die zur Herstellung einer Formstoffmischung getrennt zu einem Formgrundstoff zugesetzt werden, reagieren in der geformten Formstoffmischung in einer Polyadditionsreaktion zu einem gehärteten Polyurethan-Bindemittel. Die Härtung erfolgt dabei in Gegenwart basischer Katalysatoren, bevorzugt in Form tertiärer Amine, die nach der Formung der Formstoffmischung mit einem Trägergas in das Formwerkzeug eingeführt werden.
Die Polyol-Komponente ist meistens ein in einem Lösungsmittel gelöstes Phenolharz, d.h. ein Kondensationsprodukt eines oder mehrerer (gegebenenfalls substituierter) Phenole mit einem oder mehreren Aldehyden (insbesondere Formaldehyd). Die Polyol- Komponente wird daher nachfolgend als Phenolharz-Komponente bezeichnet.
Als Polyisocyanat-Komponente wird ein Polyisocyanat mit mindestens zwei Isocyanat- Gruppen im Molekül in ungelöster Form oder gelöst in einem Lösungsmittel eingesetzt. Bevorzugt sind aromatische Polyisocyanate. Im Falle einer Polyisocyanat-Komponente in Form einer Lösung liegt die Konzentration des Polyisocyanats im Allgemeinen oberhalb von 70 %, bezogen auf die Gesamtmasse der Polyisocyanat-Komponente.
Zur Herstellung von Speisern, Gießereikernen und Gießereiformen nach dem Polyure- than-Cold-Box-Prozess (auch als „Urethan-Cold-Box-Verfahren" bezeichnet) wird zunächst eine Formstoffmischung hergestellt, indem ein körniger Formgrundstoff mit den beiden Komponenten des oben beschriebenen Zweikomponenten-Bindemittelsystems vermischt wird. Dabei werden die Mengenverhältnisse der beiden Komponenten des Zweikomponenten-Bindemittelsystems vorzugsweise so bemessen, dass sich bezogen auf die Anzahl der OH-Gruppen ein Überschuss der NCO-Gruppen ergibt. Derzeit übliche Zweikomponenten-Bindemittelsysteme weisen typischerweise einen Überschuss an NCO-Gruppen von bis zu 20 % auf, bezogen auf die Anzahl der OH-Gruppen. Die Gesamtmenge an Bindemittel (gegebenenfalls einschließlich der in den Bindemittelkomponenten vorhandenen Lösungsmittel und Additive) liegt bei Gießereikernen und Gießereiformen üblicherweise im Bereich von ca. 1 % bis 2 % bezogen auf die eingesetzte Masse an Formgrundstoff, sowie bei Speisern üblicherweise im Bereich von ca. 5 % bis 18 % bezogen auf die sonstigen Bestandteile der Speisermasse.
Die Formstoffmischung wird sodann geformt. Danach erfolgt unter kurzzeitiger Begasung mit einem tertiären Amin (wobei der Begriff „tertiäres Amin" im Rahmen dieser Anmeldung auch Mischungen aus zwei oder mehreren tertiären Aminen einschließt) als Katalysator die Härtung der geformten Formstoffmischung. Die benötigte Menge an Katalysator in Form von tertiärem Amin liegt im Bereich von 0,035 % bis 0,1 1 %, jeweils bezogen auf die eingesetzte Masse an Formgrundstoff. Bezogen auf die Masse an Bindemittel beträgt die benötigte Menge an Katalysator in Form von tertiärem Amin typischerweise 3 % bis 15 %, je nach Art des eingesetzten tertiären Amins. Anschließend kann der Speiser, der Gießereikern bzw. die Gießereiform dem Formwerkzeug entnommen und zum Gießen von Metall verwendet werden, beispielsweise im Motorenguss.
Die Speiser, Gießereikerne bzw. Gießereiformen erhalten bereits während der Begasung eine messbare Festigkeit (diese wird als „Anfangsfestigkeit" oder „Sofortfestigkeit" bezeichnet), die sich nach Beendigung der Begasung langsam auf die Endfestigkeitswerte erhöht. In der Praxis werden möglichst hohe Anfangsfestigkeiten gewünscht, damit die Speiser, Gießereikerne bzw. Gießereiformen möglichst sofort nach der Begasung dem Formwerkzeug entnommen werden können und das Formwerkzeug wieder für einen neuen Arbeitsgang zur Verfügung steht. Unter Polyurethanbildung kalthärtende Zweikomponenten-Bindemittelsysteme wie oben beschrieben werden auch im Polyurethan-No-Bake-Verfahren eingesetzt. Hier erfolgt die Härtung unter Einwirkung eines flüssigen Katalysators in Form einer Lösung eines tertiären Amins, das der Formstoffmischung zugesetzt wird.
Zweikomponenten-Bindemittelsystem zur Verwendung im Polyurethan-Cold-Box-Prozess werden beispielsweise beschrieben in US 3,409,579, US 4,546,124, DE 10 2004 057 671 , EP 0 771 599, EP 1 057 554 und DE 10 2010 051 567 sowie in der nicht vorveröffentlichten Patentanmeldung PCT/EP2015/070751. Ein Zweikomponenten- Bindemittelsystem zur Verwendung im Polyurethan-No-Bake-Prozess wird beispielsweise beschrieben in US 5,101 ,001. In der Gießereiindustrie besteht ein ständiger Bedarf nach weiter entwickelten Zweikomponenten-Bindemittelsystemen zur Verwendung im Polyurethan-Cold-Box-Prozess mit verbesserten Verarbeitungseigenschaften, insbesondere in Bezug auf die Zeitdauer, während der die mit den beiden Bindemittel-Komponenten vermischte Formstoffmischung vor der Weiterverarbeitung zu Gießereiformen bzw. Gießereikernen trotz der hohen Reaktivität des Bindemittelsystems gelagert werden kann („Sandlebenszeit"), und die Anfangsfestigkeit von Speisern, Gießereikerne bzw. Gießereiformen.
Diese Aufgabe wird gelöst durch ein Zweikomponenten-Bindemittelsystem zur Verwendung im Polyurethan-Cold-Box-Prozess,
bestehend aus einer Phenolharz-Komponente und einer davon getrennten Polyisocyanat-Komponente, wobei die Phenolharz-Komponente ein ortho-kondensiertes phenolisches Resol mit veretherten und/oder unveretherten terminalen Methylolgruppen sowie ein Lösungsmittel und gegebenenfalls ein oder mehrere Additive umfasst
und
die Polyisocyanat-Komponente ein Polyisocyanat mit mindestens zwei Isocyanat- Gruppen pro Molekül sowie optional ein Lösungsmittel und gegebenenfalls ein oder mehrere Additive umfasst,
wobei in der Polyisocyanat-Komponente der Anteil der Masse von Polyisocyanat 90 % oder mehr beträgt, bevorzugt 92 % oder mehr, weiter bevorzugt 95 % oder mehr, beson- ders bevorzugt 98 % oder mehr, jeweils bezogen auf die Gesamtmasse der Polyisocyanat-Komponente,
und wobei das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat- Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
wobei
die Phenolharz-Komponente frei ist von Verbindungen aus der Gruppe der Alkylsilikate und Alkylsilikat-Oligomere
und bezogen auf die Gesamtmasse der Phenolharz-Komponente
- der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 39,43 %, bevorzugt kleiner als 38 %
und der Anteil an Rapsölmethylester kleiner ist als 39,43 %, bevorzugt kleiner als 30 %.
Der Begriff „Kohlenwasserstoffe" bezeichnet gemäß seiner auf dem Gebiet der Chemie üblichen Bedeutung organische Verbindungen, die nur aus Kohlenstoff und Wasserstoff bestehen.
Bevorzugt beträgt bezogen auf die Gesamtmasse der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels
der Anteil an aromatischen Kohlenwasserstoffen 35 % oder weniger, weiter bevor- zugt 30 % oder weniger, besonders bevorzugt 25 % oder weniger,
und/oder der Anteil an Rapsölmethylester 28 % oder weniger, weiter bevorzugt 25 % oder weniger, besonders bevorzugt 20 % oder weniger.
Überraschenderweise wurde gefunden, dass erfindungsgemäße Bindemittelsysteme eine lange Sandlebenszeit aufweisen, und gleichzeitig eine hohe Anfangsfestigkeit von Speisern, Gießereikernen bzw. Gießereiformen ermöglichen. Üblicherweise haben Bindemittelsysteme, die dank hoher Reaktivität eine hohe Anfangsfestigkeit von Speisern, Gießereikernen und Gießereiformen ermöglichen, wegen ihrer hohen Reaktivität eine relativ kurze Sandlebenszeit, während Bindemittelsysteme mit relativ langer Sandlebenszeit wegen ihrer geringeren Reaktivität nur eine geringere Anfangsfestigkeit von Speisern, Gießereikernen und Gießereiformen ermöglichen.
In dem erfindungsgemäßen Zweikomponenten-Bindemittelsystem liegt das stöchiometri- sche Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy- Gruppen in der Phenolharz-Komponente vorzugsweise im Bereich von 0,5 bis 1 ,16, bevorzugt im Bereich von 0,55 bis 1 ,1 , weiter bevorzugt im Bereich von 0,6 bis 0,99, mehr bevorzugt im Bereich von 0,7 bis 0,95, besonders bevorzugt im Bereich von 0,72 bis 0,92, ganz besonders bevorzugt im Bereich von 0,75 bis 0,9.
Im erfindungsgemäßen Zweikomponenten-Bindemittelsystem sind die Phenolharz- Komponente und die Polyisocyanat-Komponente voneinander getrennt, d.h. sie liegen in separaten Behältern vor, denn die oben beschriebene Additionsreaktion (Polyurethanbildung) zwischen dem Resol der Phenolharz-Komponente und dem Polyisocyanat der Polyisocyanat-Komponente soll erst dann eintreten, wenn beide Komponenten in einer Formstoffmischung mit einem Formgrundstoff oder einer Mischung mehrerer Formgrundstoffe vermischt sind und diese Formstoffmischung geformt wurde.
Die Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems enthält ein Phenolharz in Form eines ortho-kondensierten phenolischen Resols. „Ortho-kondensiertes phenolisches Resol" bezeichnet ein Phenolharz, dessen Moleküle (a) durch Methylenether-Brücken in ortho-Stellung verknüpfte aus Phenol-Monomeren gebildete aromatische Ringe und (b) in ortho-Stellung angeordnete endständige (terminale) Methylolgruppen aufweisen. Der Begriff „Phenol-Monomere" umfasst dabei sowohl unsubstituiertes Phenol als auch substituierte Phenole, z.B. Kresole. Der Begriff „ortho-Stellung" bezeichnet die ortho-Stellung in Bezug auf die Hydroxygruppe des Phenols. Es ist dabei nicht ausgeschlossen, dass in den Molekülen der erfindungsgemäß einzusetzenden ortho-kondensierten phenolischen Resole auch durch Methylengruppen verknüpfte aromatische Ringe (neben durch Methylenetherbrücken verknüpften aromatischen Ringen (a)) und/oder endständige Wasserstoffatome in ortho-Stellung (neben terminalen Methylolgruppen in ortho-Stellung (b)) vorliegen. Dabei ist in den Molekülen der erfindungsgemäß einzusetzenden ortho- kondensierten phenolischen Resole das Verhältnis von Methylenetherbrücken zu Methy- lenbrücken mindestens 1 , und das Verhältnis von terminalen (endständigen) Methylolgruppen in ortho-Stellung zu endständigen Wasserstoffatomen in ortho-Stellung ebenfalls mindestens 1. Derartige Phenolharze werden auch als Benzylether-Harze bezeichnet. Sie sind erhältlich durch Polykondensation von Formaldehyd (gegebenenfalls in Form von Paraformaldehyd) und Phenolen im Molverhältnis von größer 1 :1 bis 2:1 , bevorzugt 1 ,23:1 bis 1 ,5: 1 , katalysiert durch zweiwertige Metallionen (vorzugsweise Zn2+) im schwach sauren Medium.
Der Begriff „ortho-kondensiertes phenolisches Resol" (englisch: ortho-condensed phenolic resole) umfasst gemäß dem üblichen fachmännischen Verständnis Verbindungen, wie sie in dem Lehrbuch„Phenolic Resins: A Century of progress" (Herausgeber: L. Pilato, Verlag: Springer, Jahr der Veröffentlichung: 2010) insbesondere auf Seite 477 durch Figur 18.22 offenbart sind. Der Begriff umfasst gleichermaßen die im VDG- Merkblatt R 305„Urethan-Cold-Box-Verfahren" (Februar 1998) unter 3.1.1 angegebenen „Benzyletherharze (Ortho-Phenol-Resole)". Der Begriff umfasst zudem die in EP 1 057 554 B1 offenbarten„Phenolharze des Benzyletherharz-Typs", vgl. dort insbesondere die Absätze [0004] bis [0006].
Das erfindungsgemäß einzusetzende ortho-kondensierte phenolische Resol der Phenolharz-Komponente weist unveretherte terminale Methylolgruppen -CH2OH und/oder veretherte terminale Methylolgruppen -CH2OR auf. In einer veretherten terminalen Methylolgruppe ist das Wasserstoffatom, welches in der unveretherten terminalen Methylolgruppe -CH2OH an das Sauerstoffatom gebunden ist, durch einen Rest R ersetzt. Dabei ist in einer ersten bevorzugten Alternative R ein Alkylrest, d.h. die Gruppen - CH2OR sind Alkoxymethylengruppen. Bevorzugt sind hierbei Alkylreste mit einem bis vier Kohlenstoffatomen, bevorzugt aus der Gruppe bestehend aus Methyl-, Ethyl-, Propyl-, n- Butyl-, i-Butyl- und tert-Butyl. In einer weiteren bevorzugten Alternative hat der Rest R der veretherten terminalen Methylolgruppe des ortho-kondensierte phenolische Resols die Struktur
-0-Si(OR1 )m(OR2)n, wobei
R1 ausgewählt ist aus der Gruppe bestehend aus Wasserstoff und Ethyl R2 ein aus einem ortho-kondensierten phenolischem Resol wie oben beschrieben gebildeter Rest ist,
m und n jeweils ganze Zahlen sind aus der Gruppe bestehend aus 0, 1 , 2 und 3 und m+n = 3. In diesem Fall ist das ortho-kondensierte phenolische Resol der Phenolharz- Komponente ein modifiziertes Resol umfassend aus ortho-kondensiertem phenolischem Resol wie oben beschrieben gebildete Einheiten, die substituiert und/oder verknüpft sind durch Ester der Orthokieselsäure. Derartige Harze sind herstellbar durch Umsetzung unveretherter Hydroxygruppen (d.h. Hydroxygruppen der unveretherten terminalen Methylolgruppen) eines ortho-kondensierten phenolischen Resols mit einem oder mehre- ren Estern der Orthokieselsäure. Derartige modifizierte Resole und ihre Herstellung werden u.a. in der Patentanmeldung WO 2009/130335 beschrieben.
Im ortho-kondensierten phenolischen Resol der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels ist das Verhältnis von unveretherten terminalen Methylolgruppen zu veretherten terminalen Methylolgruppen vorzugsweise größer als 1 , bevorzugt größer als 2, weiter bevorzugt größer als 4 und besonders bevorzugt größer als 10. Vorzugsweise sind im ortho-kondensierten phenolischen Resol der Phenolharz-Komponente keine veretherten terminalen Methylolgruppen enthalten.
Konventionell werden in Zweikomponenten-Bindemittelsystemen zur Verwendung im Polyurethan-Cold-Box-Prozess bevorzugt Phenolharze mit veretherten terminalen Methylolgruppen in Form von Alkoxymethylengruppen -CH2-OR, insbesondere mit R = Ethoxy oder Methoxy wie in der US 4,546,124 beschrieben, eingesetzt, da sie Gießereikernen und Gießereiformen eine besonders hohe Festigkeit verleihen. Phenolharze mit veretherten Methylolgruppen werden in der Praxis auch deshalb bevorzugt verwendet, da sie eine höhere Löslichkeit in unpolaren Lösungsmitteln wie z.B. aromatischen Kohlen- Wasserstoffen aufweisen. Überraschenderweise wurde jedoch gefunden, dass die Ziele der vorliegenden Erfindung besser erreicht werden, wenn ein ortho-kondensiertes phenolisches Resol eingesetzt wird, das vorwiegend oder sogar ausschließlich unveretherte terminale Methylolgruppen (wie oben definiert) enthält.
Bevorzugt umfasst die Phenolharz-Komponente Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels ein ortho-kondensiertes phenolisches Resol mit unveretherten terminalen Methylolgruppen sowie ein Lösungsmittel und gegebenenfalls ein oder mehrere Additive. Der Anteil des ortho-kondensierten phenolischen Resols an der Phenolharz-Komponente liegt vorzugsweise im Bereich von 30 % bis 50 %, bevorzugt im Bereich von 40 % bis 45 %, bezogen auf die Gesamtmasse der Phenolharz-Komponente.
Die Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems umfasst ein Lösungsmittel, in welchem das oben beschriebene ortho- kondensierte phenolische Resol gelöst ist. Erfindungsgemäß umfasst das Lösungsmittel für die Phenolharz-Komponente
keine Verbindungen aus der Gruppe der Alkylsilikate und Alkylsilikat-Oligomere und
Verbindungen aus der Gruppe der aromatischen Kohlenwasserstoffe nur in einer solchen Menge, dass bezogen auf die Gesamtmasse der Phenolharz-Komponente der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 39,43 %, bevorzugt kleiner als 38 %
und
Rapsölmethylester nur in einer solchen Menge, dass bezogen auf die Gesamtmasse der Phenolharz-Komponente der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 39,43 %, bevorzugt kleiner als 30 %.
Erfindungsgemäß bevorzugt umfasst das Lösungsmittel der Phenolharz-Komponente eine oder mehrere Verbindungen ausgewählt aus der Gruppe bestehend aus
Dialkylester von C3.C6-Dicarbonsäuren,
gesättigte und ungesättigte Fettsäurealkylester, bevorzugt Pflanzenölalkylester, bevorzugt aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester (CAS Nr. 67762-63-4), Laurinsäuremethylester, Laurinsäureisopropylester (Isopropyllaurat, CAS Nr.: 10233-13-3), Myristinsäureisopropylester (Isopropylmyristat CAS Nr.: 1 10-27-0) und Myristinsäureisobutylester (Isobutylmystirat (CAS NR.: 25263-97-2)
Alkylencarbonate, vorzugsweise Propylencarbonat,
Cycloalkane,
cyclische Formale,
aromatische Kohlenwasserstoffe aus der Gruppen bestehend aus Alkylbenzolen, Alkenylbenzolen, Dialkyl-Naphthalinen, Dialkenyl-Naphthalinen Substanzen aus der Gruppe bestehend aus Cashewnussschalenöl, Komponenten von Cashewnussschalenöl und Derivate von Cashewnussschalenöl, bevorzugt Cardol, Cardanol sowie Derivate und Oligomere dieser Verbindungen.
Die Dialkylester von C3-C6-Dicarbonsäuren sind vorzugsweise Dimethylester von C3-C6- Dicarbonsäuren, besonders bevorzugt aus der Gruppe bestehend aus Dimethyladipat, Dimethylglutarat, Dimethylsuccinat und Dimethylmalonat.
In der Gruppe der aromatischen Kohlenwasserstoffe sind solche aus der Gruppe bestehend aus Dialkyl-Naphthalinen und Dialkenyl-Naphthalinen jedoch nicht bevorzugt, wegen der Toxizität derartiger Verbindungen.
Unter den Fettsäurealkylestern sind Pflanzenolalkylester bevorzugt wegen ihrer Gewinnung aus nachwachsenden Rohstoffen. Bevorzugte Pflanzenolalkylester sind Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester, Laurinsäureisopropylester, Myristinsäureisopropylester und Myristinsäureisobutylester. Besonders bevorzugt ist derzeit Rapsölmethylester.
Erfindungsgemäß weiter bevorzugt umfasst das Lösungsmittel der Phenolharz- Komponente oder besteht aus
eine oder mehrere Verbindungen aus der Gruppe der Dialkylester von C3.C6- Dicarbonsäuren,
und
eine oder mehrere Verbindungen aus der Gruppe der Alkylbenzole und Alkenylbenzole
und
eine oder mehrere Verbindungen aus der Gruppe der gesättigten und der ungesättigten Fettsäurealkylester, vorzugsweise aus der Gruppe der Pflanzenolalkylester.
Besonders bevorzugt umfasst das Lösungsmittel der Phenolharz-Komponente oder besteht aus
mehrere Verbindungen aus der Gruppe der Dialkylester von C3.C6-Dicarbonsäuren, und
mehrere Verbindungen aus der Gruppe der Alkylbenzole und Alkenylbenzole und einen oder mehrere Pflanzenölalkylester aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester, Laurinsäureisopropylester, Myristinsäureisopropylester und
Myristinsäureisobutylester.
Bevorzugt beträgt in der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems
die Gesamtmasse an Verbindungen aus der Gruppe der aromatischen Kohlenwasserstoffe 5 % bis 35 %, bevorzugt 10 % bis 30 %, besonders bevorzugt 15 % bis 25 %
und/oder
die Gesamtmasse an Verbindungen aus der Gruppe der Dialkylester von C3-C6- Dicarbonsäuren 5 % bis 35 %, bevorzugt 10 % bis 30 %, besonders bevorzugt 15 % bis 25 %,
und/oder
die Gesamtmasse an Fettsäurealkylestern 1 % bis 30 %, bevorzugt 5 % bis 25 % und besonders bevorzugt 10 bis 20 %
jeweils bezogen auf die Gesamtmasse der Phenolharz-Komponente.
Bevorzugt beträgt in der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems
die Gesamtmasse an Verbindungen aus der Gruppe aromatischen Kohlenwasserstoffe 5 % bis 35 %, bevorzugt 10 % bis 30 %, besonders bevorzugt 15 % bis 25 % und
die Gesamtmasse an Verbindungen aus der Gruppe der Dialkylester von C3-C6- Dicarbonsäuren 5 % bis 35 %, bevorzugt 10 % bis 30 %, besonders bevorzugt 15 % bis 25 %, jeweils bezogen auf die Gesamtmasse der Phenolharz-Komponente und
die Gesamtmasse an Fettsäurealkylestern 1 % bis 30 %, bevorzugt 5 % bis 25 % und besonders bevorzugt 10 bis 20 %
jeweils bezogen auf die Gesamtmasse der Phenolharz-Komponente. Bevorzugt weist die Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels bei 20 °C eine Viskosität von höchstens 100 mPas auf, vorzugsweise von höchstens 50 mPas, jeweils bestimmt gemäß DIN 53019-1 : 2008-09.
Bevorzugt enthält die Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels weniger als 5 %, vorzugsweise weniger als 1 % an Monomeren ausgewählt aus der Gruppe bestehend aus monomerem unsubstituierten Phenol und monomeren substituierten Phenolen, bezogen auf die Gesamtmasse der Phenolharz- Komponente.
Ein niedriger Gehalt der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen ist erwünscht, um
die Emissionen an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen bei der Verarbeitung des erfindungsgemäßen Zweikomponenten- Bindemittels, d.h. bei der Herstellung eines Artikels aus der Gruppe bestehend aus Speisern, Gießereiformen und Gießereikernen nach dem Polyurethan-Cold-Box- Prozess, zu vermindern
die Emissionen an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen sowie Benzol beim Abguss zu vermindern
den Gehalt an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen im Altsand aus gebrauchten Speisern, Gießereiformen und Gießereikernen (charakterisiert durch den Phenol-Index) zu minimieren, um Sicherheits- und Umweltschutzanforderungen bei der Deponierung des Altsands zuverlässig zu erfüllen, bzw. Kosten für die Erfüllung von Sicherheits- und Umweltschutzanforderungen bei der Deponierung zu vermindern.
Üblicherweise liegt der Gehalt an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen in den Phenolharz-Komponenten konventioneller Zweikomponenten-Bindemittel zur Verwendung im Cold-Box-Verfahren in der Größenordnung von 4 % bis 10 % bezogen auf die Gesamtmasse der Phenolharz-Komponente, wobei der Gehalt der Phenolharz-Komponente an ortho-kondensiertem phenolischen Resol typischerweise 50 % bis 60 %, bevorzugt 52 % bis 55 % beträgt, bezogen auf die Gesamtmasse der Phenolharz-Komponente.
Eine weitere Absenkung des Gehalts an monomerem unsubstituierten Phenol und monomeren substituierten Phenolen, zum Beispiel durch Destillation, ist schwierig, da ortho-kondensierte Resole empfindlich gegenüber Wärme sind. Unter Wärmeeinfluss können einerseits terminale Methylol-Gruppen der Moleküle ortho-kondensierter Resole untereinander Kondensationsreaktionen eingehen, andererseits können die Methylenetherbrücken aufbrechen, so dass Formaldehyd abgespalten wird. Beide Pro- zesse führen zu einer Veränderung der Struktur des Phenolharzes. Oft ist hierbei eine unerwünschte Zunahme des Molekulargewichst zu beobachten. Mit sinkender Zahl an Methylenetherbrücken und steigender Zahl an Methylenbrücken geht in der Regel ein Reaktivitätsverlust einher. Durch schnelles Destillieren im möglichst tiefen Vakuum (kleiner als 1 kPa (10 mbar), bevorzugt kleiner als 0,5 kPa (5 mbar)) und bei möglichst niedri- gen Temperaturen (kleiner als 126 °C, bevorzugt kleiner als 1 10 °C) können ortho- kondensierte Resole mit Gehalten an Monomeren aus der Gruppe bestehend aus monomerem unsubstituierten Phenol und monomeren substituierten Phenolen unter 2 % bezogen auf die Masse des Resols hergestellt werden, wobei diese Resole hinsichtlich Molekulargewicht und Reaktivität die Erfordernisse des Cold-Box-Verfahrens erfüllen. Dies ist überraschend, da durch die Entfernung von monomerem unsubstituierten Phenol und monomeren substituierten Phenolen, welche auch als Lösungsmittel fungieren, die Viskosität ansteigt, was die Destillation zusätzlich erschweren könnte.
Das in der Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems enthaltene Polyisocyanat mit mindestens zwei Isocyanat-Gruppen pro Molekül ist bevorzugt ausgewählt aus der Gruppe bestehend aus Diphenylmethandiisocyanat (Methylen-bis(phenyl-isocyanat), MDI), Polymethylen- Polyphenyl-Isocyanaten (polymeres MDI) und deren Mischungen. Polymeres MDI um- fasst gegebenenfalls Moleküle mit mehr als zwei Isocyanat-Gruppen pro Molekül.
Als Polyisocyanat für die Polyisocyanat-Komponente können auch Isocyanat- Verbindungen eingesetzt werden mit mindestens zwei Isocyanat-Gruppen pro Molekül, welche weiterhin pro Molekül mindestens eine Carbodiimid-Gruppe aufweisen. Derartige Isocyanat-Verbindungen werden auch als Carbodiimid-modifizierte Isocyanat- Verbindungen bezeichnet und werden u.a. in der DE 10 2010 051 567 A1 beschrieben.
In einer bevorzugten Alternative enthält die Polyisocyanat-Komponente des erfindungs- gemäßen Zweikomponenten-Bindemittelsystem kein Polyisocyanat in Form von Isocyanat-Verbindungen mit mindestens zwei Isocyanat-Gruppen pro Molekül, welche weiterhin pro Molekül mindestens eine Carbodiimid-Gruppe aufweisen.
Die Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems umfasst ein Lösungsmittel, in welchem das oben beschriebene Polyisocyanat mit mindestens zwei Isocyanat-Gruppen pro Molekül gelöst ist, oder kein Lösungsmittel, so dass das in der Polyisocyanat-Komponente enthaltene Polyisocyanat nicht gelöst ist.
Beispielsweise umfasst das Lösungsmittel der Polyisocyanat-Komponente ein oder mehrere Verbindungen ausgewählt aus der Gruppe bestehend aus
Alkylsilikate und Alkylsilikat-Oligomere,
Dialkylester von C3-C6-Dicarbonsäuren,
gesättigte und ungesättigte Fettsäurealkylester, bevorzugt Pflanzenölalkylester, bevorzugt aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester, Laurinsäureisopropylester,
Myristinsäureisopropylester und Myristinsäureisobutylester,
Alkylencarbonate, vorzugsweise Propylencarbonat,
Cycloalkane,
cyclische Formale,
aromatische Kohlenwasserstoffe, z.B. aus der Gruppe bestehend aus Alkylbenzo- len, Alkenylbenzolen, Dialkyl-Naphthalinen, Dialkenyl-Naphthalinen.
Die Dialkylester von C3-C6-Dicarbonsäuren sind vorzugsweise Dimethylester von C3-C6- Dicarbonsäuren, besonders bevorzugt aus der Gruppe bestehend aus Dimethyladipat, Dimethylglutarat, Dimethylsuccinat und Dimethylmalonat.
In der Gruppe der aromatischen Kohlenwasserstoffe sind solche aus der Gruppe bestehend aus Dialkyl-Naphthalinen und Dialkenyl-Naphthalinen nicht bevorzugt, wegen der Toxizität derartiger Verbindungen.
Unter den Fettsäurealkylestern sind Pflanzenölalkylester bevorzugt wegen ihrer Gewinnung aus nachwachsenden Rohstoffen. Bevorzugte Pflanzenölalkylester sind Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester, Laurinsäureisopropylester, Myristinsäureisopropylester und Myristinsäureisobutylester. Besonders bevorzugt ist derzeit Rapsölmethylester.
Bevorzugt umfasst das Lösungsmittel der Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels keine Verbindungen aus der Gruppe bestehend aus Alkylsilikaten und Alkylsilikat-Oligomeren. Besonders bevorzugt umfasst die Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittels keine Verbindungen aus der Gruppe bestehend aus Alkylsilikaten und Alkylsilikat- Oligomeren.
Bevorzugt umfasst das Lösungsmittel der Polyisocyanat-Komponente eine oder mehrere Verbindungen ausgewählt aus der Gruppe der Alkylencarbonate, besonders bevorzugt Propylencarbonat. Besonders bevorzugt besteht das Lösungsmittel der Polyisocyanat- Komponente aus einem oder mehreren Alkylencarbonaten, insbesondere Propylencarbonat. Ganz besonders bevorzugt besteht das Lösungsmittel der Polyisocyanat-Komponente aus Propylencarbonat.
Das in der Polyisocyanat-Komponente in geringer Menge (10 % oder weniger, bevorzugt 8 % oder weniger, weiter bevorzugt 5 % oder weniger, besonders bevorzugt 2 % oder weniger, jeweils bezogen auf die Gesamtmasse der Polyisocyanat-Komponente) vorliegende Lösungsmittel dient im Wesentlichen dazu, das Polyisocyanat vor Feuchtigkeit zu schützen. Bevorzugt enthält die Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems nur eine solche Menge an Lösungsmittel, wie zum zuverlässigen Schutz des Polyisocyanats vor Feuchtigkeit nötig ist.
Bevorzugt ist ein erfindungsgemäßes Zweikomponenten-Bindemittelsystem zur Verwendung im Polyurethan-Cold-Box-Prozess, wobei die Phenolharz-Komponente und/oder die Polyisocyanat-Komponente als Additiv ein oder mehrere Substanzen umfasst, die ausgewählt sind aus der Gruppe bestehend aus
- Silanen wie z.B. Aminosilanen, Epoxysilanen, Mercaptosilanen und Ureidosilanen und Chlorsilanen,
Säurechloriden wie z.B. Phosphorylchlorid, Phthaloylchlorid und Benzolphosporoxydichlorid
Flusssäure,
- Methansulfonsäure
Phosphor-Sauerstoffsäuren
Additivmischung herstellbar durch umsetzen lassen einer Vormischung von (av) 1 ,0 bis 50,0 Gewichtsprozent Methansulfonsäure
(bv) ein oder mehreren Estern von einer oder mehreren Phosphor-Sauerstoff- Säuren, wobei die Gesamtmenge an den besagten Estern im Bereich von
5,0 bis 90,0 Gewichtsprozent liegt,
und (cv) ein oder mehreren Silanen, ausgewählt aus der Gruppe bestehend aus Aminosilanen, Epoxysilanen, Mercaptosilanen und Ureidosilanen, wobei die Gesamtmenge an den besagten Silanen im Bereich von 5,0 bis 90,0 Gewichtsprozent liegt
wobei die Gewichtsprozentangaben bezogen sind auf die Gesamtmenge der Bestandteile (av), (bv) und (cv) in der Vormischung.
Für das zuletzt genannte Additiv gilt, dass in einer bevorzugten Variante der Anteil an Wasser maximal 0,1 Gewichtsprozent beträgt, wobei die Gewichtsprozentangaben bezogen sind auf die Gesamtmenge der Bestandteile (av), (bv) und (cv) in der Vormischung. Diese Additive dienen im Wesentlichen dazu, die Zeitdauer zu verlängern, während der die mit den beiden Bindemittel-Komponenten vermischte Formstoffmischung vor der Weiterverarbeitung zu Gießereiformen bzw. Gießereikernen trotz der hohen Reaktivität des Bindemittelsystems gelagert werden kann („Sandlebenszeit"). Dies wird erreicht durch Additive, welche die Polyurethanbildung inhibieren. Lange Sandlebenszeiten werden benötigt, damit eine vorbereitete Charge einer Formstoffmischung nicht vorzeitig unbrauchbar wird. Die o.g. Additive werden auch als Bench Life Extender bezeichnet und sind dem Fachmann bekannt. Typischerweise werden hier konventionell vor allem Säurechloride aus der Gruppe bestehend aus Phosphorylchlorid POCI3 (CAS-Nr. 10025-87- 3), o-Phthaloylchlorid (1 ,2-Benzenedicarbonylchlorid, CAS-Nr. 88-95-9) und Benzolphosporoxydichlorid (CAS-Nr: 842-72-6) eingesetzt. Weitere geeignete Additive sind Methansulfonsäure sowie Phosphor-Sauerstoffsäuren, bevorzugt aus der Gruppe bestehend aus Phosphinsäure, Phosphonsäure, Phosphorsäure, Peroxophosphorsäure, Hypodiphosphonsäure, Diphosphonsäure, Hypodiphosphorsäure, Diphosphorsäure und Peroxodiphosphorsäure. Ein bevorzugtes die Sandlebenszeit verlängerndes Additiv ist eine Additivmischung herstellbar durch Umsetzen lassen einer Vormischung der oben genannten Komponenten (av), (bv) und (cv) wie in der Patentanmeldung WO 2013/1 17256 beschrieben.
Inhibierend wirkende Additive werden (außer im Fall von Flusssäure) üblicherweise der Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems zugesetzt. Ihre Konzentration beträgt üblicherweise 0,01 % bis 2% bezogen auf die Gesamtmasse der Polyisocyanat-Komponente. Flusssäure als inhibierend wirkendes Additiv wird üblicherweise der Phenolharz-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems zugesetzt. Weitere Funktionen der in der Phenolharz-Komponente und/oder in der Polyisocyanat- Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems gegebenenfalls enthaltenen Additive bestehen in der Erleichterung der Entnahme gehärteter Speiser, Gießereikerne und Gießereiformen aus dem Formwerkzeug sowie in der Erhö- hung der Lagerstabilität, insbesondere der Feuchtigkeitsbeständigkeit, der hergestellten Speiser, Gießereikerne und Gießereiformen.
Dabei wählt der Fachmann aufgrund seines Fachwissens die Additive so aus, dass sie mit allen Bestandteilen des Zweikomponenten-Bindemittelsystems kompatibel sind.
Ein weiterer Aspekt der vorliegenden Erfindung betrifft eine Mischung zur Härtung durch Kontaktieren mit einem tertiären Amin. Diese erfindungsgemäße Mischung
(a) ist herstellbar durch Vermischen der Komponenten des erfindungsgemäßen Zweikomponenten-Bindemittelsystems wie oben definiert,
und/oder
(b) umfasst
ein ortho-kondensiertes phenolisches Resol mit veretherten und/oder unveretherten terminalen Methylolgruppen,
ein Polyisocyanat mit mindestens zwei Isocyanat-Gruppen pro Molekül, ein Lösungsmittel sowie
gegebenenfalls ein oder mehrere Additive
wobei in der Mischung (sowohl im Fall (a) als auch im Fall (b)) das stochiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy- Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
wobei
die Mischung (sowohl im Fall (a) als auch im Fall (b)) frei ist von Verbindungen aus der Gruppe der Alkylsilikate und Alkylsilikat-Oligomere
und bezogen auf die Gesamtmasse der Mischung
der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 27,6 %, bevorzugt kleiner als 25 % und
- der Anteil an Rapsölmethylester kleiner ist als 27,6 %, bevorzugt kleiner als 25 %. In der erfindungsgemäßen Mischung liegt das stöchiometrische Verhältnis von Isocyanat- Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz- Komponente vorzugsweise im Bereich von 0,5 bis 1 , 16, bevorzugt im Bereich von 0,55 bis 1 ,1 , weiter bevorzugt im Bereich von 0,6 bis 0,99, mehr bevorzugt im Bereich von 0,7 bis 0,95, besonders bevorzugt im Bereich von 0,72 bis 0,92, ganz besonders bevorzugt im Bereich von 0,75 bis 0,9.
Bevorzugt beträgt bezogen auf die Gesamtmasse der erfindungsgemäßen Mischung (wie oben definiert)
der Anteil an aromatischen Kohlenwasserstoffen 22 % oder weniger, weiter bevorzugt 20 % oder weniger, besonders bevorzugt 15 % oder weniger,
und/oder
der Anteil an Rapsölmethylester 22 % oder weniger, weiter bevorzugt 20 % oder weniger, besonders bevorzugt 15 % oder weniger.
Eine derartige erfindungsgemäße Mischung ist verwendbar zum Binden eines Formgrundstoffes oder einer Mischung von Formgrundstoffen im Polyurethan-Cold-Box- Prozess (siehe unten). Die erfindungsgemäße Mischung, insbesondere in ihren bevorzugten Ausführungsformen, zeichnet sich dadurch aus, dass sie im Polyurethan-Cold- Box-Prozess hergestellten Speisern, Gießereiformen und Gießereikernen eine ausreichende Festigkeit verleiht bei einem geringen Bindemittelgehalt und Zugabe einer geringen Menge an tertiärem Amin. Durch die geringen Mengen an Bindemittel und tertiärem Amin werden die Emissionen, insbesondere von BTEX-Aromaten (Benzol, Toluol, Ethylbenzol, Xylol), und die Geruchsbelastung begrenzt. Durch das im Vergleich zum Stand der Technik kleinere Verhältnis von Polyisocyanat in der Polyisocyanat- Komponente zu ortho-kondensiertem phenolischem Resol mit veretherten und/oder unveretherten Methylolgruppen in der Phenolharz-Komponente wird der Stickstoffgehalt des Bindemittels reduziert. Dies bewirkt - neben dem geringen Bindemittelgehalt der erfindungsgemäßen Speiser, Gießereiformen und Gießereikerne - eine Begrenzung der geruchsbelastenden Emissionen durch stickstoffhaltige Verbindungen und deren Zersetzungsprodukte beim Abguss sowie ein vermindertes Risiko durch Stickstoff verursachter Gussfehler, wie z.B. pinhole-Fehler oder Komma-Fehler.
Variante (a) der erfindungsgemäßen Mischung wie oben beschrieben ist bevorzugt herstellbar durch Vermischen der Komponenten eines der oben beschriebenen bevorzugten erfindungsgemäßen Zweikomponenten-Bindemittelsysteme. Für Variante (b) der erfindungsgemäßen Mischung wie oben beschrieben gelten hinsichtlich bevorzugt einzusetzender ortho-kondensierter phenolischer Resole, Polyisocyanate, Lösungsmittel, Additive und Mischungsverhältnisse die obenstehenden Ausführungen.
Ein weiterer Aspekt der vorliegenden Erfindung betrifft eine Mischung wie oben definiert, ferner umfassend einen Formgrundstoff oder eine Mischung mehrerer Formgrundstoffe, wobei das Verhältnis der Gesamtmasse an Formgrundstoffen zu der Gesamtmasse sonstiger Bestandteile der Mischung im Bereich von 100 : 2 bis 100 : 0,4, bevorzugt von 100 : 1 ,5 bis 100 : 0,6 liegt. Die sonstigen Bestandteile der Mischung umfassen alle Bestandteile der Mischung, die keine Formgrundstoffe sind, insbesondere alle Kompo- nenten des erfindungsgemäßen Zweikomponenten-Bindemittels, d.h. ortho-kondensiertes phenolisches Resol, Polyisocyanat, Lösungsmittel und gegebenenfalls Additive wie oben definiert. Eine derartige erfindungsgemäße Mischung ist verwendbar als Formstoffmischung zur Herstellung einer Gießereiform oder eines Gießereikerns nach dem Polyure- than-Cold-Box-Prozess. Diese erfindungsgemäße Mischung, insbesondere in ihren bevorzugten Ausführungsformen, zeichnet sich dadurch aus, dass hergestellte Gießereiformen und Gießereikerne bei einem geringen Bindemittelgehalt und mit einer geringen Menge an zur Härtung nötigem tertiärem Amin eine ausreichende Festigkeit aufweisen. Durch die geringen Mengen an Bindemittel und tertiärem Amin werden die Emissionen, insbesondere von BTEX- Aromaten, und die Geruchsbelastung begrenzt. Durch das im Vergleich zum Stand der Technik kleinere Verhältnis von Polyisocyanat in der Polyisocyanat-Komponente zu ortho-kondensiertem phenolischem Resol mit veretherten und/oder unveretherten Methylolgruppen in der Phenolharz-Komponente wird der Stickstoffgehalt des Bindemittels reduziert. Dies bewirkt - neben dem geringen Bindemittelgehalt der erfindungsgemä- ßen Speiser, Gießereiformen und Gießereikerne - eine Begrenzung der geruchsbelastenden Emissionen von stickstoffhaltiger Verbindungen und deren Zersetzungsprodukten beim Abguss sowie ein vermindertes Risiko durch Stickstoff verursachter Gussfehler, wie z.B. pinhole-Fehler oder Komma-Fehler.
Als Formgrundstoffe sind alle üblicherweise für die Herstellung von Speisern, Gießerei- formen und Gießereikernen eingesetzten Formgrundstoffe geeignet, z.B. Quarzsand und Spezialsande. Der Begriff Spezialsand umfasst natürliche Mineralsande sowie Sinter- und Schmelzprodukte, die in körniger Form hergestellt bzw. durch Brech-, Mahl- und Klassiervorgänge in körnige Form überführt werden, bzw. durch andere physikalischchemische Vorgänge entstandene anorganische Mineralsande, die als Formgrundstoffe mit gießereiüblichen Bindemitteln für die Fertigung von Speisern, Kernen und Formen verwendet werden. Spezialsande umfassen u.a.
Aluminiumsilicate in Form natürlicher Minerale oder Mineralgemische wie J-Sand und Kerphalite KF,
Aluminiumsilicate in Form technischer Sinterkeramik wie z.B. Schamotte und Cerabeads,
natürliche Schwerminerale wie R-Sand, Chromitsand und Zirkonsand,
technische Oxidkeramik wie M-Sand und Bauxitsand,
sowie technische Nichtoxid-Keramik wie Siliciumcarbid.
Eine zur Herstellung eines Speisers nach dem Polyurethan-Cold-Box-Prozess geeignete erfindungsgemäße Formstoffmischung, d.h. eine erfindungsgemäße Speisermasse, umfasst
(i) eine erfindungsgemäße Mischung, welche
(a) herstellbar ist durch Vermischen der Komponenten des erfindungsgemäßen Zweikomponenten-Bindemittelsystems wie oben definiert,
oder
(b) ein ortho-kondensiertes phenolisches Resol mit veretherten und/oder unveretherten terminalen Methylolgruppen,
ein Polyisocyanat mit mindestens zwei Isocyanat-Gruppen pro Molekül, ein Lösungsmittel sowie
gegebenenfalls ein oder mehrere Additive umfasst
wobei in der Mischung (sowohl im Fall (a) als auch im Fall (b)) das stöchiometri- sche Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
wobei die Mischung (sowohl im Fall (a) als auch im Fall (b)) frei ist von Verbindungen aus der Gruppe der Alkylsilikate und Alkylsilikat-Oligomere.
und bezogen auf die Gesamtmasse der Mischung
der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 27,6 %, bevorzugt kleiner als 25 % und der Anteil an Rapsölmethylester kleiner ist als 27,6 %, bevorzugt kleiner als 25 %.
(ii) übliche Speiserbestandteile,
wobei in der Speisermasse das Verhältnis der Gesamtmasse der üblichen Speiserbestandteile zur Gesamtmasse der erfindungsgemäßen Mischung im Bereich von 100 : 18 bis 100 : 5 liegt. Die Speiserbestandteile umfassen feuerfeste körnige Füllstoffe, gegebenenfalls isolierend wirkende Füllstoffe wie Mikrohohlkugeln, gegebenenfalls Fasermaterial, sowie im Falle exothermer Speiser ein oxidierbares Metall und ein Oxida- tionsmittel für das oxidierbare Metall. Die Herstellung von Speisern nach dem Polyure- than-Cold-Box-Verfahren sowie als Speiserbestandteile geeignete Materialien sind dem Fachmann bekannt, siehe z.B. WO 2008/1 13765 und DE 10 2012 200 967.
In der erfindungsgemäßen Speisermasse liegt das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente vorzugsweise im Bereich von 0,5 bis 1 ,16, bevorzugt im Bereich von 0,55 bis 1 , 1 , weiter bevorzugt im Bereich von 0,6 bis 0,99, mehr bevorzugt im Bereich von 0,7 bis 0,95, besonders bevorzugt im Bereich von 0,72 bis 0,92, ganz besonders bevorzugt im Bereich von 0,75 bis 0,9.
Ein weiterer Aspekt der vorliegenden Erfindung betrifft ein Verfahren zur Herstellung eines Speisers, einer Gießereiform oder eines Gießereikerns aus einer Formstoffmi- schung, wobei die Formstoffmischung mittels eines erfindungsgemäßen Zweikomponenten-Bindemittelsystems wie oben definiert oder mittels einer erfindungsgemäßen Mischung wie oben definiert gebunden wird. Hinsichtlich bevorzugter Merkmale und Ausführungsformen des erfindungsgemäßen Zweikomponenten-Bindemittelsystems und der erfindungsgemäßen Mischung gelten die obenstehenden Ausführungen. Die bei dem erfindungsgemäßen Verfahren einzusetzende Formstoff mischung umfasst einen Formgrundstoff oder eine Mischung mehrerer Formgrundstoffe bzw. für die Herstellung eines Speisers die o.g. Speiserbestandteile. Bei der Herstellung eines Speisers, einer Gießereiform oder eines Gießereikerns aus dieser Formstoffmischung wird der Formgrundstoff oder die Mischung mehrerer Formgrundstoffe mittels des in der Form- Stoffmischung enthaltenen erfindungsgemäßen Zweikomponenten-Bindemittelsystems wie oben definiert oder mittels der in der Formstoffmischung enthaltenen erfindungsgemäßen Mischung wie oben definiert gebunden. Als Formgrundstoff sind alle üblicherweise für die Herstellung von Speisern, Gießereiformen und Gießereikernen eingesetzten Formgrundstoffe geeignet wie oben angegeben. Das erfindungsgemäße Verfahren umfasst die folgenden Schritte
Bereitstellen oder Herstellen eines Formgrundstoffs oder einer Mischung mehrerer Formgrundstoffe,
Vermischen des Formgrundstoffs bzw. der Mischung mehrerer Formgrundstoffe mit der Phenolharz-Komponente und der Polyisocyanat-Komponente eines erfindungsgemäßen Zweikomponenten-Bindemittelsystems (wie oben definiert), so dass eine zur Härtung durch Kontaktieren mit einem gasförmigen tertiären Amin oder mit einer Mischung aus zwei oder mehreren gasförmigen tertiären Aminen geeignete Formstoffmischung gebildet wird, wobei in der Formstoffmischung das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat- Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
Formen der Formstoffmischung
und
Kontaktieren der geformten Formstoffmischung mit einem tertiären Amin oder einer Mischung aus zwei oder mehreren gasförmigen tertiären Aminen gemäß dem Po- lyurethan-Cold-Box-Prozess, so dass die geformte Formstoffmischung gehärtet und so der Speiser, die Gießereiform oder der Gießereikern gebildet wird.
In der im erfindungsgemäßen Verfahren gebildeten Formstoffmischung liegt das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente vorzugsweise im Bereich von 0,5 bis 1 ,16, bevorzugt im Bereich von 0,55 bis 1 , 1 , weiter bevorzugt im Bereich von 0,6 bis 0,99, mehr bevorzugt im Bereich von 0,7 bis 0,95, besonders bevorzugt im Bereich von 0,72 bis 0,92, ganz besonders bevorzugt im Bereich von 0,75 bis 0,9.
Das Formen der Formstoffmischung erfolgt üblicherweise, indem die Formstoffmischung in ein Formwerkzeug gefüllt, geblasen oder geschossen wird und danach gegebenenfalls verdichtet wird.
Das Kontaktieren der geformten Formstoffmischung mit einem tertiären Amin (wobei der Begriff „tertiäres Amin" im Rahmen dieser Anmeldung auch Mischungen aus zwei oder mehreren tertiären Aminen einschließt) erfolgt vorzugsweise gemäß dem Polyurethan- Cold-Box-Prozess. Das tertiäre Amin ist vorzugsweise ausgewählt aus der Gruppe bestehend aus Triethylamin, Dimethylethylamin, Diethylmethylamin, Dimethylisopropylamin, Dimethylpropylamin und deren Mischungen. Die einzusetzenden tertiären Amine sind bei Raumtemperatur flüssig und werden für den Einsatz im Polyurethan-Cold-Box-Prozess durch Wärmezufuhr verdampft, und das verdampfte tertiäre Amin wird in das Formwerkzeug eingesprüht oder injiziert.
Überraschenderweise hat sich gezeigt, dass in bevorzugten Varianten des erfindungsgemäßen Verfahrens eine Menge an tertiärem Amin kleiner als 0.08 mol, bevorzugt kleiner als 0.05 mol, besonders bevorzugt kleiner 0,035 mol pro mol Isocyanatgruppen des in der Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten- Bindemittelsystems enthaltenen Polyisocyanats ausreichend ist, um die geformte Formstoffmischung zu härten und so den Speiser, die Gießereiform oder den Gießereikern zu bilden. Die Verminderung der benötigten Mengen an tertiärem Amin ist nicht nur wegen der geringeren Geruchsbelastung und der aufgrund des geringeren Materialeinsatzes verminderten Kosten vorteilhaft, sondern auch wegen des entsprechend geringeren Aufwands für die Abtrennung und das Recycling der tertiären Amine.
Überraschenderweise hat sich gezeigt, dass diese geringe Menge an gasförmigem tertiärem Amin pro mol Isocyanatgruppen des in der Polyisocyanat-Komponente des erfindungsgemäßen Zweikomponenten-Bindemittelsystems enthaltenen Polyisocyanats ausreichend ist, um die geformte Formstoffmischung zu härten und so den Speiser, die Gießereiform oder den Gießereikern zu bilden.
Das erfindungsgemäße Verfahren, insbesondere in seinen bevorzugten Ausführungsformen, zeichnet sich dadurch aus, dass es die Herstellung von Speisern, Gießereiformen und Gießereikernen mit einem geringen Bindemittelgehalt und Zugabe einer geringen Menge an tertiärem Amin ermöglicht, ohne die Festigkeit der Speiser, Gießereiformen und Gießereikerne zu beeinträchtigen. Durch die geringen Mengen an Bindemittel und tertiärem Amin werden die Emissionen, insbesondere von BTEX-Aromaten, und die Geruchsbelastung begrenzt. Durch das im Vergleich zum Stand der Technik kleinere Verhältnis von Polyisocyanat in der Polyisocyanat-Komponente zu ortho-kondensiertem phenolischem Resol mit veretherten und/oder unveretherten Methylolgruppen in der Phenolharz-Komponente wird der Stickstoffgehalt des Bindemittels reduziert. Dies bewirkt - neben dem geringen Bindemittelgehalt der erfindungsgemäßen Speiser, Gießereiformen und Gießereikerne - eine Begrenzung der geruchsbelastenden Emissionen stickstoffhaltiger Verbindungen beim Abguss sowie ein vermindertes Risiko durch Stickstoff verursachter Gussfehler, wie z.B. pinhole-Fehler oder Komma-Fehler. Ein weiterer Aspekt der vorliegenden Erfindung betrifft einen Artikel aus der Gruppe bestehend aus Speisern, Gießereiformen und Gießereikernen, herstellbar gemäß dem oben beschriebenen erfindungsgemäßen Verfahren. Hinsichtlich bevorzugter Ausführungsformen des erfindungsgemäßen Verfahrens gelten dabei die obenstehenden Aus- führungen. Die erfindungsgemäßen Speiser, Gießereiformen bzw. Gießereikerne zeichnen sich aus durch eine hohe Festigkeit bei niedrigem Bindemittelgehalt bezogen auf die Gesamtmasse des Speisers, des Gießereikerns bzw. der Gießereiform.
Ein weiterer Aspekt der vorliegenden Erfindung betrifft die Verwendung eines erfindungsgemäßen Zweikomponenten-Bindemittelsystems wie oben definiert oder einer erfin- dungsgemäßen Mischung wie oben definiert zum Binden eines Formgrundstoffes oder einer Mischung von Formgrundstoffen im Polyurethan-Cold-Box-Prozess. Hinsichtlich bevorzugter Merkmale und Ausführungsformen des erfindungsgemäßen Zweikomponenten-Bindemittelsystems und der erfindungsgemäßen Mischung gelten die obenstehenden Ausführungen. Die Erfindung wird nachstehend anhand von Ausführungsbeispielen und Vergleichsbeispielen weiter erläutert.
Aus Formstoff mischungen umfassend eine übliche Mischung von Formgrundstoffen sowie ein Zweikomponenten-Bindemittelsystem umfassend eine Polyisocyanat- Komponente und eine Phenolharz-Komponente wie unten beschrieben werden im Cold- Box-Prozess Prüfköper in Form von Biegestäben hergestellt und deren Anfangs- Biegefestigkeiten bestimmt.
Die Herstellung der Prüfkörper (+GF+ Biegefestigkeits-Normprüfkörper) wird in Anlehnung an VDG Merkblatt P73 durchgeführt. Dazu wird der Formgrundstoff in einem Mischbehälter vorgelegt. Die Phenolharz-Komponente und Polyisocyanat-Komponente (Men- gen siehe Tabelle 1 ) werden dann in dem Mischbehälter so eingewogen, dass sie sich nicht direkt vermischen. Anschließend werden Formgrundstoff, Phenolharz-Komponente und Polyisocyanat-Komponente in einem Paddelmischer (Fa. Multiserw, Modell RN10/P) für 2 Minuten bei ca. 220 Umdrehungen / Minute zu einer Formstoffmischung gemischt.
Die Herstellung der Prüfkörper erfolgt mit einer Universal-Kernschießmaschine LUT, welche mit einem Gasoman LUT/G, beides von der Firma Multiserw, ausgestattet ist. Die fertige Formstoffmischung wird direkt nach ihrer oben beschriebenen Herstellung in den Schießkopf der Kernschießmaschine gefüllt oder zunächst eine Stunde lang in einem verschlossenen Behälter gelagert. Die Parameter des Kernschieß-Prozesses sind wie folgt: Schusszeit: 3 Sekunden, Verzögerungszeit nach dem Schuss: 5 Sekunden, Schießdruck: 4 bar (400 kPa). Zur Härtung werden die Prüfkörper 10 Sekunden lang bei einem Begasungsdruck von 2 bar (200 kPa) mit Dimethylpropylamin (DMPA) begast. Anschließend wird 9 Sekunden lang und bei einem Spüldruck von 4 bar (400 kPa) mit Luft gespült. Die Messung der Biegefestigkeit erfolgt mit einem Multiserw-Prüfgerät LRu-2e zu bestimmten Zeitpunkten (15 Sekunden, eine Stunde, 24 Stunden, siehe Tabelle 2) nach Ende der Spülung.
Bei der Herstellung der Prüfkörper wurden folgende Parameter variiert:

Die Zusammensetzungen der eingesetzten Zweikomponenten-Bindemittelsysteme und Formstoffmischungen sind in Tabelle 1 aufgelistet.
Die Phenolharz-Komponente umfasst ein Resol mit unveretherten endständigen Methylolgruppen, d.h. endständigen Gruppen der Struktur -CH2OH, und ein Lösungsmittel umfassend die Bestandteile
LM1 Dimethylester von C4-C6-Dicarbonsäuren
LM2 Gemisch aromatischer Kohlenwasserstoffe
LM3 Rapsölmethylester Die Phenolharz-Komponente der Beispiele 1.1 und 2.1 enthält als Additive ein Silan und 40 %ige Flusssäure (die Sandlebenszeit verlängerndes Additiv). In den anderen Beispielen enthält die Phenolharz-Komponente keine Additive.
Die Polyisocyanat-Komponente enthält Diphenylmethandiisocyanat (Methylen- bis(phenyl)-isocyanat), MDI) als Polyisocyanat sowie ein die Sandlebenszeit verlängern- des Additiv und als Lösungsmittel ein Gemisch aromatischer Kohlenwasserstoffe. Die Polyisocyanat-Komponente der Beispiele 1.1 , 1.2 und 1.3 enthält als die Sandlebenszeit verlängerndes Additiv eine Additivmischung herstellbar durch Umsetzen lassen einer Vormischung der oben genannten Komponenten (av), (bv) und (cv) wie in der Patentanmeldung WO 2013/1 17256 beschrieben in einer Menge von 1 ,2 %, bezogen auf die Gesamtmasse der Polyisocyanat-Komponente (Beispiel 1 .1 ) bzw. 1 ,4 %, bezogen auf die Gesamtmasse der Polyisocyanat-Komponente (Beispiele 1 .2 und 1.3). Die Polyisocyanat-Komponente der Beispiele 2.1 , 2.2 und 2.3 enthält als die Sandlebenszeit verlängerndes Additiv Phosphoroxychlorid in einer Menge von 0,3 %, bezogen auf die Gesamtmasse der Polyisocyanat-Komponente. In den nicht erfindungsgemäßen Beispielen 1.1 und 2.1 wurden die beiden Komponenten des Bindemittelsystems jeweils in einer im Stand der Technik üblichen Menge und Zusammensetzung eingesetzt, diese Beispiele dienen daher als Referenz. In den erfindungsgemäßen Beispielen ist der Lösungsmittelanteil der Polyisocyanat-Komponente gegenüber dem Referenzbeispiel vermindert und der Lösungsmittelanteil der Phenolharz- Komponente gegenüber dem Referenzbeispiel erhöht. In sämtlichen erfindungsgemäßen Beispielen ist das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner als 1 ,2, in den Beispielen 1.3 und 2.3 sogar kleiner als 1.

Die Ergebnisse der Messungen der Biegefestigkeit in Abhängigkeit von der der Kernher- Stellung vorausgegangenen Lagerungsdauer der Formstoffmischung und der nach Ende der Spülung vergangenen Zeit sind in Tabelle 2 zusammengestellt. Die zum Zeitpunkt 15 s nach Ende der Spülung gemessenen Biegefestigkeitswerte sind entscheidend für die Brauchbarkeit von Kernen und werden nachfolgend als Anfangsfestigkeiten bezeichnet. Tabelle 1

In den Beispielen mit einem erfindungsgemäßen Bindemittelsystem (1.2, 1.3, 2.2, 2.3) werden höhere Anfangsbiegefestigkeiten erreicht, obwohl der Bindemittelgehalt (ohne Lösungsmittel und Additive) der Formstoffmischung hier geringer ist als in den Referenzbeispielen. Dass die Biegefestigkeiten bei den erfindungsgemäßen Beispielen nach einer Stunde bzw. nach 24 h niedriger sind als in einigen Referenzbeispielen, ist in der Praxis von untergeordneter Bedeutung. Entscheidend ist bei teil- und vollautomatisierten Kernfertigungsbetrieben hingegen, dass die Anfangsfestigkeiten hoch sind, um ein Brechen der Kerne während des Handling zu vermeiden.
Überraschenderweise zeigen die erfindungsgemäßen Formstoffmischungen unabhängig vom verwendeten Additiv eine höhere Lagerstabilität als in den Referenzbeispielen. Dies ist daran zu erkennen, dass die Biegefestigkeiten von Prüfkörpern, hergestellt aus einer Stunde lang in einem geschlossenen Behälter gelagerter erfindungsgemäßer Formstoffmischung, nicht abfallen gegenüber den entsprechenden Biegefestigkeiten der Kerne, die aus der frisch angesetzten, erfindungsgemäßen Formstoffmischung hergestellt wurden.

Claims

Patentansprüche
1. Zweikomponenten-Bindemittelsystem zur Verwendung im Polyurethan-Cold-Box- Prozess,
bestehend aus einer Phenolharz-Komponente und einer davon getrennten Polyisocyanat-Komponente, wobei
die Phenolharz-Komponente ein ortho-kondensiertes phenolisches Resol mit veretherten und/oder unveretherten terminalen Methylolgruppen sowie ein Lösungsmittel und gegebenenfalls ein oder mehrere Additive umfasst
und
die Polyisocyanat-Komponente ein Polyisocyanat mit mindestens zwei Isocyanat- Gruppen pro Molekül sowie optional ein Lösungsmittel und gegebenenfalls ein oder mehrere Additive umfasst,
wobei in der Polyisocyanat-Komponente der Anteil der Masse von Polyisocyanat 90 % oder mehr beträgt, bevorzugt 92 % oder mehr, weiter bevorzugt 95 % oder mehr, besonders bevorzugt 98 % oder mehr, jeweils bezogen auf die Gesamtmasse der Polyisocyanat-Komponente,
und wobei das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
wobei
die Phenolharz-Komponente frei ist von Verbindungen aus der Gruppe der Alkylsi- likate und Alkylsilikat-Oligomere
und bezogen auf die Gesamtmasse der Phenolharz-Komponente
der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 39,43 %, bevorzugt kleiner als 38 %
und der Anteil an Rapsölmethylester kleiner ist als 39,43 %, bevorzugt kleiner als 30 %.
2. Zweikomponenten-Bindemittelsystem Anspruch 1 , wobei
das Verhältnis von unveretherten terminalen Methylolgruppen zu veretherten terminalen Methylolgruppen im ortho-kondensierten phenolischen Resol größer ist als 1 , vorzugsweise größer ist als 2, bevorzugt größer ist als 4 und besonders bevor- zugt größer ist als 10, wobei vorzugsweise keine veretherten Methylolgruppen im ortho-kondensierten phenolischen Resol enthalten sind,
und/oder
das Polyisocyanat mit mindestens zwei Isocyanat-Gruppen pro Molekül ausgewählt ist aus der Gruppe bestehend aus Diphenylmethandiisocyanat, Polymethylen-Polyphenyl-Isocyanaten (polymeres MDI) und deren Mischungen.
Zweikomponenten-Bindemittelsystem nach einem der vorangehenden Ansprüche, wobei das Lösungsmittel der Phenolharz-Komponente eine oder mehrere Verbindungen umfasst ausgewählt aus der Gruppe bestehend aus
Dialkylester von C3.C6-Dicarbonsäuren,
gesättigte und ungesättigte Fettsäurealkylester, bevorzugt Pflanzenölalkyl- ester, bevorzugt aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester,
Laurinsäureisopropylester, Myristinsäureisopropylester und
Myristinsäureisobutylester,
Alkylencarbonate, vorzugsweise Propylencarbonat,
Cycloalkane,
cyclische Formale,
aromatische Kohlenwasserstoffe aus der Gruppen bestehend aus Alkylben- zolen, Alkenylbenzolen, Dialkyl-Naphthalinen, Dialkenyl-Naphthalinen,
Substanzen aus der Gruppe bestehend aus Cashewnussschalenöl, Komponenten von Cashewnussschalenöl und Derivate von Cashewnussschalenöl, bevorzugt Cardol, Cardanol sowie Derivate und Oligomere dieser Verbindungen.
Zweikomponenten-Bindemittelsystem nach einem der vorangehenden Ansprüche, wobei das Lösungsmittel der Phenolharz-Komponente umfasst:
eine oder mehrere Verbindungen aus der Gruppe der Dialkylester von C3.C6- Dicarbonsäuren,
eine oder mehrere Verbindungen aus der Gruppe der Alkylbenzole und Alkenylbenzole
sowie eine oder mehrere Verbindungen aus der Gruppe der gesättigten und der ungesättigten Fettsäurealkylester, bevorzugt Pflanzenölalkylester, be- vorzugt aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester,
Laurinsäureisopropylester, Myristinsäureisopropylester und
Myristinsäureisobutylester.
Zweikomponenten-Bindemittelsystem nach einem der vorangehenden Ansprüche, wobei die Phenolharz-Komponente
bei 20 °C eine Viskosität von höchstens 100 mPas aufweist, vorzugsweise von höchstens 50 mPas, jeweils bestimmt gemäß DIN 53019-1 : 2008-09 und/oder
weniger als 5 %, vorzugsweise weniger als 1 %, an Monomeren ausgewählt aus der Gruppe bestehend aus monomerem unsubstituierten Phenol und monomeren substituierten Phenolen enthält, bezogen auf die Gesamtmasse der Phenolharz-Komponente.
Zweikomponenten-Bindemittelsystem nach einem der vorangehenden Ansprüche, wobei das Lösungsmittel der Polyisocyanat-Komponente eine oder mehrere Verbindungen umfasst ausgewählt aus der Gruppe bestehend aus
Dialkylester von C3-C6-Dicarbonsäuren,
gesättigte und ungesättigte Fettsäurealkylester, bevorzugt Pflanzenölalkyl- ester, bevorzugt aus der Gruppe bestehend aus Rapsölmethylester, Tallölmethylester, Tallölbutylester, Laurinsäuremethylester,
Laurinsäureisopropylester, Myristinsäureisopropylester, und

und wobei das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz-Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95
wobei die Mischung frei ist von Verbindungen aus der Gruppe der Alkylsilikate und Alkylsilikat-Oligomere
und bezogen auf die Gesamtmasse der Mischung
der Anteil an aromatischen Kohlenwasserstoffen kleiner ist als 27,6 %, bevorzugt kleiner als 25 % und
der Anteil an Rapsölmethylester kleiner ist als 27,6 %, bevorzugt kleiner als 25 %.
Mischung nach Anspruch 8, ferner umfassend einen Formgrundstoff oder eine Mischung mehrerer Formgrundstoffe, wobei das Verhältnis der Gesamtmasse an Formgrundstoffen zu der Gesamtmasse sonstiger Bestandteile der Mischung im Bereich von 100 : 2 bis 100 : 0,4, bevorzugt von 100 : 1 ,5 bis 100 : 0,6 liegt.
Verfahren zur Herstellung eines Artikels aus der Gruppe bestehend aus Speisern, Gießereiformen und Gießereikernen, mit den Schritten:
Bereitstellen oder Herstellen eines Formgrundstoffs oder einer Mischung mehrerer Formgrundstoffe,
Vermischen des Formgrundstoffs bzw. der Mischung mehrerer Formgrundstoffe mit der Phenolharz-Komponente und der Polyisocyanat-Komponente eines Zweikomponenten-Bindemittelsystems nach einem der Ansprüche 1 bis 7, so dass eine zur Härtung durch Kontaktieren mit einem gasförmigen tertiären Amin oder mit einer Mischung aus zwei oder mehreren gasförmigen tertiären Aminen geeignete Formstoffmischung gebildet wird, wobei in der Formstoffmischung das stöchiometrische Verhältnis von Isocyanat-Gruppen in der Polyisocyanat-Komponente zu Hydroxy-Gruppen in der Phenolharz- Komponente kleiner ist als 1 ,2, und vorzugsweise im Bereich von 0,5 bis < 1 liegt, besonders bevorzugt im Bereich von 0,7 bis 0,95

12. Verwendung eines Zweikomponenten-Bindemittelsystems nach einem der Ansprüche 1 bis 7 oder einer Mischung nach Anspruch 8 zum Binden eines Formgrundstoffes oder einer Mischung von Formgrundstoffen im Polyurethan-Cold-Box- Prozess.
