バリア性樹脂層は、ガスバリア性樹脂を主成分として含有する。バリア性樹脂層は、例えば、酸素バリア性および水蒸気バリア性等のガスバリア性に優れる。したがって、バリア性樹脂層を備える転写層を基材(被転写体)上に転写して得られるバリア性積層体は、ガスバリア性に優れる。
第1のポリオレフィン層は、バリア性樹脂層から剥離できるように、バリア性樹脂層上に設けられている。したがって、バリア性樹脂層および薄膜層は、転写層を構成する。第1のポリオレフィン層は、好ましくはバリア性樹脂層に接している。
第1のポリオレフィン層は、メカニカルリサイクルまたはケミカルリサイクルされたポリオレフィン(以下「リサイクルポリオレフィン」ともいう)を含有してもよい。メカニカルリサイクルおよびケミカルリサイクルについては後述する。第1のポリオレフィン層は、リサイクルポリオレフィンを50質量%超含有してもよく、60質量%以上、70質量%以上、80質量%以上、または90質量%以上含有してもよい。
第1のポリオレフィン層としてのポリエチレン層は、ポリエチレンを主成分として含有する。本明細書においてポリエチレンとは、全繰返し構成単位中、エチレン由来の構成単位の含有割合が50モル%超の重合体をいう。この重合体において、エチレン由来の構成単位の含有割合は、好ましくは70モル%以上、より好ましくは80モル%以上、さらに好ましくは90モル%以上、特に好ましくは95モル%以上である。上記含有割合は、NMR法により測定される。
高密度ポリエチレンの密度は、好ましくは0.945g/cm3以上である。高密度ポリエチレンの密度は、好ましくは0.965g/cm3以下である。中密度ポリエチレンの密度は、好ましくは0.930g/cm3以上0.945g/cm3未満である。低密度ポリエチレンの密度は、好ましくは0.860g/cm3以上0.930g/cm3未満、より好ましくは0.900g/cm3以上0.930g/cm3未満である。直鎖状低密度ポリエチレンの密度は、好ましくは0.860g/cm3以上0.930g/cm3未満、より好ましくは0.900g/cm3以上0.930g/cm3未満である。ポリエチレンの密度は、JIS K7112:1999のD法(密度勾配管法、23℃)に準拠して測定される。
第1のポリオレフィン層としてのポリエチレン層は、密度が0.930g/cm3以上のポリエチレンを主成分として含有することが好ましく、密度が0.940g/cm3以上のポリエチレンを主成分として含有することがより好ましく、密度が0.945g/cm3以上のポリエチレンを主成分として含有することがさらに好ましい。このようなポリエチレン層は、密度が0.930g/cm3未満のポリエチレンを主成分として含有する層と比べて、バリア性樹脂層からの剥離性により優れる。
第1のポリオレフィン層としてのポリエチレン層としては、中密度ポリエチレンを主成分として含有する層、中密度ポリエチレンおよび高密度ポリエチレンの混合樹脂を主成分として含有する層、または高密度ポリエチレンを主成分として含有する層が好ましく、高密度ポリエチレンを主成分として含有する層がより好ましい。このようなポリエチレン層は、低密度ポリエチレンまたは直鎖状低密度ポリエチレンを主成分として含有する層と比べて、バリア性樹脂層からの剥離性により優れる。
第1のポリオレフィン層としてのポリプロピレン層は、ポリプロピレンを主成分として含有する。ポリプロピレンは、プロピレンホモポリマー(ホモポリプロピレン)、プロピレンランダムコポリマー(ランダムポリプロピレン)およびプロピレンブロックコポリマー(ブロックポリプロピレン)のいずれでもよく、これらから選択される2種以上の混合物でもよい。ポリプロピレンとしては、環境負荷の低減という観点から、バイオマス由来のポリプロピレンや、メカニカルリサイクルまたはケミカルリサイクルされたポリプロピレンを用いてもよい。ホモポリプロピレンを含有する層よりもランダムポリプロピレンを含有する層の方が、バリア性樹脂層との密着強度が高くなる傾向にある。
支持層は、第2のポリオレフィン層をさらに備えてもよい。支持層は、第2のポリオレフィン層を1層備えてもよく、2層以上備えてもよい。支持層が第2のポリオレフィン層を備える場合は、第2のポリオレフィン層は、第1のポリオレフィン層におけるバリア性樹脂層に向かう面とは反対側の面上に位置している。
第2のポリオレフィン層は、リサイクルポリオレフィンを含有してもよい。第2のポリオレフィン層は、リサイクルポリオレフィンを50質量%超含有してもよく、60質量%以上、70質量%以上、80質量%以上、または90質量%以上含有してもよい。
第2-2層は、高密度ポリエチレンを主成分として含有する。高密度ポリエチレンは、例えば、積層フィルムのカールの抑制に寄与する。
第2-3層は、中密度ポリエチレンおよび直鎖状低密度ポリエチレンの混合樹脂を主成分として含有する。該混合樹脂における中密度ポリエチレンと直鎖状低密度ポリエチレンとの質量比は、10:90~90:10でもよく、20:80~80:20でもよく、30:70~70:30でもよく、40:60~60:40でもよい。直鎖状低密度ポリエチレンは、例えば、加工性の向上に寄与する。中密度ポリエチレンは、層間密度差を小さく、例えば、層間密着性の向上に寄与する。
第2-5層は、中密度ポリエチレンを主成分として含有する。中密度ポリエチレンは、例えば、加工性の向上に寄与する。
第2-6層は、ランダムポリプロピレンおよび直鎖状低密度ポリエチレンの混合樹脂を主成分として含有する。該混合樹脂におけるランダムポリプロピレンと直鎖状低密度ポリエチレンとの質量比は、10:90~90:10でもよく、20:80~80:20でもよく、30:70~70:30でもよく、40:60~60:40でもよい。直鎖状低密度ポリエチレンは、例えば、第2-6層と第2-5層との密着性の向上に寄与する。ランダムポリプロピレンは、例えば、第2-6層と第1のポリオレフィン層との密着性の向上に寄与する。ランダムポリプロピレンは、メタロセン系直鎖状低密度ポリエチレンとの混和性に優れる傾向にある。
第2-2層または第2-5層の厚さの割合は、第2のポリオレフィン層の総厚さに対して、好ましくは5%以上、より好ましくは10%以上、さらに好ましくは15%以上であり、好ましくは35%以下、より好ましくは30%以下、さらに好ましくは25%以下である。
第2-3層または第2-6層の厚さの割合は、第2のポリオレフィン層の総厚さに対して、好ましくは45%以上、より好ましくは50%以上、さらに好ましくは55%以上であり、好ましくは80%以下、より好ましくは75%以下、さらに好ましくは70%以下である。
第2-8層または第2-11層の厚さの割合は、第2のポリオレフィン層の総厚さに対して、好ましくは3%以上、より好ましくは5%以上、さらに好ましくは7%以上であり、好ましくは25%以下、より好ましくは20%以下、さらに好ましくは15%以下である。
第2-9層または第2-12層の厚さの割合は、第2のポリオレフィン層の総厚さに対して、好ましくは55%以上、より好ましくは65%以上、さらに好ましくは75%以上であり、好ましくは96%以下、より好ましくは92%以下、さらに好ましくは88%以下である。
本開示の転写フィルムは、バリア性樹脂層の第2の面上に、金属および/または無機酸化物を含む薄膜層を備える。薄膜層は、好ましくは、バリア性樹脂層の第2の面に接している。好ましくは、薄膜層は、バリア性樹脂層の第2の面に直接、蒸着形成されている。
薄膜層は、例えば、金属蒸着膜、または透明蒸着膜等の無機酸化物蒸着膜である。
本開示の転写フィルムは、薄膜層上に、保護層をさらに備えてもよい。すなわち、転写層は、薄膜層におけるバリア性樹脂層に向かう面とは反対側の面上に、保護層をさらに備えてもよい。このような転写層は、例えば、酸素バリア性および水蒸気バリア性に優れるとともに、薄膜層が無機酸化物薄膜層である場合は、薄膜層におけるクラックの発生を効果的に抑制できる。
保護層におけるガスバリア性樹脂の含有割合は、好ましくは50質量%超、より好ましくは60質量%以上、さらに好ましくは70質量%以上、よりさらに好ましくは80質量%以上、特に好ましくは90質量%以上である。
保護層は、上記添加剤を含有してもよい。
本開示の転写フィルムは、薄膜層におけるバリア性樹脂層に向かう面とは反対側の面上または保護層における薄膜層に向かう面とは反対側の面上に、接着層を備えてもよい。接着層は、後述するバリア性積層体の製造方法においては、被転写体と薄膜層または保護層とを貼り合わせるための層である。転写フィルムは接着層を備えなくともよく、例えば被転写体上に接着層を設けてもよい。
接着層の詳細は後述するとおりであり、本欄での説明は省略する。
本開示の転写フィルムは、一実施形態において、
第1のポリオレフィン層およびバリア性樹脂層を少なくとも備える積層フィルムと、
バリア性樹脂層上に位置する薄膜層と、
を少なくとも備える。
積層フィルムは、一実施形態において、ポリオレフィン層を構成する材料と、バリア性樹脂層を構成する材料とを、インフレーション成形法またはTダイ法等により共押出製膜し、得られたフィルムをさらに延伸処理して得られたフィルムである。エチレン-ビニルアルコール共重合体、ポリビニルアルコールおよびポリアミド等のガスバリア性樹脂を含有する樹脂フィルムは、直接、薄く加工することが困難であることがある。また、ガスバリア性樹脂を含有する溶液をポリオレフィン層に塗布しコート層を形成する場合は、該溶液とポリオレフィン層との親和性が高くないことから、ポリオレフィン層が該溶液を弾いてしまい、コーティングが困難であることがある。これらの方法に対して、ポリオレフィンおよびバリア性樹脂を共押出法により共押出し、得られたフィルムを延伸処理することにより、ポリオレフィン層上に薄いバリア性樹脂層を備える積層フィルムを作製できる。
本開示の転写フィルムの層構成について、以下に数例を挙げる。

本開示の転写フィルムの酸素透過度(単位:cc/(m2・day・atm))は、好ましくは3.0以下、より好ましくは1.5以下、さらに好ましくは1.0以下、よりさらに好ましくは0.5以下、特に好ましくは0.3以下である。酸素透過度の下限値は、例えば0.01でもよい。酸素透過度は、JIS K7126-2:2006に準拠して、温度23℃、湿度65%RH環境下にて測定される。

本開示の第2の態様のバリア性積層体は、熱融着性樹脂層をさらに備えてもよい。
基材としては、例えば、樹脂フィルム、紙基材および木材が挙げられる。基材は、厚さが大きい樹脂フィルムや、紙基材および木材などの、薄膜層を直接形成することが困難な基材でもよい。これらの中でも、紙基材が好ましい。基材として紙基材を備える第2の態様のバリア性積層体を、「紙バリア積層体」ともいう。
基材は、枚葉シートでもよく、ロール状に巻回された連続シートでもよい。
本開示のバリア性積層体は、印刷層などの意匠層をさらに備えてもよい。
意匠層は、画像を有する。画像としては、例えば、文字、図形、模様、記号およびこれらの組合せが挙げられる。画像は、商品名、包装容器中の物品の名称、製造者および原材料名等の文字情報を含んでもよい。画像は、単色無地(いわゆるベタ画像)でもよい。
本開示のバリア性積層体は、基材と薄膜層との間に、接着層を備える。このようなバリア性積層体は、例えば、基材と薄膜層との密着性に優れる。
押出ポリエチレン層に含まれるポリエチレンとしては、例えば、高密度ポリエチレン、中密度ポリエチレン、低密度ポリエチレンおよび直鎖状低密度ポリエチレンが挙げられる。これらの中でも、層間密着性という観点から、低密度ポリエチレンおよび直鎖状低密度ポリエチレンが好ましく、低密度ポリエチレンがより好ましい。
<熱融着性樹脂層>
本開示の第2の態様のバリア性積層体は、バリア性樹脂層の第1の面上に、積層体の表層としての熱融着性樹脂層を備えてもよい。熱融着性樹脂層は、例えばバリア性積層体を包装材料として用いる場合には、ヒートシール性シーラント層として機能する。熱融着性樹脂層とは、ヒートシール性を有する層であり、具体的には、加熱圧着することにより接着対象に接着できる層、または加熱圧着することにより該層同士で融着して接着できる層である。
熱融着性樹脂層の厚さは、好ましくは1μm以上、より好ましくは5μm以上、さらに好ましくは10μm以上、よりさらに好ましくは20μm以上、特に好ましくは30μm以上である。熱融着性樹脂層の厚さは、好ましくは200μm以下、より好ましくは150μm以下、さらに好ましくは100μm以下、よりさらに好ましくは80μm以下、特に好ましくは60μm以下である。熱融着性樹脂層の厚さは、熱融着性樹脂層の強度およびバリア性積層体の加工性や、バリア性積層体を用いて製造される包装容器内に充填される内容物の質量に応じて、適宜変更することが好ましい。

剥離工程では、第1の態様のバリア性積層体の転写フィルムにおける支持層を転写層から剥離して、転写層、接着層および基材をこの順に備える第2の態様のバリア性積層体を得る。例えば、基材と転写フィルムとの間の接着層による充分な接着強度が発現した後、第1の態様のバリア性積層体において、支持層を転写層から剥離する。一実施形態において、基材と転写フィルムとを接着層を介して貼り合わせながら、転写フィルムにおける支持層を転写層から剥離してもよい。上述したように転写フィルム(転写層)が接着層を備える場合は、第1の態様のバリア性積層体の転写フィルムにおける支持層を転写層から剥離して、転写層および基材をこの順に備える第2の態様のバリア性積層体を得てもよい。
樹脂層形成工程では、バリア性樹脂層の第1の面上に熱融着性樹脂層を形成する。熱融着性樹脂層は、例えば、バリア性樹脂層の第1の面に、熱融着性樹脂含有塗工液を塗布し、乾燥することにより形成してもよく、熱融着性樹脂の溶融押出しにより形成してもよく、熱融着性樹脂フィルムを必要に応じて上述した接着層を介して貼り合わせてもよい。
本開示のバリア性積層体は、例えば、包装袋等の包装容器用途に好適に使用できる。
包装容器としては、例えば、包装袋、カップ、トレーおよび蓋付容器が挙げられる。
本開示の包装袋等の包装容器は、本開示の第2の態様のバリア性積層体を備える。本開示の包装袋等の包装容器は、必要に応じて、上記バリア性積層体とともに、種々の機能を有する層をさらに備えていてもよい。包装容器は、上述した紙バリア積層体を備える包装容器でもよい。

アルミ蒸着転写PETフィルム(Polyplex社製、VMPET-RMZ251、12μm、シリコーンコート系、OD=2.5)を準備した。アルミ蒸着転写PETフィルムのアルミニウム蒸着面に、グラビアロールコート法により2液硬化型のポリウレタン系ラミネート用接着剤を厚さ3.0g/m2(乾燥状態)になるようにコーティングして、ラミネート用接着剤層を形成した。アルミ蒸着転写PETフィルムのラミネート用接着剤層面と、片面クレーコート紙(Algro Finess)の未クレーコート面と、を貼り合わせ、40℃かつ3日間の加熱エージング処理を行った。アルミ蒸着転写PETフィルムのPETフィルム層を50m/minの剥離速度で剥離し、片面クレーコート紙上にアルミニウム蒸着膜を転写した。このようにして、紙バリア積層体を製造した。

特に言及しない限り各物性についてそれぞれ3個の試験片について測定を行い、得られた3個の値の算術平均値をそれぞれの物性値として記載した。
以上の転写フィルムおよび紙バリア積層体(以下、これらをまとめて「試験片」ともいう)について、酸素透過度(cc/(m2・day・atm))および水蒸気透過度(g/(m2・day))を以下の方法により測定した。結果を各表に記載する。
また、紙バリア積層体を、転写層が内側に位置するように折り込み、折り込まれた積層体を800gのローラーで一回押圧した。その後、その一回目の折り目と垂直となるように積層体を折り込み、折り込まれた積層体を800gのローラーで一回押圧した。4つ折り後の積層体を展開して、紙バリア積層体のガスバリア性を測定した。
酸素透過度測定装置(MOCON社製、機種名:OXTRAN)を用いて、JIS K 7126-2:2006に準拠して、温度23℃、湿度65%RH環境下における試験片の酸素透過度を測定した。試験片が転写フィルムである場合は、転写フィルムの積層フィルム面が酸素供給側を向き、蒸着膜面が検知器側を向くように試験片を配置した。試験片が紙バリア積層体である場合は、紙バリア積層体の紙基材面が酸素供給側を向き、転写層面が検知器側を向くように試験片を配置した。
水蒸気透過度測定装置(MOCON社製、機種名:PERMATRAN)を用いて、JIS K 7129-2:2019に準拠して、温度38℃、湿度90%RH環境下における試験片の水蒸気透過度を測定した。試験片が転写フィルムである場合は、転写フィルムの積層フィルム面が水蒸気供給側を向き、蒸着膜面が検知器側を向くように試験片を配置した。試験片が紙バリア積層体である場合は、紙バリア積層体の紙基材面が水蒸気供給側を向き、転写層面が検知器側を向くように試験片を配置した。
実施例および比較例で得られた中間積層体をMD方向にカットして、幅:15mm、長さ:100mmのサイズを有する試験片を切り出した。上記試験片と、測定器として卓上型引張圧縮試験機MCT-1150(AND社製)とを用いて、初期チャック間距離:100mm、剥離角度:T型剥離、試験速度:50mm/minの条件にて、中間積層体における転写層と支持層との剥離強度(N/15mm幅)を測定した。剥離強度の測定時の環境は、温度23℃および湿度50%RHである。
延伸後において、B層の厚さを2μmに、C層の厚さを19μmに、D層の厚さを2μmにそれぞれ変更し、二軸延伸積層フィルムの厚さを25μmに変更したこと以外は実施例3Bおよび6Bと同様にして、実施例3Cおよび6Cの二軸延伸積層フィルム、蒸着フィルム、中間積層体および紙バリア積層体を作製した。実施例3Cおよび6Cにおける各評価の結果は、対応する実施例番号の実施例(実施例3Bおよび6B)の結果と同程度であった。

- 請求項1~14のいずれか一項に記載の転写フィルムと、
接着層と、
基材と、
をこの順に少なくとも備え、
前記第1のポリオレフィン層と、
前記バリア性樹脂層と、
前記薄膜層と、
前記接着層と、
前記基材と、
をこの順に少なくとも備えるバリア性積層体。 - ガスバリア性樹脂を主成分として含有するバリア性樹脂層と、
金属および/または無機酸化物を含む薄膜層と、
接着層と、
基材と、
をこの順に少なくとも備えるバリア性積層体。 - 前記バリア性樹脂層が、第1の面と、前記第1の面に対向する第2の面と、を有し、前記薄膜層が、前記バリア性樹脂層の前記第2の面に接している、請求項16に記載のバリア性積層体。
- 前記バリア性樹脂層が、第1の面と、前記第1の面に対向する第2の面と、を有し、前記バリア性積層体が、前記バリア性樹脂層の前記第1の面上に、熱融着性樹脂層をさらに備える、請求項16または17に記載のバリア性積層体。
- 前記基材が、紙基材、木材、ポリイミド系基材、フッ素樹脂系基材またはポリオレフィン系基材である、請求項15~18のいずれか一項に記載のバリア性積層体。
- 前記基材が、紙基材である、請求項16~18のいずれか一項に記載のバリア性積層体。
- 前記接着層が、接着剤層または接着性樹脂層である、請求項15~20のいずれか一項に記載のバリア性積層体。
- 請求項1~14のいずれか一項に記載の転写フィルムと、基材と、を準備する工程、
前記転写フィルムを、前記転写フィルムの薄膜層が前記基材に向かうように接着層を介して前記基材上に配置して、前記転写フィルム、前記接着層および前記基材をこの順に備える中間積層体を得る工程、ならびに
前記中間積層体の前記転写フィルムにおける前記支持層を前記転写層から剥離して、前記転写層、前記接着層および前記基材をこの順に備えるバリア性積層体を得る工程、
を備える、バリア性積層体の製造方法。 - 請求項16~18のいずれか一項に記載のバリア性積層体を備える包装容器。
- 請求項20に記載のバリア性積層体を備える包装容器。
