Description

ブロック共重合体、及び組成物
 本発明は、ブロック共重合体、及び組成物に関する。
 ビニル芳香族化合物と共役ジエン化合物を用いたブロック共重合体は、常温で天然ゴムや合成ゴムと同様の弾性を有し、また、高温では熱可塑性樹脂と同様の成形加工性を有し、さらには、耐候性、耐熱性にも優れていることから、従来から、樹脂改質剤として、自動車部品、タイヤ部材、医療用成形品、アスファルト改質剤、履物、食品容器等の成形品、包装材料、粘接着シート、家電・工業用部品等の分野で幅広く利用されている。
 前記自動車部品としての自動車用エアバッグシステムは、自動車等の衝突の際に運転手や搭乗者を保護するシステムであり、衝突の際の衝撃を感知する装置とエアバッグ装置とからなる。前記エアバッグ装置は、ステアリングホイール、助手席前方のインストルメントパネル、運転席及び助手席のシート、フロント、及びサイドピラー等に設置される。前記エアバッグ装置におけるエアバッグ収納カバーについては、エアバッグ膨張時に設計通り開裂するように、その構造や材質において、従来から種々の提案がなされている。
 例えば、低温耐衝撃性と耐熱性に優れる熱可塑性エラストマー組成物を用いたエアバッグ収納カバー向けの材料を構成する熱可塑性エラストマーとして、スチレン・共役ジエンブロック共重合体であるスチレン・ブタジエン・スチレンブロック共重合体、プロピレン系樹脂及びエチレン・α-オレフィン共重合体等が提案されている(例えば、特許文献1参照)。

 近年、安全性の観点からエアバッグの大型化がすすむ一方で、エアバッグ装置については美観の観点から小型化が求められている。そのため、エアバッグ展開時にエアバッグ収納カバーにかかる相対的な出力が強まっており、かかるエアバック収納カバーの材料には、より優れた低温下での耐衝撃性が求められている。
 前記特許文献1に開示されている熱可塑性エラストマー組成物は、プロピレン系ブロック共重合体、エチレンからなる重合体ブロックとエチレン・α-オレフィン共重合体ブロックとを含むエチレン系重合体、及びスチレン・共役ジエンブロック共重合体の部分水素添加物を含有する。この熱可塑性エラストマー組成物は、-45℃での低温耐衝撃性に優れ、エアバッグシステムのエアバッグ収納カバーの材料として好適であることが記載されている。
 しかしながら、特許文献1に開示されている熱可塑性エラストマー組成物は、-70℃程度の極低温下では、耐衝撃性に関して改良の余地がある、という問題点を有している。
 そこで本発明において、特にエアバック収納カバーの材料として実用上十分な破断伸びや剛性が得られ、極低温下における耐衝撃性及び低グロス性に優れる組成物、及び前記組成物に用いるブロック共重合体を提供することを目的とする。
 本発明者らは、上記課題を解決するべく鋭意検討した結果、特定の構造を有するブロック共重合体からなる組成物が、上述した従来技術の課題を解決できることを見出し、本発明を完成するに至った。
 すなわち、本発明は以下のとおりである。
〔1〕
 ビニル芳香族単量体単位を主体とする重合体ブロックAと、共役ジエン単量体単位を主体とする重合体ブロックBを有し、
 前記重合体ブロックAの含有量が3~40質量%であり、
 前記重合体ブロックBの水添前のビニル結合量が35~55mol%であり、
 前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が30~90mоl%であり、
 重量平均分子量が15万~60万である、
 ブロック共重合体(I)。
〔2〕
 前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が30~77mоl%である、前記〔1〕に記載のブロック共重合体(I)。
〔3〕
 ISO 1133に準拠する、測定温度230℃、測定荷重2.16kgの条件下でのメルトフローレートが、0.1g/10分未満である、前記〔1〕又は〔2〕に記載のブロック共重合体(I)。
〔4〕
 下記式(1)で表され、カップリング率が80%以上のカップリングポリマーの水添物である、前記〔1〕乃至〔3〕のいずれか一に記載のブロック共重合体(I)。

 本発明によれば、破断伸びや剛性が実用上良好で、極低温下における耐衝撃性及び低グロス性に優れた組成物、及び前記組成物に用いるブロック共重合体が得られる。
 以下、本発明を実施するための形態(以下、「本実施形態」という。)について、詳細に説明する。
 なお、以下の本実施形態は、本発明を説明するための例示であり、本発明は以下の実施形態に限定するものではない。本発明は、その要旨の範囲内で適宜変形して実施できる。
〔ブロック共重合体〕
 以下、本実施形態のブロック共重合体について詳細に説明する。
 本実施形態のブロック共重合体(I)は、
 ビニル芳香族単量体単位を主体とする重合体ブロックAと、共役ジエン単量体単位を主体とする重合体ブロックBを有し、
 前記重合体ブロックAの含有量が3~40質量%であり、
 前記重合体ブロックBの水添前のビニル結合量が35~55mol%であり、
 前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が30~90mol%であり、
 重量平均分子量が15万~60万である。
 本明細書において、重合体ブロックを構成する単量体単位に関し、「主体とする」とは、対象の単量体単位を対象の重合体ブロック中に、80質量%以上100質量%以下含むことを言い、好ましくは90質量%以上100質量%以下含むものとする。
 本実施形態のブロック共重合体(I)は、少なくとも1つの、ビニル芳香族単量体単位を主体とする重合体ブロックAと、少なくとも1つの、共役ジエン単量体単位を主体とする重合体ブロックBとを有する。
 上述した構成を有することにより、破断伸びや剛性が実用上良好で、極低温下における耐衝撃性及び低グロス性に優れた組成物を提供可能なブロック共重合体が得られる。
 本実施形態のブロック共重合体(I)は、例えば、下記一般式で表されるような構造を有することが好ましい。
 また、本実施形態のブロック共重合体(I)は、下記構造を複数種類、任意の割合で含む混合物でもよい。

 前記ブロック共重合体を表す各一般式において、Aはビニル芳香族単量体単位を主体とする重合体ブロックであり、Bは共役ジエン単量体単位を主体とする重合体ブロックである。これにより、重合体ブロックAと、重合体ブロックBとは、明確に区別される。重合体ブロックAと重合体ブロックBとの境界線は必ずしも明瞭に区別される必要はない。
 式中のB1、B2等の数字は、各重合体ブロックを区別するためのものである。
 また、nは1以上の整数、好ましくは1~16の整数である。
 mは2以上の整数、好ましくは2~12の整数、より好ましくは2~8の整数である。
 Zはカップリング剤残基を表す。カップリング剤としては、以下に限定されないが、例えば、後述するポリハロゲン化合物や酸エステル類等が挙げられる。
 本実施形態のブロック共重合体(I)の構造は、下記式(1)で表されるカップリング構造のポリマーを水添した構造が好ましい。なお、カップリング率は80%以上であることが好ましい。

(式(1)中、Aはビニル芳香族単量体単位を主体とする重合体ブロックAであり、Bは共役ジエン単量体単位を主体とする重合体ブロックBであり、nは1以上の整数であり、Xは、カップリング剤の残基又は重合開始剤の残基である。)
 前記構造を有するブロック共重合体(I)は、例えば、重合体ブロックA、重合体ブロックBの順に重合し、これらをカップリングしたカップリングポリマーを水添することにより得ることができる。
 具体的には、重合工程において、分子量15万以上のリニア型の高分子トリブロックA-B-A型のブロック共重合体を一般的なリビングアニオン重合で製造する場合には、重合開始剤の量が非常に微量であり、溶剤やモノマー中に含まれる微量の失活成分(不純物)の影響で分子量が大きくずれるため、収率が低下する傾向にある。これらを回避するためには、溶剤やモノマーの精製を強化する必要があるが、経済的に不利である、という問題点を有している。さらに、水添反応工程においては、系内での水素の拡散効率が低下する傾向にあるため目的の水添率を得るためには、長時間の水添工程を要する傾向にあり生産性が低下する、という問題点を有している。また、一般的なスチームストリッピング工程及び脱水押出工程からなる脱溶剤工程においても、駆動機器に過剰な負荷がかかることによる機器の破損、ポリマーの分子鎖切断や場合によっては発火などの事象が生じる可能性がある。また、乾燥後は、ペレットにはならず、クラム、フレーク、またはパウダーであることが多いため、工程内に付着し、収率低下やコンタミの原因となる。
 一方において、本実施形態のブロック共重合体(I)を、上記のようなカップリング構造を有するものとすることにより、高分子量でありながら、カップリング率を調整することにより、カップリングした分岐ポリマーと未カップリングのポリマー(A-B)を共存させることができ、かかるブロック共重合体(I)を用いて得られる組成物の加工性、プロピレン系重合体との相溶性、及び、表面外観の各特性をバランス良く向上させることができる。
 また、本実施形態のブロック共重合体(I)が、前記式(1)で表されるカップリングポリマーの水添物である場合において、カップリング剤によるカップリング率は80%以上が好ましい。より好ましくは82%以上であり、さらに好ましくは84%以上である。
 ブロック共重合体(I)中のカップリング率が80%以上であれば、得られる組成物の加工性、及び表面外観に優れる傾向にある。
 なお、カップリング率は、カップリング剤の量、反応時間、及び反応温度を調整することによって、上記数値範囲に制御できる。
(重合体ブロックA、及び重合体ブロックBの含有量)
 本実施形態のブロック共重合体(I)は、前記ビニル芳香族単量体単位を主体とする重合体ブロックAの含有量が、3質量%~40質量%であり、好ましくは5質量%~38質量%、より好ましくは7質量%~36質量%である。
 本実施形態のブロック共重合体(I)中の重合体ブロックAの含有量が3質量%以上であれば、後述する本実施形態の組成物は引張強度に優れる傾向にある。ブロック重合体Aの含有量が40質量%以下であれば、後述する本実施形態の組成物は破断伸びに優れる傾向にある。
 なお、重合体ブロックA、及び重合体ブロックBの含有量は、単量体のフィード量を調整することによって上述した数値範囲に制御できる。
 本実施形態のブロック共重合体(I)は、前記共役ジエン単量体単位を主体とする重合体ブロックBの含有量が、60質量%~97質量%であり、好ましくは62質量%~95質量%、より好ましくは64質量%~93質量%である。
 本実施形態のブロック共重合体(I)における重合体ブロックAの含有量は、水添前のブロック共重合体を、四酸化オスミウムを触媒として、t-ブチルハイドロパーオキサイドにより酸化分解する方法(I.M.KOLTHOFF,et al.,Polym.Sci.1,429(1946)に記載の方法)(以下、四酸化オスミウム分解法と称する。)で求めたビニル芳香族単量体単位を主体とする重合体の質量(ただし、平均重合度が約30以下のビニル芳香族化合物は除かれている)を用いて算出することができる。
 また、ブロック共重合体における重合体ブロックAの含有量は、水素添加後の共重合体(ブロック共重合体(I))を用いて、Y.Tanaka,et al.,RUBBER CHEMISTRY and TECHNOLOGY 54,685(1981)に記載の方法で、核磁気共鳴装置(NMR)により測定することができる。
 NMR法を、ビニル芳香族化合物をスチレン、共役ジエン化合物を1,3-ブタジエンとした場合を例に挙げて具体的に説明する。
 ブロック共重合体30mgを重水素化クロロホルム1gに溶解した試料を用いて1H-NMRを測定し、重合体ブロックA(この場合、ポリスチレンブロックとなる)の含有量(Ns値)を全積算値に対する化学シフト6.9ppm~6.3ppmの積算値の比率から求めた。

 本実施形態のブロック共重合体(I)は、前記重合体ブロックBの水添前のビニル結合量が、35mol%~55mol%であり、好ましくは36mol%~54mol%であり、より好ましくは37mol%~53mol%であり、さらに好ましくは40mol%~50mol%である。
 本実施形態のブロック共重合体(I)の前記重合体ブロックBの水添前のビニル結合量が35mol%以上であると、本実施形態のブロック共重合体(I)を用いた後述する本実施形態の組成物は、極低温下における耐衝撃性が優れたものとなる傾向にある。
 前記重合体ブロックBの水添前のビニル結合量が55mol%以下であれば、後述する本実施形態の組成物は、剛性に優れる傾向にある。
 なお、本明細書において、ビニル結合量とは、全共役ジエンに対する、1,2-ビニル結合量(1,2-結合で重合体に組み込まれている共役ジエン)と3,4-ビニル結合量(3,4-結合で重合体に組み込まれている共役ジエン)の合計含有量(ここで、共役ジエンとして1,3-ブタジエンを使用した場合には、1,2-ビニル結合含有量、共役ジエンとしてイソプレンを使用した場合には、3,4-ビニル結合含有量)をいう。
 水添前の重合体ブロックBのビニル結合量は、核磁気共鳴装置(NMR)を用いて測定することができる。本実施形態のブロック共重合体(I)中の共役ジエン単量体単位に由来するミクロ構造(シス比率、トランス比率、ビニル結合量)は、後述する極性化合物等の使用、及び量の調整により上述した数値範囲に制御することができる。
(水素添加率)
 本実施形態のブロック共重合体(I)は、前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が、30mol%~90mol%であり、好ましくは30mol%~85mol%であり、より好ましくは30mol~80mol%、さらに好ましくは30mol%~77mol%である。
 水素添加率は、本実施形態のブロック共重合体(I)の溶解パラメータ値、流動性、プロピレン樹脂との相溶性、及びガラス転移温度に影響するため、好ましい水素添加率は、それらへの影響も踏まえて設定される。
 本実施形態のブロック共重合体(I)の水素添加率が30mol%以上であることにより、本実施形態のブロック共重合体(I)を用いた後述する本実施形態の組成物において、プロピレン系重合体(III)との相溶性が良化し、破断伸び、及び耐熱性が優れたものとなる傾向にある。
 前記水素添加率が90mol%以下であることにより、後述する本実施形態の組成物において極低温下での耐衝撃性が優れる傾向にある。
 ブロック共重合体(I)の水素添加率は、例えば、水素添加時の触媒量を調整することによって上記数値範囲に制御することができる。水素添加速度は、例えば、水素添加時の触媒量、水素フィード量、時間、圧力及び温度等を調整するによって制御することができる。
 本実施形態のブロック共重合体(I)の水素添加率は、プロトン核磁気共鳴(1H-NMR)法により測定できる。
(重量平均分子量)
 本実施形態のブロック共重合体(I)は、重量平均分子量が、150000~600000である。好ましくは200000~600000、より好ましくは250000~600000、さらに好ましくは300000~600000である。
 本実施形態のブロック共重合体(I)の重量平均分子量が150000以上であると、本実施形態のブロック共重合体を用いた後述する本実施形態の組成物において、極低温下における耐衝撃性、及び低グロス性が優れたものとなる傾向にある。
 また、本実施形態の組成物においては、ブロック共重合体(I)の分散形態は、ブロック共重合体の重量平均分子量に応じて海島構造(海:成分(II)、成分(III)、島:成分(I))に変化する。ブロック共重合体(I)の重量平均分子量が150000以上であると、本実施形態のブロック共重合体を用いた組成物において、ブロック共重合体の分散形態が、共連続構造から海島構造(海:成分(II)、及び成分(II)、島:成分(I))へと、配向(残留歪み)が低減されるモルフォロジーに変化するため、組成物を110℃で1000時間加熱した際の収縮率を低減することができる。
 なお、ブロック共重合体(I)の重量平均分子量が150000未満であると、かかるブロック共重合体を用いた組成物において、ブロック共重合体の分散形態は、共連続構造になる。
 ブロック共重合体(I)の重量平均分子量が600000以下であると、本実施形態のブロック共重合体を用いた組成物において、加工性、及び外観が優れたものとなる傾向にある。
 ブロック共重合体(I)の重量平均分子量は、後述する実施例に記載の方法でゲルパーミエーションクロマトグラフィー(GPC)によって測定したクロマトグラムのピークの分子量を、市販の標準ポリスチレンの測定から求めた検量線(標準ポリスチレンのピーク分子量を使用して作成)を使用して求めることができる。
 なお、GPCにより測定したブロック共重合体の分子量分布の形状は特に限定されず、ピークが二ヶ所以上存在するポリモーダルの分子量分布を持つものでもよいし、ピークが一つであるモノモーダルの分子量分布を持つものでもよい。
 ブロック共重合体(I)の重量平均分子量は、重合工程時のモノマー添加量、反応開始剤添加量、重合時間、重合温度を調整することにより、上述した数値範囲に制御できる。
(メルトフローレート)
 本実施形態のブロック共重合体(I)は、メルトフローレート(MFR;ISO 1133に準拠、230℃、2.16kg荷重)が、0.1/10分未満であることが好ましく、0.01g/10分以下であることがより好ましく、N.F.(Non Flow)であることがさらに好ましい。
 本実施形態のブロック共重合体(I)のMFRが0.1g/10分未満であることにより、後述する本実施形態の組成物の耐衝撃性、低グロス性が向上する傾向にあり、組成物を110℃で1000時間加熱した際の収縮率を低減することができる傾向にある。
 ブロック共重合体のメルトフローレートは、後述する実施例に記載する方法により測定でき、重合工程時のモノマー添加量、反応開始剤添加量、重合添加剤量、重合時間、重合温度を調整することにより、上記数値範囲に制御できる。
(形態)
 本実施形態のブロック共重合体(I)の形態は、ペレット、フレーク、クラム、及びパウダーからなる群より選ばれるいずれかであることが好ましく、フレーク、クラム、及びパウダーであることがより好ましい。
 本実施形態のブロック共重合体(I)が、フレーク、クラム、及びパウダーの場合、ペレットと比較して、比表面積が大きくなり、溶剤が揮発しやすくなり、シクロヘキサン等の残存量を低減することができ、後述する本実施形態の組成物のVOCを低減することができる。
 なお、本実施形態のブロック共重合体(I)の形態は、重量平均分子量の調整や、重合後のブロック共重合体と溶剤を分離する工程の操作により制御することができる。
〔ブロック共重合体の製造方法〕
 本実施形態のブロック共重合体(I)は、例えば、有機溶媒中で、有機アルカリ金属化合物を重合開始剤として重合を行い、ブロック共重合体を得た後、水素添加反応を行うことにより製造することができる。
 重合の態様としては、バッチ重合であっても連続重合であってもよく、これらの組み合わせであってもよい。分子量分布が狭いブロック共重合体を得る観点からは、バッチ重合方法が好ましい。
 重合温度は一般に0℃~150℃であり、20℃~120℃であることが好ましく、40℃~100℃であることがより好ましく、40℃~80℃であることがさらに好ましい。
 重合時間は目的とするブロック共重合体によって異なるが、通常は24時間以内であり、0.1時間~10時間であることが好ましい。分子量分布が狭く、高い強度を有するブロック共重合体を得る観点からは、0.5時間~3時間であることがより好ましい。
 重合圧力は、窒素及び溶媒を液相に維持するのに十分な圧力の範囲であればよく、特に限定されるものではない。
 重合系内に、重合開始剤及びリビングポリマーを不活性化させるような不純物、例えば、水、酸素、炭酸ガス等が存在しないことが好ましい。
 有機溶媒としては、以下に限定されないが、例えば、n-ブタン、イソブタン、n-ペンタン、n-ヘキサン、n-ヘプタン、n-オクタン等の脂肪族炭化水素類;シクロヘキサン、シクロへプタン、メチルシクロペンタン等の脂環式炭化水素類;ベンゼン、キシレン、トルエン、エチルベンゼン等の芳香族炭化水素が挙げられる。
 重合開始剤である有機アルカリ金属化合物としては、有機リチウム化合物が好ましい。
 有機リチウム化合物としては、以下に限定されないが、例えば、有機モノリチウム化合物、有機ジリチウム化合物、有機ポリリチウム化合物を用いることができる。
 有機リチウム化合物としては、以下に限定されないが、例えば、エチルリチウム、n-プロピルリチウム、イソプロピルリチウム、n-ブチルリチウム、sec-ブチルリチウム、t-ブチルリチウム、フェニルリチウム、ヘキサメチレンジリチウム、ブタジエニルリチウム、及びイソプロペニルジリチウム等が挙げられる。これらの中でも、重合活性の観点から、n-ブチルリチウム、sec-ブチルリチウムが好ましい。
 重合開始剤である有機アルカリ金属化合物の使用量は、目的とする重合体の分子量によって異なるが、一般的には0.01phm~0.5phm(単量体100質量部当たりに対する質量部)の範囲であることが好ましく、0.03phm~0.3phmの範囲であることがより好ましく、0.05phm~0.15phmの範囲であることがさらに好ましい。
 本実施形態のブロック共重合体(I)の水添前における重合体ブロックBの共役ジエン単量体単位の1,2-結合及び3,4-結合の総量は、ルイス塩基(例えばエーテル、アミン等)を使用することにより制御できる。ルイス塩基の使用量は、目的とする1,2-結合及び3,4-結合の割合によって調整する。また、ルイス塩基及び後述する金属アルコキシドを2以上の条件に分けて添加することにより、1,2-結合及び3,4-結合の割合が異なる重合体ブロックBを有するブロック共重合体(I)を製造することができる。
 ルイス塩基としては、以下に限定されるものではないが、例えば、エーテル化合物、酸素原子を2個以上有するエーテル系化合物、及び第3級アミン系化合物等が挙げられる。
 前記第3級アミン系化合物としては、以下に限定されないが、例えば、ピリジン、N,N,N',N'-テトラメチルエチレンジアミン、トリブチルアミン、テトラメチルプロパンジアミン、1,2-ジピペリジノエタン、ビス[2-(N,N-ジメチルアミノ)エチル]エーテル等が挙げられる。これらは、1種のみを単独で用いてもよく、2種以上を併用してもよい。
 第3級アミン化合物としては、アミンを2個有する化合物が好ましい。さらに、それらの中でも、分子内で対称性を示す構造を有するものがより好ましく、N,N,N',N'-テトラメチルエチレンジアミンや、ビス[2-(N,N-ジメチルアミノ)エチル]エーテルや、1,2-ジピペリジノエタンがさらに好ましい。
 本実施形態のブロック共重合体(I)の製造工程においては、上述したルイス塩基、有機リチウム化合物、及びアルカリ金属アルコキシドの共存下で、重合を行ってもよい。ここで、アルカリ金属アルコキシドとは、一般式MOR(式中、Mはアルカリ金属、Rはアルキル基である)で表される化合物である。
 アルカリ金属アルコキシドのアルカリ金属としては、高い1,2-結合及び3,4-結合の割合、狭い分子量分布、高い重合速度の観点から、ナトリウム又はカリウムであることが好ましい。
 アルカリ金属アルコキシドとしては、以下に限定されるものではないが、例えば、炭素数2~12のアルキル基を有するナトリウムアルコキシド、リチウムアルコキシド、カリウムアルコキシドが好ましく、より好ましくは、炭素数3~6のアルキル基を有するナトリウムアルコキシドやカリウムアルコキシドであり、さらに好ましくは、ナトリウム-t-ブトキシド、ナトリウム-t-ペントキシド、カリウム-t-ブトキシド、カリウム-t-ペントキシドである。これらの中でも、ナトリウムアルコキシドであるナトリウム-t-ブトキシド、ナトリウム-t-ペントキシドがさらにより好ましい。
 本実施形態のブロック共重合体(I)の製造工程において、水素化の方法は特に限定されないが、例えば、上述のようにして得られたブロック共重合体を、水素化触媒の存在下で水素を供給し、水素添加することにより、共役ジエン単量体単位の二重結合残基が水素添加されたブロック共重合体を得ることができる。
 重合工程及び水添工程を不活性炭化水素溶媒中で行った場合は、例えば、不活性炭化水素溶媒を除去してブロック共重合体を単離することができる。
 具体的な溶媒を除去する方法としては、特に限定されないが、例えば、スチームストリッピングが挙げられる。スチームストリッピングにより、含水クラムを得て、得られた含水クラムを乾燥することによりブロック共重合体を得ることができる。
 スチームストリッピングにおいては、クラム化剤として界面活性剤を用いることが好ましい。そのような界面活性剤としては、特に限定されないが、例えば、上記同様のアニオン界面活性剤、カチオン界面活性剤、非イオン界面活性剤が挙げられる。これら界面活性剤は、ストリッピング帯の水に対して一般に0.1ppm~3000ppm添加することができる。また、界面活性剤に加えて、Li,Na,Mg,Ca,Al,Zn等の金属の水溶性塩をクラムの分散助剤として用いることもできる。
 ブロック共重合体(I)の重合工程及び前記スチームストリッピングを経て得られる、水中に分散したクラム状のブロック共重合体の濃度は、一般に0.1質量%~20質量%(ストリッピング帯の水に対する割合)である。この範囲であれば運転上の支障をきたすことなく、良好な粒径を有するクラムを得ることができる。このブロック共重合体(I)のクラムを脱水により含水率を1質量%~30質量%に調整し、その後、含水率が1質量%以下になるまで乾燥を行うことが好ましい。
 前記クラムの脱水工程においては、ロール、バンバリー式脱水機、スクリュー押出機式絞り脱水機等の圧縮水絞機での脱水、あるいはコンベヤー、箱型の熱風乾燥機で脱水を適用することができ、これらの脱水と乾燥を同時に行ってもよい。
 本実施形態のブロック共重合体(I)の製造方法においては、必要に応じて、重合開始剤等に由来する金属類を脱灰する工程を採用することができる。
 また、本実施形態のブロック共重合体の製造方法では、さらに、必要に応じ、酸化防止剤、中和剤、界面活性剤等を添加する工程を採用してもよい。
 酸化防止剤としては、以下に限定されないが、例えば、ヒンダードフェノール系化合物、リン系化合物、イオウ系化合物等が挙げられ、これらを1種単独で使用してもよく、2種類以上組み合わせて使用してもよい。
 ヒンダードフェノール系化合物としては、以下に限定されないが、例えば、2,6-ジ-t-ブチル-4-メチルフェノール、n-オクタデシル-3-(4'-ヒドロキシ-3',5'-ジ-t-ブチルフェニル)プロピオネート、〔オクタデシル-3-(3,5-ジブチル-t-ブチル-4-ヒドロキシフェニル)プロピオネート〕、2,2'-メチレンビス(4-メチル-6-t-ブチルフェノール)、2,2'-メチレンビス(4-エチル-6-t-ブチルフェノール)、2,4-ビス〔(オクチルチオ)メチル〕-0-クレゾール、2-t-ブチル-6-(3-t-ブチル-2-ヒドロキシ-5-メチルベンジル)-4-メチルフェニルアクリレート、2,4-ジ-t-アミル-6-〔1-(3,5-ジ-t-アミル-2-ヒドロキシフェニル)エチル〕フェニルアクリレート、2-[1-(2-ヒドロキシ-3,5-ジ-tert-ペンチルフェニル)]アクリレート等が挙げられる。
 リン系化合物、イオウ系化合物としては、以下に限定されないが、例えば、3,3'-チオジプロピオネート、2-メルカプトベンズイミダゾール、4,6-ビス(オクチルチオメチル)-o-クレゾール、チオジエチレンビス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]、ジラウリルチオジプロビオネート、ラウリルステアリルチオジプロピオネートペンタエリスリトールーテトラキス(6-ラウリルチオプロピオネート)、トリス(ノニルフェニル)ホスファイト、トリス(2,4-ジ-t-ブチルフェニル)ホスファイト等が挙げられる。
 酸化防止剤の添加量は、ブロック共重合体(I)100質量部に対して、0.01質量部~1質量部が好ましく、0.05質量部~0.5質量部がより好ましく、0.1質量部~0.4質量部がさらに好ましい。
 中和剤としては、以下に限定されないが、例えば、各種のステアリン酸金属塩、ハイドロタルサイト、安息香酸等が挙げられる。
 界面活性剤としては、以下に限定されないが、例えば、アニオン系界面活性剤、ノニオン系界面活性剤、カチオン系界面活性剤等が挙げられる。
 アニオン系界面活性剤としては、以下に限定されないが、例えば、脂肪酸塩、アルキル硫酸エステル塩、アルキルアリールスルホン酸塩等が挙げられる。
 また、ノニオン系界面活性剤としては、以下に限定されないが、例えば、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルアリールエーテル等が挙げられる。
 さらに、カチオン系界面活性剤としては、以下に限定されないが、例えば、アルキルアミン塩、第4級アンモニウム塩等が挙げられる。
 本実施形態のブロック共重合体(I)は、必要に応じてそのクラムに、ブロッキングの防止を目的としてブロッキング防止剤を配合することができる。
 ブロッキング防止剤としては、以下に限定されないが、例えば、ステアリン酸カルシウム、ステアリン酸マグネシウム、ステアリン酸亜鉛、ポリエチレン、ポリプロピレン、エチレンビスステアリルアミド、タルク、アモルファスシリカ等が挙げられる。
 ブロッキング防止剤の配合量としては、ブロック共重合体(I)に対して500~10000ppmが好ましく、1000~7000ppmがより好ましい。ブロッキング防止剤は、クラム表面に付着した状態で配合されていることが好ましいが、クラム内部に一部を含んでいてもよい。
 なお、本実施形態のブロック共重合体(I)は、上記添加剤を配合した場合も包含する。
〔組成物〕
 本実施形態の組成物は、本実施形態のブロック共重合体(I)と、下記成分(II)、及び成分(III)を含有する。
 すなわち本実施形態の組成物は、
 成分(I):本実施形態のブロック共重合体(I)1~58質量部と、
 成分(II):エチレン系共重合体11~68質量部と、
 成分(III):プロピレン系重合体100質量部と、
を、含有する。
(成分(II):エチレン系共重合体)
 本実施形態の組成物は、成分(II)としてエチレン系共重合体を含有する。
 成分(II)のエチレン系共重合体は、全単量体単位に対するエチレン単位の含有率が50質量%以上のものであればよく、特に制限はないが、なかでも、エチレン・α-オレフィン共重合体が好ましい。
 エチレン・α-オレフィン共重合体は、エチレン単位とα-オレフィン単位との合計の含有率を100質量%としたときに、エチレン単位の含有率が50~80質量%、α-オレフィン単位の含有率が20~50質量%であるものが好ましい。エチレン単位の含有率が上記範囲内であると、本実施形態の組成物における成分(II)と他の成分との親和性が良好となり、本実施形態の組成物の微分散性が向上し、剛性、破断伸び、及び、耐衝撃性に優れる傾向にある。
 エチレン・α-オレフィン共重合体を構成するα-オレフィンは、以下に限定されないが、例えば、1-プロピレン、1-ブテン、2-メチルプロピレン、1-ペンテン、3-メチル-1-ブテン、1-へキセン、4-メチル-1-ペンテン、1-オクテンが挙げられる。
 これらのα-オレフィンは、成分(II)中に1種のみが含まれていてもよく、2種以上が含まれていてもよい。
 これらの中でも、α-オレフィンとしては、炭素数が4~8であるものが好ましく、1-オクテンがより好ましい。
 エチレン・α-オレフィン共重合体がα-オレフィン単位として1-オクテン単位を含むことで、本実施形態の組成物の破断伸びが良好となる傾向にある。
 エチレン・α-オレフィン共重合体としては、例えば、エチレン・α-オレフィンランダム共重合体、エチレン・α-オレフィンブロック共重合体等が挙げられ、これらの中でもエチレン・α-オレフィンブロック共重合体、特にエチレンからなる重合体ブロックとエチレン・α-オレフィン共重合体ブロックとを含むエチレン・α-オレフィンブロック共重合体が好ましい。
 本実施形態の組成物に用いる成分(II)のエチレン系共重合体は、110~125℃に結晶溶融ピークを有し、かつその結晶融解熱量が20~60J/gであることが好ましい。
 ここで、成分(II)において、110~125℃に結晶融解ピークを有し、その結晶融解熱量が20~60J/gであることは、成分(II)が、結晶性のエチレンからなる重合体ブロックを有することを示す指標である。成分(II)の結晶融解熱量は、本実施形態の組成物の高温強度の観点から好ましくは20J/g以上であり、より好ましくは30J/g以上である。また、成分(II)の結晶融解熱量は、本実施形態の組成物の極低温下の耐衝撃性の観点から好ましくは60J/g以下であり、より好ましくは50J/g以下である。
 成分(II)は、結晶性を有するエチレンからなる重合体ブロックを有することに加え、エチレン・α-オレフィン共重合体ブロックによる非晶性を有することが好ましい。
 この非晶性はガラス転移温度により表すことができ、成分(II)のDSC法によるガラス転移温度は好ましくは-80℃以上であり、より好ましくは-75℃以上であり、一方、好ましくは-50℃以下であり、より好ましくは-60℃以下である。
 成分(II)がこのような構造を有することにより、本実施形態の組成物の剛性、及び極低温下の耐衝撃性が優れたものとなる傾向にある。
 成分(II)の結晶融解ピーク、結晶融解熱量、及びガラス転移温度のそれぞれの値は、示差走査熱量測定法(DSC)によって測定できる。
 結晶融解ピークは、示差走査熱量計により得られる融解ピークのトップ温度である。
 結晶融解熱量は、示差走査熱量計により得られる融解ピークの面積から求めることができる。
 また、ガラス転移温度は、示差走査熱量計によって得られるベースラインと変曲点での接線の交点である。
 これらの値を求める際の具体的な測定条件は次のとおりである。
 すなわち、サンプル量10mgを採り、DSCを用い、25℃から200℃まで100℃/分の昇温速度で融解させ、200℃で1分間保持した後、-130℃まで10℃/分の降温速度で結晶化させ、-130℃で10分間保持した後、10℃/分の昇温速度で200℃まで測定して求める。
 成分(II)であるエチレン系共重合体は、エチレン単位を主体とするものであるが、エチレン単位に加え他の単量体単位を有していてもよい。
 ここで「主体とする」とは、全体の50質量%以上占めることをいい、特に60~100質量%を占めることが好ましい。
 他の単量体としては、例えば、1-プロピレン、1-ブテン、2-メチルプロピレン、1-ペンテン、3-メチル-1-ブテン、1-へキセン、4-メチル-1-ペンテン、1-オクテン等のα-オレフィンが挙げられる。好ましくは、1-プロピレン、1-ブテン、1-へキセン、1-オクテンである。
 成分(II)がこれらの末端の炭素原子に炭素間二重結合を有する炭素数3~8のα-オレフィン単位を含む場合、α-オレフィンの1種のみがエチレンと共重合したものであっても、2種以上がエチレンと共重合したものであってもよい。
 成分(II)がエチレン・α-オレフィン共重合体である場合、エチレン単位及びα-オレフィン単位に加え、非共役ジエンに基づく単量体単位(非共役ジエン単位)等の他の単量体単位を有していてもよい。前記非共役ジエンとしては、1,4-ヘキサジエン、1,6-オクタジエン、2-メチル-1,5-ヘキサジエン、6-メチル-1,5-ヘプタジエン、7-メチル-1,6-オクタジエンのような鎖状非共役ジエン;シクロへキサジエン、ジシクロペンタジエン、メチルテトラヒドロインデン、5-ビニルノルボルネン、5-エチリデン-2-ノルボルネン、5-メチレン-2-ノルボルネン、5-イソプロピリデン-2-ノルボルネン、6-クロロメチル-5-イソプロペニル-2-ノルボルネンのような環状非共役ジエン等が挙げられる。好ましくは、5-エチリデン-2-ノルボルネン、ジシクロペンタジエンである。
 成分(II)中のエチレン単位の含有率は、成分(II)全体に対して、50~80質量%であることが好ましい。成分(II)のエチレン単位の含有率は、成分(II)のブロッキングによる融着防止のためには多い方が好ましく、本実施形態の組成物の極低温下での耐衝撃性の観点では少ない方が好ましい。
 成分(II)のエチレン単位の含有率の下限は、より好ましくは55質量%以上であり、さらに好ましくは60質量%以上である。
 一方、成分(II)のエチレン単位の含有率の上限は、より好ましくは75質量%以下である。なお、成分(II)におけるエチレン単位の含有率及びα-オレフィン単位の含有率は、それぞれ赤外分光法により求めることができる。
 また、成分(II)が非共役ジエン単位等の他の単量体単位を有する場合、その含有率は、成分(II)全体に対して、通常10質量%以下、好ましくは5質量%以下である。
 非共役ジエン単位の含有率についても、赤外分光法により求めることができる。
 本実施形態の組成物に用いる成分(II)としては、具体的には、エチレンからなる重合体ブロックと、エチレン・1-ブテン共重合体、エチレン・1-ヘキセン共重合体、エチレン・1-オクテン共重合体、エチレン・プロピレン・1-ブテン共重合体、エチレン・プロピレン・1-ヘキセン共重合体、エチレン・プロピレン・1-オクテン共重合体等のエチレン・α-オレフィン共重合体ブロックとを含む、エチレン系ブロック共重合体を好ましいものとして例示することができる。
 成分(II)中に、これらのエチレン・α-オレフィン共重合体ブロックは、1種含まれていてもよく、2種以上の組み合わせで含まれていてもよい。
 これらの中でも、成分(II)は、エチレンからなる重合体ブロックとエチレン・1-オクテン共重合体ブロックとを含むエチレン系ブロック共重合体であることが最も好ましい。
 成分(II)のメルトフローレートは限定されないが、通常、10g/10分以下であり、本実施形態の組成物の強度の観点から、好ましくは8.0g/10分以下、より好ましくは5.0g/10分以下、さらに好ましくは3.0g/10分以下である。
 また、成分(II)のメルトフローレートは、通常0.01g/10分以上であり、本実施形態の組成物の流動性の観点から、好ましくは0.05g/10分以上、より好ましくは0.10g/10分以上である。
 成分(II)のメルトフローレート(MFR)は、ASTM D1238に従い、測定温度190℃、測定荷重21.18Nの条件で測定される。
 成分(II)の密度は実施形態の組成物の極低温下の耐衝撃性の観点から、好ましくは0.880g/cm以下であり、より好ましくは0.875g/cm以下である。一方、その下限については特に制限されないが、通常0.850g/cm以上である。
 成分(II)の密度は、ISO 1183-A法に従って測定温度23℃で測定される。
 成分(II)は、特表2007-529617号公報、特表2008-537563号公報、特表2008-543978号公報に開示された方法に従って合成することができる。
 例えば、第1のオレフィン重合触媒と、同等の重合条件下で第1のオレフィン重合触媒によって調製されるポリマーとは化学的性質又は物理的性質が異なるポリマーを調製可能な第2のオレフィン重合触媒と、鎖シャトリング剤とを組み合わせて得られる混合物又は反応生成物を含む組成物を準備し、上記エチレンとα-オレフィンとを、付加重合条件下で、前記組成物と接触させる工程を経て製造することができる。
 成分(II)の重合には、好ましくは連続溶液重合法が適用される。
 連続溶液重合法においては、触媒成分、鎖シャトリング剤、モノマー類、並びに必要に応じて溶媒、補助剤、捕捉剤、及び重合助剤を反応ゾーンに連続的に供給し、ポリマー生成物を連続的に取り出す。
 また、重合体ブロックの長さは、前記触媒の比率及び種類、鎖シャトリング剤の比率及び種類、重合温度等を調整することによって制御できる。
 なお、成分(II)のエチレン系共重合体の合成方法において、その他の条件は、特表2007-529617号公報、特表2008-537563号公報、特表2008-543978号公報に開示されている条件を適用することができる。
 また、成分(II)は、市販の該当品を用いることもできる。例えばダウ・ケミカル社製Engage(登録商標)-XLTシリーズやINFUSE(登録商標)シリーズが挙げられる。
 なお、成分(II)のうち、エチレン・オクテン共重合体ブロックを有するものについては、INFUSE(登録商標)シリーズが2007年に、Engage(登録商標)-XLTシリーズが2011年に、それぞれダウ・ケミカル社において商業的に生産開始されるまで、製品として入手することができなかったものである。
 本実施形態の組成物は、成分(II)を1種のみを含んでいてもよく、単量体単位組成や物性等の異なるものを2種以上含んでいてもよい。
(成分(III):プロピレン系重合体)
 本実施形態の組成物は、成分(III):プロピレン系重合体を含有する。
 成分(III)のプロピレン系重合体とは、全単量体単位に対するプロピレン単位の含有率が50質量%よりも多い重合体である。
 すなわち、成分(III)は、プロピレン単位の含有率が50質量%を超え100質量%以下であるポリプロピレン系樹脂である。
 成分(III)のプロピレン系重合体としては、その種類は特に制限されず、プロピレン単独重合体であってもよく、プロピレン単位に加え、プロピレン以外のα-オレフィン単位(ただし、ここでいう「α-オレフィン」には、エチレンも含むものとする。)やα-オレフィン以外の単量体単位を含有するプロピレン系共重合体であってもよい。
 プロピレン系共重合体は、プロピレン系ランダム共重合体、プロピレン系ブロック共重合体等のいずれも使用することができる。
 成分(III)において、プロピレン系重合体成分は、本実施形態の組成物の剛性、耐熱性に寄与する。
 プロピレン系共重合体に含まれるプロピレン以外のα-オレフィン単位としては、例えば、エチレン及び炭素数4~20のα-オレフィン単位が挙げられる。
 炭素数4~20のα-オレフィンとしては、例えば、1-ブテン、1-ペンテン、1-ヘキセン、1-へプテン、1-オクテン、1-ノネン、1-デセン、1-ウンデセン、1-ドデセン、1-トリデセン、1-テトラデセン、1-ペンタデセン、1-ヘキサデセン、1-ヘプタデセン、1-オクタデセン、1-ノナデセン、1-エイコセン、3-メチル-1-ブテン、3-メチル-1-ペンテン、4-メチル-1-ペンテン、2-エチル-1-ヘキセン、2,2,4-トリメチル-1-ペンテン等が挙げられる。
 プロピレン以外のα-オレフィンとしては、好ましくは、エチレン及び炭素数4~10のα-オレフィンであり、より好ましくは、エチレン、1-ブテン、1-ヘキセン、1-オクテンである。
 成分(III)のプロピレン系重合体としては、プロピレン単独重合体、プロピレン・エチレン共重合体、プロピレン・1-ブテン共重合体、プロピレン・1-ヘキセン共重合体、プロピレン・1-オクテン共重合体、プロピレン・エチレン・1-ブテン共重合体、プロピレン・エチレン・1-ヘキセン共重合体、プロピレン・エチレン・1-オクテン共重合体等が挙げられる。好ましくは、プロピレン単独重合体、エチレン及び炭素数4~10のα-オレフィンから選ばれる少なくとも1種の単量体とプロピレンとの共重合体である。
 本実施形態の組成物の極低温下の耐衝撃性、及び破断伸びの観点から特に好ましい成分(III)は、第1工程でプロピレン単独重合体を重合し、続いて第2工程でエチレン・プロピレン共重合体を重合して得られるポリプロピレン系ブロック共重合体である。
 成分(III)中のプロピレン単位の含有率は、成分(III)全体に対し、50質量%を超え100質量%以下であり、好ましくは70~100質量%であり、より好ましくは90~100質量%である。
 成分(III)のプロピレン単位の含有率が前記下限値以上であることにより、本実施形態の組成物の剛性及び耐熱性が良好となる傾向にある。
 なお、成分(III)中のプロピレン単位やエチレン等のα-オレフィン単位の含有量は、赤外分光法により求めることができる。
 成分(III)のメルトフローレートは、本実施形態の組成物の成形体の外観の観点から、好ましくは1g/10分以上であり、より好ましくは5g/10分以上であり、さらに好ましくは10g/10分以上、さらにより好ましくは20g/10分以上である。
 また、成分(III)のメルトフローレートは、通常150g/10分以下であり、引張強度の観点から、好ましくは130g/10分以下であり、より好ましくは100g/10分以下である。
 成分(III)のメルトフローレート(MFR)は、ISO 1133に従って、測定温度230℃、測定荷重21.18Nの条件で測定される。
 成分(III)が異なるMFRを有するプロピレン系重合体のブレンド物の場合、成分(III)のMFRは、以下の式によって計算することができる。

 式中、wiは構成成分iの質量分画、MFRiは構成成分iのMFR、nはブレンド中の構成成分の総数である。w1+w2+…+wi+…wn=1である。
 成分(III)のプロピレン系重合体の製造方法としては、公知のオレフィン重合用触媒を用いた公知の重合方法が用いられる。
 例えば、チーグラー・ナッタ系触媒を用いた多段重合法を挙げることができる。
 多段重合法には、スラリー重合法、溶液重合法、塊状重合法、気相重合法等を用いることができ、これらを2種以上組み合わせて用いてもよい。
 また、成分(III)は、市販の該当品を用いることも可能である。
 成分(III)におけるプロピレン系重合体としては下記に挙げる製造者等から調達可能であり適宜選択することができる。
 入手可能な市販品としては、例えば、プライムポリマー社のPrimPolypro(登録商標)、住友化学社の住友ノーブレン(登録商標、サンアロマー社のポリプロピレンブロックコポリマー、日本ポリプロ社のノバテック(登録商標)PP、LyondellBasell社のMoplen(登録商標)、HifaxX(登録商標)、ExxonMobil社のExxonMobilPP、FormosaPlastics社のFormolene(登録商標)、Borealis社のBorealisPP、LGChemical社のSEETECPP、A.Schulman社のASIPOLYPROPYLENE、INEOSOlefins&Polymers社のINEOSPP、Braskem社のBraskemPP、SAMSUNGTOTALPETROCHEMICALS社のSumsungTotal、Sabic社のSabic(登録商標)PP、TOTALPETROCHEMICALS社のTOTALPETROCHEMICALSPolypropylene、SK社のYUPLENE(登録商標)等がある。
 本実施形態の組成物は、成分(III)を1種のみを含んでいてもよく、単量体単位組成や物性等の異なるものの2種以上を含んでもよい。
(含有割合)
 本実施形態の組成物においては、前記成分(I)の含有量は、得られる成形体の極低温下の耐衝撃性、破断伸び、及び耐熱性の観点から、成分(III)100質量部に対して1質量部以上であり、好ましくは5質量部以上、より好ましくは10質量部以上、さらに好ましくは15質量部以上、さらにより好ましくは20質量部以上である。また、成分(I)の含有量は、得られる成形体の極低温下の耐衝撃性と耐熱性の観点から、成分(III)100質量部に対して58質量部以下であり、好ましくは50質量部以下、より好ましくは45質量部以下、さらに好ましくは40質量部以下、さらにより好ましくは35質量部以下である。
 本実施形態の組成物において、成分(II)の含有量は、得られる成形体の低温特性、耐熱性の観点から、成分(III)100質量部に対して11質量部以上であり、好ましくは15質量部以上、より好ましくは20質量部以上、さらに好ましくは25質量部以上、さらにより好ましくは30質量部以上である。また、成分(II)の含有量は、得られる成形体の耐熱性の観点から、成分(III)100質量部に対して68質量部以下であり、好ましくは65質量部以下、より好ましくは60質量部以下、さらに好ましくは55質量部以下、さらにより好ましくは50質量部以下である。
(その他の成分)
 本実施形態の組成物には、上記の成分以外に本発明の効果を著しく損なわない範囲内で、各種目的に応じて以下の添加剤、無機フィラー、有機フィラーや、成分(I)~(III)以外の樹脂(以下、「その他の樹脂」と称する。)等の任意成分を配合することができる。
 添加剤としては、着色剤、酸化防止剤、耐候助剤、熱安定剤、光安定剤、紫外線吸収剤、中和剤、滑剤、防曇剤、アンチブロッキング剤、スリップ剤、難燃剤、分散剤、帯電防止剤、導電性付与剤、金属不活性剤、分子量調整剤、防菌剤、蛍光増白剤等の各種添加物が挙げられる。
 これらの添加剤は、通常、成分(I)~(III)の合計100質量部に対し、それぞれの添加剤を0.01~2質量部の範囲で配合して用いることができる。
 本実施形態の組成物が含有し得るその他の樹脂としては、例えば、ポリエステルエラストマー、ウレタンエラストマー、ポリエステル樹脂、ポリアミド樹脂、ポリウレタン樹脂、スチレン樹脂(ただし、成分(I)に該当するものを除く。)、アクリル樹脂、ポリカーボネート樹脂、ポリ塩化ビニル樹脂、ポリプロピレン系樹脂等のポリオレフィン系樹脂(ただし、成分(II),成分(III)に該当するものを除く。)、前記以外の各種エラストマー等が挙げられる。
 上記で挙げたその他の樹脂は1種のみを含有しても2種以上を含有してもよい。
(組成物の製造方法)
 本実施形態の組成物は、成分(I)~(III)や、その他の成分を通常の押出機やバンバリーミキサー、ロール、ブラベンダープラストグラフ、ニーダーブラベンダー等を用いて常法で混練して製造することができる。
 これらの製造方法の中でも、押出機、特に二軸押出機を用いることが好ましい。
 本実施形態の組成物は、押出機等で混練して、通常160~240℃、好ましくは180~220℃に加熱した状態で溶融混練することによって製造することができる。さらに、本実施形態の組成物に、下記の架橋剤や架橋助剤を配合して動的に熱処理することにより、部分的に架橋させてもよい。
 本実施形態の組成物を部分的に架橋させるための架橋剤としては、有機過酸化物を用いることが好ましい。有機過酸化物としては、例えば、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)-3-ヘキシン、1,3-ビス(t-ブチルパーオキシイソプロピル)ベンゼン、1,1-ジ(t-ブチルパーオキシ)-3,5,5-トリメチルシクロヘキサン、2,5-ジメチル-2,5-ジ(パーオキシベンゾイル)-3-ヘキシン、ジクミルパーオキサイド等が挙げられる。
 これらの有機過酸化物により部分的に架橋させる際に用いられる架橋助剤としては、例えば、N,N’-m-フェニレンビスマレイミド、トルイレンビスマレイミド、P-キノンジオキシム、p-ジニトロソベンゼン、1,3-ジフェニルグアニジン、トリメチロールプロパントリアクリレート、ジビニルベンゼン、エチレングリコールジメタクリレート、ポリエチレングリコールジメタクリレート、トリメチロールプロパントリメタクリレート、アリルメタクリレート等のラジカル重合性の炭素間二重結合を有する化合物と、成分(II)の炭素直鎖の部分と反応する官能基をもった化合物を挙げることができる。
〔エアバッグ収納カバー〕
 本実施形態の組成物は、通常の射出成形法、又は、必要に応じて、ガスインジェクション成形法、射出圧縮成形法、ショートショット発泡成形法等の各種成形法を適用することにより所望の成形体とすることができる。
 本実施形態の組成物は、エアバッグ収納カバー用の材料として好適である。
 本実施形態のエアバッグ収納カバーは射出成形により製造することが好ましく、射出成形を行う際の成形条件は以下の通りである。
 エアバッグ収納カバーを射出成形する際の成形温度は一般に150~300℃であり、好ましくは160~280℃である。
 射出圧力は通常、5~100MPaであり、好ましくは10~80MPaである。
 また、金型温度は通常0~80℃であり、好ましくは20~60℃である。
 このようにして得られたエアバッグ収納カバーは、自動車等の高速移動体が衝突事故等の際に、その衝撃や変形を感知することにより作動し、膨張展開するエアバッグシステムのエアバッグ収納カバーとして好適に用いられる。
 本実施形態のエアバッグ収納カバーは、運転席用エアバッグ収納カバー、助手席用エアバッグ収納カバー、歩行者用エアバッグ収納カバー、ニー・エアバッグ収納カバー、サイド・エアバッグ収納カバー、カーテン・エアバッグ収納カバー等のいずれにも好適に用いることができる。
 以下、具体的な実施例と比較例を挙げて、本実施形態についてさらに詳細に説明するが、本発明は以下の実施例に限定されるものではない。
 先ず、実施例及び比較例に適用した、評価方法及び物性の測定方法について下記に示す。
〔ブロック共重合体の構造の特定方法、物性の測定方法〕
(ブロック共重合体のピークトップ分子量、重量平均分子量、及びカップリング率)
 ゲル浸透クロマトグラフィー(GPC)〔装置:ウォーターズ製〕により、各分子量を下記の測定条件で測定した。
 得られたクロマトグラムからブロック共重合体(カップリング構造の場合は、ブロック共重合体中の未カップリングのジブロック成分に該当する)のピークトップの分子量を、市販の標準ポリスチレンの測定から求めた検量線(標準ポリスチレンのピーク分子量を使用して作成)を使用して求めた。
 また、全ピークを含むベースラインを設定し、同様にブロック共重合体全体の重量平均分子量を算出した。

<カップリング率>
 カップリング率は、カップリング構造のブロック共重合体において、上記GPCから得られた各ピーク間曲線の変曲点を垂直分割し、総面積に対する未反応のジブロック成分とそれ以外のカップリングした成分の面積の比から算出した。
(ブロック共重合体中のビニル芳香族単量体単位の含有量)
 一定量のブロック共重合体をクロロホルムに溶解し、紫外分光光度計(島津製作所製、UV-2450)にて測定し、ビニル芳香族化合物成分(スチレン)に起因する吸収波長(262NM)のピーク強度から検量線を用いてビニル芳香族単量体単位(スチレン)の含有量を算出した。
 なお、ブロック共重合体中の共役ジエン単量体単位の含有量は、(100-全ビニル芳香族単量体単位の含有量)により算出した。
(ブロック共重合体中の重合体ブロックBに含まれる共役ジエン単量体単位における1,2-結合及び3,4-結合の割合(ビニル結合量))
 ブロック共重合体中の共役ジエン単量体単位における1,2-結合及び3,4-結合の割合(ビニル結合量)は、核磁気共鳴装置(NMR)を用いて、下記の測定条件で測定した。
 全ての反応終了後(水添ブロック共重合体については水添反応終了後)の反応液に、大量のメタノールを添加することで、ブロック共重合体を沈殿させて回収した。次いで、回収したブロック共重合体をアセトンで抽出し、抽出液を真空乾燥し、1H-NMR測定のサンプルとして用いた。
 1H-NMR測定の条件を以下に記す。

 ブロック共重合体中の重合体ブロックBに含まれる共役ジエン単量体単位における1,2-結合及び3,4-結合の割合(ビニル結合量)は、得られたピーク中の共役ジエン単量体単位に関わる全てのピーク(1,2-結合、3,4-結合、1,4-結合)合計面積に対する1,2-結合及び3,4-結合のピーク合計面積の比率により求めた。
(ブロック共重合体中の重合体ブロックAの含有量)
 水素添加前のブロック共重合体を用い、核磁気共鳴装置(NMR)を用いて(Y.Tanaka,et al.,RUBBER CHEMISTRY and TECHNOLOGY 54,685(1981)に記載の方法。以後「NMR法」と呼ぶ。)、ビニル芳香族単量体単位を主体とする重合体ブロックAの含有量を測定した。
(ブロック共重合体中の重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率(水添率))
 ブロック共重合体中の重合体ブロックBに含まれる共役ジエン単量体単位における二重結合の水素添加率は、核磁気共鳴装置(NMR)を用いて、前記(1,2-結合及び3,4-結合の割合)の測定方法と同様の条件で測定した。
 ブロック共重合体中の重合体ブロックBに含まれる共役ジエン単量体単位における二重結合の水素添加率は、得られたピーク中の共役ジエン単量体単位中の二重結合に関わる全てのピーク(1,2-結合、3,4-結合、1,4-結合)合計面積に対する水添された1,2-結合及び水添された3,4-結合及び水添された1,4-結合のピーク合計面積の比率を算出することにより求めた。
(ブロック共重合体のMFR)
 JIS K7210に従って、温度230℃、荷重2.16kgの条件で、ブロック共重合体のMFRの測定を行った。
〔組成物の製造〕
(成分(I))
<水添触媒の調製>
 後述する実施例及び比較例において、ブロック共重合体を作製する際に用いる水添触媒を、下記の方法により調製した。
 攪拌装置を具備する反応容器を窒素置換しておき、これに、乾燥及び精製したシクロヘキサンを1L仕込んだ。次に、ビス(η5-シクロペンタジエニル)チタニウムジクロリド100mmolを添加した。これを十分に攪拌しながら、トリメチルアルミニウム200mmolを含むn-ヘキサン溶液を添加して、室温にて約3日間反応させ、水添触媒を得た。
<ブロック共重合体の製造((I-1)~(I-26)>
 ブロック共重合体の重合条件、構造、及び特性を表1~表3に示す。
<ブロック共重合体(I-1)>
 内容積が100Lの攪拌装置及びジャケット付き槽型反応器を洗浄、乾燥、窒素置換して以下のとおりバッチ重合を行ってブロック共重合体(I-1)を製造した。
 第1ステップとして、シクロヘキサン38L、及びスチレンモノマー20.0質量部を含むシクロヘキサン溶液を投入後、N,N,N’,N’-テトラメチルエチレンジアミン(以下「TMEDA」ともいう。)をn-ブチルリチウム(以下「Bu-Li」ともいう。)1モルに対して0.58mоl添加した。
 第2ステップとして、温度40℃に調整した後、全モノマー100質量部に対してBu-Liを0.090質量部添加し、反応器内温度60℃で30分間重合した。
 第3ステップとして、共役ジエン系モノマー(ブタジエンモノマー)80.0質量部を含むシクロヘキサン溶液を投入し、その後さらに60分間、反応温度を80℃に調整しながら重合した。
 第4ステップとして、テトラメトキシシラン(以下「TMS」ともいう。)をSi対Liのモル比(Si/Li)が0.30mоlになるよう添加し、20分攪拌した後、メタノールを、Bu-Li 1モルに対して0.1モル添加し、スチレン-ブタジエンのカップリング重合体を得た。
 第5ステップとして、上述のようにして調製した水添触媒を用いて、得られたカップリング重合体を95℃で連続的に水素添加した。水添触媒量は100ppm、水添重合器内の水素圧は0.95MPa、平均滞留時間は90分であった。反応終了後に、ブロック共重合体100質量部に対して、酸化防止剤(オクタデシル-3-(3,5-ジブチル-t-ブチル-4-ヒドロキシフェニル)プロピオネート)0.25質量部を添加し、ブロック共重合体(I-1)を得た。
 表1に、得られたブロック共重合体(I-1)の特性を示す。
<ブロック共重合体(I-2、3、4、16、19及び20)>
 第1ステップでTMEDA、及び第2ステップでBu-Liの添加量を、下記表1~表3に示すとおりに調整した以外は、前記ブロック共重合体(I-1)と同様にして、ブロック共重合体(I-2、3、4、16、19及び20)を得た。
<ブロック共重合体(I-5、6、及び21)>
 第1ステップでスチレンモノマー、及び第3ステップでブタジエンモノマーの添加量を、下記表1~表3に示すとおりに調整した以外は、前記ブロック共重合体(I-1)と同様にして、ブロック共重合体(I-5、6及び21)を得た。
<ブロック共重合体(I-7、8、9、10、22、23及び24)>
 第1ステップでTMEDAの添加量を、下記表1~表3に示すとおりに調整した以外は、前記ブロック共重合体(I-1)と同様にして、ブロック共重合体(I-7、8、9、10、22、23及び24)を得た。
<ブロック共重合体(I-11、12、13、14、25、及び26)>
 第5ステップで水添反応時の平均滞留時間を、下記表1~表3に示すとおりに調整した以外は、前記ブロック共重合体(I-1)と同様にして、ブロック共重合体(I-11、12、13、14、及び25)を得た。
 なお、ブロック共重合体(I-25)は、第5ステップの反応は行わなかった。
<ブロック共重合体(I-15、17、18)>
 第4ステップでTMSの添加量を、下記表1~表2に示すとおりに調整した以外は、前記ブロック共重合体(I-1)と同様にして、ブロック共重合体(I-15、17、及び18)を得た。
<ブロック共重合体(I-16)>
 内容積が100Lの攪拌装置及びジャケット付き槽型反応器を洗浄、乾燥、窒素置換して以下のとおりバッチ重合を行ってブロック共重合体(I-16)を製造した。
 第1ステップとして、シクロヘキサン38L及び、スチレンモノマー10.0質量部を含むシクロヘキサン溶液を投入後、N,N,N’,N’-テトラメチルエチレンジアミン(以下「TMEDA」ともいう。)をn-ブチルリチウム(以下「Bu-Li」ともいう。)1モルに対して0.62mоl添加した。
 第2ステップとして、温度40℃に調整した後、全モノマー100質量部に対してBu-Liを0.021質量部添加し、反応器内温度60℃で30分間重合した。
 第3ステップとして、共役ジエン系モノマー(ブタジエンモノマー)80.0質量部を含むシクロヘキサン溶液を投入し、その後さらに80分間、反応温度を80℃に調整しながら重合した。
 第4ステップとして、スチレンモノマー10.0質量部を含むシクロヘキサン溶液を投入し、反応器内温度80℃で30分重合した後、メタノールを、Bu-Li1モルに対して0.1モル添加し、スチレン-ブタジエン-スチレンの重合体を得た。
 第5ステップとして、上述のようにして調製した水添触媒を用いて、得られた重合体を95℃で連続的に水素添加した。水添触媒量は100ppm、水添重合器内の水素圧は0.95MPa、平均滞留時間は90分であった。反応終了後に、ブロック共重合体100質量部に対して、酸化防止剤(オクタデシル-3-(3,5-ジブチル-t-ブチル-4-ヒドロキシフェニル)プロピオネート)0.25質量部を添加し、ブロック共重合体(I-16)を得た。下記表2に、得られたブロック共重合体(I-16)の特性を示す。
(成分(II))
 (II-1):ダウ・ケミカル社製Engage(登録商標)XLT8677(エチレンからなる重合体ブロックとエチレン・1-オクテン共重合体ブロックとを有するエチレン系ブロック共重合体)
 結晶融解ピーク温度:119℃
 結晶融解熱量:37J/g
 ガラス転移温度(DSC法):-67℃
 MFR(ASTM D1238):0.5g/10分
(測定条件:190℃、荷重21.18N(2.16kgf))(カタログ値)
 密度(ISO 1183-A法):0.872g/cm(測定温度:23℃)
(成分(III))
 (III-1):プロピレン系ブロック共重合体(第1工程でプロピレン単独重合体を重合し、続いて第2工程でエチレン・プロピレン共重合体を重合して得られたもの)
 MFR(ISO 1133):65g/10分(測定条件:230℃、荷重21.18N(2.16kgf))
 プロピレン系重合体成分の含有率:92質量%
 エチレン・プロピレン共重合体成分の含有率:8質量%
 エチレン・プロピレン共重合体成分中のエチレン単位の含有率:43質量%
 (III-2):LyondellBasell社製HifaxX(登録商標)1956A
(第1工程でプロピレン単独重合体を重合し、続いて第2工程でエチレン・プロピレン共重合体を重合して得られたもの)
 MFR(ISO 1133):1.1g/10分(測定条件:230℃、荷重21.18N(2.16kgf))
 プロピレン系重合体成分の含有率:70質量%
 エチレン・プロピレン共重合体成分の含有率:30質量%、
 エチレン・プロピレン共重合体成分中のエチレン単位の含有率:65質量%
〔組成物の混練方法〕
 下記表4~表6に示す配合内容に従い、下記に記載の材料、及び方法で各成分を混合し、組成物を得た。
 前記成分(I)、成分(II)、及び成分(III)の合計100質量部に対して、酸化防止剤0.2質量部(内訳(BASFジャパン社製商品名イルガノックス(登録商標)1010)0.1質量部と(BASFジャパン社製商品名イルガフォス(登録商標)168)0.1質量部)、耐候助剤(BASFジャパン社製商品名チヌビン(登録商標)XT855FF)0.2質量部、及び着色剤(黒色顔料、カーボン濃度40質量%品)1.5質量部を、ヘンシェルミキサーにて1分間ブレンドし、同方向2軸押出機(「TEX30α」、L/D=45)へ20kg/hrの速度で投入し、180~210℃の範囲で昇温させ、溶融混練を行い、組成物のペレットを製造した。
 その後、物性測定用のISO短冊状ダンベル試験片(長さ80mm、幅約10mm、厚約4mm)を射出成形(シリンダー設定温度210℃、金型温度40℃)で得た。
〔組成物の評価方法〕
(破断伸び)
 前述の〔組成物の混練方法〕で得た射出成形試験片をJIS K 6251に準拠し、引張試験機(ミネベア、TG-5kN)を用いて、23℃、クロスヘッドスピード500mm/分の条件で引張試験を実施し、破断伸びを計測し、以下の基準により評価した。
 ○:破断伸びが、600%以上
 △:破断伸びが、300%以上600%未満
 ×:破断伸びが、300%未満
(剛性)
 前述の〔組成物の混練方法〕で得たISO短冊状ダンベル試験片の両端を切削して、平行部分を長さ約80mm、幅約10mm、厚さ約4mmの短冊状試験片を作製し、三点曲げ試験で得られたひずみ-応力曲線より割線法により曲げ弾性率を算出し、以下の基準により評価した。
 ○:曲げ剛性が、300MPa以上
 △:曲げ剛性が、250MPa以上、300MPa未満
 ×:曲げ剛性が、250MPa未満
(低温下の耐衝撃性(-45℃、-70℃))
 JIS K 7111-1に準じてノッチ付きシャルピー衝撃強さを測定し、以下の基準により評価した。
 試験片は前述の〔組成物の混練方法〕で得た射出成形ISOダンベル試験片の両端を切削して、平行部分を長さ約80mm、幅約10mm、厚さ約4mmの短冊状試験片を作製し、ノッチ形状をA、打撃方向をエッジワイズとした。
 測定温度は-45℃及び-70℃とした。単位はkJ/mである。
<-45℃>
 ○:衝撃強さが、8kJ/m以上
 △:衝撃強さが、3kJ/m以上8kJ/m未満
 ×:衝撃強さが、3kJ/m未満
<-70℃>
 ◎:衝撃強さが、5kJ/m以上
 〇:衝撃強さが、3kJ/m以上5kJ/m未満
 △:衝撃強さが、1kJ/m以上3kJ/m未満
 ×:衝撃強さが、1kJ/m未満
(低グロス性)
 前記〔組成物の混練方法〕で得た組成物を用い、射出成形(シリンダー設定温度210℃、金型温度40℃)にて鏡面の成形板を作製し、入射角60°にてISO 7668に準拠して、光沢値(グロス)を測定し、以下の基準により評価した。
 ○:光沢値が、20未満
 △:光沢値が、20以上40未満
 ×:光沢値が、40以上
(加熱後の収縮性)
 前記〔組成物の混練方法〕で得た射出成形試験片を、110℃で、1000h加熱曝露し、その後における、加熱前後の寸法変化(MD方向)を計測して、以下の基準により評価した。
 ○:収縮率が、0.5%未満
 △:収縮率が、0.5%以上2.0%未満
 ×:収縮率が、2.0%以上
(表面外観)
 前記〔組成物の混練方法〕で得た射出成形試験片により、フローマーク、及び艶ムラの有無を、肉眼により観察し、以下の基準で表面外観を評価した。
 表面外観評価は5人で行い、全員一致する評価結果であった。
 ○:試験片のフローマーク、及び艶ムラは、確認できない。
 △:試験片のフローマーク、及び艶ムラは、わずかに確認できる
 ×:試験片のフローマーク、及び艶ムラは、明らかに確認できる
(VOC(残存シクロヘキサン))
 上述のようにして作製したブロック共重合体に残存するシクロヘキサンを、ブロック共重合体を測定試料として、クロロホルムに5g/50mLで溶解させた後にメタノールを添加し沈殿させた。その溶液をガスクロマトグラフィー(Agilent社製GC7820A/7890A)を用いて測定し、以下の基準によりVOCを評価した。
 ○:シクロヘキサン量が、500ppm未満
 △:シクロヘキサン量が、500ppm以上1500ppm未満
 ×:シクロヘキサン量が、1500ppm以上
 ブロック共重合体(製造例1~18、比較製造例19~26)の製造方法及び物性を下記表1~表3に示し、ブロック共重合体を用いた組成物の組成及び特性を、下記表4~表6に示す。
 表4~表6より、実施例1~21においては、極低温下での耐衝撃性、破断伸び、剛性、低グロス、及び各特性のバランスにおいて、各評価に×がなく、○もしくは△であり、優れていることが分かった。
 表4~表6より、比較例1~10においては、極低温下での耐衝撃性、破断伸び、剛性、低グロス、及び各特性のバランスにおいて、各評価のいずれかに×があり、劣ることが分かった。
 本出願は、2023年3月2日に日本国特許庁に出願された、日本特許出願(特願2023-031542)に基づくものであり、その内容はここに参照として取り込まれる。
 本発明のブロック共重合体、及びその組成物は、極低温下の耐衝撃性、破断伸び、剛性、低グロス、及び各特性のバランスに優れ、エアバッグ収納カバー、インストルメントパネル、センターパネル、センターコンソールボックス、ドアトリム、ピラー、アシストグリップ、ハンドル等の自動車内装部品、マッドガード・クロメット等の自動車外装部品、家電部品、建材、家具等の材料として、産業上の利用可能性を有している。特に自動車等の高速移動体が衝突事故等の際に、その衝撃や変形を感知することにより作動し、膨張展開によって乗員を保護するエアバッグシステムのエアバッグ収納カバーの材料として好適である。
 
 

Claims (7)

  1.  ビニル芳香族単量体単位を主体とする重合体ブロックAと、共役ジエン単量体単位を主体とする重合体ブロックBを有し、
     前記重合体ブロックAの含有量が3~40質量%であり、
     前記重合体ブロックBの水添前のビニル結合量が35~55mol%であり、
     前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が30~90mоl%であり、
     重量平均分子量が15万~60万である、
     ブロック共重合体(I)。
  2.  前記重合体ブロックBに含まれる共役ジエン単量体単位の水素添加率が30~77mоl%である、
     請求項1に記載のブロック共重合体(I)。
  3.  ISO 1133に準拠する、測定温度230℃、測定荷重2.16kgの条件下でのメルトフローレートが、0.1g/10分未満である、
     請求項1に記載のブロック共重合体(I)。
  4.  下記式(1)で表され、カップリング率が80%以上のカップリングポリマーの水添物である、
     請求項1に記載のブロック共重合体(I)。

    (式(1)中、Aはビニル芳香族単量体単位を主体とする重合体ブロックAであり、Bは共役ジエン単量体単位を主体とする重合体ブロックBであり、nは1以上の整数であり、Xは、カップリング剤の残基又は重合開始剤の残基である。)
  5.  クラム、フレーク、及びパウダーからなる群より選ばれるいずれかである、
     請求項1に記載のブロック共重合体(I)。
  6.  成分(I):請求項1乃至5のいずれか一項に記載のブロック共重合体(I)を1~58質量部と、
     成分(II):エチレン系共重合体11~68質量部と、
     成分(III):プロピレン系重合体100質量部と、
    を、含有する、
     エアバック収納カバー用の組成物。
  7.  請求項6に記載の組成物よりなるエアバッグ収納カバー。
