Description

樹脂成形品
 本開示は、樹脂成形品に関する。
 特開2019-181874号公報には、一方の板面における締結面以外の面を成形する第1金型と、発泡樹脂成形品の他方の板面を成形する第2金型とを備えて構成され、第1金型と第2金型との間でキャビティを形成するとともに第1金型と第2金型を離間させることによりキャビティの容積を拡大可能に構成された金型本体と、締結面を成形する部分と端面を成形する部分がキャビティに露出するようにして金型本体に組み付けられ、角部を成形する入子と、を備え、入子の角部を成形する部分が、金型本体より熱伝導率が高い金属からなる成形型が開示されている。
 特開2019-181874号公報に記載の構成では意匠面側から見た場合に、成形時に形成される樹脂材料の注入口の跡であるゲート跡が視認されることで、意匠性が低下する虞がある。
 本開示は、意匠面を見た場合にゲート跡を視認しづらい樹脂成形品を提供することを目的とする。
 上記課題を解決するための手段には、以下の実施態様が含まれる。

 本開示の第一実施形態に係る樹脂成形品は、第一意匠面を有する本体部と、前記本体部の周縁部から前記本体部の厚み方向で前記第一意匠面と反対側でかつ前記本体部の外側へ張り出すと共に、前記第一意匠面に連なる第二意匠面を有する張出部と、を備え、前記張出部の先端部には、張出方向の先端よりも前記張出部の厚み方向で前記第二意匠面と反対側にゲート跡が形成されている。以下、樹脂成形品の具体例を、図面を参照しながら説明するが、本開示はこれに限定されるものではない。
 図1に示されるように、本実施形態の樹脂成形品70は、発泡樹脂を用いた発泡樹脂成形品である。樹脂成形品70は、本体部72と、張出部76と、ゲート跡80とを有する。
(本体部72)
 本体部72は、X方向に拡がる平板状を呈する部分である。この本体部72は、X方向に拡がっており、X方向の端(図1における図面下側)の周縁部74において、X方向の外側へ張り出す張出部76が形成されている。
(張出部76)
 張出部76は、周縁部74から張り出す方向である張出方向に向かって延びている。この張出部76は、一般部78と、先端部84とを有している。なお、先端部84は、張出部76の張出方向の先端部である。一般部78は、張出部76の先端部84から本体部72までの部分である。この一般部78の厚みは、張出方向で一定でもよいし、増減していてもよい。
 なお、張出部76の張出方向を図中矢印Lで示す。また、張出部76の張出方向と直交する方向である張出部76の厚み方向を矢印Tで示す。すなわち、本開示における矢印L方向は、X方向に対して外側に向かって傾いている。
 図1に示されるように、本体部72におけるY方向の他方側(図1における図面左側)は、樹脂成形品70の意匠面の一部をなす第一意匠面86Aとされている。また、張出部76のT方向の一方側(図1における図面左下側)は、樹脂成形品70の意匠の一部をなす第二意匠面86Bとされている。第一意匠面86A及び第二意匠面86Bは、連なっている。
 また、張出部76における第二意匠面86Bの反対側の面を反対面と称する。
 (発泡領域)
 本実施形態の本体部72は、内部に第一樹脂発泡領域(以下、適宜「第一発泡領域」と称する)88Aを有する。第一発泡領域88Aは、X方向に延びて存在している。
 本実施形態の張出部76は、内部に第二樹脂発泡領域(以下、適宜「第二発泡領域」と称する)88Bを有する。第二発泡領域88Bは、L方向に延びて存在していてもよい。また、第一発泡領域88Aと第二発泡領域88Bは繋がっていてもよいし、分離していてもよい。本実施形態では、図1に示されるように、第一発泡領域88Aと第二発泡領域88Bが繋がっている。
 また、第一発泡領域88A及び第二発泡領域88Bの気泡の平均径は、例えば、0.02mm以上0.15mm以下としてもよい。
 なお、本実施形態では、張出部86の内部に第二発泡領域88Bが形成されているが、本開示はこれに限定されず、張出部86の内部に第二発泡領域88Bが形成されなくてもよい。また、第二発泡領域88Bは、張出部86のL方向で分断されてもよいし、発泡率が第一発泡領域88Aよりも低くてもよい。
 (先端部84)
 本実施形態における先端部84は、図1に示されるように、張出部76において一般部78と画定線Dで画定された先端側の部分であり、一般部78に比して厚さが小さい(薄い)。また、先端部84の先端側(矢印L方向の一方側)は、図1に示されるように円弧状とされると共に、成形時に形成されたゲート跡80を有している。また、本実施形態における張出部76の一般部78と先端部84は、図1に示されるように段差Sで画定されている。すなわち、本実施形態における画定線Dは、段差Sであり、先端部84は、段差Sよりも矢印L方向の一方側において、一般部78よりも厚さが小さい部分(薄い部分)である。なお、先端部84は、厚さが小さく(薄く)て、且つ金型10がコアバックの際の容積拡大が少ない第二キャビティ64で形成されるため、発泡量が少なく、発泡による形状の崩れが少ない。このように張出部76の先端部84の内部に形成される発泡領域の厚みは、本体部72の内部に形成される発泡領域よりも薄く、張出部86の一般部78の内部に形成される発泡領域以下となる。
 また言い換えれば、本実施形態における張出部76において、本体部72の周縁部74と繋がる箇所が基端部であり、その反対側が先端部84であるともいえる。
(ゲート跡80)
 ゲート跡80は、後述する射出成形工程において形成される部分であり、樹脂材料Rが破断することにより形成された粗い破面である。本実施形態においては、ゲート跡80は、円弧状とされた先端部84の張出方向の先端を含んで形成されている。言い換えれば、ゲート跡80は、張出部76の厚さ方向であるT方向と平行で、先端部84と接する接線Fと接触する点(先端部84の頂点)を含んで形成されている。また言い換えれば、ゲート跡80は、先端部84において、T方向を向く接線Fと重なる頂点に対して、T方向の一方側から他方側に亘って形成されている。また言い換えれば、ゲート跡80は、先端部84において第二意匠面86Bとは反対側に形成されている。
 なお、先端部84の矢印L方向の長さは、例えば0.5mm以上2.0mm以下の長さとしてもよい。
 また、段差Sは、後述するように成形時に形成されたパーティングラインPLと重なって形成されている。
 続いて、本実施形態に係る樹脂成形品70の製造に用いられる金型10及び製造工程を説明する。
 〔金型10〕
 本開示の第一実施形態に係る金型は、第一型としての固定型と、前記固定型に対して開閉方向に移動可能とされ、前記固定型との間に前記開閉方向と交差する方向に拡がる第一キャビティ及び該第一キャビティの前記交差する方向の端から前記固定型に対して開方向へ延びる第二キャビティを形成し、前記開方向の移動により前記第一キャビティ及び前記第二キャビティの容積を拡大させる第二型としての可動型と、前記固定型に対して相対移動可能とされ、前記第二キャビティの前記開方向の端部を形成し、前記可動型による前記第一キャビティ及び前記第二キャビティの容積拡大動作に対して前記固定型との相対位置を維持するスライド型と、を備える。以下、金型の具体例を、図面を参照しながら説明するが、本開示はこれに限定されるものではない。
 図2及び図3は、第一実施形態に係る金型10の一部分を示す図である。この金型10は、固定型20と、可動型26と、第一スライド型34と、第二スライド型36と、スライドコア56とを備える。なお、図2及び図3は、同一の金型10における、図面奥行き方向の一部分をそれぞれ示したものである。なお、第一スライド型34、第二スライド型36及びスライドコア56は、本開示に係るスライド型の一例である。
 (固定型20)
 固定型20は、X方向に延びる底部22と、底部22のX方向の一方側(図2及び図3における図面下側)から、Y方向の一方側(図2及び図3における図面右側)に向かって立上る立上り部24と、を有している。図2及び図3に示されるように、固定型20は、底部22と立上り部24とで凹形状を呈している。この固定型20は、射出成形装置(図示省略)に固定されている。
 (可動型26)
 可動型26は、X方向に延びる本体部72と、本体部72のX方向の内側で、Y方向の他方側(図2及び図3における図面左側)に突き出る突出し部30とを有している。図2及び図3に示されるように、可動型26は、本体部72と突出し部30とで凸形状を呈している。この可動型26は、射出成形装置(図示省略)に、Y方向に開閉移動可能に支持されている。なお、図2及び図3は、同じ金型10を図面奥行き方向の一部分を示したものであるため、図2における可動型26及び図3における可動型26は、同時にY方向に開閉移動する。また、可動型26には、Y方向の一方側が拡径された段付き貫通孔32が設けられている。
 (第一スライド型34)
 第一スライド型34は、本開示に係るスライド型の一例であり、図2に示されるように、固定型20と可動型26との間で可動型26に囲われるように配置される。また第一スライド型34は、可動型26とは別体とされており、可動型26とは異なるタイミングでY方向に移動可能とされている。
 また、第一スライド型34は、図2に示されるように、可動型26が固定型20と触れている状態(型閉じ状態)において、Y方向の一方側から、押しピン40によって固定型20に押圧されている。押しピン40は、可動型26をY方向に貫通する段付き貫通孔32にY方向の一方側から挿入されて配置されており、Y方向に移動可能とされている。
 なお、押しピン40は、Y方向の一方側にフランジ部40Cを有している。図2に示されるように可動型26が固定型20と触れている状態では、射出成形装置(図示省略)によってY方向の一方側から付勢部材50を介して押圧されている。なお、付勢部材50は、一例としてコイルバネである。また、図2に示される状態、すなわち固定型20と可動型26とが接触している状態において、付勢部材50が自然長から圧縮されている長さは、後述する容積拡大動作の移動長さよりも長い。
 (第二スライド型36)
 第二スライド型36は、本開示に係るスライド型の他の一例であり、図3に示されるように、固定型20と可動型26との間で可動型26に囲われるように配置される。また第二スライド型36は、可動型26とは別体とされており、可動型26とは異なるタイミングでY方向に移動可能とされている。なお、本実施形態において、第一スライド型34及び第二スライド型36は、図2及び図3の紙面奥行き方向において別体とされている。
 第二スライド型36は、アンギュラピン38がY方向の一方側に固定されている。このアンギュラピン38は、可動型26を、Y方向に向かうと共にX方向に傾きながら貫通している。
 また、第二スライド型36には、Y方向の一方側が拡径された段付き貫通孔44が設けられている。
(スライドコア56)
 スライドコア56は、図3に示されるように、固定型20と第二スライド型36との間に配置される、固定型20と接触する。またスライドコア56は、Y方向の他方側に向かって開口するゲート58と、ゲート58と射出成形装置(図示省略)とを連通する流路Cを有している。なお、流路Cは、図3における紙面奥行き方向で連通している。
 また、スライドコア56は、押しピン42がY方向の一方側に固定されている。この、押しピン42は、Y方向の一方側に、段付き貫通孔44の縮径部44Bよりも直径が大きいフランジ部42Cを有している。また押しピン42のフランジ部42Cは、図3に示されるように可動型26が固定型20と触れている状態において第二スライド型36の段付き貫通孔44の拡径部44Aの内側に位置している。
 また、スライドコア56は、図3に示されるように可動型26が固定型20と触れている状態では、付勢部材50を介し第二スライド型36によって固定型20に押圧されている。なお、付勢部材50は、一例としてコイルバネである。なお、固定型20とスライドコア56とが接触する面を分割面68と称する。また、図3に示される状態、すなわち固定型20と可動型26とが接触している状態において、付勢部材50が自然長から圧縮されている長さは、後述する容積拡大動作の移動長さよりも長い。
 (キャビティ60)
 ここで、図2及び図3に示されるように、固定型20及び可動型26が接触した状態では、固定型20、可動型26、第一スライド型34、第二スライド型36及びスライドコア56によってキャビティ60が形成されている。キャビティ60は、第一キャビティ62と、第二キャビティ64を有する。
 キャビティ60の第一キャビティ62は、図2及び図3に示されるように、X方向に拡がっており、樹脂成形品70のX方向の大部分を成す部分である。また、第二キャビティ64は、第一キャビティ62のX方向の一方側の端からX方向及びY方向の一方側(図2及び図3における図面右下側)に向かって延びる部分である。すなわち、Y方向は、本開示における開閉方向でもある。
 なお、後述するように本開示において、キャビティ60に樹脂材料Rが注入されて形成された樹脂成形品70は、固定型20と接する側が意匠面とされる。すなわち、第一キャビティ62に注入された樹脂材料Rが、第一意匠面86Aを有する本体部72となり、第二キャビティ64に注された樹脂材料Rが、第二意匠面86Bを有する張出部76となる。
 なお、図2に示されるように、本実施形態において、第二キャビティ64の先端では、固定型20の立上り部24と第一スライド型34との間に、T方向に段差66が形成される。
 また、図2に示されるように、本実施形態においては、樹脂成形品70における段差Sが、樹脂成形品70の張出部76における一般部78と先端部84とを画定する画定線Dとなる。すなわち、本実施形態においては、固定型20と第一スライド型34とが接触する面は、樹脂成形品70における画定線Dが形成される部分でもある。
 また、図2に示されるように、本実施形態において、固定型20と、第一スライド型34とが接触する面では、後述する樹脂の注入時(射出時)において、樹脂材料Rが染み出るため、第二意匠面86B側から視た場合に線状の突条であるパーティングラインPLが形成される。すなわち、本実施形態における、固定型20と第一スライド型34とが接触する面は、樹脂成形品70におけるパーティングラインPLが形成される部分でもある。
 なお、図3に示されるように、本実施形態において、第二キャビティ64の先端では、固定型20の立上り部24と、スライドコア56との間には、T方向に段差66が形成される。この段差66は、分割面68においてスライドコア56側のほうがよりX方向の内側とされている。言い換えれば、固定型20とスライドコア56により、張出部76の段差Sが形成される。すなわち、T方向は、本開示における開閉方向と交差する方向でもある。
 また、図3に示されるように、本実施形態においては、樹脂成形品70における段差Sが、樹脂成形品70の張出部76における一般部78と先端部84とを画定する画定線Dとなる。すなわち、本実施形態においては、固定型20とスライドコア56とが接触する面は、樹脂成形品70における画定線Dが形成される部分でもある。
 また、図3に示されるように、本実施形態において、固定型20と、スライドコア56とが接触する面では、後述する樹脂注入時において、樹脂材料Rが染み出るため、第二意匠面86B側には線状の突条であるパーティングラインPLが形成される。すなわち、本実施形態における、固定型20とスライドコア56とが接触する面は、樹脂成形品70におけるパーティングラインPLが形成される部分でもある。
 なお、本実施形態では第二キャビティ64の先端部分65は、図2及び図3に示されるように円弧状とされている。
 また、図3に示されるように、本実施形態において、スライドコア56のゲート58は、第二キャビティ64の先端近傍に位置する。言い換えれば、固定型20とスライドコア56により、張出部76の段差Sよりも先端側にゲート跡80が形成される。また言い換えれば固定型20とスライドコア56により、張出部76の厚み方向で第二意匠面86Bと反対側にゲート跡80が形成される。
 (容積拡大動作)
 なお、本開示における金型10は、後述するように、キャビティ60に樹脂材料Rが注入された状態において、可動型26がY方向に向かって僅かに移動することを可能とされている。すなわち、本開示における金型10は、可動型26が開閉方向に移動することで所謂コアバックと称される、キャビティ60の容積拡大動作をする。また、本開示における金型10では、樹脂材料Rがキャビティ60に注入され、キャビティ60の容積が拡大する際に、キャビティ60内の樹脂材料Rが発泡する。なお、樹脂材料Rは、金型と接する表面は温度が低下して固化(硬くなる)しやすいので、コアバックしたときには樹脂材料Rの表面は発泡しにくく、内部で発泡する。樹脂成形品において発泡量の少ない表面部分を一般にスキン領域とも称する。また、可動型26の開方向によっては、第一キャビティ62の容積の拡大に比べて、第二キャビティ64(張出部76を成形するキャビティ)の容積の拡大が少ないため、第二発泡領域88Bの発泡率は、第一発泡領域88Aの発泡率よりも低くなる傾向にある。また、張出部76は本体部72よりもスキン領域の占める割合が多くてもよい。
 なお、上述する「僅か」な移動する長さは、一例として1.5mmとしてもよい。
 (樹脂材料)
 樹脂材料Rは、樹脂と、発泡剤と、を含有する樹脂材料Rであることが好ましく、必要に応じて添加剤等のその他の成分を含有していてもよい。
 樹脂材料Rに用いる樹脂としては、ポリエチレン系樹脂、ポリプロピレン系樹脂(PP)、複合ポリプロピレン系樹脂(PPC)、ポリスチレン系樹脂、ポリエチレンテレフタレート系樹脂、ポリビニルアルコール系樹脂、塩化ビニル系樹脂、アイオノマー系樹脂、ポリアミド系樹脂、アクリロニトリル・ブタジエン・スチレン共重合樹脂(ABS)、ポリカーボネート系樹脂及びポリフェニレンサルファイド樹脂(PPS)からなる群より選択される少なくとも1種が挙げられる。この中でも、ポリプロピレン系樹脂(PP)、複合ポリプロピレン系樹脂(PPC)及びアクリロニトリル・ブタジエン・スチレン共重合樹脂(ABS)からなる群より選択される少なくとも1種が好ましい。
 また、発泡剤としては、アゾジカルボンアミド等の有機発泡剤、炭酸水素ナトリウム(別名、重炭酸ナトリウム、重曹)等の無機発泡剤などが挙げられる。自動車用内装部品の発泡成形では、環境試験性能、塗膜性能(耐温水性等)の向上等の観点からは、有機発泡剤が好ましい。
 有機発泡剤としては、アゾジカルボンアミド(ADCA)、N,N-ジニトロソペンタメチレンテトラミン(DPT)、4,4’-オキシビスベンゼンスルホニルヒドラジド(OBSH)、ヒドラゾジカルボンアミド(HDCA)等が挙げられ、アゾジカルボンアミド(ADCA)が好ましい。特に、外装品を製造する場合は、分解物に水がほぼ含まれないアゾジカルボンアミド(ADCA)を用いることが好ましい。
 発泡剤の総量中のアゾジカルボンアミド(ADCA)の含有率は、50質量%以上であることが好ましく、80質量%以上であることがより好ましく、90質量%以上であることがさらに好ましく、95質量%以上であることが特に好ましい。
 発泡剤の分解温度は、50℃以上250℃以下であることが好ましく、50℃以上220℃以下であることがより好ましい。使用形態によって、発泡剤の分解温度は、130℃以上250℃以下であってもよい。
 (射出成形工程)
 続いて、本実施形態における射出成形工程を、図4から図9を適宜参照しながら説明する。
 まず、図4及び図5に示されるように、固定型20及び可動型26が接触している状態で、射出成形装置(図示省略)から、溶融した樹脂材料Rが流路C及びゲート58を通って、キャビティ60内に流入する。なお、図4に示されるように固定型20及び可動型26が接触している状態では、第一スライド型34は、固定型20と接触しているため、第二キャビティ64の先端部分65が形成されている。また、図5に示されるように固定型20及び可動型26が接触している状態では、スライドコア56は、固定型20と接触しているため、第二キャビティ64の先端部分65が形成されている。
 キャビティ60の内部に樹脂材料Rが注入されてから予め定められた時間が経過すると、キャビティ60の外側(固定型20、可動型26、第一スライド型34及びスライドコア56と接触する部分)から樹脂材料Rが冷却されて硬化する。キャビティ60の外側が硬化し始めた状態で、可動型26は、容積拡大動作をして図6及び図7に示された状態となる。
 図6及び図7に示されるように、可動型26が容積拡大動作をした状態では、キャビティ60内の容積が拡大されるため、キャビティ60内の圧力が低下する。この状態では、樹脂材料Rに混合された発泡剤により、樹脂材料Rが第一キャビティ62及び第二キャビティ64の内部で発泡する。
 ここで、図6に示されるように、可動型26が容積拡大動作をした状態では、第一スライド型34は、付勢部材50に押圧される押しピン40により、固定型20との相対位置が維持される。言い換えれば、可動型26が容積拡大動作をした状態においても、第一スライド型34により形成されるキャビティ60の先端部分65は、容積拡大動作をする前の形状が保たれる。したがって、成形された樹脂成形品70の先端部84の内部では樹脂の発泡量が少ないため、先端部84の発泡による形状の崩れが抑制される。
 また、図7に示されるように、可動型26が容積拡大動作をした状態では、スライドコア56は、付勢部材50に押圧されることにより、固定型20との相対位置が維持される。言い換えれば、可動型26が容積拡大動作をした状態においても、スライドコア56により形成されるキャビティ60の先端部分65は、容積拡大動作をする前の形状が保たれる。
 そして、キャビティ60内の樹脂材料Rが更に冷却され、樹脂材料Rの全体が硬化した状態において、可動型26は、さらにY方向に向かって移動して図8及び図9に示された状態となる。
 図8に示されるように、可動型26が容積拡大動作をした状態よりもさらにY方向の一方側に移動することにより、付勢部材50が自然長にまで延びるため、付勢部材50による押しピン40の押圧が解消される。また、押しピン40のフランジ部40Cが可動型26の段付き貫通孔32に引っ掛かることで、第一スライド型34は、可動型26と共にY方向の一方側に移動する。これにより、図8に示されるように、第一スライド型34と固定型20との接触が解消される。
 また、図9に示される様に、可動型26が容積拡大動作をした状態よりもさらにY方向の一方側に移動することにより、付勢部材50が自然長にまで延びるため、付勢部材50による押圧が解消される。また、第二スライド型36は、Y方向の一方側に移動する可動型26の貫通孔によってアンギュラピン38がX方向の一方側に案内される。これにより第二スライド型36及びスライドコア56は、X方向の一方側に移動する。
 その後、図9に示された状態からさらにスライドコア56がX方向の一方側に移動することにより、硬化した樹脂材料Rは、ゲート58部分で切断される。これにより、切断された跡である、図1に示されるようにキャビティ60における先端部84のゲート58に相当する位置に、所謂ゲート跡80と称される粗い破面が形成される。
 そして、固定型20に対して可動型26がさらにY方向の一方側に移動することで硬化した樹脂材料Rが図1に示されるような樹脂成形品70として固定型20から取り出される。なお、前述の通り、図1に示されるように、本実施形態における樹脂成形品70は、キャビティ60における固定型20と接触していた部分が意匠面である。
 (比較例)
 ここで、図10及び図11に、本実施形態に係る金型10との比較例とされる金型110が、本実施形態に係る金型10と同様に容積拡大動作をした状態を示す。
 図10に示されるように、比較例に係る金型110では、本実施形態に係る第一スライド型34に相当する部分が、可動型125の一部とされている。言い換えれば、容積拡大動作をした状態において、第二キャビティ64の先端部分65は、可動型125と共にY方向の一方側に移動している。
 また、図11に示されるように、比較例に係る金型110では、第二スライド型36及びスライドコア56に相当する部分が、スライド型130として一体的に形成されている。なお、スライド型130は、本実施形態に係るスライドコア56とは異なり、固定型120に向かって付勢されていないため、容積拡大動作をした状態において固定型120と接触していない。言い換えれば、容積拡大動作をした状態において、第二キャビティ64の先端部分65は、可動型125と共にY方向の一方側に移動している。
 この場合図10及び図11に示されるように、可動型125が容積拡大動作をすることにより、第二キャビティ64の先端が可動型125及びスライド型130に引っ張られてY方向の一方側に移動する。容積拡大動作をする時点では樹脂材料Rが硬化していないため、キャビティ60の底部22と第二キャビティ64との境界部分が、Y方向の一方側に向かって変形する。この境界部分の変形により樹脂成形品70における意匠面の意匠性が低下する。
 (作用及び効果)
 本実施形態における金型10、及び金型10により形成される樹脂成形品70では、次の作用及び効果を得ることができる。
 本実施形態における金型10では、スライド型が、第二キャビティ64における開閉方向の先端近傍で固定型20に押圧されると共にキャビティ60における第二キャビティ64の開閉方向の先端を形成し、可動型26が開閉方向に移動した場合に、固定型20に押圧された状態を維持する。これにより、可動型26がキャビティ60の容積を拡大した場合に、第二キャビティ64の先端を形成するスライド型が移動しないため、可動型26が開閉方向に移動した場合に第一キャビティ62から第二キャビティ64にかけて意匠面が変形しづらい。
 したがって、本実施形態における金型10では、樹脂成形品70を形成する場合に意匠面が変形し、形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態における金型10では、可動型26がキャビティ60の容積を拡大した場合に、スライド型が、固定型20に押圧されている。これにより、本実施形態における金型10では、スライド型が固定型20に押圧されていない場合と比して、張出部76の先端が変形する可能性を低減することができる。
 また、本実施形態における金型10では、スライド型が、可動型26に設けられた付勢部材50によって固定型20に押圧される。このため、固定型20と可動型26との間隔が狭い場合に、スライド型が固定型20に押圧され、固定型20と可動型26との間隔が広い場合に、スライド型が固定型20への押圧が解消される。これにより、意匠面の意匠性が損なわれる可能性を低減することができる本実施形態における金型10の構成を簡素にすることができる。
 また、本実施形態における金型10では、スライド型が、第二キャビティ64における開閉方向の先端から樹脂を射出するゲート58を有すると共に固定型20に対して交差方向の外側に向かって移動可能とされている。これにより、本実施形態における金型10を用いて成形された樹脂成形品70の意匠面を望む人物からは、ゲート跡80が視認しづらい。
 したがって、本実施形態における金型10によって形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態における樹脂成形品70では、本実施形態における金型10を用いて形成されているため、第一キャビティ62に対応する部分である本体部72から第二キャビティ64に対応する部分である張出部76にかけて意匠面が変形しづらい。
 したがって、また、本実施形態における樹脂成形品70では、本実施形態における金型10を用いられずに形成された樹脂成形品70と比して意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態における樹脂成形品70は、張出部76の先端部84が張出部76の先端部84における厚さ方向で第二意匠面86B側に形成されたゲート跡80を有すると共に、一般部78と先端部84とを画定する画定線Dよりも先端部84が本体部72の内側に形成されている。すなわち、第二意匠面86Bにおいて一般部78よりも第二意匠面86Bの反対側にあるゲート跡80は、画定線Dに紛れやすいため、意匠面を望む人物からは、ゲート跡80が目立たない。したがって、本実施形態における樹脂成形品70は、意匠面に対してゲート跡80が目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、画定線Dは、一般部78の第二意匠面86Bよりも本体部72の内側に向かう段差Sとされている。これにより、樹脂成形品70は、画定線Dが段差Sとされており、意匠面を望む人物からは、パーティングラインPLが目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、第二意匠面86Bにおいて、画定線D上にパーティングラインPLが形成されている。
 また、本実施形態における樹脂成形品70は、一般部78と先端部84との境界である画定線D上にパーティングラインPLが形成されており、意匠面を望む人物からは、パーティングラインPLが目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、パーティングラインPLが張出部76の先端から0.5mm以上2.0mm以下の位置にあり、意匠面を望む人物からはパーティングラインPLが目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、先端部84の形状が円弧形状であるため、成形時にゲート跡80が小さくなりやすい。したがって、本実施形態における樹脂成形品70は、先端部84の形状が円弧形状ではない場合と比してゲート跡80が小さくなるため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、ゲート跡80の端が張出部76における第二意匠面86Bと反対側の面の端につながるため、意匠面を望む人物からは、ゲート跡80を視認しづらい。したがって、また、本実施形態における樹脂成形品70は、ゲート跡80の端が張出部76における第二意匠面86Bと反対側の面の端につながっていない場合と比してゲート跡80が目立たなくなるため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、第一発泡領域88A及び第二発泡領域88Bが形成されているため、樹脂成形品の重量を軽くすることができる。
 本実施形態における樹脂成形品70は、ゲート跡80が、張出部76の先端部84において、張出方向の先端よりも張出部76の厚み方向で第二意匠面86Bと反対側の部分に形成されているため、意匠面を望む人物からは、ゲート跡80を視認しづらい。
 したがって、本実施形態における樹脂成形品70は、意匠面に対してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、先端部84の形状が円弧形状であるため、成形時にゲート跡80が小さくなりやすい。したがって、本実施形態における樹脂成形品70は、先端部84の形状が円弧形状ではない場合と比してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、ゲート跡80の端が張出部76における第二意匠面86Bと反対側の面の端につながるため、意匠面を望む人物からは、ゲート跡80を視認しづらい。したがって、本実施形態における樹脂成形品70は、ゲート跡80の端が張出部76における第二意匠面86Bと反対側の面の端につながっていない場合と比してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 また、本実施形態における樹脂成形品70は、第一発泡領域88A及び第二発泡領域88Bが形成されているため、樹脂成形品70の重量を軽くすることができる。
 (変形例)
 なお、上述の説明では、第一スライド型34と第二スライド型36とは、それぞれ別体とされていたが、これに限られない。例えば、第二スライド型36は、可動型26に対してアンギュラピン38で支えられている代わりに、第一スライド型34と同様に押しピン40で固定型20に押圧されていてもよい。またこの場合、第一スライド型34と第二スライド型36は、同体とされていてもよい。
 また、上述の説明では、スライドコア56は、第二スライド型36と別体とされていたが、これに限らず、第二スライド型36と、スライドコア56とが同体とされていてもよい。
 このような場合においても、可動型26が容積拡大動作をし、樹脂材料Rが発泡する際に、第一スライド型34、及びスライドコア56に相当する部分が、固定型20と接していれば、第一実施形態に係る金型10と同様の作用及び効果を得ることができる。
 また、上述の説明において、本実施形態における樹脂成形品70では、画定線DとパーティングラインPLとが重なっていたが、これに限らず、画定線DとパーティングラインPLとが重なっていない形状とされていてもよい。この場合、パーティングラインPLが樹脂成形品における画定線Dよりも先端側に形成されていることが望ましい。これにより、画定線D及び段差SによってパーティングラインPLが目立たなくなるため、意匠面の意匠性が損なわれる可能性が低減する。
 なお、上述の説明において、本実施形態では、樹脂成形品の一例として内部に発泡領域を有する樹脂成形品70とされていたが、本開示における技術は、これに限定されない。すなわち、本体部72及び張出部76に発泡領域を有していない樹脂成形品についても同様に適用される。この場合においても、本実施形態における樹脂成形品70と同様に、意匠面を望む人物からは、意匠面に対してゲート跡80が目立たないため、意匠面の意匠性が損なわれる可能性が低減する。また、本実施形態における樹脂成形品70と同様に、意匠面を望む人物からは、意匠面に対してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 続いて本開示における第二実施形態について、図12及び図13を適宜参照しながら説明する。なお、本実施形態に係る構成のうち、第一実施形態と同様の構成については、同じ符号を付し、具体的な説明を省略する場合がある。
[第二実施形態]
 図12に、第二実施形態に係る金型10が容積拡大動作をした様子を示す。本実施形態に係る金型10では、スライドコア56は、Y方向の一方側にからスライドアクチュエータ54が可動型26を貫通して接続されている。すなわち、本実施形態では、スライドコア56は、金型10が容積拡大動作をした状態において、スライドアクチュエータ54により固定型20に押圧されている。
 その他の構成は、第一実施形態と同様である。
 本実施形態における金型10では、図13に示されるように、固定型20が容積拡大動作をした状態よりもさらにY方向の一方側に移動した場合に、スライドコア56が第二スライド型36と共にX方向の一方側に案内される。これにより、本実施形態においても、可動型26が固定型20と離れることにより、樹脂材料Rがゲート58部で切断される。
 (作用及び効果)
 また、図12に示されるように、本実施形態では、スライド型は、付勢部材50ではなくスライドアクチュエータ54によって、可動型26が容積拡大動作をする際に固定型20に押圧される。言い換えれば、本実施形態においてもスライド型は、容積拡大動作をする時点では固定型20との接触が解消されない。これにより、本実施形態においても、これにより、可動型26がキャビティ60の容積を拡大した場合に、第二キャビティ64の先端を形成するスライド型が移動しないため、可動型26が開閉方向に移動した場合に第一キャビティ62から第二キャビティ64にかけて意匠面が変形しづらい。
 したがって、本実施形態における金型10においても、樹脂成形品70を形成する場合に意匠面が変形し、形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 なお、第一実施形態における金型10によって得られるその他の作用及び効果は、本実施形態においても、同様に得ることができる。
 続いて本開示における第三実施形態について、図14から図16を適宜参照しながら説明する。なお、本実施形態に係る構成のうち、第一実施形態と同様の構成については、同じ符号を付し、具体的な説明を省略する場合がある。
[第三実施形態]
 (樹脂成形品70)
 図14は、第三実施形態における樹脂成形品70を示す図である。本実施形態では、第一実施形態の樹脂成形品70と比べて、張出部76の先端部284には、段差Sが形成されておらず、漸減部92が形成されている。また、本実施形態における樹脂成形品70では、ゲート跡80は、先端部284におけるT方向の範囲内において、矢印L方向の一方側の頂点よりもT方向の一方側に形成されている。言い換えれば、本実施形態においてゲート跡80は、張出部276の厚さ方向であるT方向と平行し、先端部284と接する接線Fと接触する点(先端部284の頂点)よりもT方向の一方側に形成されている。また言い換えれば、本実施形態における樹脂成形品70では、ゲート跡80は、先端部284におけるT方向の範囲内において、矢印L方向の一方側の頂点よりもT方向の他方側に形成されていない。
 漸減部92は、図14に示されるように、一般部78と先端部284を画定する画定線DであるパーティングラインPLから、矢印L方向の一方側に向かうにつれてT方向の他方側(本体部72の内側)に向かって厚さが減少する部分である。言い換えれば、本実施形態における漸減部92は、第一実施形態における段差Sと同様に、張出部76の厚さをT方向に変えて厚さを漸減させている。
 その他の部分の形状は、第一実施形態に係る樹脂成形品70と、同様である。
 続いて、本実施形態に係る樹脂成形品70を製造する、金型10を説明する。
 図15は、本実施形態における金型10を示す図である。本実施形態における金型10では、固定型20とスライドコア56とが接触する分割面68から矢印L方向の一方側は、矢印L方向の一方側が向かうにつれてT方向の他方側に向かって張出部76の厚さが減少する傾斜部266とされている。
 また、図15に示されるように、本実施形態における金型10では、ゲート258は、キャビティ60における矢印L方向の最も一方側よりも、T方向の一方側に位置している。言い換えれば、本実施形態においては、ゲート258が、漸減部92からキャビティ60の先端部分265までの間に位置している。
 その他の構成は、第一実施形態と同様である。
 なお、本実施形態において図16に示されるように、スライドコア56がX方向の一方側に移動することにより、硬化した樹脂材料Rがゲート258部分で切断されて、樹脂成形品70のゲート跡80が形成される。
 (作用及び効果)
 本実施形態においても、図15に示されるように、可動型26が容積拡大動作をした状態において、スライドコア56と固定型20との接触が保たれる。これにより、第一実施形態と同様に、樹脂成形品70を形成する場合に意匠面が変形し、形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態においても、図14に示されるように、ゲート跡80は、張出部76の先端部284が張出部76の先端部284における厚さ方向で第二意匠面86B側に形成されたゲート跡80を有すると共に、一般部78と先端部284とを画定する画定線Dよりも先端部284が本体部72の内側に形成されている。すなわち、第二意匠面86Bにおいて一般部78よりも第二意匠面86Bの反対側にあるゲート跡80は、画定線Dに紛れやすいため、意匠面を望む人物からは、ゲート跡80が目立たない。これにより、形成される樹脂成形品70は、意匠面に対してゲート跡80が目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 なお、第一実施形態における金型10によって得られるその他の作用及び効果は、本実施形態においても、同様に得ることができる。
 続いて本開示における第四実施形態について、図17から図19を適宜参照しながら説明する。なお、本実施形態に係る構成のうち、第一実施形態と同様の構成については、同じ符号を付し、具体的な説明を省略する場合がある。
[第四実施形態]
(樹脂成形品70)
 図17は、第四実施形態における樹脂成形品70を示す図である。本実施形態では、第一実施形態の樹脂成形品70と比べて、張出部76の先端部384において、ゲート跡80が、先端部384におけるT方向の範囲内において、矢印L方向の一方側の頂点よりもT方向の他方側に形成されている。言い換えれば、本実施形態においてゲート跡80は、張出部376の厚さ方向であるT方向と平行し、先端部384と接する接線Fと接触する点(先端部384の頂点)よりもT方向の他方側に形成されている。また言い換えれば、本実施形態における樹脂成形品70では、ゲート跡80は、先端部384におけるT方向の範囲内において、矢印L方向の一方側の頂点よりもT方向の一方側に形成されていない。
 その他の部分の形状は、第一実施形態に係る樹脂成形品70と、同様である。
 続いて、本実施形態に係る樹脂成形品70を製造する、金型10を説明する。
 図18は、本実施形態における金型10を示す図である。本実施形態では、本実施形態における金型10では、ゲート358は、キャビティ60における矢印L方向の最も一方側よりも、T方向の他方側に位置している。言い換えれば、本実施形態においては、ゲート358は、キャビティ60の先端部分365から、可動型26の突出し部30までの間に位置している。
 その他の構成は、第一実施形態と同様である。
 なお、本実施形態において図19に示されるように、スライドコア56がX方向の一方側に移動することにより、硬化した樹脂材料Rがゲート358部分で切断されて、樹脂成形品70のゲート跡80が形成される。
 (作用及び効果)
 本実施形態においても、図18に示されるように、可動型26が容積拡大動作をした状態において、スライドコア56と固定型20との接触が保たれる。これにより、第一実施形態と同様に、樹脂成形品70を形成する場合に意匠面が変形し、形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態においても、図17に示されるように、ゲート跡80は、張出部76の先端部384において、張出方向の先端よりも張出部76の厚み方向で第二意匠面86Bと反対側に形成されている。すなわち、張出部76の先端部384において、張出方向の先端よりも張出部76の厚み方向で第二意匠面86Bと反対側の部分に形成されているため、意匠面を望む人物からは、ゲート跡80を視認しづらい。これにより、本実施形態における樹脂成形品70は、意匠面に対してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 なお、第一実施形態における金型10によって得られるその他の作用及び効果は、本実施形態においても、同様に得ることができる。
 続いて本開示における第五実施形態について、図20から図22を適宜参照しながら説明する。なお、本実施形態に係る構成のうち、第一実施形態と同様の構成については、同じ符号を付し、具体的な説明を省略する場合がある。
[第五実施形態]
(樹脂成形品70)
 図20は、第四実施形態における樹脂成形品70を示す図である。本実施形態では、第一実施形態の樹脂成形品70と比べて、張出部76の先端部484において、先端形状が円弧状ではなく、直線状とされている。言い換えれば、ゲート跡80は、張出部76の厚さ方向であるT方向と平行し、先端部484と接する接線Fと接触する点(先端部484の頂点)を含んで形成されている。また言い換えれば、ゲート跡80は、先端部484におけるT方向の範囲内において、矢印L方向の一方側の頂点よりもT方向の一方側に形成されていると共に、矢印L方向の一方側の頂点よりもT方向の他方側に形成されている。
 その他の部分の形状は、第一実施形態に係る樹脂成形品70と、同様である。
 続いて、本実施形態に係る樹脂成形品70を製造する、金型10を説明する。
 図21は、本実施形態における金型10を示す図である。本実施形態では、固定型20とスライドコア56との接触する分割面68で段差66が形成されている。
 また、本実施形態では、図21に示されるように、キャビティ60における第二キャビティ64の矢印L方向の最も一方側は、X方向と平行している。言い換えれば、本実施形態においては、第二キャビティ64が、直線状とされ、ゲート458が、第二キャビティ64の先端部分465に位置している。
 その他の構成は、第一実施形態と同様である。
 なお、本実施形態において図22に示されるように、スライドコア56がX方向の一方側に移動することにより、硬化した樹脂材料Rがゲート458部分で切断されて、樹脂成形品70のゲート跡80が形成される。
 (作用及び効果)
 本実施形態においても、図22に示されるように、可動型26が容積拡大動作をした状態において、スライドコア56と固定型20との接触が保たれる。これにより、第一実施形態と同様に、樹脂成形品70を形成する場合に意匠面が変形し、形成された樹脂成形品70における意匠面の意匠性が損なわれる可能性を低減することができる。
 また、本実施形態において図22に示されるように、スライドコア56がX方向の一方側に移動することにより、硬化した樹脂材料Rがゲート458部分で切断されて、樹脂成形品70のゲート跡80が形成される。
 また、本実施形態においても、図20に示されるように、ゲート跡80は、張出部76の先端部484において、張出方向の先端よりも張出部76の厚み方向で第二意匠面86Bと反対側に形成されている。すなわち、張出部76の先端部484において、張出方向の先端よりも張出部76の厚み方向で第二意匠面86Bと反対側の部分に形成されているため、意匠面を望む人物からは、ゲート跡80を視認しづらい。これにより、本実施形態における樹脂成形品は、意匠面に対してゲート跡80を視認しづらいため、意匠面の意匠性が損なわれる可能性が低減する。
 また言い換えれば、本実施形態においても、図20に示されるように、ゲート跡80は、張出部76の先端部484が張出部76の先端部484における厚さ方向で第二意匠面86B側に形成されたゲート跡80を有すると共に、一般部78と先端部484とを画定する画定線Dよりも先端部484が本体部72の内側に形成されている。すなわち、第二意匠面86Bにおいて一般部78よりも第二意匠面86Bの反対側にあるゲート跡80は、画定線Dに紛れやすいため、意匠面を望む人物からは、ゲート跡80が目立たない。これにより、本実施形態における樹脂成形品は、意匠面に対してゲート跡80が目立たないため、意匠面の意匠性が損なわれる可能性が低減する。
 以上、添付図面を参照しながら本開示の実施形態を説明したが、本開示の属する技術の分野における通常の知識を有する者であれば、特許請求の範囲に記載された技術的思想の範疇内において、各種の変更例又は応用例に想到し得ることは明らかであり、これらについても、当然に本開示の技術的範囲に属するものと了解される。

Claims (5)

  1.  第一意匠面を有する本体部と、
     前記本体部の周縁部から前記本体部の厚み方向で前記第一意匠面と反対側でかつ前記本体部の外側へ張り出すと共に、前記第一意匠面に連なる第二意匠面を有する張出部と、
     を備え、
     前記張出部の先端部には、張出方向の先端よりも前記張出部の厚み方向で前記第二意匠面と反対側にゲート跡が形成されている、
     樹脂成形品。
  2.  前記張出部の先端から0.5mm以上2.0mm以下の位置にパーティングラインがある、請求項1に記載の樹脂成形品。
  3.  前記張出部の先端部の断面形状が円弧形状である、請求項2に記載の樹脂成形品。
  4.  前記ゲート跡の端が前記張出部における第二意匠面と反対側の面の端につながる、請求項1に記載の樹脂成形品。
  5.  前記本体部の内部には第一樹脂発泡領域が形成され、
     前記張出部の内部には、前記第一樹脂発泡領域につながる第二樹脂発泡領域が形成されている、請求項1から請求項4のいずれか一項に記載の樹脂成形品。
