Abstract

本発明は、リチウム二次電池のセル抵抗を低減しうる手段を提供することを課題とする。本発明の課題は、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填されてなり、31P固体核磁気共鳴分光法により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である、正極材料により解決される。

Description

正極材料ならびにこれを用いた正極合剤およびリチウム二次電池
 本発明は、正極材料ならびにこれを用いた正極合剤およびリチウム二次電池に関する。
 近年、電解質に酸化物系や硫化物系の固体電解質を用いたリチウム二次電池に関する研究開発が盛んに行われている。固体電解質は、固体中でイオン伝導が可能なイオン伝導体を主体として構成される材料である。このため、全固体型のリチウム二次電池においては、従来の液系リチウム二次電池のように可燃性の有機電解液に起因する各種問題が原理的に発生しない。また一般に、高電位・大容量の正極材料、大容量の負極材料を用いると電池の出力密度およびエネルギー密度の大幅な向上が図れる。例えば、硫黄単体(S)は、1670mAh/g程度と極めて大きい理論容量を有し、低コストで資源が豊富であるという利点を備えている。
 一方で、硫黄の電子伝導性が低いことなどに起因して、硫黄含有正極活物質の高容量であるという特性を充分に活かすことはできていないのが現状である。
 国際公開第2022/090757号(米国特許出願公開第2023/0395788号明細書に対応)には、細孔を有する導電材料と、固体電解質と、硫黄を含む正極活物質と、を含み、少なくとも一部の前記固体電解質と少なくとも一部の前記正極活物質とが、互いに接するように前記細孔の内部表面に配置された複合材を含む、電気デバイス用正極材料が開示されている。当該文献に記載の正極材料を電気デバイスに適用することにより、電気デバイスの容量特性および充放電レート特性を向上させることができる。
 また、当該文献には、上記構成を有する複合材をそのまま正極材料として用いてもよいことや、当該複合材に対してさらに固体電解質を追加して混合し、必要に応じてボールミル等の装置で処理したものを正極材料として用いることも記載されている。
 リチウム二次電池においては、セル抵抗の低減が求められている。
 そこで本発明は、リチウム二次電池のセル抵抗を低減しうる手段を提供することを課題とする。
 本発明者らは、上記の課題に鑑み鋭意検討を行ったところ、31P固体核磁気共鳴分光法により求められるスペクトルにおいて所定のプロファイルを示す正極材料により上記課題が解決されることを見出し、本発明を完成させるに至った。
 すなわち、本発明の一形態は、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填されてなる正極材料に関する。そして、当該正極材料は、31P固体核磁気共鳴分光法により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である点に特徴がある。
図1は、本発明の一実施形態である積層型(内部並列接続タイプ)のリチウム二次電池(以下、単に「積層型二次電池」とも称する)の全体構造を模式的に表した断面図である。
 以下、本発明の実施形態を説明するが、本発明の技術的範囲は特許請求の範囲の記載に基づいて定められるべきであり、以下の形態のみに制限されない。なお、範囲を示す「X~Y」は「X以上Y以下」を意味する。
 <正極材料>
 本発明の一形態は、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填されてなり、31P固体核磁気共鳴分光法(NMR)により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である、正極材料である。本形態に係る正極材料によれば、リチウム二次電池におけるセル抵抗を低減することが可能となる。
 本発明者らは、上記課題を解決するための検討において、多孔質カーボンの細孔内に硫黄およびリン含有硫化物固体電解質を充填した複合材に対して、所定のメカニカルミリングを行い、その後、固体電解質を追加して正極合剤を調製した。当該正極合剤を用いてリチウム二次電池を作製し、セル抵抗を測定したところ、上記文献に記載の技術を用いた場合と比較して、抵抗が有意に低減することが判明した。そして、メカニカルミリング後の複合材を31P固体NMRを用いて分析したところ、NMRスペクトルが所定のプロファイルを有することを見出し、本発明を完成させるに至った。
 本形態に係る正極材料が上述したような作用効果を奏するメカニズムは完全には明らかとはなっておらず、いかなる理論にも拘束されるわけではないが、以下のようなメカニズムが推測されている。本形態に係る正極材料は、31P固体NMRにより求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である点に特徴がある。ここで、85.0±10ppmに存在するシグナルは、PS 3-に帰属される。よって、当該シグナルはLiPSの存在を示す指標となる。一方、85.0±10ppm以外の化学シフトに存在するシグナルとしては、例えば、POS 3-、PO 3-、PO3-、PO 3-に帰属されるものが挙げられる。よって、これらのシグナルは、LiPOS、LiPO、LiPOS、LiPOなどの酸化物の存在を示す指標となる。そのため、比(B/A)が0.32未満であるということは、LiPSの量に対して、酸化物の量が少ないことを意味する。LiPSは高いリチウムイオン伝導性を有するが、上記酸化物のリチウムイオン伝導性は低いことから、本形態に係る正極材料をリチウム二次電池に適用することにより、電池におけるリチウムイオン伝導性が向上し、その結果、セル抵抗が低減すると推測される。
 比(B/A)が0.32未満である正極材料は、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填された複合材(後述する正極材料の製造方法における「複合材2」)を調製した後、当該複合材のみにメカニカルミリングを行うことにより調製されうる。従来、複合材の調製において、細孔内にリン含有硫化物固体電解質を充填させるための方法として、リン含有硫化物固体電解質を脱水溶媒に溶解させた溶液に多孔質カーボンを分散させ、溶媒を除去するという手法が採用されている。また、細孔内に硫黄を充填させるための方法として、硫黄と多孔質カーボンとを混合した後、加熱することにより硫黄を溶融させ、細孔内に硫黄を含浸させるという手法が採用されている。これらの手法は不活性雰囲気下で行われるが、微量の水分や酸素の混入により、リン含有硫化物固体電解質の一部が酸化し、前述のような酸化物が不可避的に生じてしまう。このような酸化物を含む複合材のみにメカニカルミリングを行うことにより、下記のようなメカノケミカル反応が起こると推定される。
 上記のようなメカノケミカル反応により、酸化物からリチウムイオン伝導性が高いLiPSが再生し、比(B/A)が0.32未満(すなわち、LiPSの割合が高い)である正極材料が得られると考えられる。
 なお、上記国際公開第2022/090757号にも、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填された複合材が開示されている(図3Bおよび実施例1等)。しかしながら、上記文献では、当該複合材にLiPSClを加えた後でボールミルによるメカニカルミリングを行ったものを正極材料として用いて全固体リチウム二次電池を作製しており(実施例1等)、複合材のみにメカニカルミリングを行うことは記載されていない。本発明者らの検討によれば、上記文献に記載されているように、複合材と、それ以外の材料とを混合した後でメカニカルミリングを行った場合には、前述したような作用効果は得られない。これは、酸化物同士が接触する確率が低くなることから、メカノケミカル反応によるLiPSの再生は起こりにくくなるためであると考えられる。
 [硫黄]
 硫黄(硫黄単体)は正極活物質として機能しうる。硫黄は、S8構造を有するものであることが好ましく、α硫黄、β硫黄およびγ硫黄から選択される少なくとも1種であることが好ましい。硫黄の含有量は、特に制限されないが、正極材料の総質量100質量%に対して、50~90質量%であることが好ましく、55~85質量%であることがより好ましく、60~80質量%であることがさらに好ましい。硫黄の含有量が上記範囲内であると、リチウム二次電池において、容量と出力特性とのバランスが良好となりうる。
 [リン含有硫化物固体電解質]
 リン含有硫化物固体電解質は、少なくともリチウム原子、リン原子、および硫黄原子を含有する固体電解質である。このようなリン含有硫化物固体電解質としては、例えば、硫化物固体電解質としては、例えば、LiS-P、LiS-P、LiS-P-LiI、LiS-P-LiO-LiI、LiS-SiS-P-LiI、LiS-P-Z(ただし、m、nは正の数であり、Zは、Ge、Zn、Gaのいずれかである)等が挙げられる。なお、「LiS-P」の記載は、LiSおよびPを含む原料組成物を用いてなる固体電解質を意味し、他の記載についても同様である。
 また、リン含有硫化物固体電解質は、例えば、LiPS骨格を有していてもよく、Li骨格を有していてもよく、Li骨格を有していてもよい。LiPS骨格を有するリン含有硫化物固体電解質としては、例えば、LiI-LiPS、LiI-LiBr-LiPS、LiPSが挙げられる。Li骨格を有するリン含有硫化物固体電解質としては、例えば、LPSと称されるLi-P-S系固体電解質(例えば、Li11)が挙げられる。さらに、リン含有硫化物固体電解質として、例えば、LGPS型の結晶構造を有する固体電解質(Li(4-x)Ge(1-x)(xは、0<x<1を満たす)で表される)や、アルジロダイト型の結晶構造を有する固体電解質(LiPSX(Xは、Cl、BrまたはIである)で表される)もまた好ましく用いられる。これらのリン含有硫化物固体電解質は高いイオン伝導度を有していることから、内部抵抗の低減に有効に寄与しうる。中でも、リン含有硫化物固体電解質は、LPS、LGPS型またはアルジロダイト型の結晶構造を有するものであることが好ましく、アルジロダイト型の結晶構造を有するものであることがより好ましい。
 リン含有硫化物固体電解質の含有量は、特に制限されないが、正極材料の総質量100質量%に対して、5~35質量%であることが好ましく、7~30質量%であることがより好ましく、10~25質量%であることがさらに好ましい。リン含有硫化物固体電解質の含有量が上記範囲内であると、リチウム二次電池において、容量と出力特性とのバランスが良好となりうる。
 [多孔質カーボン]
 本明細書において、多孔質カーボンとは、細孔を有し、主成分がカーボンからなる炭素材料をいう。ここで、「主成分がカーボンである」とは、主成分として炭素原子を含むことをいい、炭素原子のみからなる、実質的に炭素原子からなる、の双方を含む概念である。「実質的に炭素原子からなる」とは、2~3質量%程度以下の不純物の混入が許容されうることを意味する。
 多孔質カーボンの形状は特に限定されないが、粒子状であることが好ましい。多孔質カーボン粒子としては、例えば、活性炭、ケッチェンブラック(登録商標)、(オイル)ファーネスブラック、チャンネルブラック、アセチレンブラック、サーマルブラック、ランプブラック等のカーボンブラック、コークス、天然黒鉛、人造黒鉛などからなるカーボン粒子(カーボン担体)が挙げられる。また、セラミックスなどの鋳型と樹脂などの炭素原料とを混合し、不活性雰囲気下で焼成し、その後、酸で鋳型を溶かすことによって鋳型の形状が転写された多孔質構造を有する炭素材料を合成し、これを多孔質カーボン粒子として用いてもよい。この際、鋳型の粒子径や炭素原料の配合比を適切に調整することにより、得られる炭素材料の細孔径や細孔容積を変化させることができる。
 多孔質カーボンの含有量は、特に制限されないが、正極材料の総質量100質量%に対して、3~25質量%であることが好ましく、5~20質量%であることがより好ましく、7~15質量%であることがさらに好ましい。多孔質カーボンの含有量が上記範囲内であると、リチウム二次電池において、容量と出力特性とのバランスが良好となりうる。
 本形態に係る正極材料は、31P固体核磁気共鳴分光法(NMR)により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である点に特徴がある。なお、比(B/A)は、後述の実施例に記載の方法により求められる。前述したように、比(B/A)は、LiPS量に対する、酸化物量の割合の指標であり、当該値が小さいほど、正極材料のリチウムイオン伝導性が向上しうる。比(B/A)は、セル抵抗をよりいっそう低減させる観点から、0.30以下であることが好ましく、0.25以下であることがより好ましく、0.23以下であることがさらに好ましく、0.225以下であることが最も好ましい。なお、比(B/A)の値はセル抵抗の低減のためには小さいほうが好ましいが、不可避的に生成する酸化物を完全に排除することが難しいことから、通常は0.05以上の値となる。比(B/A)の値は、後述の正極材料の製造方法において、複合材2をメカニカルミリング処理する際の処理条件により制御することができる。具体的には、メカニカルミリングの負荷を大きくする(例えば、ボールミル装置を用いる場合においては、遠心加速度を大きくする、および/または、処理時間を長くする)ことにより、比(B/A)の値を小さくすることができる。
 本形態に係る正極材料は、X線光電子分光法を用いた表面分析により求められる炭素(C)に対するリン(P)のモル比(P/C)が0.025以上であることが好ましい。なお、モル比(P/C)は、後述の実施例に記載の方法により求められる。モル比(P/C)は、正極材料の表面におけるリン含有硫化物固体電解質の存在量を示す指標であり、この値が大きいほど、正極材料の表面にリン含有硫化物固体電解質が多く存在することを意味する。よって、モル比(P/C)を0.025以上とすることにより、後述する正極合剤において、正極材料と硫化物固体電解質との界面形成が促進され、リチウムイオン伝導性がよりいっそう向上しうる。モル比(P/C)は、セル抵抗をよりいっそう低減させる観点から、0.030以上であることが好ましく、0.035以上であることがより好ましく、0.036以上であることがさらに好ましい。なお、モル比(P/C)の値はセル抵抗の低減のためには大きいほうが好ましいが、通常は0.100以下の値となる。モル比(P/C)の値は、上記比(B/A)の値と同様に、複合材2をメカニカルミリング処理する際の処理条件により制御することができる。具体的には、メカニカルミリングの負荷を大きくする(例えば、ボールミル装置を用いる場合においては、遠心加速度を大きくする、および/または、処理時間を長くする)ことによりモル比(P/C)の値を大きくすることができる。
 本形態に係る正極材料は、X線光電子分光法を用いた表面分析により求められる炭素(C)に対するPSユニットの質量比(PS/C)が0.32以上であることが好ましい。なお、質量比(PS/C)は、後述の実施例に記載の方法により求められる。質量比(PS/C)は、正極材料の表面におけるリン含有硫化物固体電解質の存在量を示す指標であり、この値が大きいほど、正極材料の表面にリン含有硫化物固体電解質が多く存在することを意味する。よって、質量比(PS/C)を0.32以上とすることにより、後述する正極合剤において、正極材料と硫化物固体電解質との界面形成が促進され、リチウムイオン伝導性がよりいっそう向上しうる。質量比(PS/C)は、セル抵抗をよりいっそう低減させる観点から、0.35以上であることが好ましく、0.40以上であることがより好ましく、0.45以上であることがさらに好ましく、0.46以上であることが特に好ましく、0.48以上であることが最も好ましい。なお、質量比(PS/C)の値はセル抵抗の低減のためには大きいほうが好ましいが、通常は1.00以下の値となる。質量比(PS/C)の値は、上記比(B/A)の値と同様に、複合材2をメカニカルミリング処理する際の処理条件により制御することができる。具体的には、メカニカルミリングの負荷を大きくする(例えば、ボールミル装置を用いる場合においては、遠心加速度を大きくする、処理時間を長くする)ことにより質量比(PS/C)の値を大きくすることができる。
 <正極材料の製造方法>
 本形態に係る正極材料は、以下の方法により製造することができる。すなわち、本発明の他の一形態は、リン含有硫化物固体電解質および溶媒を含む溶液を多孔質カーボンに含浸させた後、前記溶媒を除去して、複合材1を得ること(以下、「工程(1)」とも称する)と、硫黄溶融液を前記複合材1に含浸させて、複合材2を得ること(以下、「工程(2)」とも称する)と、前記複合材2をメカニカルミリングすること(以下、「工程(3)」とも称する)と、を有する、正極材料の製造方法である。以下、当該製造方法の各工程について説明する。
 工程(1)では、リン含有硫化物固体電解質および溶媒を含む溶液を多孔質カーボンに含浸させた後、前記溶媒を除去する。これにより、リン含有硫化物固体電解質が多孔質カーボンの細孔内に充填された複合材1が得られる。
 リン含有硫化物固体電解質溶液は、リン含有硫化物固体電解質を溶媒に溶解させることにより調製される。この際に用いる溶媒は、特に制限されないが、溶解性、操作性、安全性等の観点から、低級アルコールであることが好ましく、炭素数1~4のアルコールであることがより好ましい。炭素数1~4のアルコールとしては、メタノール、エタノール、1-プロパノール、2-プロパノール、n-ブタノール、2-ブタノール、tert-ブタノールが挙げられる。中でも、溶解性、操作性、安全性等の観点から、メタノール、エタノール、1-プロパノール、2-プロパノールが好ましく、メタノール、エタノールがより好ましく、エタノールがさらに好ましい。
 上記溶媒は、水分含有量が少ないものであることが好ましく、具体的に、溶媒の水分含有量は、0.2質量%未満であることが好ましい。より好ましくは、溶媒の水分含有量は0.1質量%以下であり、さらに好ましくは0.05質量%以下であり、さらにより好ましくは0.02質量%以下であり、さらにより好ましくは0.01質量%以下であり、さらにより好ましくは0.005質量%以下であり、特に好ましくは0.002質量%以下である。溶媒の水分含有量は、例えば、カールフィッシャー電量滴定法によって測定することができる。
 リン含有硫化物固体電解質溶液におけるリン含有硫化物固体電解質の含有量は、好ましくは3~30質量%であり、より好ましくは5~20質量%である。リン含有硫化物固体電解質の含有量が上記範囲内であれば、多孔質カーボンの細孔内に所望の量のリン含有硫化物固体電解質を充填させることができる。
 リン含有硫化物固体電解質溶液に多孔質カーボンを添加し、多孔質カーボンを当該溶液に分散させることにより、リン含有硫化物固体電解質溶液を多孔質カーボンに含浸させることができる。その後、分散液を撹拌しながら溶媒を除去する。溶媒の除去は、好ましくは減圧下で、70℃以下の温度で行うことが好ましい。これによりリン含有硫化物固体電解質の分解等が抑制され、セル抵抗の上昇を抑制できる。
 工程(2)では、硫黄溶融液を前記複合材1に含浸させる。これにより、硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填された複合材2が得られる。
 工程(2)において、硫黄溶融液を前記複合材1に含浸させる方法としては、硫黄と多孔質カーボンとを予め混合した後、混合物を熱処理して硫黄を溶融させ、硫黄の溶融液を多孔質カーボンに含浸させる方法が挙げられる。
 工程(3)では、前記複合材2をメカニカルミリングする。これにより、正極材料が得られる。
 メカニカルミリングは、遊星ボールミル装置、撹拌ボールミル装置などのボールミル装置を用いて行うことができる。例えば、後述する実施例においては、遊星ボールミル装置を用いて、粉砕ポットに粉砕ボールおよび複合材2を投入し、所定の回転数および時間でメカニカルミリングを行っている。前述したように、メカニカルミリングにより、複合材2に対して、ずり応力、摩擦、せん断、衝撃、圧縮などの力が加わることでメカノケミカル反応が起こり、複合材2の作製過程で不可避的に生じる酸化物から、リチウムイオン伝導性が高いLiPSが再生すると考えられる。また、前述したように、複合材2と他の材料とを混合した後にメカニカルミリングを行うと、LiPSの再生が起こりにくくなるため、複合材2のみにメカニカルミリングを行うことが好ましい。
 メカニカルミリングにおいて、複合材2に付与する負荷(遠心加速度[G]×処理時間[min])は、1000~7000[G・min]であることが好ましく、2000~5000[G・min]であることがより好ましい。複合材2に付与する負荷が上記範囲内であると、リチウム二次電池におけるセル抵抗をよりいっそう低減できる。上記遠心加速度[G]は、10~100[G]であることが好ましく、20~50[G]であることがより好ましい。処理時間は、10~600[min]であることが好ましく、30~300[min]であることがより好ましい。
 <正極合剤>
 上記正極材料は、そのままの形態で正極活物質層の材料として用いられてもよいが、上記正極材料に固体電解質をさらに添加して正極合剤とした後で正極活物質層の材料として用いることが好ましい。リチウム二次電池におけるセル抵抗をよりいっそう低減するために、正極合剤に用いる固体電解質として硫化物固体電解質を用い、正極合剤中の硫黄の結晶子径と当該硫化物固体電解質の結晶子径とをそれぞれ所定の範囲内に制御することがより好ましい。すなわち、本発明の一形態によれば、上記正極材料と、硫化物固体電解質と、を含有し、X線回折スペクトルにおいて、2θ=29.9°±0.5°のピークの半値幅から算出される前記硫化物固体電解質の結晶子径Xが25nm以上であり、2θ=23.0°±0.5°のピークの半値幅から算出される前記硫黄の結晶子径Yが66.0nm未満である、正極合剤が提供される。
 本形態に係る正極合剤は、上記正極材料と硫化物固体電解質とを必須に含む。なお、硫化物固体電解質は、正極材料に含まれるリン含有硫化物固体電解質と同じものであってもよいし、異なるものであっても構わないが、同じものであることが好ましい。
 硫化物固体電解質は、S元素を必須に含み、好ましくはLi元素、M元素(ここで、MはP、Si、Ge、Sn、Ti、Zr、Nb、Al、Sb、Br、ClおよびIからなる群から選択される少なくとも1種である)およびS元素を含み、より好ましくはS元素、Li元素およびP元素を含む。
 硫化物固体電解質は、LiPS骨格を有していてもよく、Li骨格を有していてもよく、Li骨格を有していてもよい。LiPS骨格を有する硫化物固体電解質としては、例えば、LiI-LiPS、LiI-LiBr-LiPS、LiPSが挙げられる。また、Li骨格を有する硫化物固体電解質としては、例えば、LPSと称されるLi-P-S系固体電解質が挙げられる。また、硫化物固体電解質として、例えば、Li(4-x)Ge(1-x)(xは、0<x<1を満たす)で表されるLGPS等を用いてもよい。より詳細には、例えば、LPS(LiS-P)、Li11、Li3.20.96S、Li3.25Ge0.250.75、Li10GeP12、またはLiPSX(ここで、XはCl、BrもしくはIである)等が挙げられる。なお、「LiS-P」の記載は、LiSおよびPを含む原料組成物を用いてなる硫化物固体電解質を意味し、他の記載についても同様である。中でも、硫化物固体電解質は、高いリチウムイオン伝導性を有し、かつ低体積弾性率であるため充放電に伴う電極活物質の体積変化により追従できるとの観点から、好ましくはLPS(LiS-P)、LiPSX(ここで、XはCl、BrもしくはIである)、Li11、Li3.20.96SおよびLiPSからなる群から選択される。特に、硫化物固体電解質は、アルジロダイト型の結晶構造を有するものであることが好ましく、アルジロダイト型の結晶構造を有するLiPSX(ここで、XはCl、BrもしくはIである)であることがより好ましい。
 硫化物固体電解質の形状としては、例えば、真球状、楕円球状等の粒子状であることが好ましい。
 本形態に係る正極合剤において、正極材料の含有量は、88質量%以下であることが好ましく、85質量%以下であることがさらに好ましい。正極材料の含有量が上記範囲内であると、リチウム二次電池におけるセル抵抗をよりいっそう低減できる。また、リチウム二次電池の高容量化を図る観点から、正極材料の含有量は、50質量%超であることが好ましく、60質量%以上であることがより好ましく、70質量%以上であることがさらに好ましい。
 本形態に係る正極合剤は、X線回折スペクトルにおいて、2θ=29.9°±0.5°のピークの半値幅から算出される硫化物固体電解質の結晶子径Xが25nm以上であり、2θ=23.0°±0.5°のピークの半値幅から算出される硫黄の結晶子径Yが66.0nm未満である点に特徴がある。なお、結晶子径Xおよび結晶子径Yは、後述の実施例に記載の方法により求められる。硫化物固体電解質の結晶子径Xは、25nm以上であることがより好ましく、29nm以上であることがさらに好ましく、30nm以上であることがさらに好ましい。硫黄の結晶子径Yは、60nm未満であることより好ましく、56.9nm未満であることがさらに好ましく、50nm未満であることが特に好ましい。結晶子径Xおよび結晶子径Yが上記範囲内であると、正極合剤におけるリチウムイオン伝導性がより向上し、その結果、リチウム二次電池におけるセル抵抗をよりいっそう低減できる。硫化物固体電解質の結晶子径Xを25nm以上とするためには、正極合剤の製造過程において、硫化物固体電解質に対してメカニカルミリングを行わないことが好ましい。一方、上記正極材料の製造方法において上記複合体2のみにメカニカルミリングを行うことで、硫黄の結晶子径Yを60nm未満とすることができる。
 <リチウム二次電池>
 上記正極合剤をリチウム二次電池の正極活物質層に適用することで、リチウム二次電池のセル抵抗を低減させることが可能となる。すなわち、本発明の一形態によれば、上記正極合剤を含有する正極活物質層を有する正極と、負極と、前記正極および前記負極の間に介在し、固体電解質を含有する固体電解質層と、を有する発電要素を備えた、リチウム二次電池;もまた提供される。
 以下、添付した図面を参照しながら、本発明の一形態に係るリチウム二次電池についての実施形態を説明する。なお、図面の説明において同一の要素には同一の符号を付し、重複する説明を省略する。また、図面の寸法比率は、説明の都合上誇張されており、実際の比率とは異なる場合がある。
 図1は、本発明の一実施形態である積層型(内部並列接続タイプ)の全固体リチウム二次電池(以下、単に「積層型二次電池」とも称する)の全体構造を模式的に表した断面図である。図1に示す積層型二次電池10aは、実際に充放電反応が進行する略矩形の発電要素21が、電池外装体であるラミネートフィルム29の内部に封止された構造を有する。ここで、発電要素21は、負極と、固体電解質層17と、正極とを積層した構成を有している。負極は、負極集電体11’と、負極集電体11’の表面に負極活物質層13が配置された構造を有する。正極は、正極集電体11”の表面に正極活物質層15が配置された構造を有する。これにより、負極集電体11’、負極活物質層13、固体電解質層17、正極活物質層15および正極集電体11”は、1つの単電池層19を構成する。したがって、図1に示す積層型二次電池10aは、単電池層19が複数積層されることで、電気的に並列接続されてなる構成を有するともいえる。負極集電体11’および正極集電体11”には、各電極(負極および正極)と導通される負極集電板25および正極集電板27がそれぞれ取り付けられ、ラミネートフィルム29の端部に挟まれるようにしてラミネートフィルム29の外部に導出される構造を有している。積層型二次電池10aには、加圧部材によって発電要素21の積層方向に拘束圧力が付与されている(図示せず)。そのため、発電要素21の体積は、一定に保たれている。
 以下、本形態に係るリチウム二次電池の主要な構成部材について説明する。
 [集電体]
 集電体(負極集電体、正極集電体)は、電極活物質層(負極活物質層、正極活物質層)からの電子の移動を媒介する機能を有する。集電体を構成する材料に特に制限はない。集電体の構成材料としては、例えば、アルミニウム、ニッケル、鉄、ステンレス、チタン、銅などの金属や、導電性を有する樹脂が採用されうる。集電体の厚さについても特に制限はないが、一例としては10~100μmである。
 [負極活物質層]
 負極活物質層は、負極活物質を含む。負極活物質の種類としては、特に制限されないが、炭素材料、金属酸化物および金属活物質が挙げられる。また、負極活物質として、リチウム金属、リチウム含有合金といったリチウムを含有する活物質を用いてもよい。リチウム含有合金としては、例えば、Liと、In、Al、Si、Sn、Mg、Au、AgおよびZnの少なくとも1種との合金が挙げられる。負極活物質としてリチウム金属またはリチウム含有合金を用いる場合、リチウム二次電池は、充電過程において負極集電体上に負極活物質としてのリチウム金属を析出させる、いわゆるリチウム析出型のものであることが好ましい。この充電過程において負極集電体上に析出するリチウム金属からなる層が、負極活物質層となる。したがって、充電過程の進行に伴って負極活物質層の厚さは大きくなり、放電過程の進行に伴って負極活物質層の厚さは小さくなる。完全放電時には負極活物質層は存在していなくともよいが、場合によってはある程度のリチウム金属からなる負極活物質層を完全放電時において配置しておいてもよい。
 負極活物質層の厚さ(リチウム析出型である場合には、完全充電時の厚さ)は、目的とするリチウム二次電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましい。
 [固体電解質層]
 固体電解質層は、負極と正極との間に介在し、固体電解質を(通常は主成分として)含有する。固体電解質層に含有される固体電解質は、特に制限されず、本技術分野で公知のものを適宜採用することができるが、例えば、硫化物固体電解質および酸化物固体電解質が挙げられる。
 固体電解質層における固体電解質の含有量は、50質量%以上100質量%以下であることが好ましく、90質量%以上99質量%であることがより好ましい。
 固体電解質層は、固体電解質に加えて、バインダをさらに含有していてもよい。固体電解質層に用いられうるバインダの種類は、特に制限されず、本技術分野で公知のものを適宜採用することができる。一例としては、スチレン・ブタジエンゴム(SBR)、ポリテトラフルオロエチレン(PTFE)、ポリフッ化ビニリデン(PVDF)(水素原子が他のハロゲン元素にて置換された化合物を含む)、カルボキシメチルセルロース(CMC)が挙げられる。中でも、スチレン・ブタジエンゴム、テトラフルオロエチレン、ポリフッ化ビニリデンが好ましく、テトラフルオロエチレン、ポリフッ化ビニリデンがより好ましい。これらのバインダは、1種が単独で使用されてもよいし、2種以上が併用されても構わない。
 固体電解質層の厚さは、目的とするリチウム二次電池の構成によっても異なるが、通常0.1~1000μmであり、好ましくは10~40μmである。
 [正極活物質層]
 正極活物質層は、上記正極合剤を必須に含み、必要に応じて、バインダおよび/または導電助剤を含みうる。正極活物質層は、典型的には図1に示すように正極集電体の表面に配置されたものであるが、正極活物質層15自体がそれなりの導電性を有している場合などには、正極集電体を用いずに正極活物質層自体が正極を構成することも可能である。
 正極活物質層に含まれる正極合剤の含有量は、特に限定されるものではないが、エネルギー密度の観点から、正極活物質層の総質量に対して、例えば50~100質量%であり、70~99質量%以下であることが好ましく、80~99質量%以下であることがより好ましい。
 正極活物質層に用いられうるバインダは、上記固体電解質層にて説明したものと同様である。
 正極活物質層に用いられうる導電助剤としては、例えば、アルミニウム、ステンレス(SUS)、銀、金、銅、チタン等の金属、これらの金属を含む合金または金属酸化物;炭素繊維(具体的には、気相成長炭素繊維(VGCF)、ポリアクリロニトリル系炭素繊維、ピッチ系炭素繊維、レーヨン系炭素繊維、活性炭素繊維等)、カーボンナノチューブ(CNT)、カーボンブラック(具体的には、アセチレンブラック、ケッチェンブラック(登録商標)、ファーネスブラック、チャンネルブラック、サーマルランプブラック等)等のカーボンが挙げられるが、これらに限定されない。また、粒子状のセラミック材料や樹脂材料の周りに上記金属材料をめっき等でコーティングしたものも導電助剤として使用できる。これらの導電助剤は、1種のみを単独で使用してもよいし、2種以上を併用しても構わない。なお、導電助剤の概念には、細孔を有するものであって細孔の内部に硫黄または固体電解質を保持しているものを含まないものとする。
 正極活物質層の厚さは、目的とするリチウム二次電池の構成によっても異なるが、例えば0.1~1000μmであり、30~300μmであることが好ましく、50~200μmであることがより好ましく、70~150μmであることがさらに好ましい。
 [正極集電板および負極集電板]
 集電板(25、27)を構成する材料は、特に制限されず、二次電池用の集電板として従来用いられている公知の高導電性材料が用いられうる。集電板の構成材料としては、例えば、アルミニウム、銅、チタン、ニッケル、ステンレス(SUS)、これらの合金等の金属材料が好ましい。軽量、耐食性、高導電性の観点から、より好ましくはアルミニウム、銅であり、特に好ましくはアルミニウムである。なお、正極集電板27と負極集電板25とでは、同一の材料が用いられてもよいし、異なる材料が用いられてもよい。
 [正極リードおよび負極リード]
 また、図示は省略するが、集電体(11”、11’)と集電板(27、25)との間を正極リードや負極リードを介して電気的に接続してもよい。正極および負極リードの構成材料としては、公知のリチウムイオン二次電池において用いられる材料が同様に採用されうる。なお、外装から取り出された部分は、周辺機器や配線などに接触して漏電したりして製品(例えば、自動車部品、特に電子機器等)に影響を与えないように、耐熱絶縁性の熱収縮チューブなどにより被覆することが好ましい。
 [電池外装材]
 電池外装材としては、公知の金属缶ケースを用いることができるほか、図1に示すように発電要素を覆うことができる、アルミニウムを含むラミネートフィルム29を用いた袋状のケースが用いられうる。該ラミネートフィルムには、例えば、PP、アルミニウム、ナイロンをこの順に積層してなる3層構造のラミネートフィルム等を用いることができるが、これらに何ら制限されるものではない。高出力化や冷却性能に優れ、EV、HEV用の大型機器用電池に好適に利用することができるという観点から、ラミネートフィルムが望ましい。また、外部から掛かる発電要素への群圧を容易に調整することができることから、外装材はアルミニウムを含むラミネートフィルムがより好ましい。
 本形態に係るリチウム二次電池は、複数の単電池層が並列に接続された構成を有することにより、高容量でサイクル耐久性に優れるものである。したがって、本形態に係るリチウム二次電池は、EV、HEVの駆動用電源として好適に使用される。
 以上、本発明の実施形態を説明したが、本発明は前述した実施形態において説明した構成のみに限定されることはなく、特許請求の範囲の記載に基づいて適宜変更することが可能である。
 例えば、本発明に係る正極合剤が適用される電池の種類として、集電体の一方の面に電気的に結合した正極活物質層と、集電体の反対側の面に電気的に結合した負極活物質層とを有する双極型電極を含む、双極型(バイポーラ型)の電池も挙げられる。
 また、本形態に係るリチウム二次電池は、全固体型でなくてもよい。すなわち、固体電解質層は、従来公知の液体電解質(電解液)をさらに含有していてもよい。固体電解質層に含まれうる液体電解質(電解液)の量について特に制限はないが、固体電解質により形成された固体電解質層の形状が保持され、液体電解質(電解液)の液漏れが生じない程度の量であることが好ましい。
 なお、以下の各項も本発明の範囲に含まれる:
 項1:硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填されてなり、31P固体核磁気共鳴分光法により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である、正極材料;
 項2:X線光電子分光法を用いた表面分析により求められる炭素(C)に対するリン(P)のモル比(P/C)が0.025以上である、項1における正極材料;
 項3:X線光電子分光法を用いた表面分析により求められる炭素(C)に対するPSユニットの質量比(PS/C)が0.32以上である、項1または2に記載の正極材料;
 項4:項1~3のいずれかに記載の正極材料と、硫化物固体電解質と、を含有し、X線回折スペクトルにおいて、2θ=29.9°±0.5°のピークの半値幅から算出される前記硫化物固体電解質の結晶子径Xが25nm以上であり、2θ=23.0°±0.5°のピークの半値幅から算出される前記硫黄の結晶子径Yが66.0nm未満である、正極合剤;
 項5:前記硫化物固体電解質の結晶子径Xが30nm以上であり、前記硫黄の結晶子径Yが56.9nm未満である、項4に記載の正極合剤;
 項6:前記硫化物固体電解質がアルジロダイト型の結晶構造を有する、項4または5に記載の正極合剤;
 項7:前記正極材料の含有量が88質量%以下である、項4~6のいずれかに記載の正極合剤;
 項8:項4~7のいずれかに記載の正極合剤を含有する正極活物質層を有する正極と、負極と、前記正極および前記負極の間に介在し、固体電解質を含有する固体電解質層と、を有する発電要素を備えた、リチウム二次電池。
 項9:リン含有硫化物固体電解質および溶媒を含む溶液を多孔質カーボンに含浸させた後、前記溶媒を除去して、複合材1を得ることと、硫黄溶融液を前記複合材1に含浸させて、複合材2を得ることと、前記複合材2をメカニカルミリングすることと、を有する、正極材料の製造方法。
 以下、実施例により本発明をさらに詳細に説明する。ただし、本発明の技術的範囲が以下の実施例のみに制限されるわけではない。なお、以下において、グローブボックス内で用いた器具および装置等は、事前に十分に乾燥処理を行った。
 <正極材料および正極合剤の作製例>
 [実施例1]
 (複合材1の作製)
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、粒子状の多孔質カーボン(東洋炭素株式会社製、クノーベル(登録商標)P(3)010)1gと、アルジロダイト型のリン含有硫化物固体電解質(Ampcera社製、LiPSCl)1.5gとをフラスコに入れた。このフラスコに超脱水エタノール(富士フイルム和光純薬株式会社製)18mLを加え、マグネティックスターラーによりフラスコ内の分散液を撹拌しながら、油回転ポンプによりフラスコ内を1Pa以下の減圧状態にした。減圧下では溶媒であるエタノールが揮発するため、時間の経過とともにエタノールが除去される。これにより、リン含有硫化物固体電解質が細孔内に充填された複合材1(リン含有硫化物固体電解質-カーボン複合材)を得た。
 (複合材2の作製)
 上記で得た複合材1 0.3gと、正極活物質である硫黄単体(Aldrich社製)0.7gとをメノウ乳鉢で十分に混合した後、混合粉末を密閉耐圧オートクレーブ容器に入れて185℃で8時間熱することにより硫黄を溶融させて、硫黄を複合材1に含浸させた。これにより複合材2(硫黄-リン含有硫化物固体電解質-カーボン複合材)を得た。
 (正極材料の作製)
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、5mm径のジルコニアボール40gと、上記で作製した複合材2 1gとを容量45mLのジルコニア製容器に入れた。この容器を遊星ボールミル(フリッチュ社製、Premium line P-7)に取り付け、遠心加速度20Gで120分間メカニカルミリングを行うことにより、本実施例の正極材料を得た。
 (正極合剤の作製)
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、上記で作製した正極材料1.48g(74質量部)と、固体電解質であるアルジロダイト型のリン含有硫化物固体電解質(Ampcera社製、LiPSCl)0.52g(26質量部)とを乳鉢で混合した。これにより、本実施例の正極合剤を得た。
 [実施例2]
 上記(正極材料の作製)において、メカニカルミリングを遠心加速度20Gで180分間を行ったこと以外は、上記実施例1と同様の手法にて、本実施例の正極材料および正極合剤を得た。
 [実施例3]
 上記(正極材料の作製)において、メカニカルミリングを遠心加速度20Gで240分間を行ったこと;および、上記(正極合剤の作製)において、正極材料1.68g(84質量部)と、固体電解質0.32g(16質量部)とを乳鉢で混合したこと;以外は、上記実施例1と同様の手法にて、本実施例の正極材料および正極合剤を得た。
 [比較例1]
 上記(正極材料の作製)を行わず、上記(正極合剤の作製)において、正極材料に代えて上記(複合材2の作製)で得た複合材2を用いたこと以外は、上記実施例1と同様の手法にて、本比較例の正極合剤を得た。
 [比較例2]
 上記(正極合剤の作製)において、各材料を調合する前に、固体電解質に対して予め遊星ボールミルによるメカニカルミリングを行った。当該メカニカルミリングは、まず、5mm径のジルコニアボール40gと、固体電解質2gとを容量45mLのジルコニア製容器に入れ、この容器を遊星ボールミルに取り付け、遠心加速度20Gで180分間処理することにより行った。これ以外は、上記比較例1と同様の手法にて、本比較例の正極合剤を得た。
 <31P固体核磁気共鳴分光法(NMR)による正極材料の分析>
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、上記実施例で作製した正極材料および上記比較例で用いた複合材2をそれぞれ固体NMR試料管に封管し、以下の条件で31P固体NMRによる分析を行った。
 装置:Agilent NMR System 400WB
 プローブ:4.0mm
 MAS回転速度:15kHz
 測定範囲:-100~200ppm
 測定温度:室温(25℃)。
 得られた31P固体NMRスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)を算出した。値を下記表1に示す。
 <X線光電子分光法(XPS)による正極材料の分析>
 上記実施例で作製した正極材料および上記比較例で用いた複合材2について、以下の条件でXPSによる表面分析を行った。
 装置:アルバックファイ製 VersaProbeIII
 X線源:Monochromated Al Kα線(1486.6eV)50W
 光電子取り出し角度:45°(測定深さ:約4nm)
 測定エリア:200μm φ
 試料:露点-68℃以下のアルゴン雰囲気のグローブボックス内で、正極材料または複合材2を試料ホルダに固定し、トランスファーベッセルを用いて大気に曝すことなく装置に導入した。
 得られたXPSスペクトルより、元素含有率をピーク面積から相対感度係数法を用いて定量し、表面の結合エネルギー284eVの炭素(C)に対する結合エネルギー132eVのリン(P)のモル比(P/C)を算出した。また、得られたXPSスペクトルより、定量した炭素(C)とリン(P)と同じく結合エネルギー132eVの硫黄(S)のモル比を利用し、モル質量から炭素(C)に対するPSユニットの質量比(PS/C)を算出した。これらの値を下記表1に示す。
 <X線回折法(XRD)による正極合剤の分析>
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、上記実施例および比較例で作製した正極合剤をそれぞれ透過ガラス内に封入し、以下の条件でXRDによる分析を行った。
 装置:リガク製 MiniFlex600-C
 X線管球:Cu
 測定温度:室温(25℃)
 スキャン範囲:2θ,3-90°
 得られたXRDスペクトルより、2θ=29.9°±0.5°のピークの半値幅を求め、Scherrerの式を用いて硫化物固体電解質の結晶子径Xを算出した。また、XRDスペクトルより、2θ=23.0°±0.5°のピークの半値幅を求め、Scherrerの式を用いて硫黄の結晶子径Yを算出した。これらの値を下記表1に示す。
 <評価用セルの作製>
 上記実施例および比較例で作製した正極合剤を用いて、評価用セルを作製した。セルの作製は、露点-68℃以下のアルゴン雰囲気のグローブボックス内で行った。マコール製の円筒チューブ治具(管内径10mm、外径23mm、高さ20mm)の片側にステンレス製の円筒凸型パンチ(10mm径)を挿し入れ、円筒チューブ治具の上側から固体電解質(Ampcera社製、LiPSCl)80mgを入れた。その後、もう1つのステンレス製円筒凸型パンチを挿し入れて固体電解質を挟み込み、油圧プレスを用いて75MPaの圧力で3分間プレスすることにより直径10mm、厚さ約0.6mmの固体電解質層を円筒チューブ治具中に形成した。次に、上側から挿し入れた円筒凸型パンチを一旦抜き取り、円筒チューブ内の固体電解質層の片側面に上記で作製した正極合剤5.4mgを入れ、再び上側から円筒凸型パンチ(正極集電体を兼ねる)を挿し入れ、300MPaの圧力で3分間プレスすることで、直径10mm、厚さ約0.06mmの正極活物質層を固体電解質層の片側面に形成した。次に、下側の円筒凸型パンチを抜き取り、負極として直径8mmに打ち抜いたリチウム箔(本城金属社製、厚さ0.20mm)と直径9mmに打ち抜いたインジウム箔(ニラコ社製、厚さ0.30mm)を重ねて、インジウム箔が固体電解質層の側に位置するように円筒チューブ治具の下側から入れて、再び円筒凸型パンチ(負極集電体を兼ねる)を挿し入れ、75MPaの圧力で3分間プレスすることでリチウム-インジウム負極を形成した。以上のようにして、負極集電体(パンチ)、リチウム-インジウム負極、固体電解質層、正極活物質層、正極集電体(パンチ)がこの順に積層された評価用セル(全固体リチウム二次電池)を作製した。
 <抵抗測定>
 上記評価用セルについて、充放電試験装置(北斗電工株式会社製、HJ-SD8)を用い、25℃に設定した恒温槽中で充放電試験を行った。恒温槽内にセルを設置し、セル温度が一定になった後、1Cの電流密度で2.5V定電流定電圧充電をカットオフ電流0.01mA/cmに設定して行い、それに続いて同じ電流密度で0.5Vまで定電流放電を行った。この際の充放電容量の値と、正極に含まれる正極活物質(硫黄)の質量とから正極活物質の質量あたりの容量値(mAh/g)を算出した。次いで、このようにして算出した容量値100%に対して50%の充電状態(SOC50%)で、0.03C、0.05C、0.1Cでそれぞれ10秒間放電を行い、その際の電圧低下量と電流値とから、オームの法則に従って直流抵抗(DCR)の値を算出した。結果を下記表1に示す。表1では、比較例1におけるDCR値を100としたときの相対値として表す。
 表1に示すように、本発明によれば、リチウム二次電池のセル抵抗を低減することが可能となる。

Claims (8)

  1.  硫黄およびリン含有硫化物固体電解質が多孔質カーボンの細孔内に充填されてなり、
     31P固体核磁気共鳴分光法により求められるスペクトルにおいて、85.0±10ppmに存在するシグナルの積分値Aに対する85.0±10ppm以外の化学シフトに存在するシグナルの積分値の総和Bの比(B/A)が0.32未満である、正極材料。
  2.  X線光電子分光法を用いた表面分析により求められる炭素(C)に対するリン(P)のモル比(P/C)が0.025以上である、請求項1における正極材料。
  3.  X線光電子分光法を用いた表面分析により求められる炭素(C)に対するPSユニットの質量比(PS/C)が0.32以上である、請求項1に記載の正極材料。
  4.  請求項1に記載の正極材料と、硫化物固体電解質と、を含有し、
     X線回折スペクトルにおいて、2θ=29.9°±0.5°のピークの半値幅から算出される前記硫化物固体電解質の結晶子径Xが25nm以上であり、
     2θ=23.0°±0.5°のピークの半値幅から算出される前記硫黄の結晶子径Yが66.0nm未満である、正極合剤。
  5.  前記硫化物固体電解質の結晶子径Xが30nm以上であり、
     前記硫黄の結晶子径Yが56.9nm未満である、請求項4に記載の正極合剤。
  6.  前記硫化物固体電解質がアルジロダイト型の結晶構造を有する、請求項4に記載の正極合剤。
  7.  前記正極材料の含有量が88質量%以下である、請求項4に記載の正極合剤。
  8.  請求項4に記載の正極合剤を含有する正極活物質層を有する正極と、
     負極と、
     前記正極および前記負極の間に介在し、固体電解質を含有する固体電解質層と、
    を有する発電要素を備えた、リチウム二次電池。
