Abstract
樹脂組成物の製造方法において、重合性不飽和結合を有する化合物を原料に含み、当該化合物を重合させることで重合組成物を生成する重合工程と、重合工程において当該化合物の転化率が90%以上となる状態、及び/または、当該化合物の重合反応が終了した状態で、還元剤を加える還元剤添加工程と、を備えるようにした。これにより、重合性不飽和結合を有する化合物を原料とした重合時のモノマーの残存量をより低減させる。
Description
本発明は、樹脂組成物の製造方法、当該樹脂組成物を含む粘着剤に関する。
(臭気の問題)
重合性不飽和結合を有する化合物(例えば(メタ)アクリルモノマー)の重合体・共重合体では、重合で得られた最終樹脂組成物中に未反応の低アルキル鎖数のモノマーが一部残存することがあり、この残存モノマーに由来する臭いが作業環境に悪影響を及ぼす。さらに、この樹脂組成物を製品として使用する際、残存モノマーが有毒または腐食性を有する場合があり、人体に触れると皮膚刺激の原因となる可能性もある。
重合性不飽和結合を有する化合物(例えば(メタ)アクリルモノマー)の重合体・共重合体では、重合で得られた最終樹脂組成物中に未反応の低アルキル鎖数のモノマーが一部残存することがあり、この残存モノマーに由来する臭いが作業環境に悪影響を及ぼす。さらに、この樹脂組成物を製品として使用する際、残存モノマーが有毒または腐食性を有する場合があり、人体に触れると皮膚刺激の原因となる可能性もある。
(引火性の課題)
また、粘着性を有する上記樹脂組成物を、更に液体に溶解して塗布しやすくした溶剤型粘着剤が広く利用されている。しかし、粘着性を有する樹脂組成物は一般的に有機溶剤にしか溶けないため、有機溶剤を利用した溶剤型粘着剤は引火点を持ち、消防法上の危険物となることが多い。そのような溶剤型粘着剤は、保管する場所・数量の制限、防爆設備での使用など様々な制約を受けることになる。
また、粘着性を有する上記樹脂組成物を、更に液体に溶解して塗布しやすくした溶剤型粘着剤が広く利用されている。しかし、粘着性を有する樹脂組成物は一般的に有機溶剤にしか溶けないため、有機溶剤を利用した溶剤型粘着剤は引火点を持ち、消防法上の危険物となることが多い。そのような溶剤型粘着剤は、保管する場所・数量の制限、防爆設備での使用など様々な制約を受けることになる。
臭気ついては、重合性不飽和結合を有する化合物(以下、重合性化合物と称する。例えば(メタ)アクリルモノマー。)の分子量を大きくすることで、残存する重合性化合物の蒸気圧を小さくすれば低減できる。しかし、重合性化合物の分子量を大きくすると、極性(SP値)が小さくなって溶解性が悪化する。結果、溶液型粘着剤として利用する際に、選択できる有機溶剤の種類が、極性の小さいものに限定されてしまう。また、重合性化合物の分子量を大きくすると、そのポリマーのガラス転移点が上昇するため粘着剤としての粘着性が低下してしまうという課題もある。
そこで、重合性化合物の分子量を大きくせずに、樹脂組成物の製造工程における重合性化合物の重合反応で、重合性化合物の残存量を低減する手法が望まれている。
最終生成物である樹脂組成物に残存する重合性化合物を減少させる方法として、樹脂組成物にスカベンジャーを添加する手法が知られている(特許文献1、2参照)。特許文献1では、スカベンジャーを添加することで、残存する(メタ)アクリルモノマーとスカベンジャー間の共重合性の低さを利用し、残存する(メタ)アクリルモノマーとスカベンジャーの重合反応よりも、残存する(メタ)アクリルモノマー同士の重合反応を相対的に促進させることで、(メタ)アクリルモノマーの残存量を低減する。特許文献2の実施例では、1分子当たりの複数の(メタ)アクリロイル基を持つ多官能(メタ)アクリルモノマーをスカベンジャーとして用いている。このスカベンジャーは反応性に富み、残存する(メタ)アクリルモノマーとスカベンジャー間の反応によって、(メタ)アクリルモノマーの残存量を低減する。
特許文献1では単官能ビニルエーテル化合物をスカベンジャーとして使用し、樹脂組成物100質量部に対して、最終的に残存する(メタ)アクリルモノマーが約0.3~0.7質量部ほどになる。しかし、この残存量では、十分に低減されたとは言えないレベルである。しかし、スカベンジャーをさらに多く添加すれば、残存する(メタ)アクリルモノマー量をより減少できる可能性があるが、添加されたスカベンジャー未反応物がそれ以上に多く残存するため、今度はスカベンジャー由来の臭気が問題となる。つまり、スカベンジャー自身も残存モノマーと同様に扱われるため、残存モノマーの総量を実質的に減少させることは難しい。さらに、スカベンジャーの未反応物が残存したまま粘着剤として使用した場合に、被着体との界面への移動により、粘着力の低下の原因となる。
また特許文献2では、スカベンジャーが複数の(メタ)アクリロイル基を持つゆえに、スカベンジャーが樹脂同士の架橋を促すため、目的の分子量以上に樹脂の高分子化が進行し、樹脂組成物が増粘またはゲル化する可能性がある。このため、十分な量のスカベンジャーを添加することができないため、(メタ)アクリルモノマーの残存量を十分に低減させることと、目的の分子量を得ることの両立が難しい。
以上のように、重合性化合物(例えば(メタ)アクリルモノマー)の残存量を低減する方法として、スカベンジャーを添加する技術が有望であるが、その効果にはいまだ改善の余地があり、その技術開発が望まれている。
ところで、溶剤型粘着剤における有機溶剤の引火性を改善するため、引火性のない溶剤を選択することが検討されている。
その一つとして、水を溶媒とした水エマルジョン系の粘着剤が挙げられる。しかし、この水エマルジョン系の粘着剤は、有機溶剤に比べて、耐候性や耐水性などの点で性能が劣る。さらに水エマルジョン系の粘着剤は、保管環境により水溶液の劣化(腐る)、凍結による分離などの問題がある。この対応のため防腐剤を添加すると、粘着機能が低下する。また水は蒸発潜熱が大きく、乾燥速度が遅くなるので、粘着剤の利便性が低下する。
そこで近年、樹脂組成物の溶剤にハイドロフルオロエーテル(HFE)などのフッ素溶剤を混合する技術が提供されている(特許文献3、4参照)。
引火点を無くすために用いられるフッ素溶剤として、特許文献3ではハイドロフルオロエーテル(HFE)のHFE-347を主成分としているが、有機溶剤と比較すると、(メタ)アクリルモノマーの重合物を主成分とした樹脂組成物において相溶性が良くない。
これを解決するため、特許文献3では、ヘキサメチルジシロキサンを混合するが、この引火性を低減するために、溶液中のHFE溶液比率を多くすると、樹脂組成物である粘着成分が分離してしまうという問題がある。このため、HFEを溶媒の主成分にすることができない。
フッ素溶媒の中にはHFE以外にも、引火性がないか、または引火点温度が高く、溶解性の良いものが多数ある。しかしながら、一般的に(メタ)アクリルモノマーの重合物を主成分とした樹脂組成物に対して溶解性の高いものは、同時に非晶性樹脂への溶解性が高いため、塗布される基材側が同様の樹脂材料となる場合、基材を侵したり、溶解させたりしてしまう可能性がある。結果、HFE以外のフッ素溶媒を選択すると、使用用途が限られてしまう。
HFEによる樹脂組成物の相溶性を改善するために、溶解される樹脂組成物にフッ素原子を導入する案も提供されている。特許文献4においては、HFEと低級アルコール成分を溶液としたものと、含フッ素重合体(含フッ素樹脂組成物)の組み合わせにより、非引火性の表面処理剤を提供する技術が紹介されている。
しかしながら、近年、一部のフッ素含有重合体(含フッ素樹脂組成物)については、その安定性が高いことによる人体への蓄積への懸念、自然環境中の長期間残存の懸念が生じている。また、一般的な化合物と比較して製造が難しく、製造コストが高くなり、用途がおのずと限定される。
特許文献5は、パラジウム担持カーボンなどの水素化触媒の存在下で重合物の溶液に水素ガスを導入して、残存モノマーを低減させる方法である。しかしながら、水素ガスは引火、爆発しやすく、量産工程では非常に危険である。また、水素化触媒はカーボンに貴金属を担持させた粉体であり、重合反応後に溶剤希釈して低粘度にして濾過するなどの面倒な方法により除去しなければならないという問題点を有している。
本発明は上記指摘した数々の問題点の少なくとも一部に鑑みてなされたものであり、重合性不飽和結合を有する化合物(例えば(メタ)アクリルモノマー)を原料とした重合時のモノマーの残存量をより低減させる製造技術、それにより得られる樹脂組成物等を提供することを目的としている。
上記目的を達成する本発明は、重合性不飽和結合を有する化合物を原料に含み、前記化合物を重合させることで重合組成物を生成する重合工程と、前記重合工程において前記化合物の転化率が90%以上となる状態、及び/または、前記化合物の重合反応が終了した状態で還元剤を加えることで、重合せずに残存する前記化合物を他の化合物に還元する還元剤添加工程と、を備えることを特徴とする樹脂組成物の製造方法である。
上記樹脂組成物の製造方法に関連して、前記還元剤がケイ素-水素結合含有化合物であることを特徴としてもよい。
上記樹脂組成物の製造方法に関連して、前記重合工程において、前記化合物として、(メタ)アクリルモノマーを使用することを特徴としてもよい。
上記樹脂組成物の製造方法に関連して、前記(メタ)アクリルモノマーとして、エステル部の炭素数が1~8の(メタ)アクリレートモノマーを1種または複数種使用する事を特徴としてもよい。
上記樹脂組成物の製造方法に関連して、前記還元剤添加工程において、前記(メタ)アクリルモノマーの残存量を0.2重量%以下に低減させることを特徴としてもよい。
上記樹脂組成物の製造方法に関連して、前記還元剤添加工程を経て得られる前記重合組成物を、ハイドロフルオロエーテル、ハイドロフルオロオレフィン、ハイドロフルオロカーボンの少なくともいずれかのフッ素系溶媒に溶解させる溶解工程を備えることを特徴としてもよい。
上記樹脂組成物の製造方法に関連して、還元反応触媒を添加する事を特徴としてもよい。
上記樹脂組成物の製造方法に関連して、前記重合組成物が、架橋可能な部位を有することを特徴としてもよい。
上記目的を達成する本発明は、上記の製造方法によって製造される前記樹脂組成物を主成分とすることを特徴とする粘着剤である。
本発明によれば、重合時のモノマーの残存量が低減された樹脂組成物や粘着剤を得ることができる。
以下、本発明の実施の形態について添付図面を参照して説明する。
本実施形態では、重合工程後半又は重合工程後に添加するスカベンジャーとして、還元剤を使用する。これにより、重合性不飽和結合を有する化合物(以下、重合性化合物と称する場合がある)の残存量を、初期投入量100重量部に対し1.5重量%以下、望ましくは1.0重量%以下、さらに望ましくは0.5重量%以下、一層望ましくは0.2重量%以下に低減する。結果、重合性化合物の残存による悪影響が低減された樹脂組成物を得ることができる。この際、還元剤として、自身も比較的臭気の少ないケイ素-水素結合含有化合物を使用することが好ましい。ケイ素-水素結合含有化合物の場合、水素引き抜き反応が発生しないため、樹脂同士の架橋や高分子化は進行せず、樹脂組成物の増粘やゲル化リスクが少ない。
重合性化合物は、様々であるが、例えば(メタ)アクリルモノマーを用いることが好ましい。これにより、(メタ)アクリルモノマーの残存量を、初期投入量100重量部に対し0.2重量%以下に低減する。結果、(メタ)アクリルモノマーの残存による悪影響が低減された樹脂組成物を得ることができる。また、(メタ)アクリルモノマー由来の臭気も殆どしない樹脂組成物を得ることができる。この際、還元剤として、自身も比較的臭気の少ないケイ素-水素結合含有化合物を使用することが好ましい。ケイ素-水素結合含有化合物の場合、水素引き抜き反応が発生しないため、樹脂同士の架橋や高分子化は進行せず、樹脂組成物の増粘やゲル化リスクが少ない。
更に、本実施形態では、(メタ)アクリルモノマーとして、エステル部分の炭素数を1~8程度に制限した(メタ)アクリレートモノマーを用いることで、HFEを主成分とした溶媒への溶解性を高めている。この(メタ)アクリレートモノマーは、一般的に、重合工程時の残存量の低減が難しいと同時に、低分子のため臭気が強く、実用が難しいと考えられていた。しかし、本実施形態のように、還元剤(例えばケイ素-水素結合含有化合物)をスカベンジャーとして使うことで、きわめて効率的に(メタ)アクリレートモノマーの残存量を低減できることを本発明者らは見出している。結果、臭気の低減と、非引火性が両立された樹脂組成物や、粘着剤溶液を製造することができる。
なお、重合反応の原材料として用いられる(メタ)アクリルモノマーは、重合反応の原材料において、主成分(50重量%以上)であることが好ましい。更に、炭素数を1~8程度に制限した(メタ)アクリレートモノマーは、重合反応の原材料中において、主成分(50重量%以上)であることが好ましく、さらに望ましくは、原材料中の(メタ)アクリルモノマーにおける主成分(50重量%以上)であることが好ましい。
本実施形態において、スカベンジャーとして使われる還元剤は、例えば、ケイ素-水素結合含有化合物であり、ケイ素-水素結合を1つ以上含む。スカベンジャーとしての還元剤(ケイ素-水素結合含有化合物)の詳しい反応メカニズムは不明であるが、電子が未反応モノマー、つまり、残存している重合性化合物(例えば(メタ)アクリルモノマー)に供与されることで付加還元され、化合物構造が変わることで特性が変化すると推察される。
なお、ケイ素-水素結合含有化合物のケイ素-水素結合は複数あってもよい。ケイ素-水素結合含有化合物は、分子内に複数のケイ素-水素部位があっても、架橋反応などは認められず、増粘現象やゲル化も確認されていない。
具体的に還元剤が添加されると、その還元反応により、残存する重合性化合物(例えば(メタ)アクリルモノマー、より具体的には(メタ)アクリレートモノマー)の二重結合部位に対して、還元剤におけるプロトン(例えばケイ素-水素化合物のプロトン)が付加された構造物が生成されて、自身が重合性化合物から異なる物質に変化する(モノマーではなくなる)。これにより、重合性化合物であるモノマーの残存量を低減させる。ただし、条件によっては、還元剤による付加反応も起こりうる。つまり、本実施形態において生成される樹脂組成物には、重合性化合物が還元された物質や、重合性化合物に還元剤が付加された物質が残存し得る。具体的に例えば、(メタ)アクリルモノマーを用いた場合、(メタ)アクリルモノマーが還元されたプロピオン酸誘導体又は(2-メチル)プロピオン酸誘導体や、(メタ)アクリルモノマーにケイ素-水素結合含有化合物が付加された化合物が残存し得る。また例えば、ビニル化合物が残存している重合溶液に、還元剤となるトリエチルシランを添加する場合、還元生成物として酢酸エチルが生成される。なお、本実施形態では、残存モノマーのスカベンジャーとして還元剤が添加されるため、最終組成物には、添加した還元剤の一部(余分)がそのまま残存することになる。
例えば、(メタ)アクリレートモノマーとしてアクリル酸メチルが残存している重合溶液に、還元剤となるケイ素-水素結合含有物質としてトリエチルシランを添加する場合、還元生成物としてはプロピオン酸メチルが、付加生成物としてはトリエチルシリルプロパン酸メチルが生成される。つまり、いずれの生成物も(メタ)アクリルモノマーとは異なる物質になる。
また例えば、(メタ)アクリレートモノマーとしてアクリル酸エチルが残存している重合溶液に、還元剤となるケイ素-水素結合含有物質としてトリエチルシランを添加する場合、還元生成物としてはプロピオン酸エチルが、付加生成物としてはトリエチルシリルプロパン酸エチルが生成される。つまり、いずれの生成物も(メタ)アクリルモノマーとは異なる物質になる。
また例えば、(メタ)アクリル酸エステルモノマーとしてアクリル酸ブチルが残存している重合溶液に、還元剤となるケイ素-水素結合含有物質としてトリエチルシランを添加する場合、還元生成物としてはプロピオン酸ブチルが、付加生成物としてはトリエチルシリルプロパン酸ブチルが生成される。つまり、いずれの生成物も(メタ)アクリルモノマーとは異なる物質になる。
スカベンジャーとしての還元剤(特にケイ素-水素結合含有化合物)の種類、複数種類の添加、添加量、反応温度、添加タイミングなどの反応条件を適宜調整することにより、(メタ)アクリルモノマーの残存量を低減させることが可能となる。本発明者らの実験・検証によると、(メタ)アクリルモノマーの残存量を、最終的に0.2重量%以下とすることも可能となる。
本実施形態において、重合性化合物(例えば(メタ)アクリルモノマー)の重合反応技術は、一般的な手法を選定できる。例えば、ラジカル重合反応で行うことが望ましく、この際の開始剤は有機過酸化物又はアゾ系化合物であることが望ましい。
本実施形態において得られる樹脂組成物を、粘着剤として利用する場合、同様に、臭気が少なく、粘着性に優れ、フッ素溶媒に溶解可能な実用性の高い粘着剤となる。
本実施形態において得られる樹脂組成物は、フッ素系溶剤、特にHFEに可溶となる。フッ素系溶媒に希釈溶解することで、引火性のない溶液型樹脂組成物を提供できる。フッ素系溶剤として例えば、沸点が80℃未満であるハイドロフルオロエーテル、ハイドロフルオロオレフィン、ハイドロフルオロカーボンから1つまたは複数種選択することが望ましい。
本実施形態の樹脂組成物は、粘着層を形成するための表面処理剤のほか、経皮吸収製剤、絆創膏、粘着テープ、粘着シート類、両面テープ、ラベル等の一般粘着加工製品、微細粉塵捕捉剤、粘着フィルム、感圧性テープ、表面保護フィルム、表面保護テープ、マスキングテープ、電気絶縁用テープ、ラミネート物、回路基板等の電子部品における粘接着テープ、包装用テープ、電気絶縁用テープ、電子部品搬送用テープ、医療用テープ、布テープ、防食テープ、表面保護用テープ、オムツ用テープ、部品保持用両面テープ等に利用される粘着剤として利用できる。(メタ)アクリルモノマーの重合体は、いわゆる非フッ素系樹脂であるアクリル系ポリマーとなる。アクリル系ポリマーを主成分とし、非引火性のフッ素系溶剤(例えば、主成分がハイドロフルオロエーテル)に溶解させることで、電子機器等の内部に使用可能な非引火性溶剤型粘着剤を製造することが可能となる。
本実施形態にかかる樹脂組成物の第一の製造方法等について、以下説明する。本実施形態では、重合組成物を生成するために用いる原料に含める物質として、(メタ)アクリルモノマーを主成分として用いている。なお、主成分とは、重合用溶媒に溶かす前の原料全体において、(メタ)アクリルモノマーが50重量%以上である状態を意味する。この(メタ)アクリルモノマーは、エステル基を1つ以上有する(メタ)アクリレートモノマーと、エステル基を有しない(メタ)アクリル酸に分けられる。原料に含める物質としては、1種または複数種を使用できる。
なお、本実施形態の第一の製造方法等では、原料に含める物質として、(メタ)アクリルカルボキシル基含有モノマーを採用しても良い。この(メタ)アクリルカルボキシル基含有モノマーの概念には、上記(メタ)アクリル酸を含んでいる。
(メタ)アクリレートモノマーとしては、例えば、エステル部位のアルキル炭素数が1~8のものを選択できる。一般的にアルキル基の炭素数が少ない場合は柔らかく、炭素数が多くなると硬くなる傾向がある。このため必要に応じ、炭素数の異なるモノマーを1つまたは複数種、自由に選定することもできる。
使用できる具体的な(メタ)アクリレートモノマーとしては、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレート、N-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、sec-ブチル(メタ)アクリレート、t-ブチル(メタ)アクリレート、ペンチル(メタ)アクリレート、イソペンチル(メタ)アクリレート、ネオペンチル(メタ)アクリレート、ヘキシル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、ヘプチル(メタ)アクリレート、2-エチルヘキシルアクリレート、N-オクチルアクリート、イソオクチルアクリレート、ノニル(メタ)アクリレート、イソノニル(メタ)アクリレート、t-ブチルシクロヘキシル(メタ)アクリレート、デシル(メタ)アクリレート、イソデシル(メタ)アクリレート、ウンデシル(メタ)アクリレート、ラウリル(メタ)アクリレート、セチル(メタ)アクリレート、ステアリル(メタ)アクリレート、イソステアリル(メタ)アクリレート、ベヘニル(メタ)アクリレート、イソボルニル(メタ)アクリレート、2-フェノキシエチル(メタ)アクリレート、3,5,5-トリメチルシクロヘキサンアクリレート、p-クミルフェノ-ルEO変性(メタ)アクリレート、ジシクロペンタニル(メタ)アクリレート、ジシクロペンテニル(メタ)アクリレート、ジシクロペンテニルオキシエチル(メタ)アクリレート、ベンジル(メタ)アクリレート、2-メチルアダマンチル(メタ)アクリレート、2-エチルアダマンチル(メタ)アクリレート等を挙げることができる。
また、(メタ)アクリレートモノマーとして、有機官能基等を有するヒドロキシエチル(メタ)アクリレート、ヒドロキシプロピル(メタ)アクリレート、ヒドロキシブチル(メタ)アクリレート、グリセロール(メタ)アクリレート等の水酸基含有(メタ)アクリレートや、(メタ)アクリル酸グリシジル、α-エチルアクリル酸グリシジル、(メタ)アクリル酸3,4-エポキシブチル等のエポキシ基含有モノマー、ジメチルアミノエチル(メタ)アクリレート、ジエチルアミノエチル(メタ)アクリレート等のアミノ基含有(メタ)アクリレート系モノマー、(メタ)アクリルアミド、N-t-ブチル(メタ)アクリルアミド、N-メチロール(メタ)アクリルアミド、N-メトキシメチル(メタ)アクリルアミド、N-ブトキシメチル(メタ)アクリルアミド、ダイアセトンアクリルアミドマレイン酸アミド、マレイミド等のアミド基を含有するモノマー、パーフルオロアルキル基を有する、パーフルオロヘキシルエチル(メタ)アクリレート、パーフルオロヘキシル(メタ)アクリレート、パーフルオロペンチルプロピル(メタ)アクリレート、パーフルオロペンチルエチル(メタ)アクリレート、パーフルオロブチルエチル(メタ)アクリレート、パーフルオロブチルメチル(メタ)アクリレート、パーフルオロプロピルエチル(メタ)アクリレート、パーフルオロプロピルメチル(メタ)アクリレート、パーフルオロエチルエチル(メタ)アクリレート、パーフルオロエチルメチル(メタ)アクリレート、トリフルオロエチル(メタ)アクリレート等が挙げられる。
(メタ)アクリルカルボキシル基含有モノマーとして、(メタ)アクリル酸、2-(メタ)アクリロイルオキシエチルヘキサヒドロフタル酸、2-(メタ)アクリロイルオキシプロピルヘキサヒドロフタル酸、2-(メタ)アクリロイルオキシエチルフタル酸、2-(メタ)アクリロイルオキシプロピルフタル酸、2-(メタ)アクリロイルオキシエチルマレイン酸、2-(メタ)アクリロイルオキシプロピルマレイン酸、2-(メタ)アクリロイルオキシエチルコハク酸、2-(メタ)アクリロイルオキシプロピルコハク酸等のカルボキシル基含有モノマー、(メタ)アクリルモノマー以外のモノマーも適宜利用でき、クロトン酸、フマル酸、マレイン酸、イタコン酸、マレイン酸モノメチル、イタコン酸モノメチル等のカルボキシル基含有モノマー、無水マレイン酸、無水イタコン酸等の酸無水物基含有モノマー、ビニルピロリドン、ビニルピリジン、ビニルカルバゾール等の複素環系塩基性モノマー、スチレン、酢酸ビニル、ピバリン酸ビニル、モノクロロ酢酸ビニル、クロトン酸ビニル、プロピオン酸ビニル、酪酸ビニル、カプロン酸ビニル、カプリル酸ビニル、ラウリン酸ビニル、パルミチン酸ビニル、オクチル酸ビニル、桂皮酸ビニル等のビニルモノマーが挙げられる。
<第一の製造方法の紹介>
第一の製造方法として、本実施形態では、重合性不飽和結合を有する化合物となる(メタ)アクリルモノマーのなかでも(メタ)アクリレートモノマーを用いることが好ましく、具体的に、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチルアクリレート、2-エチルヘキシルアクリレートを用いることが好ましく、特に好ましくはメチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチル(メタ)アクリレートを用いる。一般的に、炭素鎖が短くなるほど臭気が強くなる傾向がある。
第一の製造方法として、本実施形態では、重合性不飽和結合を有する化合物となる(メタ)アクリルモノマーのなかでも(メタ)アクリレートモノマーを用いることが好ましく、具体的に、メチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチルアクリレート、2-エチルヘキシルアクリレートを用いることが好ましく、特に好ましくはメチル(メタ)アクリレート、エチル(メタ)アクリレート、プロピル(メタ)アクリレート、ブチル(メタ)アクリレートを用いる。一般的に、炭素鎖が短くなるほど臭気が強くなる傾向がある。
本実施形態で用いる還元剤としては、対象とする物質に電子を受け渡す事の出来る、アルミニウムヒドリド還元剤、ボラン系還元剤、ボロヒドリド還元剤、金属ヒドリド還元剤、シラン系還元剤、トリフェニルホスフィン等の一般的な還元剤が広く使用できる。還元剤を大別すると、有機系還元剤と無機系還元剤が存在するが、ここでは双方の還元剤を用いることができる。また更に、還元剤には、固体還元剤、液体還元剤、気体還元剤のいずれかを用いることができる。一方、量産時の取り扱いの容易性、引火等に関する安全性、量産時の生産効率等の観点で、溶液に溶かしやすい固体還元剤又は液体還元剤(気体以外の還元剤)を用いることが好ましい。
具体的な還元剤としては、水素化リチウムアルミニウム、ジメチルアミン-ボラン、水素化ホウ素ナトリウム(NaBH4)、トリエチルシラン等が挙げられる。本実施形態で使用する還元剤はボラン化合物、シラン化合物が好ましいが、目的や用途によっては上記の還元剤を適宜選択、使用する事が出来る。
例えば、本実施形態において、還元剤としてのケイ素-水素結合含有化合物(シラン系還元剤)を用いている。ケイ素-水素結合含有化合物は、化合物内にケイ素-水素構造(基)をもつものが使用できる。このケイ素-水素構造(基)は、ケイ素-水素結合含有化合物内に1つ以上あればよく、複数あってもよい。
還元剤を添加するタイミング、添加方法、反応温度は適宜選択、調整可能であるが、(メタ)アクリルモノマーの重合反応の後半(転化率90%以上)又は重合反応が充分完了した段階で添加し、反応温度は常温~100℃程度の範囲が望ましい。なお、(メタ)アクリルモノマーを複数種類含有させる場合、すべての(メタ)アクリルモノマーの転化率90%以上となった状態で、還元剤を添加することが好ましい。
還元剤の添加量は適宜選択が可能であるが、重合反応前の(メタ)アクリルモノマー100重量部に対して0.5重量%以上10重量%以下が好ましく、1重量%以上3重量%以下がより好ましい。
還元剤の添加量が少なすぎると、(メタ)アクリルモノマーの残存量が増える。還元剤の添加量が過剰となると、製造された樹脂組成物(例えば粘着剤)を対象物質に塗布する際、膜表面への還元剤のブリードが起こり、粘着力が低下する懸念がある。
還元剤としてケイ素-水素結合含有化合物を用いる場合は、ケイ素-水素結合含有化合物の分子量に対しケイ素-水素基が相対的に多いもの、すなわちケイ素-水素基当たりの分子量が少ない程、重量当たりの効果が高い。
ケイ素-水素結合含有化合物の添加量の理論値は、残存する(メタ)アクリルモノマーの二重結合基数とケイ素-水素基数が同じになる量である。しかし、ケイ素-水素基は水分などとも反応する事などから、実際には残存する(メタ)アクリルモノマーの二重結合基数に対してモル比で、少なくとも1.1倍以上の量を添加することが好ましく、望ましくは1.3倍以上の量を添加する。このような理論値も考慮し、ケイ素-水素結合含有化合物をスカベンジャーとして適切な量を用いることにより、(メタ)アクリルモノマーの残存量を0.2重量%以下に低減させることが可能となり、臭気を抑制する事ができる。
還元剤として用いるケイ素-水素結合含有化合物としては、トリエチルシラン、トリス(トリメチルシリル)シラン、トリフェニルシラン、トリヘキシルシラン、トリスイソプロピルシラン、1,1,2,2-テトラフェニルジシラン、メチルジフェニルシラン、ジメトキシ(メチル)シラン、ジメチルフェニルシラン、ジエトキシメチルシラン、ジフェニルシラン、フェニルシラン、トリクロロシラン、トリメトキシシラン、トリエトキシシラン、テトラメチルジシロキサン、ペンタメチルジシロキサン、テトラメチルシクロテトラシロキサン、などが挙げられる。
これらの中でも特にトリエチルシランが好適な材料である。トリエチルシランは、ケイ素-水素含有数に対して分子量が小さいため、添加量に対するケイ素-水素基の濃度が高くなる。更にトリエチルシランは、適度に高い沸点を有するため、還元剤として反応させるために加熱しても蒸発しない。また更にトリエチルシランは、最終的に製造された樹脂組成物に残存したとしても、対象物に塗布した際に揮発せず、塗膜外観や物性に影響を与えない。
本実施形態にかかる製造工程では、残存する(メタ)アクリルモノマー及び還元剤(例えばケイ素-水素結合含有化合物)の付加反応・還元反応の促進の観点から、還元反応触媒をさらに含有してもよい。還元反応触媒としては、例えば塩化白金酸又は塩化白金酸とエチレン等のオレフィンとの錯体、アルコールやビニルシロキサンとの錯体、白金/シリカ又はアルミナ又はカーボン等を例示することができるが、これらに限定されるものではない。白金化合物以外の白金族化合物としては、ロジウム、ルテニウム、イリジウム、パラジウム系化合物も知られており、例えばRhCl(PPh3)3、RhCl(CO)(PPh3 )2、RhCl(C2H4)2 、Ru3(CO)12、IrCl(CO)(PPh3)2、Pd(PPh3)4等を例示することができる。
(メタ)アクリルモノマーの重合反応によって得られる樹脂組成物は、必要に応じて架橋化剤を含んでいてもよい(添加してもよい)。架橋化剤としては一般的なものを使用できるが、重合組成物を構成する原材料に合わせて選択することができる。なお、架橋させるには対となる構造、例えばアクリル酸(-COOH)であればヒドロキシル基(-OH)、ヒドロキシル基(-OH)であればアクリル酸やイソシアネート(-NCO)が必要となる。
例えば、重合組成物を構成する(メタ)アクリルモノマーとして、(メタ)アクリル酸、2-(メタ)アクリロイルオキシエチルヘキサヒドロフタル酸、2-(メタ)アクリロイルオキシプロピルヘキサヒドロフタル酸、2-(メタ)アクリロイルオキシエチルフタル酸、2-(メタ)アクリロイルオキシプロピルフタル酸、2-(メタ)アクリロイルオキシエチルマレイン酸、2-(メタ)アクリロイルオキシプロピルマレイン酸、2-(メタ)アクリロイルオキシエチルコハク酸、2-(メタ)アクリロイルオキシプロピルコハク酸、クロトン酸、フマル酸、マレイン酸、イタコン酸、マレイン酸モノメチル、イタコン酸モノメチル等のカルボキシル基含有モノマーを利用する場合には、架橋剤としてエポキシ樹脂、メラミン樹脂、ポリイソシアネート等を利用する事ができる。
重合組成物を構成する (メタ)アクリルモノマーとして、ヒドロキシエチル(メタ)アクリレート、ヒドロキシプロピル(メタ)アクリレート、ヒドロキシブチル(メタ)アクリレート、グリセロール(メタ)アクリレート等の水酸基含有(メタ)アクリレートを利用する場合には、架橋剤としてエポキシ樹脂、メラミン樹脂、ポリイソシアネート等を利用する事ができる。
重合組成物を構成する (メタ)アクリルモノマーとして、(メタ)アクリル酸グリシジル、α-エチルアクリル酸グリシジル、(メタ)アクリル酸3,4-エポキシブチル等のエポキシ基含有モノマーを利用する場合には、架橋剤として酸、アミン類、酸無水物等を利用する事ができる。
重合組成物を構成する (メタ)アクリルモノマーとして、ジメチルアミノエチル(メタ)アクリレート、ジエチルアミノエチル(メタ)アクリレート等のアミノ基含有(メタ)アクリレート系モノマー、(メタ)アクリルアミド、N-t-ブチル(メタ)アクリルアミド、N-メチロール(メタ)アクリルアミド、N-メトキシメチル(メタ)アクリルアミド、N-ブトキシメチル(メタ)アクリルアミド、ダイアセトンアクリルアミドマレイン酸アミド、マレイミド等のアミド基を含有するモノマー等、分子内に活性水素基を有するモノマーを利用する場合には、架橋剤としてエポキシ樹脂、メラミン樹脂、ポリイソシアネート等を利用する事ができる。
重合組成物を構成する (メタ)アクリルモノマーとして、2-(メタ)メタクリロイルオキシエチルイソシアネート、2-[0-(1'-メチルプロピリデンアミノ)カルボキシアミノ]エチルメタクリラート、2-[(3,5-ジメチルピラゾリル)カルボニルアミノ]エチルメタクリレート、1,1-(ビスアクリロイルオキシメチル)エチルイソシアネート、2-(2-メタクリロイルオキシエチルオキシ)エチルイソシアナート、2-イソシアナトエチルアクリラート等のイソシアネート基含有(メタ)アクリレートを利用する場合には、架橋剤としてアミン化合物類、ポリオール等を利用する事ができる。これらのうち一種を単独で使用してもよく、二種以上を併用してもよい。
樹脂組成物は、必要に応じてその他の添加剤を含んでいてもよい。他の添加剤としては、例えば、二酸化チタン等の顔料、無機あるいは有機の充填材、造膜助剤、可塑剤、凍結防止剤、防腐剤、防黴剤、抗菌剤、消泡剤、分散剤、増粘剤、レベリング剤、pH調整剤、繊維類、つや消し剤、紫外線吸収剤、酸化防止剤、光安定剤、粘着付与剤等を混合することができる。
本実施形態の(メタ)アクリルモノマーの重合方法としては、一般的な重合方法が利用できるが、特にラジカル重合が望ましい。ラジカル重合の方法としては、溶液重合、乳化重合、塊状重合、懸濁重合など、溶媒の種類や最終液体の形態によって自由に選択できる。
上記の重合方法で開始剤を必要とする場合、一般的な開始剤を広く活用できる。ラジカル重合であれば過酸化ベンゾイル(BPO)、過酸化ラウロイル(LPO)、AIBNなどが挙げられ、具体的な商品名としてはナイパーBWパーロイルL、パーブチルO、パーロイルIB、パーロイルTCP(以上、日油株式会社製)などが挙げられ、適宜選択、使用ができる。
本実施形態には、重合工程において、必要に応じて一般的な連鎖移動剤を広く活用できる。具体例としては、1-ブタンチオール、1-デカンチオール、1-ドデカンチオール、1-ヘキサデカンチオール、1-オクタンチオール、チオフェノールなどが挙げられ、適宜選択、使用が出来る。
重合反応は、無溶剤でも行うことができるが、ラジカル重合で一般に使用される有機溶剤又は水を使用できる。有機溶媒は、トルエン、酢酸エチル、酢酸ブチル、等の一般的な有機溶剤を使用できる。しかしながら一般的な有機溶剤は引火点や臭気があることから、好ましくはヘキサフルオロメタキシレン(HFMX)が良い。
本実施形態で得られる樹脂組成物を溶解(希釈)させる溶液としては一般的な有機溶剤などを広く選択できる。このうちフッ素溶媒については、引火点がなく、乾燥速度が速いなどの利点があるため望ましい。例としてハイドロフルオロエーテル(HFE)、ハイドロフルオロオレフィン(HFO)、ハイドロフルオロカーボン(HFC)などを1種または複数を選択できる。この中で、溶解性の観点からはHFCが好ましいが、多くは高いオゾン破壊係数(ODP)、地球温暖化係数(GWP)を有しているため、環境への負荷を考慮して使用する。一方、HFEやHFOはODPを有しておらず、GWPも比較的小さいものが多いが、HFCと比較して若干溶解性に乏しいため、採用する際にはこれらの点を検討すべきある。
具体的には、HFEとしてはAE-3000(AGC社)、Novec7100(3M社)、Novec7200(3M社)、HFCとしては ソルカン365mfc(ソルベイ社)、 HFOとしては、AS-300(AGC社)、Celefin1233Z(セントラル硝子社)、などが挙げられる。
本実施形態による樹脂組成物は、(メタ)アクリルモノマーの残存量が少ないことが特徴である。スカベンジャーとして例えばケイ素-水素結合含有化合物を利用する場合、本実施形態で得られる樹脂組成物には、添加量モル比のケイ素原子を樹脂中に均等に含有することになる。樹脂組成物がケイ素原子を含有しても、粘着特性等に悪影響を与えない。
<樹脂組成物製造方法>
本実施形態の樹脂組成物の製造方法は、重合工程、還元剤添加工程を有する。

〔重合工程(I)〕
(モノマーの重合)
攪拌機、還流冷却器、温度計、及び窒素導入管を有する反応器に、例えば、窒素雰囲気下で、 (メタ)アクリルモノマーを重合用溶媒に溶かす。更に、開始剤を添加して、所望の重合温度(例えば10~220度の範囲内、具体的には50~120度の範囲内)まで昇温する。なお、重合温度は、開始剤の10時間半減期温度:T10(10時間で半分まで分解するまでの温度)を基準に設定すればよい。実務上ではT10に対して、T10±20℃程度の範囲の温度を設定する。
(モノマーの重合)
攪拌機、還流冷却器、温度計、及び窒素導入管を有する反応器に、例えば、窒素雰囲気下で、 (メタ)アクリルモノマーを重合用溶媒に溶かす。更に、開始剤を添加して、所望の重合温度(例えば10~220度の範囲内、具体的には50~120度の範囲内)まで昇温する。なお、重合温度は、開始剤の10時間半減期温度:T10(10時間で半分まで分解するまでの温度)を基準に設定すればよい。実務上ではT10に対して、T10±20℃程度の範囲の温度を設定する。
昇温後、重合熱による発熱を確認しつつ、反応液の温度が常に重合温度範囲内となるように温度制御を行いながら所望時間(例えば3時間から50時間の範囲内)に亘って重合を行う。これにより、重合反応溶液を得る。この重合反応溶液には、(メタ)アクリルモノマーが残存する。
〔還元剤添加工程(II)〕
(開始剤の追加添加による事前準備)
重合工程(I)で得られた重合反応溶液を重合温度よりも高い温度に(例えば90℃)に昇温し、常圧、窒素雰囲気下で、開始剤を加えて所定時間(例えば60分間)攪拌する。

(還元剤の添加)
その後、スカベンジャーとしての還元剤と、反応促進用の触媒を加えて所定時間(例えば10分~5時間)攪拌する。この間に、残存している(メタ)アクリルモノマーと還元剤が還元反応・付加反応を起こし、(メタ)アクリルモノマーがモノマー以外の物質に変化する。結果、重合反応溶液には、(メタ)アクリルモノマーがほとんど残存しない。具体的には、(メタ)アクリルモノマーの残存量が1.0重量%以下、さらに望ましくは0.5重量%以下、一層望ましくは0.2重量%以下となる。なお、本実施形態では、残存する(メタ)アクリルモノマーのスカベンジャーとして還元剤が添加されるため、最終組成物には、添加した還元剤の一部(余分)がそのまま残存する。
その後、スカベンジャーとしての還元剤と、反応促進用の触媒を加えて所定時間(例えば10分~5時間)攪拌する。この間に、残存している(メタ)アクリルモノマーと還元剤が還元反応・付加反応を起こし、(メタ)アクリルモノマーがモノマー以外の物質に変化する。結果、重合反応溶液には、(メタ)アクリルモノマーがほとんど残存しない。具体的には、(メタ)アクリルモノマーの残存量が1.0重量%以下、さらに望ましくは0.5重量%以下、一層望ましくは0.2重量%以下となる。なお、本実施形態では、残存する(メタ)アクリルモノマーのスカベンジャーとして還元剤が添加されるため、最終組成物には、添加した還元剤の一部(余分)がそのまま残存する。
本実施形態において、〔重合工程(I)〕の「終了」とは、これ以上の重合反応がほとんど発生しない状況になったことを意味する。本実施形態では、〔重合工程(I)〕で十分な時間を確保しているため、一旦、〔重合工程(I)〕が終了する。従って、〔重合工程(I)〕の終了後に、〔還元剤添加工程(II)〕を行うことで、重合反応溶液に残存している(メタ)アクリルモノマー対する還元反応・付加反応を促進させる。なお、本実施形態では、〔重合工程(I)〕において、 (メタ)アクリルモノマーの重合反応が終了してから、還元剤を添加する場合を例示したが、本発明はこれに限定されない。例えば、〔重合工程(I)〕において、(メタ)アクリルモノマーの転化率が90%以上になる状態で、還元剤を添加する。更に望ましくは、(メタ)アクリルモノマーの転化率が95%以上になる状態で、還元剤を添加する。
(実施例及び比較例)
次に、本実施形態の樹脂組成物の上記第一の製造方法により、実施例1~実施例15の樹脂組成物を製造し、その特性を検証した結果示す。なお、実施例1~実施例15で用いた原材料の組成及び検証結果を図1に示す。なお、図1の(メタ)アクリルモノマーの略称説明と、そのエステル又はカルボン酸部位の炭素数は以下のとおりである。

(実施例1)
〔重合工程(I)〕
<モノマーの重合>
攪拌機、還流冷却器、温度計、及び窒素導入管を有する反応器に、窒素雰囲気下で、アクリル酸ブチル(BA)を85重量部、メタクリル酸メチル(MMA)を15重量部、及び重合用のフッ素系溶媒としてヘキサフルオロメタキシレン(HFMX)を173重量部仕込み、開始剤ラウロイルパーオキサイド(LPO)を0.2重量部添加して、70℃まで昇温した。実施例1~実施例14については、重合熱による発熱を確認後、反応液の温度が常に70±5℃となるように温度制御を行いながら20時間重合を行い、重合反応溶液を得た。20時間後の重合反応溶液において、モノマー転化率は、MMAが100%、BAが97.6%であった。つまり、BAが2.4%残存していることを確認した。重合工程(I)では、転化率90%以上となるまで反応させることが好ましく、更に望ましくは転化率95%以上となるまで反応させることが好ましい。なお、転化率の測定方法は後述する。
〔重合工程(I)〕
<モノマーの重合>
攪拌機、還流冷却器、温度計、及び窒素導入管を有する反応器に、窒素雰囲気下で、アクリル酸ブチル(BA)を85重量部、メタクリル酸メチル(MMA)を15重量部、及び重合用のフッ素系溶媒としてヘキサフルオロメタキシレン(HFMX)を173重量部仕込み、開始剤ラウロイルパーオキサイド(LPO)を0.2重量部添加して、70℃まで昇温した。実施例1~実施例14については、重合熱による発熱を確認後、反応液の温度が常に70±5℃となるように温度制御を行いながら20時間重合を行い、重合反応溶液を得た。20時間後の重合反応溶液において、モノマー転化率は、MMAが100%、BAが97.6%であった。つまり、BAが2.4%残存していることを確認した。重合工程(I)では、転化率90%以上となるまで反応させることが好ましく、更に望ましくは転化率95%以上となるまで反応させることが好ましい。なお、転化率の測定方法は後述する。
〔還元剤添加工程(II)〕
<開始剤の追加添加>
工程(I)で得られた重合反応溶液を90℃まで昇温し、常圧、窒素雰囲気下で、開始剤LPOを0.1重量部加えて60分間攪拌した。
<スカベンジャーの添加>
その後、スカベンジャーとしてトリエチルシラン1重量部と、触媒となる白金(0)-1,3-ジビニル-1,1,3,3-テトラメチルジシロキサン錯体(2%キシレン溶液)を1重量部と、を混合した溶液を、重合反応溶液に加えて60分間攪拌した。
<開始剤の追加添加>
工程(I)で得られた重合反応溶液を90℃まで昇温し、常圧、窒素雰囲気下で、開始剤LPOを0.1重量部加えて60分間攪拌した。
<スカベンジャーの添加>
その後、スカベンジャーとしてトリエチルシラン1重量部と、触媒となる白金(0)-1,3-ジビニル-1,1,3,3-テトラメチルジシロキサン錯体(2%キシレン溶液)を1重量部と、を混合した溶液を、重合反応溶液に加えて60分間攪拌した。
〔検証工程(III)〕

<(メタ)アクリルモノマーの転化率測定>
攪拌終了後、反応液を約1g採取し、BAモノマーの転化率を以下の方法で確認した。
(手順1)
重合工程(I)における重合前の反応液を、テトラヒドロフラン(THF)で希釈し、島津製作所 ガスクロマトグラフィーGC02014を用いて、測定条件:昇温速度20℃/分、50℃-250℃でガスクロマトグラフィー(GC)測定を行った。
(手順2)
手順1の測定で得られた(メタ)アクリルモノマー成分と重合溶媒の面積比(モノマー/HFMX)の値を計算し記録した。これを「反応前面積比S0」と定義する。
(手順3)
重合工程(I)の終了後、及び、還元剤添加工程(II)の終了後等の各々の検証タイミングで、重合反応液をサンプリングし、上記手順1及び手順2と同様の操作を行い、(メタ)アクリルモノマー成分と重合溶媒の面積比(モノマー/HFMX)の値を計算し記録した。これらの値を「反応後面積比Si」と定義した。
(手順4)下記計算により得られる数値を、各検証タイミングの転化率(%)とした。

なお、図1の図表では、複数種の(メタ)アクリルモノマーを用いた場合で、各(メタ)アクリルモノマーの転化率が異なる場合、各(メタ)アクリルモノマーの転化率の平均値を表記した。

<還元剤添加によるモノマーの残存量低減効果評価>
還元剤を添加した後、つまり、還元剤添加工程(II)終了後の(メタ)アクリルモノマーの転化率が99.8%以上の場合を〇、98.0%以上99.8%未満の場合を△、98.0%未満の場合を×とした。なお、複数種の(メタ)アクリルモノマーを用いた場合で、各(メタ)アクリルモノマーの転化率が異なる場合は、炭素鎖が少ない方(臭気が強い方)の転化率を用いて評価した。
還元剤を添加した後、つまり、還元剤添加工程(II)終了後の(メタ)アクリルモノマーの転化率が99.8%以上の場合を〇、98.0%以上99.8%未満の場合を△、98.0%未満の場合を×とした。なお、複数種の(メタ)アクリルモノマーを用いた場合で、各(メタ)アクリルモノマーの転化率が異なる場合は、炭素鎖が少ない方(臭気が強い方)の転化率を用いて評価した。
<臭気の強さ評価>
樹脂組成物の残存モノマーを要因とする臭気について、官能評価による点数化した。官能評価における判定方法としては、ほとんど臭気を感じない良好な場合を1、モノマー由来の臭気が少し残る場合を3(基準)とし、一番臭気の強い場合(比較例5の程度)を5、1と3の中間を2,3と5の中間4とした。この判定方法でそれぞれのサンプルについて5人で数値化し、その平均値を算出した。平均値が2以下を〇、2より大きく3.5未満を△、3.5以上を×とした。
樹脂組成物の残存モノマーを要因とする臭気について、官能評価による点数化した。官能評価における判定方法としては、ほとんど臭気を感じない良好な場合を1、モノマー由来の臭気が少し残る場合を3(基準)とし、一番臭気の強い場合(比較例5の程度)を5、1と3の中間を2,3と5の中間4とした。この判定方法でそれぞれのサンプルについて5人で数値化し、その平均値を算出した。平均値が2以下を〇、2より大きく3.5未満を△、3.5以上を×とした。
<フッ素溶媒への溶解性評価>
〔重合工程(I)〕及び〔還元剤添加工程(II)〕を経て最終的に得られた樹脂組成物の溶液(重合溶液)の溶剤を留去して固体化した。フッ素系溶媒となるHFE-347pc-f:1,1,2,2-テトラフルオロエチル-2,2,2-トリフルオロエチルエーテル(商品名アサヒクリンAE-3000、AGC株式会社製)を用意し、溶媒99重量部に対し、固体化した各樹脂組成物を1重量部添加し、常温にて約30分以上撹拌し、24時間放置することで、検証用溶液を作製した。この検証用溶液が無色透明で浮遊物や析出物がない場合〇とし、僅かに白濁するが浮遊物、析出物が見られない場合は△とし、浮遊物、析出物が見られた場合は×とした。
〔重合工程(I)〕及び〔還元剤添加工程(II)〕を経て最終的に得られた樹脂組成物の溶液(重合溶液)の溶剤を留去して固体化した。フッ素系溶媒となるHFE-347pc-f:1,1,2,2-テトラフルオロエチル-2,2,2-トリフルオロエチルエーテル(商品名アサヒクリンAE-3000、AGC株式会社製)を用意し、溶媒99重量部に対し、固体化した各樹脂組成物を1重量部添加し、常温にて約30分以上撹拌し、24時間放置することで、検証用溶液を作製した。この検証用溶液が無色透明で浮遊物や析出物がない場合〇とし、僅かに白濁するが浮遊物、析出物が見られない場合は△とし、浮遊物、析出物が見られた場合は×とした。
<粘着性評価>
上記溶解性評価の際に作製した検証用溶液の約3mlを、直径7cm程度の金属シャーレに入れ、恒温槽を用いて130℃で10時間乾燥させた。その後、引張試験器を利用して、金属シャーレ底面に析出した粘着被膜に対して、円柱状のプローブを下降させてその円形端面を押圧することで接着し、その後、このプローブを引き上げる際の引き上げ応力(粘着力)の最大値を測定した。なお、プローブの材質はSUS304、プローブと粘着被膜の円形接触面の半径を5mm、プローブと粘着被膜を接着する際のプローブの下降速度を10mm/秒、プローブと粘着被膜の接着加重を2Nで、プローブと粘着被膜の加圧時間を1秒、プローブの引き上げ速度を10mm/秒とした。なお、粘着性評価では、金属シャーレ内の粘着被膜の中で任意の3個所の引き上げ応力(粘着力)を測定し、その平均値を採用した。平均値が0.1kgf以上の場合を〇、0.1kgf未満0.03kgf以上の場合を△、0.03kgf未満の場合を×とした。

<スカベンジャー添加による増粘評価>
重合液の粘度変化を目視で評価した。スカベンジャー添加により粘度の上昇が確認されたものについては増粘「あり」、それ以外の場合は増粘「なし」とした。

(比較例7)
工程(I)において(メタ)アクリルモノマーとしてアクリル酸2-エチルヘキシル(2EHA)とアクリル酸パーフルオロヘキシルエチル(C6FA)を使用した。また、工程(II)では還元剤(スカベンジャー)を添加しないようにした。これら以外は、実施例1と同様に製造して検証した。
工程(I)において(メタ)アクリルモノマーとしてアクリル酸2-エチルヘキシル(2EHA)とアクリル酸パーフルオロヘキシルエチル(C6FA)を使用した。また、工程(II)では還元剤(スカベンジャー)を添加しないようにした。これら以外は、実施例1と同様に製造して検証した。
(比較例8)
工程(I)では、重合熱による発熱を確認後、反応液の温度が常に70±5℃となるように温度制御を行いながら20時間重合を行い、重合反応溶液を得た。20時間後の重合反応溶液において、モノマー転化率は、MMAが100%、BAが77.4%であった。つまり、BAが22.6%残存していることを確認した。この状態で工程(II)に進み、還元剤(トリエチルシラン)の添加量を10重量部にした。それ以外は、実施例1と同様に製造して検証した。
工程(I)では、重合熱による発熱を確認後、反応液の温度が常に70±5℃となるように温度制御を行いながら20時間重合を行い、重合反応溶液を得た。20時間後の重合反応溶液において、モノマー転化率は、MMAが100%、BAが77.4%であった。つまり、BAが22.6%残存していることを確認した。この状態で工程(II)に進み、還元剤(トリエチルシラン)の添加量を10重量部にした。それ以外は、実施例1と同様に製造して検証した。
実施例1~15からわかるように、還元剤(ケイ素-水素結合基をもつケイ素-水素結合含有化合物)をスカベンジャーとして添加すると、製造された樹脂組成物における(メタ)アクリルモノマーの残存量が低減する。具体的には、樹脂組成物における(メタ)アクリルモノマーの転化率が99.9%以上となる。これと同時に、樹脂生成物の粘着特性を劣化させることない。また、還元剤の添加量を調整することで、モノマー臭気を効果的に除去することができる。
実施例9からわかるように、エステル部の炭素数が8を超える(メタ)アクリルモノマー(具体的には、アクリル酸デシル(DA))を用いると、粘着性と溶解性(特にフッ素溶媒への溶解性)が多少低下する。
この実施例9の課題を回避するため、実施例1~8、実施例10~15のように、元来、蒸気圧が高くて臭気が強いとされる、エステル部アクリル基の炭素数が1~8の(メタ)アクリルモノマーを採用しても、還元剤をスカベンジャーとして添加することで、これらのモノマーの残存量を低減できる。結果、このような低分子(メタ)アクリルモノマーが主成分((メタ)アクリルモノマー全体量の50%以上)となる原料を用いて製造した樹脂組成物を粘着剤として使用する際、従来不可能とされていた臭気を改善できる。更に、このような低分子(メタ)アクリルモノマー成分の主成分とすることで、フッ素溶媒への溶解性も確保でき、引火性のない粘着剤溶液を供することも可能となる。
実施例1~15によって製造される樹脂組成物は、有機溶媒やアルコール系溶媒にも広く溶解が可能となるので、環境保全の点でも利点が得られることがわかる。
実施例1、11~15から分かるように、(メタ)アクリルモノマーを100重量部とする場合、還元剤の添加量は0.1重量部以上にすることが好ましく、(メタ)アクリルモノマーの転化率を99.9%以上にすることができる。実施例11から分かるように、還元剤の添加量は0.4重量部以上とすることが望ましい。
一方、比較例3~7からわかるように、スカベンジャーを添加しない場合、常に(メタ)アクリルモノマーの転化率が98%以下となる。比較例3、4のように、粘着力が低くなったり、フッ素溶媒に溶けにかったりする。比較例5、6のように、臭気が生じたりする。比較例1からわかるようにスカベンジャーに酢酸ビニルを使用すると、(メタ)アクリルモノマーの転化率は99.4%まで高めることができるが、酢酸ビニルが残存することによって、樹脂組成物の粘着力が低下する。比較例2からわかるようにスカベンジャーにトリエチレングリコールジアクリレートを使用すると、(メタ)アクリルモノマーの転化量は99.9%にすることができる。しかし、このトリエチレングリコールジアクリレートが、重合反応中に樹脂同士の架橋を促して、樹脂が高分子化してしまい、増粘してしまう。結果、溶媒に対する溶解性が大幅に低下する。
<第二の製造方法の紹介>
上記第一の製造方法では、重合性不飽和結合を有する化合物として(メタ)アクリルモノマーを採用する場合を例示したが、本発明はこれに限定されない。例えば第二の製造方法として、本実施形態では、重合性不飽和結合を有する化合物の中でも、ビニル化合物モノマー(具体的には酢酸ビニル)を用いてもよい。具体的には、酢酸ビニルの重合反応を十分に実施することでビニル系ポリマーを生成し、その後、還元剤としてトリエチルシランを用いて反応させることで、最終的なモノマーの転化率を向上させることができる。
上記第一の製造方法では、重合性不飽和結合を有する化合物として(メタ)アクリルモノマーを採用する場合を例示したが、本発明はこれに限定されない。例えば第二の製造方法として、本実施形態では、重合性不飽和結合を有する化合物の中でも、ビニル化合物モノマー(具体的には酢酸ビニル)を用いてもよい。具体的には、酢酸ビニルの重合反応を十分に実施することでビニル系ポリマーを生成し、その後、還元剤としてトリエチルシランを用いて反応させることで、最終的なモノマーの転化率を向上させることができる。
(検証)
第二の製造方法を検証するため、ビニル化合物モノマーが、トリエチルシランで還元されるか否かを確認した。具体的には、酢酸ビニルにトリエチルシラン及び触媒を添加してHFMXで希釈した溶液について、還元反応前(非加熱)と還元反応後(80℃で4時間加熱後)の双方を、前記測定法に従ってガスクロマトグラフィー(GC)測定を行った。このチャートを図2に示す。反応前と反応後の双方に示される矢印X1、X2のピークは酢酸ビニルであり、図2(B)の反応後の矢印Y2のみに示される微細ピークは、GC-MS分析により酢酸ビニルの還元体となる酢酸エチルであることを確認した。つまり、還元剤の添加により、酢酸ビニルの還元体となる酢酸エチルが生成された。
第二の製造方法を検証するため、ビニル化合物モノマーが、トリエチルシランで還元されるか否かを確認した。具体的には、酢酸ビニルにトリエチルシラン及び触媒を添加してHFMXで希釈した溶液について、還元反応前(非加熱)と還元反応後(80℃で4時間加熱後)の双方を、前記測定法に従ってガスクロマトグラフィー(GC)測定を行った。このチャートを図2に示す。反応前と反応後の双方に示される矢印X1、X2のピークは酢酸ビニルであり、図2(B)の反応後の矢印Y2のみに示される微細ピークは、GC-MS分析により酢酸ビニルの還元体となる酢酸エチルであることを確認した。つまり、還元剤の添加により、酢酸ビニルの還元体となる酢酸エチルが生成された。
<第三の製造方法の紹介>
上記第一の製造方法では、スカベンジャーとして有機系還元剤を用いる場合を例示したが、本発明はこれに限定されない。例えば第三の製造方法として、本実施形態では、重合性不飽和結合を有する化合物の中でもアクリル酸ブチル(BA)を用いて重合反応を十分に実施し、その後、スカベンジャーとして無機系還元剤となる水素化ホウ素ナトリウムを用いてもよい。これにより、最終的なモノマーの転化率を向上させることができる。
上記第一の製造方法では、スカベンジャーとして有機系還元剤を用いる場合を例示したが、本発明はこれに限定されない。例えば第三の製造方法として、本実施形態では、重合性不飽和結合を有する化合物の中でもアクリル酸ブチル(BA)を用いて重合反応を十分に実施し、その後、スカベンジャーとして無機系還元剤となる水素化ホウ素ナトリウムを用いてもよい。これにより、最終的なモノマーの転化率を向上させることができる。
(検証)
第三の製造方法を検証するため、アクリル酸ブチル(BA)が、水素化ホウ素ナトリウムで還元されるか否かを別途確認した。具体的には、アクリル酸ブチル(BA)に水素化ホウ素ナトリウムを添加してエタノールで希釈した溶液について、還元反応前(非加熱)と還元反応後(50℃で4時間加熱後)の双方を、前記測定法に従ってガスクロマトグラフィー(GC)測定を行った。このチャートを図3に示す。反応前に示される矢印P1のピークはアクリル酸ブチル(BA)であり、反応後の矢印Q2のピークは、GC-MS分析によりアクリル酸ブチル(BA)の還元体となるプロピオン酸ブチルであることを確認した。つまり、還元剤の添加により、アクリル酸ブチルがプロピオン酸ブチルに還元された。
第三の製造方法を検証するため、アクリル酸ブチル(BA)が、水素化ホウ素ナトリウムで還元されるか否かを別途確認した。具体的には、アクリル酸ブチル(BA)に水素化ホウ素ナトリウムを添加してエタノールで希釈した溶液について、還元反応前(非加熱)と還元反応後(50℃で4時間加熱後)の双方を、前記測定法に従ってガスクロマトグラフィー(GC)測定を行った。このチャートを図3に示す。反応前に示される矢印P1のピークはアクリル酸ブチル(BA)であり、反応後の矢印Q2のピークは、GC-MS分析によりアクリル酸ブチル(BA)の還元体となるプロピオン酸ブチルであることを確認した。つまり、還元剤の添加により、アクリル酸ブチルがプロピオン酸ブチルに還元された。
以上の第二製造方法の通り、(メタ)アクリルモノマーではない重合性不飽和結合を有する化合物(例えばビニル系モノマー)であっても、スカベンジャーとして還元剤を反応させることで、同化合物の残存量を低減できることが明らかとなった。更に第三製造方法の通り、スカベンジャーとして無機系還元剤(例えば水素化ホウ素ナトリウム)を用いた場合であっても、重合性不飽和結合を有する化合物の残存量を低減できることが明らかとなった。
尚、本発明の樹脂組成物、またはその製造方法は、上記した実施の形態に限定されるものではなく、本発明の要旨を逸脱しない範囲内において種々変更を加え得ることは勿論である。
Claims (9)
- 重合性不飽和結合を有する化合物を原料に含み、前記化合物を重合させることで重合組成物を生成する重合工程と、
前記重合工程において、前期化合物の転化率が90%以上となる状態及び/または重合反応が終了した状態で還元剤を加えることで、重合せずに残存する前記化合物を他の化合物に還元する還元剤添加工程と、
を備えることを特徴とする樹脂組成物の製造方法。 - 前記還元剤がケイ素-水素結合含有化合物であることを特徴とする、
