工程2で得られた固形物を焼成する工程(工程3)、及び

本発明の炭化水素液体燃料の製造方法は、
接触水素化分解触媒の存在下で、
水素の供給圧力を0.1~1.0MPaとし、
原料油の液量の液空間速度を0.05~10.0hr-1とし、及び
水素の流量と原料油の流量との比率を原料油1Lあたり水素を50~3,000NLとして、
原料油を接触水素化分解して炭化水素液体燃料を製造する方法であって、
該接触水素化分解触媒が、
チオ尿素、N,N’-ジエチルチオ尿素及びチオアセトアミドからなる群より選択される1種以上の硫黄化合物と分解触媒とを水系媒体中で撹拌し、固液分離する工程(工程1)、
工程1で得られた固形物と少なくとも一種類の金属成分とを水系媒体中で撹拌し、固液分離する工程(工程2)、
工程2で得られた固形物を焼成する工程(工程3)、及び
工程3で得られた固形物を還元するか、又は工程3で得られた固形物を還元した後、硫化処理を行う工程(工程4)、
を含む方法によって調製される、
炭化水素液体燃料を製造する方法である。
処理する際の水素の供給圧力は、0.1~1.0MPaであり、0.8MPa以下が好ましく、0.1~0.5MPaがより好ましい。1.0MPaを超える圧力では、法令上、高圧ガス設備の規制を受けるので、経済的に望ましくなくなる。より好ましいのは常圧または製造装置の圧力損失に見合って所定の水素流量を保持できる圧力である。水素の供給圧力が上記の下限値に満たない場合には、反応性が低下したり活性が急速に低下したりする傾向がある。
なお、低圧水素の場合、炭化物前駆体(初期の炭素重合物)は、水素不足で生じる傾向があるので、水素添加が好ましい。水素添加は熱力学的に水素の加圧系が有利であり、高圧水素は意味があるが、通常の油脂の水素添加(二重結合基の飽和化)が0.2~0.8Mpaで可能であることを考えれば、高くても0.8Mpa程度の低圧水素で炭化物前駆体の水素添加を実施することができる。
このようにして、軽油又は灯油に相当する炭化水素液体燃料を製造することができる。
本発明の炭化水素液体燃料の製造方法は、接触水素化分解触媒の存在下に原料油、例えば油脂類およびバイオマス乾留油、または石油中の炭化水素と低圧の水素ガスとを反応させることで達成される。該触媒は、例えば以下のような方法、即ち、
硫黄化合物と分解触媒とを水系媒体中で撹拌し、固液分離する工程(工程1)、
工程1で得られた固形物と少なくとも一種類の金属成分とを水系媒体中で撹拌し、固液分離する工程(工程2)、
工程2で得られた固形物を焼成する工程(工程3)、及び
工程3で得られた固形物を還元するか、又は工程3で得られた固形物を還元した後、硫化処理を行う工程(工程4)、
を含む方法によって調製することができる。
例えば、蒸留水100gに対して、分解触媒を好ましくは5~30g、より好ましくは10~20g、硫黄化合物を好ましくは3~15g、より好ましくは5~10g適用し、これらを常温(例えば15~25℃)で撹拌する。撹拌時間としては、好ましくは6~24時間、より好ましくは12~24時間である。次いで、常法によって固液分離を行い、固形物を回収する。固液分離の際に、固形物を複数回水で洗浄しても構わない。
例えば、蒸留水100gに対して、工程1で得られた固形物を好ましくは5~30g、より好ましくは10~20g、金属成分を好ましくは0.2~5.0g、より好ましくは0.3~3.0g適用し、これらを常温(例えば15~25℃)で撹拌する。撹拌時間としては、好ましくは2~8時間、より好ましくは4~8時間である。次いで、常法によって固液分離を行い、固形物を回収する。固液分離の際に、固形物を複数回水で洗浄しても構わない。複数の金属を適用する場合、金属成分を混合して適用しても良く、一種の金属成分について撹拌、固液分離を行った後、別の金属成分について撹拌、固液分離を行っても良い。
工程2で得られた固形分を乾燥し、水素ガス中で、好ましくは150~300℃で熱処理する。より好ましい温度は200~250℃である。この水素ガス中での熱処理時間は1~5時間行うのが好ましい。しかる後、空気中で好ましくは300~500℃で焼成する。より好ましい温度は、350~450℃である。この空気中での熱処理時間は1~5時間行うのが好ましい。
水素下での熱処理で金属イオンがメタル化し硫黄分が硫黄粒子となる。両者が原子状のクラスター粒子の混合物となる。空気下の焼成で、有機物が分解飛散し、硫黄粒子もSO2となって飛散し、クラスターサイズの空隙を持つ金属触媒成分の超微粒子が生成される。空気中で500℃を超える熱処理では、金属融点の1/3の温度を超えるので、多くの場合、熱拡散による凝集がおこる可能性が大きく、前記クラスターサイズの空隙が消滅する傾向にあり望ましくない。
加熱の際の温度は、前記空気焼成の場合と同様に、500℃以下が好ましく、450℃以下がより好ましい。一方加熱温度の下限値としては、250℃が好ましく、300℃がより好ましい。処理時間は好ましくは1~5時間である。
具体的には、硫化水素を好ましくは1~5体積%含有する水素ガス中で、好ましくは300~400℃で固形物を熱処理する。硫化処理の処理時間は1~3時間であることが好ましい。ガス流量は、例えば、1~10NL/時間が好適である。
原料成分の分解、改質(異性化、脱水素など)に伴い、ゼオライト酸点に炭素物質が蓄積して活性が低下するが、その原因は、活性水素不足であり、そのまた原因は、活性水素を発生させる金属が熱などで凝集(シンタリング)を起こして、表面積が小さくなり、活性水素発生の能力が減退するからである。従って、触媒の活性低下を防止するためには、その根本原因を除くこと、即ち、以下に詳述するように金属超微粒子を多量に存在させること、及び/又は金属超微粒子を凝集させないことが根本の対策となる。
公知の金属イオン含侵法では、高分散を目的にすると担持量が多くすることが困難になり、1質量%程度以下の金属の担持量に適しているが(上記非特許文献3)、本発明に係る上記の方法では、高分散で担持量を大きくすることが可能であり、金属の担持量を好ましくは3~30質量%とすることができる。本発明において、接触水素化分解触媒における金属の担持量としては、より好ましくは3~25質量%であり、さらに好ましくは5~20質量%である。該担持量は、例えば、工程2における金属成分の適用量を適宜調整することによって所望の範囲に設定することができる。金属成分が複数の場合、金属の担持量は各金属成分の合計量となる。
なお、錯体金属イオン(例えば金属アンミン錯体イオンなど)をイオン交換法で担持することも可能であるが、工程が複雑であり経済的でない。それに上記のクラスターサイズの空隙を持つ超微粒子金属を作成することは不可能である。
工程2において空気焼成することにより、さきの硫黄化合物は酸化分解し、硫黄は二酸化硫黄として飛散する。その結果、硫黄粒子の後にクラスターサイズの空隙が生ずる。金属成分として予めモリブデンを添加しておけば、モリブデン超微粒子も存在している。水素化分解反応に使用する前に、硫化処理をすれば、硫黄と親和性の大きいモリブデンは硫化モリブデンMoS2となって、該クラスターサイズの空隙に存在しうる。このMoS2は金属ナノ粒子集団の内部に存在し、金属同士の凝集を阻止するクサビの役目をすると推定される。しかも該金属ナノ粒子集団はナノサイズ以下のゼオライト内部領域内に存在しているので、金属粒子は凝集が進んだとしても1ナノ以上に成長することはなく金属の性能劣化は生じない。すなわち活性水素発生能力は一定に保持される。
本発明の炭化水素液体燃料は、本発明の炭化水素液体燃料の製造方法によって製造されたことを特徴とする。得られた炭化水素液体燃料は、沸点や炭素数の観点から軽油又は灯油に相当する炭化水素の混合物であり、燃料としての価値が高い。
本発明の製造装置は、(1)原料油及び水素ガス供給部、(2)反応部並びに(3)反応生成物回収部の少なくとも三部から構成される。(1)の原料油及び水素ガス供給部では、原料油はライン1から液供給ポンプ2を通して反応管7の上部に、水素はライン3から水素ガス流量調節ユニット4を通して反応管7の上部(好ましくは原料油供給箇所の下流)に供給される。(2)の反応部では、内部中央に温度計5が設置された反応管7は、温度計6を備えた電気加熱炉8で加熱および温度調節が行われる。(3)の反応生成物回収部では、反応管7の下部から排出される気液混合物は凝縮器9で冷却され、次いで気液分離装置10に導かれる。凝縮物受器11で主に水分が回収される。生成炭化水素および未反応物は冷却機能を備えた凝縮物受器12に蓄えられる。凝縮物受器12からは未反応水素ガスおよびガス状の炭化水素が排出される(ガス状炭化水素は別の装置で水素ガスと分離され、燃料などとして使用される。)。凝縮物受器12の内容物は別の蒸留装置で、軽油又は灯油相当の炭化水素と未反応物(高沸点物)に分離される。
なお、以下の実施例等で用いた材料の詳細は次の通りである。
ゼオライト(Y型ゼオライト、商品名:360HUDIA、東ソー社製、粒径:粉砕品 250~600μm)
硝酸ニッケル(硝酸ニッケル(II)六水和物、和光純薬株式会社製)
硝酸ルテニウム(商品名:トリニトラトロシルルテニウム(II)硝酸溶液、和光純薬株式会社製)
製造例1
多量の金属をゼオライト細孔内に充填する目的で、ゼオライト100質量部に対してNiを9質量部、Ruを3質量部(計12質量部)含有させた。
ゼオライトのチオ尿素処理を次の手順で行った。
ゼオライトを15g用意した。これとは別に、チオ尿素7.0gを蒸留水100gに溶解させた。次いで、300mLナスフラスコに両者を投入した。
エバポレーターにこのナスフラスコを取り付け、常温で24時間攪拌した(攪拌混合中に10回程度減圧処理した)。攪拌終了後固液分離し、得られた固形物を蒸留水100gにより水洗した。さらに固液分離とこの水洗を3回繰り返して、粉末を得た。得られた粉末に蒸留水100gを加えたものをaとした。
[ルテニウム添加]
N4O10Ruの硝酸溶液(濃度52%)の2.7g(Ruとして0.45g)を蒸留水25gで希釈した。次いで、上記のaの全量(固形物は22.0g)とこのルテニウム溶液とを混合し、エバポレーターにて常温で4時間攪拌した。その後上記と同様に固液分離と水洗を繰り返して粉末を得た。得られた粉末に蒸留水100gを加えたものをbとした。
[ニッケル添加]
Ni(NO3)2・6H2Oの6.6g(Niとして1.32g)を蒸留水25gに溶解させた。次いで、上記のbの全量(固形物は22.45g)とこのニッケル溶液とを混合し、エバポレーターにて常温で4時間攪拌した。その後上記と同様に固液分離と水洗を繰り返して粉末を得、cとした。
[自然乾燥]
cをろ紙に広げ、24時間かけて自然乾燥させた。得られた粉末をdとした。
[反応管充填]
上記のdを20cc反応管に充填した。充填後の反応管をeとした。
[水素通気 焼成]
上記のeに水素通気を4時間行った。通気中、反応管を200℃に加熱した。加熱後の反応管をfとした。
[空気通気 焼成]
上記のfに空気通気を4時間行った。通気中、反応管を400℃に加熱した。加熱後の反応管をgとした。
[水素通気 還元]
上記のgに水素通気を4時間行った。通気中、反応管を350℃に加熱した。加熱後の反応管をhとし、反応管h中から粉末を取り出して、触媒Aを得た。
チオ尿素処理を行わなかったこと以外は製造例1と同じ方法で調製した。具体的には、濃度15質量%のゼオライトの水系スラリーを製造例1におけるaに相当するものとして、以後の操作を製造例1と同様に行い、触媒Bを調製した。
上記触媒A及び触媒Bにおけるゼオライトの細孔に、金属がどの程度充満しているかについて、以下のように分析した。
触媒A、触媒B及び触媒の製造に使用したゼオライトのそれぞれについて、Micrometrics社製ASAP2020を用いて、BET比表面積及び細孔の分布を測定した。それぞれの比表面積を表1に示し、細孔の分布を示すグラフを図1及び図2に示した。なお、図1及び図2では、ゼオライトの細孔の分布を実線で示し、触媒A(製造例1)及び触媒B(比較例1)の細孔の分布を実線で示した。
ブランクの細孔半径をR、金属が担持されて平均的に細孔の壁がカバーされて細孔半径rに減少したと仮定する。Lを細孔長さとして、
比表面積の比、即ち2πrL/2πRL=484/628=約0.77となるので、r=0.77Rとする。
細孔容積の比、即ちπr2L/πR2L=(r/R)2=0.772=約0.59。
即ち、触媒Aの細孔容積の40%程度が金属で占められている計算になる。
上記表2によると、細孔容積0.2~0.4cm3/g、金属比重1~2の条件で矛盾はおこらない(金属が多孔質の場合、その比重が1~2となることもあり得るからである。)。
以上、このような分析により、触媒Aにおいては大略細孔容積の40%が金属で占められている。即ち、当初計画した程度の細孔内への金属充填が達せられた。
図1より、触媒Aでは、ゼオライトのみの場合に比べて細孔が減少していることが分かった。その減少分は分布曲線の差を積分したものに相当し、明らかに有意な量であると言えた。即ち、図1から、触媒Aにおいては目的通り細孔内に金属を浸入(担持)させることに成功していることが分かった。
ここでは少量添加のRuに注目すると、製造例1で得られた触媒Aでは、元素分析結果から、Ruが0.37%存在することが確認された。一方、比較例1で得られた触媒Bでは、元素分析の結果から、Ruは0.09%しか存在していないことが分かった。このことは、細孔に浸入(担持)したRuのゼオライト表面極近傍の内部での化学吸着量の現れであり、比較例1の物理吸着量の表面元素分析値0.09%の4倍多く存在することが観察された。
以上より、製造例1の方が比較例1よりもRuが多く検出していることから、ゼオライト内部の細孔内に金属が担持されていることが分かる。
実施例1
炭化水素液体燃料製造装置として、図3に示すような構成の常圧の固定床流通式反応装置を用い、反応管7内部に触媒(20cc)を充填し、1段階反応で油脂類の接触水素化分解反応を行った、反応器としては内径10.22mm、触媒充填長さ244mmの反応管7を用い、触媒層には熱電対を中心に設置し、触媒層の温度を実測した。
反応器は、電気加熱炉8により温度調節を行い、反応生成物は、常温水冷却器で冷却した後、凝縮成分の分離を行った。凝縮物受器(炭化水素)12に回収された液体成分のガスクロトグラフィー分析を行った。水素流量は、流量制御弁で制御した。原料油である油脂類の供給は定量液体ポンプで行った。
原料:市販の食用菜種油(SHOWA キャノーラ油)
触媒:ゼオライト330、Ni 3質量%、Ru 1質量%、Cu 1質量%(粒径250~600μm)
触媒に関しては、製造例1で示したように、金属触媒を外比12質量%までは、ゼオライト細孔内に充満できることが確認できた。よって、ゼオライトの炭素鎖の分解能と水素化能のバランスを考慮して、外比でNi:3質量%、Ru:1質量%、さらに最適化を期するため銅を1質量%の計5質量%が十分に細孔内に充填できる触媒設計を行い、製造例1と同様に調製した。
反応温度:450℃、
水素(ガス)の供給圧力:常圧(0.102MPa)
LHSV=1.85(原料油供給量L/Hr/触媒L)
原料油流量:37ミリリットル/Hr
水素流量:7200ノルマルミリリットル/Hr
(即ち、原料油1Lあたり、水素ガスの流量は194.6NLであった。)
本触媒では、常圧水素下でも分解に伴う炭素生成が抑制され触媒劣化もなく、連続定常運転が可能であった(即ち、反応テストで8時間の連続運転を達成することができた。反応中、水素の供給圧力に変動なく炭素生成による触媒層の通気抵抗に変わりはなかった。反応終了後、触媒を取り出して観察したところ、炭素による粒子融着も全く観察されず、触媒は元の粒状の形態を保持していた。)。
かかる凝縮成分はそのまま燃料として使用することが可能である。さらに反応条件の最適化(温度、LHSV、水素供給量、圧力1MPa以下など)及び触媒調製の最適化(モリブデン添加/硫化処理)を行うことで、炭素数に加えて、軽油、灯油の特性により近づけることができ、触媒寿命の工業的な長期化を達成できる。分留すれば、灯油相当品、軽油相当品が別個に得られる。

Claims (6)
- 接触水素化分解触媒の存在下で、
水素の供給圧力を0.1~1.0MPaとし、
原料油の液量の液空間速度を0.05~10.0hr-1とし、及び
水素の流量と原料油の流量との比率を原料油1Lあたり水素を50~3,000NLとして、
原料油を接触水素化分解して炭化水素液体燃料を製造する方法であって、
該接触水素化分解触媒が、
チオ尿素、N,N’-ジエチルチオ尿素及びチオアセトアミドからなる群より選択される1種以上の硫黄化合物と分解触媒とを水系媒体中で撹拌し、固液分離する工程(工程1)、
工程1で得られた固形物と少なくとも一種類の金属成分とを水系媒体中で撹拌し、固液分離する工程(工程2)、
工程2で得られた固形物を焼成する工程(工程3)、及び
工程3で得られた固形物を還元するか、又は工程3で得られた固形物を還元した後、硫化処理を行う工程(工程4)、
を含む方法によって調製される、
炭化水素液体燃料を製造する方法。 - 原料油が、菜種油、綿実油、パーム油、ココナツ油、ヒマワリ油、大豆油、米油、油ヤシ油、ココヤシ油、ジャトロファ油、オリーブ油、廃食油、ダーク油、動物油、バイオマス乾留油、軽油又は軽油の炭素数より多い石油中の炭化水素成分、及び各種廃オイルからなる群より選択される1種以上である、請求項1に記載の炭化水素液体燃料を製造する方法。
- 分解触媒が、シリカ、シリカ-アルミナ、ゼオライト、シリカ-ジルコニア、アルミナ-ジルコニア及びチタニアからなる群より選択される1種以上の固体酸である、請求項1又は2に記載の炭化水素液体燃料を製造する方法。
- 金属が、白金、ルテニウム、パラジウム、イリジウム、ニッケル、鉄、コバルト、モリブデン、レニウム、銅及びマグネシウムからなる群より選択される1種以上である、請求項1~3のいずれか1項に記載の炭化水素液体燃料の製造方法。
- 請求項1~4のいずれか1項に記載の炭化水素液体燃料を製造する方法によって製造された炭化水素液体燃料。
- 原料油を接触水素化分解することにより炭化水素液体燃料を製造するための装置であって、少なくとも、原料油及び水素ガス供給部、反応部並びに反応生成物回収部から構成され、
該反応部には、
チオ尿素、N,N’-ジエチルチオ尿素及びチオアセトアミドからなる群より選択される1種以上の硫黄化合物と分解触媒とを水系媒体中で撹拌し、固液分離する工程(工程1)、
工程1で得られた固形物と少なくとも一種類の金属成分とを水系媒体中で撹拌し、固液分離する工程(工程2)、
工程2で得られた固形物を焼成する工程(工程3)、及び
工程3で得られた固形物を還元するか、又は工程3で得られた固形物を還元した後、硫化処理を行う工程(工程4)、
を含む方法によって製造される接触水素化分解触媒が存在する、
炭化水素液体燃料製造装置。
